【発明の属する技術分野】
この発明は、流体の流量を調節する調節弁を故障予測対象とし、この故障予測対象の故障予測を支援する故障予測支援装置に関するものである。

【従来の技術】
従来より、化学プラントなどにおいては、調節弁に対してポジショナを設け、このポジショナによって調節弁の弁開度を調整し、調節弁を通過する流体の流量を制御するようにしている。この場合、ポジショナは、上位装置からの設定開度と調節弁からの実開度との偏差を求め、この偏差を零とするように駆動制御信号を生成し、この駆動制御信号を空気圧信号に変換して調節弁に与える。

この種のプラントでは、調節弁の故障によるプラントの停止という最悪の事態を回避するために、現場での調節弁の定期的なチェック、保全を行っている。これにより、長期的な安定操業が可能とる。しかし、この方法では、異常が生じていない調節弁に対しても現場でのチェックを行うので、保全管理コストの増大を招く。

そこで、ポジショナを用いて調節弁の故障診断を行い、その故障診断結果を上位装置に送るということが行われている。すなわち、ポジショナに搭載されたCPU(中央演算処理装置)を用いて、調節弁の弁部の総動作距離や作動スピードの変異といった各種の弁パラメータを計測し、この計測データを上位装置へ送り、上位装置のモニタ画面にグラフなどにして表示するようにしている。この故障診断機能により、モニタ画面上で調節弁の故障予測を行うことができ、現場での調節弁の定期的なチェックを不要として、保全管理コストを低減することが可能となる。

【発明が解決しようとする課題】
しかしながら、上述した故障診断機能では、上位装置のモニタ画面に各種の弁パラメータの計測データがグラフなどにして表示されるだけであり、これらの計測データを総合的に判断し、独自の経験から調節弁の故障予測を行わなければならない。このため、高度な専門知識を有する経験の豊富な管理技術者やメーカからの派遣技術者に解析を依頼しなければならず、また時間もかかり、一般のオペレータでは調節弁の故障予測を行うことができなかった。

本発明はこのような課題を解決するためになされたもので、その目的とするところは、高度な専門知識や豊富な経験を有さない者でも、正確かつ短時間に故障予測を行うことが可能な故障予測支援装置を提供することにある。

【課題を解決するための手段】
このような目的を達成するために、本発明は、流体の流量を調節する調節弁の弁開度を調整するポジショナに搭載され、調節弁を故障予測対象としこの故障予測対象の故障予測を支援する故障予測支援装置であって、統計データに基づいて作成された故障予測対象の使用時間と故障率との関係を示す曲線を故障予測曲線として記憶する故障予測曲線記憶手段と、各種センサを介して取り込まれる故障予測対象の使用開始時の流体の圧力,流体の差圧,流体の温度,流体の圧力変動および流体のボイド率,スラリ濃度のうち、少なくとも何れか1つに応じて故障予測曲線を修正する故障予測曲線修正手段と、修正された故障予測曲線における故障予測対象の現在位置を通知する現在位置通知手段とを設けたものである。
この発明によれば、調節弁(故障予測対象)の統計データに基づいて予め作成記憶されている故障予測曲線(例えば、信頼性工学でいう「バスタブ曲線」:初期故障期間、偶発故障期間、摩耗故障期間に分けられるバスタブ形状に似た曲線)が、各種センサを介して取り込まれる調節弁の使用開始時の流体の圧力,流体の差圧,流体の温度,流体の圧力変動および流体の状況のうち、少なくとも何れか1つに応じて自動的に修正され、修正された故障予測曲線における調節弁の現在位置が、例えば偶発故障期間と摩耗故障期間との境界点に対しての余寿命時間として通知される。

【発明の実施の形態】
以下、本発明を図面に基づいて詳細に説明する。図1はこの発明に係る故障予測支援装置の一実施の形態を使用した流量制御システムのシステム構成図である。

同図において、1は化学プラントなどにおける流体輸送管路、2は流体輸送管路1の途中に設けられた調節弁、3は調節弁2に付設されたポジショナ、4は中央操作室に設けられた監視装置であり、ポジショナ3および監視装置4はフィールドバス5を介して相互に接続されている。

このシステムには、流体輸送管路1における流体の圧力を計測する圧力計6−1,6−2、流体輸送管路1における流体の温度を計測する温度計7−1,7−2、流体輸送管路1における流体の流量を計測する流量計8、流体輸送管路1の振動(配管振動)を計測する振動計9、調節弁2の周囲温度を計測する温度計10などの各種センサが設けられており、これらのセンサはフィールドバス5を介して監視装置4およびポジショナ3と相互に接続されている。なお、11はオペレータが携帯するハンドヘルドコンピュータであって、必要に応じてフィールドバス5に接続して用いられる。

図2はポジショナ3のブロック図である。ポジショナ3は、フィールドバスブロック3−1と、アイソレータ3−2と、コントロール部3−3と、電空変換部3−4と、弁開度検出器3−5とを備えている。コントロール部3−3は、CPU3Aと、記憶部3Bと、診断モジュール3Dと、A/D変換器3Eと、電源部3Fと、通信インターフェイス3Gとを備えており、記憶部3B,診断モジュール3D,A/D変換器3Eはバス3Cを介してCPU3Aと接続されている。

コントロール部3−3において、記憶部3Bには、CPU3Aが実行するプログラムの他、統計データに基づいて作成された調節弁2の使用時間と故障率との関係を示す曲線が故障予測曲線S0として格納されている。図3にこの故障予測曲線S0の一例を示す。この故障予測曲線S0は、初期故障期間T1、偶発故障期間T2、摩耗故障期間T3に分けられるバスタブ形状に似た曲線(信頼性工学でいう「バスタブ曲線」)であり、横軸を時間t、縦軸を故障率pとして表されている。なお、この故障予測曲線S0において、初期故障期間T1と偶発故障期間T2との境界点をA点、偶発故障期間T2と摩耗故障期間T3との境界点をB点、初期故障期間T1のスタート点をC点、摩耗故障期間T3の終了点をD点とする。

信頼性工学において、故障の発生率は、初期故障期間、偶発故障期間、摩耗故障期間に大きく分けられ、初期故障期間では故障率が徐々に低下し、偶発故障期間では故障率が安定し、摩耗故障期間では故障率が徐々に上昇し、バスタブ形状に似た形状となる(文献1:「信頼性工学のはなし」、大村平著、(株)日科技連出版社、1995年3月15日第4刷発行、23頁〜37頁)。そして、それぞれの期間において、設計、製作、施工、運転、環境などの因子が原因となって故障が引き起こされる。なお、故障率pは、p=(その時点で故障した個数)/(残っている個数)として表される。

本出願人は、現場での蓄積されたデータを分析し、調節弁2に起こる様々な状態に対し、どの因子のどような内容が相関するのかを調べ、統計データに基づいて調節弁2の使用時間と故障率との関係を示すバスタブ曲線を作成した。このバスタブ曲線には、単なる測定データだけでは知ることのできない現場での経験も暗黙知から形式知へ昇華され、反映されている。本実施の形態では、このようにして調節弁2に対して作成したバスタブ曲線を故障予測曲線S0としてポジショナ3の記憶部3B内に格納し、後述する故障予測支援プログラムの実行に際して使用するようにしている。また、この故障予測支援プログラムを実行することにより、ポジショナ3は故障予測支援装置として機能する。

〔ポジショナ3の基本動作:弁開度の調整〕
CPU3Aは、フィールドバス5を介する監視装置4からの調節弁2に対する設定開度と弁開度検出器3−5からのA/D変換器3Eを介する調節弁2の実開度との偏差を求め、この偏差を零とするように駆動制御信号を生成し、電空変換部3−4へ送る。電空変換部3−4は、CPU3Aからの駆動制御信号を空気圧信号に変換し、この空気圧信号を調節弁2に与える。これにより、調節弁2の実開度が設定開度となるように調整され、調節弁2を流れる流体の流量が所望の流量値に制御される。

なお、この基本動作中、診断モジュール3Dは、調節弁2の弁部の総動作距離や作動スピードの変異というような計測データを定期的に通信インターフェイス3Gを介して監視装置4へ送信する。この診断モジュール3Dからの計測データの送信周期は、初期故障期間T1においては短く、偶発故障期間T2においては長く、摩耗故障期間T3においては短くされる。また、偶発故障期間T2において、異常が生じたような場合、それまで長くされていた送信周期が短くされる。

〔ポジショナ3の故障予測支援動作:故障予測結果の通知〕

図4に故障予測支援プログラムに従うCPU3Aの処理動作の一例(例1)を示す。CPU3Aは、調節弁2が配置された流量制御システムの試運転の開始と同時に、すなわち調節弁2の使用開始と同時に、ソフトタイマをスタートし、調節弁2の使用時間tT の計時を開始する(ステップ401)。

図5に故障予測支援プログラムに従うCPU3Aの処理動作の他の例(例2)を示す。CPU3Aは、調節弁2の使用開始と同時に、ソフトタイマをスタートし、調節弁2の使用時間tT の計時を開始するとともに(ステップ501)、記憶部3Bに格納されている調節弁2の故障予測曲線(バスタブ曲線)S0を読み出す(ステップ502)。

なお、ほとんどの場合、記憶部3Bに格納されるバスタブ曲線S1は、故障率が低下しかつB点が先に延びた曲線(図6参照)となる。すなわち、診断モジュール3Dからの計測データは、監視装置4のモニタ画面4−1上にグラフなどにして表示される。このモニタ画面4−1に表示される計測データでは、前述したように調節弁2の故障予測を簡単に行うことはできないが、異常状態は即座に知ることが可能である。したがって、この異常状態に対して適切な対応を施すことにより、故障率を下げたり、機能限界に到達してしまう時期をできるだけ先に延ばすことができる。また、調節弁2の故障率は、流体圧力や流体温度などの運転条件に大きく左右される。運転条件が厳しければ故障率は上がるし、運転条件が緩やかであれば故障率は下がる。また、寿命も長くなったり、短くなったりする。また、本願特有の故障予測支援機能によって表示される余寿命時間に基づいて保全計画をたてれば、故障率は下がり、寿命も延びる。この結果、ほとんどの場合、記憶部3Bに格納されるバスタブ曲線S1は、故障率が低下しかつB点が先に延びた曲線となる。

上述した例1〜例3の処理動作からも分かるように、本実施の形態では、バスタブ曲線S0(例1)やS1(例2),S2(例3)におけるB点に対しての余寿命時間txが故障予測結果として監視装置4に通知され、監視装置4のモニタ画面4−1上に表示されるので、高度な専門知識や豊富な経験を有さない者でも、この表示される余寿命時間txから正確かつ短時間に調節弁2の故障予測を行うことができるようになる。これにより、高度な専門知識を有する経験の豊富な管理技術者やメーカからの派遣技術者に解析を依頼しなくてもよくなり、一般のオペレータでも的確な保守計画を策定することが可能となる。

なお、上述した例1(例2,例3)では、ポジショナ3から監視装置4に対してB点に対しての余寿命時間txしか送らなかったが、余寿命時間txと合わせてバスタブ曲線S0(S1,S2)を送るようにし、バスタブ曲線S0(S1,S2)を表示するようにしてもよい。図8にこの場合の表示例を示す。この例では、△マークP1を指標として、バスタブ曲線S0(S1,S2)における調節弁2の現在位置を表示するようにしている。この場合、指標P1の位置と偶発故障期間と摩耗故障期間との境界点Bとの時間差により、偶発故障期間と摩耗故障期間との境界点Bに対しての余寿命時間を知ることができる。

また、上述した実施の形態では、B点に対しての余寿命時間を表示させるようにしたが、B点に対しての余寿命時間が所定時間を超えた場合にブザーを鳴動させるようにしてもよい。
また、B点に対しての余寿命時間がマイナスとなった場合、すなわち使用時間tT がtbを超えた場合、ブザーを鳴動させ、摩耗故障期間に入ったことを知らせるようにしてもよい。

また、上述した実施の形態では、ポジショナ3と監視装置4との間の通信プロトコルをフィールドバス方式としているが、ハート(HART)やロン(LON)などの通信プロトコルとしてもよく、他にも種々の通信プロトコルを利用することができる。
また、B点に対する余寿命時間などを監視装置4のモニタ画面4−1に表示するようにしたが、ハンドヘルドコンピュータ11のディスプレイ上に表示させるようにしてもよい。また、ポジショナ3に表示器を設け、この表示器のディスプレイ上に表示させるようにしてもよい。

以上説明したことから明らかなように本発明によれば、バスタブ曲線などの曲線を故障予測曲線として使用し、この故障予測曲線における故障予測対象(調節弁)の使用開始時の流体の圧力,流体の差圧,流体の温度,流体の圧力変動および流体のボイド率,スラリ濃度のうち、少なくとも何れか1つに応じて修正し、この修正した故障予測曲線における故障予測対象の現在位置を通知するようにしたので、高度な専門知識や経験を有さない者でも、正確にかつ短時間で故障予測が可能となる。
