本発明は、プラスチックレンズを染色する方法及び該染色方法、染色装置及びそれらを用いて得られる染色レンズに関する。

【従来技術】
従来より、眼鏡用のプラスチックレンズに対して染色を行う方法として、浸漬染色方法(以下「浸染法」という)が多く用いられている。この浸染法は、分散染料の赤、青、黄の三原色を混合して水中に分散させた染色液を調合し、この染色液を90℃程度に加熱し、その中にプラスチックレンズを浸漬して染色を行うものである。

また、この浸染法に代わる方法として、本出願人による特許出願である特開2001-59950号に開示するような気相法による染色方法が提案されている。この気相法は固形昇華性染料を加熱して昇華させ、プラスチックレンズを染色するというものである。この気相法では従来の浸染法では染色が困難であったレンズ基材に染色を行うことが可能であり、さらに浸染法よりも格段に作業環境を向上させることできるという利点がある。

【発明が解決しようとする課題】
しかしながら、この気相法にて染色装置を用いて繰り返しプラスチックレンズに染色を行う場合、各染色作業毎の環境によって得られるレンズの色濃度が異なる場合がある。

上記従来技術の問題点に鑑み、繰返し染色作業を行っても安定した再現性が得られる染色方法、染色装置及びそれらを用いて得られる染色レンズを提供することを技術課題とする。

【課題を解決するための手段】
上記課題を解決するために、本発明は以下のような構成を備えることを特徴とする。
(1) 略真空雰囲気を形成する染色装置内に昇華性染料が塗布された基体の塗布面をプラスチックレンズと非接触に対向させた状態にて設置する第1工程と、該第1工程後,前記染色装置を略真空雰囲気にする第2工程と、前記染色装置内部に置かれた基体を5分以内の短時間にて加熱することにより前記昇華性染料を昇華させ前記プラスチックレンズに蒸着させる第3工程と、該第3工程後,前記昇華性色素が蒸着されたプラスチックレンズを大気圧中にて所定の温度にて加熱する第4工程と,を有し、前記第1工程〜第4工程を繰り返し行うことにより多数のプラスチックレンズを連続で染色するプラスチックレンズの染色方法において、前記第1工程〜第3工程を繰り返し行い前記染色装置を連続して使用することにより前記染色装置に残る余熱によって,前記染色装置内に新たに設置される染色作業前のプラスチックレンズに生じる温度が50℃以下に抑えられるように、又は染色作業前のプラスチックレンズに生じる温度が70℃以下で且つ染色中のプラスチックレンズの温度が,同色として得られる染色済プラスチックレンズ同士の色濃度差2.0をもたらす程度に上昇しないように、冷却手段を用いて前記染色装置を冷却することを特徴とする。
(2) 染色装置内を略真空雰囲気にするための真空雰囲気形成手段と、前記染色装置内に設置され前記基体を5分以内の短時間に加熱する加熱手段とを有し、装置内に昇華性染料が塗布された基体とプラスチックレンズとを設置して染色を行う染色装置において、前記染色装置に残る余熱を取り除くために外壁または内壁に設置され,染色作業前の前記プラスチックレンズの温度が50℃以下に抑えられるように、又は染色作業前のプラスチックレンズに生じる温度が70℃以下で且つ染色中のプラスチックレンズの温度が,同色として得られる染色済プラスチックレンズ同士の色濃度差2.0をもたらす程度に上昇しないように、染色装置を冷却し,前記余熱を取り除くための冷却手段と、を備えることを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参考にしつつ説明する。図1は使用する染色装置等を示した染色システム概略図、図2は染色方法の流れを示したフローチャートである。

(1)印刷基体の作製
初めにプラスチックレンズを染色するための昇華性染料が塗布された印刷基体1を作製する。印刷基体1はパーソナルコンピュータ100(以下PCという)にて所定の色相や色濃度(以下、色相及び色濃度をまとめて色と記す)を設定し、その後インクジェットプリンタ110から印刷することにより得られる。
昇華性染料として、分散染料インキ赤、青、黄、黒色(必要があれば)の計4色を使用する。このインキを市販のインクジェットプリンタ用のインクカートリッジにそれぞれ入れ、プリンタ110にこのカートリッジを装着する。

次に、このプリンタ110を使用して所望の色をプリントさせるために、市販されているPC100を使用して、出力する色の調製を行う。色の調製はPC100のドローソフトやCCM(コンピュータカラーマッチング)等により行うため、所望する色データをPC100内に保存しておくことができ、必要になったときに何度でも同じ色調が得られるようになっている。また、色の濃淡もデジタル管理されるため、必要なときに何回でも同じ濃度の色を所望することができる。

20は染色装置となる真空気相転写機であり、装置全体は熱伝導の良い材質(例えばアルミ材等)で形成されている。真空気層転写機20の正面には、プラスチックレンズ10や印刷基体1等を出し入れするための図示無き開閉扉が設けられている。真空気相転写機20内部の上部には、印刷基体1を熱して染料を昇華させるための熱源としての加熱ランプ21が設置される。本実施形態で使用される加熱ランプ21はハロゲンランプを使用しているが、印刷基体1と非接触にて加熱が可能なものであればこれに限るものではない。

従来の気相法による染色では、真空気層転写機20を連続して使用すると、真空気層転写機20全体の温度が徐々に高くなっていた。このように真空気層転写機20の温度が高くなった状態の真空気層転写機20内にプラスチックレンズを設置すると、周囲の温度の影響を受け、プラスチックレンズ自体の温度が染色作業前(ここでは加熱ランプ点灯前の状態)から高くなってしまう。その結果、プラスチックレンズ自体がもつ温度が高ければ高いほど、染色後の色濃度が薄くなってしまい、再現性が下がっていた。これはレンズの温度が高いと昇華した染料がレンズに付着し難くなったり、レンズに付着していた染料が再昇華してしまうためであると考えられる。

このため、本実施の形態では真空気層転写機20の温度上昇を抑えることより、染色作業前におけるレンズの温度上昇を抑制し、再現性の高い染色が得られるようになっている。このレンズ上の温度(染色)は、得られる染色濃度が所望する染色濃度に対して所定の色差内に収めることができる程度の温度内にすることが好ましい。このような温度の上限は、使用する昇華性染料の特性によって若干変わるものではあるが、レンズ上の温度が70℃以下となることが好ましく、更に好ましくは50℃以下である。レンズの温度が70℃を超えると、所望する染色濃度に対して、得られる染色濃度を所定の色差内に収めることが難しくなる。

また、本実施の形態ではレンズ上の温度の上限を70℃以下にするようにしているが、これに限るものではなく、レンズ上の温度を一定に保つように温度コントロールを行うようにすればよい。このときレンズ上の温度が高ければ高いほど温度差における染色濃度の差が生じやすいため、できるだけ低い温度において所定の温度差内に収まるように、レンズ上の温度をコントロールすることが好ましい。
また、本実施の形態では、冷却器30は真空気層転写機20の外壁に設置するものとしているが、これに限るものではなく、内部に設置されるプラスチックレンズ10の温度上昇を抑制できるような構成であればよい。例えば冷却器30を真空気層転写機20の内壁に設置することもできる。

また、反対にプラスチックレンズ10の染色面と印刷基体1との間が離れすぎると、プラスチックレンズ10への染色濃度が薄くなってしまい、所望する染色濃度が得られ難くなる。また、気層中で染料の粒子が均一に分散されず、反対に互いに集結するため、プラスチックレンズ10の染色面にてむらになって蒸着する傾向がある。このような点から、プラスチックレンズ10の染色面側の幾何中心から印刷基体1までの距離は5〜30mmが好ましく、さらに好ましくは5〜20mmである。

このような染色用治具を真空気相転写機20の中に入れ、プラスチックレンズ10の染色を行なう。ポンプ21にて真空気相転写機20内を真空状態とする。真空状態は100Pa〜10KPa程度とすればよい。また、100Paを下回っても差し支えないが、高性能排気装置を必要とする。さらに、装置内の気圧が高ければ高い程、染料を昇華させるのに必要な温度が高くなるため、圧力の上限は10KPaまでが好ましい。さらに好ましくは1KPa〜4KPaである。

真空気相転写機20内で蒸着を行なった後、染色されたプラスチックレンズ10を取り出してオーブンに入れ、常圧下にて加熱し染料を定着させる。この工程はプラスチックレンズ10の耐熱温度以下で、できるだけ高温に設定された温度にオーブン内を加熱し、所望の色を得るために予め定めておいた時間が経過した後にオーブン内からプラスチックレンズ10を取り出すといった手順で実行される。実際の加熱温度は50〜150℃、加熱時間は30分〜1時間程である。

(実験1)
レンズはCR−39を使用した。昇華性染料はRED(日本化薬(株)Kayalon Ligth Red BS)、YELLOW(日本化薬(株)Kayalon Microester Yellow AQ-LE)、BLUE(ダイスタージャパン(株)Dianix Blue AC-E)を使用した。分散剤は花王(株)デモールMSを使用した。インク処方は表1に示す処方とした。

各処方されたインク(RED,YELLOW,BLUE)を10分以上攪拌後、超音波ホモジナイザーで処理した。その後、各インクを粒子保持能1μmのフィルターで吸引濾過をし、粒径の大きいものやゴミ等を取り除き、指定のインク濃度になるように純水を加え、調整し、インクの完成とした。
上記の操作にて得られた各インクを、インクジェットプリンター110(武藤工業(株)製 RJ-1300V2)にインクを注入後、PC100及びインクジェットプリンター110を用いて印刷用紙(三菱製紙(株)製 つや紙(黒))にφ95の円を印刷し、これを印刷基体1とした。印刷データは各ヘッド(各色)50%で出力するものとした。

真空気層転写機20は、レンズ載置治具(レンズ支持台11)の下に熱プレートを置くとともに真空気層転写機20の冷却器30により、レンズ上温度を制御できるようにした。また、レンズ10の温度はバイメタル表面温度計にて測定した。
染色作業は印刷基体1及びレンズ10を上述した方法で真空気層転写機20内に各々非接触に置いた後、真空ポンプ22にて真空気層転写機20内の真空度1KPaとした。安定した真空度が得られた後、加熱ランプ21により印刷基体1を加熱し染料を昇華させ、レンズ10に付着させた。このときの印刷基体1への加熱時間は40秒とし、加熱時間40秒をかけて印刷基体1上の温度を最終的に250℃に達するようにした。また、実験1における染色作業前のレンズ上の温度は18.8℃であった。染色作業後、レンズ10を取り出し、オーブンにてレンズを加熱し、染料を定着(発色)させた。オーブンの加熱温度は135℃、加熱時間は1時間とした。

表2に示すように、染色作業前のレンズ温度が50℃程度(実験3)程度まではL*の変化にあまり差はないが、50℃を越えるとL*やΔE*に差が出てくる傾向となる。眼鏡レンズ業界では一般的に色差が2.0程度までは、製品として許容される範囲とされるため、実験1で得られた染色済レンズを基準に考えると、染色作業前のレンズの温度を70℃以下、好ましくは50℃以下にしておくことが良い。また、表2の結果によると、同じ染色インクを用いても染色時のレンズ温度が高ければ高いほど染色濃度が薄くなる傾向がある。したがって再現性の良い染色レンズを得るためには、できるだけレンズの温度を低くしておくか、レンズ上の温度が高い場合には、染色中に温度変化が起きないように温度コントロールを行い、レンズ上の温度が所定の温度差内にあるようにすればよい。

本発明によれば、気相法にてプラスチックレンズを染色する場合に、繰り返し染色を行ってもロットによらず常に安定した色の再現性が得られる。
