【発明の属する技術分野】
本発明は、プリンタ、複写機やファクシミリ装置などの電子写真方式の画像形成技術に係り、特に現像方式として湿式現像を採用した画像形成技術に関するものである。

【従来の技術】
従来、帯電している感光体(像担持体)を露光手段により露光して当該感光体に静電潜像を形成し、現像手段によりトナーを感光体に付着させて静電潜像を顕像化してトナー像を形成し、このトナー像を転写紙に転写して所定の画像を得るようにした電子写真方式の画像形成装置が実用化されている。ここで、現像手段の現像方式として、液体キャリアにトナーを分散した現像液を用いる湿式現像方式が知られている。この湿式現像方式は、トナーの平均粒子径が0.1〜2μmと小さいので高解像度の画像が得られる、液体のため流動性が高いことから均一な画像が得られる、などの利点を有しているため、種々の画像形成装置が提案されている(例えば特許文献1参照)。この装置は、高粘度で高濃度の現像液を用いるものであって、現像後における感光体上の現像液から液体キャリアなどを除去することにより画質を向上するようにしたものである。

【発明が解決しようとする課題】
ところで、例えば静電潜像に占める画像部の比率である画占率が高い画像を連続して形成すると感光体上にトナーが多く付着するので、現像液を貯留する容器から感光体に移動する液体キャリアは少ない。逆に、画占率が低い画像を連続して形成すると感光体上にはトナーが少量しか付着しないため、上記容器から感光体に移動する液体キャリアは画占率が高い場合に比べて増大する。このように、容器から感光体上に移動する現像液に含まれる液体キャリアの量は画占率によって大きく変動するため、容器に残っている現像液のトナー濃度も、それによって変動してしまうこととなる。

ところが、上記従来の特許文献1に記載の装置は、単に、一定量の液体キャリアを感光体上から除去する構成を備えているに過ぎず、感光体上の液体キャリア量に応じて除去量を調整するものではない。その結果、たとえ除去した液体キャリアを容器に戻したとしても、容器内の現像液のトナー濃度が変動するのを抑制することはできない。

本発明は、上記課題に鑑みてなされたもので、容器内の現像液のトナー濃度が変動するのを抑制することができる画像形成装置およびその方法を提供することを目的とする。

【課題を解決するための手段】
この発明にかかる画像形成装置は、上記目的を達成するために、静電潜像を担持可能に構成された像担持体と、液体キャリア及びトナーを含む現像液を貯留する容器と、現像液を像担持体に供給して静電潜像を現像する現像ユニットと、像担持体に付着した現像液から、液体キャリアを回収する回収手段と、容器に貯留される現像液のトナー濃度を検出する濃度検出手段とを備え、回収手段が容器に戻す液体キャリアの戻し量を、濃度検出手段の検出結果に基づき調整し、容器に貯留される現像液のトナー濃度を制御することを特徴としている。

また、この発明にかかる画像形成方法は、像担持体表面に形成された静電潜像を、液体キャリアにトナーを分散した現像液により現像する画像形成方法であって、上記目的を達成するために、現像液を貯留する容器から像担持体上まで現像液を搬送して、現像液を像担持体上に供給する現像液供給工程と、現像液供給工程にて供給されて像担持体表面に付着した現像液から、液体キャリアを回収して容器に戻す回収工程とを備え、回収工程は、容器に貯留される現像液のトナー濃度を検出した結果に応じて、容器に戻す液体キャリアの戻し量を調整することで、容器に貯留される現像液のトナー濃度を制御することを特徴としている。

これらの構成によれば、像担持体に付着する現像液に含まれる液体キャリアが回収され、現像液を貯留する容器に戻される。このとき、容器に戻される液体キャリアの戻し量が調整されることにより、例えば容器内の現像液のトナー濃度が増大したときに戻し量を増大し、上記トナー濃度が低下したときに戻し量を低減することによって、容器内の現像液のトナー濃度の変動を抑制することが可能になる。
また、静電潜像に占める画像部の比率を求める手段をさらに備え、比率が所定値よりも低い場合は、容器への液体キャリアの戻し量を多くするように構成しても良い。
また、現像ユニットは、現像位置で像担持体に対向する現像液担持体と、容器から現像液を汲み上げて現像液担持体の表面に塗布する塗布ローラとを有し、現像液担持体は塗布ローラにより塗布された現像液を表面に担持しつつ現像位置にまで搬送して、現像液を現像位置で像担持体表面に接触させることで像担持体表面に供給するように構成しても良い。

なお、回収した液体キャリアの全てを容器に戻すのに限られず、回収量の一部のみを容器に戻すようにしてもよい。しかし、前記回収手段は、液体キャリアの回収量が調整可能に構成され、その調整された回収量だけ回収した液体キャリアを全て前記容器に戻すような構成を採用すると、回収量の一部のみを容器に戻す構成に比べて、容器に戻す構成を簡素化することができるとともに、回収量を調整するだけで容易に戻し量を調整することが可能になる。

【発明の実施の形態】
図1は本発明に係る画像形成装置の一実施形態であるプリンタの内部構成を示す図、図2は図1の要部拡大図、図3は同プリンタの電気的構成を示すブロック図である。このプリンタは、ブラック(K)のトナーを含む現像液を用いて単色画像を形成する湿式現像方式の画像形成装置であり、ホストコンピュータなどの外部装置から画像信号を含む印字指令信号が主制御部100に与えられると、この主制御部100からの制御信号に応じてエンジン制御部110がエンジン部1の各部を制御して、装置本体2の下部に配設された給紙カセット3から搬送した転写紙、複写紙および用紙(以下「転写紙」という)4に上記画像信号に対応する画像を印字出力する。

上記エンジン部1は、感光体ユニット10、露光ユニット20、現像ユニット30、転写ユニット40などを備えている。これらのユニットのうち、感光体ユニット10は感光体11、帯電部12、除電部13およびクリーニング部14を備えている。また、現像ユニット30は現像ローラ31などを備えている。さらに、転写ユニット40は中間転写ローラ41などを備えている。

感光体ユニット10では、感光体11が図1の矢印方向15(図中、時計回り方向)に回転自在に設けられている。そして、この感光体11の周りには、その回転方向15に沿って、帯電部12、現像ローラ31、スキージーローラ51,52,53(後述)、中間転写ローラ41、除電部13およびクリーニング部14が配設されている。また、帯電部12と現像ローラ31との間の表面領域が露光ユニット20からの光ビーム21の照射領域となっている。帯電部12は、本実施形態では帯電ローラからなり、帯電バイアス発生部111から帯電バイアスが印加されて、感光体11の外周面を所定の表面電位Vd(例えばVd=DC+600V)に均一に帯電するもので、帯電手段としての機能を有する。

この帯電部12によって均一に帯電された感光体11の外周面に向けて露光ユニット20から例えばレーザで形成される光ビーム21が照射される。この露光ユニット20は、露光制御部112から与えられる制御指令に応じて光ビーム21により感光体11を露光して、感光体11上に画像信号に対応する静電潜像を形成するもので、露光手段としての機能を有する。例えば、ホストコンピュータなどの外部装置よりインターフェース102を介して主制御部100のCPU101に画像信号を含む印字指令信号が与えられると、主制御部100のCPU101からの指令に応じてCPU113が露光制御部112に対し所定のタイミングで画像信号に対応した制御信号を出力する。そして、この露光制御部112からの制御指令に応じて露光ユニット20から光ビーム21が感光体11に照射されて、画像信号に対応する静電潜像が感光体11上に形成される。このように、この実施形態では、感光体11が本発明の「像担持体」に相当する。

こうして形成された静電潜像は現像ユニット30の現像ローラ31から供給されるトナーによって顕像化される。現像ユニット30は、現像ローラ31に加えて、現像液32を貯留するタンク33、タンク33に貯留された現像液32を汲み上げて現像ローラ31に塗布位置34aで塗布する塗布ローラ34、塗布ローラ34上の現像液層の厚さを均一に規制する規制ブレード35、感光体11へのトナー供給後に現像ローラ31上に残留した現像液を除去するクリーニングブレード36および後述するメモリ37(図3)を備えている。現像ローラ31は感光体11に従動する方向(図1中、反時計回り)に感光体11とほぼ等しい周速で回転する。塗布ローラ34は現像ローラ31と同一方向(同図中、反時計回り)に約2倍の周速で回転する。

現像液32は、本実施形態では、着色顔料、この着色顔料を接着するエポキシ樹脂などの接着剤、トナーに所定の電荷を与える荷電制御剤、着色顔料を均一に分散させる分散剤等からなるトナーが、液体キャリア中に分散されてなる。本実施形態では、液体キャリアとして例えばポリジメチルシロキサンオイルなどのシリコーンオイルを用いており、トナー濃度を5〜40重量%として、湿式現像方式で多く用いられる低濃度現像液(トナー濃度が1〜2重量%)に比べて高濃度にしている。なお、液体キャリアの種類はシリコーンオイルに限定されるものではなく、また、現像液32の粘度は、使用する液体キャリアやトナーを構成する各材料、トナー濃度などによって決まるが、本実施形態では、例えば粘度を50〜6000mPa・sとしている。

感光体11と現像ローラ31との間隔(現像ギャップ=現像液層の厚さ)は、本実施形態では例えば5〜40μmに設定し、現像ニップ距離(現像液層が感光体11および現像ローラ31の双方に接触している周方向の距離)は、本実施形態では例えば5mmに設定している。上述した低濃度現像液の場合にはトナー量を稼ぐべく100〜200μmの現像ギャップを必要とするのに比べて、高濃度現像液を用いる本実施形態では現像ギャップを短縮することができる。従って、現像液中を電気泳動によって移動するトナーの移動距離が短縮するとともに、同一の現像バイアスを印加してもより高い電界が発生するので、現像効率を向上することができ、現像を高速に行えることとなる。

このような構成の現像ユニット30において、タンク33に貯留された現像液32が塗布ローラ34により汲み上げられ、規制ブレード35により塗布ローラ34上の現像液層の厚さが均一に規制され、この均一な現像液32が現像ローラ31の表面に付着し、現像ローラ31の回転に伴って感光体11に対向する現像位置16に搬送される。現像液中のトナーは、荷電制御剤などの作用によって例えば正に帯電している。

そして、現像位置16において現像ローラ31に担持されている現像液が現像ローラ31から供給されて感光体11に付着し、現像バイアス発生部114から現像ローラ31に印加される現像バイアスVb(例えばVb=DC+400V)によってトナーが現像液中を現像ローラ31から感光体11に移動して、静電潜像が顕像化される。また、感光体11に付着せずに現像ローラ31上に残った現像液は、クリーニングブレード36により掻き落とされ、自重でタンク33に戻る。このように、この実施形態では、現像ローラ31が本発明の「現像液担持体」に相当し、タンク33が本発明の「容器」に相当する。

上記のようにして感光体11上に形成されたトナー像は、感光体11の回転に伴って中間転写ローラ41に対向する1次転写位置44に搬送される。中間転写ローラ41は感光体11に従動する方向(図1中、反時計回り)に感光体11とほぼ等しい周速で回転しており、転写バイアス発生部115から1次転写バイアス(例えばDC−400V)が印加されると、感光体11上のトナー像が中間転写ローラ41(転写媒体)に1次転写される。1次転写後における感光体11上の残留電荷はLEDなどからなる除電部13により除去され、残留現像液はクリーニング部14により除去される。

中間転写ローラ41の適所(図1では中間転写ローラ41の鉛直下方)に2次転写ローラ42が対向配置されており、中間転写ローラ41に1次転写された1次転写トナー像は中間転写ローラ41の回転に伴って2次転写ローラ42に対向する2次転写位置45に搬送される。一方、給紙カセット3に収容されている転写紙4は、1次転写トナー像の搬送に同期して搬送駆動部(図示省略)により2次転写位置45に搬送される。そして、2次転写ローラ42は中間転写ローラ41に従動する方向(図1中、時計回り)に中間転写ローラ41と等しい周速で回転しており、転写バイアス発生部115から2次転写バイアス(例えば定電流制御で−100μA)が印加されると、中間転写ローラ41上のトナー像が転写紙4に2次転写される。2次転写後における中間転写ローラ41上の残留現像液はクリーニング部43により除去される。こうしてトナー像が2次転写された転写紙4は、所定の転写紙搬送経路5(図1中、一点鎖線)に沿って搬送され、定着ユニット6によってトナー像が定着され、装置本体2の上部に設けられた排出トレイに排出される。また、装置本体2の上面には、例えば液晶ディスプレイおよびタッチパネルからなる操作表示パネル7が配設されており、使用者による操作指示を受け付けるとともに、所定の情報を表示して使用者に報知する。このように、この実施形態では、転写バイアス発生部115が本発明の「転写手段」に相当する。

次に、スキージーローラ51,52,53の構成について説明する。スキージーローラ51,52,53は、感光体11上の現像位置16と1次転写位置44との間、すなわちトナー像が担持されている現像担持領域に、回転方向(現像液の搬送方向)15に並んで対向配置されている。スキージーローラ51,52,53は、それぞれ、感光体11に対して接離方向に移動可能に支持されている。すなわち、例えばソレノイドまたはモータなどからなるアクチュエータ61,62,63(図3)が接離駆動部118(図3)によって駆動されると、スキージーローラ51,52,53は、それぞれ、接触位置(図1中、実線)と離間位置(図1中、破線)との間で往復移動する。接触位置は、感光体11上に担持されている現像液にスキージーローラ51,52,53が接触する位置であり、離間位置は、上記現像液にスキージーローラ51,52,53が接触しない位置である。

また、スキージーローラ51,52,53は、接触位置においてローラ駆動モータ64(図3)がモータ駆動部119(図3)によって回転駆動されると、感光体11に従動する方向(図1中、反時計回り)に感光体11とほぼ等しい周速で回転する。スキージーローラ51,52,53は、接触位置に配置されて感光体11の表面に担持されている現像液32の表層の液体キャリアに接触することにより感光体11から液体キャリアを剥ぎ取るものである。

図2に示すように、スキージーローラ51,52,53にはクリーニングブレード54が当接しており、スキージーローラ51,52,53により感光体11から剥ぎ取られた液体キャリアは、それぞれクリーニングブレード54により掻き取られてスキージーローラ51,52,53から除去される。ここで、タンク33の開口は、各クリーニングブレード54のスキージーローラ51,52,53への当接位置の下方まで延設されている。これによって、クリーニングブレード54によりスキージーローラ51〜53から除去された液体キャリアは、自重でタンク33に戻される。

なお、本実施形態では、除去された液体キャリアを自重でタンク33に戻すように構成しているが、これに限られず、除去された液体キャリアを受ける受け皿、この受け皿とタンク33とを連通する回収用パイプおよびポンプを備え、このポンプを駆動して液体キャリアを強制的にタンク33に戻すように構成してもよい。スキージーローラ51,52,53による液体キャリアの剥ぎ取り動作については後に詳述する。

現像ユニット30のメモリ37は、当該現像ユニット30の製造ロット、使用履歴、内蔵トナーの特性、現像液32の残量やトナー濃度などに関するデータを記憶するものである。このメモリ37は通信部38と電気的に接続されており、通信部38は例えばタンク33に取り付けられている。そして、現像ユニット30が装置本体2に装着されると、通信部38がエンジン制御部110の通信部117と所定距離以内、例えば10mm以内に対向配置されるように構成されており、赤外線などの無線通信により互いに非接触状態でデータを送受信可能となっている。これによって、CPU113により現像ユニット30に関する消耗品管理等の各種情報の管理が行われる。

なお、この実施形態では無線通信等の電磁的手段を用いて非接触にてデータ送受信を行うようにしているが、例えば装置本体2および現像ユニット30にそれぞれコネクタを設けておき、装置本体2に現像ユニット30を装着すると、両コネクタが機械的に嵌合することで相互にデータ送受信を行うようにしてもよい。また、メモリ37は、電源オフ状態や現像ユニット30が装置本体2から取り外された状態でもそのデータを保存できる不揮発性メモリであることが望ましく、このような不揮発性メモリとしては、例えばフラッシュメモリなどのEEPROMや強誘電体メモリなどを用いることができる。
