例えば実公昭52−29860号広報に開示されているように、単に横方向に広く凹凸面を持つ防滑面が踏面部分にある階段の滑り止めが開示されている。しかし上記公知の滑り止めは意匠性が低く、段鼻に近づくにつれてノンスリップ性が増加する技術思想の開示はなかった。

本発明は、印刷模様と同調した、凹状のエンボス同調模様を有する階段用化粧材を提供する。

本発明は、蹴込み被覆部と、踏み面被覆部と、段鼻被覆部とを有し、上記蹴込み被覆部、及び、踏み面被覆部は、表面に一体的に模様が設けられた発泡化粧材により形成され、、上記模様は、ケミカルエンボスにより形成された、溝状のエンボス同調模様であり、踏み面被覆部の溝は、蹴込み被覆部側から段鼻被覆部側に向かって、エンボス深さが漸増する階段用化粧材である。
以下、本発明を詳細に説明する。

【発明の実施の形態】
「図1」は階段を被覆する化粧材断面図であり、不燃紙、塩素原子を含まない合成樹脂シート、ガラス繊維の織布または不織布基材上1にPVCペーストあるいは、例えばEVA、エチレン−エチルアクリレート共重合体、(EEA)、ポリアクリル酸エステル、ポリメタクリル酸エステル、ポリオレフィン等の発泡性樹脂を押出機から0.2〜1.0mm厚で塗工し、その上に所望により繊維層を積層し、プレヒートオーブンにてプレヒートを行い、転写ロールで樹脂層表面に転写により模様形成し、メインオーブンにて120〜250℃で加熱発泡を行う。発泡倍率は1.3〜20倍である。

発泡剤としてはジニトロソペンタメチレンテトラミン、ベンゼンスルホニルヒドラジド、p−トルエンスルホニルヒドラジド、p、p’−オキシビス(ベンゼンスルホニルヒドラジド)、3、3’−ジスルホンヒドラジドフェニルスルホン、アゾビスイソブチルニトリル、アゾジカルボンアミド等が例示され、発泡促進剤として尿素エタノールアミン、亜鉛華、炭酸鉛、ステアリン酸鉛、ステアリン酸亜鉛、グリコール等が例示される。さらに充填剤として水酸化アルミニウム、重質炭酸カルシウム、軽質炭酸カルシウム、クレー、タルク等が例示される。

発泡抑制剤としては、ベンゾトリアゾールが例示され、蹴上げ部被覆箇所には、転写模様インクの発泡抑制剤含有量は少なく、踏み面最外縁に近づくにつれ、含有濃度は漸増する。この発泡抑制剤含有インキの模様2を発泡性基材に転写して、加熱発泡し発泡層3を形成する。

上記製造工程にて、押出機を用いて基材上に塗布される発泡性樹脂に含有されている塩素原子を含まない樹脂として好ましいのはEVA(好ましくはMFRが0.1〜20g/10min、さらに好ましくはMFRが1.0〜10g/10minで、酢酸ビニル量が5〜40wt%である。 なお、MFRは樹脂の流動性を示す値であって、数字の大きい程流動性が高いことを示す。(ASTM D−1238改)

発泡層をEVAとする時、発泡性樹脂の成分構成は、EVA100PHRに対し、発泡剤1〜10PHR、発泡促進剤0.1〜5PHR、顔料1〜20PHR、充填剤0〜100 PHRが好ましい。このようにして得られた床材は燃焼時に有毒ガスを発生させず、強度面でもPVCを用いた床材と比較して遜色がない等、有用なものである。

また発泡樹脂層をオーブンで加熱発泡直前にフィルム4を積層し、加熱発泡後ケミカルエンボスによる加飾をして本願発泡ノンスリップ階段用の化粧材8を得る。
この化粧シート8は基材1に発泡層2及び模様3とエンボス部5が設けられている。

前記ケミカルエンボス発泡体には、PVC、ナイロン、アイオノマー、ポリオレフィン、
アクリル系樹脂、またはこれらの複合体1で全厚50〜500μmの透明フィルムを積層する。 上記のような構成の複合フィルムは、爪による傷つきがなく、耐傷性、耐摩耗性が高い。

階段全体には化粧材で被われており、化粧シートには同調エンボスが設けられている。
踏み面の蹴込み側(内側)6から外縁7にかけて、エンボス深さは漸増する。
踏み面外縁近傍は、ケミカルエンボス深さは1mm以上、とくに1.5mm程度が好適である。エンボス模様は、木目、花柄、その他幾何模様、抽象模様でも良いが、階段の方向に対して、横長の模様が好ましい。

エンボスが大きくなった部分は階段外縁に段鼻部が設けられ、この周囲に巻き付けられる。 このように本発明発泡化粧材8が得られる。化粧材の蹴込み部分は殆ど無い程度の浅いエンボスでも良いが、踏み面の蹴込み側(内側)6から外縁7にかけて、エンボス深さは漸増し、化粧材の踏み面外縁近傍は、ケミカルエンボス深さは1mm以上が望ましくさらに1.5mm程度が好適である。

「図2」は本発明ノンスリップ階段斜視図であり、得られた化粧材8の階段蹴込み被覆部10は殆どケミカルエンボスはなく、蹴込みと踏み面11の境界6から、踏み面最外縁7にかけて、9,9’、9”と漸次エンボス深くなる傾向になる。
最外縁のエンボス化粧シート先端12は、段鼻13に巻き付けられている。このようにしてノンスリップ階段14が得られる。本発明によって、同調エンボスによって意匠性が向上し、効果的に階段のノンスリップが得られる。

上記構成のノンスリップ階段は、蹴込みから踏み面外縁までエンボスが漸次深くなっているので、滑って、階段を踏み外すことはない。また発泡体に模様がケミカルエンボスされいるので模様と同調しており、意匠性も優れている。また歩行感も良い。

【実施例1】
基材にPVC発泡ペーストを0.5mmコーティングした後、加熱プリゲルした。その後印刷模様を、発泡抑制剤を外縁に近くなるほど濃くしてエンボス部が横長の木目模様を転写印刷し、ついで200℃で発泡させた化粧シートを得た。この結果、2.5mm厚の模様とエンボスが同調したケミカルエンボスシート床材を得た。

得られたシートのエンボスの殆どない部分を蹴込み上方に設置し、階段の蹴込み及び踏み面に密着された状態で、階段に貼着した。
得られた化粧材の踏み面最外縁部のエンボス高さが1.5mmのノンスリップ階段が得られた。階段は意匠性が高く、ノンスリップ性と遮音性が得られた。
