【発明の属する技術分野】
本発明は、交換可能な消耗部品と、該消耗部品の受容部を有し、かつ、少なくとも消耗部品よりも長期間の使用が可能な機能部品を備える装置ユニット及びその装置ユニットを備えた画像形成装置に関する。

【従来の技術】
電子写真方式を利用した画像形成装置は、感光体表面上に形成された静電潜像を現像してトナー画像とし、そのトナー画像を記録媒体に転写して画像を形成する現像ユニット(装置ユニット)を備えている。その現像ユニットは、スポンジローラ、攪拌ローラ、および現像ローラ等を含む現像器を有する現像ハウジング部(機能部品)と、トナーカートリッジ(消耗部品)とを備えている。

画像形成を重ねるに従いトナーカートリッジ内のトナーが消費されるため、ある時期に達すると、トナーカートリッジを交換して新しいトナーを補給しなければならなくなるが、現像器を有する現像ハウジング部は寿命が尽きるまで継続して使用される。すなわち、1台(1基)の現像ユニットに対して、複数個のトナーカートリッジが交換されつつ使用される仕組みになっている。

その現像ハウジング部の使用寿命(余命)を確認するためには、現像ユニット側に、それまでの使用履歴や稼動状態をユーザに知らせる手段を設ける必要がある。そこで、現像ユニットの寿命を計るために、トナーカートリッジの交換回数が指標となることを利用して、1台の現像ユニットに対するトナーカートリッジの交換回数の限度をユーザに知らせることによって現像ハウジング部の寿命を認識させるようにした現像ユニットが提案されている。

例えば、▲1▼特開昭63−75756号公報には、現像ハウジング部(現像器)が寿命に達するまでに使用される複数個のトナーカートリッジのうち、特定のトナーカートリッジを現像ハウジング部からの離脱が不可能となるような構成とし、この離脱不可能なトナーカートリッジを最後に現像ハウジング部に装着することによって、現像ハウジング部の交換をユーザに促すようにした構成が開示されている。

また、▲2▼特開平5−119620号公報および▲3▼実開昭63−54158号公報では、トナーカートリッジから現像ハウジング部へのトナー補給回数を計数し、その補給回数が一定値に達した状態をもって、現像ハウジング部(現像器)の寿命を認識できるようにした構成が提案されている。

具体的には、上記▲2▼の公報では、現像ハウジング部側に複数のホルダを形成し、トナーカートリッジを現像ハウジング部に装着する際に、該ホルダに嵌合するような突部を、トナーカートリッジ側に形成し、トナー補給に際して、使用済みのトナーカートリッジを外すと、該突部が折り取られてホルダ内部に残るようにしている。

従って、新たなトナーカートリッジは、内部に突部が残存していないホルダに突部を嵌合して装着されることとなる。よって、現像ハウジング部のすべてのホルダ内部に突部が残っていると、次の新しいトナーカートリッジの装着が不可能となるため、ユーザは、この状態をもって、現像ハウジング部の寿命を認識することができる。

一方、上記▲3▼の公報では、現像ハウジング部にトナーカートリッジを装着する度に、トナーカートリッジ側から現像ハウジング部側に指標子を落下させ、その落下した指標子の数を検知部材で検出し、これをトナーの補給回数として知らせることにより、現像ハウジング部の寿命を認識できるようにしている。

また、▲4▼特開昭63−103277号公報には、トナーカートリッジを複数種類に区別することで、現像ハウジング部(現像器)の交換時期をユーザに知らせるようにした現像装置(現像ユニット)が開示されている。

具体的には、1種類のトナーカートリッジごとに現像ハウジング部に設けられた再装着阻止手段によって、一度装着したトナーカートリッジを離脱すれば再び同種類のトナーカートリッジは装着できないような構成となっている。

このような構成により、全種類のトナーカートリッジを装着し離脱した段階でトナーカートリッジは装着できなくなり、トナーの補給回数が限度に達した状態であることをユーザは知ることができ、これにより、現像ハウジング部の寿命を認識することができる。

【発明が解決しようとする課題】
ところが、上記▲1▼の技術では、ユーザが複数個のトナーカートリッジを正しい順序で装着する必要があり、装着順序を誤って、離脱不可能なトナーカートリッジを先に装着した場合、現像ハウジング部の寿命に至る前に現像ハウジング部を交換してしまうことになるという問題が生ずる。

すなわち、例えば、形状が酷似したトナーカートリッジが複数個存在すると、各々に対して装着順序が決められているにも関わらず、装着順序を誤ったり、装着順序を無視して規定外の順番でトナーカートリッジを装着するといった不具合を招くことになる。

このような不具合により、本来の設定寿命に達していない現像ハウジング部に対して、新たな現像剤補給が行えず、複写動作の継続が不可能となる。その結果、現像ハウジング部へ未装着のままトナーカートリッジが残ってしまうと同時に、現像ハウジング部の寿命よりも早期に現像ハウジング部を交換する必要があるという問題が生ずる。

一方、上記▲2▼の技術では、現像ハウジング部側には複数のホルダを設け、トナーカートリッジには該ホルダに嵌合する突部を設けなければならず、さらに、トナーカートリッジの装着方向が装着毎に変化するために、トナーカートリッジを複数方向に固定できる固定手段も必要となる。

さらに、上記▲3▼の技術では、現像ハウジング部側に落下した指標子の数を検出する検出部材を必要とするため、部品点数が増え、現像ユニットの構造が複雑になるという問題が生ずる。

また、上記▲4▼の技術においても、1種類のトナーカートリッジごとに再装着阻止手段が必要となるため、複数種類のトナーカートリッジに対応するために現像ハウジング部には複数の再装着阻止手段が必要となる。したがって、現像ユニットの構造が複雑になるという問題が生ずる。

本発明は、このような実情に鑑みてなされ、該当する所定の消耗部品(トナーカートリッジ)のみを間違いなく装着できる構成が簡易な装置ユニット(現像ユニット)及びその装置ユニットを備えた画像形成装置を提供することを目的とする。

【課題を解決するための手段】
本発明は、上述の課題を達成するための手段を以下のように構成している。

(1) 交換可能な複数の消耗部品と、前記複数の消耗部品をそれぞれ覆うように構成されかつ互いに大きさが異なる複数の特定部材と、該消耗部品の受容部とを有し、かつ、少なくとも前記消耗部品よりも長期間の使用が可能な機能部品を備える装置ユニットにおいて、
前記機能部品から消耗部品が取り外される度毎に、前記受容部の形状が更新され、該更新された受容部の形状に嵌合可能な消耗部品のみが装着可能となるように構成され、
前記機能部品から消耗部品を取り外す際に、これを覆う前記特定部材のみが前記機能部品側へ係止することで前記機能部品側へ残留し、前記消耗部品から分離して残留した特定部材によって前記受容部の形状が画定されることを特徴とする。

前記機能部品から消耗部品を取り外す際に、これを覆う前記特定部材のみが前記機能部品側へ係止することで前記機能部品側へ残留し、前記消耗部品から分離して残留した特定部材によって前記受容部の形状が画定されることを特徴とする。

【発明の実施の形態】
以下に、本発明の実施形態に係る装置ユニットとその装置ユニットを具備した画像形成装置について図面を参照しつつ詳細に説明する。

〔装置ユニットが適用される画像形成装置の動作説明〕
図1は、電子写真方式の画像形成装置14の構成を示し、この画像形成装置14は、画像形成部20、給紙部5および給紙部6を備え、その給紙部5および給紙部6はそれぞれ給紙ローラ7および分離ローラ8を具備し、各給紙部には記録紙(記録媒体)が収納されている。

その画像形成部20は、感光体ドラム1、帯電器2、レーザー書き込み系3、現像ユニット(装置ユニット)4、レジストローラ9、転写チャージャ10、分離チャージ11、搬送ベルト12、定着部13を備え、画像形成に係る動作を行う。

具体的には、感光体ドラム1が、図1において矢印で示すように、時計方向に回転する過程で、帯電器2により感光体ドラム1の外周面が一様に帯電する。この帯電部分に、原稿画像情報に基づいてレーザー書き込み系3からレーザービームが照射され、感光体ドラム1の周表面に静電潜像が形成される。次いで、該静電潜像に対し、感光体ドラム1の周表面に対面して配置されている現像ユニット4によりトナーを供給し、トナー画像を形成する。

一方、給紙部5または給紙部6に収納された記録紙(記録媒体)は、給紙ローラ7によって引き出され、分離ローラ8により一枚ずつ分離して搬送される。記録紙は、その後、停止状態のレジストローラ9のニップ部に当接して待機し、感光体ドラム1の回転周期に同期してレジストローラ9が回転すると、感光体ドラム1の外周に向けて搬送される。

感光体ドラム1の周表面上にあるトナー画像は、転写チャージャ10によって記録紙に転写され、分離チャージャ11によって記録紙が感光体ドラム1から分離される。感光体ドラム1から分離した記録紙は、搬送ベルト12によって定着部13に搬送される。定着部13では転写された画像を記録紙上に定着させる。そして、記録紙は排紙ローラ15によって排出部(図示せず)へ搬送される。

〔機能部品としての現像ユニット〕
次に、図2に基づいて現像ユニット4を説明する。この現像ユニット4は、現像器47を有する現像ハウジング部(機能部品)41と、カバー形状部材(特定部材,外枠)63を有するトナーカートリッジ(消耗部品)42とを備えている。現像ハウジング部41は、ポリスチレン(PS)、アクリルニトリルブタジエンスチレン(ABS)、変性ポリフェニレンオキサイド(M−PPO)等の熱可塑性樹脂を肉厚2〜4mm程度に射出成形されたものである。

現像ハウジング部41は、現像器47、トナーカートリッジ受容部46(以下、受容部46と記載する)および現像器47にトナーを供給するトナーホッパ部(図示せず)を有している。現像器47は、スポンジローラ(図示せず)、攪拌ローラ(図示せず)、現像ローラ43、層厚規制ブレード44、および駆動ギア48を備えている。

現像ローラ43は、感光体ドラム1(図1参照)の静電潜像にトナーを供給するためものであり、層厚規制ブレード44は現像ローラ43上のトナーの層厚を規制し、駆動ギア48は、駆動モータ(図示せず)等の駆動源から駆動力を受けて現像ローラ43を回転させる。

受容部46は、上記トナーホッパ部の上面開口部にトナーカートリッジ42を装着するためのものである。具体的には、受容部46は、現像ハウジング部41の端壁に挿入開口部45を備え、該挿入開口部45からトナーカートリッジ42を挿入することにより、トナーホッパ部の上面にトナーカートリッジ42が装着されるように構成されている。

トナーカートリッジ42からトナーホッパ部に供給されたトナーは、上記スポンジローラを介して上記現像器内へ投入される。なお、現像器内部の詳細は図示していないが、トナーとキャリア(鉄粉)とが攪拌ローラによって攪拌され、キャリアに保持されたトナーが現像ローラ43の表面に所定の厚さで現出し、そのトナーは、感光体ドラム1の静電潜像に応じて感光体ドラム1の周表面に電着され、トナー画像が形成されるように構成される。

〔機能部品へ装着可能な消耗部品としてのトナーカートリッジ〕
次に、トナーカートリッジ42について、図3ないし図8に基づいて説明する。このトナーカートリッジ42は、矩形または台形の断面形状を有するトナーを収納するための容器であり、PSあるいはM−PPO等の熱可塑性樹脂を肉厚1〜3mm程度に射出成形したものであり、下面に開口部51を有しており、その開口部51の全周にわたってフランジ部(ツバ部)53が形成されている。

このフランジ部53は、トナーカートリッジ42全体の剛性を向上させるとともに、トナーカートリッジ42に、後述するフィルムシール52を接着あるいは溶着する際の取付面となり、また、現像ハウジング部41へトナーカートリッジ42を装着する際の係合案内面としても機能する。

このように構成されるトナーカートリッジ42に所定量の粉体トナーを充填した後、開口部51は、フィルムシール52(封止部材)によって、例えば両面テープの貼着、接着剤塗布により接着するか、あるいは、熱板溶着法、超音波溶着法により熱溶着する等の方法で閉鎖され、内部のトナーが封止される。

そのフィルムシール52には、トナーカートリッジ42の開口面に接着あるいは熱溶着しない余長部分(引き剥がす際の掴み手となる)があり、その部分は折り返され、その先端部は剥離テープ等によってトナーカートリッジ42の適所に固着される。なお、フィルムシール52は、低密度ポリエチレン(PE)、ポリエチレンテレフタレート(PET)等の厚さ50〜200μm(ミクロン)程度の可撓性材料からなる。

一方、トナーカートリッジ42に設けられたカバー形状部材63は、トナーカートリッジ42を現像ハウジング部41に装着させるためのものであり、密着した状態でトナーカートリッジ42全体を蓋うように構成されている。

図4(c)に示すように、一個目のトナーカートリッジ42Aに付随している外枠63Aにおいては、爪62Aは、カバー形状部材63Aの壁面65A上に一対設けられており、この両爪62Aは、現像ハウジング部41の対応する壁面(一端壁面)46Bに配列間隔(ピッチ)P1 に合わせて設けられた二箇所のスロット状の小孔64Aに嵌合掛止し、これにより、カバー形状部材63Aが現像ハウジング部41の受容部46内に係止される。なお、図4(c)は、現像ハウジング部41の上方から見た嵌合掛止部の断面図である。

ここで、1基の新品現像ユニット4で使用されるトナーカートリッジ42のトータル個数はあらかじめ設定されており、設定個数のトナーカートリッジ42が使用されると、現像ハウジング部41に設けられた現像器47が寿命に到達し、現像ユニット4は交換時期にあると判断される。

これらの二対のスロット状の小孔64A及び64Bのうち、外側の小孔の対64Aについては、一個目のトナーカートリッジ42Aが挿入された場合に爪62Aが嵌合したままとなり(図4(c)参照)、内側の小孔の対64Bについては、二個目のトナーカートリッジ42Bが挿入された場合に爪62Bが嵌合することになる。

なお、一回目に挿入されるトナーカートリッジ42Aの外枠63Aの壁面65Aには、二回目に挿入されるトナーカートリッジ42Bの外枠63Bに設けた爪62Bの配列間隔(ピッチ)P2 に合わせて、一対のスロット状の小孔64B’を設けている。

したがって、二個目のトナーカートリッジ42Bを挿入した場合には、トナーカートリッジ42Bの外枠63Bの壁面65Bに設けられた爪62Bは、現像ハウジング部41の一端壁面46Bのスロット状小孔64Bと、外枠63Aの一側壁面65Aに設けられたスロット状小孔64B’とを介して嵌合する(即ち、爪62Bは互いに密着状態で重なり合う二枚の壁面を貫通して嵌合する)ことになり(図6(b)参照)、フック形状となった爪62Bの先端部が一端壁面46Bに引掛り、外枠63Bが係止される。

よって、外枠63Aが一個目のトナーカートリッジ42Aに付随する状態で挿入され、このトナーカートリッジ42Aの抜脱操作に伴い現像ハウジング部41の一端壁面46Bに係止されることによって留め置かれても、外枠63Aの壁面65Aが、2個目のトナーカートリッジ42Bの挿入操作の妨げになることがない。そして、三個目のトナーカートリッジ42Cは、外枠63を伴わず、トナーカートリッジ本体(二個目のトナーカートリッジ本体と同一形状である)のみが挿入される。

もし、現像ハウジング41へ挿入するカートリッジの順番を誤れば、受容部46内でカートリッジが適正に位置決めされないので、適切にトナー補給を行えないといった不都合が生じることになる(一個目のトナーカートリッジ42Aは現像ハウジングに装着された状態で出荷することが可能なので、この装着順序は誤り難い)。

しかし、二個目のトナーカートリッジ42Bを装着すべきところで、三個目トナーカートリッジ42Cを装着してしまうと、一個目のトナーカートリッジ42Aに付随して装着され、現像ハウジング41内に留め置かれた外枠63Aの断面形状に対して、三個目のトナーカートリッジ42Cの断面形状が小さ過ぎるため、過剰なガタが発生し、カートリッジ装着順序が誤っていることがこの時点で作業者に認識されることになる。

なお、上記説明では一回目に挿入されるトナーカートリッジ42Aに付随する外枠63Aの壁面65Aに設けた爪62Aの配列間隔P1と、二回目に挿入されるトナーカートリッジ42Bに付随する外枠63Bの壁面65Bに設けた爪62Bの配列間隔P2について、それぞれ対をなす爪の水平方向の対向間隔(ピッチ)を異ならせ、この爪対向間隔に合せて現像ハウジングの壁面の小孔64A及び64Bを設けるように対応しているが、配列間隔P1及びP2の大小関係を上記説明における関係と逆の関係とすることによっても対応することができる。
