【発明の属する技術分野】
本発明は、灯具及びリフレクタ製造方法に関する。特に本発明は、外観品質の要求が高い自動車用の灯具及びリフレクタ製造方法に関する。

【従来の技術】
自動車用の灯具は、光を発する光源であるバルブ、バルブから発せられたを反射するリフレクタ、灯具の前面を密閉するように覆うステップレンズ、リフレクタから延出し、リフレクタ及びレンズの間に形成される隙間を覆うように設けられるエクステンションを備える。最近、ステップレンズのかわりにレンズステップが形成されていない素通しレンズが用いられるようになってきている。この場合には、灯具の外側からカバーを通して灯具内のリフレクタ及びエクステンションが素通しで見える。そこで、灯具内のリフレクタ及びエクステンションが灯具の外から見えても灯具全体の外観の品質が低下しないように、リフレクタ及びエクステンションを塗装して着色し、装飾するようになった。

【発明が解決しようとする課題】
従来エクステンション及びリフレクタを装飾するために塗装を施した場合、塗装処理において雰囲気中のホコリが付着し、エクステンション及びリフレクタの外観を損なうことがあった。ホコリが付着した塗装はその外観から不良と判断されやすく、エクステンション及びリフレクタの製造において歩留まりが低下した。更に、塗装処理において、塗装のムラが発生し、塗装によって形成された着色膜の厚さが均一でなくなることがあった。よって、エクステンション及びリフレクタの外観を損なうことがあった。

また、塗装以外に窒化チタン等の窒化膜を、合成樹脂から形成されたエクステンション及びリフレクタの本体に成膜する蒸着方法がある。この場合、蒸着処理の温度が数百度と高いので、エクステンション及びリフレクタの本体が変形する欠点があった。

そこで本発明は、上記の課題を解決することのできる灯具及びリフレクタ製造方法を提供することを目的とする。この目的は特許請求の範囲における独立項に記載の特徴の組み合わせにより達成される。また従属項は本発明の更なる有利な具体例を規定する。

【課題を解決するための手段】
即ち、本発明の第1の形態による灯具は、光源と、光源から発せられた光を反射するリフレクタとを備え、リフレクタは、合成樹脂から成型された本体と、第1の金属を含み、本体上に形成された金属膜と、窒素と結合した第2の金属を含み、金属膜の一部の上に形成された金属窒化膜とを有し、リフレクタは、光源から発せられた光を灯具の前面へと反射する有効部と、光源から発せられた光を反射しない非有効部とを含み、金属窒化膜は、非有効部に形成され、有効部には形成されておらず、金属窒化膜は、光のうち特定の波長を吸収する。

更に、灯具は、光源から発せられた光の一部を遮る遮光部を更に備え、遮光部は、金属窒化膜が形成された部分に対しては光を遮り、金属膜のうち金属窒化膜が形成されない部分に対して光を遮らないことが好ましい。また、第1の金属は、アルミニウムを含み、第2の金属は、クロムを含むことが好ましい。

以下、発明の実施の形態を通じて本発明を説明するが、以下の実施形態はクレームにかかる発明を限定するものではなく、又実施形態の中で説明されている特徴の組み合わせの全てが発明の解決手段に必須であるとは限らない。

図1(A)及び図1(B)は、本発明の一実施形態である車両用灯具の構成の概略を示す。なお、以下に説明する本実施形態の灯具は、車両用に限られず、他の用途の灯具として用いられてもよい。

図1(A)に示す、車両の前端に設けられた車両用灯具30は、図1(B)に示すように、ヘッドランプ部及びフォグランプ部を備える。

【実施例】
表1は、様々な方法で形成された灯具の外観の色を示す。実施例1から実施例4は、本実施形態の方法で形成された灯具30の外観の色を示す。実施例1から実施例4の灯具30においては、本体部32上にアルミニウムの金属膜34が形成され、金属膜34上に窒化クロムの金属窒化膜36が形成された。

実施例1では、3.0kWの出力で30秒間、金属膜34上に金属窒化膜36がスパッタリングされた。この3.0kWの出力は、スパッタリング時のDC電源の電力値である。更に、実施例1では、本体部32の表面温度を60℃、真空容器42に供給される窒素ガスの流量を180SCCM、真空容器42に供給されるアルゴンガスの流量を30SCCM、真空容器42内の真空度を1.7×10−3torrに設定した。その結果、うすい金色の外観色を有する灯具30が得られた。

表1に示すように、実施例2、実施例3、及び実施例4と、他の条件は同一でスパッタリングの時間のみを60秒、90秒、120秒と増加することによって、すなわち、金属窒化膜36の厚みを増加することによって、うすい金色から赤紫の異なる色の外観を得ることができた。すなわち、金属膜34上に金属窒化膜36をスパッタリングによって形成することにより、着色された外観を得ることができた。しかも、金属窒化膜36の厚みを変化することにより、異なる色の外観を得ることができた。特に、実施例2では、灯具30の外観色として好適な明るい金色が得られた。

一方、表1の比較例1及び比較例2に示すように、窒化クロムの層を本体部32上に直接形成した場合には、外観の色が、本体の本来の色に薄黄色を重ねた色となった。この窒化クロムの外観色は、透明であるので、灯具の色としては適さなかった。更に、スパッタリングの時間を、比較例1の60秒から比較例2の120秒に変化させた場合、窒化クロムの膜の外観色は、変化しなかった。すなわち、窒化クロムの厚さの変化によって本体部32の外観の色は変化しなかった。したがって、比較例1及び比較例2のように金属窒化膜を直接本体部32上に形成した場合には、実施例1から実施例4の形態で得られた効果を有しなかった。
