【発明の属する技術分野】
本発明は、アルキリデンビスフェノール類の製造方法に関する。

【従来の技術】
アルキリデンビスフェノール類は、ブタジエン系ポリマーやオレフィン系ポリマーの熱劣化防止剤や酸化防止剤として有用な化合物である。
アルキリデンビスフェノール類の製造方法としては、アルキルフェノール類とアルデヒド類を塩酸、硫酸の存在下に反応させる方法(J.Am.Chem.Soc.74,1952,3410)やジクロロメタン中、酸触媒存在下にアルキルフェノール類とアルデヒド類を反応させる方法(特公昭40−16538号広報)が知られている。
しかし、かかる従来の製造方法では、前者は反応時間が長い又は収率が充分でないなどの問題があり、後者は人体を含めた生態系に対して有害であるジクロロメタンを溶媒として用いているため、好ましくない。

【発明が解決しようとする課題】
そこで本発明者は、より工業的に優れたプロセスで、優れた収率でアルキリデンビスフェノール類を製造しうるより工業的に優れたプロセスを開発すべく鋭意検討した結果、炭化水素系溶媒中、酸類を触媒として用い、一般式(I)で示されるアルキルフェノール類を一般式(II)で示されるアルデヒド類を反応混合物中に生成する水を共沸脱水しかつ共沸脱水時の温度が40℃以上100℃以下で反応させることによりアルキリデンビスフェノール類(III)が生成することを見出し、本発明に至った。

【課題を解決するための手段】
すなわち、本発明は、n−ヘキサン、シクロヘキサン、n−ヘプタン及びn−オクタンから選ばれる1種以上の溶媒中、陰イオン系界面活性剤の非存在下、有機酸触媒の存在下、一般式(I)

【発明の実施の形態】
一般式(I)において、炭素数1〜15の直鎖もしくは分岐状の炭化水素基炭化水素基の具体例としてはメチル基、エチル基、n−プロピル基、イソプロピル基、n−ブチル基、t−ブチル基、ドデシル基、t−ペンチル基、n−ヘキシル基、シクロヘキシル基、1−ヘキセニル基、アリル基、2−フェニルエチル基、フェニル基、1−ナフチル基、ベンジル基、o−トリル基、p−エチルフェニル基、4−ビフェニル基などが挙げられる。
具体的なアルキルフェノール類(I)としては、2−t−ブチル−4−メチルフェノール、4−t−ブチル−2−メチルフェノール、2−t−ブチル−6−メチルフェノール、2,4−ジ−t−ブチルフェノール、2,6−ジイソブチルフェノール、2,4−ジメチルフェノール、2,6−ジメチルフェノール、2−t−ブチル−4−エチルフェノール、4−t−ブチル−2−エチルフェノール、2−t−ブチル−6−イソプロピルフェノール、2−t−ブチル−4−ベンジルフェノール、2−t−ブチル−4−(m−トリル)フェノール、2−ベンジル−4,5−ジメチルフェノールなどが挙げられる。

より好ましくはp−トルエンスルホン酸が用いられる。また、用いる酸は結晶水を含んでいてもよい。有機酸触媒の使用量はアルキルフェノール類(I)に対し0.0001モル倍以上、好ましくは0.01以上、1モル倍以下、好ましくは0.1モル倍以下である。

かかる反応は炭化水素系溶媒中で行なわれる。炭化水素系溶媒としては、n−ヘキサン、シクロヘキサン、n−ヘプタン、n−オクタン、シクロヘキサンなどが挙げられる。かかる炭化水素系溶媒はそれぞれ単独でまたは2種以上を組合わせて用いられ、その使用量はアルキルフェノール類(I)に対して通常は0.1重量倍以上100質量倍以下、好ましくは1重量倍以上100重量倍以下程度である。生成物であるアルキリデンビスフェノール類(III)の溶解度が高い溶媒では結晶が析出しにくく収率が低下し、溶解度が低いと反応混合物中の結晶を完全に溶解させるために容積効率が悪化するため、かかる溶媒が選択される。さらには溶媒の回収などの生産性を考慮するとn−ヘプタンが特に好ましい。

アルキルフェノール類(I)とアルデヒド類(II)とを混合するには、例えば窒素ガスなどの不活性ガス雰囲気下、炭化水素類溶媒中でアルキルフェノール類(I)、アルデヒド類(II)、酸触媒を任意の順に加えればよい。
本反応の結果、水が生成されるが、炭化水素系溶媒と共沸脱水させて反応系外に除くことにより反応がより進行する。共沸脱水時の温度(つまり反応混合物の反応温度)はかかる炭化水素系溶媒にもよるが、通常40℃以上、好ましくは50℃以上、通常は100℃以下、好ましくは90℃以下になるように系内の圧力を調整すればよい。例えば、n−ヘキサンであれば、大気圧(760torr(101kPa))の時、72〜80℃で共沸脱水し、n−ヘプタンであれば、400〜480torr(53〜64kPa)の時、85〜88℃、260〜330torr(35〜44kPa)の時、70〜75℃、170〜230torr(23〜31kPa)の時、60〜65℃で共沸脱水させることができる。

反応時間は通常0.1時間以上好ましくは0.5時間以上、24時間以下好ましくは12時間程度である。
反応後は、反応混合物を苛性ソーダ水溶液などのアルカリ類により中和するほうが、酸触媒が、得られたアルキリデンビスフェノール類(III)に残存しにくいため望ましい。中和後、水洗処理などを行ってもよい。
本発明はアルキルフェノール類(I)とアルデヒド類(II)とを反応させてアルキリデンビスフェノール類(III)を合成するものであり、生成物の具体例としては、例えば、2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)、2,2’−n−ペンチリデンビス(6−t−ブチル−4−メチルフェノール)、2,2’−n−プロピリデンビス(6−t−ブチル−4−メチルフェノール)、2,2’−n−ブチリデンビス(4−t−ブチル−6−メチルフェノール)、4,4’−n−ブチリデン(2−t−ブチル−6−メチルフェノール)、2,2’−n−ブチリデンビス(4,6−ジ−t−ブチルフェノール)、

かくしてアルキルフェノール類とアルデヒド類とを反応させて目的のアルキリデンビスフェノール類(III)が生成するが、アルキリデンビスフェノール類(III)を取り出すには、例えば結晶が析出している場合はそのまま結晶してアルキリデンビスフェノール類(III)を取り出せばよいし、溶解している場合などは得られた反応混合物から冷却することによりアルキリデンビスフェノール類(III)を析出させ、結晶として取り出せばよい。また、有機層をメタノールなどのアルコール系溶媒の貧溶媒と混合してアルキリデンビスフェノール類(III)を析出させ、結晶として取り出せばよい。有機層を貧溶媒と混合するには、有機層に貧溶媒を加えてもよいし、貧溶媒に有機層を加えてもよい。結晶は、例えば濾取などの方法により容易に取り出すことができる。また、得られた有機層から溶媒を留去した後、得られた残渣からアルキリデンビスフェノール類(III)を溶媒抽出してもよい。抽出後、溶媒留去することで、アルキリデンビスフェノール類(III)の結晶を得ることができる。
取り出されたアルキリデンビスフェノール類(III)は、クロマトグラフィーや再結晶などの方法で精製されてもよい。

以下、実施例によって本発明をより詳細に説明するが、本発明はこれら実施例によって限定されるものではない。なお、以下に示す含有率は、反応混合物を液体クロマトグラフィーで分析し,アルキリデンビスアルキルフェノールと副生物と未反応アルキルフェノールの液体クロマトグラフィーの面積値総和で,アルキリデンビスアルキルフェノールの面積値を割り百分率に換算した値である。

窒素雰囲気下、1L4ツ口フラスコにディーンスターク管、攪拌シール、半月板を取り付けた反応容器にn−ヘプタン100.5gを入れ、2−t−ブチル−4−メチルフェノール123.2g(750mmol)、p−トルエンスルホン酸一水和物2.5g(13.1mmol)、n−ブチルアルデヒド29.7g(412mmol)を加え85℃まで攪拌しながら昇温した。昇温後、480torrまで減圧して共沸脱水を開始し3時間、撹拌しながら共沸脱水を行った。反応終了時は共沸脱水させるために反応系は410torr、88℃必要であった。このとき、反応混合物中の2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)を液体クロマトグラフィーにより分析すると含有率は90.8%であり、液体クロマトグラフィーによる含量計算によるは収率90.1
%であった。収率90.1%)。
得られた反応混合物を大気圧まで復圧し、80℃に温度調節を行い、水8.1g、n−ヘプタン75g、28%苛性ソーダ水溶液2.25g(15.8mol)加え、同温度で15分撹拌後、静置分液を行った。その後2回、水15g加え、同温度で撹拌後、静置分液を行った。同温度でn−ヘプタン30.1g加え0℃まで冷却し、スラリーを濾過し2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)を含む結晶を得た。冷n−ヘプタン94.7gでケーキを洗浄し60℃、12時間減圧乾燥を行い、目的化合物である2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)の結晶を113.9g得た(単離収率79.4%)。この時、濾洗液中に含まれる2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)は13.8gであった(濾洗液ロス率9.6%)

窒素雰囲気下、1L4ツ口フラスコにディーンスターク管、攪拌シール、半月板を取り付けた反応容器にn−ヘプタン349.9gを入れ、2−t−ブチル−4−メチルフェノール246.4g(1500mmol)、p−トルエンスルホン酸一水和物5.0g(26.2mmol)、n−ブチルアルデヒド59.4g(825mmol)を加え70℃まで攪拌しながら昇温した。昇温後、330torrまで減圧して共沸脱水を開始し7時間、撹拌しながら共沸脱水を行った。反応終了時は共沸脱水させるために反応系は260torr、75℃必要であった。このとき、反応混合物中に含まれる2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)の含有率は91.5%であった。

窒素雰囲気下、1L4ツ口フラスコにディーンスターク管、攪拌シール、半月板を取り付けた反応容器にn−ヘプタン174.9gを入れ、2−t−ブチル−4−メチルフェノール123.2g(750mmol)、p−トルエンスルホン酸一水和物2.5g(13.1mmol)、n−ブチルアルデヒド29.7g(412mmol)を加え60℃まで攪拌しながら昇温した。昇温後、230torrまで減圧して共沸脱水を開始し9時間、撹拌しながら共沸脱水を行った。反応終了時は共沸脱水させるために反応系は170torr、65℃必要であった。このとき、反応混合物中に含まれる2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)の含有率は92.1%であった。得られた反応混合物を大気圧まで復圧し、80℃に温度調節を行い、水8.1g、28%苛性ソーダ水溶液2.25g(15.8mol)加え、同温度で15分撹拌後、静置分液を行った。その後2回、水15gを加え、同温度で撹拌後、静置分液を行った。同温度でn−ヘプタン30.1g加え0℃まで冷却し、スラリーを濾過し2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)を含む結晶を得た。冷n−ヘプタン94.7gでケーキを洗浄し60℃、12時間減圧乾燥を行い、目的化合物である2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)の結晶を113.6g得た(単離収率79.2%)。この時、濾洗液中に含まれる2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)は16.8gであった(濾洗液ロス率11.7%)

得られた反応混合物を大気圧まで復圧し、60℃に温度調節を行い、水8.1g、n−ヘキサン75g、28%苛性ソーダ水溶液2.25g(15.8mol)加え、同温度で15分撹拌後、静置分液を行った。その後2回、水15gを加え、同温度で撹拌後、静置分液を行った。さらに同温度でn−ヘキサン30.1g加え0℃まで冷却し、スラリーを濾過し2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)を含む結晶を得た。冷n−ヘキサン94.7gでケーキを洗浄し60℃、12時間減圧乾燥を行い、目的化合物である2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)の結晶を109.9g得た(単離収率76.6%)。この時、濾洗液中に含まれる2,2’−n−ブチリデンビス(6−t−ブチル−4−メチルフェノール)は16.1gであった(濾洗液ロス率11.2%)
