【発明の属する技術分野】
本発明は、酢酸の製造方法及び酢酸の製造装置に関する。さらに詳しくは、一つの系で、需要の動向によってメタノールと酢酸の生産比率を適宜調整することができ、また、系の内外で排出される二酸化炭素を系内で使用して大気放出を少なくした環境保全に有効な酢酸の製造方法及び製造装置に関する。

【従来の技術】
従来、酢酸の原料であるメタノールと一酸化炭素(CO)とは別の場所で製造され、それぞれが酢酸工場まで輸送されて用いられている。よって、酢酸の製造費用は前記輸送費用、及びメタノールや一酸化炭素の原料価格の変動に大きく影響される。

つまり、従来、酢酸の製造に際しては、例えば図5に示すようにメタノールプラントでメタノールを製造する一方、COプラントでCOを製造するというように、それぞれ別の系列で酢酸の原料を製造していた(従来法1)。

具体的には、メタノールプラントでは、天然ガスとスチームをスチームリフォーマ1に導入し、水蒸気改質にてCO,CO2,H2を含む合成ガスを得、これらを原料としてメタノールを合成していた。なお、天然ガスからのメタノール合成では、天然ガスから一旦CO,CO2,水素等からなる合成ガスを経由しているが、水素が過剰になるため、過剰水素をプラント内の燃料及び原料天然ガスの脱硫に利用している。

一方、COプラントでは、天然ガスとスチームをスチームリフォーマ1に導入し、合成ガスからCO2を除去し、さらにCOを例えば吸着などの方法で分離し、COを得ていた。なお、除去されたCO2はスチームリフォーマ1の原料とし、COを分離したH2他オフガスはスチームリフォーマ1に戻して燃料として利用している。
そして、メタノールプラントで得られたメタノール及びCOプラントで得られたCOを車あるいはパイプライン等で酢酸プラントに輸送し、酢酸を製造していた。

また、上述した従来法1とは別に、図6に示すようにスチームリフォーマ1の下流側に部分酸化炉3を配置してメタノールを合成する方法も知られている(従来法2)。

なお、酢酸の製造方法の具体例としては、例えば、ロジウム・ヨウ化メチル触媒系にアルカリ金属ヨウ化物塩を添加して、反応液中のヨウ素イオン濃度や水分濃度を所定の値以下にすることにより、カルボニル化反応特有の副反応の抑制等を図った方法(特開平5−140024号公報)、あるいは特開平6‐40998号公報による方法等が知られている。

【発明が解決しようとする課題】
このように、従来法では、メタノールの製造に際しては、天然ガスをリフォーミング後、CO2を大量に排出しており、環境の点で問題があるとともに、無駄が多かった。また、メタノールプラントではメタノール合成の際、COプラントではCO分離の際、過剰の水素が発生するが、その有効利用が課題であった。更に、メタノールとCOは別な場所で製造しているので、酢酸の製造に際しては合成したメタノールとCOを車等により酢酸製造場所に輸送しなければならず、作業性が劣るあるいは輸送コスト等の余分なコストがかかるという問題があつた。更には、CO製造及びメタノ−ル製造それぞれに独立した合成ガス製造装置が必要である点や、原料を貯蔵するためのタンクが必要であるなど、製造設備がコスト高となる。

本発明はこうした事情を考慮してなされたもので、メタノールの製造の際に大量に排出していた二酸化炭素、あるいはメタノールやCO製造の際に発生する過剰の水素を有効に利用するとともに、酢酸の原料を天然ガスとすることで、コスト低減、環境の保全を図るとともに、合成ガス製造装置1系例で酢酸及び/又はメタノール製造のための設備を構成することからシステムの簡素化、コスト低減を図ることが可能な酢酸の製造方法及び製造装置を提供することを目的とする。

【課題を解決するための手段】
本願第1の発明は、原料炭化水素とスチームを外部加熱方式の改質器に供給して水素、一酸化炭素及び二酸化炭素を主成分とする合成ガスを合成し、前記改質器の改質管を加熱するための燃焼輻射部より排出される燃焼排ガスの二酸化炭素を回収し、前記合成した合成ガスを分岐して、分岐した一方の合成ガスから二酸化炭素を回収してさらに一酸化炭素を主成分とするガスと水素を主成分とするガスとに分離し、分岐したもう一方の合成ガスに前記水素を主成分とするガスと前記燃焼排ガスから回収した二酸化炭素及び/又は前記合成ガスから回収した二酸化炭素を加えて触媒上でメタノールを合成し、合成された該メタノールの一部又は全部と、前記一酸化炭素を主成分とするガスとを原料として酢酸を合成することを特徴とする酢酸の製造方法である。

本願第2の発明は、水蒸気改質用反応管と該反応管の周囲に配置された燃焼輻射部を備え、原料炭化水素、スチーム及び二酸化炭素を導入して合成ガスを合成する外部加熱方式の改質器と、前記改質器の燃焼輻射部から排出される燃焼排ガスから二酸化炭素を回収する二酸化炭素回収装置と、前記改質器からの合成ガスを分岐し、分岐した一方の合成ガスから二酸化炭素を回収除去したあと一酸化炭素を主成分とするガスと水素を主成分とするガスとに分離する合成ガス分離手段と、分岐したもう一方の合成ガスに前記合成ガス分離手段で分離した水素を主成分とするガスと、前記二酸化炭素回収装置で燃焼排ガスから回収した二酸化炭素及び/又は前記合成ガス分離手段で得られた二酸化炭素とを加えてメタノールを合成するメタノール合成手段と、前記合成ガス分離手段で分離された一酸化炭素を主成分とするガスと、前記メタノール合成手段で合成されたメタノールを原料として酢酸を合成する酢酸合成手段とを具備することを特徴とする酢酸の製造装置である。

以下、本発明について更に詳しく説明する。
本発明は、従来スチームリフォーマ及びボイラーで排出されていた燃焼排気ガス中の二酸化炭素、あるいはメタノールプラント及びCOプラント夫々で過剰に発生していた水素に注目するとともに、従来2系統で酢酸の原料となるメタノール、COを夫々製造していたことに注目してなされたものである。

本発明においては、請求項2に記載のように、前記スチームリフォーマの他に部分酸化炉を用い、該部分酸化炉により部分酸化してから触媒上でメタノール合成することが好ましい。部分酸化炉をスチームリフォーマの下流側に配置してスチームリフォーマからのガスの部分酸化を行えば、部分酸化炉に導入する酸素の量を削減することができる。

本発明においては、請求項3に記載のように、前記燃焼輻射部から排出される燃焼排ガスから回収した二酸化炭素の一部又は全部を前記改質器に供給される原料ガスに混入して合成ガスの原料とすることが好ましい。これにより、二酸化炭素の有効利用を図ることができる。

本発明においては、請求項5に記載のように、前記合成ガスの原料として供給される二酸化炭素及び/又はメタノール合成の原料として供給される二酸化炭素は、その一部又は全部について前記合成ガスの合成に使用するスチームを製造するためのボイラー、あるいは前記二酸化炭素を圧縮するための圧縮機用スチームタービンに用いるスチームを製造刷るためのボイラー、即ち系内にあるボイラーから排出される燃焼排ガスから回収した二酸化炭素であることが好ましい。そうすることにより、系内の該ボイラーから排出される燃焼排ガス中の二酸化炭素を価値あるものとして系内で有効に使用することができ、しかも該二酸化炭素の大気中への放出量が大幅に低減されるため、地球温暖化防止上の観点から地球環境保全にも大きく寄与できる。

本発明においては、前記合成ガスの原料として供給される二酸化炭素及び/又はメタノール合成の原料として供給される二酸化炭素は、その一部又は全部について系外から供給することができる。これにより、他のプラント等で排出される余剰のCO2を有効に利用することができる。

本発明においては、請求項7に記載のように、前記合成されたメタノールの一部が酢酸の合成に用いられ、一部はメタノールのまま残され、メタノールと酢酸とが併産されることができる。これにより、メタノールと酢酸の併産が可能となる。また、酢酸の合成に使用するメタノールの量を変えることにより、請求項8に記載のように、メタノールと酢酸の生産比率を適宜変えて生産することが可能となる。従って、酢酸のみを生産したり、あるいは酢酸とメタノールの両方を生産する、というように需要に応じてメタノール、酢酸の生産量を調整することができる。

即ち、本発明は、(1)スチームリフォーマ及びボイラーの燃焼排気ガス中から二酸化炭素の一部を回収し、その一部の二酸化炭素をスチームリフォーマの原料として用いるとともに、スチームリフォーマからの合成ガスの一部を分岐し、この分岐した合成ガス中から除去した二酸化炭素をスチームリフォーマの原料として用いるか、あるいは(2)外部から入手した二酸化炭素をスチームリフォーマの原料として用いるとともに、合成ガスの一部を分岐し、この分岐した合成ガスから除去した二酸化炭素をスチームリフォーマの原料として用いることにより、二酸化炭素の有効利用を図り、かつ酢酸がメタノールをベースとして合成されることを利用して1系統で少なくともメタノール、酢酸のいずれか1つの生産を行うものである。また、本発明は、メタノールプラントやCOプラントで過剰に発生する水素を有効利用することとした。

本発明によれば、以下のような利点を有する。
(1)スチームフォーマにおける改質反応の熱量供給に寄与した燃焼排ガスは、従来は種々の熱交換の後、単独に排出されている。本発明では、この排ガス中の二酸化炭素の一部、或は全量回収して合成ガス製造のための原料として再利用する。スチームリフォーマで合成された合成ガス中の一部を分岐し、分岐したガスから除去した二酸化炭素を少なくともスチームリフォーマの原料として用いることにより、二酸化炭素の有効利用を図るとともに、環境への悪影響を阻止できる。

(2)近隣プラントで不要なCO2を利用する場合には、これを利用してCOを製造できるためCOコスト、ひいては酢酸及びメタノ−ルのコストを低減させることができる。
(3)1つのプラントでメタノール及び酢酸を併産する方式であるため、従来、メタノールプラント及びCOプラントで生成された過剰な水素をメタノール合成に使用でき、過剰な水素を有効に利用できる。

(4)H2他オフガス中のH2をメタノール合成の原料として使用することができるので、オフガス中のH2を有効に利用することができる。
(5)1つのプラントでメタノール及び酢酸を併産する方式であるため、酢酸の製造に際してその原料となるメタノールを車等で輸送する必要がないとともに、メタノールを保管するためのタンク等が不要となる。従って、最少の配管でメタノール及び酢酸製造のための装置を作ることができ、装置を簡略化することができる。従って、設備費用も従来に比べて低く抑えることができる。

(6)酢酸合成の際に使用するメタノールの量を調整することにより、メタノール、酢酸の生産量を需要に応じて適宜設定することができる。
(7)酢酸の原料が天然ガスとなるため、原料価格が低くなり、酢酸コストを抑制できる。
(8)酸素吹き部分酸化炉を用いれば、部分酸化炉に導入する酸素量を削減することができる。

【発明の実施の形態】
以下、本発明の実施例に係る酢酸の製造方法について図面を参照して説明する。
(実施例1)
本発明に関わる実施例1を、図1を用いて説明する。
図1は、原料ガス(本実施例では天然ガスを使用)とスチーム及び二酸化炭素とを吸熱反応により合成ガスを合成し、該合成ガスを原料としてメタノールと酢酸とを一つのシステムの中で併産することが出来るプラントの概略のフロー図である。

外部加熱方式のスチームリフォーマ(改質器)10は、例えば内部にニッケル系触媒が充填された水蒸気改質用反応管11と、この反応管11の周囲に配置された燃焼輻射部12と、対流部13とを備えている。この対流部13には、後述する煙突15が接続されている。

天然ガスAは、原料ガス導入用流路20を流れ、途中でスチームBが加わり、対流部13で予熱されて水蒸気改質用反応管11へ供給され、ここで吸熱反応によりCO,CO2,H2等を含有する合成ガスGが合成される。

燃焼用燃料は、燃料導入用流路21を通してスチームリフォーマ10の燃焼輻射部12に供給され、ここで空気とともに燃焼されて反応管11を所定の温度に加熱し、合成ガスの合成に必要な熱を供給する。燃焼により発生した燃焼排ガスは途中でその熱の利用がなされ二酸化炭素(CO2)回収装置14によりCO2を回収され、前記対流部13に接続された煙突15より系外へ排出される。

途中、燃焼排ガスより回収されたCO2は流路22を流れて圧縮機16に送られて圧縮され、その一部は流路23を流れ天然ガスAの原料ガス導入用流路20に合流させて合成ガスの原料として用いられる。

一方、反応管11で合成された合成ガスGは途中分岐され、分岐された一方の合成ガスG1はその中のCO2を回収され、さらに一酸化炭素(CO)を主成分とするガスと、H2を主成分とするガスとに分離され、COを主成分とするガスは酢酸合成の原料として用いられる。また、前記H2を主成分とするガスは合成ガスGより分岐のもう一方のガスG2と合流し、さらに圧縮機16の吐出側から分岐されたCO2(図中の符番P)を加えられてメタノール合成の原料として用いられる。

前記合成ガスG1より回収されたCO2は燃焼排ガスより回収されたCO2とともに圧縮機16により圧縮されて天然ガスAの減量ガス導入用流路20に合流し、合成ガスの原料として用いられる。

上記実施例1に係る酢酸の製造装置は、図1に示すように、水蒸気改質用反応管11と該反応管11の周囲に配置された燃焼輻射部12と対流部13とを備え、原料ガス、スチーム及び二酸化炭素を導入して合成ガスを合成する外部加熱方式のスチームリフォーマ10と、該スチームリフォーマ10の対流部13に接続され,該対流部13から排出される燃焼排ガスから二酸化炭素を回収する二酸化炭素回収装置14と、前記スチームリフォーマ10からの合成ガスを分岐し、分岐した一方の合成ガスから二酸化炭素を回収除去したあと一酸化炭素を主成分とするガスと水素を主成分とするガスとに分離する合成ガス分離手段と、分岐したもう一方の合成ガスに前記合成ガス分離手段で分離した水素を主成分とするガスと、前記二酸化炭素回収装置で燃焼排ガスから回収した二酸化炭素及び/又は前記合成ガス分離手段で得られた二酸化炭素とを加えてメタノールを合成するメタノール合成手段と、前記合成ガス分離手段で分離された一酸化炭素を主成分とするガスと、前記メタノール合成手段で合成されたメタノールを原料として酢酸を合成する酢酸合成手段とを備えている。

上記実施例によれば、下記に述べる効果を有する。
(1)スチームリフォーマ10及びボイラーの燃焼排気ガスからCO2の一部あるいは全量を回収し、そのCO2と、スチームリフォーマ10で合成された合成ガス中の一部を分岐し、分岐したガスG1から除去したCO2とを圧縮した後、スチームリフォーマ10の原料として用いる。従って、CO2の有効利用を図るとともに、環境への悪影響を阻止できる。また、燃料排気ガスからの安価なCO2を用いるので、COコストを低減できる。

(2)1つのプラントでメタノール及び酢酸を併産する方式であるため、従来、メタノールプラント及びCOプラントで生成された過剰な水素をメタノール合成に使用でき、過剰な水素を有効に利用できる。
(3)H2他オフガス中のH2をメタノール合成の原料として使用することができるので、オフガス中のH2を有効に利用することができる。

(4)1つのプラントでメタノール及び酢酸を併産する方式であるため、合成ガス製造装置を一系列とすることができるためプラントコストを大幅に削減できる。また、酢酸の製造に際してその原料となるメタノールを車等で輸送する必要がないとともに、メタノールを保管するためのタンク等が不要となる。従って、最少の配管でメタノール及び酢酸製造のための装置を作ることができ、装置を簡略化することができる。従って、設備費用も従来に比べて低く抑えることができる。

事実、実施例1によれば、メタノール生産量及び酢酸生産量を、下記表1に示すように、従来のメタノールプラントを用いた場合、酢酸プラントを用いた場合と比較して炭素数(C数)換算で数%増やすことができることが確認できた。

(実施例2)
図2を参照する。本実施例2はスチームリフォーマと部分酸化方式によりメタノールと酢酸を併産する例を示す。なお、図1と同部材は同符番を付して説明を省略する。

まず、スチームを用いてメタン等の天然ガスをスチームリフォーマ10で吸熱反応を起こさせ、CO,CO2,H2等を含有する合成ガスGを生成した。更に、合成ガスGを酸素吹き部分酸化炉17で部分酸化した後、合成ガスの一部G1は分岐し、この分岐した合成ガスG1中からCO2を除去し、COを分離した。一方、スチームリフォーマ10及びボイラー(図示せず)の燃焼排気ガス中からCO2の一部を回収し、その一部のCO2を前述した除去したCO2とともに圧縮した後、スチームリフォーマ10の原料として用いた。

また、COを分離した後のガス(H2)は圧縮し、これを前記合成ガスの残りG2及び回収したCO2の一部(図2中の符番P)と混合してメタノールを生成した。更に、分離されたCOは生成されたメタノールの一部と反応させて酢酸を合成し、最終的にメタノールと酢酸を併産した。

上記実施例2によれば、上記実施例1による効果(1)〜(6)の他、次の効果を有する。即ち、部分酸化炉17により部分酸化を行うので、部分酸化必要酸素量を従来法2に比べて減少できる。つまり、回収CO2の量に対応した量だけ部分酸化炉17に導入する酸素量を削減することができる。

また、実施例2によれば、メタノール生産量及び酢酸生産量を、上記表1に示すように、従来のメタノールプラントを用いた場合、酢酸プラントを用いた場合と比較して炭素数(C数)換算で数%増やすことができることが確認できた。

(実施例3)
図3を参照する。本実施例3はスチームリフォーマ方式でメタノールと酢酸を併産する例を示す。
まず、スチームを用いてメタン等の天然ガスをスチームリフォーマ10で吸熱反応を起こさせ、CO,CO2,H2等を含有する合成ガスGを生成した。ここで、合成ガスの一部G1は分岐し、この分岐した合成ガスG1中から二酸化炭素(CO2)を除去し、一酸化炭素(CO)を分離した。ここで、前述した除去したCO2は、圧縮した後、他のプラント等外部から入手したCO2とともにスチームリフォーマ10の原料として用いた。

また、COを分離した後のガス(H2)は圧縮し、これを前記合成ガスの残りG2及び分離後圧縮したCO2の一部(図3中の符番P)と混合してメタノールを生成した。また、分離されたCOは生成されたメタノールの一部と反応させて酢酸を合成し、最終的にメタノールと酢酸を併産した。

上記実施例3によれば、実施例1に記載された(2)〜(6)の効果を有する。また、スチームリフォーマ10からの合成ガス中の一部を分岐し、分岐したガスG1から除去したCO2とを圧縮した後、スチームリフォーマ10の原料として用いる。従って、CO2の有効利用を図るとともに、環境への悪影響を阻止できる。また、近隣化学プラントで発生する不要な,即ち安価なCO2を用いるので、COコストを低減できる。

図4を参照する。本実施例4は、スチームリフォーマと部分酸化方式でメタノールと酢酸を併産する例を示す。

実施例4によれば、実施例1に記載された効果(2)〜(6)の他、他のプラント等で排出される余剰のCO2を有効に利用することができるという効果を有する。叉、部分酸化炉17により部分酸化を行う受入れCO2量に対応した量だけ、部分酸化必要酸素量を従来法2に比べ減少できる。従って、部分酸化炉17に導入する酸素量を削減することができる。

なお、上記実施例1〜4では、メタノールと酢酸を併産する場合について述べたが、これに限らず、需要に応じてメタノールのみ、あるいは酢酸のみ生産する場合にも適用できる。

また、この発明は、上記実施形態そのままに限定されるものではなく、実施段階ではその要旨を逸脱しない範囲で構成要素を変形して具体化できる。また、上記実施形態に開示されている複数の構成要素の適宜な組み合せにより種々の発明を形成できる。例えば、実施形態に示される全構成要素から幾つかの構成要素を削除してもよい。更に、異なる実施形態に亘る構成要素を適宜組み合せてもよい。

【発明の効果】
以上上述したように本発明によれば、合成ガスの合成やメタノールの製造の際に大量に排出していた二酸化炭素を価値あるものとして系内で有効に使用することができる。しかも、該二酸化炭素の大気中への放出量が大幅に低減されることで、地球温暖化防止上の観点から地球環境保全にも大きく寄与できる。また、メタノールやCO製造の際に発生する過剰の水素を有効に利用でき、コスト低減や環境の保全を図ることができる。

さらに、本発明によれば、1系列の製造装置で酢酸とメタノールの、両方の製造設備を構成するようにしたので、システムの簡素化、コスト低減を図ることができる。そして、天然ガス等の原料ガスを供給して連続的に酢酸とメタノールを併産することができ、また、酢酸とメタノールの生産量の比率を容易に買えて生産できるので、需要の変動に容易に適応して稼働率が高く、採算性の向上が可能な酢酸の製造方法及び製造装置を提供できる。
