【発明の属する技術分野】
本発明はフッ素含有のアモルファスシリコンカーバイドもしくはアモルファスカーボンからなる表面保護層をもつ感光体を搭載したタンデム型電子写真方式の画像形成装置に関するものである。

【従来の技術】
すでに製品化されているカラープリンタとしてはタンデム型電子写真方式の画像形成装置があるが、それに搭載する感光体はOPCにより構成している(特開平4−287075号および特開平7−306624号参照)。

しかしながら、OPC感光体を搭載した画像形成装置を高速カラー印字に応用しようとすると、OPC感光体では磨耗性および耐久性に劣るために適していなかった。

そこで、すべてをアモルファスシリコン光導電層からなる感光体(以下、アモルファスシリコンをa−Siと略記する)にした画像形成装置が提案されているが、帯電能が低く、シアン、マゼンタ、イエローの各色においてコントラストが得られないという課題がある。

この課題を解消するために、黒色トナー像を形成する場合にa−Si光導電層とアモルファスシリコンカーバイド表面保護層(以下、アモルファスシリコンカーバイドをa−SiCと略記する)との積層構造の感光体を用いて、その他の着色トナー像を形成する場合にOPC感光体を用いるようになした画像形成装置が提案されている(特開平10−333393号および特開平11−24358号参照)。

【発明が解決しようとする課題】
しかしながら、このようにa−SiC表面保護層からなる感光体を使用すると、とくに高湿環境下で耐刷をおこなうと、画像流れと呼ばれる画像不良が発生していた。

この画像流れの発生を防止するために、ヒーターを用いて感光体を加熱して、その原因となる水分を飛散させる技術が提示されているが、これによって画像流れが改善されたが、その反面、感光体の帯電能が低下したり、感光体表面にトナーが固着したり、画像形成装置の消費電力が増大し、しかも、他のOPC感光体には、このようなヒーター加熱をおこなわないことで、余分に複雑な装置構成になり、生産コストが上がっていた。

本発明者は上記事情に鑑みて鋭意研究に努めたところ、タンデム型電子写真方式のカラープリンタにおいては、実際上カラー印字をおこなうだけでなく、モノクロ(黒色)での印字も頻繁におこなわれ、モノクロ印字の方がカラー印字と比べ、使用頻度が多い場合もあることに着目し、その上で、黒色トナー像を形成する画像形成要素に搭載される感光体の表面保護層をフッ素含有量が12〜35原子%のa−SiCもしくはアモルファスカーボン(a−C)により構成して動的押し込み硬さを90kgf/mm2 以上にしたことで、黒色トナー像を形成する画像形成要素に搭載される感光体に対し感光体用ヒーターを使用しなくても画像流れの発生が解消され、共通の画像形成装置に異種の感光体を搭載しても、画像流れおよび画像劣化が生じなくなり、高速カラー印字用のカラープリンタとして十分に実用性がある画像形成装置が提供されることを見出した。

したがって本発明は上記知見により完成されたものであり、その目的はa−SiC表面保護層からなる感光体を使用するに当たり、感光体加熱用ヒーターを設けない程度にまで表面の疎水性を高め、表面保護層の硬度を高めて優れた耐久性を得て、さらに電位特性のバラツキをなくすことで、高信頼性かつ低コストを達成した高速カラー印字に適した画像形成装置を提供することにある。

また、本発明の他の目的はモノクロ印字に対する耐久性を高めることで、カラー印字との間で使い分けしても、全体としての印字性能を長期間にわたって維持し、これによって長期信頼性の画像形成装置を提供することにある。

本発明のさらに他の目的は感光体用のヒーターを設けないことで、構造上簡単となり、製造歩留りが向上し、さらに部品点数が少なくなることで優れた耐久性が得られ、その結果、低コストかつ高信頼性の画像形成装置を提供することにある。

ちなみに、画像流れを解消するために、特開平9−204056号には、a−SiC:H表面保護層の元素比率と自由表面の動的押し込み硬さとを規定することで、ヒーターを用いないでもクリーニング手段などにより表面を適度に研磨して、表面層に吸着した放電生成物などを除去し、これによって画像流れを解消する技術が提示されているが、その反面、弾性ローラ(摺擦ローラ)などの研磨手段を設けなければならず、設計上および構成上煩雑になり、製造歩留りを低下させたり、耐久性および信頼性が劣る原因になっていた。

特公平7−3597号には、a−Siを主成分とする感光体層の上に水素化アモルファスカーボン(以下、水素化アモルファスカーボンをa−C:Hと略記する)からなる表面保護層を積層し、ついでフッ素を含むガスでプラズマ放電処理をおこない、表面近傍中にCF、CF2 等の官能基を形成し、これによって疎水性を高め、オゾンの照射による疎水性の劣化を抑制して耐環境性が高める技術が提示されているが、感光体用ヒーターを設けないでもよい程度の高い疎水性能は達成されていない。

また、特開平10−177265号によれば、上記のようなプラズマ放電処理をおこなうと、膜の表面がエッチングされるにしても、成膜とエッチングを交互に複数回繰り返すことで表面保護層を形成する技術が提案されているが、同技術によれば、表面保護層をBN膜で形成し、1回のエッチングによってエッチングされる膜厚を20Å以上にすることが記載され、このような方法にてBN膜を形成すると成膜速度が低くなり、製造コストが高くなる。さらに表面保護層をBN膜で形成しても、硬度が低く、耐久性に劣ったり、原子レベルにおける結合状態が不安定であるために、電位特性にバラツキが生じていた。

【課題を解決するための手段】
本発明に係る画像形成装置は、導電性基板上に光導電層と表面保護層とを有する感光体と、前記感光体に電荷を付与する帯電手段と、前記感光体の帯電領域に対して光を照射する露光手段と、前記帯電手段および前記露光手段により前記感光体に形成される静電潜像をトナーで現像してトナー像を形成する現像手段と、前記トナー像を被転写材に転写する転写手段と、前記感光体に残留するトナーを除去するクリーニング手段と、前記感光体に残る残余静電潜像を除去する除電手段とを備える画像形成要素を複数配列してなり、前記複数の画像形成要素のうち前記トナー像として黒色トナー像を形成する画像形成要素における前記感光体の前記表面保護層は、アモルファスシリコンカーバイドもしくはアモルファスカーボンからなる第1領域と、アモルファスシリコンカーバイドもしくはアモルファスカーボンにフッ素を12〜35原子%含有してなる第2領域とを交互に複数形成してなり、且つ、その動的押し込み硬さが90kgf/mm2以上であり、前記複数の画像形成要素のうち前記トナー像として黒色トナー像以外の着色トナー像を形成する画像形成要素における前記感光体は有機感光体であることを特徴とする。本発明に係る画像形成装置において前記表面保護層は、前記第1領域と前記第2領域との積層が2〜15であるのが好ましい。本発明に係る画像形成装置において、前記表面保護層における前記第1領域の厚さは、該表面保護層における前記第2領域の厚さより小さいのが好ましい。本発明に係る画像形成装置において前記トナーは研磨性粒子を含むのが好ましい。

【発明の実施の形態】
感光体の構成
本発明の黒色トナー像を形成する画像形成要素に係る感光体は導電性基板の上に少なくとも光導電層と表面保護層との積層構造を基本とするものである。

図2は本発明の黒色トナー像を形成する画像形成要素に係る感光体1の具体的な層構成である。

導電性の基板2の上に感光層を真空蒸着法、活性反応蒸着法、イオンプレーテイング法、RFスパッタリング法、DCスパッタリング法、RFマグネトロンスパッタリング法、DCマグネトロンスパッタリング法、熱CVD法、プラズマCVD法などで成膜形成したり、塗布法にて有機材を形成してもよい。

この感光層は、たとえばキャリア注入阻止層3、OPCやa−Siからなる光導電層4、表面保護層5とを順次積層してなる。

上記基板2は銅、黄銅、SUS、Al、Niなどの金属導電体からなり、あるいはガラス、セラミックなどの絶縁体の表面に導電性薄膜を被覆したものなどがある。この基板2はシート状、ベルト状もしくはウェブ状可とう性導電シートでもよく、このようなシートにはSUS、Al、Niなどの金属シート、あるいはポリエステル、ナイロン、ポリイミドなどの高分子樹脂フィルムの上にAl、Niなどの金属もしくは酸化スズ、インジウム・スズ・オキサイド(ITO)などの透明導電性材料や有機導電性材料を蒸着などにより被覆して導電処理したものを用いる。

上記キャリア注入阻止層3はa−Si、a−SiC、アモルファスシリコンナイトライドなどにより形成する。

上記光導電層4はa−Si以外にSe、Se−Te、As2 Se3 などのSe合金、ZnO、CdS、CdSeなどのII−VI族化合物の粒子を樹脂に分散したもの、ポリビニルカルバゾール等の有機半導体材料などがあり、これでもって単層型とする。あるいは光導電層4を電荷発生層と電荷輸送層に分けた機能分離型にしてもよい。

光導電層4をa−Siにて構成した場合(このa−Siにカーボンを入れたa−SiCでもよい)、この光導電層5の厚みを30μm以上にするとOPC感光体の帯電能に相当に近づけることができる。さらにはその厚みを30〜100μm、好適には30〜70μmにするのが望ましく、30μm未満の場合には帯電能力が低くなり、100μmを越えると残留電位が高くなる傾向にある。

そして、上記表面保護層5については、シリコンカーバイド(SiC)もしくはカーボン(C)からなるフッ素含有のアモルファス層により構成し、フッ素含有量を12〜35原子%に規定し、さらに動的押し込み硬さを90kgf/mm2 以上、好適には90〜500kgf/mm2 、最適には150〜500kgf/mm2 にしたことを特徴である。

すなわち、フッ素含有量は表面保護層5を構成する各種原子の全量に対し12〜35原子%、好適には18〜26原子%にするとよく、12原子%未満の場合には画像流れが発生し、35原子%を超えると結合状態において終端部が増え、原子間のネットワークが少なくなり、C−C、Si−Si、Si−Cというような原子間結合が減少し、これによって膜強度が弱くなり、その結果、膜削れおよびキズが発生する。

しかも、本発明においては、フッ素含有量を規定するとともに、硬度を高めている。すなわち、上述のようにフッ素を12〜35原子%にまで多く含有させる処理(フッ素を含むガスのプラズマ化)をおこなって、表面をエッチングすると、その表面の硬度にバラツキが生じやすくなり、低い硬度になる場合もあり、そこで、原料ガスを希釈ガスでもって希釈させたり、高周波電力を高くする、というような製造条件でもって動的押し込み硬さを90kgf/mm2 以上にまで高めている。ただし、500kgf/mm2 以下にすることで、高い画質が達成される。

さらに一回のエッチング量を少なくすることで、膜強度のバラツキを小さくするとともに、硬度を高めている。

本発明にて規定する動的押し込み硬さは島津製作所製の超微小硬度計DYNAMIC ULTRA MICRO HARDNESS TESTER (DUH−201・202)を使用してダイナミック硬さでもって表す。この測定方法によれば、電磁石により圧子(三角すい圧子)を試料に押しつけ、この押圧力を0.1〜2gfの荷重まで一定の割合で増加させ、圧子が試料に侵入していく過程で、圧子の試料への侵入深さを自動計測するものであって、その際に生じるくぼみの大きさを顕微鏡にて測定し、塑性変形分から硬さの値を得る。

かくして上記構成のように表面保護層5の動的押し込み硬さを90kgf/mm2 以上に、フッ素含有量を12〜35原子%にしたことで、優れた耐刷性が得られ、たとえば研磨性の粒子を含むトナーやブレードなどでもって適度に研磨され、これによって優れた耐久性が得られ、画像流れが発生しない高画質が得られる感光体となった。

表面保護層5の形成方法
つぎに上記構成の表面保護層5の形成方法を図3および図4により述べる。
図3(イ)〜(ニ)は表面保護層5の形成方法Aを示す各工程図であって、図4(イ)〜(ホ)は表面保護層5の他の形成方法Bを示す各工程図である。

〔表面保護層5の形成方法Aについて〕
以下、図3の各工程(イ)〜(ニ)を述べる。
(イ)工程:光導電層4の上にグロー放電法によりシリコンカーバイド(SiC)もしくはカーボン(C)からなるアモルファス層6aを成膜形成する。

(ロ)工程:フッ素を含むガスによりエッチング処理する。このエッチング処理はCF4 ガス、NF3 ガス、SF6 ガス、C2 F6 ガス、F2 ガス、ClF3 ガス、CHF3 ガス、CH2 F2 ガス、CH3 Fガスなどのガスを用いて、たとえばCF4 ガスを使用した場合であれば、真空度0.35torr、基板温度270℃、高周波電力200Wという条件でもってプラズマ化し、これによってアモルファス層6aの表面から内部に漸次フッ素を侵入させると同時に、表面がエッチングされる。6bはアモルファス層6aのうちフッ素が侵入していない領域(フッ素未侵入領域)、6cはフッ素化領域、6dはアモルファス層6aのうち上層領域のエッチング処理された領域(エッチング領域)である。

また、エッチングレートが膜質に影響することもわかり、エッチングレートを50〜500Å/分、好適には100〜250Å/分に規定することで、膜表面に対するダメージが小さくなり、膜剥がれや画像欠陥等が発生しなくなるとともに、十分にフッ素化処理される。

フッ素化領域6cにおいては、エッチング処理されたことで、水素原子がフッ素原子に置換されたり、終端部にフッ素原子が結合し、C−F、C−F2 、C−F3 などの官能基が生成され、とくにC−F2 が多く生成される。そして、これらの生成物は疎水性を高めるのに顕著な効果がある。これら各官能基の量はフーリエ変換赤外分光光度計により測定する。

(ハ)工程:(ロ)工程のエッチング処理によりフッ素化領域6cが形成されるが、そのエッチング処理をさらに進行させると同時にエッチング領域6dもさらに大きくすることで、実質上フッ素未侵入領域6bがない程度にまでエッチング処理を進める。これによってアモルファス層6aの全体がフッ素化されるまでエッチング処理してフッ素化アモルファス層6eとなす。

(ニ)工程:(イ)工程〜(ハ)工程を一サイクルとして、このサイクルを繰り返すことで複数のフッ素化アモルファス層6eを積層する。たとえば、(イ)工程にてアモルファス層6aを2000Åの厚みで成膜形成し、(ロ)工程および(ハ)工程によって1000〜1500Åにする。そして、このようなサイクルを5回繰り返すことで、すなわちフッ素化アモルファス層6eを5層積層することで、表面保護層5を形成する。

かくして表面保護層5の形成方法Aによれば、結合エネルギの大きなC−F系の官能基が形成されることで、表面自由エネルギが大幅に小さくなり、耐酸化性に優れ、これにより、放電生成物が付着されにくくなり、現像剤に働く力がほとんど静電引力となって転写性が改善され、その結果、画像流れが発生しなくなった。そして、放電生成物がわずかに付着されても、表面硬度が高くなったことで、研磨性粒子を含むトナーを使用して適度に表面が研磨され、表面層に吸着した放電生成物などを除去できる。さらにクリーニング手段や紙などでもって容易にクリーニングができ、トナーの付着を抑制したり、防止できる。

本発明においては、(イ)工程〜(ハ)工程により単層のフッ素化アモルファス層6eでもって表面保護層5となしてもよいが、(ロ)工程のエッチング処理が長くなると、フッ素化領域6cの表面が荒れ、これによって膜の密着性が劣ったり、電子写真特性が低下する傾向にあり、そのためにアモルファス層6aの膜厚を小さくし、さらにエッチング処理時間を短くすることで、膜厚の小さいフッ素化アモルファス層6eを成膜形成し、このようなフッ素化アモルファス層6eを積層することで、個々のフッ素化アモルファス層6eの表面粗さを小さくして、膜の密着性が高めたり、電子写真特性を向上できる。望ましくは2層〜15層〔(ニ)工程におけるサイクル数:2〜15〕、最適には3層〜10層〔(ニ)工程におけるサイクル数:3〜10〕のフッ素化アモルファス層6eを積層することで表面保護層5を構成する。

〔表面保護層5の形成方法Bについて〕
つぎに図4に示すような表面保護層5の他の形成方法Bを述べる。
この形成方法Bにおいては、上述した形成方法Aに比べて(ハ)工程を除いている。すなわち、(ロ)工程のエッチング処理によりフッ素化領域6cが形成されるが、フッ素未侵入領域6bが残存する程度にエッチング処理を進める。そして、つぎの(ホ)工程にて、(イ)工程および(ロ)工程を一サイクルとして、このサイクルを繰り返すことでフッ素化領域6cとフッ素未侵入領域6bとを交互に積層させ、表面保護層5をなす。

このようにフッ素未侵入領域6bが表面保護層5内に存在してもよいが、前述の形成方法Aのようにフッ素未侵入領域6bが存在しない方が成膜の信頼性が向上し、安定した電子写真特性が得られ、さらに生産歩留りも高められる。

表面保護層5の形成方法Aおよび形成方法Bのいずれにおいても、アモルファス層6aの膜厚を0.01〜1μm、好適には0.05〜0.5μmにするとよく、この範囲内であれば、適度な量でもってエッチングされ、膜全体に対しフッ素化が容易になるという点でよい。

フッ素化領域6cについても、膜厚を0.005〜0.5μm、好適には0.03〜0.3μmにするとよく、この範囲内であれば、耐久性および電位特性の双方を高めるという点でよい。

そして、このように成膜した表面保護層5の膜厚を0.1〜1.5μm、好適には0.2〜1.0μmにするとよく、この範囲内であれば、耐久性および電位特性の双方を高めるという点でよい。

さらに形成方法Bについては、フッ素未侵入領域6bの膜厚を0.001〜0.05μm、好適には0.001〜0.01μmにするとよく、この範囲内であれば、適度な量でもってエッチングされて均等な膜厚が得られ、安定した膜厚となり、しかも、画像流れが発生しなくなるという点でよい。

この形成方法Bにおいても、(イ)工程と(ロ)工程により単一のフッ素化領域6cと単一のフッ素未侵入領域6bとの積層でもって表面保護層5となしてもよいが、フッ素化領域6cの表面の荒れを防ぐために、望ましくは2積層〜15積層〔(ホ)工程におけるサイクル数:2〜15〕、最適には3積層〜10積層〔(ホ)工程におけるサイクル数:3〜10〕の範囲にて表面保護層5を構成する。

〔アモルファス層6aの材質について〕
(イ)工程にて成膜形成するアモルファス層6aはシリコンカーバイド(SiC)またはカーボン(C)からなるが、a−C膜はa−SiC膜に比べて硬度が小さいことから、a−SiC膜にて形成するのがよい。そのために原子組成比率SiX C1-X のX値を0.5以下、好適には0.3以下、最適には0.1以下にするとよい。そして、このようにSiを減少させたままで含有させることで耐コロナ性が向上する。ただし、a−C膜については、ガス希釈することで硬度を大きくすることができるが、a−SiC膜にて得られる程度の硬度が得られない。

画像形成装置の構成
図1は本発明の画像形成装置であって、まずは図5に本発明に係るプリンタ様式の画像形成要素7の原理を示す。8は感光体であり、この感光体8の周面に帯電手段であるコロナ帯電器9と、その帯電後に光照射する露光手段である露光器10(LEDヘッド)と、トナー像を感光体8の表面に形成するためのトナー11を備えた現像手段である現像機12と、そのトナー像を被転写材13に転写する転写手段である転写器14と、その転写後に感光体表面の残留トナーを除去するクリーニング手段15と、その転写後に残余静電潜像を除去する除電手段16とを配設した構成である。また、17は被転写材13に転写されたトナー像を熱もしくは圧力により固着するための定着器である。

このカールソン法は次の▲1▼〜▲6▼の各プロセスを繰り返し経る。
▲1▼感光体8の周面をコロナ帯電器9により帯電する。
▲2▼露光器10により画像を露光することにより、感光体8の表面上に電位コントラストとしての静電潜像を形成する。
▲3▼この静電潜像を現像機12により現像する。この現像により着色トナーが静電潜像との静電引力により感光体表面に付着し、可視化する。
▲4▼感光体表面のトナー像を紙などの被転写材13の裏面よりトナーと逆極性の電界を加えて、静電転写し、これにより、画像を被転写材13の上に得る。
▲5▼感光体表面の残留トナーをクリーニング手段15により機械的に除去する。

なお、画像形成要素7はプリンターの構成であるが、露光器10に代えて原稿からの反射光を通すレンズやミラーなどの光学系を用いれば、複写機の構成の画像形成装置となる。

次に図1の画像形成装置18において、7aはブラック用の画像形成要素(図中Kで表示する)、7bはイエロー用の画像形成要素(図中Yで表示する)、7cはシアン用の画像形成要素(図中Cで表示する)、7dはマゼンタ用の画像形成要素(図中Mで表示する)である。そして、画像形成要素7a(K)に上記感光体1を搭載し、他の各画像形成要素7b(Y)、7c(C)、7d(M)に公知のOPC感光体(有機感光体)を搭載する。また、搬送ベルト19の上に被転写材13としての用紙を乗せて、それを矢印方向へ移動させる。

かくして上記構成の画像形成装置18によれば、画像流れおよび画像劣化が生じなくなり、さらに印字ムラが生じなくなり、鮮明なカラー画像が得られるカラー用の画像形成装置が提供できる。しかも、画像形成要素7a(K)の感光体1の耐久性能を向上させたことで、高速カラー印字ができるとともに、カラー印字とモノクロ印字との間で使い分けしても、全体としての品質を長期間にわたって維持できる。

【実施例】
画像形成要素7a(K)の感光体について
(例1)〜(例8)により画像形成要素7a(K)の感光体を詳述する。

純度99.9%のAlからなる円筒状の基板の上に表1に示すような成膜条件(この条件は一チェンバ内での値である)でもってグロー放電分解法により電荷注入阻止層3および光導電層4を積層した。

まず、表2に示す(イ)工程の成膜条件によりカーボン(C)からなるアモルファス層6aを2000Åの厚みで成膜形成する。

表3のエッチング処理を続けることで、(ハ)工程を経ることで、実質上フッ素未侵入領域6bがない程度にまでエッチング処理を進め、これによって膜厚1000Åのフッ素化アモルファス層6eとなす。

しかる後に(ニ)工程、すなわち(イ)工程〜(ハ)工程を一サイクルとして、このサイクルを5回繰り返すことでフッ素化アモルファス層6eを5層積層し、動的押し込み硬さが250kgf/mm2 であり、フッ素含有量が24原子%の表面保護層5を形成した。

かくして得られた本発明の感光体を前記画像形成装置7(京セラ株式会社製エコシスLS−3550、乾式現像:トナー平均粒径8μm)に搭載し、この装置7に設けられた感光体加熱用ヒーターのスイッチングを常時OFFにして、感光体加熱をおこなわなかった。そして、カールソン法で画像形成して、30万枚のランニングテストをおこない、画像流れと画質を測定したところ、表4に示すような結果(a−C:H:Fからなる表面保護層)が得られた。
