この発明は清掃具に関する。

【従来の技術】
従来、テーブル等の拭き掃除には雑巾、ウレタンフォーム、セルローススポンジ等が使用されていたが、洗剤を使用しても汚れが十分に落ちないことがある。しかも、洗剤を使用した場合には水による拭き取りが必要になって、作業が面倒になることもある。

近年、汚れを簡単に落とすことのできる清掃具としてメラミンフォームを利用したものが提案されるようになった(特開平11−128137号公報、特開2000−342502号公報)。前記メラミンフォームは、比較的硬く且つ脆い材料であるので、清掃対象面を擦る際の摩擦によって細かい粒子がメラミンフォーム表面から剥離し、この剥離した粒子が一種の研磨剤として機能し、清掃対象面に頑固に付着した汚れを効率良く除去する。

しかし、前記のようにメラミンフォームは脆いため、清浄時に急激な力が加わった時に裂けたり、清掃後に清掃具(メラミンフォーム)を水洗いして絞ったりするときにひびが入ったりして耐久性に劣るという欠点がある。

【発明が解決しようとする課題】
この発明は前記の点に鑑みなされたもので、脆さによる不具合を改善し、しかも製造が容易なメラミンフォーム成形体を利用した、クリーニング性及び耐久性に優れる清掃具を提供するものである。

請求項1の発明は、チップのサイズが5〜50mmのメラミンフォームチップ同士がバインダーにより結合されてなるメラミンフォーム成形体からなる清掃具に係る。

以下添付の図面を用いてこの発明を詳細に説明する。図1はこの発明の実施例に係るメラミンフォーム成形体の斜視図、図2はこの発明の一実施例に係るメラミンフォーム成形体について、その一部を拡大して示す概略拡大断面図、図3は表面が裁断面からなる場合における図2と同様の概略拡大断面図、図4はこの発明の他の実施例に係るメラミンフォーム成形体について、その一部を拡大して示す概略拡大断面図、図5は表面が裁断面からなる場合における図4と同様の概略断拡大面図、図6はこの発明のメラミンフォーム成形体の製造工程一例を示す図である。

図1に示すこの発明の実施例に係るメラミンフォーム成形体10は、清掃具として用いられるものであり、図2に示すように、メラミンフォームチップ11同士がバインダーBによって互いに結合されて所要形状にされたものである。この例のメラミンフォーム成形体10は、直方体形状とされ、家具や家庭電気製品等に対して使用される清掃具を構成している。

前記メラミンフォームチップ11は、メラミンフォームを切断等により小片にしたものである。前記メラミンフォームチップ11のサイズは、5〜50mm、さらには8〜40mm、特に10〜30mmが好ましい。前記範囲のサイズは、各メラミンフォームチップ11がメラミンフォームのクリーニング性を発揮するのに十分な大きさであり、しかも大きすぎて脆くなりすぎることのない、好ましい大きさである。

前記メラミンフォームは、公知の通常のメラミンフォーム(熱圧縮等の加工が施されていないもの)のみならず、熱圧縮成形(全厚み方向への熱圧縮成形)されたメラミンフォームや、表面近傍のみが熱成形(厚み方向に対して、一部のみ熱圧縮して塑性変形させる加工、メルトーム加工とも称される)された表面熱成形品からなるメラミンフォームも使用できる。中でも、密度8〜40kg/m3、引張強度70〜650KPa、引裂強度0.1〜10N/cm(いずれもJIS K 6400に従い測定)のものが好ましい。

また、前記メラミンフォームは、何らかの用途に一度使用された、あるいはこれまで用途の無かった端材からなる廃棄メラミンフォームを用い、その廃棄メラミンフォームを切断して本発明におけるメラミンフォームチップ11として使用することができる。さらに、前記メラミンフォームは、このメラミンフォーム成形体10のために成形された(特には前記密度等を調整して成形された)、未使用の新品のメラミンフォームを用い、その未使用メラミンフォームを切断してこの発明におけるメラミンフォームチップ11とすれば、何らかの用途に使用された後の廃棄メラミンフォームからなるものと比べ、メラミンフォームチップ11表面の研磨性が、より優れたものとなる。

前記バインダーBは、ゴム系、ウレタン系、ウレタンプレポリマー系、エマルジョン系等を用いることができる。特に、ポリイソシアネート及びポリオールとから調製されるウレタンプレポリマー系は好適なものである。前記バインダーBは、前記メラミンフォームチップ11と混合され、その後の硬化によりメラミンフォームチップ11同士を結合するものである。このバインダーBによるメラミンフォームチップ11同士の結合部は、前記バインダーBの硬化によって強度が向上しており、前記メラミンフォームチップ11の脆さを改善することができる。

前記バインダーBの量は、該バインダーBがメラミンフォームチップ11の全表面を覆うようにして付着する量でも、あるいは前記メラミンフォームチップ11の表面の一部に付着する量でもよい。特に、清掃具の場合には、前記メラミンフォームチップ11の表面が直接被清掃面に接触するほうが良好なクリーニング性能が得られるので、前記メラミンフォーム成形体10の表面において、少なくとも一部のメラミンフォームチップ11の表面が露出するようにバインダーBの量を調整するのが好ましい。

また、前記メラミンフォーム成形体10において、少なくとも清掃に用いられる一表面(清掃対象物と接触する表面)については、カッター、トムソン刃、円筒状刃物等の切断具によって切断された裁断面とするのが好ましい。このようにすれば、個々のメラミンフォームチップの全表面を覆うほどにバインダーを付着・使用した場合においても、前記バインダーBで覆われていないメラミンフォームチップ11の裁断面を、前記メラミンフォーム成形体10の表面で露出させることができ、良好なクリーニング性能が確実に得られるようになる。図3は、前記メラミンフォーム成形体10において清掃に用いられる表面Sが、裁断面Cとなっている場合の概略拡大断面図である。

さらにまた、前記メラミンフォームチップ11と、メラミンフォームとは異なる弾性体のチップとが混合された混合チップを、前記バインダーBで結合させて所要形状にしたメラミンフォーム成形体10Aも、この発明の好ましい実施例であり、清掃具として好適なものである。なお、この実施例のメラミンフォーム成形体10Aは、略直方体形状からなり、先に説明した前記メラミンフォーム成形体10と同様の外形からなるため、図1を併用して説明する。図4は、前記混合チップをバインダーBで結合したメラミンフォーム成形体10Aの一部を拡大して示す概略拡大断面図である。

前記メラミンフォームとは異なる弾性体のチップ21をメラミンフォームチップ11と混合してバインダーBで結合したことによって、前記メラミンフォーム成形体10Aに弾性が付与されてメラミンフォームチップ11の脆さが改善される。さらに、この場合、前記メラミンフォーム成形体10Aを用いて清掃する際に、表面におけるメラミンフォームの粒子がサンドペーパーの粒子として作用すると共に、前記弾性体のチップ21がサンドペーパーにおけるペーパー(裏打ち材)のような作用をするため、前記メラミンフォーム粒子による研磨清掃を一層良好に行うことができるようになる。前記弾性体のチップ21としては、メラミンフォーム以外の弾性体、例えばポリウレタンフォーム、ポリエチレンフォーム、ゴムスポンジ等、適宜の弾性体の一種類あるいは複数種類をチップにしたものが用いられる。特に、軟質ポリウレタンフォームは、伸びがメラミンフォームよりも良好なため、前記弾性体のチップ21として好ましいものである。

前記弾性体のチップ21は、前記メラミンフォームチップ11のサイズと同様に5〜50mm、好ましくは8〜40mm、より好ましくは10〜30mmのサイズとされる。このように、前記弾性体のチップ21とメラミンフォームチップ11のサイズを同様の範囲とすれば、後記するメラミンフォーム成形体10Aの製造時にチップの混合が良好になって同種チップの偏りが少なくなるので、得られるメラミンフォーム成形体10Aにおいて局部的に極端に脆くなるのを防止することができる。

前記メラミンフォームチップ11と弾性体のチップ21との混合割合は、前記メラミンフォーム成形体10Aに要求されるクリーニング性及び強度に応じて適宜決定される。すなわち、優れたクリーニング性が要求される場合には弾性体のチップ21を少なくしてメラミンフォームチップ11を多くし、それに対して優れた耐久性が要求される場合には、前記メラミンフォームチップ11を少なくして弾性体のチップ21を多くする。

なお、この実施例のメラミンフォーム成形体10Aにおいても、図5に示すように少なくとも清掃に用いられる一表面Sについては、前記と同様にカッター等の切断具で切断された裁断面Cで構成し、良好なクリーニング性能を確実に得られるようにするのが好ましい。

以下、前記メラミンフォーム成形体10(10A)を製造する方法について、図6を用いて説明する。前記メラミンフォーム成形体10(10A)は、チップ粉砕処理工程(A)、バインダー付着工程(B)、モールド充填工程(C)、加圧硬化工程(D)、乾燥工程(E)とによって製造される。

チップ粉砕処理工程(A)では、メラミンフォームを粉砕して所要の大きさからなるメラミンフォームチップ11にし、それと共に必要な場合には軟質ポリウレタンフォーム等の弾性体を粉砕して所要の大きさからなる弾性体のチップ21を形成する。

バインダー付着工程(B)では、前記所要の大きさとされたチップ11(21)と前記バインダーBを所要割合で配合し、タンブラーミキサー、リボンブレンダー等の混合装置で混練し、前記チップ11(21)にバインダー11を付着させ、バインダー付着チップ15を得る。

モールド充填工程(C)では、前記バインダー付着工程で得られたバインダー付着チップ15を計量してモールド装置30内に充填する。図示のモールド装置30は、下面に水蒸気導入口33の形成された枠体34と、該枠体34内に配置された下型31と、該下型31に対して昇降可能とされた上型35(図Dに示す)とよりなり、前記下型31と上型35にそれぞれ水蒸気通路32,37が上下方向に貫通形成されている。

加圧硬化工程(D)では、前記上型35をプレス装置36により下降させて、前記下型31との間でバインダー付着チップ15を所要量加圧する。加圧の程度は、前記チップが完全につぶれない程度に調節される。また、前記加圧時には、前記モールド装置30における下面の水蒸気導入口33を介して、外部の水蒸気供給装置(図示せず)から水蒸気Vpを当該モールド装置30内に供給する。このように供給された水蒸気Vpは、前記下型31の水蒸気通路32を通って下型31と上型35間に進入し、前記下型31と上型35間のバインダー付着チップ15間を通る際に、前記バインダーBを硬化させてチップ同士を結合固定させる。そして、前記水蒸気Vpは上型35の水蒸気通路37を経て外部へ放出される。前記チップ同士の結合固定によって下型31と上型35間には、当該下型31と上型35間形状に賦形された成形体38が形成される。

乾燥工程(E)では、前記モールド装置30から成形体38を取り出し、公知の乾燥炉に収容して、あるいは天日による自然乾燥で乾燥させ、前記成形体内の水分を除去する。乾燥条件は、乾燥時間を考慮して適宜決定されるが、乾燥炉を用いる場合には90℃で3〜6時間、天日の場合には一週間を例示する。前記乾燥工程終了後、そのまま目的のメラミンフォーム成形体とされ、あるいは裁断されて目的のメラミンフォーム成形体とされる。以下、より具体的な実施例について示す。

【実施例】
・実施例1
メラミンフォーム(品名:バソテクト、BASFジャパン株式会社製)を、大きさ6〜25mmになるように粉砕機(安田鉄工所製)で粉砕してメラミンフォームチップを形成した。

バインダー:ウレタン系プレポリマー(品名:プレポリマー、株式会社イノアックコーポレーション製)をメラミンフォームチップ100重量%に対して60重量%になるようにブレンダー(黒木工業社製)により混合し、バインダー付着チップを形成した。このバインダー付着チップを、モールド装置内に25kg(縦130cm×横210cm×高さ130cmの体積となるように)充填して1/5の高さになるまで押圧した。また、モールド装置内に水蒸気を2100L/分の割合で供給し、該水蒸気の供給と前記押圧を7分間続けてバインダーを硬化させ、成形体を形成した。その後、成形体をモールド装置から取り出し、自然乾燥し、乾燥後に縦93mm×横42mm×高さ31mmに裁断して実施例1のメラミンフォーム成形体を複数個得た。

・実施例2
メラミンフォーム(品名:バソテクト、BASFジャパン株式会社製)と軟質ポリウレタンフォーム(品名:カラーフォームECS、株式会社イノアックコーポレーション製)を、それぞれ大きさ6〜25mmになるように粉砕機(安田鉄工所製)で粉砕してメラミンフォームチップと軟質ポリウレタンフォームチップを別々に形成した。このメラミンフォームチップと軟質ポリウレタンフォームチップを体積割合が50:50となるように計量して混合チップを調整し、その混合チップ100重量%に対して、バインダーとしてNCO末端プレポリマーからなるウレタン系プレポリマーを40重量%になるようにしてブレンダー(黒木工業社製)により混合し、バインダー付着チップを形成した。その後、実施例1と同様にして実施例2のメラミンフォーム成形体を複数個得た。

・実施例3,4
実施例2におけるメラミンフォームチップと軟質ポリウレタンフォームチップの体積割合を35:65にし、その他は実施例2と同様にして実施例3のメラミンフォーム成形体を複数個得た。また、実施例2におけるメラミンフォームチップと軟質ポリウレタンフォームチップの体積割合を20:80にし、その他は実施例2と同様にして実施例4のメラミンフォーム成形体を複数個得た。

前記のようにして得た実施例1〜4のメラミンフォーム成形体と、チップの結合品とは異なるメラミンフォーム単品ブロックからなる従来品とについて、密度(JIS K 6400準拠)、伸び(JIS K 6400準拠)、引張強度(JIS K 6400準拠)、引裂強度(JIS K 6400準拠)についてそれぞれ測定した。その測定結果は表1の通りである。

表1の結果から理解されるように、引張強度は、従来品と本発明の各実施例との比較においては、大きな差異が見られなかった。しかし、脆さに対する代表的な指標である引裂強度に関して、各実施例は従来品に比べ、測定数値がほぼ倍増しているため、引裂き力が増し、脆さに対する強度が格段に向上していることが分かる。

さらに、表1には示していないが、実施例1と従来品に対して圧縮強度を調べるため、25%全圧縮後20秒後の応力(25%全圧縮応力、CLD)を測定した。その際のサンプルサイズは100×100×25mm、クロスヘッドの移動速度は100mm/minである。その結果、実施例1では25.4kg、従来品では6.2kgであった。

このように、本発明の実施例は、引裂強度の向上により脆さが改善されており、さらに25%全圧縮応力、すなわちフォームの硬さ・強度が大きく向上しており、清掃具(クリーナ)として用いたときには、力強く握ることができ、擦り面に力を伝達しやすくなるので、より清掃作業性が向上し、クリーニング性に優れることになる。

また、前記実施例1〜4及び従来品のそれぞれに対して、次に示す第1の拭き取り試験と第2の拭き取り試験を行った。
第1の拭き取り試験は、水拭きした後の濡れた食卓の表面に新聞紙を置いて新聞紙の文字を食卓の表面に転写させ、その転写文字で汚れた、かつ濡れた状態の食卓表面を実施例1〜4及び従来品でそれぞれ擦って食卓表面の汚れ落ち具合を判断した。また、拭き取り後における実施例1〜4及び従来品に変形が残っているか否かを目視で判断し、さらにその後に軽く絞ってその際のひび割れ等を目視で判断した。また、第2の拭き取り試験は、油で汚れた電子レンジの庫内を、実施例1〜4及び従来品で擦って汚れの落ち具合を確かめると共に、使用後に変形が残っているか否かを目視で判断した。結果は表2の通りであった。

表2に示すように、水で濡れた食卓に対する第1の拭き取り試験では、各実施例及び従来品共に汚れを綺麗に落とすことができた。しかし、使用後各実施例では殆ど変形が見られなかったのに対し、従来品では食卓との接触部付近が圧縮変形して復元しなかった。さらに軽く絞っても各実施例ではひび割れを生じなかったのに対し、従来品では一部でひび割れが発生した。また、表2には表れていないが、実際の使用に際して各実施例は適度な剛性があって扱いやすかったのに対し、従来品ではコンニャクのように柔らかく清掃時に把持しやすいとは言い難かった。

また、油汚れに対する第2の拭き取り試験では、各実施例及び従来品共に汚れを綺麗に落とすことができた。しかし、各実施例では、電子レンジの庫内を擦る際にさほど強く擦らなくても汚れを綺麗に取ることができたのに対し、従来品では何度も強く擦らなければ汚れを綺麗にとることができなかった。これは、各実施例ではチップ間の凹凸が汚れの擦り取りに効果的に作用しているのに対し、従来例ではそのようなチップ間の凹凸が存在しないためと推測される。また、使用後の変形残存は各実施例では殆ど見られなかったのに対し、従来品は大きく変形したままになっていた。これは、従来品においては、復元性が低いことに加え、汚れの除去に対して強く加圧しながら擦らなければならなかったことによると推測される。

【発明の効果】
以上図示し説明したように、この発明によれば、メラミンフォームチップ同士あるいは、メラミンフォームチップと、メラミンフォームとは異なる弾性体のチップとを含む混合チップがバインダーにより結合されているため、メラミンフォームの有する脆さによる不具合を改善でき、しかも製造が容易なメラミンフォーム成形体を得ることができた。さらに、メラミンフォームチップと、メラミンフォームとは異なる弾性体のチップとを含む混合チップからなるものにあっては、表面におけるメラミンフォームの粒子がサンドペーパーの粒子として作用すると共に、前記弾性体のチップがサンドペーパーにおけるペーパー(裏打ち材)のような作用をするため、前記メラミンフォーム粒子による研磨清掃を一層良好に行うことができるようになる。さらにまた、弾性体のチップとしてポリウレタンフォームチップを用いれば、メラミンフォームの有する脆さによる不具合をより確実に改善できる。

また、従来、利用されることが困難であり、廃棄されていた端材や、使用済品をチップにし、バインダーを用いて本発明のメラミンフォーム成形体にすることが可能であり、リサイクル・廃棄物の再利用の上でも本発明は有用であり、有意義なものである。

さらにまた、この発明のメラミンフォーム成形体のために成形された、未使用の新品のメラミンフォームを用い、その未使用メラミンフォームを裁断したメラミンフォームチップを用いれば、廃棄メラミンフォームからなるものと比べ、メラミンフォームチップ表面の研磨性が、より優れたものとなり、清掃性等において良好な性能が得られる。
