【発明の属する技術分野】
本発明は水性リサイクル塗料用塗装システム、特に水性リサイクル塗料をミスト状にしてワークに噴射して塗装する際に発生する未塗着塗料の捕集を確実に行い、未塗着塗料の系外への流出を確実に防止すると共に、塗料の再生効率を向上することのできる水性リサイクル塗料用塗装システムの改良に関する。

【従来の技術】
従来からオーバーヘッドコンベア等の搬送手段を用いてワーク(被塗装物)を連続的に塗装ブース内に搬送すると共に、搬送されて来たワークに対して塗料噴射装置(噴射ノズル)等を用いてミスト状の塗装を吹き付けて塗装を行う塗装システムが広く利用されている。このような噴射ノズルによる塗料噴射を行う場合、塗装ブース内では、ワークに塗着せず、前記塗装ブース内を浮遊する霧状の未塗着塗料が発生する。この未塗着塗料は、塗装ブース外に漏れたり、ワークに再付着することを防止する必要があり、確実に捕集することが要望されている。

未塗着塗料を捕集する手段として、エアフィルタや水洗による方法が一般的である。また、最近、未塗着塗料を回収し、濾過や調色等の再生処理を行い、この再生した塗料を再度塗装に使用する塗料のリサイクル使用が提案されている。未塗着塗料の回収は、例えば、塗装ブース内に設置された金属板の表面に水を主成分とする捕集液を流して形成するウォータカーテン方式や任意の空間に捕集液を散布するウォータシャワー方式等によって行う。前記捕集液は浮遊する未塗着塗料を巻き込んだ後、塗装ブースの底部等に設けられた水槽に導かれて、再びウォータカーテンやウォータシャワー等に循環利用される。そして、循環している捕集液が所定の塗料濃度に達したらUF濃縮装置(濾過装置)等を用いて濃縮液(塗料)と濾液とに分離し、濃縮液は調色後、再生塗料として再び塗装に利用され、濾液は捕集液や洗浄液として再利用される。なお、このようなリサイクル可能な塗料は、水性リサイクル塗料と称される。

一方、浮遊する未塗着塗料を効率的に前記ウォータカーテンやウォータシャワーに導くために塗装ブース内では、通常所定方向に流れる気流を形成している。この気流の形成は、通常、塗装ブース内の所定位置に形成された排気路から塗装ブース内雰囲気を排気することにより行っている。具体的には、排気路の下流側(出口側)に配置された排気ファンにより強制排気を行っている。この時、強制排気される塗装ブース内の空気には、未塗着塗料が混入しているが、排気ファンの手前側(上流側)に捕集用のフィルタを配置することにより、排気する空気に含まれている未塗着塗料を捕集し、塗装ブースの外(系外)に未塗着塗料が流出することを防止している。

なお、捕集用のフィルタで捕集した未塗着塗料は、定期的、例えば塗装作業の休止時(昼休みや終業時、塗料替え時等)にフィルタの上面からウォータシャワーにより洗浄液(捕集液と同じでもよい)を供給し、洗い落とし、ブース底面の水槽に移し、ウォータカーテンやウォータシャワーによって捕集された未塗着塗料と共に、再生処理される(例えば、特許文献1、特許文献2参照)。

【発明が解決しようとする課題】
上述したように、フィルタは、塗装休止時等に捕集した未塗着塗料が洗い落とされリフレッシュされる。しかし、その洗浄は塗装作業中には行われないため、塗装作業中に着目すれば、フィルタには徐々に未塗着塗料が蓄積され、目詰まりを起こす。フィルタの一部で目詰まりが発生すると、全体の排気流路断面積が減少するので、目詰まりを生じていない部分では排気流速が増大する。つまり、目詰まりを生じていない位置での負圧が増大し、従来フィルタで捕捉できていた未塗着塗料粒子がフィルタを通過し、系外に出てしまうという問題が発生する。さらに、未塗着塗料の系外への流出により水性リサイクル塗料の再生率の低下も招いてしまうという問題もある。さらに、塗装ブース内雰囲気の流速も経時的に変化してしまうため、ワークに対する塗装条件にも変動を与え、塗装品質のばらつきを招いてしまうという問題も存在する。

フィルタの手前にウォータシャワーを設けた場合、フィルタへの未塗着塗料の付着蓄積は低減させることができるが、付着を完全に排除することはできず、少しずつ付着蓄積が進むので、排気流速の変動を防止することはできず、同様な問題が発生する。

なお、塗装作業中もフィルタ上面から循環する捕集液を供給し洗浄することも考えられるが、当該捕集液にも塗料が含まれており、この塗料がフィルタを介さず系外に出てしまう虞があると共に、水性リサイクル塗料の再生率の低下を招く。さらに、捕集液の蒸発も加速され全体のランニングコストの増大を招き好ましくない。

本発明は上記従来の課題に鑑みなされたものであり、その目的は、未塗着塗料の捕集を確実に行い、未塗着塗料の系外への流出を確実に防止すると共に、再生効率を向上することのできる水性リサイクル塗料用塗装システムを提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明は、塗装ブース内を搬送されるワークに対して水性リサイクル塗料を噴霧して塗着させるときに、発生した未塗着塗料を捕集し、再利用する水性リサイクル塗料用塗装システムであって、前記塗装ブースの一部に設けられ、当該塗装ブース内雰囲気を外部に排気する排気路と、前記排気路の経路中に配置され、未捕集の未塗着塗料の外部への流出を阻止するエアフィルタと、塗装ブース内で未塗着塗料を捕集しながら循環する塗料含有率が1%以下の捕集液を前記エアフィルタの下面側から当該下面に向かい常時噴霧して、前記エアフィルタ付近に浮遊する未塗着塗料をエアフィルタに到達する前に噴霧された捕集液ミストにより捕集して落下させると共に、エアフィルタに付着した未塗着塗料を洗浄する下面噴霧ノズルと、捕集回収した未塗着塗料を再生する再生装置と、を含むことを特徴とする。

ここで、塗料含有率が1%以下の捕集液とは、例えば、塗装ブース内で未塗着塗料を捕集しながら循環する所定濃度以下の捕集液等を利用することができる。

この構成によれば、下面噴霧ノズルにより、塗料含有率が1%以下の捕集液をエアフィルタの下面側から当該下面に向かい常時噴霧しているので、エアフィルタ付近に浮遊する未塗着塗料をエアフィルタに到達する前に噴霧された捕集液ミストにより捕集して落下させ、エアフィルタ付近に浮遊する未塗着塗料をエアフィルタ付着前に捕集することができる。また、エアフィルタの下面に向かい液を常時噴霧することにより、エアフィルタに付着した未塗着塗料を洗浄することができるので、エアフィルタの排気流速をエアフィルタ性能に基づく所定値に安定的に維持することができる。その結果、未塗着塗料に必要以上の負圧が働くことを抑制し、エアフィルタ内に確実に捕捉維持し系外に排出されることを防止することができると共に、エアフィルタ下面に向かって噴霧した液により捕捉維持した未塗着塗料を直ちに、かつ容易に洗い落とすことができる。その結果、未塗着塗料の捕集率、再生率を向上することができる。なお、以下、「エアフィルタ」を単に「フィルタ」ともいう。

なお、下面噴霧ノズルによる液の噴霧は、フィルタ全体の全域に高密度でほぼ均一に行われることが望ましく、下面噴霧ノズルは、例えば所定間隔で複数配置されることが好適である。

上記目的を達成するために、本発明は、上記構成において、使用する塗料の変更を行う場合に、排気ファンが停止した状態で前記フィルタの上面よりフィルタ洗浄液を供給する上面液供給部を含むことを特徴とする。

この構成によれば、塗料替え時に、フィルタの残留した微量の塗料も確実に洗い流し捕集するので、未塗着塗料の捕集再生率の向上ができると共に、塗料替え後の塗料の混合も確実に防止することができる。また、例えばフィルタの下面から噴射する液として循環する捕集液を使用する場合、捕集液に所定範囲内で含まれる未塗着塗料がフィルタに残留するが、この残留分も確実に回収することができる。

【発明の実施の形態】
以下、本発明の好適な実施の形態(以下、実施形態という)を図面に基づき説明する。図1には本実施形態の水性リサイクル塗料用塗装システム(以下、単に塗装システムという)10の全体構成を説明する概略図が示されている。塗装システム10を構成する塗装ブース12は、内部に被塗装物であるワーク14(例えば、電機製品部品、自動車部品、建設資材、その他の各種機械製品や日用品等)を吊下げ順次搬送するオーバヘッドコンベア(以下、単にコンベアという)16が配置されている。ワーク14は紙面裏面側から搬入され塗装処理が施された後、紙面表面側に搬出される。また、コンベア16によって搬送されるワーク14の側方には、ワーク14の表面に水性リサイクル塗料を霧状にして吹き付ける塗料の噴射ノズル18が配置されている。この噴射ノズル18は上下左右の任意の方向に移動可能で、搬送中のワーク14の片側全面に塗料を吹き付けることができる。なお、ワーク14の搬送中にワーク14を回転させたり、噴射ノズル18を上向きや下向きにすることによってワーク14の周囲全体及び裏面や上面、底面等全面に塗料を吹き付けることができる。また、噴射ノズル18は複数配置してもよい。

なお、水性リサイクル塗料とは、ワークに塗着しなかった塗料を回収し、所定の再生処理を施すことによって、再び正規の塗料として利用できる塗料であり、乾燥(例えば、所定温度を付加しての乾燥や自然乾燥等)させない限り硬化することなく再利用することができる。このような塗料としては、水溶性、水分散性、またはエマルジョン塗料等ある。この水性リサイクル塗料は、塗装ブース12内でウォータカーテンやウォータシャワー等で使用される液体(例えば捕集液)により捕集され回収した後、別途濃縮、調色等を行い再利用することができる。

前述したように、噴射ノズル18で塗装を行う場合、噴射ノズル18から噴射された後、ワーク14に付着することなく塗装ブース12内部を浮遊する霧状の塗料(未塗着塗料)がある。この未塗着塗料は、塗装完了後のワーク14に再付着して品質不良の原因になったり、塗装ブース12内部のコンベア16や噴射ノズル18に付着して、動作不良の原因になる。また、塗装ブース12外への流出は好ましくないので、可能な限り除去する必要がある。

本実施形態の塗装システム10は、ワーク14を挟んで噴射ノズル18の対向位置に、未塗着塗料の回収を行うウォータカーテン20が形成されている。このウォータカーテン20は、塗装ブース12内にほぼ垂直に配置されたカーテン形成壁20aと、当該カーテン形成壁20aに未塗着塗料の捕集を行う捕集液を供給する液供給ノズル20bで構成されている。カーテン形成壁20aは耐腐食性が優れた金属板(例えばステンレス)や樹脂等で構成され、その壁面に捕集液を連続的に流し水幕を形成することにより、カーテン形成壁20a一面に広がるウォータカーテン20を形成している。ウォータカーテン20を形成する捕集液は、水を主成分とし、霧状の未塗着塗料を巻き込んでカーテン形成壁20aに沿って下方に落下する。本実施形態の場合、後述する排気ファンが発生する気流によって塗装ブース12の中に気流を形成し霧状の未塗着塗料を誘導しウォータカーテン20に効率的に衝突させている。

塗装ブース12のウォータカーテン20の裏面側には、塗装ブース12の塗装エリアの雰囲気(空気)を排気するための排気路22が形成されている。この排気路22の出口近傍には、排気ファン24が設けられている。また、排気ファン24の上流側にはフィルタ26が配置されている。前記排気ファン24によって空気を強制排気することによって、塗装ブース12内に気流を発生させ、ウォータカーテン20に未塗着塗料を衝突させると共に、ウォータカーテン20で回収しきれなかった霧状の未塗着塗料を排気路22、さらにはフィルタ26に導いている。なお、フィルタ26のさらに上流側(排気路22の入口側)には、フィルタ26の捕集負荷を軽減するために邪魔板28が、例えば千鳥状に配置されている。この場合、邪魔板28でも未塗着塗料の一部が捕集され、後に洗浄用の液(例えば塗料の含有量が所定濃度以下の捕集液等)等で洗浄するときに回収することができる。

塗装ブース12の底面12aには、ウォータカーテン20から落下した捕集液等が投入され、捕集液の循環のために一時的に貯留する循環タンク30が配置されている。循環タンク30に流れ込んだ捕集液は、ポンプ32により汲み上げられ、再度ウォータカーテン20に利用される。また、3方弁34の切り替えによりポンプ32により汲み上げられた捕集液は、邪魔板28の洗浄用の液としてノズル36に供給され使用される。ウォータカーテン20や邪魔板28の洗浄用として使用された捕集液は、再度循環タンク30に戻され、循環系を形成する。

前述したように、循環する捕集液はウォータカーテン20や邪魔板28用に使用されることにより未塗着塗料を少しずつ蓄積していき濃度が上昇する。捕集液は未塗着塗料の捕集を目的とするものであるから、できるだけ塗料含有量は少ないことが望ましい。本実施形態においては、捕集液の塗料含有率は1%以下であることが望ましい。

循環タンク30に貯留される捕集液の塗料濃度が所定濃度、例えば1%以上になった場合、ポンプ32を停止させると共に、ポンプ40を駆動して、高濃度になった捕集液の全量を塗料回収系42を構成する濃縮槽44に移送する。移送された捕集液は、ポンプ46によりさらにUF濃縮装置(濾過装置)48に移送され濃縮濾過される。そして、濃縮液は濃縮槽44に戻され、濾液は濾液貯槽50に移送される。生成された濾液は、所定のタイミングでポンプ52により汲み上げらられ、循環タンク30に返却され、フィルタ26の下面側に噴霧する捕集液やウォータカーテン20用、邪魔板28の洗浄用として使用される。また、後述する塗料替え時のフィルタ26の完全洗浄用に用いてもよい。

一方、濃縮槽44で所定濃度まで濃縮された濃縮液はポンプ54で汲み上げられ塗料タンク56に移送され、調色処理後(不図示)、ポンプ58で汲み上げられ再生塗料として再び塗装に利用される。

本実施形態の特徴的事項は、排気路22の経路中に配置されたフィルタ26の下面側(排気路入口側)に当該フィルタ26の底面に向かって未塗着塗料捕集用の液(例えば捕集液)を下面噴射ノズル60により噴霧しているところである。

本実施形態において塗装ブース12内部を浮遊する未塗着塗料の捕集は、主にウォータカーテン20によるものと、当該ウォータカーテン20を形成した捕集液が、カーテン形成壁20aの下端で壁から離れる時に、排気ファン24の吸引により排気路22側に引き込まれ霧状になったもので行われる。また、前述したように、邪魔板28によっても捕集が行われる。しかし、なおも捕集されずに浮遊する未塗着塗料が存在し、排気ファン24の吸引力によりフィルタ26に向かい移動する。

本実施形態においては、図2に示すように、フィルタ26の直前で下面噴射ノズル60(図2では、複数個図示)により例えば捕集液をフィルタ26に向かって噴霧することにより、浮遊する未塗着塗料mがフィルタ26に到達する前に噴霧された捕集液ミストにより捕集され落下する。捕集液ミストに取り込まれ落下した未塗着塗料は、邪魔板28等上に着地し、ノズル36から噴射される洗浄液(捕集液)により洗い流され循環タンク30へと導かれる。この時、下面噴射ノズル60から噴霧される捕集液は、フィルタ26の下面全域に高密度でほぼ均一に行われることが望ましく、下面噴霧ノズル60は、例えば所定間隔で複数配置されることが好適である。もちろん、フィルタ26の下面全面に良好な噴霧を行えれば、下面噴射ノズル60は1基でもよい。また、可動型として少数のノズルで、全面噴霧を可能にすれば、設備コストの低減にも寄与することができる。

また、もし、未塗着塗料mがフィルタ26に付着した場合でも、当該フィルタ26に向かって常時捕集液が噴霧されているので、迅速かつ容易に未塗着塗料が洗い落とされ、上述と同様に邪魔板28を経て循環タンク30へと導かれる。

このように、捕集液をフィルタ26の下面側から当該フィルタ26の下面に向けて常時噴霧することにより、フィルタ26への未塗着塗料の付着を抑制すると共に、もしフィルタ26に未塗着塗料が到達してしまった場合でも、フィルタ26は未塗着塗料が付着する下面側から常時洗浄状態になっているので、直ちに洗い落とすことができる。その結果、フィルタ26は、常時洗浄状態が維持され、フィルタ26の通気特性を良好な状態に一定に維持することができる。つまり、未塗着塗料のフィルタ26の通過を完全に防止することができるとともに、フィルタ26が目詰まりを起こさないため、フィルタ26の排気流速をフィルタ性能に基づく所定値に安定的に維持することが可能となり、塗装ブース12内の気流の変動も発生することがなくなる。その結果、ワーク14に対する塗装条件や塗料の塗着状態を安定させることが可能となり、ワークの塗装品質の向上に寄与することができる。また、フィルタ26における塗料の付着残留を抑制すると共に、未塗着塗料がフィルタ26を通過することを完全に防止するので、塗料回収率が向上し、水性リサイクル塗料の高効率の利用を行うことができる。

なお、図1においては、循環タンク30は図示の簡略化のため1個しか図示していないが、捕集液の塗料濃度が所定値を越えて塗料回収系42に全移送された場合に、未塗着塗料の捕集を継続するために代わりとなる捕集液を供給する予備の循環タンクが配置されることが好ましい。ただし、塗料回収系42における処理を例えば、夜間塗装ブース12の停止中に行う場合には、図1に示す循環タンク30が1基の構成でもよい。

また、通常、塗装ブース12では、様々な種類(色違いや特性違い)の塗料による塗装を行う。その結果、塗料替え作業が必要になる。そのため、塗料替えを行う塗装ブース12には、循環タンク30及び塗料回収系42、塗料タンク56等少なくとも2系統準備し、適宜切替弁等を用いて、塗料毎の循環系及び再生系を設けることが好ましい。なお、通常、フィルタ26に対し噴霧している捕集液は、捕集や洗浄に不都合を起こさない程度の塗料を含んでいる。その結果、フィルタ26には、極微量ではあるが塗料が残留する可能性がある。塗料替えを行う場合、塗料の混合を避けるため塗料替え時には、フィルタ26を塗料が含まない液で洗浄することが好ましい。この洗浄は、例えば、図3に示すように、下面噴射ノズル60からの捕集液の噴射を停止した状態で、濾液貯槽50に貯められた濾液をポンプ52で汲み出し、バルブ62を介し噴射ノズル64からフィルタ26の上面側から供給することにより行う。この場合、噴射ノズル64のノズル径は比較的太くして、大量の液により洗浄を行うことが好ましい。なお、この時、排気ファン24は停止させ、濾液の気化を防止することが好ましい。この場合、塗装ブース12で使用する全体の液量の変動を抑制することができるので、塗装システムのランニングコストの低減にも寄与することができる。

また、濾液によるフィルタ26の上面からの洗浄に加え、下面噴射ノズル60から濾液を噴射できる構成にすれば、フィルタ26の洗浄をより良好に行うことが可能となる。また、前述したように、邪魔板28の洗浄にも濾液を使用できるように、切替弁を設けてもよい。

なお、同じ塗料を用いて塗装ブース12を稼働させていても、夜間等システムが休止する場合、休止直前にフィルタ26に噴霧した捕集液に含まれる塗料がフィルタ26に付着し残留固化するが、水溶性塗料であるためシステムの再開時に、再度捕集液を噴霧することにより容易に残留固化した塗料を排除することができる。

本実施形態で示した塗装ブース12の構成や液の循環系の構成は一例であり、塗装ブース12の稼働中常時、フィルタ26の下面側から当該フィルタ26に向かって液を噴霧し未塗着塗料の捕集及びフィルタ26の洗浄を行う構成であれば、適宜変更可能であり、本実施形態と同様な効果を得ることができる。

【発明の効果】
以上説明したように、本発明によれば、下面噴霧ノズルにより、塗料含有率が所定値以下の液をフィルタの下面側から当該下面に向かい常時噴霧することにより、フィルタ付近に浮遊する未塗着塗料をフィルタ付着前に捕集することができる。また、フィルタの下面に向かい液を常時噴霧することにより、フィルタに未塗着塗料が到達してフィルタに付着したとしても、その未塗着塗料を迅速に洗浄排除することができるので、フィルタの排気流速をフィルタ性能に基づく所定値に安定的に維持することができる。つまり、未塗着塗料に必要以上の負圧が働くことを抑制し、フィルタに未塗着塗料が到達したとしても確実に捕捉維持し系外に排出されることを防止することができる。そして、前述したように、捕捉維持した未塗着塗料を直ちにフィルタ下面に向かって噴霧した液により容易に洗い落とすことができる。その結果、未塗着塗料の捕集率、再生率を向上することができる。
