【発明の属する技術分野】
本発明は、触媒つきフィルタ、触媒つきフィルタの製造方法及び排気ガス浄化システムに関するものである。

【従来の技術】
自動車の台数は今世紀に入って飛躍的に増加しており、それに比例して自動車の内燃機関から出される排気ガスの量も急激な増加の一途を辿っている。特にディーゼルエンジンの出す排気ガス中に含まれる種々の物質は、汚染を引き起こす原因となるため、現在では世界環境にとって深刻な影響を与えつつある。また、最近では排気ガス中のススやSOF(Soluble Organic Fraction)等の浮遊粒子状物質(以下PMと略記する)が、ときとしてアレルギー障害や精子数の減少を引き起こす原因となるとの研究結果も報告されている。つまり、排気ガス中のPMを除去する対策を講じることが、人類にとって急務の課題であると考えられている。

このような事情のもと、多様多種の排気ガス浄化装置が提案されてきた。図18は、一般的な排気ガス浄化装置を模式的に示す概略図である。図18に示すように、一般的な排気ガス浄化装置101は、ディーゼルエンジン102の排気マニホールド103に連結された排気通路104の途上にケーシング105が設けられており、その中に微細な孔を有するフィルタ10が配置されてなる構造を有している。フィルタ10の形成材料としては、金属や合金のほか、セラミックがある。セラミックからなるフィルタ10の代表例としては、コーディエライト製のハニカムフィルタが知られている。最近では、耐熱性・機械的強度・捕集効率が高い、化学的に安定している、圧力損失が小さい等の観点から、炭化珪素をフィルタ形成材料として用いることが好適であると考えられている。

上記ハニカムフィルタは自身の軸線方向に沿って延びる多数のセルを有している。従って、排気ガスがフィルタ10を通り抜ける際、その濾過壁(セル壁)によってPMがトラップされる。そして、フィルタ10内に捕集されたPMが多くなるに従って、フィルタ内の抵抗を増し、圧力損失が大きくなる。そこで、再生即ち、所定の温度(着火温度)にフィルタ内温度を加熱し、PMを着火して燃焼する方法が採られてきた。

現在、排気ガス浄化装置としては、排気ガスの熱のみにより着火するもの(自然着火方式)、及び、排気ガスの熱に加えバーナやヒータ等の加熱手段からの熱により着火するもの(加熱着火方式)があり、フィルタのセル壁に一様に触媒を担持して、着火温度を下げてやる方法が頻繁に用いられる。
また、特開2001−207836号公報には、NOx吸収型触媒成分を、ハニカムフィルタの排気ガス流入側に多く担持する技術が開示されている。

【発明が解決しようとする課題】
ところが、ディーゼルパティキュレートフィルタ(DPF)によってPMを捕集した後、フィルタ全体の再生を行うことを一定期間繰り返すと、フィルタの性能が劣化することがわかってきた。
図19は、再生の回数と再生率との関係を示すグラフである。ここで再生率とは、フィルタ内に堆積したススを除去(再生という)した重量と堆積したスス重量との比を百分率で表したものである。図19に示すグラフから明かなように、初めのうちは、再生率が高く、再生によりPMが燃焼されているが、何度か繰り返してみると、再生率が低くなり、触媒としての反応性が下がっていく。

【課題を解決するための手段】
本願発明者は、フィルタの性能劣化の問題を解決するために、様々な試行錯誤を行った。まず、触媒担持量が性能劣化に関係していると考え、触媒担持量を増加させてみた。しかし、触媒担持量を増加させると、フィルタの圧力損失が大きくなるため、フィルタの性能劣化をくい止めることはできなかった。
次に、再生するフィルタに熱電対を差し込み、複数の部位における温度を測定すると、予想に反して、排気ガス流入側よりも、流出側の方が高温になる現象がみられた。これは、フィルタとヒータとの位置の問題とも考えられたために、温度が低くなる傾向の見られた排気ガス流入側にのみヒータを取り付けて再生を行った。
図20は、再生時のおけるフィルタ内の温度変化を示すグラフである。図20のグラフに示すように、このとき、フィルタの排気ガス流入側は、触媒がよく反応する600℃程度に制御可能である反面、流出側の方は800℃を越えてしまうことがわかった。また、触媒について調査してみると、触媒として用いられる貴金属は、800℃を越えるとすぐにシンタリング(金属が大きい粒子に変化してしまう)して反応性が悪くなり、使えなくなってしまうことが判明した。

この事実から、本願発明者は、排気ガス流入側における触媒担持量に注目した結果、触媒の担持場所を全体的に一様に担持することから、その濃度を変化させたり、部分的に担持することに変更しても、ある程度再生を繰り返した後のススの再生率が変わらない事実に到達した。そして、触媒として用いられ、貴重な資源である貴金属等の無駄使いを防止し、コストを安くすることができるとともに、圧力損失の小さい触媒つきフィルタを作り出すことに成功した。

その条件は、排気ガス流出側の貴金属等の触媒を減らすことで、劣化する貴金属等の触媒を減少させることである。

(3)本発明の触媒つきフィルタは、セル壁により区画された複数の貫通孔を有するハニカム構造体の両端部が封止体によって交互に目封止されるとともに、触媒が担持されたセラミックフィルタであって、一方の端面から他方の端面に向かってフィルタ全長の1/2〜4/5だけ離間した箇所までの領域に、触媒担持部位が設けられ、当該箇所から他方の端面に到る領域に、触媒非担持部位が設けられたことを特徴とする。

以下、本発明を具体化した一実施形態を図面に基づき詳細に説明する。
図1〜図3に示すように、本実施形態にかかる触媒つきフィルタ10は、多孔質な珪素含有セラミック焼結体からなるセラミック担体15を備えており、セラミック担体15にはセル壁12が形成されている。セル壁12を構成するSiC粒子4の表面には、それぞれに触媒コート層2が所定の厚みで個別に被覆されている。なお、本実施形態にかかる触媒つきフィルタ10としては、セラミック、金属、合金製のフィルタを用いることも出来るが、重量等の観点からセラミックを用いることが望ましく、特に珪素含有セラミック、例えば、炭化珪素を好適例とする多孔質な珪素含有セラミック焼結体からなることが望ましい。

このようなセラミック担体15を製造する場合は、例えば、原料として、10μm程度の平均気孔径を有する炭化珪素粉末約70重量部に、0.5μm程度の平均粒子径を有する炭化珪素粉末約30重量部、バインダーとしてのメチルセルロースをセラミック粉末100重量部に対して約6重量部、その他、有機溶媒及び水からなる分散溶液をセラミック粉末100重量部に対して約25重量部を配合したものを用いる。次いで、この配合原料を混練した後押し出し成形によってハニカム状に成形してから、セル11の一部を市松模様状に封止する。次いで、その成形体を乾燥脱脂した後、不活性雰囲気下にて2200℃、4時間にわたって焼成をすることにより、所望のセラミック担体15とする。

そこで、触媒コート層2を部分的にコートしたときの圧力損失特性について説明する。

一般に、セル壁12を排気ガスが通過するときの圧力損失特性は、次のように考えられる。即ち、セラミック担体15を排気ガスが通過するときの圧力損失は、図4のように示すことができる。この場合、抵抗ΔP1、ΔP2、ΔP3はそれぞれのフィルタのセル構造に依存するものであって、ディーゼルパティキュレートの堆積等の時間変化によらない一定の値Δpi=(ΔP1+ΔP2+ΔP3)であり、初期圧力損失という。また、ΔP4は堆積したディーゼルパティキュレートを通過するときの抵抗であり、初期圧力損失の2〜3倍以上の値となる。

ここで、全体にコートすると、セル壁12内を通過する抵抗ΔP3に加え、触媒コート層2を通り抜ける抵抗も増す。さらに開口が小さくなりΔP1も大きくなる。そのため、コートしていないフィルタ10と比較して圧力損失が著しく大きくなり、その傾向は、フィルタ10にパティキュレートが堆積した場合に、より一層顕著になる。

次に、触媒コート層2を部分的にコートした場合の耐洗浄性について説明する。セル壁12の表面に堆積したパティキュレートの主成分はカーボンであり、これは、燃焼等の方法により酸化除去することができる。ところが燃焼後も灰分として残る物質がある。このような物質としては、例えば、中和剤あるいは潤滑剤等としての役割を持たすために、エンジンオイル中に添加してあるCa、Mg、Zn等の化合物が酸化されたり、硫酸塩になったりしたものがある。また、あらかじめ、燃料中にCeO2やCuO等のカーボン燃焼のために混入してある触媒がパティキュレートと一緒に堆積したものがある。これらの灰分は、車両の長時間走行に伴って堆積していき、フィルタ10の圧力損失を増加させていくので、高圧水等による洗浄が必要である。このとき30kg/cm2以上の圧力で洗浄すると灰分を完全に除去できる。
この点に関し、本実施形態のように、フィルタ10の一方の端部に、触媒を多く担持し、他方の端部には触媒を少なく担持すると、触媒のない部分の抵抗が下がるため、高圧水等による洗浄能力があがり、灰分は確実に取り去ることができる。

この点に関し、セル壁12の表面にウォッシュコートによってアルミナコートすると、物理吸着による厚いコート層となり、洗浄時に剥離することが多い。しかし、本実施形態のアルミナ膜3では、アルミナがセラミック担体15を構成する各SiC粒子4の表面に薄く個別に被覆されており、しかも、セラミック担体15を構成しているSiCからはSiが供給されて化学的にも結合していることから、SiC粒子個々と硬く密着した状態となっている。従って、密着性が高く、洗浄に対する抵抗も高いため、被膜として耐久性が強い。

次に、アルミナ膜3の耐熱性について説明する。
一般にアルミナは高い比表面積をもっており、触媒担持膜として適している。特に、より高温で安定に作動する耐熱性の高い触媒つきフィルタ10の開発が望まれている現在、それに伴って、アルミナ膜3についても、より高い耐熱性が要求されている。
よって、各アルミナ粒子の形状を小繊維状とすると共に、セリア(酸化セリウム)等の希土類酸化物を含有させることとした。
各アルミナ粒子の形状を小繊維状とすることで、隣接するアルミナ小繊維の互いの接触点が減少し、燃焼速度の低下を通じて粒成長を抑制し、比表面積を大きくして、耐熱性が向上する。

また、セリア等の添加によっても耐熱性は改善される。その理由は、アルミナ膜3を構成する結晶粒子の表面に新しく化合物を形成し、アルミナ粒子同士の成長を妨げるからである。また、SiCやそのごく表層に存在しているSiO2から、熱処理時にSiが供給され、物質移動経路を遮断する作用を担うことからも耐熱性が向上する。発明者らの研究によれば、意図的にSiCを高温で処理して酸化膜を形成させると、耐熱性がさらに向上することがわかっている。

次に本実施形態においても用いられる、一般的な触媒による再生特性について述べる。
この排気ガス浄化用フィルタとしてのDPFは、それ自体ではPMをセル壁12で捕集する機能しか持たないが、これに触媒活性成分を担持することにより、排気ガス中の炭化水素(HC)、一酸化炭素(CO)等を酸化分解することができる。このような、触媒としては、Pt、Pd、Rhなどの貴金属からなる触媒活性成分が知られている。これらの触媒は、排気ガス中の酸素を活性化することにより、酸化反応を引き起こしている。

加えて、セリア(CeO2)やランタナ(La2O3)のような希土類酸化物を添加すると、アルミナの耐熱性を向上させるだけではなく、触媒表面での酸素濃度を調節する役割も果たす。よって、排気ガス中への酸素の供給を活発にして、フィルタ10に付着したディーゼルパティキュレートの燃焼除去効率が向上し、ひいては触媒担体の再生率が著しく向上することになる。

一般に、排気ガス中に存在するHCや、COは酸化反応により、また、NOxは、還元反応により除去される。ディーゼルエンジンでは通常空気過剰のもとで燃焼が行なわれるために、排気ガスは多量の過剰空気を含んでいる。即ち、吸気通路及び燃料室内に供給された空気と燃料との比を排気ガスの空燃比と称すると、この空燃比はリーン域となっている。しかし、ディーゼルエンジンから放出されたPMが、触媒表面に接触すると部分的に酸素不足の状態となるため、一時的にリッチ域に達する。このように触媒表面の作用雰囲気も激しく変動することになる。

ところで、触媒に添加されるセリアは、Ce3+とCe4+の酸化還元電位が比較的小さく、2CeO2⇔Ce2O3+1/2O2
の反応が可逆的に進行する。即ち、排気ガスがリッチ域(酸素不足域)になると上記の反応は右に進行して雰囲気中に酸素を供給するが、逆にリーン域(酸素過剰域)になると左に進行して雰囲気中の余剰酸素を吸蔵する。このようにして、雰囲気中の酸素濃度を調節することにより、セリアは、炭化水素や一酸化炭素あるいはNOxを効率よく除去できる空燃比の幅を広げる作用を担う。

また、フィルタ10のセル壁12にあるセリアの酸素を用いることは、セリアが捕集されているPMと直接接触しているため、排気ガス中の酸素を用いるよりも、より効率よくPMを酸化することができる。
しかもこの場合のセリアは、貴金属触媒を担持することによりOSC(酸素貯蔵機能)を増大させる。というのは、触媒(貴金属)は、排気ガス中の酸素を活性化し、貴金属近傍のセリア表面の酸素も活性化するため、上記OSCが増大するのである。

また、図7のグラフは、アルミナ膜3中へのセリア等希土類酸化物の添加効果について、再生特性を調べた結果を示すものである。ここで、参考例1では、触媒をPt(3.5g/L)、助触媒をCeO2(40wt%)、サポート材を針状Al2O3(1wt%)とした触媒つきフィルタ10とした。参考例2では、Pt(3.5g/L)/針状Al2O3(1wt%)とした触媒つきフィルタ10とした。参考例3ではPt(3.5g/L)のみの触媒つきフィルタ10とした。この実験は、ススが付着したディーゼルパティキュレートフィルタ(DPF、全長150mm)を電気炉に収容して650℃に加熱する一方、回転数を1100rpm、負荷状態を3.9Nmとしたディーゼルエンジンを接続し、その排気ガス(350℃)を該フィルタに導入したときのフィルタ温度(導入口より145mm位置での測温)の推移を調べたものである。

図7に示すように、参考例3(Ptのみあり)では、O2が律速になって50sec―680℃でピーク温度を迎え、そして、参考例2(アルミナ(コート材)、Ptあり、セリア(助触媒)なし)でもO2が律速になって60sec―750℃でピーク温度を迎えた。ところが、参考例1(アルミナ(コート材)、Pt、セリア(助触媒)あり)では、O2が律速になって50sec―900℃と速い速度で高いピーク温度を迎えていることから、ススの酸化除去効率が高く、高い再生率を示していることがわかる。

なお、上記希土類酸化物については、上述した例にある単独酸化物(CeO2)の他に、例えば、希土類元素とジルコニウムの複合酸化物を用いることがより好ましい。それは、希土類酸化物中にジルコニウム酸化物を含有していることで、希土類酸化物の粒成長の抑制を通じて酸素濃度の制御特性が向上するからであると考えられる。

加えて、ディーゼル排気ガスのような酸化雰囲気においてもNOxを還元できるNOx選択還元型触媒成分や吸蔵型触媒成分(以下NOx触媒と略記する)を担持すればNOxの還元も可能である。
従来、NOx触媒とは、ゼオライト(沸石)をアルカリ金属元素で一部を置換し、金属元素(Pt、Au、Cu、Ag)を加え、酸化雰囲気中に還元剤を放出することで、NOxをN2へ還元するものであるが、最近採用されてきているNOx吸蔵型触媒がNOxの吸蔵、還元だけでなく、活性酸素の放出により、PMの酸化にも役立つことがわかってきており、ディーゼルエンジンの浄化触媒として有益であるため、以下に詳細に説明する。

すなわち、流入排気ガスには、大量の過剰酸素があるので、図8(a)に示すように、過剰酸素O2はO2―、O2 ―として白金(Pt)20の表面に付着する。また、流入排気ガス中のNOは、このO2―、O2 ―と反応してNO2となる(2NO+O2→2NO2)。このようにして生成されたNO2の一部は、白金(Pt)上でさらに酸化されながら、活性酸素放出剤内に吸収されて酸化リチウム(Li2O)と結合する。その結果、硝酸イオンNO3 ―として活性酸素放出剤に拡散され硝酸リチウム(LiNO3)を生成する。

また、一方、上述したように排気ガス中にはSO2も含まれており、このSO2もNOと同様なメカニズムによって活性酸素放出剤に吸収される。即ち、図8(b)に示すように、過剰酸素O2はO2―、O2 ―として白金(Pt)の表面に付着し、流入排気ガス中のSO2は、このO2―、O2 ―と反応してSO3となる(2SO2+O2→2SO3)。このようにして生成されたSO3の一部は、白金(Pt)上でさらに酸化されながら、活性酸素放出剤内に吸収されて酸化リチウム(Li2O)と結合する。その結果、硫酸イオンSO4 2―として活性酸素放出剤内で拡散され硫酸リチウム(Li2SO4)を生成する。このようにして活性酸素放出剤内には、硝酸リチウム(LiNO3)及び硫酸リチウム(Li2SO4)が生成される。

排気ガス中のPM22は、図8(c)に示すように、フィルタに担持された活性酸素放出剤の表面上に付着する。この時、PMと活性酸素放出剤との接触面では酸素濃度が低下する。酸素濃度が低下すると活性酸素放出剤の内部において、酸素濃度に差が生じ、活性酸素放出剤内の酸素がPMと活性酸素放出剤との接触面に向けて移動しようとする。その結果、活性酸素放出剤内に形成されている硝酸リチウム(LiNO3)がリチウム(Li)と酸素(O)とNOとに分解され、酸素OがPM22と活性酸素放出剤21との接触面に向かい、NOが活性酸素放出剤21から外部に放出される。外部に放出されたNOは白金(Pt)上において酸化され、再び活性酸素放出剤21内に吸収される。もちろん、PMに比べて反応しやすい未燃HC、COと反応し、N2ガスとなって放出されることもある。

そのため、硫酸塩を分解させるために、サポート材として、チタニアを含むものを選択すると、触媒の活性を妨げる硫黄成分がセラミック担体から離脱するのを促進することが可能になる。

また、上述したように、ディーゼルエンジンの排気ガスは、基本的に酸素過剰の雰囲気にあるため、PMがフィルタに捕集されるときに、そのフィルタ表面にある活性酸素放出剤と接触する。そのため活性酸素放出剤から放出される活性酸素によって、たとえリッチの運転中であっても、酸化反応を引き起こす。

この工程は、セル壁12を構成するセラミック担体15の表面にそれぞれにアルミニウムを含有する金属化合物の溶液、たとえば、硝酸アルミニウムの水溶液などを用いてゾルーゲル法により含浸させることにより、アルミナ膜を被膜するための処理である。

上記水溶液のうち、アルミニウム含有化合物の溶液については、出発金属化合物としては、金属無機化合物と金属有機化合物とがある。金属無機化合物としては、Al(NO3)3、AlCl3、AlOCl、AlPO4、Al2(SO4)3、Al2O3、Al(OH)3、Alなどが用いられる。なかでも特に、Al(NO3)3やAlCl3は、アルコール、水などの溶媒に溶解しやすく扱い易いので好適である。

本実施形態において、好ましい金属化合物の例としては、Al(NO3)3をあげることができるが、これらは比較的低温で溶媒に溶解し、原料溶液の作製が容易である。また、好ましい溶媒の例としては、1,3−ブタンジオールが挙げられる。第1の理由は、粘度が適当であり、ゲル状態でSiC粒子4上に適当な厚みのゲル膜をつけることが可能だからである。第2の理由は、この溶媒は、溶液中で金属アルコキシドを形成するので酸素・金属・酸素の結合からなる金属酸化物重合体、即ち金属酸化物ゲルの前駆体を形成しやすいからである。

Al(NO3)3の量は10〜50wt%であることが好ましい。その理由は、10wt%未満だと触媒の活性を長時間維持するだけの表面積をもつアルミナ量を担持することができず、50wt%より多いと溶解時に発熱量が多く溶液がゲル化しやすくなってしまうからである。
上記金属化合物の含浸溶液を作製するときの温度は、50〜130℃が望ましい。50℃未満だと溶質の溶解度が低いからであり、一方130℃より高いと反応が急激に進行しゲル化に至るため、塗布溶液として使用できないからである。攪拌時間は1〜9時間が望ましい。この理由は、上記範囲内では溶液の粘度が安定しているからである。

この工程では、上述した本実施形態に特有のアルミナ膜3の構造を形作るため、仮焼成したフィルタ10を熱水中へ浸漬する処理を行う。このような熱水処理を行うと、その直後にアモルファスアルミナ膜表面の粒子が解膠作用を受けてゾル状態で溶液中に放出され、また水和によって生じたベーマイト粒子が小繊維状突起となって凝縮し、解膠に対して安定な状態をつくる。

上記熱水処理の温度は50〜100℃が望ましい。50℃より低いとアモルファスアルミナ膜3の水和が進行せず、小繊維突起状のベーマイトを形成しないからである。一方、100℃より高いと水が蒸発し、工程を長時間維持しがたい。処理時間については1時間以上が望ましい。1時間より短いとアモルファスアルミナの水和が不十分になるからである。

本焼成工程
この工程では、水和によって生じたベーマイトを膜水させてアルミナ結晶とするための処理を行う。好ましい本焼成の温度は500〜1000℃で、5〜20時間の処理を行う。この温度が500℃より低いと結晶化が進まないからであり、一方、1000℃よりも高いと、結晶が進行しすぎて、表面積が低下する傾向にあるからである。

別の担持方法としては、以下の方法もある。
まず、溶液作成方法としては、サポート材の粉末を粉砕機等で微細に粉砕し、サポート材の粉末を溶剤と攪拌し混合することで、溶液を製作する。
具体的には、アルミナ、チタニア、ジルコニア等の酸化物の粉末をゾルゲル法等によって製作する。このとき、触媒のコート層として用いるために出来るだけ高い比表面積を有したものであることがよく、望ましくは250m2/g以上の高い比表面積値を有するものを選択することが望ましい。比表面積が高いことからγ―アルミナを選択することが望ましい。また、硫黄の分解反応を促進させるため、チタニアを加えることが望ましい。

この工程は、セル壁12を構成するセラミック担体15の表面にそれぞれに希土類元素を含有する金属化合物の溶液、たとえば、硝酸セリウム、酢酸リチウムの水溶液などを用いてゾルーゲル法により含浸させることにより、希土類酸化物膜、アルカリ金属、アルカリ土類金属、希土類元素、及び、遷移金属元素を含む膜を被膜するための処理である。
上記水溶液のうち、セリウム含有化合物の溶液については、Ce(NO3)3、CeCl3、Ce2(SO4)3、CeO2、Ce(OH)3、Ce2(CO3)3などが用いられる。

SiCセラミック担体15(フィルタ10)の表面に、例えば、希土類酸化物含有アルミナ膜3を被覆し、そのアルミナ膜3の凹凸状表面に対してPtなどの活性成分を担持する。この場合、活性成分の担持量は、Pt等を含む水溶液を担体の吸水量だけ浸して、表面がわずかに濡れ始める状態になるようにして決定する。

例えば、SiCセラミック担体15が保持する吸水量というのは、乾燥担体の吸水量測定値を22.46wt%とし、この担体の質量が110g、容積が0.163lを有するものであれば、この担体は24.7g/lの水を吸水する。
ここで、Ptの出発物質としては、例えばジニトロジアンミン白金硝酸溶液([Pt(NH3)2(NO2)2]HNO3、Pt濃度4.53wt%)を使用する。所定の量1.7g/lのPtを、フィルタ10の全体に担持させるためには、担体に1.7(g/l)×0.163(l)=0.272gのPtを担持すれば良いので、蒸留水によりジニトロアンミン白金硝酸溶液(Pt濃度4.53wt%)を希釈する。即ち、ジニトロジアンミン白金硝酸溶液(Pt濃度4.53wt%)/蒸留水の重量比率X(%)は、X=0.272(Pt量g)/24.7(含水量g)/4.53(Pt濃度wt%)で計算され、24.8wt%となる。

液含浸工程
上記のようにして調整した所定量のジニトロジアンミン白金硝酸水溶液を、目的のフィルタ10の担持させたい量に調整してパレットに注ぐ。例えばフィルタ10の一方の端面から他方の端面に向かってフィルタ全長の2/3離間した箇所までの領域まで吸水させる場合は、濃度を上記条件(24.8wt%)として、水溶液の量を24.8×2/3=16.47g/lとして、2/3まで吸水させる所定時間おく。それによって、溶液が付着した部分と、付着していない部分とが明確になる。そして、SiC担体15を覆うアルミナ担持膜表面にPtを均一に分散固定化させる。

乾燥、焼成工程
水溶液を浸した担体15は、110℃、2時間程度の処理にて乾燥して水分を除去したのち、窒素雰囲気中で、約500℃で1時間程度の条件の下で焼成を行いPtの金属化を図る。
本実施形態では、白金等の活性成分の担持には、吸水させて白金を担持させたが、溶液の所定位置に固定し所定時間含浸して、目標位置まで担持させる含浸法、蒸発乾固法、平衡吸着法、インシピアント・ウエットネス法あるいはスプレー法を用いてもよい。
以上の工程でセラミック担体15にサポート材、助触媒、NOx吸蔵型触媒、触媒が担持される。
このときに、それぞれの担持する高さ(フィルタ10を流れる排気ガスの方向に沿った長さ)については、特に、限定はされないが、触媒のつける高さに他のものすべてを合わせることが望ましい。なぜなら、サポート材、助触媒、NOx吸蔵型触媒、触媒がすべて合わさると、相乗効果を持って、再生効果を増すし、必要ない所には、省くことで圧力損失を低くしたり、原料の無駄を無くしコスト低減につながるからである。

従って、本実施形態によれば以下のような効果を得ることができる。
本実施形態にかかる触媒担持フィルタ10は、ハニカムを交互に目封じしたディーゼルパティキュレートフィルタ(DPF)として用いられる。
このDPF自体ではをセル壁12で捕集する機能しか持たないが、これに触媒を担持することにより、排気ガス中の炭化水素、一酸化炭素を酸化することができる。

また、ディーゼル排気ガスのような酸化雰囲気においてもNOxを還元できるNOx選択還元型触媒成分や吸蔵型触媒成分を担持すればNOxの還元も可能である。なお、このDPF中に捕集される上記PMは、堆積とともに上記DPFの圧力損失の増加を招くため、通常は燃焼処理などにより除去して再生する必要がある。通常のディーゼル排気ガス中に含まれるPMの主成分であるスス(炭素)の燃焼が開始される温度は約550〜630℃である。この点、触媒活性成分をDPFに担持すると、そのススの燃焼反応パスが変わり、エネルギー障壁を低くすることができ、ひいては燃焼温度を300〜400℃と大幅に低下させることができ、再生に要するエネルギーを削減でき、いわゆる上述したセリアの作用とも相まって、再生効率の高いDPFシステムを構築できるようになる。

しかし、触媒活性成分として頻繁に用いられる貴金属触媒は、およそ800℃を境にして急速にシンタリングして、再生率を下げることがわかった。本来、触媒の効果を発揮させるためには、高温で再生させるのが効果的ではあるが、製造初期段階の効果を持続させて、何度も再生させるためには800℃を越えない値に制御することが特に要求されることが明確になった。先述したようにスス(炭素)の燃焼が開始される温度は約550〜630℃である。この事も考慮に入れると、フィルタ10の温度を600〜750℃に制御してやることが最も効果的である。

本実施形態において、一方の端部側に触媒を所定量担持し、他方の端部に向かうに従って、相対的に触媒を少なく担持したことを特徴とする触媒つきフィルタ10を用いて再生試験を行った結果、フィルタの温度を600〜750℃に制御して再生することが可能となり、ある程度再生を繰り返した後のススの再生率が変わらない事実に到達した。

【実施例】
以下、実施例及び比較例により、本発明をより詳細に説明する。
第一実施例では、フィルタに、アルミナ、白金、セリアをコートした後、ヒータを用いて再生した。実施の条件及び特性については図10の表に示す。すべてフィルタ10は、SiC製のハニカムフィルタを用いて、セル構造は14/200、気孔率42%、平均気孔径10μmのものを使用し、触媒等を担持した場合、単位体積当たりのアルミナ量(8g/L)、セリア量(2g/L)、Pt量(1.7g/L)は同じとなるように調整した。
