【発明の属する技術分野】
本発明は、複写機,プリンター,ファクシミリ等の電子写真装置等に使用され、静電潜像を保持した感光ドラムやベルト等に現像剤(以下「トナー」と略す)を供給し、上記静電潜像を可視像化する現像ロールに関するものである。

【従来の技術】
複写機,プリンター等の電子写真装置等では、感光ドラム等の外周面上に被複写体の静電潜像を形成し、この静電潜像に対してトナーを付着させ静電潜像を可視像化することが行われている。

この可視像化(現像)する方法として、現像ロールを感光ドラム等に接触させ、この現像ロールに対してトナーを供給して、現像ロールの外周面にトナーの薄層を形成させ、薄層に形成されたトナーを現像ロールから感光ドラム等の静電潜像に付着させ、静電潜像を可視像化するという方法(接触現像方式)が行われるようになっている。

この場合、現像ロールの軸方向の両端からのトナーの洩れを防ぐため、現像ロールの左右両端部にフェルト製のシール部材を接触させ洩れを防止することが行われている。

【発明が解決しようとする課題】
このように、現像ロールの左右両端部にフェルト製のシール部材を接触させるときには、現像ロールの表面が使用によって摩耗し、今度は、そこからトナーが洩れてしまうという欠点が生じている。特に、トナーとしてカラーコピー用のトナーを用いる場合には、洩れたトナーにより装置内の汚れが酷くなるという難点がある。このような難点を解決するため、上記シール部材が接触する現像ロールの左右両端部を強度の高い材料で構成するという提案がなされている(特開平9−244397号公報)。

このようにすると、摩耗はある程度防止できるものの、現像ロールのロール面が中央部と左右両端部とでは材質が異なることとなることから、シール部材による摩擦力を強く受ける現像ロールの左右両端部分が、中央部分との境界部分から捲れ上がって剥がれるという新たな問題を生じている。

本発明は、このような事情に鑑みなされたもので、シール部材が対峙する部分の捲れ上がりを防止し、トナーの洩れを長期にわたって防ぐことができる現像ロールの提供をその目的とする。

【課題を解決するための手段】
上記の目的を達成するため、本発明の現像ロールは、画像領域部の表面のトナーを画像形成体に移行させ画像形成体の表面に可視画像を形成させる現像ロールであって、軸体の外周に沿って、ベース層と、中間層と、画像領域層とがこの順で形成され、上記画像領域層の軸方向長さが、中間層の軸方向長さより短く、その画像領域層の軸方向の左右両端が、中間層の軸方向の左右両端より内側に位置決めされ、トナーの洩れを防止するための左右一対のシール部材が対峙する左右両端の非画像領域部が、耐摩耗性材料層で形成され、その耐摩耗性材料層が、上記中間層の左右両端と画像領域層の左右両端に跨がって形成され、その耐摩耗性材料層の内側端縁が、上記画像領域層の端部に乗り上げて重なり、盛り上げ部に形成されているという構成をとる。

すなわち、本発明の現像ロールは、ロールの左右両端の非画像領域部を耐摩耗性材料層で形成し、その内側端縁を、画像領域部を構成する画像領域層の端部に乗り上げて重ねて、盛り上げ部に形成し、非画像領域部と画像領域部との境界を2層状にしていることから、シール部材との摩擦力によって非画像領域部が捲れ上がるということがなく、またトナー洩れも生じなくなる。そして、本発明は、現像ロールの外周面はトナー薄層を均一に形成する観点から平滑状でなければならない、という技術常識を打破してなされたものであり、上記のような優れた効果を奏する。

特に、盛り上げ部の盛り上げ代A,盛り上げ高さB,耐摩耗性材料層の軸方向長さC,画像領域部の軸方向長さD,現像ロール表面の軸方向長さEを特定の関係を満たすように設定すると、シール部材と耐摩耗性材料層の盛り上げ部との接触状態が長期にわたって良好になり、トナーの洩れを有効に防止できるうえ、盛り上げ部の捲れ上がりも有効に防止できるようになる。

さらに、上記画像領域層をシリコーン変性アクリル樹脂で構成し、非画像領域部の耐摩耗性材料層をフッ素変性アクリル樹脂で構成すると、耐摩耗性材料層の盛り上げ部において、フッ素変性アクリル樹脂の変性部分であるフッ素部分が盛り上げ部表面に移行し、盛り上げ部の裏面側はアクリルリッチ層となる。そのため、このアクリルリッチ層がその下側の画像領域層のシリコーン変性アクリル樹脂とよく馴染み、両者の密着性が向上するうえ、盛り上げ部の表面に移行したフッ素部分によって、盛り上げ部表面の表面摩擦が小さくなり、シール部材に対する接触摩擦が小さくなって、長寿命化を実現しうるようになる。

【発明の実施の形態】
つぎに、本発明の実施の形態について説明する。

本発明の現像ロールは、例えば図1に示すように、軸体10の外周面に沿ってベース層11を形成し、その外周面に中間層12を形成し、さらにその外周に、画像領域に対応する部分に画像領域層13を形成し、その画像領域層13の軸方向長さが、中間層12の軸方向長さより短く、その画像領域層13の軸方向の左右両端が、中間層12の軸方向の左 右両端より内側となるよう位置決めするとともに、シール部材が接触する非画像領域に対応する部分に耐摩耗性材料層14を形成し、その耐摩耗性材料層14を、上記中間層12の左右両端と画像領域層13の左右両端に跨がるよう形成し、耐摩耗性材料層14の内側端縁を画像領域層13に乗り上げて重なり合わせ、盛り上げ部に形成して構成される。

上記現像ロール15において、軸体10は特に制限するものではなく、例えば、金属製の中実体からなる芯金や、内部を中空にくり抜いた金属製の円筒体等が用いられる。そして、その材料としては、ステンレス、アルミニウム、鉄にメッキを施したもの等があげられる。なお、必要に応じて、上記軸体10上に接着剤、プライマー等を塗布してもよく、また上記接着剤、プライマー等は必要に応じて導電化してもよい。

上記軸体10の外周面に形成されるベース層11の形成材料としては、特に制限はなく、例えばシリコーンゴム、エチレン−プロピレン−ジエンゴム(EPDM)、スチレン−ブタジエンゴム(SBR)、ブタジエンゴム(BR)、イソプレンゴム(IR)、アクリロニトリル−ブタジエンゴム(NBR)、ポリウレタン系エラストマー等があげられる。なかでも、低硬度でへたりが少ないという点から、シリコーンゴムが特に好ましい。

上記ベース層11形成材料には導電剤を適宜に添加してもよい。上記導電剤としては従来から用いられているカーボンブラック、グラファイト、チタン酸カリウム、酸化鉄、c−TiO2 、c−ZnO、c−SnO2 、イオン導電剤(四級アンモニウム塩、ホウ酸塩、界面活性剤等)等があげられる。なお、上記「c−」は、導電性を有するという意味である。このベース層11の形成材料には、ゴム弾性を付与する目的で、架橋剤,加硫剤等を添加してもよい。それ以外にも、ゴムの配合剤として一般に知られている発泡剤,可塑剤,軟化剤,粘着付与剤,離型剤等を適宜に選択して使用することができる。

上記ベース層11の外周に形成される中間層12の形成材料としては、特に制限はなく、例えばアクリロニトリル−ブタジエンゴム(ニトリルゴム)(NBR)、水素添加アクリロニトリル−ブタジエンゴム(水素化ニトリルゴム)(以下「H−NBR」と略す)、ポリウレタン系エラストマー、クロロプレンゴム(CR)、天然ゴム、ブタジエンゴム(BR)、ブチルゴム(IIR)等があげられる。なかでも、接着性およびコーティング液の安定性の点から、H−NBRが特に好ましい。

上記中間層12形成材料には、導電剤、硫黄等の加硫剤、グアニジン、チアゾール、スルフェンアミド、ジチオカルバミン酸塩、チウラム等の加硫促進剤、ステアリン酸、亜鉛華(ZnO)、軟化剤等を適宜に添加してもよい。なお、導電剤としては、前記と同様のものが用いられる。

上記中間層12の外周に形成される画像領域層13の形成材料としては、例えばシリコーン変性アクリル樹脂、アクリル樹脂、シリコーン樹脂、フッ素樹脂、ウレタン樹脂、フェノール樹脂、ポリアミド樹脂、エポキシ樹脂等があげられる。なかでも、トナーフィルミング防止性の点で、シリコーン変性アクリル樹脂が好ましい。

なお、上記画像領域層13の形成材料には、導電剤、安定剤、紫外線吸収剤、帯電防止剤、補強剤、帯電制御剤、滑剤、離型剤、染料、顔料、難燃剤、オイル等を必要に応じて適宜に添加することも可能である。

上記画像領域層13に乗り上げて形成される耐摩耗性材料層14の形成材料としては、例えばフッ素樹脂、フッ素変性アクリル樹脂等があげられる。なかでも、フッ素変性アクリル樹脂が好ましい。その理由は、フッ素変性アクリル樹脂を用いて耐摩耗性材料層14を形成した場合、フッ素変性アクリル樹脂中のフッ素部分が表面に移行し、またそのアクリル部分が中間層12および画像領域層13の界面側に移行するため、形成される耐摩耗性材料層14表面の摩擦係数が低減して耐摩耗性が高まるからである。しかも、中間層12および画像領域層13との界面側に集まった上記アクリル部分によって、中間層12形成材料の一つであるH−NBRとの密着性が良好になると同時に、画像領域層13形成材料の一つであるシリコーン変性アクリル樹脂中のアクリル部分とよく馴染み密着性が良好になるからである。

上記フッ素変性アクリル樹脂は、ポリマー側鎖としてパーフルオロアルキル基もしくは部分フッ素化アルキル基等のフッ素化有機基を導入することによってフッ素変性されたアクリル樹脂である。

なお、上記耐摩耗性材料層14の形成材料には、導電剤、安定剤、紫外線吸収剤、帯電防止剤、補強剤、帯電制御剤、滑剤、離型剤、染料、顔料、難燃剤、オイル等を必要に応じて適宜に添加することも可能である。

本発明の現像ロールは、上記の各材料を用い、例えばつぎのようにして製造される。すなわち、まず、前記ベース層11形成材料用の各成分をニーダー等の混練機を用いて混練し、ベース層11形成材料を作製する。また、前記中間層12形成材料の各成分をロール等の混練機を用いて混練し、この混合物に前記有機溶剤を加えて混合、攪拌することにより、中間層12形成材料(コーティング液)を作製する。また、前記画像領域層13形成材料の各成分を有機溶剤に溶解させ、画像領域層13形成用の樹脂液を作製する。さらに、前記耐摩耗性材料層14形成材料の各成分を有機溶剤に溶解させ、耐摩耗性材料層14形成用の樹脂液を作製する。

つぎに、図2に示すように、軸体10を準備し、その外周面に必要に応じて接着剤、プライマー等を塗布した後、下蓋5を外嵌した円筒型6内に上記軸体10をセットする。つぎに、前記ベース層11形成材料を注型等した後、上記円筒型6に上蓋7を外嵌する。ついで、上記ロール型全体を加熱して上記ベース層11形成材料を加硫し(150〜220℃×30分)、ベース層11を形成する。つづいて、このベース層11が形成された軸体10を脱型し、必要に応じ反応を完結させる(200℃×4時間)。ついで、必要に応じロール表面にコロナ放電処理を行う。さらに必要に応じロール表面にカップリング剤の塗布を行う。そして、上記ベース層11の外周に中間層12形成材料となるコーティング液を塗布し、もしくは上記ベース層11形成済みのロールを前記コーティング液中に浸漬して引き上げた後、乾燥および加熱処理を行うことにより、ベース層11の外周に中間層12を形成する。さらに、上記中間層12の外周に画像領域層13形成用の樹脂液をロールコート法等により塗布し乾燥させ、画像領域層13を形成する。つぎに、非画像領域部に耐摩耗性材料の樹脂液をロールコート法等により厚塗りし、その内側端縁を、画像領域層13の端部に乗り上げさせ重ね合わせ盛り上げ部に形成する。そして、その状態で加熱乾燥させることによって、耐摩耗性材料層14を形成する。この加熱乾燥により、上記両層13,14を構成する材料が完全硬化すると同時に、耐摩耗性材料層14形成材料としてフッ素変性アクリル樹脂を用いた場合には、フッ素変性アクリル樹脂中のフッ素部分が表面側に移行する。このようにして、目的とする現像ロールを得ることができる。

このようにして得られた現像ロールは、例えば図3および図4に示す接触現像方式の現像装置に装着されて使用される。この現像装置において、15は本発明の現像ロールであり、トナー供給ロール21と感光ドラム(画像形成体)22の間に双方に接した状態で挟まれて配設される。また、図4に示すように、本発明の現像ロール15の非画像領域部の耐摩耗性材料層14は、羊毛フェルト製のシール部材23に対峙し、かつ本発明の現像ロール15の画像領域層13は層形成ブレード24に対峙するように配設される。このようにして配設された本発明の現像ロール15は、図3の矢印方向に回転することにより、トナー供給ロール21からのトナーを担持した後、静電潜像が形成された感光ドラム(画像形成体)22上にトナーを移行できるようになっているおり、移行されたトナーによって、感光ドラム(画像形成体)22上の静電潜像は、可視像化される。この際、本発明の現像ロール15は、その左右両端の非画像領域部が耐摩耗性材料層14に形成され、その内側端縁が画像領域層13の端部に乗り上げて重なり、盛り上げ部に形成され、耐摩耗性材料層14と画像領域層13との境界が2層状になっていることから、シール部材23との摩擦力によって耐摩耗性材料層14が捲れ上がるということがなく、また、この盛り上げ部がシール部材23と密に接触することから、トナー洩れも生じなくなる。なお、図3において、25は感光ドラム上に残存するトナーを除去するクリーニングブレードであり、26は紙等の記録媒体にトナー画像を転写する転写部である。

本発明の現像ロール15は、例えば図5に示す、盛り上げ部の盛り上げ代A,盛り上げ高さB,耐摩耗性材料層14の軸方向長さC,画像領域層13における画像領域部の軸方向長さD,現像ロール15表面の軸方向長さEが、下記の数式(1)〜(3)を全て満たしていることが好ましい。

上記関係を満たしていることが好ましいのは、つぎのような理由による。すなわち、現像ロール15表面の軸方向長さEから耐摩耗性材料層14の軸方向長さの合計(2C)を減じたものが画像領域層13における画像領域部の軸方向長さDより小さい(E−2C<D)と、盛り上げ部の段差によってトナー層の形成むらを生じるおそれがあるからである。また、盛り上げ部の盛り上げ代Aがない(A=0)と、画像領域層13端部との間に隙間ができ、トナーの洩れが生じやすくなるおそれがあるからである。さらに、盛り上げ部の盛り上げ代Aが耐摩耗性材料層14の軸方向長さCと同じである(A=C)と、中間層12との良好な密着力を利用できず、耐摩耗性材料層14の捲れが生じやすくなる傾向があるからである。また、盛り上げ部の盛り上げ高さBが50μmを超えると、シール部材等との間に局部的な隙間が発生し、トナーの洩れが生じやすくなるおそれがあるからである。なお、このような盛り上げ代A、盛り上げ高さBの調整は、使用する樹脂液の粘度、塗布量等の調節により行うことができる。

つぎに、実施例について従来例と併せて説明する。

【実施例1】
ベース層形成材料として導電性シリコーンゴム(X34−264 A/B、信越化学工業社製)を準備するとともに、軸体となる芯金(直径10mm、SUS304製)を準備し、まずこの芯金を下蓋を外嵌した円筒型内に軸体をセットした(図2参照)。そして、ベース層形成材料の導電性シリコーンゴムを注型した後、円筒型に上蓋を外嵌した。その後、円筒型全体を加熱してベース層形成材料の導電性シリコーンゴムを架橋し(架橋条件:200℃×30分)、脱型後架橋反応を完結させ(200℃×4時間)、上記芯金上にベース層を形成した。

つぎに、上記ベース層の上に、下記のようにして調製された中間層形成用のコーティング液をロールコート法により塗布した後、乾燥および加熱処理を行うことにより、中間層を形成した。なお、中間層形成用のコーティング液の調製は、つぎのようにして行った。すなわち、H−NBR(アクリロニトリル量50%、ヨウ素価23mg/100mg)100重量部(以下「部」と略す)と、ステアリン酸0.5部と、亜鉛華(ZnO)5部と、デンカブラックHS−100(電気化学工業社製)40部と、加硫促進剤BZを1部と、加硫促進剤CZを2部と、硫黄1部とを有機溶剤に分散させることにより中間層形成用のコーティング液を調製した。

つづいて、上記中間層の上の画像領域部またはその近傍に相当する部分に、下記のようにして調製された画像領域層形成用の樹脂液をロールコート法により塗布した後、乾燥および加熱処理を行うことにより、画像領域層を形成した。なお、画像領域層形成用の樹脂液の調製は、つぎのようにして行った。すなわち、下記の繰り返し単位を有するシリコーングラフトアクリルポリマー100部と、カーボンブラック(デンカブラックHS−100、電気化学工業社製)10部とを、ロールを用いて混練した後、これを有機溶剤(MIBK)400部に分散させることにより画像領域層形成用の樹脂液を調製した。

そして、上記画像領域層形成後、左右の非画像領域部の表面に、下記のようにして調製された耐摩耗性材料層形成用の樹脂液を刷毛塗りにより厚塗りし、その後、乾燥および加熱処理を行うことにより、耐摩耗性材料層を形成した。なお、耐摩耗性材料層形成用の樹脂液の調製は、フッ素変性アクリル樹脂を有機溶剤(MEK)に溶解させることにより行った。

このようにして、耐摩耗性材料層の内側端縁を画像領域層の端部に乗り上げて重なり合わせて盛り上げ部を形成した現像ロールを作製した。この場合、盛り上げ部の盛り上げ代が2mm、盛り上げ高さが50μm、耐摩耗性材料層の軸方向長さが7mm、画像領域部の軸方向長さ330mm、現像ロール表面の軸方向長さ345mmとなるように設定した。

〔耐久性試験〕
このようにして得られた実施例1品の現像ロールを市販のカードリッジに組み込み、ブレード端部の線圧を150g/cmに設定し、カードリッジをモーターによりギアー駆動して30分間空回しした後、現像ロールを目視にて観察したところ、耐摩耗性材料層に剥がれ(捲れ上がり),摩耗,割れ等の不具合は見られなかった。

〔実機試験〕
また、実施例1品の現像ロールを、実際に接触現像方式の現像装置に装着し、画像出し試験を行ったところ、6000枚印刷したところまで、摩耗に基づくトナー洩れ等の不具合は生じなかった。

【実施例2】
盛り上げ部の盛り上げ代が2mm、盛り上げ高さが30μm、耐摩耗性材料層の軸方向長さが9mm、画像領域部の軸方向長さ330mm、現像ロール表面の軸方向長さ345mmとなるように設定したこと(E−2C<Dの関係になること)以外は、実施例1と同様にして、現像ロールを作製した。

このようにして得られた実施例2品の現像ロールについて、上記と同様にして耐久性試験を行ったところ、耐摩耗性材料層に剥がれ(捲れ上がり),摩耗,割れ等の不具合は見られなかった。また、上記と同様にして実機試験を行ったところ、トナー洩れは見られなかったが、実施例1品の現像ロールを用いた場合に比べ、ややトナー層の形成むらに基づく複写画像の劣化が見られた。

【従来例】
図6に示すように、シール部材と接触する現像ロール31の左右両端部分(非画像領域部)32と、現像ロール31の中央部(画像領域部)33とが異なる材質で構成されているが、左右両端部(非画像領域部)32が盛り上げ部に形成されていない現像ロール31を作製した。具体的には、つぎのようにして作製した。

すなわち、まず、ポリイソシアネートプレポリマーとポリエーテル系ポリオールとを主原料とし、これらを反応させて、ポリウレタンゴムを得た。そして、得られたポリウレタンゴムに導電剤を混合させて、画像領域部33用のウレタンゴム弾性体を作製した。

つぎに、分子両末端鎖がジメチルビニルシロキシ基で封鎖されたジメチルポリシロキサン生ゴム100部と、ヒュームドシリカ20部とを均一に混合して、シリコーンゴムストックを調製した。ついで、このシリコーンゴムストック100部にジブチルパーオキサイド0.5部を配合して均一に混練し、非画像領域部32用のシリコーンゴム弾性体を作製した。

上記のようにして得られた画像領域部33用のウレタンゴム弾性体と、非画像領域部32用のシリコーンゴム弾性体をともに板状にし、これらを金属シャフト34(図6参照)に巻回して所定の型にはめ込み、170℃×200kg/cm2 で10分間プレス加硫をした後、200℃で6時間二次加硫を行った。このようにして、図6に示す現像ロール31を作製した。

このようにして得られた従来例品の現像ロールについて、上記と同様にして耐久性試験を行ったところ、非画像領域部32に摩耗や剥がれ(捲れ上がり)が見られた。また、上記と同様にして実機試験を行ったところ、トナー洩れ等の不具合が見られた。

【発明の効果】
以上のように、本発明の現像ロールは、ロールの左右両端の非画像領域部を耐摩耗性材料層で形成し、その内側端縁を、画像領域部を構成する画像領域層の端部に乗り上げて重ねて、盛り上げ部に形成し、非画像領域部(耐摩耗性材料層)と画像領域部との境界を2層状にしていることから、シール部材との摩擦力によって耐摩耗性材料層が捲れ上がるということがなく、またトナー洩れも生じない。したがって、複写機等の現像ロールとして適したものとなる。

特に、盛り上げ部の盛り上げ代A,盛り上げ高さB,耐摩耗性材料層の軸方向長さC,画像領域部の軸方向長さD,現像ロール表面の軸方向長さEが特定の関係を満たすように設定されている場合には、シール部材と耐摩耗性材料層の盛り上げ部との接触状態が長期にわたって良好になり、トナーの洩れを有効に防止できるうえ、盛り上げ部の捲れ上がりも有効に防止できるようになる。

また、上記画像領域層をシリコーン変性アクリル樹脂で構成し、非画像領域部の耐摩耗性材料層をフッ素変性アクリル樹脂で構成する場合には、耐摩耗性材料層の盛り上げ部において、フッ素変性アクリル樹脂の変性部分であるフッ素部分が盛り上げ部表面に移行し、盛り上げ部の裏面側はアクリルリッチ層となる。そのため、このアクリルリッチ層がその下側の画像領域層のシリコーン変性アクリル樹脂とよく馴染み、両者の密着性が向上するうえ、盛り上げ部の表面に移行したフッ素部分によって、盛り上げ部表面の表面摩擦が小さくなり、シール部材に対する接触摩擦が小さくなって、長寿命化を実現しうるようになる。
