【発明の属する技術分野】
本発明は、無機質硬化性組成物を型体に充填して硬化する断面L字形状の無機質パネルの製造方法及びその装置に関するものである。

【従来の技術】
従来より、セメントと水、又は、SiO2 −Al2 O3 系無機質粉体とアルカリ金属珪酸塩水溶液のような、無機質粉体とこの粉体に反応する液体とを混合した無機質硬化性組成物を硬化させて無機質硬化体を得る方法が一般に知られている。また、発泡剤を含む無機質硬化性組成物を発泡、硬化させたものには、軽量気泡コンクリート(ALC)等の発泡コンクリートや、特開平11−049555号公報に示すようなSiO2 −Al2 O3 系無機質粉体とアルカリ金属珪酸塩水溶液とに発泡剤を添加した無機質硬化性組成物を発泡、硬化した発泡無機質硬化体などが提案されている。

上記公報に記載された無機質硬化体は平板状に成形されるものであり、この技術を応用して、断面L字形状の出隅パネルを製造する場合、図10に示す無機質出隅パネルの製造装置が使用されていた。この従来の製造装置は、無機質出隅パネルの表面を形成する断面L字形状の表面型1と、その表面型1の側縁部に設けられ、無機質出隅パネルの側縁部を形成する側部型枠2bとを備える型体Bを有しており、型体Bの両端に長方形の側板5Bが設けられている。また、無機質出隅パネルの裏面を形成する蓋体4が側部型枠2bの上面に載置できるようになされている。また、型体Bを安定的に設置するために、表面型1の下面に複数のリブ12が設けられ、そのリブ12が金属板11に固定されている。

無機質出隅パネルの従来の製造方法は、図11に示すように、所定量の無機質硬化性組成物6を型体Bに投入し、無機質硬化性組成物6が硬化する前に、図12に示すように、出隅パネル形状に成形し、蓋体4を側部型枠2bに載置して、無機質硬化性組成物を硬化するという手順がとられていた。
その際、表面型1の谷部に充填した無機質硬化性組成物6が型体Bの両端から流出しないように、側板5Bを設けて無機質硬化性組成物6をせき止めていた。また、蓋体4を側部型枠2bに載置するときに、蓋体4と側板5Bとの隙間から無機質硬化性組成物6が漏れないように、蓋体4の端部を側板5Bと密着させる必要がある。そのため、蓋体4により側板5Bの表面が傷つき、装置の耐久性が悪くなるという問題があった。また、上記製造装置に精密な加工が必要となり、コストが高いものになっていた。

そこで、側板5Bを移動可能に金属板11に固着しておき、蓋体4を載置するときに側板5B,5B間の距離を少し広げておき、蓋体4を載置した後に側板5Bを所定の位置に戻して固定するという方法がとられていた。
このようにすることにより、装置の耐久性は向上したが、無機質硬化性組成物6を充填した表面型1の谷部において、無機質硬化性組成物6が側板5Bに付着したり、無機質硬化性組成物6が表面型1の端面と側板5Bの当接面に侵入し、その無機質硬化性組成物6が表面型1の端面や側板5Bの表面に付着したりして、そのまま硬化するため、それらの清掃に多くの手間が必要となり、結果的に無機質出隅パネルの製造効率が悪くなるという問題があった。

【発明が解決しようとする課題】
本発明の目的は、上記従来の無機質出隅パネルの製造方法が有する問題点を解消し、効率のよい無機質出隅パネルの製造方法とその製造装置を提供することにある。

上記目的を達成するため、請求項1記載の発明は、無機質硬化性組成物を型体に充填して硬化する断面L字形状の無機質出隅パネルの製造方法であって、前記型体は、前記無機質出隅パネルの表面を形成する表面型と、その表面型の周縁部に設けられ、前記無機質出隅パネルの周縁部を形成する型枠とを有しており、前記型体の両端の型枠にその内面と面一に側板を設け、所定量の前記無機質硬化性組成物を型体に投入し、前記無機質硬化性組成物が硬化する前に出隅パネル形状に成形し、前記側板を取り外した後に前記無機質出隅パネルの裏面を形成する蓋体を前記型枠に載置して、前記無機質硬化性組成物を硬化することを特徴とする無機質出隅パネルの成形方法である。

請求項1記載の発明の無機質出隅パネルの製造方法においては、型体は、無機質出隅パネルの表面を形成する表面型と、その表面型の周縁部に設けられ、無機質出隅パネルの周縁部を形成する型枠とを有しており、型体の両端の型枠にその内面と面一に側板を設けてある。従って、流動性のある無機質硬化性組成物を型体内に保持することができる。

請求項2記載の発明の無機質出隅パネルの製造方法においては、無機質硬化性組成物が発泡剤を含んでおり、無機質硬化性組成物を蓋体との間に発泡代を持つように出隅パネル形状に成形した後に発泡させる。従って、無機質硬化性組成物が発泡して体積を増加させた後に、発泡した無機質硬化性組成物が型体と蓋体とで形成された空間を隙間なく満たすことができる。ここで、発泡代は出隅パネルの厚さ方向に略平行にすると、部分的な発泡の不均一が防止され、局部的に比重や強度が異なることを防ぐことができる。また、無機質硬化性組成物が発泡して体積を増加させるに際して、大きな圧力が型体や蓋体に加わることがない。また、発泡する無機質硬化性組成物には均一な圧力が生じるため、均質な無機質出隅パネルを製造することができる。

【発明の実施の形態】
以下、本発明の実施の形態を実施例に基づき図面を参照して説明する。
本発明の無機質出隅パネルの製造工程は、1)原料となる無機質硬化性組成物をミキサーで混合、混練する無機質硬化性組成物調製工程、2)凹凸模様からなる加飾面を有する表面型を備える型体へ無機質硬化性組成物を投入する注型工程、3)型体へ投入された無機質硬化性組成物へ加振手段により振動を付与して加飾面の気泡除去を行わせる振動付与工程、4)型体へ蓋体を取り付けて材料を加熱炉で加熱して硬化させる加熱硬化工程、5)硬化された無機質硬化体である無機質出隅パネルを型体から取り出す脱型工程及び6)取り出された無機質出隅パネルを乾燥させる乾燥工程の各工程を経るものである。

図1,図2を使って、本発明の無機質出隅パネルの製造装置を説明する。図1は本発明の型体への側板の取付を説明するための斜視図であり、図2は図1の型体への蓋体の取付を説明するための斜視図である。

型体Aは、断面L字形状の無機質出隅パネルの表面を形成する表面型1と、その表面型1の周縁部に設けられ、無機質出隅パネルの周縁部を形成する端部型枠2aと側部型枠2bとからなる型枠2とを備えている。また、型体2の両端の端部型枠2aの内面と面一に側板5を着脱自在に固着することができる。側板5は略三角形の板状体51とその板状体51の2辺に取着されたフランジ板52とから形成されている。フランジ板52には、ボルト挿通孔52aが4個設けられている。
また、端部型枠2aには、ボルト挿通孔52aに整合した位置に雌ねじを切ったボルト穴21が4個設けられている。また、側部型枠2bにも同様に複数のボルト穴21が設けられている。側板5と型体Aとは、不図示のボルトをボルト挿通孔52aに通し、ボルト穴21にねじ込むことにより着脱自在に締結される。

また、蓋体4には、型枠2に設けられた複数のボルト穴21に整合する位置に複数のボルト挿通穴4aが設けてあり、不図示のボルトで型体Aに蓋体4が着脱自在に締結できるようになされている。

本実施例の無機質出隅パネルの製造装置は上述のように構成されているので、側板5を型体Aにボルトで締結して、所定量の無機質硬化性組成物を型体Aに投入した際、無機質硬化性組成物が型体から流出するのを側板5で防ぐことができる。また、無機質硬化性組成物を出隅パネル形状に成形した後にその側板5を取り外し、無機質出隅パネルの裏面を形成する蓋体4を型枠2に簡単に載置、固着して無機質硬化性組成物を硬化し、さらに、蓋体4を取り外すことにより、無機質出隅パネルを脱型することができる。
また、側板5に接触して付着した無機質硬化性組成物が硬化する前に側板5から取り除くことができる。

次に、無機質出隅パネルの製造方法を説明する。
図3は図1の型体に無機質硬化性組成物を投入した状態を示す断面模式図、図4は図3の無機質硬化性組成物を出隅パネル形状に成形した状態を示す断面模式図である。
無機質出隅パネルの原料となる無機質硬化性組成物6を、型体Aに側板5を取り付けた状態で投入する。型体Aは表面に凹凸模様を有する表面型1に端部型枠2aと側部型枠2bとからなる型枠2を備えている。型体Aを満たす量の無機質硬化性組成物6は、型体Aの谷部において端部型枠2aの上端を越える量になる。そのため、図3に示すように、一点鎖線で示す側板5を設けることにより、無機質硬化性組成物6を型体Aの中に保持してある。
次に、ヘラやローラーを用いて、図4に示すように、無機質硬化性組成物6を出隅パネル形状に成形した後にその側板5を取り外し、無機質出隅パネルの裏面を形成する蓋体4を型枠2に載置、固着し、無機質硬化性組成物6を硬化するという手順で無機質出隅パネル6aを製造することができる。

次に、発泡無機質出隅パネルの製造方法を説明する。
図5は図1の型体に投入した無機質硬化性組成物を発泡代を設けて出隅パネル形状に成形した状態を示す断面模式図である。無機質出隅パネルに凹凸模様を形成する表面型1と型枠2とを備える型体Aに発泡性の無機質硬化性組成物6を投入し、無機質硬化性組成物6を出隅パネル形状に成形し、さらに発泡代9を無機質硬化性組成物6の上面に作りだし、蓋体4を載置、固定し、無機質硬化性組成物6を発泡させ、無機質硬化性組成物6を硬化するという手順で発泡無機質出隅パネルを製造することができる。

ここで、発泡代4は、無機質出隅パネルの形状に合った適切な形状及び発泡倍率に見合った適切な寸法とする必要がある。
適切な形状や寸法の発泡代を設けないと、得られた発泡無機質出隅パネルは、局部的に比重及び強度が異なるようになる。すなわち、発泡無機質出隅パネルに局部的に大きく異なった比重及び強度の分布を有する製品ができてしまう。また適切な寸法の発泡代を設けないと、過剰な発泡圧が型体A内に生じてパネルの厚みが意図した寸法より厚くなったり、甚だしいときには、型体Aが破損してしまう等の不都合が生じてしまう。

従って、無機質硬化性組成物6の発泡が進む前に、出隅パネルの形状に成形し、発泡代9を無機質出隅パネルの裏面側に作りだした後に、無機質硬化性組成物6を発泡させることが無機質出隅パネルの品質を確保するために有効な手段になる。

図6は図5の発泡代9の形成方法を説明する断面模式図である。ここでは、すり板7を用いて、何回か長手方向に往復することで出隅パネルの形状に無機質硬化性組成物6をすりきって成形し、無機質出隅パネルの裏面側に発泡代9に相当する空間を形成してある。

次に、発泡代9を形成する他の方法を説明する。この方法では発泡代9を落とし蓋8を用いて形成する。
図7は図5の発泡代を形成する他の方法を説明するための断面模式図であり、図8は図7の発泡代を説明するための断面模式図である。
本発明の無機質出隅パネルは、無機質硬化性組成物6を出隅パネルの形状に成形し、発泡代9を無機質出隅パネルの裏面側に作りだして、発泡させることが無機質出隅パネルの品質を確保するのに有効であるが、さらに、加振脱泡をすることが望ましい。なぜならば、脱泡しないと、無機質硬化性組成物6を型体A内に投入する時に、表面型1と無機質硬化性組成物6の間に空気を閉じこめ、又は巻き込んでしまい、これにより無機質出隅パネルの外観を損ねる不良が頻繁に発生するからである。また、脱泡の方法としては、型体Aに水平や垂直方向などの振動を与える方法が有効である。

加振脱泡しながら発泡代9を形成する方法は、図7に示すように、型体Aの中の無機質硬化性組成物6の裏面側に対して落とし蓋8を加振脱泡しながら、落とし込むことにより発泡代9を型体Aに確保し、脱泡と同時に発泡代9を形成するのが効果的である。
さらに図8に示すように加振停止後に、落とし蓋8を取り出して蓋体4を載置して、無機質硬化性組成物6を発泡硬化させることにより品質や外観の優れた発泡無機質出隅パネルを製造することができる。

上述のように、落とし蓋8を型体A内に落とし込むと、加振を付与することにより無機質硬化性組成物6を流動化させ、省エネルギーで脱泡が可能になって、無機質出隅パネル外観品質を確保でき、かつ小さな力で効率よく落とし蓋8を落とし込むことができる。

また、外観品質が優れた無機質出隅パネルを得るための加振脱泡は、図7に示す無機質硬化性組成物6上面が落とし蓋8で拘束された状態より、図3に示す無機質硬化性組成物6上面が自由な(すなわち、空間になっている)状態の方が効果的である。

例えば水平振動として、加振加速度を2Gと6Gを型体Aに付与した場合の無機質出隅パネル外観の評価結果を表1に示す。この時の材料レオロジー特性は、スランプフロー試験で140〜160mm程度であり、材料には、SiO2及びAl2O3を組成成分とするSiO2−Al2O3系反応性粉体と、アルカリ金属珪酸塩と、水とを含む無機質硬化性組成物を使用した。

表1から明らかなように、加振加速度が2Gであっても、無機質硬化性組成物6の上面が拘束されない状態であれば拘束された状態の6Gの加振加速度と同等の外観を呈することが分かる。この脱泡状態の外観の違いは、一般的に無機質材料では、加振を付与することで流動性を向上させることができる(例えば、一般的な無機材料であるコンクリートでよく実施される加振による締め固めや脱泡等がこれである。)が、材料の上側を拘束された状態では、この流動性の向上の度合いが異なる為に生じると考えられる。

つまり、より少ないエネルギーで加振脱泡を行うためには、無機質硬化性組成物6を型体Aに投入し、加振して脱泡した後に加振しながら落とし蓋8で発泡代9を形成し、落とし蓋8を取り除いてから蓋体4を型体Aに固着するのがよい。ここで、落とし蓋8を蓋体4に着脱自在に固着しておけば、無機質硬化性組成物6が洩れることなく落とし蓋8を落とし込める。さらに、落とし蓋8を、表面型1の角度と一致するように落とし込むことができる。

落とし蓋8を落とし込むのに必要な力に関しては、無機質硬化性組成物6の流動性が向上している状態の方が小さくて済む。例えば、蓋体4に落とし蓋8を固着しておいた場合、加振しながらの場合は、蓋体4の重さ(面圧9.8kPa程度)で十分落とし込める。一方、振動を付与しないと、力を加えないと落とし込めない。つまり、落とし蓋8を型体Aに落とし込む際に、加振をすることにより、生産性及びエネルギー効率において有効な手段になる。

図9は、本発明の無機質出隅パネルの製造装置の他の実施例を示す側面図である。型体Aの型枠2の上に、蓋体4を載置して、表面型1と蓋体4とをクランプ10のボルト10aを締め込むことにより、締結されている。また、側板も同様にクランプで型体Aに締結することができる。
つまり、クランプ10のように、表面型1と蓋体4とをそれらの外側から締結できるようなものを使用することにより、図1,図2に示すようなボルト挿通孔51a,4aやボルト穴21を型枠2や蓋体4や側板5に設ける必要がなく、無機質出隅パネルの製造装置の製作コストを低減することができる。
また、表面型1の裏面に当接するクランプ10の腕部を表面型1にボルト等で固着しておき、その腕部とボルト10aを設けた腕部との間に蝶番等の軸支構造を設けておくと、型体Aと蓋体4とを簡単に締結できる。

以上、本発明の実施例を図面により説明したが、本発明の具体的構成はこの実施例に限られるものではなく、本発明の要旨を逸脱しない範囲の設計の変更等があっても本発明に含まれる。

例えば、発泡代9を無機質硬化性組成物6の上面に作りだす方法は、無機質硬化性組成物6をへらで型体Aに塗りつけたり、ローラーでしごいて形状を成形しても良い。また、先ず、無機質硬化性組成物6を型枠2の上面に合わせて成形して、蓋体4を載置する前に、型枠2に発泡代9に見合った高さのスペーサーを載置して型枠2の高さを補ってから蓋体4を載置固定してもよい。

【発明の効果】
請求項1記載の発明の無機質出隅パネルの製造方法においては、流動性のある無機質硬化性組成物を型体内に保持することができる。
また、側板に接触して付着した無機質硬化性組成物を硬化する前に側板から取り除くことができるので、側板の清掃が容易である。
さらに、蓋体を型枠に載置する際、側板が取り外してあるので蓋体の載置固定が容易にできる。
つまり、無機質出隅パネルを効率よく製造することができる。

また、無機質硬化性組成物が発泡して体積を増加させるに際して、大きな圧力が型体や蓋体に加わることがないので、特に型体や蓋体を補強する必要がなく、装置を安価に構成することができる。
また、発泡する無機質硬化性組成物には均一な圧力が生じるため、均質な無機質出隅パネルを製造することができる。
