【発明の属する技術分野】
本発明は懸濁液の濾過方法及びその装置に関する。この発明は連続的に懸濁液を濃縮・濾過するのに好適な方法及び装置である。

【従来の技術】
濾過速度はフィルタに沈積したケークの厚さに反比例するので、連続して効率よく濾過を行うためにはケークの厚さを極力薄くし、かつその厚さを常に薄く維持する必要がある。
従来、連続濾過装置としてオリバーフィルタやベルトフィルタが知られているが、これらはいわゆる横置き式であり、広い設置スペースが必要となる。

また、円筒形の上部(フィルタ部)と円錐形の下部からなる基体部を備え、当該基体部内で圧搾スクリューを回転させることによりフィルタ部表面に堆積したケークを削り取り、当該ケークを下部から外部へ排出する構成の連続濾過装置が提案されている(特許文献1〜3参照)。

【発明が解決しようとする課題】
この連続濾過装置はたて置き可能であるが、圧搾スクリューを必要とするので、装置が複雑になり製造コストが嵩む。また、効率のよい連続濾過をするため、常に圧搾スクリューのトルク等を制御してケークの厚さを薄く維持する必要があるので、装置の運転に熟練を要し、また場合によっては長時間の連続濾過が困難となる。

【課題を解決するための手段】
本発明者は上記課題を解決すべく鋭意検討を重ねてきたところ、懸濁液における粒子の分散状態を制御することによりフィルタ部表面の粒子の集合体に流動性を付与できることを見出し、本発明に想到した。即ち、本発明の濾過方法は懸濁液の粒子を実質的に分散状態に維持して濾過を行う。ここに、粒子が実質的な分散状態とは、該懸濁液を容器へ注入し、該容器内底部における懸濁液の液圧が濾過時において実質的に変化しないことをいう。

本発明者は特許文献4(特開平2002−168750号公報)において、懸濁液の特性評価方法について提案している。即ち、粒子が液中を自由沈降するとき、粒子の質量は流体の粘性抵抗によって支えられるため懸濁液の静圧は粒子の質量分増加する。一方、粒子が堆積してしまうと粒子質量は容器底部で支えられるため、懸濁液の静圧はその分低下する。したがって懸濁液を注入した容器底部でその静圧を測定すれば、懸濁状態にある粒子と堆積状態にある粒子割合を定量的に評価できることになる。

平均粒径が0.5μmのアルミナ粒子を20vol%の濃度で蒸留水に混合し、塩酸でpH調製した懸濁液の回分沈降曲線と容器底部の液圧の経時変化をそれぞれ図1及び図2に示した。図2からpH=4.2に調製した懸濁液においては、60時間後においても液圧変化がないことがわかる。粒子が堆積してケークを形成すると、そのケークの粒子は容器底部で支えられることとなるので、容器底部の液圧は大きく低下する(図2のpH=6.8、6.0の例参照)。このように、液圧の変化がないことは、ほとんどの粒子がいまだ分散状態にあることを意味する。

他方、図1の結果から60時間後の懸濁液の界面を見ると、界面下において懸濁液は2倍近く濃縮されていることがわかる。

以上より、図3に示す濾過装置1に想到した。
即ち、懸濁液を分散状態に維持し、これを縦型の基体部(側壁がフィルタ部5)へその導入口3から入れて濾過をすると、フィルタ部5から懸濁液の媒液(水)が抜けてその表面上で粒子が濃縮される。しかしながら、上で説明したように濃縮された粒子はケーク(各粒子が連結したもの)を形成せずに、懸濁状態を維持する。このような粒子の集合体はペースト状であり、流動性があって自重で自然沈降する。
即ち、フィルタ部5の表面に形成された粒子の集合体はフィルタ部5(即ち側壁)に沿って自然落下し、排出口7から外部へ排出される。

他方、一般的な濾過方法においては、凝集剤やpH調製により懸濁液の粒子を積極的に凝集させている。これは、懸濁液中において粒子を予め凝集させておくことにより、フィルタ部上に形成されるケークの流体抵抗を下げまたこれを削り取り易くするためである。
これに対し、この発明では、懸濁液の粒子を分散状態として、ケークの形成を防止している。そして、フィルタ部表面の濃縮された粒子集合体が流動性を備えることを利用し、その排出を簡易かつ効率よく行い、もってフィルタ部の目詰まりを防止して連続濾過を可能とする。

濃縮された粒子集合体において粒子は分散状態を維持している。このことは、懸濁液が濃縮されたことを意味する。
一般的に懸濁液は高濃度になるとダイラタントな挙動(力を加えると懸濁液が固化する)を示すため、調製できる懸濁液の濃度には限界があった。この発明によれば、外力をかけずに自重だけで濃縮できるのでダイラタントな挙動を起こすことなく、従来の限界を超えて懸濁液を濃縮することが可能となる。
また、従来より、ダイラタントな挙動を抑制するため有機溶剤を粒子の分散媒に用いていたが、これが作業環境悪化の原因となっていた。また、濾過・濃縮作業のコストを向上させていた。この発明によればダイラタントな挙動が生じないので、このような有機溶剤を使用する必要がない。従って、水系の分散媒において濾過・濃縮作業が可能となって、作業環境を良好に維持できるとともに、コスト低下も達成できる。

従って、この発明を、ケーク除去装置を有する従来の濾過装置、例えばオリバーフィルタ、ベルトフィルタ若しくは特許文献1に記載の濾過装置に適用することができる。この濾過方法を適用することにより、ケーク除去装置にかかるストレスが緩和されるので、その寿命が延びるとともに、制御も容易になる。
勿論、この発明の一つの局面は、懸濁液の粒子を分散状態にして濾過を行うことにより、フィルタ部表面に堆積した粒子集合体を自然落下させて、自動的に排出することにある。これにより、従来必要とされていたケーク除去装置を省略することができるので、連続濾過装置の構成が簡素化される。
勿論、この発明の濾過方法をバッチ式(非連続式)の濾過方法及びその装置に適用できる。

特許文献1の連続濾過装置で用いられているようなスクリュー型のケーク除去装置を内蔵するには、濾過装置の基体部(縦方向のフィルタ部を有するもの)を円筒状とするとともにその径に一定以上の大きさが要求される。他方、かかるケーク除去装置を何ら必要としない本発明の装置によれば、基体部の径を小さくしてフィルタ部の密度を向上させ、もって濾過効率の向上を図ることができる。また、基体部の形状も任意に設計することが可能となる。例えば、平板状のフィルタ部を向かい合せにしたもの(図4参照)、横断面を多角形にしたもの(図10参照)、横断面を星型にしたもの(図11参照)などを用いることができる。

各例において、相対向するフィルタ部の距離(円筒形の場合は直径)は5mm以上とすることが好ましい。この距離の上限は特に限定されるものではないが、フィルタ部を高い密度で配置する見地から、その距離の上限は200mm以下とすることが好ましく、更に好ましくは100mm以下、更に更に好ましくは50mm以下である。当該距離を50mm以下とすると、基体部内にケーク除去装置を内蔵させることが実質的に不可能となる。

上記において懸濁液とは、媒液中に粒子が分散された混合液をいう。粒子には固体の外に液体も含まれる。即ち、固液分散型の懸濁液の外に液液分散型の懸濁液も本発明の濃縮・濾過対象となる。
媒液には水その他の汎用的な溶液を採用することがでる。粒子は当該媒液に分散するものであれば特に限定されず、アルミナ等のセラミック原材料のほか、顔料、ディップコーティング用粒子、薬剤、食材等を採用することができる。従って、セラミックス用のスラリーの外、汚水、汚泥、浚渫ヘドロ、工場排水、鉱山排水、薬品若しくは食品製造用のスラリー等を濾過対象の懸濁液とすることができる。

懸濁液における粒子が実質的に分散状態であるか否かは、懸濁液を容器に入れてその容器の内底部における懸濁液の液圧の変化をモニタすることにより判断することができる。即ち、容器内底部における懸濁液の液圧が殆ど変化しない場合(図2のpH=4.2の例参照)は、粒子が分散状態にある。換言すれば、容器底部での液圧が単位体積あたりの懸濁液質量に相当し、その状態が持続する場合、懸濁液は実質的に分散状態にあるといえる。
ここおいて懸濁液の液圧測定は特許文献4に記載の装置及び方法を用いることができる。なお、この発明では、濾過過程においてケークの生成を防止しようとするものであるので、できる限り液圧センサを容器底面に近づけることが好ましい。容器へ懸濁液を注入した直後から底部液圧を測定することが好ましいが、容器内の懸濁液を一旦攪拌し、攪拌停止後から底部液圧を測定するようにしてもよい。
懸濁液のpH調製や界面活性剤等の分散剤を添加することにより、懸濁液の粒子を分散状態にすることができる。

濾過は加圧下で行うことが好ましい。実施例では濾過対象である懸濁液に何ら機械的な圧力をかけずに重力のみを用いて濾過を行っているが、懸濁液に圧力をかけること若しくは濾過装置の下流から吸引力をかけることができる。

【実施例】
次に、この発明の実施例について説明する。
アルミナAES(平均粒径0.48μm)を初期濃度が50mass%(20vol%)となるように蒸留水へ投入し、ボールミルで1時間混合した。その後、10分間真空脱泡し、20℃で2時間攪拌した。最後に、HClでpH=4.3になるように調製した。このようにして得られたスラリー(懸濁液)の見かけ粘度は11mPa・sであり、図2からわかるようにその粒子は実質的に分散している。
実施例で用いた濾過装置11は、図4に示すように、正面視ベース板型のフィルタ部15とこれと同形の背面版16とを側板17で連結した構成であり、上部は開口してスラリーの導入口13となる。濾過装置11の下縁部には排出口としてのハイプ18が連接されて、パイプ18には開閉弁19が取り付けられている。
フィルタ部16はアルミ多孔板にろ紙(JIS P 3801 No.2)の2枚を貼り付けた構成である。なお、このろ紙の厚さは0.26mm、濾水時間は80秒、吸水高度は8cm、保留粒子径は5μmである。

上記スラリーの720mlを濾過装置11へ投入したところ、スラリーの液界面(濾過装置11の下端からスラリー上面までの高さ)の初期高さは202mmであった。
開閉弁19を閉の状態に維持してスラリーの液界面と沈降界面の高さ(濾過装置11の下端から沈降界面までの高さ)の経時変化をモニタした。結果を図5に示す。なお、沈降界面とは、スラリーを静置してその粒子が沈降したときの懸濁部分と上澄み液部分との境界面をいう。

約17時間後(サンプル1)、約26時間後(サンプル2)及び約42時間後(サンプル3)にそれぞれ開閉弁19を開いたところ、濾過装置11の底部の沈積物がパイプ18から自重で流れ落ちた。即ち、沈積物に流動性が認められた。
この沈積物はスラリー中のアルミナ粒子の集合体であって、各沈積物の濃度は次の通りであった。
この結果はまた、実施例の濾過装置によりスラリーを濃縮できることがわかる。そして、濃縮されたスラリーは流動性を有するので、これを用いて型成形することが可能であるなど、取り扱いに優れたものとなる。

なお、濾過装置11のフィルタ部15を板状部材に替えたもの(即ち、濾過作用なしの単なる容器)の沈降界面の経時変化を測定したところ、図6の結果を得た。
図6の結果から、フィルタ部15を板状部材に替えたもの(比較例)では、重力による粒子の沈降のみより沈降界面が下降する。他方、実施例の濾過装置11では、それ以上に沈降界面が下降しているので、実施例の濾過装置11の排出パイプ18から排出される濃縮スラリーは装置の濾過作用の結果得られたものであることがわかる。

次に、この濾過装置11により連続濾過を行った。
前の実施例と同様にスラリーを調製した。但し、初期濃度17.4mass%(5vol%),pH=4.4であった。このスラリーもその粒子は実質的に分散している。
このスラリーの720mlを図4の濾過装置11へ初期投入する。濾過が進行するにつれ20〜30時間毎に初期と同じ高さの液界面となるようにスラリーを注ぎ足した。結果を図7に示す。

図7の結果より、実施例の濾過装置11によれば200時間近くまで濾過を連続して行えることが確認できた。得られるサンプル(粒子の集合体)から、スラリーが高い濃度に濃縮されていることもわかる。
このような連続濾過が可能になった理由は次のとおりである。即ち、濾過の過程においてフィルタ部15の表面には粒子が高濃度に集合するが、このスラリーにおいて各粒子は分散状態を維持しているので流動性を備え、その結果フィルタ部15の表面に沿って自然沈降する。これにより、フィルタ部15の目詰まりが防止されその機能が連続的に発揮される。

比較例として、粒子が実質的に分散していない系(凝集系)のスラリーを実施例の濾過装置11へ適用した。比較例のスラリーは、図7に示した実施例のスラリーにおいてpHを6.8としたものであり、図2からこのようにpH調製されたスラリーは凝集系を示すことがわかる。
かかる比較例のスラリーの720mlを図4の濾過装置11へ初期投入する。濾過が進行するにつれ1〜2時間毎に初期と同じ液界面となるようにスラリーを継ぎ足した。結果を図8に示す。

図8の結果において、僅かな時間で濾過不能になることがわかる。図8のサンプルは、実施例のものに比べて粒子の濃度が低い。また10数時間の濾過でフィルタ部の表面にケークが形成され、ケークの成長により目詰まりが生じて濾過に支障が生じることととなる。

図9〜図11には他の構成の濾過装置を示した。
図9の濾過装置21は、小径な円筒形のフィルタ部25を集合させて多孔な外枠体26で保持し、下部には粒子集合体を収集して排出するための漏斗状の排出部27が形成されている。かかる構成の濾過装置によれば、単位空間当たりのフィルタ部の面積を大きくとることができるので、濾過効率が向上する。
図10Aの濾過装置31は横断面形状が四角形の筒状フィルタ部35と漏斗状の下部排出部37から構成される。図10Bの濾過装置41は横断面形状が六角形の筒状フィルタ部45と漏斗状の下部排出部47から構成される。図10に示すように、任意の横断面形状を有する筒形の基体部を立設して用い、その側壁の全部又はその一部をフィルタ部とすることができる。
図11に記載の濾過装置51は、横断面が星型のフィルタ部55と粒子集合体を排出するための漏斗状排出部57から構成される。フィルタ部を星型断面構造とすることにより、フィルタ部の面積が拡張され、もって濾過効率が向上する。

【発明の効果】
本発明は濾過対象である懸濁液の粒子を、濾過時に、分散状態に維持する。これにより、懸濁液が濾過により濃縮されてもその濃縮懸濁液、即ち粒子の集合体は分散状態を維持し、流動性を有する。その結果、当該粒子の集合体をフィルタ部から容易に除去し、かつ濾過装置の外部へ排出することができる。従って、ケーク除去装置のような機械的な排出装置を何ら設ける必要がなくなり、連続濾過装置の構成を簡素化できる。
