【発明の属する技術分野】
本発明は、敷布団の下に敷く敷寝具、或いはベッドのベッド材として使用される敷寝具に関し、更に詳細には、長期間使用してもヘタリがなく、耐久性を有し、好適な寝心地性、並びに良好な折り畳み性及び収納性を有する敷寝具に関するものである。

【従来の技術】
洋式寝具の普及と共に和式寝具の態様も変わり、いわゆるマットレス等の敷寝具を畳又は床の上に敷き、その上に従来の敷布団を敷く人が多くなっている。また、敷寝具を敷布団代わりにして、直接、敷寝具上に敷布を敷いて就寝するひとも多い。更には、敷寝具は洋式寝具であるベッドのベッド材としても使用できる。
敷寝具は、その上に身体を横たえる人に底つき感を与えず、適正な通気性を有して、快適な寝心地を与えることが要求される。また、折り畳み易く、押入等の収納場所への収納性も良好であることが要求されている。

ここで、図4から図6を参照して、従来の敷寝具の構成を説明する。図4は従来の第1の例の敷寝具の断面図、図5は従来の第2の例の敷寝具の断面図、及び図6は従来の第2の例の敷寝具の変形例の断面図である。
従来の第1の例の敷寝具10は、図4で示したように、例えば固綿のような繊維からなる中芯材12の周りに布団綿14を巻き、更に布団綿14を巻いた中芯材12を布地製の袋、つまり内袋16に挿入し、更に、外生地で作られた袋状の布団側布18で内袋16を包み込んだ構造になっている。

また、第2の例の敷寝具20は、図5で示したように、圧縮に耐え、しかも弾力性を備えるように、異種類のプラスチック発泡体シート22A〜Cを重ね合わせて中芯材24にした構造の敷寝具である。第2の例の敷寝具の変形例として、最上面に適宜凹凸を形成したプラスチック発泡層の積層体を中芯材に用いた敷寝具も提案されている。
更には、第3の例の敷寝具として、図示しないが、プラスチック発泡体をパイプ状、棒状に加工し、幅方向に並列配置したものを中芯材とし、中芯材の周囲を布団綿で取り巻いた構成の敷寝具も提案されている。

【発明が解決しようとする課題】
しかし、従来の敷寝具には、以下に説明するように、種々の問題があった。
先ず、従来の第1の例の敷寝具では、通気性に関しては問題が少ないとは言え、使用するにつれて使用者の体重で中芯材12を構成する固綿が圧縮され、薄くなって、その弾力性が低下し、つまり中芯材12がヘタリ、寝心地が悪くなる。また、第1の例の敷寝具をロール状に巻いて収納することはできるものの、その状態で長時間収納していると、中芯材がヘタルという問題もあった。また、折り畳んで収納すると、中芯材が折り目でヘタった。即ち、長時間にわたるロール状巻回又は折り畳みによる収納では、元の形態に敷寝具を復旧させることが難しかった。換言すれば、耐久性に劣り、収納性が悪いという問題があった。
逆に、布団綿を圧縮して板状の中芯材とした敷寝具は、ヘタリ難いが、折り畳み性に乏しく、折り畳み難いために収納が難しいという問題が生じた。

第2の例の敷寝具及びその変形例では、独立気泡からなるプラスチック発泡体シート22を重ね合わせて中芯材24を構成しているので、ヘタリ難く、弾力性及び耐久性を比較的確保し易いものの、通気性が悪いという問題がある。
また、発泡体シートの材質によっても異なるが、一般に、折り畳み性は良好とはいえず、しかも折り畳んだのちの両側端部(幅方向の両端部)は曲がりにくいので収納性に劣るという問題がある。

そこで、図6に示すように、中芯材25の厚み方向に通気孔、例えば通気用楕円孔26を貫通させて通気性を確保したものもある。また、図7に示すように、中芯材27の幅方向に細長く伸びる長孔28を貫通させて形成し、長孔28を起点にして折り畳むことにより、折り畳み性を高める方策が施されているものもある。
しかし、これらの対策を施しても、切り込み部28を折り目にした折り方、例えば三折り以外の折り方の折り畳み、つまり多数折りやロール巻きができ難いことから収納に不便であった。

中芯材にパイプ状芯材を使った第3の例の敷寝具では、折り畳んで収納している間に中芯材のパイプが偏平に潰れて、中空部全体が密着する永久歪となる。一旦生じた中芯材の永久歪を直して、敷寝具の厚さを元の厚さに復元させることは困難であった。
また、中芯材に棒状芯材を使った第3の例の敷寝具では、収納中に加えて、使用中に、身体荷重が敷寝具の棒状中芯材に作用して、棒状中芯材が潰れて、永久歪となる。中芯材の永久歪を直して、敷寝具の厚さを復元させることは、困難であった。このことから、第3の例の敷寝具は、耐久性及び収納性が劣るという問題があった。

そこで、本発明の目的は、長期間使用してもヘタリがなく、耐久性を有し、快適な寝心地性、並びに良好な折り畳み性及び収納性を有する敷寝具を提供することである。

【課題を解決するための手段】
そこで、本発明者は、敷寝具の通気性を高めるために、中芯材として合成樹脂発泡体で形成したパイプを並列配置し、しかもヘタリ難いように、パイプの中空部に合成樹脂製波付き管からなる充填体を挿入し、パイプに作用する荷重及びパイプの変形をパイプの中空部に存在する充填体で受け止めることを着想した。そして、実験を繰り返して、本発明を発明するに到った。

上記目的を達成するために、本発明に係る敷寝具は、厚さを有する平面状の折り畳み自在な敷寝具であって、
敷寝具の一の方向に沿って長く延びる袋状の相互に独立した複数個の収容袋を一の方向に直交する方向に隣接して並列に有する内袋体と、
内袋体を収容する布団側布と、
合成樹脂発泡体製パイプと、パイプを形成する合成樹脂発泡体より硬度が高く、かつ金属片より硬度の低い材料からなり、パイプの長手方向にわたってパイプの中空部の少なくとも一部を充填した波付け合成樹脂管からなる充填体とを有する中芯材と、
中芯材の外周を取り巻く繊維層と
を備え、中芯材が、それぞれ、1本ずつ内袋体の各収容袋に挿入されていることを特徴としている。

本発明では、充填体が中芯材を構成するパイプの長手方向にわたってパイプの中空部の少なくとも一部を充填しているので、使用中に使用者の体重による荷重が、或いは収納中にパイプの変形による負荷が、パイプに作用しても、充填体が荷重又は負荷の一部を受容するので、パイプが潰れて永久歪みが発生するようなことが生じない。

また、パイプを収容袋に入れて並列に配置しているので、パイプとパイプとの間に僅かに間隙が生じ、パイプの直行する線に沿ってロール巻きしたり、側面から見てパイプに平行な線を軸にしてS字巻きや″コ″の字巻き等に巻回したりすることが容易である。しかも、その折り畳んだ形態或いは巻回した形態を安定して維持できるので、収納に好適である。
尚、収容袋の寸法は、パイプを収容したとき、隣のパイプとの間で、上述の折り畳み性を考慮した間隙が存在するような寸法になるようにする。

本発明では、パイプが並列に間隙を有して配置されているので、通気性が良好である。更には、合成樹脂発泡体製パイプを使用しているので、軽量で取り扱いが楽で、しかも発泡体のクッション性及びパイプ列の凹凸による指圧効果により寝心地が良好である。

本発明の敷寝具では、中芯材のパイプは、就寝した人の身体に沿った方向に延在させても良く、また、身体に直交する方向に延在させても良い。つまり、敷寝具の形状が長方形であれば、人が敷寝具の長手方向に横になるとき、パイプは、敷寝具の長手方向に沿って並列配列されていても良く、また敷寝具の長手方向に直交する方向、つまり敷寝具の幅方向に並列配列されていても良い。

本発明では、充填体が波付け合成樹脂管である。これにより、パイプと充填体との間にクッション性を保持し、かつヘタリ易さを防止することができる。
パイプの材料は、合成樹脂発泡体製パイプである限り、材料には制約はないが、架橋ポリエチレン発泡体、無架橋ポリエチレン発泡体、架橋ポリプロピレン発泡体、無架橋ポリプロピレン発泡体、架橋酢酸ビニル発泡体、無架橋酢酸ビニル発泡体、ウレタン発泡体、又はこれらの複合構成体を好ましく使用することができる。また、これらの材料は充填体にも好適である。

本発明の好適な実施態様では、実験結果に基づいて、中芯材を構成するパイプは、外径が20mm以上100mm以下、肉厚が4mm以上25mm以下、内径が12mm以上62mm以下であって、発泡倍率が5倍以上55倍以下の合成樹脂発泡体で形成されている。
本発明で発泡体の発泡倍率を5倍以上55倍以下にしているのは、発泡倍率が5倍より小さい発泡体は、発泡体自体が硬く、寝心地が悪くなるとともにパイプ成形性も悪くなり、逆に、発泡倍率が55倍より大きい発泡体は、軟らか過ぎて却って寝心地が悪く、しかもヘタリのために永久歪が残って耐久性が劣り、その上に充填体への底つき感が生じて寝心地性が悪くなるからである。より好ましい発泡倍率は、20倍以上40倍以下である。

【発明の実施の形態】
以下に、添付図面を参照し、実施形態例を挙げて本発明の実施の形態を具体的かつ詳細に説明する。
実施形態例
本実施形態例は、本発明に係る敷寝具の実施形態の一例であって、図1は本実施形態例の敷寝具の一例を示す斜視図、図2は図1の線X−Xでの敷寝具の断面の一部を示す断面図、及び図3は図1の線Y−Yでの敷寝具の断面の一部を断面図である。
本実施形態例の敷寝具30は、図1に示すように、厚さがT、幅がW、長さがLの平板状の敷寝具であって、線X−Xに沿って、折り畳み自在、及びロール巻き状に巻回自在であり、人は、通常、線X−Xに平行な方向に身体を横たえるようになっている。

敷寝具30は、図2及び図3に示すように、多数本の独立した長さW又はWより多少短いパイプ32と、各パイプ32の長手方向にわたって中空部32aの少なくとも一部に充填された充填体34とから構成された中芯材36と、中芯材36の外周を取り巻く繊維層38と、繊維層38で取り巻かれた中芯材36を敷寝具30の幅W方向に沿って収容する収容袋40を並列して有する内袋体42と、内袋体42を収容する布団側布44とから構成されている。
尚、図2では、一つの収容袋40内にのみ、パイプ32と充填体34とからなる中芯材36及び繊維層38を示しているが、全て収容袋40に繊維層38で取り巻いた中芯材36が収容されている。

パイプ32には、中芯材36の弾力性を良くするために、合成樹脂発泡体製パイプが使用されている。パイプ32の成形方法には制約はなく、合成樹脂発泡体シートをパイプ状に成形した成形体でも、押出し成形して得られた合成樹脂発泡体のパイプ状成形体でも、型成形加工により得られた合成樹脂発泡体のパイプ状成形体でも良い。尚、コストの点からは、発泡体シートをパイプ状に成形した成形体が好ましい。
本実施形態例の敷寝具30では、パイプ32は、例えば独立気泡を有するポリエチレン発泡体シートのようなポリオレフィン発泡体シートをパイプ状に成形した成形体である。

また、充填体34は、材料の硬度が、パイプ32を形成する合成樹脂発泡体と同じか又は高く、かつ金属片より硬度の低い材料で形成されていて、中芯材36の弾力性を良くするために合成樹脂発泡体で形成されている。充填体34は、波付け合成樹脂管で形成されている。本実施形態例では、充填体34として、図3で示すように、合成樹脂製の波形管が使用されている。

中芯材36の外周を取り巻く繊維層38には、吸湿性、通気性を有するものなら、天然繊維でも、合成繊維でも良く、本実施形態例では、布団綿からなる繊維層が使用されている。
内袋体42の隣合う収容袋40同士は、相互に連結している。内袋体42は吸湿性、及び通気性を有するものなら、天然繊維でも、合成繊維でも良い。
また、布団側布44も、吸湿性、及び通気性を有するものなら、天然繊維でも、合成繊維でも良い。布団側布44には、通常、外観を考慮して、柄物の布が使用される。
本実施形態例では、内袋体42を2枚の綿布で、布団側布42を別の2枚の綿布で形成している。図1に破線で示す所定間隔の縫い目線46で4枚の綿布を縫合することにより、縫い目線と縫い目線との間の内袋体42の2枚の綿布が収容袋40として機能する。縫い目46と縫い目46との距離は、敷寝具30の折り畳み性及び収納性を考慮して、中芯材36が所定の間隙を相互に有して配置されるような距離である。

次に、図1から図3を参照して、敷寝具30の製造方法を説明する。
図2及び図3に示すような、パイプ32に充填体34を充填した中芯材36を所要本数用意する。
一方、布団側布44を構成する2枚の綿布の一方を最下層に敷き、その上に内袋体42を構成する2枚の綿布の一方を載せる。更に、内袋体42の綿布の上に布団綿層からなる2層の繊維層38を載せる。続いて、繊維層38上に、内袋体42の他方の綿布、更に布団側布44の他方の綿布を載せる。

次いで、布団側布44の他方の綿布の上から図1に破線で示す所定間隔の縫い目線で繊維層38、内袋体42、及び布団側布44を縫合する。これにより、縫い目線と縫い目線との間の内袋体42の2枚の綿布で構成された、繊維層38を内周に有する収容袋40を形成することができる。
次いで、2層の繊維層38の間に、中芯材36を挿入して、敷寝具30を完成する。

本実施例の敷寝具は、長さLが2050mm、幅Wが950mmで、16個の収容袋40を有し、各収容袋40に中芯材36を収容している。中芯材36は、発泡倍率が40倍の架橋発泡ポリエチレン発泡体を成形して得た、長さ930mm、内径30mm、及び肉厚12mmのパイプ32と、長さ920mm、内径25mm、及び肉厚2mmの架橋ポリエチレン波付きパイプからなる充填体34とで形成されている。
ポリエステル布団綿1kgを繊維層38として使用し、上述の方法に従って、綿布の布団側布44、綿布の内袋体42及び繊維層38を縫合し、16個の収容部40を形成した。次いで、各収容袋40に中芯材36を挿入して、本実施例の敷寝具30を仕上げた。

次の条件で、実施例1の敷寝具12の折り畳み性、収納性、及び寝心地性を評価した。
(1)折り畳み性
a)「優」の評価:敷寝具12の表裏に関係無く、長手方向のどの位置でも二ツ折り及び三ツ折りが容易な敷寝具には、折り畳み性の評価を「優」として表1に◎印で示した。
b)「良」の評価:敷寝具12の表裏に関係無く、長手方向に一度折り畳み癖をつけた位置からの二ツ折り及び三ツ折りが可能な敷寝具には、折り畳み性の評価を「良」として表1に○印で示した。
c)「やや劣る」の評価:敷寝具12の表裏に関係無く、長手方向に数回折り畳み癖をつけた位置からのみ、二ツ折り及び三ツ折りが可能な敷寝具には、折り畳み性の評価を「やや劣る」とし、表1に△印を示した。
d)「劣る」の評価:敷寝具12の表裏に関係無く、長手方向のどの位置で折り畳んでも反発してしまう敷寝具には、折り畳み性の評価を「劣る」とし、表1に×印を示した。

(2)収納性
a)「優」の評価:敷寝具12の表裏に関係無く、三ツ折りに畳んだ状態で、両手を広げて幅方向に手を廻して持ち上た時に、幅方向の複数位置で湾曲する敷寝具には、収納性の評価を「優」とし、表1に◎印で示した。
b)「良」の評価:敷寝具12の表裏に関係無く、三ツ折りに畳んだ状態で、両手を広げて幅方向に手を廻して持ち上た時に、幅方向の両端だけが湾曲する敷寝具には、収納性の評価を「良」とし、表1に○印で示した。
c)「やや劣る」の評価:敷寝具12の表裏に関係無く、三ツ折りに畳んだ状態で、両手を広げて幅方向に手を廻して持ち上た時に、幅方向の中央部だけが湾曲する敷寝具には、収納性の評価を「やや劣る」とし、表1に△印で示した。
d)「劣る」の評価:敷寝具12の表裏に関係無く、三ツ折りに畳んだ状態で、両手を広げて幅方向に手を廻して持ち上た時に、幅方向に湾曲しない敷寝具には、収納性の評価を「劣る」とし、表1に×印で示した。

実施例1から6と比較例1及び2との比較から、充填体34を有しない中芯材36を使った比較例1及び2の敷寝具は、折り畳み性及び収納性で実施例1から7の敷寝具30と評価が変わらないものの、パイプが身体荷重で押し潰されるために寝心地性の評価が著しく低い。
つまり、本発明で特定されたパイプ及び充填体からなる中芯材を有する実施例1から7の敷寝具30は、折り畳み性、収納性、及び寝心地性の全てについて優れていると評価できる。

【発明の効果】
以上の説明で明らかなように、本発明によれば、合成樹脂発泡体で形成されたパイプの中空部に充填体を充填して中芯材を構成することにより、使用中に中芯材がヘタって弾力を失うようなことがなく、パイプに沿った線で敷寝具を折り畳むことにより、敷寝具の所望の位置で折り畳むことができるので、折り畳み性及び収納性が良く、パイプ列の凹凸による程良い指圧効果も手伝って、寝心地も良好な敷寝具を実現している。
