工程(2)では、溶融混練した熱可塑性樹脂をアキュムレーター48内に所定量貯留し、Tダイ52に設けられた所定間隔の押出スリット53から、貯留された熱可塑性樹脂を単位時間当たり所定押出量で間欠的に押し出す。これにより、熱可塑性樹脂は、スウェルして溶融状態のシート状に下方に垂下し、所定の厚みにて所定押出速度で押し出される。次いで、一対のローラー55を開位置に移動し、一対のローラー55の間隔を樹脂シート41の厚みより広げることにより、下方に押し出された溶融状態の樹脂シート41の最下部を一対のローラー55の間に、円滑に供給させる。なお、一対のローラー55の間隔を樹脂シート41の厚みより広げるタイミングは、押し出し開始後でなく、ワンショット毎に二次成形が終了した時点で行ってもよい。次いで、一対のローラー55同士を互いに近接させて閉位置に移動し、樹脂シート41を挟み込み、ローラー55の回転により樹脂シート41を下方に送り出す。

図8に示すように、工程(6)では、樹脂シート41に当接する型枠62をそのままの位置に保持した状態で樹脂シート41を吸引保持しつつ、それぞれの第1・第2環状ピンチオフ部61A,61B同士が当接するまで第1・第2分割型57A,57Bを互いに近づく向きに移動させ、第1・第2分割型57A,57Bを閉じる。すなわち、樹脂シート41の外側に配置される第1分割型57A及び樹脂製断熱材12の外側に配置される第2分割型57Bによって、樹脂シート41及び樹脂製断熱材12を挟み、樹脂シート41に対して樹脂製断熱材12を押圧させる。これにより、樹脂製断熱材12が樹脂シート41に溶着により完全に接合される。また、立壁13と樹脂製断熱材12の外周部12bとの間に隙間部15が形成された成形体71が得られる。

本実施形態では、樹脂製断熱材12の外周部12bと立壁13の間に隙間部15を形成したので、樹脂成形品10の製造時に表皮シート11が冷却されて収縮しても、無理な力が樹脂製断熱材12から表皮シート11に加わる心配がない。また、締結部である立壁13に隙間部15が隣接することで、雄ねじ部材23(図3(a)参照)を回す工具のスペースが確保し易くなる。また、雌ねじ部材36(図3(b)参照)などの各種の締結用部品を隙間部15に設けることもできる。したがって、樹脂成形品10の連結作業が行い易くなり、しかも、連結構造のコンパクト化を図ることもできる。
