【発明の属する技術分野】
本発明は燃料電池(たとえば、固体高分子電解質型燃料電池)用セパレータの製造方法に関し、とくに黒鉛、カーボン等の導電材料と熱可塑性樹脂との混合材料の成形体からなる燃料電池用セパレータの製造方法に関する。

【従来の技術】
図8、図9に示すように、固体高分子電解質型燃料電池10は、膜−電極アッセンブリ(MEA:Membrane-Electrode Assembly )とセパレータとの積層体からなる。膜−電極アッセンブリは、イオン交換膜からなる電解質膜11とこの電解質膜の一面に配置された触媒層12からなる電極(アノード、燃料極)14および電解質膜の他面に配置された触媒層15からなる電極(カソード、空気極)17とからなる。膜−電極アッセンブリとセパレータ18との間には、アノード側、カソード側にそれぞれ拡散層13、16が設けられる。セパレータ18にはアノード14、カソード17に燃料ガス(水素)および酸化ガス(酸素、通常は空気)を供給するためのガス流路27、28(燃料ガス流路27、酸化ガス流路28)および/または冷媒(通常、冷却水)を流すための冷媒流路26が形成されている。膜−電極アッセンブリとセパレータ18を重ねてセルを構成し、少なくとも1つのセルからモジュール19を構成し、モジュールを積層してセル積層体とし、セル積層体のセル積層方向両端に、ターミナル20、インシュレータ21、エンドプレート22を配置し、セル積層体をセル積層方向に締め付け、セル積層体の外側でセル積層方向に延びる締結部材(たとえば、テンションプレート24)、ボルト・ナット25にて固定して、スタック23を構成する。
各セルの、アノード側では、水素を水素イオン(プロトン)と電子にする反応が行われ、水素イオンは電解質膜中をカソード側に移動し、カソード側では酸素と水素イオンおよび電子(隣りのMEAのアノードで生成した電子がセパレータを通してくる、またはセル積層方向一端のセルのアノードで生成した電子が外部回路を通して他端のセルのカソードにくる)から水を生成する反応が行われ、かくして発電が行われる。

セパレータ18は燃料ガス、酸化ガス、冷媒を区画するため不透過性でなければならず、また隣接セル間の電子通路となるため導電性をもたなければならない。そのために、セパレータ18は、通常、カーボンプレート(カーボン、黒鉛等の導電材料と樹脂との混合材料の成形プレート)、導電性樹脂に流体流路を形成したもの、あるいはメタルプレートに流体流路を形成したもの、あるいはメタルプレートに流体流路を形成したものと樹脂フレームとの組み合わせ、等からなる。本発明はこのうちカーボンセパレータに係るもので、その製造方法に係るものである。
特開2001−313045号は、黒鉛と熱可塑性樹脂(バインダ)との混合材料をキャビティに低速射出成形し、キャビティ内でそのまま硬化させて、燃料電池用セパレータを製造することを開示している。射出成形条件は、たとえばつぎの通りである。
射出時間:5〜15秒
硬化時間:15〜90秒
射出成形、あるいは押出成形等でいったんセパレータの成形予備体(プリフォーム)を成形し、プリフォームに別のプレス機で反応ガス流路や冷却水流路を構成する溝をプレス成形する場合には、たとえば特開2001−122677号が開示しているように、混合材料あるいはプリフォームと、プレス金型との何れかを熱可塑性樹脂の融点以上とし、プレスを実行していた。

【発明が解決しようとする課題】
しかし、従来の燃料電池用セパレータの製造には、つぎの課題があった。
射出成形では、射出時間が5〜15秒の低速射出であり、飴状の混合材料がキャビティに射出された時に塊状になってキャビティ壁面に付着後すぐに硬化し、キャビティ内での分散性、流動性が悪く、製品が均一密度になりにくく、かつ、複雑な溝形状を出しにくい(形状成形性が悪い)。セパレータの導電性を満足させるために黒鉛材料を高配合(60wt%以上)させると流動性が著しく低下し、形状成形性が益々低下する。また、射出時間、硬化時間が、ともに長く、短サイクルで成形できず、量産性に欠ける。
また、形状付与のためにプレスする場合、材料、プリフォームとプレス金型の一方を熱可塑性樹脂の融点(たとえば、315℃)以上に加熱する必要があり、加熱に時間がかかる。また、冷却にも時間がかかり、プリフォームを融点以上に加熱した場合は冷却にたとえば1分以上、型温を熱可塑性樹脂の融点以上に上げた場合は冷却にたとえば約10分を要し、短サイクルを実現することができない。
本発明の第1の目的(各実施例に共通の目的でもある)は、短サイクル成形を可能にする燃料電池用セパレータの製造方法を提供することにある。
本発明の第2の目的(本発明の実施例1、2の特有の目的でもある)は、分散性と形状成形性を満足させることができる、燃料電池用セパレータの製造方法を提供することにある。
本発明の第3の目的(本発明の実施例3の特有の目的でもある)は、プレス型の加熱、冷却時間を短縮できる燃料電池用セパレータの製造方法を提供することにある。

【課題を解決するための手段】
上記目的を達成する本発明はつぎの通りである。
(1) 60wt%以上配合した黒鉛系材料からなる導電材料と熱可塑性樹脂との混合材料を製品形状より大きな形状のキャビティに300cm 3 /sec以上の射出速度で高速射出し、
前記高速射出による充填の途中または後にキャビティ内の混合材料を製品形状にプレスする、
燃料電池用セパレータの製造方法。
(2) 導電材料と熱可塑性樹脂との混合材料をキャビティに高速射出する工程を有する燃料電池用セパレータを製造方法であって、射出ゲートがセパレータの表裏面のうち溝形状が簡素な方の面に形成されている(1)記載の燃料電池用セパレータの製造方法。
(3) 前記溝形状が簡素な方の面は冷媒流路が形成されている面である(2)記載の燃料電池用セパレータの製造方法。
(4) 導電材料と熱可塑性樹脂との混合材料あるいはその成形予備体を、前記熱可塑性樹脂の融点以下の温度で温間プレスすることによりセパレータを成形する(1)〜(3)の何れかに記載の燃料電池用セパレータの製造方法。
(5) 前記温間プレスは、前記混合材料あるいはその成形予備体を前記熱可塑性樹脂の融点以上に加熱することなく、前記混合材料あるいはその成形予備体を前記熱可塑性樹脂の融点以下で保持した金型に入れて行う(4)記載の燃料電池用セパレータの製造方法。

上記(1)、(2)、(3)の燃料電池用セパレータの製造方法では、材料をキャビティに高速射出(ジェッティング)するので、低速射出に比べて射出時間を短縮でき、短サイクル成形が達成される(第1の目的の達成)。
また、キャビティへの材料の高速射出時に、材料が粉々になり、キャビティに材料を高い流動性で充填できる。これによって、導電材料を高配合させているにかかわらず、材料の分散性と溝等の形状出し性との両方が得られる(第2の目的の達成)。ただし、高速射出では製品がポーラスとなるので、材料が固化する前にキャビティ内材料をプレスして製品の密度コントロールをはかる。
上記(2)、(3)の燃料電池用セパレータの製造方法では、射出ゲートを溝形状が簡素な方の面に設けたので、成形後のゲート切断の、後加工が容易である。
上記(4)、(5)の燃料電池用セパレータの製造方法では、プレスが温間プレスのため、短サイクル成形が達成される(第1の目的の達成)。
また、温間プレスでは、型温は熱可塑性樹脂の融点以下(たとえば250℃)に加熱され、冷却されるので、熱可塑性樹脂の融点(たとえば、315℃)以上に加熱し、冷却する場合(熱間プレス)に比べて、プレス型の加熱、冷却時間を短縮できる(第3の目的の達成)。

【発明の実施の形態】
以下に、本発明の燃料電池用セパレータ製造方法を図1〜図7を参照して説明する。図8、図9と図8、図9を参照して述べた、燃料電池の一般構成は、本発明の燃料電池にも適用される。
本発明の燃料電池用セパレータ製造方法で製造されたセパレータが組み付けられる燃料電池は固体高分子電解質型燃料電池10である。該燃料電池10は、たとえば燃料電池自動車に搭載される。ただし、自動車以外に用いられてもよい。
燃料電池用セパレータ18は、黒鉛(カーボンを含む)等の導電材料と熱可塑性樹脂(バインダ)との混合材料を成形して製造したセパレータである。
セパレータ18の表面には、反応ガス流路27、28(燃料ガス流路、酸化ガス流路)、冷媒流路26の、少なくとも1種類の流路が形成される。
つぎに、本発明の燃料電池用セパレータ18の製造方法の各実施例を説明する。

〔本発明の第1実施例〕
図1に示すように、本発明の第1実施例に係る燃料電池用セパレータ18の製造方法は、導電材料と熱可塑性樹脂との混合材料30を製品形状より大きな形状のキャビティ31に高速射出する第1の工程と、高速射出による充填の途中または後にキャビティ内の混合材料30を製品形状にプレスする第2の工程とを、有する。

導電材料は黒鉛(カーボンを含む)などである。混合材料は、バインダとしての熱可塑性樹脂に、導電材料、たとえば黒鉛系材料を高配合(50wt%以上、望ましくは、60wt%以上)させたものである。導電材料を高配合させるのは、セパレータの導電性を上げるとともに、MEAとの接触抵抗を下げるためである。ただし、導電材料、たとえば黒鉛系材料を高配合させると、著しく流動性が低下し、キャビティ内における材料の分散性が悪くなり、セパレータの形状出し成形が困難になる。

射出した材料がキャビティの全域へ均一に流動して溝等の複雑な形状も得ることができるようにするために、射出ゲート32を通過する前には飴状となっている材料30を、ゲート32からキャビティ31内に射出した途端に粉々になり粉状で充填されるようにする。そのために、従来行われていなかった材料30の高速充填(ジェッティング)を行う。ジェッティングの射出率は、たとえば200cm3 /sec以上、望ましくは300cm3 /sec以上である。射出時間にすれば0.1秒のオーダであり、低速射出の場合の射出時間の5〜15秒に比べてはるかに短時間である。高速射出の場合、材料30が粉々になって流動するので、製品はポーラス状となり、反応ガスのリークや強度上問題となるので、従来ジェッティングによる製品製造は避けられていたが、本発明では均一充填と溝等の形状出し成形のために故意にジェッティングを利用する。そして、ポーラス状の問題は、第2の工程を設け、プレスによる製品密度調整を行うことによって、解決する。

第2の工程におけるプレスを可能とする(プレス代を得る)ために、第1の工程では、キャビティ31の大きさを、製品の厚さ方向に、製品形状より大きな形状としておく。すなわち、第1の工程では、金型33を型開き状態(図1のδを0より大、たとえば5mmにした状態)にして、キャビティ31に材料を射出する。その場合の空孔率((開いた金型内体積−セパレータ体積)/ 開いた金型内体積)は50%程度がよいが、材料30の粘度や成形機の能力で変更が可能である。そして、第2の工程でポーラス状の充填物を硬化する前にプレスして必要な所定密度を得るようにする。同時に、プレスにより製品の溝等の形状をより精確に出すようにする。粉状充填のため、プレス後の製品にはウエルド(多点ゲートの場合の粉状充填物の衝突部等の強度が弱い部分)等の発生も抑制される。

図3は、350t成形機(350トンの型締め力が出せる横型電動射出成形機)での射出率と空孔率との関係の一例を示す。斜線領域は成形可能領域を示す。この特性をもつ成形機では、300cm3 /sec以下の領域では空孔率を50%以上にしても粉にならず、ポーラス成形ができないこと、また、空孔率を50%以下では、空孔率が小さくなるほど、射出率を上げる必要があること、空孔率が0%に近づくと射出率を上げても成形ポーラス成形ができないこと、を意味している。

セパレータ製品の密度は、プレスタイミングと金型温度とプレス圧力でコントロールされる。
プレスタイミングについては、第2の工程のプレスは、高速射出による充填の途中または後に開始され、型締め(図1のδを0にして、図1の右半分の状態にする)を行うことにより充填物がプレスされセパレータ製品とされる。充填の途中から行ってもよい理由は、型を締め始めても型が充填物を押すまでに時間を要し、早くプレスしないと充填物が硬化して密度を上げることができなくなるからである。型閉じは高速で行われる必要がある。プレスは充填物が硬化完了する前に行わなければならない。型閉じ開始からプレス完了まで、約5秒で行う。この時間は従来の低速射出の材料硬化時間5〜15秒に比べて短時間である。

金型温度は熱可塑性樹脂の融点(たとえば、315℃)より低いが、低すぎると充填物が必要密度になるまでプレスされる前に硬化してしまい必要なセパレータ密度が得られなくなるので、所定温度以上の温間にあることがよく、たとえば250℃程度に維持される。図4は、型温とセパレータ密度との関係を示しており、型温が所定温度以上であれば、所定密度がコンスタントに得られるが、型温が所定温度以下の時は密度が低下していき所定密度が得られなくなることを示している。
図5は、第2の工程のプレス圧とセパレータ密度の関係を示している。プレス圧が所定圧力以上で所定密度がコンスタントに得られ、所定圧力以下では、圧力が低くなるにつれて密度が低下することを示している。

本発明の実施例1の作用・効果を説明する。
まず、黒鉛等の導電材料と熱可塑性樹脂との混合材料30をキャビティ31に高速射出(ジェッティング)するので(従来はジェッティングは避けなければならない方法とされていたが、本発明の方法ではジェッティングを故意に使うので)、低速射出の場合の射出時間5〜15秒に比べて射出時間をたとえば0.1秒に短縮でき(射出率にして300cm3 /sec)、その分、短サイクル成形が達成される。

また、高速射出(ジェッティング)では、キャビティ31への材料30の射出時に、それまで飴状であった材料30が粉々になり、キャビティ31に材料30を高い流動性で充填できる。導電材料を高配合させた樹脂は粘度が高く低速射出では粉々にすることができず、塊状で噴射されてキャビティ壁面に付着して冷却され固化しそれ以後に噴射されてくる材料の流れを阻害する。本発明の方法ではジェッティングによって、導電材料を高配合させているにかかわらず、材料の分散性と溝等の形状出し性との両方が得られる。その結果、均一密度で、かつ、溝等の複雑な形状も精度よく出された製品セパレータ18が得られる。

ただし、高速射出では材料が粉々になるため、製品セパレータ18がポーラスとなるので、第2の工程において、材料30が固化する前にキャビティ内に射出された材料30をプレスして、製品セパレータ18の密度コントロールをはかる。プレスは材料30が固化する前の行われなければならないので、時間約5秒で行われる。これを、従来の低速射出における硬化時間(プレスは伴わない)の15〜90秒に比べると大幅に短かく、本発明方法の射出+プレス時間を、従来の低速射出の射出+硬化時間と比べると、大幅に短かくなり、短サイクル成形が達成される。

本発明の第1実施例の製造例を説明する。
図1に示す高速射出(ジェッティング)射出プレス横型成形機にて、つぎの仕様で、セパレータ18を製造した。
・導電材料としての人造黒鉛75wt%と熱可塑性樹脂としての液晶ポリマー25wt%を、二軸押出機にて混練したものを、混合材料30として使用した。
・125mm四角の面積156cm2 、板厚2mmの平板成形品のセパレータ18を製造することとした。
・35ton横型電動射出成形機(3500kNの型締め力を出せる成形機)を使用した。
・初期型開きδを5mm(空孔率60%)とし、射出時間0.1秒(射出率300cm3 /sec)、金型温度250℃にて、高速射出をおこなった。射出完了後直ちにプレス開始、プレス厚2000kN、プレス時間5秒でプレスを行い、製品セパレータ18を得た。
射出ゲート32はセンター1点ダイレクトと、4点ダイレクト(縦横2分割で合計4分割としそれぞれび区域の中心にダイレクトを配置した)の2種類の例で行った。
結果は表1に示す通りであり、何れも外観、密度とも合格品であった。

〔本発明の第2実施例〕
図2に示すように、本発明の第2実施例に係る燃料電池用セパレータ18の製造方法は、導電材料と熱可塑性樹脂との混合材料30をキャビティ31に高速射出する工程を有する燃料電池用セパレータを製造方法(本発明の実施例1の方法であってもよい)であって、射出ゲート32がセパレータ18の表裏面のうち溝形状が簡素な方の面に形成されている方法である。図2は、センター1点ダイレクトの場合を示しいるが複数点ダイレクトの場合も同じである。
セパレータ18の一面に冷媒流路26が、他面に反応ガス流路27または28が形成されている場合、冷媒流路26の溝形状は、反応ガス流路27、28の溝形状に比べて簡素であるため、溝形状が簡素な方の面は、冷媒流路26が形成されている側の面となる。

本発明の第2実施例の作用・効果を説明する。
射出ゲート32を、セパレータ18の、溝形状が簡素な方の面に設けたので、成形後のゲート切断の、後加工が容易である。図2に示すように、射出成形・プレス後、セパレータ18に射出ゲート32が残るので、後加工によりゲート32を切断・除去しなければならないが、まわりのセパレータ面部分の溝形状が比較的簡素なため、ゲート除去加工時にセパレータや溝を損傷することなくゲート32を除去することができる。

〔本発明の第3実施例〕
図6に示すように、本発明の第3実施例に係る燃料電池用セパレータ18の製造方法は、導電材料と熱可塑性樹脂との混合材料30あるいはその成形予備体(プリフォーム)34を、金型に挿入する工程(図6の左半分の工程)と、ついで、温間プレスすることによりセパレータ18を成形する第2の工程(図6の右半分の工程)と、を有する。
温間プレスは、混合材料30あるいはその成形予備体34を、熱可塑性樹脂の融点(たとえば、315℃)以上に加熱することなく、混合材料30あるいはその成形予備体34を、熱可塑性樹脂の融点(たとえば、315℃)以下で保持した金型35に入れて行う。
ここで、プリフォームとは、理論密度値以下に成形し、形状としては、実形状を考慮し多少の凹凸がある比較的平板に近い形状の予備成形体である。

金型35は、成形予備体(プリフォーム)34に溝形状を付与するための金型である。金型35は、図6の例では竪型の場合を示したが、横型でもよい。
金型35は、図1の金型33とは別の金型であってもよいし、あるいは図1の金型33と同じ金型であってもよい。また、成形予備体(プリフォーム)34を形成するのに図1の射出成形機の金型33、またはそれとは別の押出成形機を用い、それによって形成した成形予備体(プリフォーム)34に溝形状を付与するのに図1の金型33とは別の金型35を用いてもよい。図6がその場合を示す。
図7は、金型温度とセパレータ密度との関係を示す。金型温度が樹脂の融点以下の温度であっても所定温度以上であれば、正規の密度が得られ、その所定温度と樹脂の融点以下の金型温度領域が温間プレス域(図7で斜線を施した領域)となることを示している。

本発明の第3実施例の作用・効果を説明する。
比較的大きく薄いセパレータ(たとえば、150cm2 以上で、最大板厚部位が2mm以下)の場合は、樹脂の流動距離に限界があり(金型の溝形状による流動抵抗大)射出成形できない場合がある。本発明では、プリフォーム34を温間プレスすることとしたので、溝形状を付与する程度の成形でセパレータ18を製造でき、容易にセパレータ18を成形できる。

従来の熱プレス成形は熱可塑性樹脂の融点(たとえば、315℃)以上の成形であり、予熱および冷却に多くの時間を要し、サイクルタイムが大となるが、本発明のような温間プレス(たとえば、250℃でのプレス)では、熱可塑性樹脂の融点(たとえば、315℃)以下でのプレスであり、樹脂を必要以上には溶融させないので、そして黒鉛との摩擦溶融がある場合でも微小の溶融であるため、プレス時間(冷却時間)を大幅に短縮でき(たとえば、約5秒で済み)、サイクルタイムを短縮できる。

本発明の第3実施例の製造例を説明する。
図1に示す射出成形機でプリフォーム34を成形し、図6に示すプリフォーム+温間プレス成形にて、つぎの仕様で、セパレータ18を製造した。
〔プリフォームの成形〕
・導電材料としての人造黒鉛(50μm)75wt%と熱可塑性樹脂としての液晶ポリエステル(融点315℃)25wt%を、二軸混練機にて混練したものを、材料30として使用した。
・プリフォーム形状は、セパレータ溝形状を考慮した多少の凹凸のある平板形状(面積500cm2 )とした。
・プリフォーム成形には350ton横型電動射出機を使用した。
・初期型開き量δは5mm、射出時間0.17秒(射出率は300cm3 /sec)、射出完了後プレス(第1実施例の第2工程のプレス)開始、プレス圧2000kN、プレス時間5秒、金型温度180℃(第1実施例の射出成形機の金型)、にて成形し、成形中は真空引きを行った結果、外観良好で、密度98%のプリフォーム34を得た。

〔温間プレス成形〕
・上記のプリフォーム34を、セパレータ溝形状が加工してある、温間温度(たとえば、250℃)に設定した、図6の金型35(図1の金型とは別の金型)にセットし、プレス圧5000kN(プレス中は真空引き)で温間プレス成形した。その結果、形状(溝の転写性)も良好で、密度も良好なセパレータ18(表2中に本発明として示したもの)を得た。
比較例1として、プリフォームを樹脂の融点以上、たとえば330℃とし、金型温度を温間温度250℃としてセパレータを製造し、
比較例2として、プリフォームの予熱を無しとし、金型温度を樹脂の融点以上、たとえば330℃としてセパレータを製造して、
本発明品と比較した。
結果を表2に示す。比較例1、2に比べて、本発明では、プレス(冷却)時間が大幅に短縮され、サイクルタイムを短縮できることがわかる。

【発明の効果】
