【発明の属する技術分野】
本発明は、積層構造を有する燃料電池に関し、特に燃料電池のマニホールド機構に関する。

【従来の技術】
固体酸化物形燃料電池(SOFC)は第三世代の発電用燃料電池として開発が進んでいる。現在、この固体酸化物形燃料電池は、円筒型、モノリス型、及び平板積層型の3種類が提案されており、何れも酸化物イオン伝導体から成る固体電解質を両側から空気極(カソード)と燃料極(アノード)で挟み込んだ積層構造を有する。この積層体から成る発電セルが、間に燃料極集電体と空気極集電体を介在してセパレータと交互に複数積層されることにより、燃料電池スタックとして構成される。

一例として、前記固体電解質層はイットリアを添加した安定化ジルコニア(YSZ)等で構成され、前記燃料極層はNi、Co等の金属あるいはNi−YSZ、Co−YSZ等のサーメットで構成され、前記空気極層はLaMnO3 、LaCoO3 等で構成され、前記燃料極集電体はNi基合金等のスポンジ状の多孔質焼結金属板で構成され、前記空気極集電体はAg基合金等のスポンジ状の多孔質焼結金属板で構成され、前記セパレータはステンレス等で構成される。

所謂、固体酸化物形燃料電池では、反応用のガスとして空気極側に酸化剤ガス(酸素) が、燃料極側に燃料ガス (H2 、CO、CH4 等) が供給される。空気極と燃料極は、ガスが固体電解質との界面に到達することができるよう、何れも多孔質の層とされている。
空気極側に供給された酸素は、空気極層内の気孔を通って固体電解質層との界面近傍に到達し、この部分で空気極から電子を受け取って酸化物イオン(O2-)にイオン化される。この酸化物イオンは、燃料極に向かって固体電解質層内を拡散移動する。燃料極との界面近傍に到達した酸化物イオンは、この部分で、燃料ガスと反応して反応生成物(H2 O、CO2 等)を生じ、燃料極に電子を放出する。この電子を別ルートの外部回路にて起電力として取り出すことができる。

ところで、燃料電池では、外部より反応ガスを導入し、積層された発電セルの各々に分配するガス供給機構として、燃料スタックの内部にマニホールドを備えている。このマニホールドは、マニホールドリングと呼ばれるリング部材を各セパレータ間に介在し各々を接合しながら積層方向に延設した管状体であり、燃料ガス導入用と酸化剤ガス導入用の二本から成る。

これらのマニホールド内を流通する反応用ガスは、各積層毎にセパレータとの接合部分で分配させられ、セパレータに設けたガス通路を通して発電セルの電極層に供給されるようになっている。このため、マニホールドリングとセパレータとの連結部分はガス漏れを生じない高いシール性(気密性)が要求されており、また、マニホールドを配設することにより各セパレータ同士が機械的に接触して電気的に短絡しないよう、個々のマニホールドリングには確実な電気絶縁性が要求されている。
尚、係るマニホールド機構は、例えば、特許文献1や特許文献2に開示されている。

【発明が解決しようとする課題】
ところで、前記マニホールドが高いシール性と確実な電気絶縁性が要求されることは既述の通りである。従来、セパレータ間の絶縁性を確保するためにセラミックス製のマニホールドリングを使用し、且つ、ガス漏れしないようセパレータとの接合部分をガラス材にてシールする機構が採られているが、金属製のセパレータとこのセラミックス製のマニホールドリングでは熱膨張率に大きな差があるため、燃料電池作動時の昇降温の繰り返し(熱サイクル)時に、その熱膨脹差で生じる応力によってマニホールドリングが破損したり、接合部分に剥離が生じたりするという問題が有り、且つ、シール部にあっては、燃料電池の作動温度おいてガラス材が溶融した液シールを行うため、シール性に問題を残していた。

本発明は、上記従来の問題点に鑑みて成されたもので、高いガスシール性を有し、より好ましくは燃料電池の熱サイクルに対し優れた耐久性をも有するマニホールド機構を備えた燃料電池を提供することを目的としている。

【課題を解決するための手段】
すなわち、請求項1に記載の本発明は、固体電解質層の両面に電極層を配して構成した発電セルと内部に反応用ガスの通路を有するセパレータを交互に複数積層して構成した燃料電池スタックと、前記セパレータの厚さ方向に設けたガス導入孔を介して前記ガス通路に連通する絶縁性のマニホールドリングを備え、前記セパレータのガス通路を通して各電極層に反応用のガスを供給するように構成した、作動温度が800℃未満である固体酸化物形の燃料電池において、前記マニホールドリングは、前記燃料電池の作動温度より高い軟化点を有するガラス層と、当該ガラス層の両面に配した金属層とで構成したことを特徴としている。
本構成では、ガラス層の介在により金属層同士の接合部分が確実に絶縁され、シールされ、ガス漏れが防止されると共に、燃料電池の作動温度下においてもこのガラス層は軟化・溶融せず、常時固化状態を維持するため、各セパレータ間の絶縁は常に確実に確保できる。

また、請求項2に記載の本発明は、請求項1に記載の燃料電池において、前記金属層が接するセパレータの表面部位に、前記マニホールドリングの位置決用となる凹部を設けたことを特徴としている。
発電セルの積層工程において、マニホールドリングを容易に、且つ、正確に位置決め・配置できることから、燃料電池スタックの組立が簡素化され、組立工数の低減が図れると共に、マニホールドリングの位置ズレを回避し、ガス漏れによる電池性能の低下を防止できる。

また、請求項3に記載の本発明は、請求項1または請求項2の何れかに記載の燃料電池において、前記セパレータに接する前記金属層の表面部位に大きな流路抵抗を奏する細かな溝を複数形成したことを特徴としている。
この細かな溝による差圧効果で、セパレータとマニホールドリングの接合面に高いガスシール性(気密性)が得られるようになる。

また、請求項4に記載の本発明は、請求項1から請求項3までの何れかに記載の燃料電池において、前記金属層の表面に、Ni、Ag、Sn、Zn、Crの内の何れかで成る被覆層を少なくとも1層以上形成したことを特徴としている。
被覆層を設けることにより、金属層とセパレータの熱拡散による接合の強度が強化される。

また、請求項5に記載の本発明は、請求項1から請求項4までの何れかに記載の燃料電池において、前記金属層と前記セパレータの接触部分が、燃料電池の作動雰囲気中での熱拡散により接合され、シールされていることを特徴としている。燃料電池スタックの組立(単セルの積層)は、予め作製しておいたマニホールドリングを用いて行う。尚、当マニホールドリングの作製は、燃料電池の作動温度より高い温度下でガラス層を溶融し、その接着作用により金属層同士を接合することにより行う。
組立後、燃料電池を作動すると、昇温による高温雰囲気中でマニホールドリングの金属層とセパレータの接触部分が熱拡散により接合される。燃料電池の作動中にマニホールドリングのガラスシール(ガラス層)が軟化・溶融することはなく固化状態を維持しており、よって常に高いガスシール性と絶縁が確保されている。
さらに、請求項6に記載の本発明は、請求項1から5までの何れかに記載の燃料電池において、前記マニホールドリングは、前記ガラス層を燃料電池の作動温度より高い800℃以上の高温雰囲気中にて溶融し、当該ガラス層の冷却・固化時の接着作用により前記金属層を接合したものであることを特徴としている。

【発明の実施の形態】
以下、図面に基づいて本発明に係る燃料電池の実施形態を説明する。

図1は本発明が適用された平板積層型固体酸化物形燃料電池の構成を示す分解斜視図、図2は図1のII−II断面図である。

図1に示すように、燃料電池スタック1は、固体電解質層の両面に燃料極層と空気極層を配して構成した発電セル5と、燃料極層の外側に配した燃料極集電体6と、空気極層の外側に配した空気極層集電体7と、各集電体6、7の外側に配したセパレータ8とで構成した単セルを、間に絶縁性の燃料用マニホールドリング15と酸化剤用マニホールドリング16を介在して多数積層して成る。尚、単セルを構成する各要素は、従来と同様の物性のものが使用できる。

ここで、前記セパレータ8は、表面に酸化防止のためのAgメッキ処理等を施した厚さ数mm程度の四角状ステンレス板(本実施形態ではステンレス板2枚の張り合わせ構造としている)で構成されており、内部に燃料ガスが流通する燃料ガス通路9と、酸化剤ガスが流通する酸化剤ガス通路10が形成されている。但し、図1に示すように、最下部に位置するセパレータ8については、燃料ガス通路9のみが形成され、一方、最上部のセパレータ8には、酸化剤ガス通路10のみが形成されている。

燃料ガス通路9の一端は、セパレータ8の左端中央部に設けた燃料ガス導入孔13に連通しており、他端が前記燃料極集電体6と対面するセパレータ中央のガス吐出孔11に連通している。また、酸化剤ガス通路10の一端は、セパレータ8の右端中央部に設けた燃料ガス導入孔14に連通しており、他端が前記空気極集電体7と対面するセパレータ中央部のガス吐出孔12に連通している。これらガス導入孔13、14は楕円形状を成している。尚、最上部のセパレータ8には酸化剤ガス導入孔14のみ形成されており、且つ、この酸化剤ガス導入孔14は下側にのみ開口している。上下端を除く部分の各ガス導入孔13、14は何れも板厚方向に貫通するものである。
また、最下部のセパレータ8は、外部からの反応用ガスを導入するためのガス導入通路24、25を有し、その分板厚は厚く、この内、燃料ガスが供給される燃料ガス導入通路25は前記燃料ガス導入孔13に連通し、酸化剤ガスが供給される酸化剤ガス導入通路24は前記酸化剤ガス導入孔14に連通している。

前記燃料ガス導入孔13の開口部には燃料ガスが流通する燃料用マニホールドリング15が配設され、前記酸化剤ガス導入孔14の開口部には酸化剤ガスが流通する酸化剤用マニホールドリング16が配設されており、単セルを積み上げてスタック化することにより、これら多数のマニホールドリング15、16がセパレータ8の各ガス導入孔13、14を介して縦方向(積層方向)に連結されて管状のマニホールドが形成されるようになっている。但し、最上部に位置するセパレータ8の酸化剤ガス導入孔14については貫通孔とせず、既述したように下側にのみ開口する孔構造と成している。この二本のマニホールドには、外部から供給される燃料ガスと酸化剤ガスが流通する。

また、図2に示すように、これらのガス導入孔13、14の開口縁部には、各マニホールドリング15、16をセパレータ面上に正しく位置決するための楕円形状の凹部17が形成されている。凹部17を設けることにより、相互の位置ズレを無くして各ガス導入孔13、14と各マニホールドリング15、16を配置でき、スタック化を容易に行える。位置ズレを無くすことにより、セパレータ8と各マニホールドリング15、16の接合部のシール性は向上し、ガス漏れは完全に防止できる。
尚、本実施形態では、各マニホールドリング15、16の上下両端面が当接する上下セパレータ8の双方にそれぞれ凹部17を設けたが、下側に当たるセパレータ8にのみに凹部17を設けても、位置決めは可能である。

図3(a)に示すように、前記燃料用マニホールドリング15および酸化剤用マニホールドリング16は各々ガス導入孔13、14の開口形状に合わせた楕円形状に形成されている。各ガス流路を楕円形状としたのは、セパレータ8の長手サイズを延長せずに、円形の場合に比してガス流路体積を大きくできることと、単セル積層時のズレや傾きに対する各ガス導入孔13、14と各マニホールドリング15、16との整合性をより良好にできること、等の理由によるが、全て円形に統一しても勿論構わない。

図3(b)は上記した各マニホールドリング15、16の第1実施形態を示し、中間部に配した絶縁・シール層となるリング状のガラス層19と、このガラス層19の両面に配したリング状の金属層18とで構成される。
本実施形態では、金属層18としてフェライト基のステンレスを用い、表面に下地NiメッキにAgメッキを施した被覆層(メッキ層)が形成されている。フェライト基ステンレスの場合、メッキ層と基材となるステンレスとの密着性において特に優れており、よって、セパレータ表面の銀メッキとの熱拡散による接合の強度が極めて強固になるという利点を有する。メッキ材としては、上記の他、Sn、Zn、Cr等を用いることができる。

また、ガラス層19としては、燃料電池の作動温度(750℃程度)より高い800℃以上の軟化点を持つガラス材が用いられる。従って、燃料電池の作動中にガラス層19が溶融することはなく、ガラス層19は常に固化状態を維持しているため、金属層間、即ち、セパレータ間の絶縁は常に確実に確保されることになる。
因みに、燃料電池の作動温度において軟化したガラス材によってマニホールドの流路接合部をシールをするといった構造が従来より採られている一般的なガスシール機構である。

また、ガラス材として金属層18とほぼ同じ熱膨張率を有する、例えば、SiO2 -B2 O3 -CaO等(熱膨張係数:10.5×10-6 /℃)を用いることにより、燃料電池の昇降温過程に伴う熱応力の発生を無くし、熱サイクルに耐え得る絶縁層を形成することができる。
因みに、金属層18(例えば、SUS430)の熱膨張係数は10.6×10-6 /℃程度である。

次に、図4は、これらマニホールド15、16の第2の実施形態を示し、中間部にリング状のセラミックス層20を配すると共に、ロウ材21を介してこのセラミックス層20の両面に金属層18を接合した構造を有する。
本構成の場合では、燃料電池の作動温度より高い軟化点を持つロウ材21を使用しており、例えば、軟化点が870℃のJIS規格BAg-8等の銀ロウ等が好適である。特に、銀ロウは軟化点が高いばかりでなく展延性も優れているため、この展延性により燃料電池の作動温度における金属層18とセラミックス層20の熱膨張差で生じる応力を緩和することができ、燃料電池の熱サイクルで生じ易い金属層18とセラミックス層20の剥離が防止できる。
尚、この場合も、前記第1実施形態と同様に、金属層18の表面に、Ni、Ag、Sn、Zn、Crの内の何れかで成る被覆層を少なくとも1層以上形成することが好ましい。

また、図5に示すように、図3(b)に示したマニホールドリング15、16おいて、セパレータ8と接触する金属層18の表面部位に細かな溝18aを多数形成する構造にすると良い。
金属同士の接触面に設けた細かな溝18aは大きな流路抵抗を有しているため、各マニホールド内に反応用のガスが導入されても溝18aによる差圧効果で溝内にガスが流れ込むことはなく、セパレータ8と各マニホールドリング15、16との接合面でのガス漏れが防止され、平滑な金属面同士を接合する場合に比べて接合部のガスシール性をより高いものにできる。係る構造は、図4に示した構造のマニホールドリング15、16にも勿論適用されるものである。
尚、この溝18aは極めて繊細なものであるが、図5では分かり易く強調して大きく描いてある。

次に、図6に基づいて本発明の燃料電池の組立を説明する。
組立に際しては、単セルの積層に先立って、燃料電池の作動温度より高い800℃以上の高温雰囲気中にてガラス材による絶縁シールをして、例えば、図3に示すような、中間部にガラス層19を配したマニホールドリング15、16を作製しておく。上記した高温雰囲気中においてガラス層19は溶融し、冷却・固化時の接着作用により両面に配した金属層18、18はガラス材を介して接合される。
また、図4に示すような、中間部にセラミックス層20を配した構造のマニホールドリング15、16の場合は、銀ロウ21の軟化点870℃以上の高温雰囲気中で銀ロウを溶融し、上記同様、その接着作用によりセラミックス層20と金属層18を接合して作製する。

マニホールドリング15、16の作製後、セパレータ8の燃料ガス導入孔13の開口部に燃料用マニホールドリング15を配置し、酸化剤ガス導入孔14の開口部に酸化剤用マニホールドリング16を配置しながら、順次単セルを積層して燃料電池スタック1を組み立てる。組み上げた燃料電池スタック1は、各セパレータ8の角部に設けた取付孔23に挿通されている4本の締付棒22により四隅で支持され、図示しないボルト等により上部から積層方向に締め付けされることにより複数の単セルが密着させられ、一体的に固定される。これで、燃料電池の組立は完了する。

上記した燃料電池の組立においては、各ガス導入孔13、14の開口縁部にそれぞれ位置決め用の凹部17が設けてあるから、単セル積層時の各マニホールドリング15、16の配置は容易であり、且つ、双方の孔位置がずれることなくセパレータ面上の正確な部位に配設できる。

また、既述したように、セパレータ間に介在されている燃料極集電体6と空気極集電体7はそれぞれスポンジ状の多孔質焼結金属で構成されているから、スタックの締め付けによりこれらスポンジ状部材が弾性変形し、各マニホールドリング15、16は上下のセパレータ8の間に或る程度の弾力を持って圧接・挟持された状態となっており、この弾力により、振動や外部衝撃による各マニホールドリング15、16の移動が拘束され、各マニホールドリング15、16がスタック組立後に位置ズレを起こすことが防止できる。
このように、本発明では、組立の際にマニホールドリング15、16を固定するための特別な部材を要さず、締め付けによる各集電体6、7の弾性変形を利用した弾力的固着構造として、スタック組立の更なる簡素化を図っている。

この状態で 燃料電池を作動させると、昇温時の高温雰囲気(700〜750℃程度)により、各マニホールドリング15、16の上下金属層18と、これに接する上下セパレータ8とが金属同士の熱拡散により接合される。但し、既述したように、各マニホールドリング15、16で用いるガラス層19やロウ剤21の軟化点は800℃以上であるから、各マニホールドリング15、16の絶縁シールが燃料電池の作動中にその熱で軟化することはなく、常に固化状態を維持している。
このように、本発明では、金属同士の熱拡散接合を利用してガスシール性に優れる燃料電池スタックの組み立てが行える。これにより、各々のマニホールドリング15、16がそれぞれセパレータ8の各ガス導入孔13、14を介して縦方向(積層方向)に連結されて燃料ガス用と酸化剤ガス用の2本の管状マニホールド(連結された状態は図示せず)が形成される。

上記構成の燃料電池スタック1においては、外部から供給される燃料ガスと酸化剤ガスは、それぞれ最下層部に位置するセパレータ8の側部に設けた開口25a、24aより燃料ガス導入路25と酸化剤ガス導入路24を介して燃料ガス用マニホールドと酸化剤ガス用マニホールドに個々に導入される。
尚、図示しないが、開口25aには、外部より燃料ガスを供給するための燃料ガス供給管が接続され、開口24aには、外部より酸化剤ガスを供給するための酸化剤ガス供給管が接続されているものとする。そして、これら各ガス供給管より導入された反応用のガスは、縦方向に延びるマニホールドの管内を流通する過程で、それぞれ各層(単セル)のガス導入孔13、14より分配されながら各々セパレータ8の各ガス通路を通して各発電セル5の電極部に供給されていく。

即ち、燃料ガス用マニホールド内の燃料ガスは、各セパレータ8の燃料ガス導入孔13から燃料ガス通路9に導入され、通路末端の燃料ガス吐出孔11より吐出して対面する燃料極集電体6に供給され、拡散しながらここを通過して発電セル5の燃料極層に達する。
一方、酸化剤ガス用マニホールド内の酸化剤ガスは、各セパレータ8の酸化剤ガス導入孔14から酸化剤ガス通路10に導入され、通路末端の酸化剤ガス吐出孔12より吐出して対面する空気極極集電体7に供給され、拡散しながらここを通過して発電セル5の空気極層に達する。
尚、以降、各単セル内での電気化学反応は従来技術の欄で述べた通りであり、この電気化学反応で生じた高温の排ガスは所定の排気ルートで各単セルよりスタック外に排出されることになる。

ここで、各マニホールドを構成する各マニホールドリング15、16とセパレータ8の各ガス導入孔13、14は、セパレータ側に設けた位置決め凹部17にって孔位置が確実に整合しており、且つ、両者の接触部分は熱拡散接合によるシールと接触面の細かな溝18aによる差圧の相乗効果で高いシール性が得られており、ガス漏れは生じない。
また、各マニホールドリング15、16においては、両面の金属層18がガラス層19(もしくは、ロウ材21を介してセラミックス層20)により絶縁され、接合されており、しかも、燃料電池の作動温度範囲内では、これらガラス層19やロウ材21は軟化せずに固化状態を維持していると共に、ガラス層19にあっては金属層18とほほ同じ熱膨張率を有し、ロウ材21にあってはその展延性により金属層19とセラミックス層20の熱膨張差を緩和するため、熱サイクルに伴う熱応力による各マニホールドリング15、16の破損を回避して、高いシール性を保持している。

以上、本実施形態の燃料電池スタック1では、燃料用マニホールドと酸化剤用マニホールドは各1本の配設としたが、これに限るものではなく、反応用ガスの供給量等に応じて、複数設けることも勿論可能である。

【発明の効果】
以上説明したように、請求項1に記載の発明によれば、燃料電池の作動温度より高い軟化点を有するガラス層と、このガラス層の両面に配した金属層とでマニホールドリングを構成したので、ガラス層により金属層の接合部分は高いガスシール性を有すると共に、燃料電池の作動温度下においてガラス層は溶融することなく常に固化状態を維持しているため、各セパレータ間の絶縁は確実に確保される。

また、請求項2に記載の発明によれば、金属層と接するセパレータの表面部位に凹部を設けたので、スタック化の際の各マニホールドリングの位置決めが容易に、且つ、正確に行えるようになり、燃料電池スタックの組立が簡素化され工数の低減が図れると共に、マニホールドリングの位置ズレを回避し、ガス漏れによる電池性能の低下を防止できるようになる。

また、請求項3に記載の発明によれば、セパレータと接する金属層の表面部位に細かな溝を複数形成したので、この溝による差圧効果により、セパレータとマニホールドリングの接合部に高いシール性が得られるようになる。

また、請求項4に記載の発明によれば、金属層の表面に、Ni、Ag、Sn、Zn、Crの内の何れかで成る被覆層を少なくとも1層以上形成したので、金属層とセパレータの熱拡散による接合の強度をより一層強化できる。

さらに、請求項5に記載の発明によれば、金属層とセパレータの接触部分が、燃料電池の作動雰囲気中での熱拡散接合によりシールされているので、接合のための特別な部材や加工、処理等を一切必要とせず、よって燃料電池スタックの組立が簡素化され、且つ、接合部分のシール性は高いものとなる。
