【発明の属する技術分野】
本発明は、電極体が外装缶に収納され、外装缶の開口部が封口体で塞がれ、電極体から引き出された集電リードが、外装缶及び封口体の少なくとも一方に溶接された電池に関し、特に、外装缶と封口体とが溶接によって封止された溶接封口電池に関する。

【従来の技術】
近年、携帯電話,AV機器,コンピュータなどの携帯機器の需要が高まるに伴い、密閉式二次電池に対する需要、中でも、リチウム二次電池に対する需要が高まっている。
この密閉式二次電池は、正極板及び負極板をセパレータを介して巻回して電極体を作製し、金属板を有底筒状に成形した外装缶にその電極体を収納し、外装缶の開口部に封口板を装着し、外装缶の開口部と封口板の外周とを封止することによって作製されている。

密閉式二次電池の形状としては、円筒形や角形が一般的である。特に角形密閉式電池は、携帯機器に搭載するに際してスペース効率が優れている点で注目されており、特に薄形の角形密閉式電池に対する期待が高まっている。
封止は、電解液やガスが漏出するのを防止するために行い、機械式かしめ法で行われることも多いが、かしめ法による封口が困難な場合、特に角形密閉式電池の場合などには、レーザ溶接による封止が多く行われている。

電極体からの集電については、例えばアルミニウム合金を外装缶とするリチウム二次電池においては、一般的に封口板は外装缶に溶接されて、外装缶と共に正極端子を兼ね、負極端子は封口板上において、封口板とは絶縁状態で取り付けられる。そして、正極板と外装缶とは正極集電体を介して、負極板と負極端子とは負極集電体を介して電気的に接続されている。

ここで、集電体としては、通常薄い金属板(例えば厚さ0.1mmにニッケル板やアルミニウム板)が用いられ、各集電体と極板との接合、各集電体と端子との接合は、それぞれ溶接によってなされている。
ところで、特開平9−171809号公報には、正極芯体から集電リードを引き出し、外装缶と封口体との溶接時に、引き出された集電リードも同時に溶接する技術が開示されており、この技術を用いれば、正極集電体と正極板との溶接は不要で、且つ正極集電体と正極端子との溶接も別途に必要ないので、その分だけ溶接回数を削減して、製造工程を簡略化することができる。

ところで、一般的に携帯機器においては、使用時に落下したり振動が加わったりする可能性があるので、密閉式電池において、電池に落下衝撃や振動が加わった場合にも電力を安定して供給できるという性能も要求される。

【発明が解決しようとする課題】
ところが、上記のように外装缶と封口体とを溶接する時に集電リードも同時に溶接して密閉型電池を作製した場合、電池に落下衝撃や振動が加わったときに集電リードが溶接部分に沿って破断しやすい。そして、集電リードが破断すると、導通不良となる。即ち、内部抵抗が非常に高くなったり不安定になるので、電力が安定して供給できなくなる。

このように溶接部で破断しやすい理由としては、芯体材料としては、通常薄い金属箔が用いられているが、集電リードもこれと同じ金属箔で形成されているため、集電リードの引っ張り強度が得られにくいことや、集電リードと外装缶との溶接箇所が外装缶と封口体との溶接箇所と同じ位置となるため集電リードに引っ張り力がかかりやすいことが考えられる。

ここで、集電リードの溶接部分における幅を大きく設定すれば、破断しにくくなるとも考えられるが、実際には、外装缶のサイズによって、集電リードの溶接部分における幅も制限されるので、あまり大きく設定することはできない。本発明は、電極体から引き出された集電リードが、外装缶の開口縁部と封口体とによって挟持され、外装缶の開口部と封口体との境界部が前記集電リードと共に溶接部で溶接される電池において、電池に落下衝撃や振動が加わっても、集電リードの溶接部分が破断して導通不良が発生することがないようにすることを目的とする。

【課題を解決するための手段】
本発明は、上記目的を達成するために、電極体から引き出された集電リードが、外装缶の開口縁部と封口体とによって挟持され、外装缶の開口部と封口体との境界部が前記集電リードと共に溶接部で溶接される電池において、集電リードを、少なくとも溶接部側の端部において、複数のリード片に分割することとした。

或は、集電リード内において、溶接部側の端部を起点として、溶接部近傍位置にかかるように、スリットを1本以上形成してもよい。集電リードに落下衝撃や振動が加わって破断する場合には、一般的に、リードの幅方向端部において溶接ラインに沿って亀裂が発生し、この亀裂が溶接ラインに沿って成長することによって破断に到るが、最初に亀裂が発生するときには多くの力が費やされるが、一旦亀裂が発生した後は、少ない力が加わっただけでも亀裂が伸展する。

ここで、上記のように、集電リードが、溶接部側の端部において、複数のリード片に分割されていれば、或は、集電リード内において、溶接部側の端部を起点として、スリットを1本以上形成すれば、リード片のすべてが破断に到るまでに、各リード片ごとに亀裂が発生するのに多くの力が費やされるので、電池に落下衝撃や振動が加わっても、リードの破断が生じにくいことになる。

【発明の実施の形態】
図1は、本発明の一実施形態にかかる角形密閉式電池の斜視図である。図2は、この角形密閉式電池における封口蓋の部分断面図である。
この角形密閉式電池は、リチウム二次電池であって、有底角筒形の外装缶10の内部に、渦巻電極体20に非水電解液が含浸された電極体が収納され、外装缶10の開口部を封口蓋30で封口した構造である。

外装缶10は、Al−Mn系合金の板が有底角筒形に成形されたものである。
渦巻電極体20は、負極板21と正極板22(図3(B)参照)とが、セパレータを介して断面楕円状に卷回されたものである。
図3(A)は、巻回する前の正極板22の正面図及び底面図、(B)は、巻回する前の負極板21の正面図及び底面図である。

負極板21は、層状カーボン(グラファイト粉末)が板状の芯体(例えば厚さ18μmの銅箔)に塗着されたものである。この負極板21には負極リード212が取り付けられており、この負極リード212を介して負極端子32と電気的に接続されている。一方、正極板22は、正極活物質としてのリチウム含有酸化物(例えばコバルト酸リチウム)と導電剤(例えばアセチレンブラック)とからなる正極合剤が、板状の芯体(例えば厚さ20μmのアルミニウム箔)に塗着されたものであって、正極リード222を介して、正極端子兼用の外装缶10と電気的に接続されている。

なお、渦巻電極体の最外周部分では、正極芯体が露出され、正極芯体と電池外装缶内面とが接触している。また、正極リード222は、正極芯体220の最外周部分に略コ字状の切り込み(切欠223に相当する形)を設け、それを反転させた形成されたものであって、この正極リード222は、渦巻電極体20の外周面に保護テープ25で固定されている。

電極体20に含浸される非水電解液は、例えば、エチレンカーボネートとジエチルカーボネートとの体積混合比が40:60である混合溶媒に、溶質としてのLiPF6を1mol/lの濃度で溶解したものである。
封口蓋30は、封口板31の中央付近に負極端子32が取り付けられて構成されている。

封口蓋30は、外装缶10の材料と同じアルミニウム合金からなる板が外装缶10の開口部に填まり込むよう長方形状に成形された封口板31に、負極端子32などが取り付けられて構成されており、封口板31の外周部と外装缶10の開口縁部11とが、レーザ溶接によって封止されている。そして、この溶接封止部に、上記正極リード222の先端部も共に溶接接合されている。図1中、222Aは正極リード222の先端部分にライン状に形成された溶接部分を示している。

負極端子32は、キャップ部材320が円筒状のスリーブ部材321上に取り付けられて構成されている。図2に示すように、封口板31の中央部には貫通孔が形成されており、この貫通孔にスリーブ部材321がガスケット33を介してはめ込まれている。
封口板31の内面側に絶縁性樹脂からなる絶縁板34が取り付けられている。この絶縁板34は、その両端にスペーサ34Aが一体成形されており、これが電極体20と封口板31との間に介在し、電極体20と封口板31との接触を防止する働きをなす。

また、負極端子32のスリーブ部材321には、集電板35が接続されている。これらの絶縁板34及び集電板35は、スリーブ部材321によってかしめ圧着されて封口板31に固定されており、負極端子32及び集電板35は、ガスケット33及び絶縁板34によって封口板31と絶縁された状態となっている。この集電板35は、上記負極リード212と溶接接合されている。

〔正極リード222の特徴〕
正極リード222には、スリット(切れ目)224が形成されている。
このスリット224は、ライン状の溶接部分222Aの近傍位置を含むように形成する。即ち、スリット224の一端が、溶接部分222Aの近傍に位置するように形成する。

また、スリット224を形成する方向は、溶接ライン(ライン状の溶接部分222A)とのなす角度が、ある程度以上の大きさ(例えば45°以上)になるような方向とすることが好ましい。特に、溶接ラインに対してほぼ垂直な方向に形成することが好ましい。
また、スリット224を形成することによって、正極リード222の溶接部分222Aの近傍が分割されて複数のリード片が形成されるが、この複数のリード片の幅がほぼ均等となるように形成することが好ましい。

また、正極リード222に形成するスリット224の数は、1本でも2本以上でもよいが、スリット224の数が5本を超えると、分割形成される各リード片の幅が狭くなりすぎるので、スリット224の数を5本以下とするのが好ましい。
図4(A)〜(C)は、正極リード222にスリット224を形成する形態の具体例を示す図であって、当図では、正極リード222の溶接部分222A近傍だけを表示している。

例えば、図4(A)に示すようにスリット224を1本だけ形成する場合には、正極リード222における溶接部分222Aの近傍を2つのリード片225A,225Bに2等分されるように、溶接ラインに対して垂直に形成することが好ましい。また、図4(A),(B)に示すように、スリット224を2本以上形成する場合には、正極リード222における溶接部分222Aの近傍が、複数のリード片225A,225B,…にほぼ等分されるように、溶接ラインに対して垂直に形成することが好ましい。

〔正極リード222の特徴による効果について〕
図5,図6は、リードに落下衝撃あるいは振動が加わることによってリードが破断するメカニズムを説明する図であって、図5は、上記正極リード222にようにスリットを形成した本実施形態にかかる電池について示し、図6は、リードにスリットを形成していない比較例にかかる電池について示している。

先ず、図6を参照しながら一般的にリードが破断するメカニズムを説明する。リードに落下衝撃や振動が加わって破断する場合には、一般的に、(a)→(b)のように、リードの幅方向端部において溶接ラインに沿って亀裂が発生し、その後、(b)→(c)→(d)のように、亀裂が溶接ラインに沿って成長することによって破断に到る。

ここで、最初に亀裂が発生する(a)→(b)の段階において多くの力が費やされるが、一旦亀裂が発生した後には、すでに発生した亀裂が引き金となって亀裂が成長していくので、(b)→(d)の段階においては力をあまり費やすことなく亀裂が成長する。即ち、(a)→(d)の中で、亀裂が発生する(a)→(b)段階が律速段階となる。

一方、図5のように、リードに予めスリットが形成されている場合も、溶接ラインに沿って亀裂が成長することによって破断に到る点は同様であるが、リード片のすべてが破断に到るまでに、スリットが形成されている箇所でも亀裂が発生するのに多くの力が費やされる。即ち、(a)→(b)の段階で亀裂1が発生するのに多くの力が費やされるだけでなく、(c)のように片方のリード片が破断した後、更に(c)→(d)の段階で、残りのリード片の端部に亀裂2が発生するのにも多くの力が費やされる。

よって、図5のようにスリットを形成した場合は、上記図6のようにスリットを形成してない場合と比べて、リードの破断が生じにくい。
なお、溶接ラインとスリットとのなす角度があまりに小さいと、このスリットが引き金となって溶接ラインに沿って亀裂が成長する可能性もあるが、上記のスリット224のように、溶接ラインに対してある程度の角度があれば、それが引き金となって亀裂が成長することもない。

【実施例】
上記実施の形態にかかる電池の製造方法について、説明する。
正極板の作製: 正極合剤として、LiCoO2を85重量部、人造黒鉛粉末5重量部、カーボンブラック5重量部とを充分混合した後、ポリフッ化ビニリデン(PVdF)5重量部を溶解したN−メチル−2−ピロリドンに加えて、正極スラリーとする。

この正極スラリーを、正極芯体220となるアルミ箔(長さ335mm、幅38mm、厚さ20μm)上に塗布し、乾燥して、正極活物質層221を形成する。これをローラープレス機により圧延し、110℃で3時間真空乾燥処理するこによって、正極板22を作製する。
尚、正極芯体の巻終部分から20mmまでは、正極芯体の両面に正極活物質層を塗布せず、芯体露出部分とし、又、巻終部分から20〜50mmの範囲は、正極芯体の片面のみに正極活物質層を塗布する。

そして、芯体露出部分における切欠223を形成しようとする箇所に、略コ字状に切り込みを入れる。本実施例では、正極リード222先端(溶接部分222A)の幅が5mmとなるようにする。
負極板の作製: 負極合剤として、粒子径5〜25μmの天然黒鉛粉末95重量部に、PVdF5重量部を溶解したN−メチル−2−ピロリドンを加えて、負極スラリーとする。

この負極スラリーを、負極芯体210となる銅箔(長さ315mm、幅39mm、厚さ18μm)上に両面塗布し、乾燥して、負極活物質層211を形成する。これをローラープレス機により圧延し、端部に負極リード212としてのニッケル板をスポット溶接した後、110℃で3時間真空乾燥処理することによって、負極板21を作製する。

渦巻電極体の作製: 上記負極板21をポリエチレン製の帯状セパレータで覆い、帯状の正極板22とを積層させて巻回する。
この巻回時において、正極芯体の片面のみに正極活物質層を塗布した部分を渦巻電極体の内側に向くように巻回する。これによって、渦巻電極体20の最外周部において正極芯体が露出される。その巻終部分を巻終テープ(不図示)で固定し、偏平に押しつぶすことによって渦巻電極体20が作製される。

電池の組み立て: 上記渦巻電極体20の上部に、封口蓋30を配置し、負極リード212と集電板35とを溶接して電気的に接続する。
渦巻電極体20において、上記正極芯体露出部分の略コ字状切り込み箇所を反転させることによって、正極リード222を形成する(同時に切欠223も形成される)。そして、保護テープ25で、正極リード222を渦巻電極体20の外周面に固定する。このとき、正極リード222の先端部は、封口板上面部を少し越える程度に調整する。

次に、この渦巻電極体20を外装缶10内に挿入すると共に、封口蓋30を外装缶10の開口部に填めこむ。この時、渦巻電極体最外周に位置する正極芯体露出部分と外装缶内面とは接触する。また、正極リード222は、外装缶開口縁部と封口板31とによって挟持される。
尚、正極リード222の先端部が封口板31の上面部よりもかなり突出した場合には、適当な長さに切断することによって調整する。

最後に、外装缶10と封口板31との境界部に沿ってレーザ光を照射することによって両者を溶接する。この溶接時に、正極リード222の先端部(溶接部分222A)も外装缶10と封口板31とに同時に溶接されて電気的に接続される。
レーザー溶接後、スリーブ部材321の孔から、電解液注入用のノズルを用いて外装缶10の内部に非水電解液を注液し、スリーブ部材321のかしめられた上端部にキャップ部材320を固定することによって電池が作製される。

尚、正極リード222の厚みは20μmと薄いので、渦巻電極体は電池外装缶内に容易に挿入できると共に、電池外装缶と封口板とで挟み込んでも、嵌合面に大きな隙間が生じることがない。従って、レーザー溶接により、確実に正極集電体を、電池外装缶と封口板とに溶接することができる。
スリットの形成: 本実施例では、正極リード222の端部に、溶接部分222Aのラインに対して垂直となるようにカッターで切り込みを入れてスリット224を形成する。

スリットの本数及び位置については、図4(A)の例では、正極リード222の幅方向中央にスリットを1本形成してある。
図4(B)の例では、スリットを3本し、3つの各リード片の幅が1.5mmとなるようにしてある。図4(C)の例ではスリットを5本形成し、5つの各リード片の幅が0.7mmとなるようにしてある、
スリットの長さについては、いずれの場合も、溶接部分222Aのライン中央から2.5mm離れたところまで形成してある。

正極リード222にスリット224を形成する時期については、上記正極板の作製工程の中で、略コ字状の切り込みを形成するときに形成してもよいし、電池の組み立て工程において、正極リード222を反転させた後に形成してもよい。
[実験]
上記図4(A)〜(C)のように、正極リード222にスリットを、1本,3本,5本形成した実施例の電池を5個づつ作製すると共に、正極リード222にスリットを形成しない以外は同様にして比較例の電池を5個作製した。

そして、実施例及び比較例の各電池(5個づつ)について、以下のようにして落下試験を行なった。
先ず、落下試験前に電池の内部抵抗(IR)を測定しておく。
次に、コンクリート平面上に、30cmの高さから電池を落下させる。このとき、電池の6つの各面を下に向けた状態で合計6回落下させて1セットとする。

そして、1セットの落下を行なうごとに、電池の内部抵抗(IR)を測定し、測定した内部抵抗が、落下試験前の内部抵抗に対して、±10%以上変動したときに試験を終了する。ここで、電池の内部抵抗が±10%以上変動したときが、リード片のすべてが破断したときであるという判断の基に、終了までのセット数を破断セット数としてモニタする。

図7は、その試験結果を示すものであって、各電池について、試験終了までのセット数を示しており、図中○印は、各電池における試験終了までのセット数の平均を示している。
また、表1には、各電池について、試験終了までのセット数の平均値(AVE.)、最大値(MAX.)、最小値(MIN.)を示している。

図7及び表1の結果から、実施例の電池では、比較例の電池と比べて、破断セット数が大きいこと、即ち、落下衝撃に対してリードが破断しにくくなっていることがわかる。

また、実施例の電池の中では、スリット1本のものが、スリット3本,5本のものと比べて破断セット数が大きいことがわかる。これは、スリットの本数が大きくなるほど各リード片の幅が小さくなることも破断しやすさに影響するためと考えられる。
これより、形成するスリットの本数は、5本以下とするのがよいと考えられる。

(変形例など)
正極リードに形成するスリットの形態については、上記実施の形態で説明したように直線状に切り込みを入れる以外に、曲線状に切り込みをいれてもよいし、細長い形状(例えばくさび状)に切り抜きを入れてもよい。
また、上記実施の形態では、正極芯体の一部に切り込みを入れて正極リードを形成したが、正極芯体とは別の金属箔を正極芯体に接続して正極リードを形成する場合においても、同様にして正極リードにスリットを形成すれば、同様の効果を奏する。

また、上記実施の形態では、封口板と外装缶とが、レーザ溶接によって封止されている例を示したが、電子ビームなどで溶接されているものにおいても同様に実施することができる。
また、上記実施の形態では、外装缶と封口体との溶接部に、正極芯体から引き出された正極リードが溶接されている電池について示したが、外装缶と封口体との溶接部に負極芯体から引き出された負極リードが溶接されている電池においても同様に実施することができる。

また、必ずしも外装缶と封口体とが溶接封口された電池に限らず、極板がら引き出されたリードを外装缶あるいは封口体に溶接し、外装缶と封口体とをかしめ等で封止した電池にも適用できる。
また、上記実施の形態では、角形密閉式のリチウム二次電池を例にとって説明したが、円筒型密閉式電池においても同様に実施することができ、リチウム二次電池以外の電池(アルカリ二次電池など)にも適用できる。

【発明の効果】
以上説明したように、本発明によれば、電極体から引き出された集電リードが外装缶及び封口体の少なくとも一方に溶接されている電池において、集電リードを、少なくとも溶接部近傍の領域において、複数のリード片に分割することによって、或は、集電リード内において、溶接部近傍位置にかかるように、スリットを1本以上形成することによって、電池に落下衝撃や振動が加わっても、リードの破断が生じにくいようにした。

よって、本発明は、特に携帯機器用の電池を製造する上において有効な技術である。
