【発明の属する技術分野】
この発明は、事業所やオフィス、家庭等から廃棄される各種のプラスチックと木屑や繊維屑、紙屑等の屑を破砕及び粉砕し、混合し、加熱流動化して成る中間生成物から成形される再生プラスチック板を使用したフォークリフトパレットに関する。

【従来の技術】
従来、大部分のフォークリフトパレットは、木製であり、繰り返し使用されるものも有るが、製紙工場からロール紙を出荷する場合に使用する多くのフォークリフトパレットはワンウェイパレットであり、買取先に滞留することが多く、最後には銭湯のボイラーの燃料等として買い取られていた。それらパレットは、重量物の運搬に使用するために比較的良質な木材が使用されていた。
他方、廃棄プラスチックや木屑や繊維屑、紙屑等の屑も事業所やオフィス、家庭等から大量に廃棄されるが、廃棄物を取り巻く環境も変わり、1995年6月には「容器包装に係わる分別収集及び再商品化の促進等に関する法律(容器包装リサイクル法)」が制定、公布され、また従来安定型とされていた廃棄物も管理型に変更されて安易に埋立ができなくなって来ており、廃棄プラスチックのリサイクルが重要な課題と成っている。
廃棄プラスチックのリサイクルの代表としては、本願出願人も既に幾つか提案したように固形燃料の原料として活用することである。このプラスチックからの再生固形燃料は、染色や晒しの工場やクリーニング所、銭湯やヘルスセンター等のボイラーの燃料として、また石灰やセメント工場、製鉄所等の燃料として広く利用されて好評を博している。また、選別されたPET(ポリエチレンテレフタレート)樹脂は、再生繊維として活用されている。

【発明が解決しようとする課題】
一度しか使用されないワンウェイパレット等に比較的良質な木材が使用されるのは、森林資源維持の上でも好ましいものではなく、また重量も大きくて物品輸送でも軽量化が望まれていた。他方、プラスチックにおいても、有限な石油資源を考慮するとバージン樹脂を使用しなくても、事業所等から出る廃棄プラスチックを再生利用して加工できるものも多い。その一つとしてフォークリフトパレットが考えられよう。このように廃棄プラスチックにリサイクルの道はあるが、木屑や繊維屑、紙屑等の屑は焼却されるしか道がなかった。

本発明は、上記に鑑み案出されたものであって、事業所等から出る廃棄プラスチックと木屑や繊維屑、紙屑等の屑とを有効活用して、木製より軽く、熱変形や歪みが出ず、また釘打ちもでき、重量物を支えるのに十分に耐え得る強度を有し、幾度も溶かして成形利用できる再生プラスチック製フォークリフトパレットを提供することを目的としている。

【課題を解決するための手段】
上記目的を達成する本発明の請求項1記載の再生プラスチック製フォークリフトパレットは、70〜30重量%の各種の廃棄プラスチックの粉砕屑と30〜70重量%の木屑、繊維屑、紙屑の粉砕屑をミキサー又はこれに接続した混練り機械において120〜300℃で加熱しながら混合し練り合わせて流動可能状態にし、この流動状態の中間生成物を板状に成形して成る再生プラスチック板を上板と下板に使用し、それらの間に複数の連結ピースの間隔片を取り付けて構成され、上記上板と下板には、連結ピース用穴が複数形成されているものにおいて、上記上板と下板の連結ピース用穴の周囲には内側座と外側座が各々形成されており、また上記連結ピースは、上部と下部に各々内側ネジを有すると共に上端面が上記上板の内側座に、また下端面が上記下板の内側座に各々当止される円筒形状の間隔片と、該間隔片の上部と下部の内側ネジに螺合する外ネジを備えた円筒部と上記外側座に当止されるフランジとを有した上下一対のキャップとから構成されており、上記上下の各キャップの外ネジを上記上板の内側座と上記下板の内側座との間に挟んだ上記間隔片の上下の内側ネジに螺合させることで組み立てられることを特徴としている。

従って、上記の構成を有した請求項1記載の再生プラスチック製フォークリフトパレットでは、事業所や家庭から廃棄されるPP(ポリプロピレン)やPE(ポリエチレン)、PS(ポリスチレン)、PET(ポリエチレンテレフタレート)、PA(ポリアミド)、ABS(アクリロニトリルブタジエンスチレン)等の各種のプラスチックが大量に収集され、また更に事業所や家庭から廃棄され焼却されるしか道がなかった製材木片等の木屑やアクリル綿等の繊維屑、牛乳パックやシュレッダーダスト等の紙屑も大量に収集され、フォークリフトパレットの原料が無代価に近い形で確保される。これら廃棄プラスチックと廃棄屑は、粉砕され、ミキサー又はこれに接続した混練り機械においてそれぞれ70〜30重量%と30〜70重量%の範囲で配合され、120〜300℃で加熱されて練り合わされて強度と柔軟性が配合割合で適宜選択される流動可能な中間生成物に生成される。この中間生成物から、金型を使用した射出成形やプレス成形、押出し成形で形成される再生プラスチック板は、プラスチック量が多くなると熱に弱くなって柔軟になり、屑量が多くなると硬くなって熱に幾分強くなる傾向がある。更に、プラスチックだけでは打った釘が抜けやすいが、廃棄屑が混合しているために釘の止まりが良くなる。また、重量も、木製よりも約1/2も軽減される。

【発明の実施の形態】
図1は本発明に係る廃棄プラスチック及び木屑や繊維屑、紙屑からフォークリフトパレット用再生プラスチック板への成形リサイクル作業を示すフローチャート、図2は本発明に係る再生プラスチック板を使用した第一実施例のフォークリフトパレットの部分切欠き斜視図、図3は同フォークリフトパレットの要部断面図、図4は同第二実施例のフォークリフトパレットの要部断面図、図5は同第三実施例のフォークリフトパレットの要部断面図、図6は同再生プラスチック板のリサイクル成形作業に使用されるプラスチック粉砕機の粉砕ロータの立面図、図7は同リサイクル成形作業に使用される木屑等の粉砕機の粉砕ロータの立面図、図8は同再生プラスチック板のリサイクル成形作業に使用される混練押出し機の部分断面平面図である。

図1に示す様に、廃棄プラスチック及び木屑や繊維屑、紙屑から成るフォークリフトパレットの成形では、事業所や家庭から廃棄されるPP(ポリプロピレン)やPE(ポリエチレン)、PS(ポリスチレン)、PET(ポリエチレンテレフタレート)、PA(ポリアミド)、ABS(アクリロニトリルブタジエンスチレン)等の大量に収集された各種のプラスチックPが大型プラスチック廃品の場合は、ロータリークラッシャー等の破砕機によって破片に破砕され、それら破片は更に図6に示すような剪断型破砕粉砕機2によって10mm以下の細片P1に粉砕される。

各種プラスチックPからは、ポリビニルクロライド等の塩素を含むプラスチックが除外され、溶融時にダイオキシンの発生し易い300℃になってもダイオキシンの発生を防止するようにしている。また、粉砕プラスチックP1は、濡れたり湿ったりしている場合、ケーシング外部から過熱蒸気等で加熱され、ケーシング内に撹拌搬送用螺旋羽根を備えた乾燥器に投入されて撹拌搬送されながら水分調整(乾燥状態に)され、その後にサイロ内に投入貯蔵される。サイロ内には、垂直に回転螺旋羽根が設けられており、送り出し時にブリッジが生じるのを防止している。サイロは、その底板の開口の開閉弁Vを介してスクリューコンベヤやバイブロフィダー等の定量供給機10によって配合混合ミキサーMに接続されている。乾燥した粉砕プラスチックP1は、スムーズに流動する。

また事業所や家庭から廃棄され大量に収集された製材木片等の木屑Wやアクリル綿等の繊維屑F、牛乳パックやシュレッダーダスト等の紙屑Kも大量に収集され、大型木製家具廃品やじゅうたん、ロール用紙の場合は、ロータリークラッシャー等の破砕機によって破片に破砕され、それら破片は更にプラスチックの場合と同様な図2に示すような剪断型破砕粉砕機2や図7に示すようなカッター型粉砕機4によって10mm以下の細片W1、F1、K1に粉砕される。

これら各粉砕屑W1、F1、K1も濡れたり湿ったりしている場合、ケーシング外部から過熱蒸気等で加熱され、ケーシング内に撹拌搬送用螺旋羽根を備えた乾燥器Dに投入されて撹拌搬送されながら水分調整(乾燥状態に)され、その後に種類毎にサイロC内に投入貯蔵される。サイロC内には、垂直に回転螺旋羽根が設けられており、送り出し時にブリッジが生じるのを防止している。サイロCは、その底板の開口の開閉弁Vを介してスクリューコンベヤやバイブロフィダーの定量供給機10によって上記配合混合ミキサーMに接続されている。

ミキサーMは、撹拌羽根を備えており、内部で粉砕プラスチックP1と粉砕屑W1、F1、K1とが撹拌混合される。フォークリフトパレット原料の配合において強度を要する成形品ではプラスチック成分が70〜30重量%に且つ屑成分が30〜70重量%に配合される。粉砕プラスチックP1が70重量%を越えて多くなると、熱に弱く、柔軟になり、また30重量%より少なくなるとプラスチックのバインダーの働きが弱くなり強度が低下する。粉砕屑W1〜K1は、いずれか一つか、又はそれらの混合で使用される。

ミキサーMに接続した図8に示すような混練り機械5では、例えば50重量%の粉砕プラスチックP1と50重量%の粉砕屑W1とは120〜300℃に自己圧縮熱で加熱しながら混合して練り合わせて流動可能状態の中間生成物Nに変換される。外部から過熱蒸気によって加熱される構造を併用している。中間生成物Nは、一旦団子状の塊にしてからプレス機PRに組み込まれた板成形金型MMに入れて再生プラスチック板7にホットプレス加工される。成形加工工程後に、再生プラスチック板7は、平坦な場所で放冷養生され、反り等の無い状態で大量生産される。

図2と図3に示すように再生プラスチック板7を使用した第一実施例のフォークリフトパレット7Aは、上記のように同形状に成形された上下一対の板71、71の間に間隔片81を有した9個の連結ピース8で連結して構成されている。プラスチック板71は、例えば1トン用の1100×1300mmの寸法板において9個の連結ピース用穴72を等間隔(フォークリフトのフォーク幅以上の寸法)で設け、それらの間に複数の軽量化用穴73を形成し、一方の面に補強リブ74を格子状に形成している。連結ピース8は、上記中間生成物Nやプラスチック、アルミ等を素材にしており、円筒形状の間隔片81と、この上下部内側のネジ81Aに螺合する外ネジ85A付き円筒部85を有した上下一対のキャップ84、84とから構成されている。間隔片81の端面は、板71の穴72の周囲の内側座72Aに当止し、キャップ84のフランジ86は、板71の穴72の周囲の外側座72Bに当止するようになっている。キャップ84のフランジ86の上面には滑り止めのOリング86Aが溝84Bに填め込まれており、円筒部85の一部分にネジ緩み止め切片85Bが形成されている。板71が間隔片81とキャップ84で挟んで分解可能に形成されたフォークリフトパレット7Aは、木製品に比べてコスト及び重量で1/2程に節減される。また穴72に組立と分解の可能な間隔片81が取り付けられて、パレット格納時や輸送時には間隔片81を分解して取り外し、コンパクトに重ねることができる。

図4に示すように再生プラスチック板7を使用した第二実施例のフォークリフトパレット7Bは、上記第一実施例のものと同じ構成の上下一対の板71、71を使用しているが、連結ピース9としては打ち込み式のものを使用している。連結ピース9も、上記中間生成物Nやプラスチック、アルミ等を素材にしているが、円筒形状の間隔片91は、その上下部内側にネジ溝又は多数の平行溝91Aを、また中央部に連結柱91Bをそれぞれ形成し、キャップ92は、間隔片91の溝91Aに比較的大きな力を受けて係合するさかとげ状突起93Aを複数設けた円筒部93と、フランジ94とから構成されている。間隔片91の端面は、板71の穴72の周囲の内側座72Aに当止し、キャップ92のフランジ94は、板71の穴72の周囲の外側座72Bに当止するようになっている。キャップ92のフランジ94の上面には滑り止めのOリング94Aが溝94Bに填め込まれている。キャップ92の打ち込みによって、板71が間隔片91とキャップ92の間に挟まれた後は、補助的に木ネジSでキャップ92と間隔片91の連結柱91Bが連結固定されるが、この補助連結固定構造は省略できる。また穴72に組立と分解の可能な間隔片81が取り付けられて、パレット格納時や輸送時には間隔片81を分解して取り外し、コンパクトに重ねることができる。

図5に示すように再生プラスチック板7を使用した第三実施例のフォークリフトパレット7Cは、上記実施例とは異なって板7の連結ピース用穴が無く、間隔片95を上下の板71’、71’の間に挟んで釘や木ネジSで固定して構成された簡単な構造となっている。間隔片95の端部フランジ96は、板71’の内側座72A’に当止した状態で複数の釘や木ネジSで固定されている。間隔片95は、上記中間生成物Nによって安価に形成されている。

図6において、破砕粉砕機の一例を説明すると、剪断型破砕粉砕機2は、上方にプラスチック投入開口を有し且つ下方に破片の排出口を有した略直方体形状のケーシング内で矢印R1、R2で示すように上から下に噛込むように不等速で回転駆動される2本の回転軸20、20と、各軸20のものと相互にオーバーラップするように長手方向に搭載された刃搭載ロータ25・・・と、ケーシングの各側壁内側に軸20と平行に固定された縦通材に上と下から係合されてタイボルトによって相互に結合されて且つロータ25のスペーサ30に近接する円弧状部を備えた支承スクレーパと、各軸20、20の回転駆動装置とから構成されている。

各破砕刃ロータ25は、他方の回転軸20のものと回転中に近接して剪断作用を行うように軸方向に互い違いに成るように回転軸20にキーで位置決めされたフック状破砕刃26とスペーサ30とから構成されており、破砕刃26は、それより若干幅の広いスペーサ30で隔設されて回転軸20に取付けられている。
破砕刃26は、4つのフック状部26Aを90度毎に形成しており、回転軸20の中心に対して点対称に成るように中心線Lに沿って2分割されている。従って、分割破砕刃片27は、同じ形状と成っている。また、フック状部26A以外の周囲面26Bから中心線Lに直交する方向に連結用穴26Cとネジ孔26Dが形成されており、連結ボルト28によって分割破砕刃片27は一体の破砕刃26に連結固定されている。

スペーサ30は、上記中心線Lに直交した中心線L’に対して線対称に2分割されており、その周囲面30Bから中心線L’に直交する方向に連結用穴30Cを分割スペーサ片31の両端部に、またネジ孔30Dを分割スペーサ片31’両端部に、形成しており、連結ボルト32によって分割スペーサ片31、31’を一体のスペーサ30に連結固定している。この場合、連結ボルト32の頭が同じ方を向いており、締め付け作業が効率的である。スペーサ30も、破砕刃26と同様に回転軸20の中心に対して点対称に成るように中心線L’に沿って2分割することも出来、分割片同士に互換性を与え、保守コストを低減することが出来る。

図7において、カッター型破砕粉砕機4は、上方にプラスチック投入開口を有し且つ下方に破片の排出口4Bを有した略直方体形状のケーシング40内で矢印R3で示すように上から下に噛込むように回転駆動される回転軸41と、軸41にキーで固定されたロータ42の周辺部の180度の対称位置に固定された略直方体状のカッター刃43と、該刃43に近接する位置でケーシング40に固定された固定刃44と、ロータ42の周囲において上記排出口4Bに取り付けられたスクリーン45と、木片を刃43、44の間に送るプッシャ46とから構成されている。このカッター型破砕粉砕機4は、プラスチックPや繊維屑F、紙屑Kの粉砕にも使用される。繊維屑F及び紙屑Kは、上記剪断型破砕粉砕機2によっても粉砕される。

図8において、混練り機械の一例としての自己発熱型の混練り機械6は、一端上方に調合済み混合中間物の投入開口6Aを有し且つ他端に溶解物の排出口6Bを有した略楕円形横断面状のケーシング60内で矢印R4、R5で示すように上から下に噛込むように等速で回転駆動される2本の長短の回転ロータ61、62と、各ロータ61のものが相互にオーバーラップするように周方向と長手方向に搭載された螺旋羽根63、64と、長い回転ロータ61の排出端近くに取り付けられた臼体65と送り出し螺旋羽根66と、各ロータ61、62の回転駆動装置69とから構成されており、短い回転ロータ62の端面側において斜めの案内壁6Cが、また臼体65を小さい隙間をおいて取り囲むように圧搾リング66がケーシング60内に取り付けられている。補完的に温度調節する為に加熱蒸気や冷却水が供給される配管67がケーシング60の周りに設けられている。上記ミキサーMを省いて、この混練り機械6において、配合と混合を行ってもよい。金型MMを替えることでいろいろな成形品7が形成される。

以上の説明から明らかなように、本発明の請求項1、請求項4及び請求項7に記載の再生プラスチック製フォークリフトパレットによれば、70〜30重量%の各種の廃棄プラスチックの粉砕屑と30〜70重量%の木屑や繊維屑、紙屑の粉砕屑とをミキサー又はこれに接続した混練り機械において120〜300℃で加熱しながら混合し練り合わせて流動可能状態にし、この流動状態の中間生成物を板状に成形して成る再生プラスチック板を上板、下板に使用し、それらの間に複数の間隔片を取り付けて構成されているために、事業所や家庭から廃棄されるPPやPE、PS、PET、PA、ABS等の各種のプラスチックが大量に収集され、また更に事業所や家庭から廃棄され焼却されるしか道がなかった製材木片等の木屑やアクリル綿等の繊維屑、牛乳パックやシュレッダーダスト等の紙屑も大量に収集され、フォークリフトパレットの原料が無代価に近い形で確保される。これら廃棄プラスチックと廃棄屑は、更にコストばかりでなく重量でも木製よりも約1/2も軽減される。廃棄プラスチックの他に木屑や繊維屑、紙屑が混合されているために、熱変形や歪みが出ず、また釘打ちもできる。特に請求項1と請求項4に係る再生プラスチック板が板用金型で成形される時に複数の穴が形成され、該穴に組立と分解の可能な間隔片が取り付けられ、パレット格納時や輸送時には間隔片を分解して取り外し、コンパクトに重ねることができる。
