【発明の属する技術分野】
本発明は、三次元構造のネット材を用いた構造体、この構造体からなるシート及びネット材の端末部処理方法に関する。

【従来の技術】
クッション性の良いシート、例えば自動車の車両用シート等は、通常、シートフレーム上にコイルばね、S型ばね等のばね材を配設した上で、さらにウレタン等からなるパッド材を設け、その表面をビニールレザーや布地等で覆って形成している。しかしながら、このようにして形成したシートは、ばね材を含めた全体の厚みが厚く、また、重量もある。また、パッド材に通気孔を形成するなど、特殊な機構を採用したものを除き、一般的には通気性も良くない。通気を確保するための特殊な機構を採用したものは、製造コストが高いという問題がある。

上記した点を改善するシートとして、表面メッシュ層と裏面メッシュ層との間を多数のパイルで連結し、トラス構造(三次元構造)にしたネット材を用いたものが知られている。トラス構造であるため、へたりにくい弾性構造物となっており、体圧の分散及び吸収特性に優れている。従って、薄型でも大きなクッション性を発揮できる。しかも、ネット構造であるため、多数の空隙を有しており何ら特別の機構を採用しなくても通気性に優れている。

【発明が解決しようとする課題】
三次元構造のネット材は上記のような特徴を有するものの、多数の空隙を有することのほか、表面メッシュ層と裏面メッシュ層の厚みにさらにパイルの高さが加わってそれ相応の厚みを有することから、これをフレームに確実に固着することが難しい。従来、図12に示したように、ネット材100の端末部101に、合成樹脂片や鉄板片102を熱溶着手段の一種である振動溶着法を用いて溶着した後、スクリューねじ103を用いて、フレーム104に固定しているのが一般的である。

しかしながら、上記手段は、結局のところ、スクリューねじ103による点締結であるため、シートのクッション材として用いられるネット材100に人が着座するなどして荷重が加わった場合、スクリューねじ103によって締結されている部分の合成樹脂片や鉄板片102に大きな応力が生じる。従って、この合成樹脂片や鉄板片102が変形したり、ネット材100が破損したりする可能性があり、このため大きな荷重をかけにくい。また、スクリューねじ103によって締結しなければならないため、組み付け作業が繁雑になり、そのためのコストも高くつく。

本発明は上記事情に鑑みなされたものであり、スクリューねじを用いた場合のようにネット材に局部的な無理が生じることを防止し、ネット材の信頼性を高めることができると共に、組み付け作業が容易で、作業コストも従来より低くすることができ、車両用シート等として用いるのに適する三次元構造のネット材を用いた構造体、この構造体からなるシート及びネット材の端末部処理方法を提供することを課題とする。

【課題を解決するための手段】
上記課題を解決するため、本発明は、以下の構造体及びシートを提供する。

(1)表面メッシュ層と裏面メッシュ層とを有すると共に、該表面メッシュ層と裏面メッシュ層とが多数のパイルで結合されて構成された三次元構造のネット材と、該ネット材の周縁に形成される端末部を支持する端末部係止部材とを有するネット材を用いた構造体であって、前記端末部係止部材が、前記端末部が挿入される挿入用間隙を形成する係止片を備え、前記ネット材の端末部の少なくとも一部が、該端末部の内側に位置する部位よりもネット組織の密度が密で、高い剛性となるように処理され、該端末部の少なくとも片面に突起が設けられ、該突起が、前記端末部係止部材の挿入用間隙内に突出するように設けた爪部よりも奥に位置するまで挿入されて係止されていることを特徴とするネット材を用いた構造体。

【発明の実施の形態】
以下、図面に示した実施の形態に基づいて本発明を更に詳しく説明する。図1は、本実施の形態にかかる構造体を構成するネット材10の一部を示す断面図である。この図に示すように、このネット材10は、表面メッシュ層11、裏面メッシュ層12及び該表面メッシュ層11と裏面メッシュ層12とを結合する多数のパイル13とを有する立体的なトラス構造(三次元構造)から構成されている。

表面メッシュ層11は、例えば、図2に示したように、細い糸を撚った撚糸から、ハニカム状(六角形)のメッシュを有する構造に形成され、裏面メッシュ層12は、図3に示したように、細い糸を撚った撚糸をゴム編みにして形成され、表面メッシュ層11のハニカム状のメッシュよりも小さなメッシュ(細目)を有する構造に形成されている。パイル13は繊維又は糸で形成し、表面メッシュ層11と裏面メッシュ層12とが所定の間隔を保持するように、該表面メッシュ層11と裏面メッシュ層12との間に編み込んだもので、この立体メッシュニットとなっているネット材10に所定の剛性を付与している。なお、本実施の形態では、ハニカム状のメッシュを有する層を表面(例えば、シートのクッション材として用いた場合に人体に接する面)としているが、これを裏面とし、小さなメッシュを有する層を裏面として使用することもできる。また、後述の表1で示したように、このメッシュ層組織としてはハニカム状や細目以外のメッシュ形状を採用することももちろん可能である。

ネット材10を構成する材料としては熱可塑性樹脂が好ましく、繊維状に成形可能で、織物にした際にシート地として要求される強度を発揮できるものであればよい。例えば、ポリエチレンテレフタレート(PET)、ポリブチレンテレフタレート(PBT)などに代表される熱可塑性ポリエステル樹脂類、ナイロン6、ナイロン66などに代表されるポリアミド樹脂類、ポリエチレン、ポリプロピレンなどに代表されるポリオレフィン樹脂類、あるいはこれらの樹脂を2種類以上混合した樹脂などを用いることができる。

また、パイル13の太さとしては380d以上で、好ましくは600d以上がよい。これにより、シートのクッション材として使用されるネット材10に加わる着座者の荷重を各メッシュ層11,12を構成するメッシュの変形とパイル13の倒れによって支持することができ、応力集中の起きない柔構造とすることができる。

表1において、「d」はデニールを表し、1dは1グラムの糸を9,000m引っ張ったときの太さの単位であり、例えば、220dは1グラムの糸を9,000/210=42.9m引っ張ったときの太さの糸である。「f」はフィラメントを表し、糸が何本の細い糸で構成されているかを示す単位で、例えば、70fは70本の細い糸で1本の糸を構成していることを意味する。引張強度の「kg/5cm」は、5cm幅のものを引っ張ったときの強度である。パイル組織の「パラレル」は表面メッシュ層11と裏面メッシュ層12とを連結するパイル13が側面から見て交差していない状態をいい、「クロス」とは側面から見て交差している状態をいう。

次に、上記したネット材10の周縁の端末部15(図7参照)を係止する被係止部材である端末部係止部材20の構造を図4及び図5に基づき説明する。この端末部係止部材20は、シート等の構造体を構成するパイプ材等からなるフレーム30の外面に、該フレーム30に沿ってスポット溶接やボルトなどを用いて固着される。端末部係止部材20は、ネット材10の端末部15を挿入し得る挿入用間隙21を備えたものであればどのようなものであってもよい。

図4(a)及び図5(a)に示した端末部係止部材20は、フレーム30の外面に沿って接合可能な湾曲面を備えた基片22と、この基片22の上部から下方に向かって屈曲され、該基片22に対して間隙を隔てて対面する係止片23とを有している。そして、この基片22と係止片23との間の間隙が挿入用間隙21となる。また、係止片23には、下部を連結した状態で切り込みを入れた後、該挿入用間隙21内に突出するように折り込まれた爪部23aが所定間隔ごとに形成されている。なお、爪部23aの幅は限定されるものではなく、適宜に決定することができる。

図4(b)及び図5(b)に示した端末部係止部材20は、フレーム30の外面に沿って接合可能な湾曲面を備えた基片22と、この基片22の下端部から外方に突出するように屈曲された突出片24と、この突出片24の外端縁から下向きにフレーム30の外面と略平行となるように屈曲させた係止片23とを備え、この係止片23の内面とフレーム30との外面との間に挿入用間隙21が形成される。係止片23の内面には、挿入用間隙21に向かって斜め上方に向かって突出する爪部23aが形成されている。この爪部23aの幅、すなわち、この爪部23aにおける係止片23の長手方向に沿った長さも限定されるものではなく、図に示したように係止片23の長さ全体に亘って形成してもよいし、部分的に形成してもよい。

図4(c)及び図5(c)に示した端末部係止部材20は、フレーム30の外面に沿って接合可能な湾曲面を備えた基片22と、この基片22の上部から下方に向かって屈曲された係止片23と、係止片23の下端縁から内方に向かって突出するよう屈曲されることにより形成された爪部23aとを有して構成される。なお、係止片23と、これに対面する基片22との間の間隙が挿入用間隙21となることは図4(a)及び図5(a)に示したものと同様である。

図4(d)に示した端末部係止部材20は、フレーム30の外面に沿って接合可能な湾曲面を備えた基片22と、この基片22の下端部から外方に突出するように屈曲された突出片24と、この突出片24の外端縁から下向きにフレーム30の外面と略平行となるように屈曲させた係止片23とを備え、この係止片23の内面とフレーム30との外面との間に挿入用間隙21が形成される。また、係止片23の中途にはハンマリング等によるかしめ手段により挿入用間隙21に向かって突出する爪部23aが形成されている。

端末部係止部材20は、ネット材10を係止片23の外面に沿うように配設した場合に、挿入用間隙21に対し、端末部15を内側に折り曲げて挿入できるような向きにその挿入口21aが形成されていればよい。すなわち、ネット材10に荷重が加わると、該ネット材10の端末部15は荷重が加わった点に向かって引っ張られるが、その際に、端末部15が係止片23の内面に当接して、挿入用間隙21から抜け出ないような向きに挿入口21aが位置するように形成されていればよい。例えば、図5(a)〜(c)に示したように、ネット材10がフレーム30の外面上部を通過して張設される場合には、該ネット材10における端末部15に隣接する部分を係止片23の外面に沿わせた後、下側から端末部15を挿入できるように、挿入用間隙21の挿入口21aは下向きに設けられる。端末部係止部材20の構造は、挿入用間隙21に対して端末部15を上記のように挿入できるように取り付け可能である限り、いかなる形状であってもよく、図4及び図5に示した例に限定されるものではない。

次に、上記の端末部係止部材20の挿入用間隙21に挿入されて係止されるネット材10の端末部15の処理方法について説明する。上記したように、本実施の形態においては、端末部係止部材20の挿入用間隙21に挿入し、荷重によるテンションが加わった場合に係止片23に当接した状態で係止されている必要がある。従って、ネット材10は、そのうち荷重がかかる部分、例えば、シートとして用いた場合には人が着座する部分については十分なクッション性が要求される一方で、端末部15はある程度硬くなっている必要がある。

端末部15を硬く処理する方法としては次のような方法が挙げられる。第1の方法は、熱溶着手段を施して厚みを薄くすることにより高密度化して、剛性を上げる手段である。すなわち、熱溶着により、パイル13同士、表面メッシュ層11とパイル13、裏面メッシュ層12とパイル13、あるいは表面メッシュ層11と裏面メッシュ層12を相互に接合して厚みを薄くする。これによって、端末部15がほぼ板状形態となって空隙が小さくなってクッション性がほとんどなくなり、剛性が高くなる。但し、図7に示したように、上記したネット材10を編み込み形成する際に、端末部15に相当する部位のみ、ネット組織の密度が、他の部位よりも密になるように編み込んでおき、次に、この端末部15に熱溶着手段を施して厚みを薄くすることが好ましい。ネット材10を編む際に予め端末部15に相当する部位のネット組織の密度が密となるように編み込むのは、このようにして端末部15の厚みを薄く処理すると、表面メッシュ層11、裏面メッシュ層12及びパイル13の接合密度がより密になり、より高い剛性を実現できるからである。

この際、本実施の形態では、図5及び図6に示したように、該端末部15の少なくとも片面において厚み方向に突出する突起15aを長手方向に沿って形成している。この突起15aの突出方向、形状及び形成数は限定されるものではなく、図6(a)〜(c)に示したように種々の態様とすることができる。そして、本実施の形態では、図5に示したように、この突起15aが端末部係止部材20に形成された爪部23aよりも奥に位置するまで、該端末部15を挿入用間隙21内に挿入している。これにより、ネット材10にテンションがかかり該端末部15が挿入用間隙21から離脱する方向に引っ張られても、突起15aが爪部23aに引っかかって、容易に抜けてしまうことが防止される。

なお、端末部15に相当する部位のネット組織の密度が密となるように編み込む手段は限定されるものではなく種々の手段が考えられるが、例えば、パイル13の表面メッシュ層11及び裏面メッシュ層12に対する編み込み間隔を、該端末部15より内側における編み込み間隔よりも小さくして隣接するパイル13間の間隔を短くする手段、表面メッシュ層11及び/又は裏面メッシュ層12のメッシュの大きさが端末部15に相当する部位のみ小さくなるように編み込む手段、端末部15に相当する表面メッシュ層11、裏面メッシュ層12及び/又はパイル13を形成する繊維(モノフィラメント)の太さを太くする手段、端末部15に相当する表面メッシュ層11、裏面メッシュ層12及び/又はパイル13を糸(多層又は撚り繊維)から形成する手段、又は、これらの手段を適宜に組み合わせて行う手段等が挙げられる。

また、熱溶着手段としては、ヒートシール、超音波溶着、振動溶着等の手段が挙げられるが、三次元構造のネット材10を確実に溶着し、高密度で薄型にするに当たっては振動溶着が適切である。

端末部15を剛性が高くなるように処理する第2の方法としては、図8に示したように、該端末部15に相当する幅及び長さを有するように形成された板状の合成樹脂片16を、該端末部15に積層し、両者を上記した振動溶着等の熱溶着手段により固着する方法が挙げられる。この場合も、該端末部15は、表面メッシュ層11、裏面メッシュ層12及び/又はパイル13が互いに接合して空隙が少なくなり、薄く板状になると共に、合成樹脂片16が固着されているため、被係止部材に確実に係止させることが可能になる。

ここで、図7は、製造されたネット材10を模式的に示す平面図であるが、このように、長尺に編まれたネット材10は、想像線で示したように、所望の形、例えば、シート用のクッション材として使用する場合には、当該シートを形成するフレームに張設できるような形状にカットされる。この際、例えば、製造されたネット材10の幅が大きく、シート用のクッション材として2枚とれる場合には、幅方向中央から分断されるため、いずれも一方の端末部15は予めネット組織の密度が密になっているが、対向する他方の端末部15’(すなわち、分断ラインCに隣接した部位)のネット組織は密になっていない。従って、この場合には、各他方の端末部15’を処理するに当たっては、上記の合成樹脂片16を接合して振動溶着する手段が採用される。

このように、一方の端末部15が、ネット組織を密にして振動溶着する上記第1の方法により処理され、他方の端末部15’が、合成樹脂片16を振動溶着する上記第2の方法により処理されている場合、端末部係止部材20の挿入用間隙21に挿入した際に合成樹脂片16の固着されている端末部15’の方が変形しにくく、抜けにくい。従って、このような構成の場合には、荷重により係止片23に発生する応力の小さい側に配設された端末部係止部材20に上記第1の方法により処理された端末部15を係止させ、荷重により係止片23に発生する応力の大きい側に配設された端末部係止部材20に上記第2の方法により処理された端末部15’を係止させることが好ましい。

例えば、車両用シートのシートクッション部を構成するクッション材として上記のネット材10を張設する場合には、図10に示したように前方に位置するフレーム31に取り付けた端末部係止部材20と後方に位置するフレーム32に取り付けた端末部係止部材20との間にネット材10が張設されるが、このネット材10に着座する人体のヒップポイント(HP)が後方寄りである。このため、人が着座することによる端末部係止部材20の係止片23の応力は、前方に位置するフレーム31に取り付けられたものよりも後方に位置するフレーム32に取り付けられたものの方が大きくなる。従って、この場合には、前方に位置するフレーム31に取り付けられた端末部係止部材20に、上記第1の方法により処理された端末部15を、その突起15aが該端末部係止部材20の爪部23aに係合するように係止させ、後方に位置するフレーム32に取り付けられた端末部係止部材20に、上記第2の方法により処理された端末部15’を、接合された合成樹脂片16の下端縁が該端末部係止部材20の爪部23aに係合するように係止させることが好ましい。

なお、合成樹脂片16を振動溶着する上記第2の方法により処理されている場合には、上記のように端末部係止部材20の挿入用間隙21に挿入した際に抜けにくい。従って、この場合の被係止部材である端末部係止部材20としては、図9に示したように、挿入用間隙21内に突出する爪部を有しない構造のものでもよい。

本実施の形態によれば、三次元構造のネット材の端末部15,15’,17が上記のように振動溶着等の熱溶着手段によって該端末部15,15’,17よりも内側に位置する部位よりクッション性がなく剛性が高くなるように処理されている。従って、構造体を構成するフレーム30に、被係止部材としての端末部係止部材20を挿入用間隙21の挿入口21aが上記した特定の向きとなるように設けておけば、該挿入用間隙21に端末部15,15’,17を挿入するだけで係止することができる。また、上記のように処理された端末部15,15’,17は、その全ての部位が挿入用間隙21に挿入されており、荷重がかかった場合には特定のスポット的な部位ではなく、面で係止片23に力が加わることになる。従って、従来のように特定の部位に無理な力がかかることによるネット材10の損傷を防止することができる。また、特に構造体のコーナー部に張設した場合など、従来のような点締結ではネット材が波打ち、しわが生じたりすることがあったが、本実施の形態によれば、このようなしわが発生することがなく、外観を損なうこともない。

なお、本発明は上記実施の形態に限定されるものではないことはもちろんである。上記説明では三次元構造のネット材10を用いた構造体を主として車両用のシートに適用する場合を例にとり説明しているが、学習机や事務机などに使用される家具用の椅子、映画館等における座席シート、またシートに限らずその他の構造体に適用することもできる。

【発明の効果】
本発明の三次元構造のネット材を用いた構造体、この構造体からなるシート及びネット材の端末部処理方法によれば、従来のスクリューねじを用いた場合のような点締結ではないため、ネット材に局部的な無理が生じることを防止し、ネット材の信頼性を高めることができる。また、被係止部材である端末部係止部材の挿入用間隙に端末部を挿入するだけでネット材を張設できるため、組み付け作業が容易で、作業コストも従来より低くすることができる。
