【発明の属する技術分野】
本願発明は、シート表面にトナー粒子が除去可能に付着される非定着式受像シートに関する。

【従来の技術】
[定着式受像シート]
現在、パソコンからの出力に用いられているプリンタにおいて、一般的に用いられている印字方式は、トナー粒子を紙・プラスチック等からなる受像シート上に加熱定着する電子写真方式、またはインクを受像シート上に乾燥定着するインクジェット方式が代表的である。

上記各定着方式では、プリント時間がかかり、電気代やインク等の消耗品が必要になり、ランニングコストがかかる。また最近の環境負荷抵減指向によりプリンタのエネルギー削減、紙の消費量削減が求められている。

一方、プリンタ等で出力された紙は一時的に必要であるが、一旦見るとすぐ不要になり廃棄される場合が多いのも現状である。

[非定着式受像シート]
上記のような方式に対して、転写紙を再利用する方法も知られている。たとえば、転写紙からトナーを分離させる方法として転写紙を一対の熱ローラ間を通過させて固化したトナーを溶融・剥離する方法や、界面活性剤などの水溶液を利用して脱墨する方法が知られている。

しかしながら、加熱や浸透する水分除去に多量のエネルギーが必要であり、さらに除去したトナーは溶融固化しているため再利用できない。

そこで、特開平6−43682号公報は、このような問題の解決を目指し、受像シート表面に微小突起を分散形成し、この多数の微小突起を有する受像シート面にトナー像を転写した後、加圧により固定して画像を形成し、その後該トナーを受像シートから除去し、受像シート及びトナーの再利用することを提案している。

受像シートからトナーを除去する手段としては、ブラシ等の機械的手法が普及しているが、機械的手法だけでは、上記のように多数の微小突起を有する非定着式受像シートに対して、汚染の残らないようにトナーを完全除去することは困難であり、完全再生は困難であった。すなわち、ブラシにより機械的にクリーニングしても、突起の根元周囲にトナー粒子が残存し、また、微小凹部が存在する場合には、凹部に嵌り込んだトナー粒子が除去不可能となる。

このような機械的なトナー除去手段とは別に、磁気ブラシを利用して静電的にトナーを吸収し、除去する手段がある。すなわち、トナー回収用の磁気ブラシをトナーの帯電極性とは逆極性に帯電しておき、静電吸引により磁気ブラシにトナーを吸着し、受像シート表面からトナーを除去する方法である。

【発明が解決しようとする課題】
ところが、磁気ブラシによる静電吸引を利用してクリーニングする場合でも、クリーニング作業中において、磁気ブラシのキャリヤとシート表層(メディア)とが摺接することにより、シート表層(あるいはトナー)に摩擦帯電が生じ、それによりシート表層の帯電電荷量が増加する。

磁気ブラシのキャリヤとして、導電性キャリヤを備えている場合には、増加した帯電電荷を導電性キャリヤからある程度逃がすることができるが、絶縁性の樹脂キャリヤを備えている場合には、上記帯電電荷がリークする経路がなく、シート表層における帯電電荷量が急増し、そのためにトナーを吸着する力が増大し、却ってトナー粒子の除去性能が低下する。

また、特開平6−43682号公報記載の非定着式受像シートでは、微小突起を単に分散して形成しているだけであるので、受像シートの微小突起にトナーが付着したまま、画像形成後の受像シートが取り扱われることもある。加圧処理によって該突起に固定されるというものの、そのトナー固定は機械的に受像シートから除去できる程度のものに過ぎず、手指で触ったり、重ね擦られることで、手指やシート裏面を汚してしまうこともある。

さらに、受像シートに形成される微小突起は各々孤立した点状に形成されているため、外力を受けると撓んだり、変形しやすいので、突起間に物体が入り込みやすく、画像が撹乱作用を受け、トナー像を十分に保護できない。

【発明の目的】
本願発明は、繰り返し使用可能な受像シートを実現すると共に、トナー粒子の保持性と共に、クリーニング性(トナー除去性)を向上させることを目的としている。

【課題を解決するための技術的手段】
上記目的を達成するために本願請求項1記載の発明は、トナー粒子が除去可能に付着される非定着式受像シートにおいて、受像シートの表面に、トナー粒子を受容する多数の凹部とトナー粒子を保護する多数の凸部を形成し、上記凹部及び凸部を形成する受像シート表面は、金属酸化物の微粒子を含む高分子化合物で形成されており、上記金属酸化物の微粒子の含有量を、受像シート1平方メートル当り0.1乃至2gとしていることを特徴としている。

請求項2記載の発明は、請求項1記載の非定着式受像シートにおいて、金属酸化物の微粒子として、酸化亜鉛、二酸化チタン又はアルミナの微粒子を含んでいる。

【発明の実施の形態】
[非定着式受像シートの構造]
図1は本願発明を適用した非定着式受像シートSの縦断面拡大部分斜視図であり、受像シートSの断面構造は、シート表層(メディア)2と、シート芯層3により二層構造となっている。シート表層2の表面は、多数の凹部5と凸部6が形成された凹凸表面となっている。

凹部5は連続溝状に形成されており、凸部6は溝状凹部5に沿って尾根状に連なっており、いわゆる凸条部として形成されている。

溝条凹部5はトナー10を受容するために規則的に、たとえば同一幅W1で平行に設けられている。各凹部5の上記幅W1は、トナー10の平均粒径の2倍以上の幅を有していることが望ましい。たとえば、トナー10の平均粒径2〜30μmに対して、各溝状凹部5の幅W1は20μm〜500μmであることが好ましく、また、深さD(凸部高さH)は20μm〜100μmであることが好ましい。凸部6の幅W2は、溝状凹部5の幅W1の2分の1以下50分の1以上であることが好ましい。

受像シートSは、紙、合成樹脂(ポリエステル、ポリエチレンテレフタレート、ポリオレフィン(ポリプロピレン、ポリエチレン等)、ポリイミド、ポリアミド等)、これらの組合せ等種々の材料で形成できている。

各層2,3の具体的材料及び構造を説明すると、シート芯層3は複写機等で使用される普通紙でできており、シート表層2は、高分子化合物であって、たとえばポリエチレン、アクリル、ポリエステル等の熱可塑性樹脂でできており、しかも、このシート表層2には、本願発明にしたがって、二酸化チタン、酸化亜鉛あるいはアルミナ等の金属酸化物の微粒子又はシリカ、クレイ又はタルク等の半導体特性を有する無機化合物の微粒子が一様に含有されている。これら二酸化チタン等微粒子の含有量は、好ましくは受像シート1平方メートル当り0.1乃至2gとする。なお、シート表層2として、熱硬化性樹脂を用いることも可能である。

図1のように、凹部5を連続溝状とし、凸部6を連続溝状凹部5に沿う尾根状の凸条部6としていることにより、凸条部6が凹部5の幅W1及び上方空間のスペースの役目を果たし、溝条凹部5の底面の所定位置に付着されたトナーを機械的に安定保持し、かつ、画像形成済みの画像シートを積み重ねても、上側の画像シートの裏面がトナーにより汚れることはなく、また、画像シートの表面を手で触っても、凸条部6がトナー粒子を保護していることにより、手が汚れたりあるいは受像シート表面が汚れたりすることもない。

[非定着式受像シートの製造方法]
図1に示すように金属酸化物の微粒子を含有する凹凸状のシート表層2を、シート芯層3に積層状に形成する方法としては、合成樹脂(たとえばポリエチレン、アクリル、ポリエステル等の熱可塑性樹脂)に酸化チタン、酸化亜鉛、シリカ、アルミナ、クレイ、タルク等の微粒子等を混練したシート表層材料の層を、紙等からなるシート芯層3の上に、所定の連続溝状凹部5を形成できるパターンを形成した成形型(たとえばマスターローラ)によって凹凸状に形成する。成形型に樹脂の流し込み成形等によってもよい。

また、別な方法として、紙のシート芯層2にポリエチレンシートを重ね、その表面に均一に二酸化チタン等金属酸化物の粉末を均一にふりかけ、その上にシリコーンゴムで作った型を重ね、これらをヒーター上に載せ温度を懸けることでポリエチレンシートを溶かせて型を転写する。同時に、その表面に二酸化チタン等の微粒子を含んだシート表層(メディア)2が紙シート芯層3上にできる。

[画像形成装置]
本願発明に係る非定着式受像シートに画像を形成するための画像形成装置を説明する。

図2は画像形成装置の一例を示しており、転写装置21の搬送始端側(図2の左側)にシートクリーニング装置(トナー除去装置)20を配置し、搬送終端側に凸条部クリーニング装置(凸条部トナー除去装置)22を配置してある。

シートクリーニング装置20は、磁気ブラシローラ25と対向ローラ26から構成されている。図5において、磁気ブラシローラ25としては現像用の磁気ブラシを用いており、該ブラシローラ25の刷毛部分を構成するキャリヤ40としては、鉄粉等からなる導電性キャリア又は樹脂とマグネタイトを混合した樹脂キャリアが用いられている。磁気ブラシローラ25にはトナー粒子10の帯電電極性(負極性)と逆極性のバイアスが印加され、対向ローラ26は接地されている。

図2の転写装置21はドラム状の感光体27とこれに対向する転写ローラ28から構成され、感光体27の周囲には、転写ローラ28に当接する転写部30からドラム回転方向R側へと順に、トナー拭取部(掻取り部)31、画像帯電部32、露光部33及び現像部34が配置されている。転写ローラ28はトナー粒子を引き付けるバイアスが印加されている。凸条部クリーニング装置22は帯電性ローラ35と対向ローラ36から構成され、帯電性ローラ35にはトナー拭取部37が配置されている。

[画像形成方法]
図2の画像形成装置を用いた画像形成方法を説明する。
(1)転写装置21は、画像帯電部32において感光体27の表面を一様に約−900Vに帯電し、露光部33において画像データに応じた露光を行い感光体27の表面に静電潜像を形成する。感光体27の表面のうち、露光された部分は約−100Vに減衰し、未露光部分は約−900Vを維持される。その後、現像部34において静電潜像に応じてトナー粒子(負極性)を感光体27に付着させる。

(2)受像シートSは、再利用の場合には、後述するように一旦クリーニング装置20において溝条凹部5内のトナー粒子が除去され、また、再利用でない場合でも、必要に応じて表面がクリーニングされ、転写装置21の転写部30へ搬送される。

(3)転写装置21の転写部30において、前記感光体27に付着した静電潜像のトナー粒子を転写する。このとき、転写ローラ28に印加されるバイアスは、たとえば約+1kVが印加されている。

(4)図3は転写部30の拡大図であり、感光体27の表面に付着しているトナー粒子10は、その殆どが溝条凹部5の底面に付着するが、一部は凸条部6にも付着する。転写の際には、凸条部6が感光体27と溝状凹部5の底面との間のスペーサの役目を果たし、溝条凹部5の底面と感光体27が接近し過ぎるのを防止し、適度な電界距離を確保し、良好な転写性を発揮することができる。

(5)トナー像が転写された受像シートSは、図2の凸条部クリーニング装置22に搬送され、図4に示すように、帯電性ローラ(正荷電)35の静電力にて凸条部6に付着したトナー粒子10が回収される。このとき帯電性ローラ35には約+300Vのバイアスが印加され、対向ローラ36は接地されている。

[クリーニング方法(トナー除去方法)]
画像形成された受像シートSを再度利用する場合には、図2のシートクリーニング装置20に搬送し、凹部5に付着したトナー粒子を、磁気ブラシローラ25により、静電吸引を利用して回収する。このとき磁気ブラシローラ25にはトナー粒子帯電極性と逆極性の約+1kVのバイアスが印加される。また、対向ローラ26は接地されている。

図5はシートクリーニング装置20の要部の拡大縦断面図であり、受像シートS上のトナー粒子10は負極性に帯電してシート表層2に付着しており、これに対して回転する磁気ブラシのキャリヤ40によって機械的にも除去作用が行なわれると同時に、キャリヤ40が正極性に帯電していることによりトナー粒子10を吸着し、静電的にも受像シート表面からトナー粒子を除去する。

クリーニング作業中、キャリヤ40とシート表層2とが摺接することにより、樹脂性のシート表層2に摩耗帯電が生じ、受像シート表面の帯電電荷量が増加し、トナー粒子10とシート表層2の間の吸着力が増強されようとするが、樹脂性のシート表層2内に二酸化チタン等金属酸化物の微粒子が存在するため、上記増加電荷量を適度にリークすることができる。これにより、シート表層2内のいわゆるチャージアップを防ぎ、キャリヤ40によるトナー粒子10の静電吸引を良好に維持することができる。すなわち、磁気ブラシによるクリーニング作業を良好な状態に保つことができる。

【実施例】
下記の表1は、図1に示すような非定着式受像シートSのサンプルシートSPnを11種類製造し、クリーニング性の評価を比較したものであり、サンプルシートSP2〜SP11は二酸化チタン微粒子を含有したサンプルシートであって、その含有量を異ならせており、残り1つのサンプルシートSP1は、二酸化チタン微粒子を含有しないものである。すなわち、上記サンプルシートSP1〜SP11にトナー画像を形成した後、図2に示す磁気ブラシローラ25を有するシートクリーニング装置20でクリーニングを行ない、トナー画像を除去した場合において、それらのクリーニング性を比較したものである。

二酸化チタンを含有するサンプルシートSP2〜SP11の具体的な製造方法としては、紙のシート芯層3上に、熱可塑性樹脂(高密度ポリエチレン)を均一に塗布した後、更にその上に二酸化チタン(和光純薬工業社製、酸化チタン(IV)ルチル型)微粒子を均一にふりかけ、形状作成用型を重ねて熱プレス(120℃、30分間、10kg/cm2)し、その後冷却して分離し、表面形状を転写した。このときの凹凸形状は、凹部幅200μm、凸部幅10μm、高さ50μmであった。その表面を観察すると、一面に二酸化チタンが樹脂層中に埋めこまれていることが確認された。なお、二酸化チタンを含有しないサンプルシートSP1については、上記製造工程のうち、二酸化チタン微粒子のふりかけ工程を省略した。

また、樹脂を塗布する変わりに高密度ポリエチレンシートフィルム(東洋紡社製、30μM)を普通紙に重ね、同様に二酸化チタン微粒子をふりかけ、更に形状作成用型を重ねて熱プレス(120℃、30分間、10kg/cm2)し、その後冷却して分離し、表面形状を転写して形成することも可能である。

バインダーとしては、ポリエチレン、ポリプロピレン、スチレンアクリル、ポリエステル等の高分子材料を使用した。

[クリーニング性の評価]
画像形成された各サンプルシートSP1〜SP11を、上記のように導電性キャリヤ又は絶縁性キャリヤを備えた図2のシートクリーニング装置20でクリーニングし、サンプルシートの残像を目視で評価し、極めて良好のものを(◎)、残像のないものを良好(○)、それ以外を(×)とした。

上記表1において、本願発明を適用したサンプルシート、特にサンプルシートSP4〜SP8のように、二酸化チタン微粒子の含有量を0.1〜2.0gとした場合には、導電性キャリヤ及び絶縁性キャリヤのいずれの場合でも、トナー画像の除去性(クリーニング性)はきわめて良好(◎)であった。

この理由は、シート表層2と磁気ブラシのキャリヤ40との間の摺接により生じるシート表層(メディア)2の摩擦帯電を、二酸化チタンの微粒子により速やかに、かつ適量リークし、シート表層2に多量に帯電電荷するのを防止するからである。

なお、サンプルシートSP1のように二酸化チタン微粒子を含有させていない場合は、導電性キャリヤではクリーニング性について一応良好な評価(○)を得られたが、絶縁性キャリヤの場合は評価が(×)であり、クリーニング後のトナー粒子の残存量が多かった。

このような効果は二酸化チタン微粒子以外にも、酸化亜鉛やアルミナ、炭酸カルシウム等で同様に確認された。またその添加量としても、上記表1のサンプルシートSP4〜SP8と同様に、受像シート1平方メートル当たり0.1〜2gの範囲で極めて良好な結果を示した。

なお、二酸化チタンの含有量が2gを超えるとサンプルシートSP9〜SP11に示すように、シート表面の粗さが大きくなり、これらに影響されてトナーが取れにくい傾向が見られる。

【本願発明の別の実施の形態】
(1)図2に示す乾式のシートクリーニング装置(画像除去装置)20の代わりに、図6に示すように、受像シートに液体を付与することで、受像シートの凹部のトナーを除去し、該シートを再使用可能な状態に再生する画像除去装置210に、本願発明による非定着式受像シートを適用することも可能である。以下、図6の画像除去装置210を説明する。

画像除去装置210は、概略、この装置210で再生する受像シートSを収容し供給するシート供給部212と、シート供給部212から送り出された受像シートSに液体を付与して該受像シートSを濡らす浸漬部214と、液体の付与された受像シートSからトナーを除去するトナー除去部216と、トナーが除去された受像シートSに液体をスプレーして該受像シートS上に残留しているトナーなどの異物を除去するリンス部218と、トナーが除去された受像シートSの表面に付着した液体を除去する液体除去部220と、液体を除去した受像シートSを再利用可能な状態まで乾燥する乾燥部222と、乾燥した受像シートSを排出し収容するシート排出部224とを有する。

シート供給部212は、受像シートSを収容する供給トレイ226を有する。シート供給部212はまた、供給トレイ226に積層して収容されている複数の受像シートSから最上シートのみを送り出すための捌き機構228と、捌き機構228によって下層のシートから分離された最上シートをシート搬送経路230に沿って送り出す送り出し機構232を有する。本実施形態では、捌き機構228として、最上シートに接触するピックアップローラと該ピックアップローラの外周面に接触する捌きパッドとを有する捌き装置を利用しているが、他の形態の捌き装置を利用してもよい。また、送り出し機構232としては、通常、駆動系に連結された第1の軸とこれに平行に配置された第2の軸とを有し、これらの軸に所定の間隔をあけて複数のローラ(例えば、ゴムローラ)を取り付け、一方の軸に取り付けたローラと他方の軸に取り付けたローラとでシートを挟持して搬送する、従来から複写機やプリンタの用紙搬送装置として利用されているローラ搬送装置が利用される。

浸漬部214は、クリーニング液(液体)234を収容する容器236を有する。クリーニング液234としては、水が利用される。なお、受像シートSに付着しているトナーを除去し易くするために、界面活性剤を約0.01%(=界面活性剤の重量/水の重量)添加してもよい。また、必要に応じて他の材料をクリーニング液234に添加してもよい。

容器236の内部空間は、越流壁238によって、受像シートSを浸漬するための浸漬槽240と、この浸漬槽240から越流したクリーニング液234を収容する越流槽242とに分断されている。容器236にはまた、浸漬槽240から越流壁238を越流して越流槽242に流れ込んだクリーニング液234を再び浸漬槽240に送り込むとともに越流槽242から浸漬槽240にクリーニング液234を送る過程で該クリーニング液234に含まれる異物(例えば、トナー)を回収する液体循環部244が付設されている。

液体循環部244は液体循環路248を有する。液体循環路248は、一端が越流槽242に接続され、他端が浸漬槽240の上方に位置している。したがって、越流槽242に溜まったクリーニング液234は、浸漬槽240に液面上から補給される。また、液体循環路248は、この液体循環路248に沿ってクリーニング液234を強制循環するためのポンプ250と、クリーニング液234に含まれる異物を除去するフィルタ部252を有する。

越流槽242の液面高さを一定にするために、液面高さを計測し、越流槽242内の水位が所定以下になると図示しない予備タンクから浸漬槽240にクリーニング液234が補充されるようにしてもよい。

容器236の浸漬槽240には、シート搬送経路230に沿って、シート供給部212から送られてきた受像シートSを浸漬槽240内のクリーニング液234中で搬送するために、複数の搬送機構256と、これら複数の搬送機構256の間で受像シートSをガイドするガイド部材(図示せず)とを有する。搬送機構256は、上述したローラ搬送装置が用いられる。ガイド部材としては、シート搬送経路230を挟み、所定の間隔をあけて対向する一対のガイド板(クリーニング液234が出入りできる複数の開口部を有する板)又はガイドワイヤ(シート搬送方向に伸び且つシート搬送方向と直交する方向に所定の間隔をあけて配置された複数のワイヤ)が好適に利用できる。

トナー除去部216は、シート搬送経路230を挟んで対向する一対のブラシローラ258を有する。これらブラシローラ258は、駆動系に連結された軸と、この軸の外周にナイロン繊維の植毛された基布を巻き付けたものが利用され、シート搬送経路230に沿って搬送される受像シートSの表面と裏面にそれぞれのブラシローラ258の毛が接触するように配置されている。また、ブラシローラ258の間を通過する受像シートSの表面又は裏面に付着しているトナーに接触して該受像シートSからトナーを除去するために、それぞれ図示しないモータに駆動連結されている。

なお、ブラシローラ258の周速度は、受像シートSの搬送速度の数倍から数十倍に設定される。また、ブラシローラ258の回転方向について簡単に説明すると、受像シートSの先端がブラシローラ258の対向部に進入するときブラシローラ258の毛先がシート搬送方向に移動し、受像シートSの先端が対向部を通過した後は毛先がシート搬送方向と逆方向に移動するように、ブラシローラ258の駆動モータを制御することが好ましい。

なお、図6では、受像シートSに接触して該受像シートSからトナーを除去する部材としてブラシローラ258を用いているが、回転軸の周囲にスポンジ又は布等の柔らかい部材を取り付けたローラを利用することもできる。

リンス部218は、一対のブラシローラ258の間を通過する又は通過した受像シートSの表面と裏面にクリーニング液234を供給するために、シート搬送経路230を挟み且つブラシローラ258の上方に配置されたスプレーノズル260を有する。このスプレーノズル260は、上述した液体循環路248の他端に接続されており、この液体循環路248で浄化されたクリーニング液234が供給されるようにしてある。なお、本実施形態において、スプレーノズル260は、所定の間隔をあけて液体噴射孔を形成した管をその途中で180°折り返して形成されている。
