本発明は、住宅等の床材などに用いられる化粧木質板を構成する木質板と化粧材の間に位置する化粧材用バッカーに係わる。より詳しくは、化粧木質板に衝撃が加わった際、化粧木質板に生じる凹みを最小限に抑制でき、さらに化粧材が木質板から剥離することがない化粧材用バッカーに係わる。

【従来の技術】
住宅等の床材として用いられる化粧木質板として、合板等の木質板の表面に接着層を介し、突き板、化粧シート等の化粧材を積層したものがある。このような化粧木質板は高級感があり意匠的にも優れたものである。しかしながらこのようにして得られる化粧木質板は物の落下やキャスターの走行により凹みを生じ、年月の経過とともに住環境の美観が損なわれるという問題があった。これは突き板や化粧シートの厚みが薄くまた、基材となる合板等の木質板も表面硬度に劣るためである。
このような問題を解決するために、合板と化粧材との間に、合板よりも表面硬度に優れる中密度木質繊維板(MDF)を位置するようにして貼り合わせた化粧木質板も知られている。このような構成となっていることにより、物の落下やキャスターの走行による凹みの発生は低減化できる。しかしながら中密度木質繊維板は温度や湿度の変化により容易に伸縮し、化粧木質板に反りや変形が発生し易い、また化粧材が中密度木質繊維板から剥離しやすいというという問題があった。この問題はとりわけ床暖房システムを取り入れた場合においては際だって深刻なものであった。

【発明が解決しようとする課題】
本発明はこのような化粧木質板の状況に鑑みなされたもので、合板等の木質板と化粧材の間に位置するようにして貼り合わされ、物の落下やキャスターの走行による化粧木質板の凹みの発生を低減化でき、また化粧木質板に反りや変形を発生させることがなく、さらには化粧材が木質板から剥離することがない化粧材用バッカーを提供することを課題とする。

【課題を解決するための手段】
本発明者らは鋭意研究を重ねた。この結果、Tダイ式押出成形法によって得られ、JIS K 7121に準拠して測定した融点が220〜228℃のポリブチレンテレフタレート層を有し、総厚みが250〜500μmであるシートが、この目的に用いられる化粧材用バッカーとして好適なものであることを見いだし本発明に至った。即ち本発明は、

【発明の実施の形態】
本発明は、Tダイ式押出成形法によって得られ、JIS K 7121に準拠して測定した融点が220〜228℃のポリブチレンテレフタレート層を構成層として有するシートが物の落下やキャスターの移動等による衝撃を効率的に吸収でき、また温度変化による伸縮が小さいために、化粧材とともに木質板から剥離してしまうことを防止できることを見いだしなされたものである。以下本発明を詳細に説明する。

本発明において用いられるポリブチレンテレフタレートはJIS K 7121に準拠して測定した融点が220〜228℃の範囲にあるもので基本的には、テレフタル酸ジメチルと1,4−ブタンジオールを出発原料とするテレフタル−ジメチル法(エステル交換反応)、あるいはテレフタル酸と1,4−ブタンジオールを出発原料とする直接重合法(直接エステル化法)によって得られるものである。なお、JIS K 7121に準拠して測定した融点が220〜228℃の範囲にあるのであればテレフタル酸ジメチルやテレフタル酸以外のテレフタル酸系化合物や、1,4−ブタンジオール以外のジオール成分を少量使用したものであってもよい。JIS K 7121に準拠して測定した融点がこの範囲外にあるポリブチレンテレフタレートを用いた化粧材用バッカーを使用した化粧木質板は、温度の変化により化粧材と化粧材用バッカーが木質板から剥離しやすくなるため好ましくない。

そして本発明の化粧材用バッカーは、このようなポリブチレンテレフタレートからなる層を構成層として有し、総厚みが250〜500μmに設定されている。厚みが250μm未満であると物の落下やキャスターの走行による凹みの発生を低減化する効果が不十分となり好ましくない。一方500μmを超えると化粧材や木質板との貼り合わせ加工性が低下するとともに、コストの上昇を招き好ましくない。

また本発明の化粧材用バッカーはポリブチレンテレフタレート以外の合成樹脂からなる層との多層構造をとっていてもよい。その場合、ポリブチレンテレフタレートからなる層が配される位置は特に限定されないが、より好ましくは表層に、さらに好ましくは両表層に配するようにする。また、ポリブチレンテレフタレートからなる層が両表層に配される場合、両表層に挟まれた中間層を形成する合成樹脂はポリエチレンテレフタレートであることが望ましい。そしてこの場合の厚み構成は表層1/中間層/表層2=5/90/5〜25/50/25の比率とするのが望ましい。

本発明の化粧材用バッカーを得るにはTダイ式押出成形法が用いられる。インフレーション押出成形法では化粧材用バッカーの熱による伸縮が大きくなり、化粧材の木質板からの剥離を防止できず好ましくない。化粧材用バッカーを多層とする場合にはTダイ式共押出成形法、押出ラミネート法、ドライラミネート法等が適応可能である。

以下、実施例により本発明をさらに詳細に説明するが、本発明はその趣旨を超えない限り、以下の実施例により限定されるものではない。

JIS K 7121に準拠して測定した融点が223℃のポリブチレンテレフタレート(IV値:1.14)をTダイ法にて押出成形し、厚み350μmの化粧材用バッカーを作成した。

JIS K 7121に準拠して測定した融点が223℃のポリブチレンテレフタレート(IV値:1.14)を両表層、その間にJIS K 7121に準拠して測定した融点が245℃のポリエチレンテレフタレート(IV値:0.811)を中間層として各層の厚さ比率が10/80/10となるようTダイ式共押出成形法にて成形し、総厚み350μmの化粧材用バッカーを作成した。

実施例1、2と比較例1、2で成形した化粧材用バッカーに、それぞれ厚み100μmのポリプロピレン製の化粧シートをドライラミネート法により積層し、化粧シートに化粧材用バッカーが積層されたシート1、2、3、4を得た。そして下記の特性を評価した。そしてその結果を表1に示す。
<耐熱寸法安定性>
化粧材を高温の状態で長時間経時させた場合(例えば床暖房を備えた住宅の床材に使用する場合など)を想定し、化粧材1〜4を1辺が100mmの正方形に切り出し、雰囲気温度80℃の恒温槽内に30分間放置した後、室温23℃の恒温室内に30分間放置し、ノギスを用いて寸法変化を測定し加熱収縮率(%)を算出する。また、その際、加熱することにより発生する化粧材の変形を目視により下記基準で評価する。
◎:化粧材に変形は全く認められない。
○:化粧材にかすかなカールが認められる。
×:化粧材が不均一な波状にうねる。

<凹み変形性>
化粧木質板に瞬間的に衝撃が加わった場合を想定し、シート1〜4を厚さ12mmの合板に接着剤を用いて貼り合せて、コンクリート製の床上に水平に載置する。そして、その表面に総重量が500gで先端が半径6.3mmの半球状の黄銅製の重りを高さ300mmの位置から自由落下させる。次いで落下の衝撃により変形した落球凹み量(μm)をマイクロゲージにて測定する。また、凹み箇所の目立ちやすさを目視により下記基準で評価する。
○:化粧シート表面に微少な凹みが認められる。
△:化粧シート表面に若干の凹みが認められる。
×:化粧シート表面に明確な凹みが認められる。

実施例1、2で得られた化粧材用バッカーが積層されたシート1、2は加熱収縮率が小さく、また加熱によるシートの変形も全く見られなかった。さらにシート1、2が用いられた化粧木質板は落球凹み量が小さく、また目視によっても凹みはあまり目立たなかった。一方、比較例1で得られた化粧材用バッカーが積層されたシート3を用いた化粧木質板は落球凹み量が小さく、また目視によっても凹みはあまり目立たなかったものの、化粧材用バッカーの加熱収縮率が大きくこの用途には不向きである。また実施例2と同様の構成ではあるが厚みが200μmと本発明で示された範囲を外れる比較例2で得られた化粧材用バッカーが積層されたシート4は、加熱収縮率については良好な結果を示したものの、シート4を用いた化粧木質板は落球凹み量が大きく、また目視によってもその凹みは目立ったものであった。

以上説明したように本発明によれば、合板等と化粧材の間に位置するようにして貼り合わされ、物の落下やキャスターの走行による化粧木質板の凹みの発生を低減化でき、また化粧木質板に反りや変形を発生させにくい化粧材用バッカーが得られる。[0001]
