【発明の属する技術分野】
本発明は一体的に成形された整流部材ユニット及びそれを組合せてなる整流部材に関し、特にコア部とこれを被覆する一体成形樹脂スキン部とからなるI型、C型等のユニット及びそれを円環状に接合してなる整流部材に関する。

【従来の技術及び発明が解決しようとする課題】
ガスタービンエンジン等の整流部材は大きな出力が得られるのみならず効率が非常に良好であるので、航空機や発電機等に広く使用されている。例えば航空機用ガスタービンエンジンには吸入した空気を動翼に導くとともに、バイパス流を整流する出口案内翼として働く静翼が設けられている。静翼は一般にチタン合金、アルミニウム合金、ステンレス等の金属材料により形成されている。金属製静翼の場合には、まず鋳造、鍛造、プレス等によりベーンを成形し、次いで各ベーンをプラットフォームと呼ばれるケースに溶接又はろう付け等により接合することにより製造されている。

しかしながら、上記のような従来の製造方法では、ベーンの成形後、機械加工、仕上げ加工およびコーティング加工等を行う必要があり、加工工程が多いだけでなく、細部の複雑な加工が困難であり、その上金属材料の使用により重くかつ高価であるという問題点がある。

そこで、最近では樹脂あるいは樹脂複合材料により、静翼を製造する方法が注目されるようになり、幾つかの提案がなされている。例えば特開平5-278063号は、プリプレグ材を積層して所望の翼形状より小寸法の翼本体を形成し、この翼本体を所望の翼形状を得るためのモールドに挿入し、翼本体とモールドとの間に形成される隙間に熱可塑性樹脂を圧入、充填した状態で、圧縮成形を行ない、翼部品を製造する方法を開示している。静翼を樹脂製にすることにより、製作期間の短縮化、作業の簡易化、形状精度の向上、コストダウン、および軽量化等の利点がある。しかし、樹脂製の翼部品は接着剤又はボルト等でプラットフォームに取り付けて静翼とするため、静翼の構成要素が多くなり、その分製造工程数が増えるという問題がある。

また、スキン部の熱可塑性樹脂(ポリエーテルエーテルケトン:PEEK)は溶融温度が高く(融点345℃)、溶融状態での流動性が低いためコア部の剛性が低下し、融着一体化させるときに収縮変形が生じやすく、静翼のスキン部を薄くし難いという、翼設計上の制約を受けるという問題がある。さらに砂などに対する耐摩耗性が十分でないという問題がある。

さらに、従来の整流部材は特開平11-350904号に記載されているように、接着剤等によりユニットを一つ一つ接合して構造体に組付けた後、テープによる巻回等で構造体を固定して作製している。しかしながら、このような方法ではユニットの公差により均一な形状が得られ難く、所望の位置に固定するのが困難になるという問題がある。またテープで巻回・固定する作業工程が余分に必要になると共に、ユニットの一つが損傷した場合でも全体を交換しなければならないという問題がある。

従って本発明の目的は、高強度で耐摩耗性に優れ、設計上の自由度が高い整流部材ユニット及びそのユニットを組合せてなり、ユニット毎の交換が可能で均一な形状を有する整流部材を提供することである。

【課題を解決するための手段】
上記目的に鑑み鋭意研究の結果、本発明者らは、整流部材を多分割したI型、C型等のユニットをコア部の周囲にゴム又はゴム弾性を有する熱硬化性樹脂を一体成形することにより形成し、この整流部材ユニットを円環状に組合わせることにより高強度で耐摩耗性に優れ、均一な形状を有する整流部材を簡単に製造できることを発見にし、本発明に想到した。

すなわち、本発明の整流部材は、流入する流体に対して整流作用を有し、1枚のベーンと、外側プラットフォーム片と、内側プラットフォーム片とからなる整流部材ユニットが円環状に組合され、隣接する前記外側プラットフォーム片及び前記内側プラットフォーム片をそれぞれ接合することにより一体的に連結されてなる、複数のベーンと、外側プラットフォームと、内側プラットフォームとを有する整流部材であって、前記整流部材ユニットは、 (a) 前記ベーンを構成するウエブ部と、前記外側プラットフォーム片及び前記内側プラットフォーム片を構成するように前記ウエブ部の両端に一体的に連結したフランジ部とからなるコア部と、 (b) 前記コア部の表面を被覆するスキン部とからなり、前記スキン部はゴム又はゴム弾性を有する熱硬化性樹脂からなり、前記外側プラットフォーム及び前記内側プラットフォームは、それぞれ外側円環状支持部材及び内側円環状支持部材と外側固定部材及び内側固定部材とにより固定されていることを特徴とする。

【発明の実施の形態】
[1] 整流部材ユニット
整流部材ユニットは、1枚のベーンと、外側プラットフォーム片と、内側プラットフォーム片とからなる基本構造を有し、ベーンを構成するウェブ部の両端に一体的に連結したフランジ部の形状により、I型、C型等に分類できる。以下、I型及びC型のユニットについて詳細に説明する。

(1) I型ユニット
本発明のI型ユニットからなる整流部材の一例として、図1にガスタービン静翼構造体1を示す。ガスタービン静翼構造体1は外側プラットフォーム11と、内側プラットフォーム12と、両プラットフォーム11、12に等間隔に固定されている複数枚のベーン13とからなり、それを構成するI型ユニット2はガスタービン静翼構造体1をベーンの枚数だけ分割した形状を有する。図2の(a)に示すように、各ユニット2は、1枚のベーン13と、外側プラットフォーム片21と、内側プラットフォーム片22とを有し、全体が実質的にI型の一体成形体となっている。なお図2では簡単化のために両プラットフォーム片21、22とも平坦に描かれているが、実際は円弧状である。

円弧状に形成された外側プラットフォーム片21の円周方向の両端部には段部23、23' が設けられており、また円弧状に形成された内側プラットフォーム片22の円周方向の両端部には段部24、24' が設けられている。さらに図2の(b)に示すように外側プラットフォーム片21の他の両端部には凸部25、25'が設けられており、内側プラットフォーム片22の他の両端部には凸部27、27'が設けられている。隣接するI型ユニット2のプラットフォーム片21、22の段部23、23' 及び24、24' の形状は相補的であるので、各I型ユニット2は図1に示すように、ぴったり接合することができる。

図3に示すように、各I型ユニット2は実質的にI型のコア部3と、コア部3と一体成形されたスキン部4とからなる。スキン部4は外側プラットフォーム片21の表面、内側プラットフォーム片22の表面及びベーン13の表面を被覆している。

コア部3は、繊維強化プリプレグ材の積層体又は軽金属からなるのが好ましい。繊維強化プリプレグ材は、炭素繊維、アラミド繊維、ガラス繊維、ボロン繊維等の強化繊維に熱可塑性樹脂又は熱硬化性樹脂からなるマトリックス樹脂を含浸させたものである。強化繊維の平均直径は3〜200 μm程度であるのが好ましい。また熱可塑性樹脂としては、ポリエーテルエーテルケトン(PEEK)、ナイロン等のポリアミド、ポリイミド、ポリエチレンテレフタレートやポリブチレンテレフタレート等のポリエステル、ポリアセタール、ポリフェニレンサルファイド、ポリエーテルケトン等が挙げられる。熱硬化性樹脂としては、エポキシ樹脂、ポリウレタン、不飽和ポリエステル等が挙げられる。繊維強化プリプレグ材としては、炭素繊維と上記樹脂とからなる炭素繊維系複合材料が好ましく、機械的強度及び耐熱性の観点から炭素繊維とPEEKとの組合せ、又は炭素繊維とエポキシ樹脂との組合わせがより好ましい。炭素繊維強化PEEKの市販品としてAPC-2 (CYTEC FIBERITE社製)等がある。軽金属はアルミニウム合金(Al-Mg系、Al-Mn系、Al-Mg-Si系、Al-Cu系、Al-Cu-Si系、Al-Cu-Mg-Ni系等)、マグネシウム合金(Mg-Zn系、Mg-希土類元素系等)等であるのが好ましい。

図4は繊維強化プリプレグ材からなるコア部を示す。コア部3はベーン13を構成するウェブ部31と、外側プラットフォーム片21を構成するフランジ部32と、内側プラットフォーム片22を構成するフランジ部33とからなる。ウェブ部31及びフランジ部32、33は一体的であり、フランジ部32、33は積層した繊維強化プリプレグ材の両端部を半分に割り、両側に折り曲げた状態になっている。

図5に示すように、I型ユニットは一体成形された外側プラットフォーム片21、内側プラットフォーム片22及びベーン13を有し、スキン部4によりコア部3の表面を覆っている。

スキン部を構成する材料には、砂、雹等に対する耐摩耗性を向上させる観点からゴム又はゴム弾性を有する熱硬化性樹脂を用いる。具体的にはウレタンゴム、シリコーンゴム、クロロプレンゴム、その他のゴム材料であるのが好ましく、ウレタンゴムであるのがより好ましい。ウレタンゴムとしては、例えばポリオール系プレポリマーとトルエンジイソシアネート(TDI)又は4,4'-メチレンビス(フェニルイソシアネート)(MDI)との反応により得られる注型タイプのウレタンゴムを好ましく用いることができる。注型タイプのウレタンゴムは、MDI及びポリエーテルポリオール系プレポリマーが挙げられ、これらは混合して注型を行うのが好ましい。

熱硬化性樹脂は液体状態での粘性が低いため、注型による注入成形においてスキン層を薄く成形できる。整流作用は翼の形状が重要であるため、スキン層を薄くすることにより翼設計の自由度を増大させることができる。また、熱可塑性樹脂より低い温度(約100℃以下)で成形することが可能となるため、熱によるコア部の剛性低下が抑えられ、熱収縮による寸法誤差を低く抑えることができる。このため、寸法精度の高いユニットを作製することが可能となる。さらに、ゴム又はゴム弾性を有する熱硬化性樹脂として自己接着性を有するウレタンゴム等を用いた場合にはコア部との密着性が向上する。これによりコア部に種々の繊維強化プリプレグ材や軽金属を用いることができ、材料選択の幅が増えるという利点を有する。

(2) C型ユニット
図6の(a)はC型ユニットを示し、(b)はその部分Xを示す。各C型ユニット6は実質的にC型のコア部7と、コア部7と一体成形されたスキン部8とからなる。図7に示すように、C型コア部7はベーンを構成するウェブ部71と、外側プラットフォーム片61を構成するフランジ部72と、内側プラットフォーム片62を構成するフランジ部73とからなる。ウェブ部71及びフランジ部72、73は一体的であり、フランジ部72、73は繊維強化プリプレグ材の両端部を同じ側に折り曲げた形状になっている。

図6の(a)及び(b)に示すように、C型ユニットは一体成形された外側プラットフォーム片61、内側プラットフォーム片62及びベーン53を有し、スキン部8によりC型コア部7の表面を覆っている。

図6の(c)はC型ユニットの正面図であり、(d)は底面図である。I型ユニットと同様に、円弧状に形成された外側プラットフォーム片61の円周方向の両端部には段部63、63' が設けられており、円弧状に形成された内側プラットフォーム片62の円周方向の両端部には段部64、64' が設けられている。また外側プラットフォーム片61の他の両端部には凸部65、65'が設けられており、内側プラットフォーム片62の他の両端部には凸部67、67'が設けられている。隣接するC型ユニット6のプラットフォーム片61、62の段部63、63'及び64、64'の形状は相補的であるので、図8に示すように、C型ユニット6は相互にぴったり接合することができる。C型ユニットからなる整流部材は、図8に示すようにC型ユニットを円環状に組み合わせてなる。

C型コア部7を構成する材料及びスキン部を形成する樹脂はいずれもI型ユニットのものと同じで良い。

整流部材ユニットはI型及びC型のいずれの場合も、図6の(e)に示すように外側プラットフォーム片の一端の中央部に切欠部68を設けたユニットを用い、切欠部のないユニットと適宜組合わせて使用するのが好ましい。これにより整流部材を組立てる際に、この切欠部68を外側固定部材に取付けたストッパーに係合させて整流部材が回転するのを防止することができる。なお、切欠部68は外側プラットフォーム片に限らず、外側プラットフォーム片及び/又は内側プラットフォーム片に適宜設けることができ、外側固定部材及び/又は内側固定部材に取り付けたストッパーに係合させることができる。

[2] 製造方法
ユニットの製造方法は基本的にI型でもC型でも同じであるので、ここではC型ユニットについて説明する。

コア部の形成方法として、一方向に配列された炭素繊維にPEEKを含浸してなる炭素繊維強化PEEKを用いた場合を例にとって説明する。ベーン53の長手方向(ガスタービン静翼構造体の半径方向)が炭素繊維の配列方向と一致するように、適当な形状に裁断した複数枚の炭素繊維強化PEEKシートを積層し、C型のコア部用金型内にセットし、熱プレス成形する。熱プレス成形は、例えば金型を300 ℃前後に加熱してプリフォームを成形した後、さらにこれを加熱・加圧して行う。コア部用金型のキャビティーはベーン53のサイズより0.1 〜2mm程度小さく、かつベーン53の形状に近似の形状を有する。このコア部用金型の加熱温度はPEEKを溶融流動化させる温度であり、400 ℃前後が好ましい。また成形圧力は3〜25kgf/cm2 であるのが好ましく、15kgf/cm2 前後が特に好ましい。

成形されたコア部7を注型用金型内に載置する。注型用金型のキャビティーはベーンの最終形状と同じ形状を有する。ゴム又はゴム弾性を有する熱硬化性樹脂として熱硬化性ウレタンゴムを用いる場合、型温度を温度調節を必要としない温度、例えば室温(25℃)〜150 ℃、例えば約40 ℃にし、ウレタンゴムの原料2液(例えばMDI液及びポリエーテルポリオール液)を混合した後、予め型内に載置したコア部7と金型との隙間にウレタンゴム原料混合液を注入し、5〜300 分間、例えば60 分間保持する(一次硬化)。

次に一次硬化により固化したユニットを型から取り出し、これを加熱炉中で25〜150 ℃、例えば70 ℃で、0〜24 時間、例えば10 時間保持し、さらに硬化させる(二次硬化)。これによりポリウレタンの架橋反応が促進し、コア部7の周囲に厚さ0.1〜2mm程度の熱硬化性ウレタンゴムからなるスキン部8が得られる。成形されたC型ユニット6はプラットフォーム片61、62を有し、コア部7の全体が樹脂により被覆された状態になる。

[3] 整流部材
整流部材の一例としてガスタービン静翼構造体の構造及び製造方法について説明する。ガスタービン静翼構造体は基本的にI型でもC型でも同じであるので、ここではC型ユニットについて説明する。

隣接する複数のC型ユニット6のプラットフォーム片61、62を円環状に組み立て仮組体を作製する。円環状の仮組体の外周部は外側プラットフォームからなり、外側プラットフォーム片の相補的な段部が互いに連結している。内周部は内側プラットフォームからなり、内側プラットフォーム片の相補的な段部が互いに連結している。C型ユニットの接合用の段部63、63'及び64、64'はゴム又はゴム弾性を有する熱硬化性樹脂により形成されている。このため、相補的な形状を有する段部63、63'及び64、64'をそれぞれ重ね合わせて円環状に組付けると、重なり合ったそれぞれの段部63、63'間、段部64、64'間でゴム又はゴム弾性を有する熱硬化性樹脂の弾性作用による反発力が生じ、これによりユニット同士が接合して外れなくなる。従って、ユニットを連結するときに接着剤等により固着する必要がない。例えば外側プラットフォーム片61、61・・・が組合されてなる外側プラットフォーム11の外周面、及び内側プラットフォーム片62、62・・・が組合されてなる内側プラットフォーム12の内周面に、テープ等を巻きつけながら溶着して固定する必要がないため、その分工程数を減らすことができ、また軽量化が可能である。

作製した仮組体は取り扱いが可能な程度の強度を有する。この仮組体の外側プラットフォーム及び内側プラットフォームを支持部材に取付け、さらに固定部材を用いて仮組体を固定部材に固定する。支持部材としては、例えば図9及び図10に示す内側円環状支持部材80と外側円環状支持部材90とを用いる。内側円環状支持部材80は、仮組体の内周部に嵌め込むことができる筒部83とその両端に形成されたフランジ部82、84を有し、一端のフランジ部82には内側プラットフォームの一端部17の肉厚と同じかそれよりも僅かに幅の狭い凹部(受承部)87が形成されている。他端のフランジ部(内向きフランジ部)84には複数のネジ孔81が形成されている。外側円環状支持部材90はガスタービンエンジンのファンケースを構成している。外側円環状支持部材90は仮組体を収納する筒部93とその両端に形成されたフランジ部を有し、筒部93の内周には外側プラットフォームの一端部15の肉厚と同じかそれよりも僅かに幅の狭い環状の凹部(受承部)95が形成されている。仮組体を挿入する側のフランジ部92には複数のネジ孔91が形成されている。内側円環状支持部材80と係合する円環状の内側固定部材86には、内側プラットフォームの一端部17'の肉厚と同じかそれよりも僅かに幅の狭い凹部(受承部)87'及び複数のネジ孔81'が形成されている。外側円環状支持部材90と係合する円環状の外側固定部材96には、複数のネジ孔91'及びストッパー孔97'が形成されている。

図11に示すように仮組体の内側プラットフォームの一端に形成された凸部17を内側円環状支持部材80の凹部(受承部)87に圧入する。次に内側プラットフォームの他端に形成された凸部17'を固定部材86の凹部(受承部)87'に圧入する。その後内側円環状支持部材80と内側固定部材86とを螺合する。図9及び図10に示すように内側円環状支持部材80と内側固定部材86により内側プラットフォームを固定した仮組体を外側円環状支持部材90に挿入し、仮組体の外側プラットフォームの一端に形成された凸部15を外側円環状支持部材90の内側面に形成された凹部(受承部)95に圧入する。次に円環状の外側固定部材96を外側プラットフォームの他端に形成された凸部15'に当接した後、外側円環状支持部材90のフランジ部92と外側固定部材96とを螺合する。その際、静翼構造体が回転しないように、図12に示すように外側固定部材96の少なくとも2箇所、好ましくは3〜4箇所に形成されたストッパー孔97'にストッパー97を差し込み、ストッパー97を外側プラットフォームに形成された切欠部68に係合して静翼構造体の位置決めを行う。

図13に内側円環状支持部材80、外側円環状支持部材90、内側固定部材86、及び外側固定部材96により固定された静翼構造体を示す。静翼構造体の内側プラットフォームは両端の凸部17、17'が内側円環状支持部材80及び内側固定部材86の凹部(受承部)87、87'に圧入されている。静翼構造体の外側プラットフォームは一端の凸部15が外側円環状支持部材90の凹部(受承部)95に圧入され、他端の凸部15'と外側固定部材96が当接し、ストッパー97により位置決めされている。また外側円環状支持部材90のフランジ部92と外側固定部材96は螺合されており、内側円環状支持部材80のフランジ部84と内側固定部材86は螺合されている。

I型ユニット又はC型ユニットのいずれの場合でも、同様に支持部材に取付けることができる。また、支持部材は一体的形状をしていれば金属製でもプラスチック製でも良い。

図14に静翼構造体をガスタービンエンジンに取付けた別の例を示す。この例では静翼構造体の外側プラットフォームはエンジン部材に取付けられている。外側円環状支持部材及び内側円環状支持部材としてエンジン部材を用いる場合には、ファンケース、インターメディエイトケース等、静翼構造体を組み込むことができるエンジン構造によって種々の支持方法を採用することができる。また、このように支持部材にエンジン部材を使用することにより部品数を削減することができるという利点を有する。

本発明を以上の具体例により説明したが、本発明はそれらに限定されず、本発明の趣旨を逸脱しない限り、ユニットの形状、材質、成形条件等を変更しても良い。

【発明の効果】
以上の通り、本発明によれば、コア部とその周囲に注型により一体的に成形されたスキン部とからなるI型、C型等のユニットを作製するので、ベーンとプラットフォームとの固定が著しく強固である。またゴム又はゴム弾性を有する熱硬化性樹脂によりスキン部が形成されているため耐摩耗性に優れ、低温で成形できるため熱収縮が小さく寸法精度が高い。

本発明ではゴム又はゴム弾性を有する熱硬化性樹脂の弾性作用により整流部材ユニットを円環状に組付けて仮組体を形成するとともに、仮組体を支持部材に取付けて作製するので、整流部材の形状が均一である。また、ユニットが固着されていないため、損傷したユニットのみを交換することができる。その上、熱硬化性樹脂の溶融粘度が低く、スキン部の厚みを薄くできるので翼設計の自由度が大きく、整流部材の寸法精度が良好である。
