【発明の属する技術分野】
本発明は、内燃機関の排ガス浄化等の目的で用いられる触媒を担持するための触媒コンバータの製造方法に関する。

【従来の技術】
自動車などの内燃機関の排ガスに含有される炭化水素、窒素酸化物、一酸化炭素などの有害物質を浄化するための装置として、触媒を担持した触媒コンバータが、排ガス経路に配置される。また、近年では、メタノール等の炭化水素化合物を水蒸気改質して、水素リッチなガスを生成する改質装置においても、同様の触媒コンバータを用いることが研究されている。これら触媒コンバータは、ガスが通過する多数のセルを有するハニカム構造からなり、各セルの壁面には触媒がコーティングされ、通過するガスと触媒とが広い接触面積で接触することが可能になっている。

これらの目的で用いられる触媒コンバータの基材となる触媒担体としては、主としてセラミック製の触媒担体(以下セラミック担体という)と金属製の触媒担体(以下メタル担体という)とがある。そのうちセラミック担体は、コーディエライト等の原料を押し出し成形し、正方形状の格子を形成せしめ、ハニカム構造を形成するのが一般的である。一方、メタル担体は、耐熱合金を用いた平箔と波箔を交互に積層して円筒形の金属製の外筒に装入され、ハニカム構造が形成され、そのセル形状は、直角二等辺三角形に近い形状となる。

これら触媒担体のガス通路となるハニカム構造体のセルの壁表面に、ウォッシュコート層と呼ばれるポーラスなγアルミナ層を主体とする層がコーティングされ、このウォッシュコート層に貴金属等からなる触媒を含浸させる方法、又は、貴金属触媒を含んだウォッシュコート層を触媒担体にコーティングする方法等があって、触媒担体に触媒を担持させている。

ウォッシュコート層形成においては、γアルミナ等を主体とする微粉末と溶媒からなるスラリー状のウォッシュコート液中にハニカム構造を浸漬することによって、ハニカム構造のセル表面に該ウォッシュコート液を付着させ、ついで乾燥して溶媒を除去することによって、ウォッシュコート層をセル表面に形成する。

【発明が解決しようとする課題】
例えば、図7の(a)あるいは(b)に示すように、金属製触媒担体(メタル担体)7は、金属製の平箔1と波箔2とを積層したり、平箔1と波箔2を交互にらせん状に巻き回してハニカム構造を形成し、あるいは波箔2同士を積層してハニカム構造を形成し、更に平箔1と波箔2あるいは波箔2同士の接触部の全部あるいは一部を接合する。ハニカム構造の各セル3の断面形状は、図8、あるいは図9のように構成される。このハニカム構造をウォッシュコート液中に浸漬すると、ウォッシュコート液の表面張力により、平箔1と波箔2の狭い隙間の部分あるいは、波箔2同士の狭い隙間の部分(以降コーナー部10と称する)が液溜まり部になり、図11に示すように該コーナー部10には他の表面部分(以降平坦部11と称する)に比較して多量のウォッシュコート液が付着して、図1に示すようにウォッシュコート層9の厚塗り部が形成されることとなる。

コーナー部10におけるウォッシュコート液の厚塗り部はセル内周長を短くし、その結果、ガスと接触する有効表面積を少なくし、触媒性能を落とす。また、ウォッシュコート液の厚塗り部の深い位置にある貴金属触媒は、有効に触媒反応に寄与しないので、ウォッシュコート液や貴金属が無駄になり、しかもウォッシュコート層の厚塗り部によって、触媒担体全体の熱容量が大きくなり、コールドスタート時に触媒が機能する温度まで到達する時間が長くなるという問題がある。

コーナー部10のウォッシュコート溜まりを軽減するには、粘度の低いウォッシュコート液を塗布する方法も考えられるが、この方法では平坦部11のウォッシュコートが極端に薄くなり、結果として触媒量が減り、やはり触媒性能を落とす結果となる。

すなわち、平坦部11で十分な触媒厚みを確保し、かつコーナー部10のウォッシュコート溜まりが少ないウォッシュコート層あるいはその形成方法が望まれている。

一方、図7の(c)に示されるセラミック担体においても、図10に示す正方形セル31の四隅のコーナー部101において、やはり図12に示すようなウォッシュコート溜まりが形成され、前述したことと同じ問題点が生じる。

メタル担体の場合には、平箔及び波箔に予めウォッシュコートを塗布しておいて、しかる後にハニカム構造を形成する方法が考えられる。しかしながら、特に自動車用排ガス浄化担体に利用される場合、ハニカム構造を構成する平箔と波箔は、構造耐久性を得るために互いに接合されていなければならない。接合方法はロウ付けが一般的であるが、ロウ付けは1100℃以上の温度で処理されなければならず、ウォッシュコートを構成するγアルミナがαアルミナに変態してしまい、表面積を著しく減少してしまう欠点がある。従って、ウォッシュコートはあくまで、ハニカム構造を構成し箔同士の接合を施した後に、行うことが好ましい。

均一ウォッシュコートの形成方法として、特開平11−138020号公報には、セルコーナー部のコート溜まりが問題であるとし、コート溜まりを防止するために水分量の多いスラリーを用いると、コート層にクラックが入り、剥離するという問題点を有するため、ウォッシュコートを施した後にウォッシュコートセル内に静水圧を加えて均一に塗布する方法等が開示されている。しかしながら、本方法は静水圧を加える設備など製造コストが高くなる。

更に、均一ウォッシュコートの形成方法として、セル形状を六角形にする方法が、例えば特開平10−263416号公報や特開2000−237602号公報に開示されている。しかし六角形セルの場合、三角形や四角形セルに比較してセル密度の割に表面積が低いという欠点もあった。

更に、近年の排ガス規制強化を背景として、触媒コンバータは、反応表面積を大きくするためにセル密度を高める傾向にある。すなわち、従来のスラリーを用いるウォッシュコート法では、細かいセル密度に対してはウォッシュコートが目詰まりしやすいなどの問題点があった。

そこで、本発明は、触媒コンバータにおけるウォッシュコートの厚塗り部形成を防止し、良好な触媒性能を有する触媒コンバータの製造方法を提供することを目的とする。

【課題を解決するための手段】
前記課題を解決する本発明は、ハニカム構造を有し、セル密度が16セル/cm2以上である触媒担体のセル壁面にバインダを塗布し、前記バインダの塗布が、ポリビニルアルコール、アクリル酸系ポリマー、又はエチルセルロースを、水あるいは有機溶剤の溶媒に溶解された液を塗布するものであって、前記バインダの溶媒が乾燥する前に平均粒径10〜200μmのウォッシュコート粒を前記バインダ上に散布し、溶媒を乾燥して前記ウォッシュコート粒を固着した後に、大気中500〜800℃の温度で焼成することによりウォッシュコート層を形成することを特徴とする触媒コンバータの製造方法である。また、ハニカム構造を有し、セル密度が16セル/cm2以上である触媒担体のセル壁面にバインダを塗布し、前記バインダの塗布が、ポリビニルアルコール、アクリル酸系ポリマー、又はエチルセルロースを、水あるいは有機溶剤の溶媒に溶解された液を塗布するものであって、前記バインダの溶媒が乾燥する前に平均粒径10〜200μmのウォッシュコート粒を前記バインダ上に散布し、溶媒を乾燥して前記ウォッシュコート粒を固着した後に、更にスラリーを前記粒子間に充填してから、大気中500〜800℃の温度で焼成することによりウォッシュコート層を形成することを特徴とする触媒コンバータの製造方法である。そして、前記ウォッシュコート粒の平均粒径が30μm〜100μmであることが好ましい。

【発明の実施の形態】
前述したように触媒コンバータの基材となる触媒担体は、大別してメタル担体とセラミック担体に分類することができる。

メタル担体は、図7(a)に示すように、主として耐熱性のステンレス鋼製の平箔1(小波平箔を含む)と、該平箔に波付け加工を行った波箔2とを用い、平箔1と波箔2、あるいは図7(b)に示すように波箔2同士を交互にスパイラル状に巻き回して積層し、あるいは平行に積層して製造する。ハニカム構造には平箔1と波箔2とで囲まれた多数のセル3が形成され、このセル3を構成する箔の表面に触媒を担持し、排ガスがこのセルを通過する際には、触媒反応によって排ガスが浄化される。

一方、セラミック担体は、図7(c)に示すように、コーディエライト等からなる正方形断面を有するハニカム構造が、押し出し成形、焼成という手順で形成される。やはり形成されたセル31の表面に触媒が担持され、セルを排ガスが通過し浄化される。

本発明においては、以上のようなメタル担体あるいはセラミック担体を形成した後、図1(a)に示すようにセル3の金属箔、あるいは図1(b)に示すようにセル31のセラミック担体のセル壁21の表面に平均粒径10〜200μmの範囲で造粒されたウォッシュコート粒4が配置され、第1のウォッシュコート51を形成する。

本構造は、例えば、ウォッシュコート粒4を固着するためのバインダ液を予め、セル3の内壁に塗布しておき、バインダ液の溶媒が乾燥する前にウォッシュコート粒4をハニカム構造の端面から散布して、ウォッシュコート粒4をセル3の内壁に固着せしめた後、500〜800℃程度の温度で焼成して、ウォッシュコート粒4をセル3の内壁に焼き付けることで形成することができる。

バインダ液としては、PVA(ポリビニルアルコール)、アクリル酸系ポリマー、エチルセルロース等のバインダを、水あるいは有機溶剤の溶媒に溶解させた公知の液を使用する。また、バインダ液の塗布は、ウォッシュコート粒4がセル3の内壁全面に付着させる場合には、セル3の内壁全面に塗布されている必要がある。逆に部分的に、例えば排ガス入側のみに付着させ、出側には触媒担持しないような場合には、排ガス入側のみにバインダを付着させればよい。

また、バインダ液は多量に付着するとそれ自体がセルを塞いだり、量が多すぎるとウォッシュコート粒4が多量に付着しすぎるため、エアーブローや遠心力付与等の方法で、塗布量を制御しておくとよい。例えば、20%PVA水溶液を塗布する場合は、塗布量が、1セルの単位長さ(1cm)あたり、0.1mg〜10mgの範囲に制御しておくことが好ましい。

この場合、散布するのは固体の粒であるから、従来のスラリーを用いたウォッシュコート法とは異なり表面張力が作用せず、コーナー部においてもウォッシュコートが必要以上に厚くなることもなく、また平坦部でも、ウォッシュコート粒4の粒径に応じたウォッシュコート厚みが確保できる。従って、第1のウォッシュコート51によるウォッシュコート層のコーナー部10での厚塗り部ができないので、長いセル内周長を確保でき、更にウォッシュコート層が比較的粒径の大きい球状粒の集合体から構成されるために、排ガスと接触する有効面積が通常のスラリーのみを用いて形成された、マクロ的な表面が平坦なウォッシュコート層と比べると、排ガスに直接接触するマクロ的な幾何学的面積が3倍以上と飛躍的に大きくなり、触媒性能が向上する。更にウォッシュコート液の厚塗り部がなく、すべての貴金属触媒が有効に触媒反応に寄与し、ウォッシュコート液や貴金属が無駄にならない。また、ウォッシュコート層の厚塗り部がないため、触媒担体の熱容量を低下させられるため触媒が機能する温度まで到達する時間を短縮でき、コールドスタート時の浄化性能が向上する利点もある。

ウォッシュコート粒4は、小さい粒径の粉末のウォッシュコート成分と造粒用のバインダ、及び溶媒からなるスラリーからスプレードライで造粒する方法など、公知の方法で製造できる。すなわちウォッシュコート粒4自体は、γアルミナ、セリア、ランタン酸化物等、ウォッシュコートを構成する成分の細かい粉末の集合体として構成され、通常のウォッシュコートと同等のミクロ的表面積を有するものである。

貴金属触媒の担持は、例えばウォッシュコート粒4を造粒する際のスラリーに、貴金属成分を予め含有させておいてもよいし、あるいはウォッシュコート粒4を焼き付けてから貴金属を含浸させるなど別工程で担持してもよい。

散布するウォッシュコート粒4の平均粒径は10μm以上、好ましくは30μm以上必要である。平均粒径が10μmを下回ると、ウォッシュコート粒が二次凝集して粒の流動性が著しく悪くなり、ウォッシュコート粒4を散布する工程で粒がハニカムのセル内に詰まりやすいという問題がある。特に平均粒径が30μm以上あれば、粒の流動性は著しく改善され好ましい。

ウォッシュコート粒4の粒径の平均粒径の上限は200μm以下にすることが好ましい。200μmを超えると、ウォッシュコート自体の熱容量の増加を招く。また、粒の中心部付近に担持されている触媒は、排ガス浄化に寄与せず無駄になる。

また、ウォッシュコート粒は、セルサイズに合わせて適宜粒径を選択すべきである。例えば、1平方インチあたり400セル(1平方センチメートルあたり62セル)程度のセル密度であれば、平均粒径が10〜200μm程度の粒を用いることができるが、1平方インチあたり1600セル(1平方センチメートルあたり248セル)程度の細かいセルでは、平均粒径が200μmのウォッシュコート粒は、セルを塞いでしまうので、このような細かいセルでは平均粒径を100μm以下にすることが好ましい。また、触媒は、低いセル密度、例えばセル密度16セル/cm2で、担持可能であるが、特に好ましくはセル密度62セル/cm2以上とすることにより、担持された触媒はその機能を効果的に発揮する。従って、本発明ではセル密度62セル/cm2以上とした。
