【産業上の利用分野】
本発明は、自動車等の車両に使用される衝撃吸収バンパーの芯材に関する。

【従来の技術】
自動車の衝撃吸収バンパーは、車が外部の物体や歩行者と接触した際に衝撃を緩和したり、車本体の損傷を防ぐ等の役割を有する。しかしながら、従来のバンパーは、速度4又は8km/時での衝突を想定して製造されており、該速度で衝突した場合に車体自体が大きく破壊されないことを衝撃吸収性の基準としているので、歩行者の保護という点では十分なものではなかった。そこで、近年歩行者保護に重点を置いたバンパーの設計が行われるようになり、歩行者へ与えるダメージを極力抑えることがバンパー芯材に要求されるようになった。具体的には、40km/時の比較的速い速度で歩行者と衝突した場合であっても、歩行者の脚を回復不能な状態まで破壊してしまうほどの衝撃力を生ずることなく、衝突のエネルギーを吸収できることが、バンパー芯材に要求されるようになった。

しかしながら、このような特性を有する軽量で、製造が容易、且つ安価なバンパー芯材は従来存在しなかった。

【発明が解決しようとする課題】
本発明は、40km/時の比較的速い速度で歩行者と衝突した場合であっても、歩行者の脚を回復不能な状態まで破壊してしまうほどの衝撃力を生ずることなく、衝突のエネルギーを吸収できる衝撃吸収バンパーのバンパー芯材を提供することを課題とする。

【課題を解決するための手段】
本発明者らは、前記課題を解決すべく鋭意研究を進めた結果、歩行者を保護するという観点から優れたバンパー芯材として、圧縮試験を行った場合に得られる歪−圧縮荷重曲線(以下、圧縮曲線ともいう。)において、圧縮が始まると急激に圧縮荷重が立ち上がり、脚が破壊される圧縮荷重に達する前にフラットになり、このフラットな状態が長く続くようにすることにより上記課題を解決できることを見出し本発明を完成するに至った。
すなわち、本発明によれば、以下に示すバンパー芯材が提供される。
[1]密度0.045〜0.20g/cm3のポリオレフィン系樹脂発泡体からなるバンパー芯材であって、該芯材の前後方向における最大厚みが15cm以下であり、該芯材の左右方向に亘る突出部が2以上形成されており、該突出部において、該芯材の前後方向に対応する方向の高さH(mm)と該芯材の上下方向に対応する方向の厚さT(mm)との比H/Tが2〜10であり、該突出部を構成する発泡体の曲げ荷重が35〜400Nであり、該芯材の真の体積VT(cm 3 )と肉盗み部分の容積VV(cm 3 )との関係が、下記(1)式を満足し、直径70mmのパイプによる圧縮試験(試験速度:500mm/分)を行った場合に、20%歪時圧縮荷重(F20)と40%歪時圧縮荷重(F40)との比F20/F40が0.75〜1.30であり、60%歪時圧縮荷重(F60)と40%歪時圧縮荷重(F40)との比F60/F40が0.75〜1.30であることを特徴とするバンパー芯材。

【発明の実施の形態】
本発明のバンパー芯材においては、該芯材の前後方向における最大厚みが15cm以下、好ましくは5〜12cmである。尚、該芯材の前後方向における最大厚みの下限は3cmである。該最大厚みが15cmを超えると、バンパーが前に出すぎるので車体が不必要に大きくなるので好ましくない。尚、本明細書においてバンパー芯材の前後方向とは、該芯材を車両の所定位置に取り付けた時の車両の前後方向と一致する方向のことである。

本発明のバンパー芯材においては、直径70mmのパイプによる圧縮試験(速度:500mm/分)を行った場合に、20%歪時圧縮荷重(F20)と40%歪時圧縮荷重(F40)との比F20/F40が0.75〜1.30であり、60%歪時圧縮荷重(F60)と40%歪時圧縮荷重(F40)との比F60/F40が0.75〜1.30である。本発明のバンパー芯材は、このような特性を有するので、圧縮曲線において、圧縮荷重が早期に立ち上がり、おおよそ歪20〜60%の範囲において、図1中の曲線aで示すような圧縮荷重が殆ど一定の値を示すフラット部が存在する。従って、このフラット部において衝突の衝撃エネルギーを吸収することができると共に、フラット部の圧縮荷重が40%歪時圧縮荷重(F40)を大きく超えることがない。

本発明のバンパー芯材は、前後方向における最大厚みが15cm以下であり、且つ、上記F20とF40とF60とが上記の関係を満足する、従来得ることの出来なかったものである。

本発明のバンパー芯材について圧縮試験を行って得られた、圧縮曲線の一例を図1に示す。尚、図1において、曲線aは本発明のバンパー芯材についてのもので、曲線bは従来のバンパー芯材についてのものである。

該比F20/F40が0.75未満の場合は、圧縮荷重が早期に立ち上がらないので、図1に示す従来の曲線bに近くなって衝撃エネルギーを充分に吸収できない虞がある。一方、比F20/F40が1.30を超える場合は、圧縮曲線の圧縮初期においてピークが発生し、該ピーク高さが高くなりすぎて(曲線c)、脚を充分に保護することができない虞があり、該ピーク高さを低くすれば衝撃エネルギーを充分に吸収できなくなり、脚を保護できなくなる虞がある。脚を充分に保護し、圧縮初期の衝撃エネルギーを充分に吸収するという観点からは、比F20/F40は0.80〜1.20が好ましく、0.85〜1.10がより好ましい。

上記比F60/F40が0.75未満の場合は、圧縮曲線の圧縮荷重が比較的早期に下がることを意味し、衝撃エネルギーを充分に吸収できない虞がある。このような場合は、バンパー芯材に加えられた全衝撃エネルギーにより圧縮曲線が最終的に急激に立ち上がるので、脚を充分に保護できない虞がある。一方、比F60/F40が1.30を超える場合は、圧縮曲線が歪40〜60%の間で急激に立ち上がるので、脚を充分に保護できなくなる虞がある。脚を充分に保護し、衝撃エネルギーを充分に吸収するという観点からは、比F60/F40は0.80〜1.20が好ましく、0.85〜1.10がより好ましい。

本発明においては、前記40%歪時圧縮荷重(F40)が1〜3kNであることが好ましい。40%歪時圧縮荷重(F40)が1kN未満の場合は、衝撃エネルギーを充分に吸収できなくなる虞があり、3kNを超える場合は、バンパーが脚と接触した時点で脚を充分に保護することができない虞がある。また、同様の理由により、F20は0.7〜3kNであることが好ましく、F60は1〜4kNであることが好ましい。

本明細書におけるパイプによる圧縮試験は、温度23℃、相対湿度50%の条件下、圧縮治具として直径70mmの剛体パイプを用い、試験速度500mm/分で圧縮して行うものとする。尚、直径70mmの剛体パイプは人間の脛の大きさを想定したものである。

上記圧縮試験方法について、図2に基づいて詳しく説明する。
尚、図2(a)は圧縮試験方法の正面図、同(b)は側面図であり、図2において、1は試験片、2は直径70mmのパイプ、3は剛体からなる試験片の保持台、4は圧縮装置をそれぞれ示す。

図2に示す通り、試験片1の長さ:dは、17cmとし、高さhはバンパー芯材の上下方向のレインフォースメントの高さとし、厚みtはバンパー芯材の前後方向の厚みとする。試験片1の長さ:dが17cmより短くなると得られる圧縮荷重が影響を受けて正しい値を示さなくなる虞がある。圧縮試験は、車両に装着されているバンパーが立っている人間と衝突する場合を想定し、バンパー芯材の車両取付時の前面側から、図2に示すように、パイプ2の貫通孔の貫通方向が試験片1の長さ方向(バンパー芯材の左右方向)に対して直角になるようにしてバンパー芯材の前後方向に、圧縮して行う。尚、本明細書においてバンパー芯材の左右方向とは、該芯材を車両の所定位置に取り付けた時の車両の幅方向と一致する方向のことである。また、バンパー芯材の上下方向とは、該芯材を車両の所定位置に取り付けた時の車両の上下方向と一致する方向のことである。

試験片をバンパー芯材から採取する場合、該芯材の左右方向の長さに対して各々の両側から15%までの部分と、ウインカーやライトを取り付ける特殊な形状の部分とを除いた任意の部分(以下、バンパー芯材有効部分とも言う。)から左右方向の長さ17cm、高さ:バンパー芯材の上下方向のレインフォースメントの高さ、厚み:バンパー芯材の前後方向の厚みの試験片をできるだけ多く採取するものとする。尚、この左右方向の長さ17cmが、前記試験片1の長さ:dに相当する。

上記の各試験片について70%以上の圧縮歪が生ずるまで圧縮試験を行い、各試験片についての圧縮曲線から20%歪時圧縮荷重(F20)、40%歪時圧縮荷重(F40)、60%歪時圧縮荷重(F60)を読み取り、それらの平均値を芯材の20%歪時圧縮荷重(F20)、40%歪時圧縮荷重(F40)、60%歪時圧縮荷重(F60)とし、更にこれらの値から比F20/F40、比F60/F40を算出するものとする。

本発明のバンパー芯材においては、肉盗み部分が設けられている。該肉盗み部分が設けられたバンパー芯材の一例を図3、図4に示す。
図3、図4に示すバンパー芯材は、該芯材の前面部の裏面に複数の突出部が左右方向に平行して設けられている。該前面部はバンパー表皮成形体の形状に合わせて該芯材の前面に相当する表面を湾曲形状、凹凸形状、或いは肉盗み部分として複数の穴を設けた形状とすることができ、主に裏面に設けられた複数の突出部の連結材としての役割を果す。また、該突出部は平板状のものが図3、図4に示されているが、該突出部の形状は平板状のものに限らず、前後方向の後方へ行くに従いバンパー芯材の上下方向と対応する方向の厚さが薄くなる形状のもの等、圧縮荷重の初期の立ち上がりや、発泡体成形時の離型性を考慮した設計が可能である。
尚、図3(a)はバンパー芯材有効部分の裏面図、同(b)はバンパー芯材有効部分の左右方向に対する垂直断面であり、図3において、10はバンパー芯材を、11はバンパー芯材の前面部を、12はバンパー芯材の突出部を、13は肉盗み部分をそれぞれ示す。また図4は図3(b)の一部拡大図であり、図4において、17は突出部12の根元を示す。

上記肉盗み部分13とは、例えば図3に示すように、バンパー芯材の内部に形成された空間(空洞)、即ち空気が存在するだけの部分をいう。かかる肉盗み部分13が形成されていると、突出部12と肉盗み部分13とから構成される部分の圧縮荷重が前面部11より小さいので、バンパー芯材が前後方向に圧縮されると、突出部12が最初に撓み、或いは座屈し始める。バンパー芯材が更に圧縮されると、突出部12は更に座屈し、上記空間(空洞)が破壊された突出部12で埋まるように変形され続ける。このように、突出部12が座屈し、破壊されている間は、圧縮荷重は大きく上昇することがないので、前記圧縮曲線において歪の変化に対して圧縮荷重が殆ど変化しないフラット部が現れる。従って、突出部12の強度を大きくすれば前記40%歪時圧縮荷重(F40)も大きくなり、突出部12の強度に応じて、前記40%歪時圧縮荷重(F40)等を調整することができ、前記肉盗み部分13の容積を大きくすることと、突出部の曲げに対する強さを調整することにより、前記圧縮曲線のフラット部分の長さを長く調整することができる。このように構成されているバンパー芯材を用いたバンパーを装着した自動車は、歩行者と衝突した場合であっても、歩行者の脚を回復不能になるまで破壊することなく、衝突のエネルギーを吸収することができる。

本発明においては、バンパー芯材の真の体積VT(cm3)と上記肉盗み部分13の容積VV(cm3)との関係が、下記(1)式を満足することを要する。

上記VT/(VT+VV)が0.20未満の場合は、肉盗み部分13の容積VVが大きすぎることを意味し、突出部12の厚さTが薄すぎる態様と、突出部12の高さHが長すぎる態様がある。突出部12の厚さが薄すぎる場合や、突出部12の高さが長すぎる場合は、突出部が圧縮時に折れる際に飛び散る虞があり、例えば40〜60%の低歪時の圧縮荷重が極端に低下する虞もある。また、衝撃エネルギーの吸収が不十分となり圧縮曲線において圧縮荷重が十分な歪量(例えば70%歪以降)に到達する前に急激に立ち上がってしまう虞もある。

上記VT/(VT+VV)が0.50を超える場合は、肉盗み部分13の容積VVが小さすぎることを意味し、突出部12の厚さTが厚すぎる態様と、突出部12の高さHが短すぎる態様がある。突出部12の厚さが厚すぎる場合や、突出部12の高さが短すぎる場合は、図1の曲線bに示すような圧縮曲線を示すものとなり、全衝撃エネルギーを吸収する前に、圧縮荷重が、歩行者の脚部を回復不能になるまで破壊する大きさを超えてしまう虞がある。本発明において、特に上記VT/(VT+VV)が0.25〜0.45であることが更に好ましい。

尚、バンパー芯材の真の体積VTは寸法から算出してもよければ、浸漬法によって求めてもよい。肉盗み部分13の容積VVは寸法から算出してもよければ、寸法から算出した体積(VT+VV)から浸漬法によって求めた真の体積VTを引き算することによって求めてもよい。但し、本明細書においてバンパー芯材のVT及びVVを求める対象部分は、バンパー芯材を自動車に装着した場合のレインフォースメントから上下にはみ出した部分は除き、正面から見たレインフォースメントの形状と重なっている部分のみ、即ち、前記のバンパー芯材有効部分について求めるものとする。具体的には図5において、バンパー芯材有効部分10a(図5中の二重斜線部分)のみに基づいてバンパー芯材の真の体積VTを求め、レインフォースメントから上下にはみ出したバンパー芯材のはみ出し部分10bは除くものとする。尚、図5は本発明のバンパー芯材を用いたバンパーが、レインフォースメントに取り付けられた一例を示す横断面図である。図5において、16はバンパーの表皮を、18はバンパー芯材有効部分10aとはみ出し部分10bの境界線をそれぞれ示す。

又、肉盗み部分13の容積VVは、正面から見たレインフォースメントの形状と重なっている部分のみが仮想的に表皮で覆われているとした場合に、内部に存在する空間(空洞)の容積に相当する。

次に、上記(1)式を満足するようなバンパー芯材の形態について具体的に説明する。
本発明のバンパー芯材においては、図3に示すように、突出部12がバンパー芯材の左右方向に亘って形成されている。このように突出部12が形成されていると、バンパーのどの部分であっても加えられた衝撃を均一に吸収することができる。但し、本発明はこのような形状に限定するものではなく、例えば、突出部12を円柱状や角柱状に形成してもよい。

また、上記突出部12はバンパー芯材の左右方向に亘って、2以上形成されていることを要し、2〜10が好ましく、2〜6がより好ましく、3〜6が特に好ましい。突出部12が1つ形成されているだけでは、肉盗み部分13を形成することはできても、前述した圧縮曲線において長いフラット部が安定して現れるバンパー芯材を得ることができない虞がある。

また、本発明においては、突出部13のバンパー芯材前後方向に対応する方向の高さH(mm)と、突出部12のバンパー芯材上下方向に対応する方向の厚さT(mm)との比H/Tが2〜10であることを要し、3〜8が好ましく、3〜6がより好ましい。該比H/Tが2未満の場合は、突出部12の厚さTが厚すぎるか、又は突出部13の高さHが短すぎることを意味する。突出部12の厚さTが厚すぎる場合や、突出部12の高さHが短すぎる場合は、図1の曲線bに示すような圧縮曲線を示すものとなり、全衝撃エネルギーを吸収する前に、圧縮荷重が、歩行者の脚部を回復不能になるまで破壊する大きさを超えてしまう虞がある。

一方、比H/Tが10を超える場合は、突出部12の厚さTが薄すぎるか、又は突出部12の高さHが長すぎることを意味する。突出部12の厚さTが薄すぎる場合や、突出部12の高さHが長すぎる場合は、突出部が圧縮時に折れる際に飛び散る虞があり、例えば40〜60%の低歪時の圧縮荷重が極端に低下する虞もある。また、衝撃エネルギーの吸収が不十分となり圧縮曲線において圧縮荷重が十分な歪量(例えば70%歪以降)に到達する前に急激に立ち上がってしまう虞もある。尚、図4に示す通り、上記突出部の高さHは、バンパー芯材有効部分における突出部の根元17から最後部までの前後方向の最大高さであり、上記突出部の厚さTはバンパー芯材有効部分におけるバンパー芯材の左右方向に対する垂直断面の突出部の断面積S(mm2)(図4中二重斜線部にて示される部分の面積)を前記突出部の高さHにて割り算することにより求められる値(T=S/H)である。また、突出部の高さH及び/又は厚さTが、バンパー芯材の左右方向に対する任意の垂直断面を比較した際に変化している部分が存在する場合は、バンパー芯材有効部分の左右方向の長さの70%以上において上記H/Tの関係を満足していれば良い。

本発明においては、上記H/Tの構成に加えて、バンパー芯材の突出部を構成する発泡体の曲げ荷重が35〜400Nであり、更に35〜200N、特に70〜200Nであることが好ましい。該曲げ荷重が35N未満の場合は、前記圧縮試験において、圧縮荷重が早期に立ち上がらず、前記比F20/F40が0.7未満になる虞がある。一方、曲げ荷重が400Nを超える場合は、40%歪時圧縮荷重(F40)が大きくなりすぎる虞がある。

尚、突出部を構成する発泡体の曲げ荷重を測定する場合は、バンパー芯材有効部分の突出部から長さ120mm、幅25mm、高さ20mmの試験片を採取して、JIS K 7221(1984)の測定方法および測定条件に従って測定した最大曲げ荷重を該曲げ荷重とする。

一方、本発明においては、単に、突出部そのものの曲げ荷重が5〜150N、更に15〜75N、特に20〜50Nであることが好ましい。該曲げ荷重が5N未満の場合は、前記圧縮試験において、圧縮荷重が早期に立ち上がらず、前記比F20/F40が0.7未満になる虞がある。一方、曲げ荷重が150Nを超える場合は、40%歪時圧縮荷重(F40)が大きくなりすぎる虞がある。

尚、突出部そのものについての曲げ荷重を測定する場合は、バンパー芯材有効部分の突出部の根元17から突出部をバンパー芯材の左右方向に120mmの長さで切断したものを試験片として、JIS K 7221(1984)の測定方法および測定条件に従って測定した最大曲げ荷重を該曲げ荷重とする。ただし、試験片は、試験片の長さを上記試験片の該左右方向の120mmの長さとしJIS K 7221(1984)に従って3点曲げ試験を行うこととする。テーパーを取っている突出部も支持台に載せて同様に測定する。

本発明のバンパー芯材は、密度0.045〜0.20g/cm3、好ましくは0.06〜0.19g/cm3、より好ましくは0.075〜0.19g/cm3のポリオレフィン系樹脂発泡体からなる。該密度が0.045g/cm3未満の場合は、前記圧縮曲線にフラット部分は発現するものの、該フラット部分だけでは目的とするエネルギー吸収量を得ることができない虞があり、0.20g/cm3を超える場合は、40%歪時圧縮荷重(F40)が大きすぎる虞がある。

本明細書においてバンパー芯材の密度は、試験片の重量を、該試験片を水没させることにより、水位上昇分から求められる体積(浸漬法により求められる体積)にて割り算することにより求めることができる。

上記ポリオレフィン系樹脂発泡体を構成するポリオレフィン系樹脂としては、例えばプロピレン−ブテンランダムコポリマー、プロピレン−ブテンブロックコポリマー、エチレン−プロピレンブロックコポリマー、エチレン−プロピレンランダムコポリマー、エチレン−プロピレン−ブテンランダムターポリマー、ホモポリプロピレンなどのポリプロピレン系樹脂、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、直鎖状低密度ポリエチレン、直鎖状超低密度ポリエチレン、エチレン−酢酸ビニルコポリマー、エチレン−メチルメタクリレートコポリマー、エチレン−メタクリル酸コポリマーの分子間を金属イオンで架橋したアイオノマー系樹脂などのポリエチレン系樹脂やポリブテン−1、ポリペンテン、エチレン−アクリル酸−無水マレイン酸ターポリマーなどが挙げられる。尚、本発明のポリオレフィン系樹脂発泡体には、プロピレン成分等のオレフィン成分を30重量%以上含むポリオレフィン系樹脂からなる発泡体も含まれる。

上記ポリオレフィン系樹脂の中でも、本発明においては、剛性に優れるという点でプロピレン成分を30重量%以上、更に50重量%以上、特に80重量%以上含むポリプロピレン系樹脂が好ましい。また、剛性に優れると共に軽量なバンパー芯材を得ることができるという点で引張弾性率が1200MPa以上、更に1350MPa以上、特に1500MPa以上のポリプロピレン系樹脂が最も好ましい。尚、該引張弾性率の上限は概ね3000MPaである。又、本発明のバンパー芯材はこれらのポリプロピレン系樹脂を用いて形成されたポリプロピレン系樹脂発泡粒子成形体であることが好ましい。かかるポリプロピレン系樹脂発泡粒子成形体は、軽量性に富み、衝撃吸収特性に優れるのでバンパーの体積を低減することができる。尚、該ポリプロピレン系樹脂発泡粒子成形体は、従来公知の方法により発泡粒子を製造し、該発泡粒子を用いて従来公知の型内成形方法等により製造することができる。

上記引張弾性率が1200MPa以上の高剛性のポリプロピレン系樹脂としては、プロピレンの単独重合体が概ねそのような高剛性を示し、プロピレンと他のコモノマーとの共重合体であっても、そのコモノマー成分含有割合が極端に少ないものはそのような高剛性を示す傾向にある。
