本発明は、樹脂シートから立体形状に成形された薄肉の樹脂成形体及びその製造方法に関する。

樹脂シートから深絞りによって立体形状を有する薄肉の樹脂成形体を製造する従来技術としては、例えば、下記特許文献1に記載の技術が知られている。

この技術は、溶融状態によるプラスチックシートをプラグアシスト真空成形する容器の製造方法において、金型上面に断熱性及び滑り性を具備する支持部材を配し、プラグと金型とを閉じる方向に相対的に移動させ、金型と溶融シートとの間に正圧を発生させ、支持部材上に溶融シートを滑らせながら金型内に絞り込む一方で、通気孔(吸引孔)を通じて金型内を負圧吸引し、溶融シートを金型に接触させて冷却することを特徴としている。

ところで、この成形法で、括れた部分やアンダーカット部分を有する成形体を成形する場合には、一組の割型からなる金型を用いなければならない。このため、得られる成形体は、金型を型締めしたときに形成される突き合わせ部分に対応する部分や通気孔に吸引された部分に、いわゆるパーティングラインや通気孔の跡(ベント跡)が残ってしまうため、外観の劣るものであった。また、その部分は、肉だまりや肉薄となり、強度的にも弱くなっていた。

従って、本発明の目的は、外表面にパーティングラインや通気孔の跡のない立体形状を有する薄肉の樹脂成形体及びその製造方法を提供することある。

【課題を解決するための手段】
本発明は、樹脂シートから立体形状を有する樹脂成形体を製造する方法であって、開口部を有する成形型内に通気性部材を配する一方、前記樹脂シートを軟化させ、前記開口部を塞ぐように該樹脂シートを保持した状態で、該樹脂シートにプラグを当接させながら該樹脂シートを前記成形型内に引き込み、前記通気性部材を介して前記成形型内を前記プラグと接している前記樹脂シートの面に対し相対的に負圧吸引して前記樹脂シートを該通気性部材の内面に変形密着させ、該樹脂シートに該通気性部材の内面形状を転写して立体形状に成形した後、前記成形型の負圧吸引を停止し、該通気性部材と成形された樹脂成形体とを分離する樹脂成形体の製造方法を提供することにより、前記目的を達成したものである。

また、本発明は、上記本発明の樹脂シートから立体形状を有する樹脂成形体の製造方法で製造された樹脂成形体であって、外表面にパーティングラインの跡又は通気孔の跡を有していない樹脂成形体を提供することにより、前記目的を達成したものである。

【発明の実施の形態】
以下本発明を、その好ましい実施形態に基づき図面を参照しながら説明する。

図1は、本発明の樹脂成形体を容器に適用した一実施形態を示すものである。図1において、符号1は容器(樹脂成形体)を示している。

図1に示すように、容器1は、口頸部11を有するとともに胴部の二箇所に括れた部分12を有している。容器1の外表面には、成形型のいわゆるパーティングラインの跡や負圧吸引用の通気孔の跡は有していない。

容器1は、開口部の内径rと深さdとの比(d/r)で表される絞り比は、用途、材質、形状(デザイン)、機能に応じて適宜設定することができるが、口頸部が胴部に比べて細いボトル状の容器の場合、2〜8倍、特に2〜5倍であることが好ましい。

容器1の開口部の断面積(開口面積)A0と内表面の総面積A1との比(A1/A0)で表される面積倍率は、用途、材質、形状(デザイン)、機能等に応じて適宜設定することができるが、ボトル形状のように口頸部が胴部に比べて細い容器の場合には、面倍率は、3〜70、特に5〜50であることが好ましい。

容器1の最薄部の厚みtminは、用途、材質、形状(デザイン)、機能等に応じて適宜設定することができるが、成形品の強度や内容物の保存性に影響するバリア性能等の点から10〜200μmであることが好ましい。

容器1は、後述する樹脂シートを用いたプラグアシストによる真空成形法で製造される。

容器1は、収容物を収容した後、開口部の端面に蓋体を接着して封止することもでき、或いは開口部を超音波や熱でシールして封止することもできる。

次に、本発明の樹脂成形体の製造方法を、熱成形加工の一つである真空成形法を適用した一実施形態に基づいて説明する。
図2は、本発明の樹脂成形体の製造方法を上記容器1の製造に適用した一実施形態を模式的に示すものである。

図2(a)に示すように、本実施形態の製造方法では、先ず、開口部20を有する成形型2内に通気性部材3を配する一方、成形型2の上方で樹脂シート10を枠体4で挟持して保持し、当該樹脂シート10をその上下からヒーター(熱源)5で加熱して軟化させる。

本実施形態の製造方法では、前記成形型2は、左右一対の割型21、22を組み合わせることにより、前記開口部20が形成され当該開口部20に通じるキャビティ23が内部に形成されるものが用いられる。

割型21、22のキャビティ23の形成面には通気溝(図示せず)が多数配されてあり、これらの通気溝には多数の通気路210、220が開口している。通気路210、220は、キャビティ23と外部の真空系(図示せず)とに切り替えバルブ(例えば電磁弁)等(図示せず)を介して連通するように設けられている。そして通気路を通じた負圧吸引力がこれらの通気溝を通じて成形型2内に均一に及ぶ。
前記通気溝は、キャビティ23の形成面で連続的につながっており、成形時に空気の流動性の状態が大きく変化しないようであれば、通気路は一部分、例えば底部のみに設けてもよい。通気溝が部分的に独立しているような場合は、それぞれ通気溝に通気路を配し、各通気路の負圧吸引開始のタイミングを同じにすれば通気溝がつながっている場合の成形と同様とすることができる。
各通気路の負圧吸引開始のタイミングを変えることで、樹脂シートの変形開始位置を任意に制御することもでき、成形条件の範囲や成形体の肉厚分布を制御することもできる。

これらの通気溝の幅は、0.3〜10mm、特に1〜3mmであることが好ましい。通気溝の幅が狭すぎると空気通過時の圧力損失が大きくなり、成形時に十分な空気通過を妨げる。広すぎると通気性部材が変形、破損して成形不良が発生するおそれがある。
また、通気溝の間隔は、3〜40mm、特に5〜20mmであることが好ましい。通気溝の間隔が狭すぎると加工工数が多くなって成形型が高価になったり、通気性部材の支持領域が少なくなって通気性部材が変形や破損するおそれがある。通気溝の間隔が広すぎると空気通過量が減少して均一な成形ができなくなる。
通気溝の深さは、0.5〜5mm、特に1〜3mm程度が望ましい。
キャビティ23の形成面に対する通気溝の総面積の割合は、15〜70%、特に25〜40%であることが好ましい。該割合が低すぎると空気通過量が減少して成形不良となる場合があり、高すぎると通気性部材の形状保持が不十分となり、通気性部材の変形、破損による成形不良が発生する。

前記通気溝の配設形態に特に制限はないが、成形型2の内周面には縦横に格子状に設けることが好ましく、底面部には放射状に設けたり、所定長さの円弧を所定間隔おきに同心状に設けたりすることが好ましい。

なお、図には示していないが、成形型2は、冷却水路やヒーターを備えており、キャビティ23の形成面を通じた熱伝達によって通気性部材3を所定の温度に制御できるように設けられている。

本実施形態の製造方法では、成形型2の前記開口部20の周縁部に、スポンジ状で且つ環状の口金部材6が配されている。口金部材6は、後述するような気密性を確保する観点から一体成形品であることが好ましいが、複数の部品を組み合わせたものであってもよい。また、口金部材6には、後述のように、気密性に加えて、断熱性及び弾力性を有しているものが用いられる。

口金部材6は、当該口金部材6を介して樹脂シート10を成形型2の開口部20を塞ぐように配したときに密閉系を形成する気密性を有している。該密閉系を形成する上で、口金部材6は、当該口金部材6自体の気密性に加え、成形型2との間の気密性を有している。また、口金部材6が連続発泡体の場合には、その外周面に気密性を持たせる上で、スキン層を配するかまたはそれに準じた目止め処理を施すことが好ましい。

口金部材6は、樹脂シート10が成形型2の開口部20を通じた熱伝達によって冷却されて硬化したり、逆に加熱されて軟化したりすることを防ぎ、樹脂シート10の肉厚が不均一になることを防ぐ程度の断熱性を有していることが好ましい。

口金部材6の弾力性は、10〜50度、特に15〜40度であることが好ましい。ここで、口金部材6の弾力性は、スプリング式C型(JIS K6301)により測定される。口金部材6がこのような弾力性を有していることで、樹脂シート10を成形型2内に引き込むときの急激なシート変形を緩和したり、正圧がかかったときや負圧吸引中においても、口金部材6が柔軟に変形して成形型の開口部との間の隙間を塞ぐため、高い密閉性を保つことができる。

口金部材6は、上記断熱性又は弾力性を有し、且つ成形型の気密性が確保できるものであれば、その材質に特に制限はない。口金部材6の材質としては、シリコーン系、フッ素系、EPT(エチレン・プロピレン・ターポリマー)、CR(クロロプレンラバー)、NBR(ニトリル・ブタジエン・ラバー)、NR(ナチュラル・ラバー)、UR(ウレタンラバー)等が挙げられる。口金部材6は、連続発泡体であってもよく独立発泡体であってもよい。前述のように、連続発泡体の場合には、必要な箇所に前記目止め処理を施すことで気密性を確保することができる。

前記口金部材6は、その上面部60と内周面部61との作る角部にテーパー状の面取り加工が施されている。このように面取り加工が施された口金部材6を成形型2の開口部20の周縁部に配することによって、引き込まれている樹脂シート10が鋭角な部分と接することが防止され、樹脂シート10を成形型2内に引き込むときの樹脂シート10の無理な折れ込みを防ぐことができ、樹脂シート10の破断を確実に防ぐことができる。これにより、より薄肉の容器を成形することができる。前記角部は、所定の曲率の曲面状に丸め加工を行ってもよい。

口金部材6の内周面部61の下方には、通気性部材3の開口端部が収まる凹部62が設けられており、これにより、成形型2内に通気性部材3を配し、さらに該成形型の開口部20に口金部材6を配したときに、通気性部材3の開口部30の内周面と口金部材6の内周面部61とが略面一となる。口金部材6の内周面部61の下方には、このように、通気性部材3の開口端部が収まるように凹部62が設けられていることが好ましいが、口金部材6の内周部分の形態は、口金部材6に施されたテーパー又は丸め加工を施した部分に通気性部材3の開口端部が達せず且つ開口部30の外周が内周面部61に接するように配置できる形態とすることもできる。

通気性部材3は、3〜500sec/50mlの通気性を有していることが好ましい。通気性部材3の通気性が低すぎると樹脂シートの変形が不十分となり内面形状の転写性が悪くなって成形不良となる場合がある。ここで通気性は、ヨシミツ精機(株)製B型ガーレ式デンソメータにより測定される値である。

通気性部材3は、成形型2内を負圧吸引したときの当該吸引力によって変形しない程度の剛性があればよい。

前記通気性部材3は、前記通気性及び前記剛性を有するものであれば、特にその材質に制限はないが、例えば、パルプ繊維を含む抄造成形体(パルプモールド成形体)、通気性を有する中空焼結部材等が挙げられる。そして所望の形状を付与でき、安価で再利用ができる観点から、パルプモールド成形体が好ましい。該パルプモールド成形体は、その密度(嵩密度)が0.7〜1.2g/cm3であることが好ましく、坪量が200〜800g/m2であることがより好ましい。

前記樹脂シート10の材質は、延伸性を有していれば特に制限はない。該樹脂シート10の材質としては、ポリエチレンやポリプロピレン等のポリオレフィン系樹脂、ポリエチレンテレフタレート等のポリエステル系樹脂、ポリアクリロニトリル等のポリアミド系樹脂、ポリ塩化ビニル等のポリビニル系樹脂、ポリスチレン等のスチレン系樹脂、アイオノマー等の熱可塑性樹脂シート等が挙げられる。これらの樹脂シートは、単独で又は二種以上を積層させて用いることもできる。また、二層以上積層させる場合には、層の間にワックス、接着樹脂、各種機能性樹脂等の組成物を配し、防湿層、ガスバリア層、紫外線吸収層、遮光層等の各種機能を有する層を設けることもできる。

前記樹脂シート10には、上記樹脂成分に、顔料、染料、無機鉱物、紫外線吸収剤、各種機能剤等を含んだものを用いることもできる。

前記樹脂シート10の厚み(多層構造の場合には、総厚みをいう。)t0に特に制限はないが、成形品の展開倍率と成形後の成形品厚みの設計、成形サイクル等を考慮すると、樹脂シートの厚みは、0.2〜5mm、特に、1〜3mmであることが好ましい。

樹脂シート10の加熱温度は、樹脂シートの材質、厚み、面積、成形方法等に応じて適宜設定することができる。
本実施形態のように、真空成形により製造する場合には、樹脂が軟化して成形可能な温度になるまで加熱する。オレフィン系樹脂の場合には融点以上が好ましく、ポリエチレンテレフタレート等の樹脂の場合にはガラス転移温度以上融点以下とすることが好ましい。真空圧空成形により製造する場合には、オレフィン系樹脂の場合でも融点以下で成形することができる。

樹脂シート10を挟持する前記枠体4は、その内側に成形型2が挿入可能な寸法を有している。枠体4は図示しないシリンダーユニット等の上下動機構によって上下動可能に設けられている。

樹脂シート10を加熱して軟化させる前記ヒーター5は、図示しない駆動機構によって進退可能に設けられている。ヒーター5の熱源に特に制限はないが、輻射熱による加熱の場合は広い面積を均一に軟化できる赤外線ヒーターが好ましい。また、また樹脂シートを接触によって加熱する加熱板を用いることもできる。この場合には、加熱板に樹脂シートの溶着を防ぐような表面処理、例えば四沸化エチレン等の沸素系樹脂で表面処理を施しておくことが好ましい。

次に、ヒーター5を成形型2の上方から退避させ、図2(b)に示すように、枠体4を降下させて軟化した樹脂シート10で開口部20を塞ぐように樹脂シート10を保持する。このとき、樹脂シート10を負圧吸引するときの気密性が保たれるように前記口金部材6の外周縁部63に樹脂シート10が密着して当該外周縁部63で拘束されるまで降下させる。そしてこの状態で、その上方からプラグ7を降下させる。

次に、図2(c)に示すように、樹脂シート10にプラグ7を当接させながら樹脂シート10を成形型2内に引き込む。このとき、プラグの堆積分の空気が口金部材6の上方部の樹脂シートを伸ばし、プラグ7の表面に樹脂シートが接触して持ち込み効果が現れる。なお、成形型2、枠体4、プラグ7の動作は、樹脂シート10が成形型2内に引き込まれるように行われれば良く、枠体4を降下させる代わりに、枠体4及び成形型2を上昇させることや、枠体を移動させず、成形型2を上昇させ、プラグ7を下降させる等の方法もある。

前記プラグ7は、所定の温度に加熱可能なようにヒーター(図示せず)を備えているものを用いることが好ましい。また、プラグ7は、樹脂シート10が溶着しないように沸素樹脂等で表面処理を施していることが好ましい。前記樹脂シート10を成形型2内に引き込むときに当該樹脂シート10に当接させるプラグ7の温度は、プラグ7の寸法形状、前記樹脂シート10の材質、厚み、引き込み速度等に応じて適宜設定することができる。プラグ7の温度が低すぎると、シートが収縮するほか、接触している部分の樹脂シートの温度が低くなり、その部分のシートの変形が不十分となって厚肉、偏肉、穴あき等の成形不良となる場合があり、プラグの温度が高すぎると軟化しすぎ、場合によっては穴あきが起こる場合もあり、何れの場合にも成形性に支障を来す。

プラグ7の形状は、製造する容器の形状に応じて適宜選択することができるが、樹脂シートの穴あき防止の点から先端に曲面加工が施されているものを用いることが好ましい。また、成形品の肉厚分布を均等にする手段として、外周面の全体又は前方部に所定角度のテーパー面を有して先細る形状のものを用いることもできる。

樹脂シート10を成形型2内に引き込む場合には、通気性部材3は、成形型2を通じて予め所定の温度に制御しておく。成形体を確実に分離するためには、通気性部材3を接触する樹脂の軟化温度より低くしておくことが好ましい。

次に、図2(d)に示すように、通気性部材3を介し、前記成形型2内を通気路210、220を通じて所定時間負圧吸引して通気性部材3の表面に樹脂シート10を変形密着させ、樹脂シート10に通気性部材3の内面形状を転写して立体形状のプリフォーム1’を成形する。

通気路210、220を通じた負圧吸引の吸引力は、通常は、0.1MPa〜0.04MPaであることが好ましい。弱すぎると樹脂シートの変形が不十分で成形不良となる場合がある。

次に、通気性部材3を介した負圧吸引を停止し、プラグ7を成形型2内から退避させる。そして、枠体4を口金部材6より上方に上昇させた後、当該枠体4による樹脂シート10の挟持を解き、口金部材6を成形型2から取り出してさらに樹脂シート10の上方から抜き取る。

次に、成形型2を開いて通気性部材3をプリフォーム1’とともに取り出す。そして、通気性部材3から成形されたプリフォーム1’を分離する。また、得られた成形型を開かずに、開口部20からプリフォーム1’を通気性部材3から無理抜きによって分離することもできる。得られたプリフォームは不要な部分をトリミングする。通気性部材3は、再利用することもできる。

上述のようにして製造された容器1は、従来のプラグアシストによる成形方法や、ブロー成形、射出成形によって得られる容器とは異なり、割型からなる成形型を用いているにもかかわらず、その外表面にパーティングラインの跡や通気孔の跡を有していない。このため、外観性に優れている。

本発明は、前記実施形態に制限されるものではなく、本発明の趣旨を逸脱しない範囲において適宜変更することができる。

本発明は、前記実施形態のように、プラグアシストによる真空成形法によって行うことが好ましいが、プラグアシストによる圧空成形や真空圧空成形によって行うこともできる。

本発明は、パーティングラインのない樹脂成形体を得ることができるため、前記実施形態のように、一組の割型が組み合わされて構成される成形型を用い、括れた部分やアンダーカット部分を有する樹脂成形体を製造する場合に特に好適であるが、通気孔跡のない樹脂成形体が得られる点から、上方に向けて漸次拡開する凹部を有する一体型の成形型を用いて樹脂成形体を製造する場合にも適用することができる。
また、本発明の応用として、樹脂成形体を通気性部材3、例えばパルプモールドから分離せずに紙と樹脂との複合容器とすることもできる。この場合、通気性部材3(パルプモールド)を樹脂シートの軟化温度よりも高く、融点より低い温度において前記成形型2を通じて予め所定の温度に制御しておくことで、紙と樹脂成形品とを融着させることができる。

本発明の樹脂成形体の用途に特に制限はない。
本発明の樹脂成形体を容器として用いる場合には、その収容物の性状に特に制限はなく、固体、液体、気体の何れの性状を有する収容物も収容することができる。具体的な収容物としては、例えば、アイスクリーム、豆腐、プリン、ゼリー等の飲食品の他、各種医薬品、マヨネーズ、ドレッシング、味噌等の各種調味料、液体・粉末化粧料、液体・粉末洗剤、柔軟剤、糊剤等が挙げられる。また、本発明の樹脂成形体は、安価に製造できることから、上記収容物の詰替用の容器としても好適である。

【実施例】
以下、本発明を実施例によりさらに具体的に説明する。

下記成形型内に下記通気性部材を配して該通気性部材を30℃に温度制御する一方、成形型の上方に下記枠体で下記樹脂シート挟持して保持し、その上下から赤外線ヒーターで180℃に加熱して該樹脂シートを軟化させた。

次に、前記樹脂シートに120℃に調節した下記プラグを当接させて前記成形型内に引き込んだ後、該成形型内を下記条件で負圧吸引した。なお、負圧吸引は底面部の通気路を通じてのみ行った。そして、該通気性部材の内面に樹脂シートを変形密着させて当該通気性部材の内面形状を転写し、図1に示すボトル形状の容器1に対応するプリフォーム1’を成形した。

その後負圧吸引を停止し、プラグを上昇させて退避させ、枠体を口金部材より上方に上昇させた後、当該枠体による樹脂シートの挟持を解き、口金部材を成形型から取り出してさらに樹脂シートから抜き取った。そして、成形型を開いて前記通気性部材を樹脂成形体とともに取り出し、通気性部材から成形された樹脂成形体を分離し、所定位置でシートを切断して口部を形成し、図1に示すボトル形状の容器1を得た。そして、得られた容器の絞り比、面積倍率、厚みを調べた。
