【発明の属する技術分野】
本発明は、複写機、プリンタ、ファクシミリ、これらの複合機等の電子写真方式を用いた画像形成装置に関し、より詳しくは、その中間転写体上の残留トナー除去技術に係る。

【従来の技術】
従来から複写機、プリンタなどの電子写真方式、静電記録方式の画像形成装置が広く知られている。このような画像形成装置において小型化の妨げになる問題の一つが感光体のクリーニングボックスの存在であった。特に、複数の感光体を備えフルカラー画像を得るタイプの画像形成装置では、比較的高速なフルカラー画像形成を行うことができるというメリットを有する一方で、各感光体がクリーニングボックスを備えるため、装置の大型化というデメリットが顕在化しがちである。

このような問題に鑑みて、従来から感光体にクリーニングボックスを備えないタイプの画像形成装置が提案されている。例えば、特開平11−249452号公報には、各感光体にクリーニングボックスではなく、比較的小さなトナー保持手段を設け、トナー保持手段に一時的に保持したトナーを所定のタイミングで放出し、放出したトナーは中間転写体に設けられる単一のクリーニングボックスで回収する構成が開示されている。

【発明が解決しようとする課題】
確かに、特開平11−249452号公報などに記載されている技術によれば、各感光体にはクリーニングボックスを設ける必要がなく、装置の小型化に資する。しかし、画像形成装置の更なる小型化、或いは画像形成装置のレイアウト上の問題など観点から、中間転写体にもクリーニングボックスを設けることが難しい場合もある。

本発明はこのような技術的な課題に鑑みてなされたものであり、その目的は、適切なクリーニングを行いつつ、より小型の、レイアウト自由度の高い画像形成装置を提供するにある。

【課題を解決するための手段】
すなわち本発明は、互いに異なった色のトナー画像が担持される複数の像担持体と、
前記複数の像担持体のうち、一部の像担持体からトナー画像が一次転写される第1の一次中間転写体と、
前記複数の像担持体のうち、残りの像担持体からトナー画像が一次転写される第2の一次中間転写体と、
前記第1及び第2の一次中間転写体からトナー像が二次転写される二次中間転写体と、
前記二次中間転写体から記録媒体にトナー像を転写する転写手段とを備える画像形成装置において、
前記第1及び第2の一次中間転写体に当接し転写後の残留トナーを保持し得る第1及び第2の一次トナー保持手段と、
前記二次中間転写体に当接し転写後の残留トナーを保持し得る二次トナー保持手段と、
通常時には残留トナーを保持するような保持バイアスが、クリーニング時には通常時に保持された残留トナーを放出するような放出バイアスが前記第1及び第2の一次中間転写体と第1及び第2の一次トナー保持手段との間、及び前記二次中間転写体と二次トナー保持手段との間にかかるように制御するバイアス制御手段と
を有し、
前記バイアス制御手段は、通常時、前記第1及び第2の一次トナー保持手段に、前記第1及び第2の一次中間転写体に印加する電圧と前記二次中間転写体に印加する電圧の間の値となる保持バイアスを印加するとともに、前記二次トナー保持手段に、前記二次中間転写体に印加する電圧と前記転写手段に印加する電圧の間の値となる保持バイアスを印加するものである。

画像形成装置をこのように構成することにより、所定タイミングで行われるクリーニング時には、トナー保持手段から通常時に保持していた残留トナーが放出されるため、トナー保持手段は小型なもので足る。なお、クリーニングが行われるタイミングとしては、一般に画像形成動作時以外であり、例えば、画像形成前、画像形成後、画像形成装置への電源投入後、所定枚数の画像形成後、一のページの画像形成と次のページの画像形成との間(所謂ページ間)などが挙げれる。

とろこで、このようなトナー保持手段を(像担持体ではなく)中間転写体に設ける場合には、トナー保持手段とそれを備える中間転写体との間の透過電流を考慮する必要性がより高い。すなわち、一般に像担持体よりも中間転写体の方が電気抵抗値が小さいため、保持バイアス(の大きさ)を大きくすると、トナー保持手段と中間転写体との間に流れる透過電流値が大きくなり、透過電流により電荷の注入が生じ、トナー保持手段に保持している残留トナーの帯電極性が反転し、トナー保持手段から意図せず放出されてしまう場合が生じる。このような問題が生じやすい場合としては、トナー保持手段と中間転写体との間の電気抵抗値が1010Ω以下の場合、さらに生じやすい場合としては電気抵抗値が108Ω以下の場合が挙げられる。

一方、保持バイアス(の大きさ)が小さいと、トナー保持手段により(本来の帯電極性の)残留トナーを保持することができない。

このように、透過電流による残留トナーの帯電極性反転を考慮して保持バイアスを設定することが好ましい。具体的には、前記保持バイアスの大きさは、前記残留トナーを静電的にトナー保持手段に保持し得る値をその下限とし、前記残留トナーの帯電極性を逆転させ得る値をその上限とする範囲内に設定されることが好ましく、前記保持バイアスの大きさは、前記残留トナーを静電的にトナー保持手段に保持し得る値をその下限とし、前記残留トナーの帯電極性を逆転させ得る値をその上限とする範囲内であり、かつその範囲内において前記トナー保持手段と中間転写体との間の透過電流が実質的に最小となる値、最小となる値近傍に設定されることがより好ましい。また、このような保持バイアスの上限及び下限は、普遍的に決定されるものではなく、想定される画像形成装置の特性、要求される画質などに応じて適宜設定することができる。これら上限及び下限を確認するためには、所定枚数の画像形成後のトナー保持手段の重量増加、トナー保持手段を通過したトナーの量などにより確認することができる。

ここでトナー保持手段と中間転写体との間の透過電流を左右する要因としては、上述の保持バイアスのほか、トナー保持手段の電気抵抗値、中間転写体の電気抵抗値、トナー保持手段と中間転写体との当接態様(接触面積など)などが挙げられる。例えば、トナー保持手段が金属パイプにブラシ部材を取り付けた回転ブラシである場合には、当該ブラシ部材の電気抵抗値を適宜設定することにより、また当該ブラシ部材のブラシ植毛密度を適宜設定することにより、それぞれ透過電流を適切な値とすることができる。また例えば、中間転写体が多層構造で構成される場合には、その最外層を他の層よりも高い抵抗値の材質で構成すると共に、その最外層の層厚を適宜設定することにより、透過電流を適切な値とすることができる。

ところでこの画像形成装置では、クリーニング時には通常時に保持された残留トナーを放出するものであるが、この放出された残留トナーは(クリーニング用の)記録媒体に転写することもできるが、次のような構成を採用することもできる。つまり、前記中間転写体に当接し中間転写体から記録媒体へトナー画像を転写させる転写手段と、当該転写手段に当接し放出後の残留トナーを回収する回収手段とを有し、クリーング時には前記トナー保持手段から放出された残留トナーが当該転写手段に達するように構成することもできる。

◎実施例
図1はこの発明の実施例に係るタンデム型フルカラープリンタ(画像形成装置)を示すものである。尚、図1中の矢印は、各回転部材の回転方向を示している。

このフルカラープリンタは、図1に示すように、イエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K)用の各感光体ドラム(像担持体)10(Y)〜(K)を有する画像形成ユニット1(Y)〜(K)と、これら感光体ドラム10(Y)〜(K)に接触する帯電用の帯電ロール11(Y)〜(K)と、各色のレーザ光L(Y)〜(K)を照射する図示しないレーザ光学ユニットと、各感光体ドラム10(Y)〜(K)表面に形成される潜像を各色トナーで可視化(顕像化)する現像装置13(Y)〜(K)と、上記4つの感光体ドラム10(Y)〜(K)のうちの2つの感光体ドラム10(K)(C)に接触する第1の一次中間転写ドラム(中間転写体)21a及び他の2つの感光体ドラム10(M)(Y)に接触する第2の一次中間転写ドラム(中間転写体)21bと、上記第1、第2の一次中間転写ドラム21a、21bに接触する二次中間転写ドラム(中間転写体)22と、この二次中間転写ドラム22に接触する最終転写ロール(転写手段)30と、トナー回収ボックス(回収手段)6でその主要部が構成されている。

感光体ドラム10(Y)〜(K)は、共通の接平面(図中一点鎖線で示す)M を有するように一定の間隔をおいて配置されている。また、第1の一次中間転写ドラム21a及び第2の一次中間転写ドラム21bは、各回転軸が該感光体ドラム10(Y)〜(K)軸に対し平行かつ所定の対象面を境界とした面対象の関係にあるように配置されている。さらに、二次中間転写ドラム22は、該感光体ドラム10(Y)〜(K)と回転軸が平行であるように配置されている。

各色毎の画像情報に応じた信号は、図示しない画像処理ユニットによりラスタライジングされて図示しないレーザ光学ユニットに入力される。このレーザ光学ユニットでは、イエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K)の各色のレーザ光L(Y)〜(K)が変調され、対応する色の感光体ドラム10(Y)〜(K)に照射される。

上記各感光体ドラム10(Y)〜(K)の周囲では、周知の電子写真方式による各色毎の画像形成プロセスが行なわれる。まず、上記感光体ドラム10(Y)〜(K)としては、例えば、直径20mmのOPC感光体を用いたものが用いられ、これらの感光体ドラム10(Y)〜(K)は、例えば、95mm/secの回転速度で回転駆動される。上記感光体ドラム10(Y)〜(K)の表面は、図1に示すように、帯電ロール11(Y)〜(K)に、例えば約−840VのDC電圧を印加することによって、例えば約−300V程度に帯電される。なお、上記接触型の帯電装置としては、ロールタイプのもの、フィルムタイプのもの、ブラシタイプのもの等が挙げられるが、どのタイプのものを用いても良い。この実施の形態では、近年、電子写真装置で一般に使用されている帯電ロールを採用している。また、感光体ドラム10(Y)〜(K)の表面を帯電させるために、この実施の形態では、DCのみ印加の帯電方式をとっているが、AC+DC印加の帯電方式を用いても良い。

その後、感光体ドラム10(Y)〜(K)の表面には、露光装置としてのレーザ光学ユニットによって各色に対応したレーザ光L(Y)〜(K)が照射され、各色毎の入力画像情報に応じた静電潜像が形成される。感光体ドラム10(Y)〜(K)は、レーザ光学ユニットで静電潜像が書き込まれた際に、その画像露光部の表面電位は−60V以下程度にまで除電される。

また、上記感光体ドラム10(Y)〜(K)の表面に形成されたイエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K)の各色に対応した静電潜像は、対応する色の現像装置13(Y)〜(K)によって現像され、感光体ドラム10(Y)〜(K)上に各色のトナー像として可視化される。この実施例では、現像装置13(Y)〜(K)として、磁気ブラシ接触型の二成分現像方式を採用しているが、この発明の適用範囲はこの現像方式に限定されるものではなく、非接触型の現像方式など、他の現像方式においてもこの発明を充分に適用することができることは勿論である。

現像装置13(Y)〜(K)には、それぞれ色の異なったイエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K)色のトナーとキャリアとからなる現像剤が充填されている。これらの現像装置13(Y)〜(K)は、不図示のトナー補給装置からトナーが補給されると、この補給されたトナーは、不図示のオーガーで充分にキャリアと攪拌されて摩擦帯電される。現像ロール130(Y)〜(K)130(Y)〜(K)の内部には、複数の磁極を所定の角度に配置したマグネットロール(不図示)が固定した状態で配置されている。この現像ロール130(Y)〜(K)130(Y)〜(K)に現像剤を搬送するパドル(不図示)によって、当該現像ロール130(Y)〜(K)130(Y)〜(K)の表面近傍に搬送された現像剤は、現像剤量規制部材(不図示)によって現像部に搬送される量が規制される。この実施例では、上記現像剤の量は、30〜50g/m2 であり、また、このとき現像ロール130(Y)〜(K)上に存在するトナーの帯電量は、概ね−20〜35μC/g 程度である。

上記現像ロール130(Y)〜(K)上に供給されたトナーは、マグネットロールの磁力によって、キャリアとトナーで構成された磁気ブラシ状となっており、この磁気ブラシが感光体ドラム10(Y)〜(K)と接触している。この現像ロール130(Y)〜(K)にAC+DCの現像バイアス電圧を印加して、現像ロール130(Y)〜(K)上のトナーを感光体ドラム10(Y)〜(K)上に形成された静電潜像に現像することにより、トナー像が形成される。この実施例では、この現像バイアス電圧はACが4 kHz、1.5kVppで、DCが−230V程度である。

この実施例では、上記現像装置13(Y)〜(K)において、略球形状のトナーである所謂”球形トナー”であって、その平均粒径が3〜10μm程度のものが使用されている。

ここで、”球形トナー”としては、例えば、日立製作所製の走査型電子顕微鏡FE−SEM(S=800)を用いて、倍率500倍に拡大したトナーの像を100個無作為にサンプリングし、その画像情報をインターフェイスを介して例えばニコレ社製の画像解析装置に導入し、解析を行い、下記式より算出して得られた値として定義される形状係数値MLS2が100〜140の値を持つ、略球形のトナーという。MLS2={(トナー粒子の絶対最大長)×2}/{(トナー粒子の投影面積)×π×1/4×100}なお、通常の混練粉砕法で作製したトナーの形状は不定形であり、MLS2は140〜160程度である。

次に、上記各感光体ドラム10(Y)〜(K)上に形成された各色のトナー像は、第1の一次中間転写ドラム21a及び第2の一次中間転写ドラム21b上に、静電的に二次転写される。感光体ドラム10(K)(C)上にそれぞれ形成されるブラック(K)、シアン(C)色のトナー像は、ともに第1の一次中間転写ドラム21a上に、感光体ドラム10(M)(Y)上にそれぞれ形成されるマゼンタ(M)、イエロー(Y)色のトナー像は、ともに第2の一次中間転写ドラム21b上に、それぞれ(一次)転写される。

上記第1及び第2の一次中間転写ドラム21a、21b上に感光体ドラム10(Y)〜(K) からトナー像を静電的に転写するために必要な表面電位は、+250〜500V程度である。この表面電位は、トナーの帯電状態や雰囲気温度、湿度によって最適値に設定される。この雰囲気温度や湿度は、雰囲気温度や湿度によって抵抗値が変化する特性を持った部材の抵抗値を検知することで簡易的に知ることが可能である。上述のように、トナーの帯電量が−20〜35μC/g の範囲内にあり、常温常湿環境下にある場合には、第1及び第2の一次中間転写ドラム21a、bの表面電位は、+380V程度が望ましい。

この実施例で用いる第1、第2の一次中間転写ドラム21a、21bは、例えば、外径が42mmに形成され、抵抗値は108 Ω程度に設定される。第1、第2の一次中間転写ドラム21a、21bは、単層、あるいは複数層からなる表面が可撓性、もしくは弾性を有する円筒状の回転体であり、一般的にはFeやAl等からなる金属製コアとしての金属パイプの上に、導電性シリコーンゴム等で代表される低抵抗弾性ゴム層(R=102 〜103 Ω)が、厚さ0.1 〜10mm程度に設けられている。更に、第1、第2の中間転写ドラム21a、21bの最表面は、代表的にはフッ素樹脂微粒子を分散させたフッ素ゴムを厚さ3 〜100 μmの高離型層(R=105 〜109 Ω)として形成し、シランカップリング剤系の接着剤(プライマ)で接着されている。ここで重要なのは、抵抗値と表面の離型性であり、高離型層の抵抗値がR=105 〜109 Ω程度であり、高離型性を有する材料であれば、特に材料は限定されない。

このように第1、第2の一次中間転写ドラム21a、21b上に形成されたトナー像は、二次中間転写ドラム22上に静電的に(二次)転写される。従って、二次中間転写ドラム22上には、単色像からイエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K)色の四重色像までの最終的なトナー像が形成されることになる。

この二次中間転写ドラム22上へ第1及び第2の一次中間転写ドラム21a,21b からトナー像を静電的に転写するために必要な表面電位は、+600〜1200V程度である。この表面電位は、感光体ドラム10(Y)〜(K)から第1の一次中間転写ドラム21a及び第2の一次中間転写ドラム21bへ転写するときと同様に、トナーの帯電状態や雰囲気温度、湿度によって最適値に設定されることになる。また、転写に必要なのは、第1及び第2の一次中間転写ドラム21a,21b と二次中間転写ドラム22との間の電位差であるので、第1及び第2の一次中間転写ドラム21a,21b の表面電位に応じた値に設定することが必要である。上述のように、トナーの帯電量が−20〜35μC/g の範囲内にあり、常温常湿環境下であって、第1及び第2の一次中間転写ドラム21a,21b の表面電位が+380V程度の場合には、二次中間転写ドラム22の表面電位は、+880V程度、つまり第1及び第2の一次中間転写ドラム21a,21b と二次中間転写ドラム22との間の電位差は、+500V程度に設定することが望ましい。

この実施例で用いる二次中間転写ドラム22は、例えば、外径が第1及び第2の一次中間転写ドラム21a,21b と同じ42mmに形成され、抵抗値は1011Ω程度に設定される。また、上記二次中間転写ドラム22も第1、第2の一次中間転写ドラム21a, 21bと同様、単層、あるいは複数層からなる表面が可撓性、もしくは弾性を有する円筒状の回転体であり、一般的にはFeやAl等からなる金属製コアとしての金属パイプの上に、導電性シリコーンゴム等で代表される低抵抗弾性ゴム層(R=102 〜103 Ω)が、厚さ0.1 〜10mm程度に設けられている。更に、二次中間転写ドラム22の最表面は、代表的にはフッ素樹脂微粒子を分散させたフッ素ゴムを厚さ3 〜100 μmの高離型層として形成し、シランカップリング剤系の接着剤(プライマ)で接着されている。ここで、二次中間転写ドラム22の抵抗値は、第1及び第2の一次中間転写ドラム21a,21b よりも高く設定する必要がある。そうしないと、二次中間転写ドラム22が第1及び第2の一次中間転写ドラム21a,21b を帯電してしまい、第1及び第2の一次中間転写ドラム21a,21b の表面電位の制御が難しくなる。このような条件を満たす材料であれば、特に材料は限定されない。

次に、上記二次中間転写ドラム22上に形成された単色像から四重色像までの最終的なトナー像は、最終転写ロール30によって、用紙搬送路P を通る用紙に(3次)転写される。この用紙は、不図示の紙送り工程を経て用紙搬送ロール対4を通過し、二次中間転写ドラム22と最終転写ロール30のニップ部に送り込まれる。この最終転写工程の後、用紙上に形成された最終的なトナー像は、加熱ロール50と加圧ロール51とを備える定着器5によって定着され、一連の画像形成プロセスが完了する。

一方、所謂プロセスコントロールなどで用いられる未転写パッチトナー像や、クリーニング時に放出される残留トナー(後述する)などは、最終転写ロール30上に付着し、スクレーパ61により掻き取られ、回収ボックスハウジング60内に回収される。

最終転写ロール30は、SUSなどの金属ロールにポリイミド樹脂層を設けたものである。ここで、金属ロールへのリークを確実に防止するためには、金属ロールの表面を陽極酸化処理により酸化膜を形成した後、その酸化膜上にポリイミド樹脂層を設けることが好ましい。このポリイミド樹脂層は、100V印加条件で6〜12logΩcm、さらには9〜11logΩcmの体積抵抗を有するものであることが好ましい。ポリイミド樹脂層にこのような体積抵抗条件を与えるには、例えばそれを構成するポリイミド樹脂を電子導電タイプの材料で構成し、カーボンなどの体積抵抗調整剤適量(例えば2〜25%)含有させることができる。また、ポリイミド樹脂の電気抵抗維持性や均一性を高めるためには、ポリイミド樹脂の導電材料として導電ポリマー材料を用いることが好ましい。また、最終転写ロール30の表面粗さとしては、トナーの外添剤などが付着しがたい程度に平滑であれば良く、例えば10点平均粗さRzで0.3〜1.0μm程度であればよい。

最終転写ロール30に印加される電圧は、雰囲気温度、湿度、用紙の種類(抵抗値等)等によって最適値が異なり、概ね+1200 〜5000V程度である。この実施の形態では、定電流方式を採用しており、常温常湿環境下で約+6μAの電流を通電して、ほぼ適正な転写電圧(+1600〜2000V) を得ている。

スクレーパ61は、その材料として例えばSUSなどが用いられ、スクレーピング機能を確保するためには、その最終転写ロール30と接触するエッジ面をエッジング処理することが好ましい。また、最終転写ロール30との摩擦を低減するために、スクレーパ61の最終転写ロール30と接触する部分を低摩擦コート層(例えばフッ素コート層)で被覆することが好ましい。スクレーパ61の厚さ、自由長、押し圧などは適宜設定することができる。また、その取り付け状態としては、スクレーピング性能を考慮すれば、スクレーパ61の先端が最終転写ロール30の回転方向に対向する方向、すなわちドクター方向に配設するレイアウトが好ましく、接線に対する設定角度については例えば、15〜45度程度が好ましい。

ところで、この図1に示すタンデム型フルカラープリンタ(画像形成装置)の二次転写、三次転写工程においては、トナー画像が完全に転写されず、そのごく一部が中間転写ロール21a、b、22に残留してしまう場合がある。そこで、本実施例に係るフルカラープリンタでは、その中間転写体ロール21a、b、22上の残留トナーを一時的にトナー除去ブラシ(トナー保持手段)71a、b、72に保持させ、所定のタイミングで行われるクリーニング時にトナー除去ブラシ71a、b、72からその残留トナーを排出させて、最終転写ロール30上に移動させ、最終的にトナー回収ボックス6内に廃棄するようにしている。なお、本実施例で対象とするのは通常のマイナス(−)極性に帯電したトナー(通常極性トナー)であって、反転されプラス(+)極性に帯電したトナー(逆極性トナー)のクリーニングについては後述の変形例として説明する。

図1に示すように、第一の一次中間転写ロール21aの回転方向の二次転写部分よりも下流側、かつ感光体ドラム10(K)との一次転写部分よりも上流側にその中間転写ロール21aに当接して第一の一次トナー除去ブラシ71aが設けられている。また、第二の一次中間転写ロール21bの回転方向の二次転写部分よりも下流側、かつ感光体ドラム10(M)との一次転写部分よりも上流側にその中間転写ロール21bに当接して第二の一次トナー除去ブラシ71bが設けられている。さらに、二次中間転写ロール22の回転方向の三次転写部分よりも下流側、かつ第二の一次中間転写ロール21bとの二次転写部分よりも上流側にその二次中間転写ロール22に当接して二次トナー除去ブラシ72が設けられている。これらのトナー除去ブラシ71a、b、72はいずれもSUSなどの金属パイプに所定の電気抵抗を有するブラシ部材を植毛した回転ブラシである。
