【発明の属する技術分野】
本発明は、プラスチック気泡シートを材料として製造した、主として緩衝包装に使用する緩衝パッドに関する。ここで「プラスチック気泡シート」(以下の記述においては「気泡シート」と略称する)とは、プラスチックフィルムの真空成形により多数の突起を設けたキャップフィルムのキャップの底面に、プラスチックの平坦なバックフィルムを貼り合わせて、多数の密閉された空気室を形成した成形品を意味する。気泡シートには、上記した二層構成のもののほかに、キャップの頂を連ねてもう1枚の平坦なライナーフィルムを貼った三層構成のものもあり、本発明で用いる気泡シートには、この三層構成のものも包含される。

【従来の技術】
たとえば家電製品を段ボール製の箱に収容して輸送・保管する場合に、直方体の製品の稜に当たる部分を保護するため、「コーナーパッド」と呼ばれるL字型断面の緩衝材が使用される。同様な緩衝材は、直方体の角の部分を保護するためにも必要であるし、板状の製品に関して、縁の部分を保護するパッドや、隅の部分を保護するパッドも必要である。

従来、この種の緩衝材は、多くの場合、発泡ポリスチレンの成形品の形で製造されてきた。その製造には金型が必要であるから、大量生産する場合はよいが、寸法形状が頻繁に変更される多品種少量生産には不向きである。発泡ポリスチレンの成形品はまた、その製法上、静電防止や防錆、あるいは抗菌といった機能をもたせることが困難である。その上、発泡ポリスチレンは、使用済み製品の処理に問題があり、将来はあまり用いられなくなると予想される。

発泡ポリスチレンの成形品に代えて、段ボール紙を積層した緩衝材も使用されている。紙であれば使用後のリサイクルや焼却処理に問題はないが、緩衝能力という点では、ダンボールは、必ずしも満足ではない。それは、段ボール紙が衝撃を受け、その衝撃力が段ボール紙の耐力を超えたとき、衝撃は段ボールがつぶれることで吸収され、1回目は緩衝作用を果たすが、2回の衝撃に対しては、もはやその吸収が不可能で、緩衝作用が失われることである。段ボールはまた、水に弱いという欠点がある。

一方、緩衝包装の分野では、気泡シートが盛んに使用されており、コーナーパッドのような緩衝材に対しても、その利用が可能である。発明者らは、さきに気泡シートを材料とする断面L字型のコーナーパッドとその製造技術を開発し、すでに開示した(特開2002−53177)。そのコーナーパッドは、気泡シートを長方形の輪郭をもつ巻き取り枠に巻き付けて四角筒を形成し、これを周に沿って所定の間隔で分割するとともに、筒の端を溶着し、ついで四辺のほぼ中央で軸に沿う方向に溶着・溶断することにより製造する。

このコーナーパッドに関しては、より簡易な方法と装置による製造の実現が要望された。さらに、コーナーに限らず、任意の平面に対する衝撃の緩和、直方体状の被包装物の角に対する衝撃の緩和、板状の被包装物の縁や隅に対する衝撃の緩和に使用する緩衝材を、気泡シートで製造することが要望された。

【発明が解決しようとする課題】
本発明の目的は、このような要望に応え、気泡シートを材料とする緩衝材であって、簡易な製造方法および装置により製造することができるものを提供し、かつ、直方体状の被包装物の稜に対する緩衝材に止まらず、平面はもちろん、角に対する緩衝材も、また板状の被包装物の縁や隅に対する緩衝材をも提供することにある。

【課題を解決するための手段】
上記の目的を達成する本発明の緩衝パッドには、種々の態様があるが、いずれも同じ板状の緩衝素材から出発し、それを加工することにより製造する。その緩衝素材は、図1にその製法と製品の形状を示すように、適宜の長さをもち、平坦な面に粘着剤を適用したプラスチック気泡シートを、粘着剤のある面を中にして繰り返し折り畳んで、適宜の厚さを有する板状の緩衝素材(1)を形成してなるものである。

【発明の実施形態】
図1に示した製法は、あらかじめ平坦な面に粘着剤を適用したプラスチック気泡シートの長尺のものをコイルに巻いておき、それを繰り出して所定の幅で折り畳み、ある厚さになったところで切断し、折り畳みを完成して板状の緩衝素材とするものであるが、折り畳みの直前に粘着剤を適用したり、あらかじめ一定の長さに切断してある気泡シートを折り畳むなど、製造方法には種々の変更態様が可能である。粘着剤も、緩衝素材がまとまっていればよいから、全面に適用する必要はなく、折り畳みの最後の部分だけに適用すれば足りる。

第一の態様は、直方体状の被包装物の稜を保護するためのものであって、図2にその製法と製品の形状を示すように、上記した緩衝素材(1)の、折り畳んだ縁に平行に、熱線を用いた罫線加工(2)を1回施して罫線部分をほぼ直角に折り曲げ、冷却固定してなる稜当て用の緩衝パッド(4)である。

第二の態様は、板状の被包装物の縁を保護するためのものであって、図3にその製品の形状を見るように、上記した緩衝素材(1)の、折り畳んだ縁に平行に、熱線を用いた罫線加工(2)を平行に2回施して罫線部分をいずれもほぼ直角に折り曲げ、冷却固定してなる縁当て用の緩衝パッド(5)である。

第三の態様は、直方体状の被包装物の角を保護するためのものであって、図4にその製法と製品の形状を見るように、上記した緩衝素材(1)の、折り畳んだ縁の一方に、底がほぼ直角のV字状の切り欠き(3)を、その底が緩衝素材のほぼ中央に位置するように設け、折り畳んだ縁に平行で、V字状の切り欠きの底を通過するように、熱線を用いた罫線加工(2)を1回施してほぼ直角に折り曲げるとともに、V字の底の位置において、この折り曲げ線と直角な方向に熱線を用いた罫線加工(2’)を1回施し、V字状の切り欠き面を突き合わせるようにほぼ直角に折り曲げ、冷却固定してなる角当て用の緩衝パッド(6)である。

第四の態様は、板状の被包装物の隅を保護するためのものであって、図5にその製法と製品の形状を見るように、上記した緩衝素材(1)の、折り畳んだ縁の両方の対応する位置に、底がほぼ直角のV字状の切り欠き(3)を、その底が所定の間隔をもって位置するように設け、折り畳んだ縁に平行で、V字状の切り欠きの底を通過するように、熱線を用いた罫線加工(2)を2回施して、いずれもほぼ直角に折り曲げるとともに、V字の底の位置において、これらの折り曲げ線と直角な方向に熱線を用いた罫線加工(2’)を1回施し、V字状の切り欠き面を突き合わせるようにほぼ直角に折り曲げ、冷却固定してなる隅当て用の緩衝パッド(7)である。

そのほか本発明の緩衝パッドには、図6や、図7に示したようなコ字型のものもあり、コ字の2辺の間隔は、被包装物の緩衝的に保持しようとする部分の寸法形状に対応して用意する。

本発明の緩衝パッドの製造には、前記した[キャップフィルム+バックフィルム]の二層構成の気泡シートも、[キャップフィルム+バックフィルム+ライナーフィルム]の三層構成の気泡シートも使用できる。気泡シートの平坦な面に粘着剤を適用する手段としては、いったん製造した気泡シートに粘着剤を塗布して乾燥することと、あらかじめ粘着剤を塗布したプラスチックフィルムを使用することとが考えられるが、操業の実際から見て、後者の手段が有利である。その場合とくに、三層構成を選択し、そのライナーフィルムとして、あらかじめ粘着剤を塗布したフィルムを使用して気泡シートを製造することが好都合である。

【発明の効果】
本発明の緩衝パッドは、粘着剤を適用した気泡シートを材料として、その折り畳みを最小限の工程とし、また必要に応じて、熱線による罫線加工と冷却固定、さらにはV字型の切り欠きを設ける工程を加えることにより、特別の装置を必要とすることなく、汎用のヒートシール装置および切断装置を使用するだけで、低コストで製造することができる。その構造は、被包装物の形状に応じて、平面、直方体形の稜、角、また板状体の縁、隅などに使用するものを、任意に実現できる。

この緩衝パッドの緩衝能力は、要求されるところに応じて気泡シートの折り畳みの枚数を増減することによって、調節可能である。所望であれば、帯電防止や防錆など、特別な機能をもった気泡シートを材料として選択することにより、機能性緩衝パッドとすることもできる。

Traditionally, this type of cushioning material has often been produced in the form of expanded polystyrene moldings. Since the mold is necessary for the manufacture, it is good for mass production, but it is not suitable for high-mix low-volume production whose dimensions are frequently changed. The molded product of expanded polystyrene is also difficult to have functions such as antistatic, rust prevention, and antibacterial because of its manufacturing method. In addition, expanded polystyrene has problems in processing used products and is expected to be less used in the future.

A cushioning material in which corrugated paper is laminated is also used in place of a molded product of expanded polystyrene. If it is paper, there is no problem in recycling and incineration after use, but cardboard is not always satisfactory in terms of buffer capacity. That is, when the corrugated paper receives an impact and the impact force exceeds the proof strength of the corrugated paper, the impact is absorbed by the collapse of the corrugated paper, and the first time acts as a buffer, but for the second impact, The absorption is no longer possible and the buffering action is lost. Corrugated cardboard also has the disadvantage of being vulnerable to water.

On the other hand, in the field of shock-absorbing packaging, bubble sheets are actively used and can be used for shock-absorbing materials such as corner pads. The inventors previously developed and disclosed a corner pad having an L-shaped cross section using a bubble sheet as a material and a manufacturing technique thereof (Japanese Patent Laid-Open No. 2002-53177). The corner pad wraps the air bubble sheet around a winding frame having a rectangular outline to form a square cylinder, divides this at a predetermined interval along the circumference, welds the ends of the cylinder, and then approximately the four sides. In the manufacturing method shown in FIG. 1, a long plastic foam sheet having a pressure-sensitive adhesive applied to a flat surface is wound around a coil, and the coil is fed out and folded to a certain width.
