【発明の属する技術分野】
この発明は、携帯電話等の移動通信機器、家庭用電話、計測機器類、車載用スイッチ、リモコン、或いは電子手帳、パーソナルコンピュータのデータ入力装置等、又は各種電気・電子機器の表示パネル等に使用される照光表示体及び照光式押釦スイッチに関するものであって、より詳しくは、光源としてEL素子を用いた照光表示体及び照光式押釦スイッチ用部材に関するものである。

【従来の技術】
従来から、表示パネルや押釦スイッチは、暗い場所での使用時において表示パネルの表示内容や押釦スイッチの機能を示した表示部を照光するいわゆる照光機能が必要とされている。

つまり、表示パネルの表面部又はキートップ部の天面部或いは底面部に文字、数字、記号、図形等の表示部が設けられていて、表示パネルやキートップ部の表示部が照光されることで表示部が明るく浮き上がって見えるようにして、暗い場所で表示パネルやキートップ部の視認性を確保するように考えられている。

例えば、携帯電話の入力装置として使用される押釦スイッチでは、複数のキートップ部を一体に成形したカバー部材と回路基板とが向かい合った状態で、両者を携帯電話の筐体内に組み込むことでスイッチ機能を実現する技術が知られている。そして、暗い場所でも押釦スイッチの機能がわかるように、各々のキートップ部の天面部又は底面部には、各々のスイッチ機能に応じた文字、数字、記号、図形等の模様を施した表示部が設けられており、回路基板上に設けたLEDや電球等の光源から発せられる直射光及びこの直射光が周辺の部材に反射して生じる反射光がキートップ部の底面部から天面部の方向に進行することで、キートップ部を外部から観察した場合に、光源からの光によって表示部の表示内容が照らし出されるようになっている。これにより、各々のキートップ部の表示部が浮かび上がって視認できるため、暗い場所でも支障なく携帯電話を使用することができる。

また、より均一な明るさが要求される場合には、光源として面発光する平面状のEL(エレクトロルミネセンス)シートを使用することで大きな発光面積を確保することが行われている。

しかし、このELシートの光源は、回路基板上の固定接点部とキートップ部側の可動接点部との接触・離間(復帰)動作を阻害することのないように、キートップ部から離れた所に配置されているため、部品点数が増加することによる設計の困難性が高い割には、暗い場所での表示部の表示内容を確認するに足る十分な光量が得られず、実効性に乏しいものであった。

そこで、キートップ部の天面部にEL発光部を配置して、光源からの光量の減衰を抑えて、高輝度で複数のキートップ部を均一に照光させるようにした押釦スイッチ用部材の技術が提案されている(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
しかしながら、このキートップ部の天面部にEL発光部を配置した押釦スイッチ用部材にあっては、回路基板からキートップ部までの距離が大きな押釦スイッチの場合には、電力を供給する電力供給部がEL発光部とは離れた回路基板側にあるため、ELシートを立体的に成形加工する必要があった。そのため、EL発光部の透明電極層が酸化インジウム錫の蒸着により酸化インジウム錫の薄膜で形成されたものの場合には、透明電極層をキートップ部の形状に立体成形する場合、酸化インジウム錫の薄膜が延伸することによって、クラックが生じ、断線してしまい発光しないことがあった。また、透明電極層が導電性高分子であっても延伸により抵抗値が上昇し、輝度むらを生じる他発熱による劣化を招き、最悪の場合には断線してしまい発光しないということも考えられる。

この発明は、以上のような従来の技術の問題点に鑑み、透明電極層の断線を防止したEL発光部を備えたELフィルム部材を用いて、表示パネルの複数の表示部や複数のキートップ部の輝度むら、及び一つの表示部又は一つのキートップ部内の部分的な輝度むらを解消すると共に、加工不良に伴う不良品の減少を図り、これにより、コストダウンと品質の安定化が可能なEL素子を使用した照光表示体と照光式押釦スイッチ用部材を提供することを課題としている。

かかる課題を達成するために、請求項1に記載の発明は、キートップ部の天面部に文字、数字、記号、図形等の表示部を設けた電気的絶縁性を有する基材フィルムと、EL発光部と該EL発光部に電力を供給するための電力供給部と接続する経路部とを有する電気絶縁性の透光性フィルムからなる帯状体のELフィルム部材と、前記ELフィルム部材の内側に設けられる芯材とを有する照光式押釦スイッチ用部材の製造方法において、予め前記帯状体のELフィルム部材を谷折りと山折りとを繰り返すことで複数の凸部が一方向に連続する立体形状に成形した立体成形品を製作するとともに、予め前記基材フィルムを絞り加工することにより前記キートップ部の中空立体形状を有する成形済み基材フィルムを製作し、該成形済み基材フィルムを成形金型にセットし、該成形金型にセットした前記成形済み基材フィルムの前記中空立体形状の凹部に前記成形済みELフィルム部材の凸部を嵌め込み、前記成形金型を型締めした後、前記成形済みELフィルム部材の中空部に硬質樹脂を射出した後に冷却することで、前記成形済み基材フィルムと前記成形済みELフィルム部材と前記芯材とを一体成形するようにしたことを特徴としている。

【発明の実施の形態】
以下、この発明の参考例について、図面に従って詳細に説明する。
[参考例]
図1は、この発明の参考例に係る照光表示体の平面図である。図2は、同参考例に係る照光表示体の断面図である。図3は、同参考例に係る照光表示体に組み込まれるELフィルム部材のEL発光部の要部断面図である。

図示した照光表示体1は、自動車のインスツルメントパネルの一部に組み込まれるエアコン送風ファンの調節ダイヤルに使用されるものの例である。

図示したように、この照光表示体1は、中央にエアコン調節ダイヤルの主軸が貫通する貫通孔2を有している。照光表示体1の表面部の基材フィルム3には文字、数字、記号、図形等の模様を施した表示部4を有している。表示部4の模様は、基材フィルム3に遮光性材料を使用し、その一部に所望の文字、数字、記号、図形等の形をした透光性の抜き模様を形成することで、照光時に表示部4が浮き出して見えるようにしている。表示部4の裏面には、透光性の着色インク層5が形成されており、表示部4及び着色インク層5の裏面には、表示部4を照らし出すことのできるEL発光部6が接触するようにして配置されている。表示部4及び着色インク層5と接触するEL発光部6の表面には、図3に示したように、電気絶縁性を有する透光性フィルム7が形成されており、EL発光部6の構成部品が損傷することがないように保護されている。

基材フィルム3には、厚さ25〜500μmのポリエチレン、ポリエチレンテレフタレート、ポリカーボネート、ポリアクリル、ポリビニルアルコール、ポリスチレン、ポリプロピレン、ポリアミド、ポリイミド、或いはそれらの共重合物、アロイ等の変性物が使用できる。

透光性フィルム7は、ウレタン、ポリエチレンナフタレート、ポリアクリレート、ポリエチレン、ポリカーボネート、ポリ塩化ビニル、ポリエチレンテレフタレート、或いはそれらの共重合物、アロイ等の変性物が使用できる。透光性フィルム7の厚さは12〜175μmの範囲に調整されている。厚みが12μm未満の場合には、製造工程中のハンドリングが悪くなると共に、特に、EL発光部5の透明電極層8が酸化インジウム錫の場合には断線が発生し易くなり取り扱いが難しくなる。厚さが175μmを超える場合には、EL発光部6を含むELフィルム部材9の折り曲げ成形性が劣るので好ましくない。

ELフィルム部材9のEL発光部6は、少なくともベース電極層10、ベース電極層10に接する誘電層11と、誘電層11に接する発光体層12と、発光体層12に接する透明電極層8とが積層されたEL発光部6を備えている。なお、発光部を避けた透明電極層8には、より均一な面発光を実現するため、さらに、補償電極層(図示せず)を配置してもよい。また、ベース電極層10の裏面には、外部の導電性材料との接触による発光不良を防止するためにフィルムやインクからなる絶縁層13を設けることが好ましい。ここで、透明電極層8は、透光性フィルム7の裏面に酸化インジウム錫を蒸着するか、酸化インジウム錫のフィラーをバインダーに混ぜたインクを塗布することで形成できるが、導電性高分子を用いてもよい。

ELフィルム部材9は、平面視で全体が細長い帯状の直線状乃至曲線状をしており、その少なくとも一方の端部にEL発光部6へ電力を供給するための電力供給部14を有している。電力供給部14とEL発光部6とは両者を物理的及び電気的に繋ぐ経路部15で接続されている。

インスツルメントパネルの形状、照光表示体1の形状、及び両者の組み合わせにより、両者の取り合い寸法は色々なケースが考えられるため、表示部4に接触して設けたEL発光部6と電力供給部14の高さが必ずしも一致しないことが多い。そのため、ELフィルム部材9は照光表示体1の形状に対応させた立体形状とならざるを得ない。

そこで、この参考例に係る照光表示体1では、EL発光部6と電力供給部14とを繋ぐ経路部15を照光表示体1の側面壁16の形状に沿わせて配置するようにしている。この場合、まず、EL発光部6の位置と電力供給部14の位置とは設計で定められるものであるから、予め、その設計条件に従ってEL発光部6と電力供給部14とを繋ぐ経路部15を照光表示体1の側面壁16の形状に沿わせて立体形状に成形した成形済みELフィルム部材9aを用意する。次に、この成形済みELフィルム部材9aのEL発光部6を照光表示体1の表示部4に宛うようにして組み込み、成形金型の中で、成形済みELフィルム部材9aと照光表示体1の本体部17とを同時成形することで、最終的に照光表示体1と成形済みELフィルム部材9aとが一体となった照光表示体1を製作する。

これにより、従来のように、一体成形時に照光表示体1に平坦なELフィルム部材9を成形金型にセットしてから成形圧力によりELフィルム部材9を一気に深絞りする必要がなくなる。そのため、EL発光部6と電力供給部14とを繋ぐ経路部15とに含まれる延伸性の低い透明電極層8に大きな引張力が作用することがないから、透明電極8にクラックが入ることがなくなる。結果として、透明電極層8のクラックによる断線の心配がなくなり、信頼性の高い製品が得られる。

以下、この発明の実施の形態1として、照光式押釦スイッチ用部材について、図面に従って詳細に説明する。

照光式押釦スイッチ用部材18を製造するには、図6(a)に示したように、まず、基材フィルム3のキートップ部20の天面部21に相当する位置に、各キートップ部20のスイッチ機能を表示する表示部4を着色インク5を印刷等の手段によって形成した後、この表示部4が形成された基材フィルム3を絞り加工することによりキートップ部20の中空立体形状を成形し、成形済みの基材フィルム3aを製作する。

以上説明してきたように、請求項1に記載された発明によれば、予め帯状体のELフィルム部材を谷折りと山折りとを繰り返すことで複数の凸部が一方向に連続する立体形状に成形した立体成形品を製作するとともに、予め基材フィルムを絞り加工することによりキートップ部の中空立体形状を有する成形済み基材フィルムを製作し、該成形済み基材フィルムを成形金型にセットし、該成形金型にセットした成形済み基材フィルムの中空立体形状の凹部に成形済みELフィルム部材の凸部を嵌め込み、成形金型を型締めした後、成形済みELフィルム部材の中空部に硬質樹脂を射出した後に冷却することで、成形済み基材フィルムと成形済みELフィルム部材と芯材とを一体成形するようにしたしたので、成形不良が起きやすいEL発光部を予め製品形状に近い立体形状をしたELフィルム部材に組み込んでいるから、ELフィルム部材と基材フィルムと芯材とを一体成形する際にはEL発光部に過度な延伸力が作用することがなく、従来、基材フィルムとEL発光部とを一体にしたシート状材料を一度に立体成形する際に生じていた透明電極層の成形不良及び成形不良に伴う輝度むら等を防止できる。これにより、一つのELフィルム部材内における連続した複数の表示部の輝度むらがなく、品質の安定した信頼性の高い照光式押釦スイッチ用部材が得られる。
