本発明は、電車、自動車、事務用椅子などの座席シート及び座席シートの製造方法に関し、特に、表皮カバーの張り替えコストを低減することができると共に、張り替えを繰り返しても表皮カバーの貼着性能を維持することができる座席シート及び座席シートの製造方法に関するものである。

【従来の技術】
電車、自動車、事務用椅子などの座席シートにおいて、従来は、クッション体としてウレタンが用いられていた。かかる座席シートの製造手順は、表皮カバーの裏面にビニールを張り、そのビニールで座席シートの外形を形成しつつ、ウレタンを注入(充填)してクッション体を形成するものである。ここで、表皮カバーは、着座の繰り返しにより汚れたり傷んだりするので、クッション体に対して着脱可能になっていることが望まれるが、かかる座席シートによれば、表皮カバーとクッション体とが完全に一体化しているため、分離することができなかった。そこで、表皮カバーをクッション体に対して着脱可能にした座席シートが考案され、特開平11−42147号公報に示されている。この特開平11−42147号公報に示される座席シートは、クッション体自体を繊維が立体的に絡まった構造に形成して、表皮カバーの裏面に固着された面ファスナーの雄材と係合させることにより、表皮カバーをクッション体に対して着脱可能に取着するものである。

【発明が解決しようとする課題】
しかしながら、かかる特開平11−42147号公報に示される構成により表皮カバーをクッション体に対して着脱可能に取着した場合、表皮カバーが汚れたり傷んだりした場合には、表皮カバーとその裏面に固着された面ファスナーの雄材とが一緒に交換されるため、通常の面ファスナーの雌材よりも数倍高価な雄材が再利用できず、コスト高になってしまうという問題点があった。さらに、表皮カバーの交換を複数回繰り返すと、面ファスナーの雌材に相当するクッション体の表面が傷んでしまい、面ファスナーの雄材との貼着(係合)性能を低下させてしまうという問題点があった。

本発明は、上述した問題点を解決するためになされたものであり、表皮カバーの張り替えコストを低減することができると共に、張り替えを繰り返しても表皮カバーの貼着性能を維持することができる座席シート及び座席シートの製造方法を提供することを目的としている。

【課題を解決するための手段】
この目的を達成するために、請求項1記載の座席シートは、着座時に人体を保持するクッション体と、そのクッション体の表面を覆う表皮カバーと、その表皮カバーを前記クッション体に貼着する面ファスナーの雄材および雌材とを備えており、前記クッション体は、硬綿を複数層に積層した綿状体により構成され、前記面ファスナーの雄材は、前記クッション体の着座面側の表面から前記着座面側とは反対側の表面までを覆うように固着されると共に、前記面ファスナーの雌材は前記表皮カバーの裏面に固着されている。

【発明の実施の形態】
以下、本発明の好ましい実施例について、添付図面を参照して説明する。本実施例の座席シート1は、電車、自動車、事務用椅子などに用いられるものである。本実施例では、電車に用いられる座席シート1について説明する。座席シート1は、着座時に人体を保持するクッション体2と、そのクッション体2の表面を覆う表皮カバー3とにより構成されている。

図1(a)は、本実施例の座席シート1の部分的な断面を示した斜視図である。図1(a)に示すように、クッション体2は綿状体2aにより略L字形断面に形成されている。クッション体2を構成する綿状体2aには、積層硬綿を使用している。この綿状体2aは、トウ(籐)状のポリエステル繊維(2〜100デニール、5〜10cm)に、芯鞘型でトウ状のポリエステル複合繊維P(2〜100デニール、5〜10cm)を5〜50重量%混合したもの(以下、「混合ポリエステル繊維」という。)を原料と使用している。ポリエステル複合繊維Pの鞘は、重縮合時にイソフタール酸を混合してパイプインパイプ等で製造した低融点共重合体ポリエステルである。

このように、クッション体2は綿状体2aで形成されているので、クッション体2の使用後には、綿状体2aを解きほぐすことにより資源として再利用することができる。従って、産業廃棄物の発生を防止することができると共に、産業廃棄物としての処理コストを削減することができるのである。また、クッション体2を焼却処分した場合にも、ウレタンを焼却した場合のように有毒ガスを発生させることはないので、廃棄処分が容易である。さらに、綿状体2aはウレタンよりも通気性が良好なので、過剰な温度上昇を防止することができ、使い心地を快適にすることができるのである。

図2を参照して、クッション体2の製造工程および綿状体2aの構成の詳細について説明する。図2は、クッション体2の製造工程を示した概略的な断面図である。図2に示すように、クッション体2の上方および下方には、その内側壁がクッション体2の完成形状を有しつつ、フッ素樹脂のコーティングを施された金型4がそれぞれ配設されている。その金型4には、均等径(1〜20mmの範囲)の通気孔4aが全面に等しい間隔を保って多数穿設されている。なお、図2においては、金型4に設けられる通気孔4aは一部のみを図示し、他の図示を省略している。

図2に示すように、クッション体2の綿状体2aは、複数層(図2においては4層)の硬綿2a1〜2a4により構成されている。これらの各硬綿2a1〜2a4は、前述の混合ポリエステル繊維を圧縮することにより、略平板状に形成したものである。具体的には、所定の厚さの混合ポリエステル繊維を圧縮しつつ、その内部に100〜250℃の熱風を通過させて加熱する。すると、前述の複合繊維Pの鞘が溶融してポリエステル繊維同士が接合されるとともに、混合ポリエステル繊維の体積が減少して成形可能な硬綿となるのである。

このようにして形成される各硬綿2a1〜2a4の硬度は、それぞれ10度、15度、25度、30度(高分子計器株式会社製アスカーF型硬度計で測定)とし、密度は0.02〜0.05g/cm3の範囲とする。これらの硬綿2a1〜2a4を硬度の大きいものから順に積層したものが、クッション体2の綿状体2aである。この状態においては、各硬綿2a1〜2a4は重ね合わされているだけであり、まだ接着はされていない。

すると、クッション体2の形状が固定されるとともに、溶融したポリエステル複合繊維Pが凝固し、綿状体2aを構成する各硬綿2a1〜2a4どうし、および綿状体2aと面ファスナー雄材2bとが接着される。かかる方法によれば、接着剤を用いることなく、綿状体2aと面ファスナー雄材2bとを接着することができ、加えて、表皮カバー3の張り替えを行った場合にも、面ファスナー雄材2bを確実に綿状体2aの表面に固着しておくことができる。さらに、綿状体2aの成形とその綿状体2aの表面への面ファスナー雄材2bの接着とが同一工程内で行われるので、クッション体2の製造工程を短縮して省力化を図ることができる。

次に、図1を参照して、表皮カバー3を張り替える場合の動作について説明する。まず、クッション体2の表面に取着(貼着)された表皮カバー3をクッション体2の外方へ引っ張り、面ファスナー雄材2bの係合粒2b3に係合されていた面ファスナー雌材3bのパイル3b2を開放し、表皮カバー3をクッション体2の表面から剥離する。剥離された表皮カバー3は洗浄したり、傷みが激しい物については廃棄処分する。
