【発明の属する技術分野】
この発明は、ベット等に使用されるマットレスに関し、更に詳細には物性の異なるポリウレタン系発泡体を積層化して構成するマットレスに関するものである。

【従来の技術】
一般に使用されるマットレスとしては、天然または合成繊維、羽毛或いはそれらの混合品を内部材として外被層を被せたものや、フォームラバーまたは軟質ウレタンフォームを材質としたものがある。これらのマットレスは、充分なクッション性を発現することで良好な寝心地を提供し、基本的にその厚さを大きくすることで該寝心地を達成するものである。

前記クッション性は、具体的にはマットレスを使用した際に、該マットレスに使用者の体重(重量)が偏って掛からない、すなわち体圧分散性と、部分的な過度の沈み込みを防止する弾力性とから評価される。前記体圧分散性は、基本的には柔軟性に比例するが、高過ぎると重い胴部等が陥没する一方で、頭部等が浮上してしまう現象が起こる。この場合、使用者の脊椎等が変形してしまい、寝心地が悪化したり疲労や痛みを生じてしまう。この沈み込みを無くすため、硬度が高く設定されているが、該硬度が高過ぎるとやはり寝心地は悪化してしまう。

これらのことから良好な寝心地を提供するマットレスには、▲1▼良好な体圧分散性と、▲2▼全体として良好なクッション性を発現する柔軟性(硬度)とが要求される。このような性能を併有するマットレスとして、以下の[特許文献1]に示すように、水平方向に独立した多数の金属製のコイルスプリングを、複数行列状に配置、隣接するコイルスプリング同士をヘリカル線により結合させて体圧分散性を確保したスプリングユニットと、柔軟性を発現するウレタンフォーム等との複合構造を採用した、所謂スプリングマットレスが挙げられる。

前記スプリングユニットを使用した場合、圧縮されるコイルスプリングは外力が入力された部分だけであり、良好な体圧分散性の確保が可能となっている。このように、前記体圧分散性と柔軟性とを異なる部材により、夫々達成することで良好な寝心地を提供するマットレスが知られている。この他、以下の[特許文献2]に示すように、異なる硬さの合成樹脂からなるシート状物を貼り合わせ、複層にすることにより過度の沈み込み感を無くし、前記問題を解消し得る合成樹脂製のマットレスも流通している。

【発明が解決しようとする課題】
しかし、前記スプリングマットレスは、前記コイルスプリングの複雑な配置・構造等のために製造が煩雑であり、また該スプリングの材質が金属であるため重量が嵩み、運搬等の取り扱い性が低いという問題を内在している。これに加えて使用者の汗等により、前記コイルスプリングが経時的に錆びてしまい、使用時の軋み音等の発生といった経時劣化も指摘される。更にリサイクルに際しては、金属であるコイルスプリングや合成樹脂からなる表皮層等の複数の異なる材料の分別に手間が掛かってしまう難点も指摘されている。

また、異なる硬さの合成樹脂からなるシート状物を貼り合わせ、複層化したマットレスの場合、金属製コイルスプリングを必要としないため前記スプリングマットレスに比べて、軽量で経時劣化も殆ど見られず、また廃棄時の分別等に関わる煩雑さない。しかし、使用者の体重を全体的に支持する構造であるため、前記スプリングマットレスに比較して体圧分散性が悪く、長時間の使用においては前述の血流の圧迫等が充分に回避できない。

【発明の目的】
この発明は、従来の技術に係る前記問題に鑑み、これを好適に解決するべく提案されたものであって、異なる物性を備える複数のポリウレタン系発泡体を積層的に構成することで、各層をなす該ポリウレタン系発泡体が夫々所定の通気性、柔軟性または体圧分散性等を備えることにより、マットレス全体として良好な柔軟性および体圧分散性を発現し、またリサイクルを容易になし得るマットレスを提供することを目的とする。更に表層側の通気性を良好とすることで、該使用者の汗等を好適に逃がし体感的にも良好な寝心地を提供する。

【課題を解決するための手段】
前記課題を克服し、所定の目的を達成するため本発明に係るマットレスは、ポリウレタン系発泡体を素材とするマットレスであって、
床側となる下層をなし、その反発弾性率が1〜20%の範囲にあるシート状基材層と、
使用者の身体を支持する上層をなし、その通気性が50cm3/cm2/sec以上に設定されるシート状表層と、
前記シート状基材層およびシート状表層の間に所定間隔で隣接的に介在し、その反発弾性率が50〜80%の範囲にある多数の柱状体からなる支持層とから少なくとも構成したことを特徴とする。

【発明の実施の形態】
次に本発明の好適な実施例に係るマットレスにつき、好適な実施例を挙げて、以下に説明する。本願の発明者は、マットレスの構成部材として、夫々に物性の異なるポリウレタン系発泡体を使用し、かつ所定の順序で積層することで、良好な柔軟性と体圧分散性とを併有するマットレスが得られることを知見したものである。本発明に係るマットレスの柔軟性および体圧分散性は、夫々最終製品であるマットレス全体として測定・評価するものである。具体的には、前記柔軟性については、前記マットレスの表層が所定量沈み込むように荷重を掛けた際の圧縮モジュラス測定により測定・評価し、前記体圧分散性については、得られたマットレスに使用者(被験者)を寝かせた状態で、各部位毎に掛かる圧力(mmHg)を測定し、ここから圧力分布を算出することで評価を行なった。

本実施例に係るマットレス10は、図1および図2に示す如く、夫々異なる物性を備えるポリウレタン系発泡体からなるシート状基材層12、支持層16およびシート状表層18の少なくとも3層から構成されている。そして実際の使用においては、前記各層12,16,18は所定の手段、例えば接着剤等により互いに貼着・固定されて積層体とされ、袋状に縫製された布等の外装体(図示せず)により被覆されている。

前記シート状基材層12は、前記マットレス10において最下層、すなわち床側に位置する層であり、低い反発弾性率を備えることで該マットレス10全体として、良好な柔軟性および体圧分散性を発現させる役割を担う。具体的には、後述([0020])する支持層16を構成する個々の柱状体14に掛かる重量を、マットレス10全体に分散、すなわち部分的に掛かる該重量を平滑化する働きをする層である。前記シート状基材層12は、反発弾性率の低い材料で形成され、その反発弾性率は1〜20%の範囲に設定されている。この反発弾性率が前述の値以外の範囲に設定されると、高過ぎる硬度のため体圧分散作用が上手く機能しなくなってしまう。また、シート状基材層12が厚さも重要な指標であり、その厚さは25〜80mm範囲に設定されている。これは、前記反発弾性率が前述の範囲内であったとしても、該シート状基材層12が厚過ぎると過剰に体が沈み込み、薄過ぎると床に当たってしまい、体圧の分散性能が上手く機能できないためである。

前記シート状表層18は、前記マットレス10において最上層の表面に位置する層であり、所定の通気性を発現することで使用者の汗の蒸発等を促し、良好な寝心地を提供する。前記シート状表層18は、常に使用者からの汗等に直接晒されるため、所定の通気性が要求される。一般的に、人は一晩寝ることで約200ml(cc)の汗をかくといわれている。この汗を人体とマットレス10との当接面に留めると使用者の寝心地を悪くしてしまうため、シート状表層18の通気性は重要な要素の1つである。前記シート状表層18は上下に連通した通気孔を構造的に設ける、シート状表層18内に形成された連続した気泡等、またはこれらの組合わせにより通気性を確保し、その通気性は50cm3/cm2/sec以上に設定されている。

また前記シート状表層18には、後述する柱状体14の高い硬度を緩和する役割も担っている。すなわち前記柱状体14は、その高い反発弾性率故に高い硬度を有するため、好適には使用者が該柱状体14の硬さを感じさせない程度の柔軟性の発現が求められる。この柔軟性は、前述の50cm3/cm2/sec以上の通気性を考慮した場合、前記シート状表層18の厚さを75〜120mmの範囲に設定することで達成される。この厚さが前述の範囲外であると、後述する柱状体14による柔軟性および体圧分散性の発現に悪影響が生じる。

更に、前記シート状表層18は、該表層18の下側に配設される柱状体14に掛かる重量を平滑化してマットレス10に良好な体圧分散性を発現させる役割も有している。なお、前記柔軟性と体圧分散性との双方に影響する反発弾性率については、1〜50%の範囲に設定することで、より好適な寝心地を提供し得る。

前記支持層16は、前記シート状基材層12とシート状表層18との間に夫々独立して配置される複数の柱状体14により形成される層であり、従来の技術に係るスプリングマットレスにおけるスプリングの役割を担う。そして前記マットレス10が全体として、良好な体圧分散性を発現させるために必要不可欠な部分である。そして前記柱状体14は、四角形のブロック状に形成されたポリウレタン系発泡体であり、該柱状体14間の空間は連通し、マットレス10の側面に対して開口するように構成されている。また前記柱状体14は、使用者の体重を支持して過剰な体の沈み込みを抑えると共に、マットレス10全体のクッション性、すなわち良好な体圧分散性を生み出すと共に、柔軟性も備えるように、比較的高い硬度のポリウレタン発泡体で形成されている。具体的に前記硬度は反発弾性率で表され、その数値は50〜80%の範囲に設定されている。

また前記柱状体14の高さ寸法は、50〜100mmの範囲に設定される。前述の50〜80%の反発弾性率を生かすためであり、該柱状体14の高さ寸法が50〜100mmの範囲外となると、充分な体圧分散性および柔軟性の発現が阻害される。そして、前記支持層16を上方から見た際の前記柱状体14の縦寸法または横寸法は、少なくとも前記高さ寸法以上に設定される。この柱状体14の水平方向における配置間隔は、該柱状体14が使用者の体圧により圧縮されたとき、前記空間を塞がない程度の間隔を空けることが必要である。すなわち前記柱状体14の支持層16における水平方向の面積占有率で示した際に、その値が20〜60%の範囲に設定されるように配置される。この値が20%未満であると良好な体圧分散がなされず、一方60%を越えると前記シート状表層18の通気性による汗等の湿分のマットレス10外への放出性が悪化してしまう。

しかし、前記柱状体14の大きさや間隔は、マットレス10全体で均一である必要はなく、マットレス10の部位や求められる体圧分散性および使用感により変更することで、より優れたマットレス10を得ることができる。また、実施例では柱状体14は四角形のブロック状に形成されているが、これに限定されるものでなく、円柱その他であってもよい。

なお、前記各層12、16および18の厚さ、柱状体14の形状および大きさ、各層の反発弾性率等の物性値はマットレス10の性能を決める要素であって、最終的な該マットレス10全体の性能は、これらの値が複合的に影響しあって決まるものである。従って、前記マットレス10の柔軟性および体圧分散性は、夫々最終製品であるマットレス10全体として測定・評価されるものである。

そして本発明において、前記マットレス10の柔軟性は、該マットレス10を構成する全ての層12、16および18の全体として測定・評価されるもので、該マットレス10の表面を押圧してその撓み量を5cmとした際の荷重を示す、所謂圧縮モジュラス評価によって表され、該荷重が100〜300Nの範囲に設定されることで好適なマットレス10として使用し得ることが確認された。また前記体圧分散性についても、前記マットレス10を構成する全ての層12、16および18の全体として測定・評価されるもので、得られた該マットレス10に使用者(被験者)を寝かせた状態の圧力分布で示される。そしてその圧力が50mmHg以上となる部分の面積が、使用者が該マットレス10に仰臥した際の全接触面積の20%以下に設定される場合に好適なマットレス10として使用し得ることも併せて確認された。従って、前述した各層の物性値に限定されるものでなく、最適な値の範囲を外れたとしても、マットレス10が好適に使用できないという訳ではなく、各要素の組合わせにより、調整することができる場合がある。

【実施例の作用】
次に、実施例に係るマットレス10の作用について説明する。使用者が前記マットレス10に仰臥した状態を想定すると、該使用者の汗は、使用者との当接面であるシート状表層18の通気性を高く設定することにより、該シート状表層18から支持層16側に順次逃がされる。そして、前記支持層16は、前記柱状体14間の空間がマットレス10の側面で外方に連通した構造となっているので、前記シート状表層18から放出された汗は、空気中の湿分として、該柱状体14間の連通空間を通り外部へ排出することができる。

前記柱状体14は、所定の間隔で独立して配設されて支持層16を構成しているため、使用者がマットレス10を使用した際には、図3に示す如く、該柱状体14が使用者の体型に合わせてシート状基材層12を圧縮させる作用を発現させ、これにより使用者の体圧は良好に分散されることになる。また前記体圧分散は、前記柱状体14における圧縮変形に起因するスプリング作用だけでなく、該柱状体14の下に配置されるシート状基材層12の圧縮によるスプリング作用によっても行なわれる。すなわち、本発明においては、前記柱状体14自体のスプリング作用と、シート状基材層12のスプリング作用との双方が複合的に作用して、より好適なスプリング作用を発現するようになっている。言い換えれば、使用者の体重が重い場合であっても、前記柱状体14だけが過剰に圧縮することがないため、体の不均等な沈み込み感を抑制し得る。

前述の通り、前記マットレス10における体圧分散性は、独立した柱状体14とシート状基材層12とに複合により好適なものとされている。また、瞬間的な荷重の移動、例えば、使用者が寝返りを行なった場合については、前記柱状体14の高い反発弾性率に伴う適度な硬度(弾力性)により、過剰な体の沈み込みは抑えられているため容易に寝返りを打つことができる。

【実験例】
次に、前記の構成により得られたマットレスについての実験例を示す。具体的には、マットレスに必要とされる各種物性を観察・測定するものである。なお本発明に係るマットレスは、この実験例に限定されるものではない。また本実験において、マットレスを評価する物性である柔軟性および体圧分散性は、前述([0022])した圧縮モジュラスおよび圧力分布によって夫々測定・評価した。

(実験1) マットレスを構成するシート状基材層および支持層の反発弾性率と、マットレス全体の柔軟性および体圧分散性等との関係について
以下の表1に示す反発弾性率および厚さを有するシート状表層、シート状基材層および柱状体(支持層)から、寸法300mm×300mmの実施例1〜6および比較例1〜4に係るマットレスを製造し、該マットレス全体の柔軟性および体圧分散性を測定・評価した。この際、各層は所要の反発弾性率となるよう調整されたポリウレタン発泡体原料を使用し、得られたポリウレタン発泡体を所定の厚さとすることで夫々製造した。また前記柔軟性および体圧分散性その他の総合的な評価を寝心地として評価した。なお、柔軟性、体圧分散性および寝心地の測定方法および確認方法は以下に記す。また、前記シート状表層、シート状基材層および柱状体(支持層)の厚さは、詳細な説明中で設定される厚さ寸法の略中間値(シート状表層:100mm、シート状基材層:50mmおよび柱状体(支持層):75mm)に統一した。

各マットレスにφ200mmの試験片をヘッドスピード50mm/minで押付け、該試験品の撓み量が50mmに達したときの荷重(N)を測定した。このときの荷重値が小さいほど、柔軟性に優れていると評価される。

試験品の上に体圧分布測定用のセンサーシートを敷き、その上に被験者が仰向けに寝たときのセンサーシートに掛かる圧力の分布を体圧分布測定装置で測定した。その圧力を0〜25mmHgまでの範囲を低圧力、26〜49mmHgまでの範囲を中圧力、50〜255mmHgまでの範囲を高圧力と規定し、夫々の圧力範囲の割合を算出した。低圧力に測定値が分布しているほど、好適に体圧が分散されていると評価される。

(実験1の結果)
結果を上記の表1に併せて示す。この表2から、シート状基材層の反発弾性率が1〜20%、支持層を構成する柱状体の反発弾性率が50〜80%の範囲であれば本発明に係るマットレスは、好適な柔軟性、体圧分散および寝心地を示すことが確認された。柔軟性については、該柔軟性を表す圧縮モジュラスが100〜300Nの範囲に、体圧分散性については、該体圧分散性を表す圧力分布における50mmHg以上を示す部分の割合が20%以下に夫々収まっていることも確認された。

(実験2) マットレスを構成するシート状基材層および支持層の厚さと、マットレス全体の柔軟性および体圧分散性等との関係について
以下の表2に示す反発弾性率および厚さを有するシート状表層、シート状基材層および柱状体(支持層)から実施例7〜12および比較例5〜10に係るマットレスを製造し、前述の実験1と同様に柔軟性、体圧分散性および寝心地を測定・評価した。なお、前記シート状表層、シート状基材層および柱状体(支持層)の反発弾性率は、詳細な説明中で設定される反発弾性率の略中間値(シート状表層:45%、シート状基材層:10%および柱状体(支持層):65%)に統一した。また各層についても、前述の実験1と同様に所定の反発弾性率となるよう調整したポリウレタン発泡体原料を使用し、得られたポリウレタン発泡体を所定の厚さとすることで夫々製造した。

(実験2の結果)
結果を上記の表2に併せて示す。この表2から、シート状基材層の厚さが25mm〜80mm、支持層を構成する柱状体の高さが50mm〜100mm、シート状表層の厚さが75mm〜120mmの範囲であれば、好適な柔軟性および体圧分散性を示すことが確認された。比較例10においてマットレス全体の圧縮モジュラスおよび圧力分布は、前述した値の範囲内であるが、シート状表層の厚さが充分でないため、柱状体の高い反発弾性率による硬さが使用者の寝心地を悪化させている。

【発明の効果】
以上に説明した如く、本発明に係るマットレスによれば、異なる物性をもつポリウレタン系発泡体を積層して構成し、各層をなす該ポリウレタン系発泡体を夫々所定の反発弾性率および厚さとすることで、該各層が複合的なスプリング作用等を示し、マットレス全体として良好な体圧分散性および柔軟性を発現し得る。またシート状表層の通気性と、前記支持層をその水平方向の面積占有率とを所定の値とすることで、使用者の汗等をマットレス外部に効率的に排出する効果を奏する。更に、その素材が全てポリウレタン系樹脂からなるマットレスであるため、リサイクルが容易となる効果を奏する。
