【発明の属する技術分野】
本発明は、ガスタービンにおけるタービンの静翼に係り、特に高温の燃焼ガスの流路に位置し、熱疲労やクリープによる損傷を受け易くて、定期的な保守点検を必要とするガスタービン静翼の補修方法に関する。

【従来の技術】
ガスタービンは、他の火力発電用の原動機と比較して運用性に優れているという特長があり、このため、ガスタービン発電プラントによれぱ、DSS(毎日起動停止:Daily Start-up and Shutdown)やWSS(毎週起動停止:Weekly Start-up and Shutdown)が可能である反面、タービンの構成部品については厳しい条件になっている。

何故なら、ガスタービンには、燃焼器やタービン羽根車の動翼、静翼など、燃焼ガスの流路に位置し高温に曝される部品が多数存在し、これらの部品は、運転の起動停止に伴って熱ひずみの繰返しを受け、定常運転中は高温環境下でクリープ変形を受けるからである。

そこで、これら高温に曝されるガスタービンの部品については、従来から耐熱性に優れたニッケルやコバルトを基材とする合金、いわゆる耐熱超合金が用いられている。

しかしながら、このような耐熱超合金を用いても、ガスタービンの場合は、ほとんど限界使用温度に近い高温で使用され、更に上記した運用のもとでは、他の部品に比較して、かなり早期に損傷することがある。

特に、タービン静翼の初段にあるものは熱疲労による損傷を受け易く、早めに亀裂が発生して進展する事例が報告されており、従って、ガスタービンの運用に際しては、定期的な点検による適切な部品の補修や交換が不可欠で、このため、運用コストの低減は点検保守コストの抑制に依存するところが大きい。

特にタービン静翼は高価な耐熱超合金製なので、その交換に要するコストが大で、運用コスト全体に占める割合が著るしくなっており、このため、それに掛かる熱応力の低減させ、損傷を抑えるのが重要な課題になる。

そこで、例えば特開平8−135402号公報では、静翼翼部の冷却側に、翼の高さ方向に補強材を配設して、翼部の板厚を減らしても剛性が確保でき、熱応力による損傷が抑えられるようにした発明について提案しており、特開平8−135403号公報では、シュラウドを、翼を有するシュラウドと、そうでないシュラウトに分割することにより、構造的に与えられてしまう拘束を抑え、熱応力を緩和する発明について提案している。

また、特開平11−93609号公報では、単体の翼を何枚か連結した綴り静翼において、ピンを介して翼が連結されるようにした上で、そのピンを、静翼材より線膨張係数の大きな材料で作ることにより、シュラウドの剛性を下げる方法について提案し、更に特開平10−61406号公報では、冷却孔をスリット状にして、冷却孔周辺での応力集中を低減させる方法について提案している。

【発明が解決しようとする課題】
上記従来技術は、静翼とシュラウドの境界部分での応力集中について配慮がされておらず、応力集中による静翼の損傷に問題があった。
すなわち、従来技術は、翼とシュラウドの各個別についての応力の緩和については配慮がされているが、実際に亀裂が発生するのは静翼とシュラウドの境界部分なので、従来技術では、この境界部分での亀裂の発生を抑えることができず、従って、上記の問題が生じてしまうのである。

ガスタービンの静翼は高温のガスに曝されているが、このときの熱的境界条件は全ての翼で必ずしも均等にはならず、各翼毎に異なった熱的境界条件のもとにあり、従って、亀裂が発生する部位も各翼毎に異なっていることが多く、各翼毎に特に高温に曝されている部位に集中して現れるものと考えられ、従って、ガスタービン静翼の長寿命化には個々の静翼で亀裂が発生する部位における熱応力、すなわち熱変形による応力の低減化に有効な構成を見出し、それを採用する必要がある。

本発明の目的は、熱応力の低減化に有効なガスタービン静翼の補修方法を提供することにある。

【課題を解決するための手段】
ガスタービン静翼における亀裂は、主として起動停止に伴って生じる熱応力の繰返しにより発生し、進展して行くが、このときの熱応力は、温度変化或いは部材内の温度分布による熱変形が構造的に拘束されることにより発生する、いわゆる変位制御型の負荷である。

従って、この熱応力の低減には、その部材の変形が容易に起るように、すなわち剛性が低い構造にするのが有効な手段となり、このための最も簡単な構造の変更は、部材の板厚を抑えることであり、また、この方法は、冷却性能の向上にも有効である。
しかし、部材の剛性を落すことは、部材のクリープ変形など永久変形に対する信頼性の低下を伴ってしまう。

上記目的は、ガスタービン静翼に亀裂が発生した際、該亀裂が発生した面の裏側を切削し、前記亀裂が発生した部位の両面から開先加工して溶接金属で埋め、前記切削した部位を覆う冷却孔を有する平板状部材の接合により前記亀裂が補修されるようにして達成される。

これにより、亀裂が発生した部位が取り除かれるので、補修後に亀裂が進展する虞れはなく、薄肉化により低剛性化と冷却効率の向上が得られた結果、熱応力が低減され、且つ平板状補強材の取付けにより、冷却性の阻害を伴うこと無く、局部的な塑性変形に対する抵抗力の向上が得られることになる。

このとき、ガスタービン静翼の亀裂が発生する頻度が高い部位を予め構造解析や過去の実機損傷データから求め、その部位と同形状の部材を用意して予備品とし、対象となる静翼の亀裂が発生した部位をそっくり切り取り、この切り取った部位と交換する形で予備品を接合させる方法が参考例として考慮することができる。

この参考例の場合は、亀裂が発生した部位が取り除かれるので、補修後に亀裂が進展する虞はなく、交換した予備品では、薄肉化により低剛性化と冷却効率の向上が得られた結果、熱応力が低減され、且つ冷却孔を設けた平板状補強材の取付けにより、冷却性の阻害を伴うこと無く、局部的な塑性変形に対する抵抗力の向上が得られる。

また、このとき、ガスタービン静翼の亀裂が発生する頻度が高い部位を予め構造解析や過去の実機損傷データから求め、その部位と同形状の部材を用意し、この部材をその冷却側から薄肉化した後、この薄肉化した部分に、そこを塞ぐようにして、冷却孔を有する平板状補強材を取付けて予備品とし、対象となる静翼の亀裂が発生した部位をそっくり切り取り、この切り取った部位と交換する形で予備品を接合して修復する際、管理対象となる個々のガスタービン静翼各々についての損傷データを作成し、予めデータベース化して前記予備品の員数管理をおこなう方法も参考例として考慮することができる。

この参考例の場合は、ガスタービン静翼の損傷発生に際して、その損傷に合った予備品が常に用意されているようにでき、修復によるロスタイムを最小限に抑えることができる。

更に、このとき、予めガスタービン静翼の熱応力が集中する部位を薄肉化した上で、別部材による補強を行う方法も参考例として考慮することができ、予めガスタービン静翼の熱応力が集中する部位については、複数の部材に分離した上で相互に嵌め合わせることにより、応力の分担が与えられるようにする方法についても、参考例として考慮することができる。

【発明の実施の形態】
以下、本発明によるガスタービン静翼の補修方法について、図示の実施の形態により詳細に説明する。

ここで、まず、本発明によるガスタービン静翼の補修方法の実施形態について説明する前に、参考のため一例として考慮したガスタービン静翼の補修方法について、図1 (a) 、 (b) により説明すると、これらの図において、1は静翼ケーシング側のシュラウドで、2は静翼の翼部であり、ここで3は熱疲労による亀裂Kが発生している部位を表し、4は補修用の予備品である。なお、静翼ケーシング側(外周側)のシュラウド1は、エンドウォールと呼ばれることもある。

ここで、ガスタービン静翼において発生する亀裂Kは、例えば図1(a) に示すように、シュラウド1が翼部2と接合している部分に発生することが多い。
そこで、この参考例では、予め構造解析や過去の実機損傷データなどに基いて、例えば上記したシュラウド1が翼部2と接合している部分など、ガスタービン静翼で亀裂が発生する頻度の高い部位を求めておき、その部位と同形状の部材を予備品4として用意してある。

そして、シュラウド1に亀裂Kが発生し、補修が必要になったとき、この参考例では、同図(b) に示すように、まずシュラウド1の亀裂Kを囲む領域について、これを亀裂が発生した部位3とした上で、図の矢印で示すように、これをシュラウド1から切り取る。

次に、シュラウド1から部位3が取り除かれた後にできた空所に予備品4を嵌め込み、部位3とシュラウド1及び翼部2の間を溶接し、修復するのである。ここで、Wが溶接による接合部分を表わす。
このときの予備品4は、図2に示すように、予め用意してある部位3と同じ外形の部材について、その一部4Aを、図では上側になる冷却側から削って薄肉化した後、この薄肉化した部分4Bに、そこを塞ぐようにして、冷却孔5を有する平板状部材6を取付けることにより中空部が形成されているものである。

従って、この参考例によれば、シュラウド1に亀裂Kが発生した場合、この亀裂Kを含む領域がそっくり除かれ、その後に新しく予備品4が取付けられるので、亀裂Kが更に進展してしまう虞れが確実に抑えられる上、予備品4では、亀裂が発生し易い部分が薄肉化され、これにより低剛性化と冷却性の向上により熱応力が低減されており、且つ平板状部材6の付加により、強度の低下を抑えながら冷却孔5による冷却性の向上が得られている。

この結果、この参考例によれば、ガスタービン静翼の補修作業が予備品1による置換作業になっているので、補修作業が容易で修復結果にバラツキが少なくでき、しかも予備品1による熱応力の低下と強度の増強が加わるので、補修によりかえって信頼性の向上が得られると共に、耐用期間の延長によるコストダウンが充分に得られるという利点がある。

ところで、このように、予備品を用いた修復方法では、ガスタービン静翼の補修に際して直ちに対応する予備品が与えられるようにすることが要件となる。
そこで、参考例としてガスタービン静翼の補修部品管理方法について説明すると、まず、その一例においては、以下に説明するようにして、予備品の員数管理を行うようにしている。

まず、この一参考例では、図3に示すように、ケーシング側シュラウド1について、全体をA〜Fの6個の部位として区分けし、これにより、図4に示すように、各部位A〜についてについての亀裂発生状況を表わすデータを求め、これをデータベース化し、部品管理システムを構築しておく。

ここで、この図4は、例えばガスタービン静翼について定期検査を行い、その結果から亀裂発生状況を表わすデータを求めたものであり、ここで、縦軸は、デフォルト値としては、補修が必要となる亀裂の長さが設定されるもので、セグメントとは、円周方向に複数の単位部分に分割されているガスタービン静翼の各部分のことである。

通常、このようなガスタービンでは、その静翼について、円周方向に複数枚、例えば図3に示すように、2枚づつの翼部を外側と内側のシュラウドと共にまとめた部分として作成し、これを周方向に配列して組立てるようになっており、この部分をセグメントと呼んでいるのである。
そして、予備品を作成用意する際、図5のフローチャートに示す処理を実行して作成用意すべき予備品の個数を設定するのである。

図5のフローチャートにおいて、まず、或る予備品による補修が予定されているガスタービンの運転時間や起動停止回数などの使用履歴に近い条件で使用された他のガスタービンから過去に得られたデータを参照する(S1)。そして、これから上記データベースを検索し(S2)、検索結果(S3)から、部位A〜部位Fの夫々に、どの程度の頻度で亀裂が発生しているかを求める(S4)。

そして、この頻度から比率を求めた上で、この時点で評価対象となっている予備品の点数に乗算し(S5)、作成用意すべき各予備品の個数を設定するのである(S6)。

従って、この一参考例によれば、常に予備品員数の的確な管理が得られ、予備品を用いた修復方法において、補修に際して直ちに対応する予備品が与えられることになり、補修によるロスタイムを最小限に抑え、ランニングコストの低減化を充分に図ることができる。

次に、本発明によるガスタービン静翼の補修方法の一実施形態について、図6により説明する。
この実施形態は、ガスタービン静翼の補修に予備品を用いないで対処するようにした方法に関するもので、図6において、2Aは、シュラウド1に対して翼部2の端部が接合されている部分(図1を参照)を示したものであり、ここでは、図6(a)に示すように、部分2Aの先端部とシュラウド1の接合部に接した部位1Aに亀裂Kが発生した場合を示したものである。

この図6(a)の亀裂Kの場合、まず、最初、部位1A内にある亀裂Kを溶接又はろう付けにより埋めて補修する。
次に、図6(b)に示すように、補修後の亀裂Kに沿って、それを含むようにしてシュラウド1の面を切削し、部位1Aに薄肉化部分1Bを形成させ、この後、図6(c)に示すように、薄肉化部分1Bを塞ぎ、部位1Aの全体を含むようにして、冷却孔8を有する平板状部材7を補強材としてシュラウド1の面に溶接し、ガスタービン静翼を修復するのである。

ここで、亀裂Kが発生した部位1Aは、ガスタービンの運転中に高応力に曝された部位に対応するものと考えて良く、従って、この部位1Aに、図6(c)に示すようにして補修を施すことにより、運転中、厳しい動作条件のもとにある部位での低熱応力化が達成できることになる。

また、ガスタービンの静翼は、タービン内では円周に沿って円弧状に配置されるため、そのシュラウド部分も円弧に合わせた曲率を持っており、このため、ケーシング側(外周側)にあるシュラウドでは、運転中、内周側の方が高温になるため、熱により曲率が小さくなる方向に変形しようとし、ロータ側(内周側)にあるシュラウドでは、外周側が高温になるため、変形方向は反対になる。

このようなシュラウド部材に現れる熱変形と、構造的剛性による拘束の結果、熱応力が発生し、従って図6に示した実施形態で局部的な薄肉化部分1Bが存在した場合、この部分に変形が集中して現れる可能性を生じるが、ここで、上記した実施形態では、補強材となる平板状部材7が設けられているので、変形の虞れを充分に抑えることができる。

一方、ガスタービン静翼では冷却構造が採られているため、部材の内部に強い温度勾配が現れ、応力にも強度勾配が生じて曲げ応力に近い状態になる。
従って、この曲げ応力に対応するため、補強材となる平板状部材7は、主応力の発生方向に沿って取付ける必要がある。
ここで、この主応力については、一般的には、亀裂Kが伸びている方向と垂直な方向に働くので、上記図6の実施形態では、平板状部材7の長手方向が亀裂Kが伸びている方向に合わせてあり、上記の要件が満足されていることが判る。

次に、この図6の実施形態では、薄肉化部分1Bが設けてある結果、上記した亀裂Kの溶接又はろう付けによる補修についても、良好な結果が容易に得られることになっているが、以下、この点について説明する。
まず、このような亀裂Kの断面形状は、図7(a)に示すように、部材(この場合はシュラウド1)の表面から略垂直に内部に入った形になっており、従って、その補修に際しては、亀裂内への溶接金属の流入を容易にするため、図7(b)に示すように、部材の表面側に開先加工10を施すのが通例である。

この場合、この開先加工10の加工量、特に深さが少ないと、図7(b)に示すように、溶接金属11により埋められないままになった残存欠陥K’が生じてしまい、充分な補修が得られない。
反対に開先加工10が大きすぎると溶接による熱変形が大きく現れ、不具合が生じてしまう。

一方、図6の本発明の実施形態では、図8(a)に示す亀裂Kが生じた場合、まず同図(b)に示すように、薄肉化部分1Bが形成されるので、図示のように、亀裂Kが生じている面の裏側にも、亀裂Kの先端が現れるようにでき、この結果、図8(c)に示すように、裏側からも開先加工10’を施すことができる。

従って、図8(d)に示すように、亀裂Kの両側から溶接金属11、11’を埋めることができ、残存欠陥が残ってしまう虞れを確実にに無くすことができ、信頼性の高い補修が容易に得られることになる。
また、このときは、薄肉化部分1Bが形成されているので、開先加工10、10’を溶接金属11、11’で埋めたときでの熱変形の虞れも充分に抑えることができる。

次に、本発明が対象としているガスタービン静翼について説明する。
まず、図9は、この対象になったガスタービン静翼の一例を示す概念図で、図では、中空になっている翼部2(図1参照)の一方の表面部材2Aだけが断面として現れている状態を示してあり、その長さ方向の一方の端部は一方の側のシュラウド、例えばケーシング側のシュラウド1に一体化され、他方の端部は他方側のシュラウド、つまりロータ側のシュラウド1’に一体化されている様子が示されている。

従って、この図9では、表面部材2Aの左側が翼部2の中空になっている側、つまり内側で、ここに冷却用の空気が通流されることになっており、そして、この実施形態では、この表面部材2Aの内側、すなわち冷却側に、応力が発生する部位であるコーナー部15を挟むようにして、一方のシュラウド1から他方のシュラウド1’にわたり、表面部材2Aに沿って補強部品14を取付け、表面部材2Aの補強材としたものである。

この本発明が対象としているガスタービン静翼のように、動翼2が中空になっていて、両端がシュラウド1、1’に一体化されている構造の場合、最大の応力は、図示のコーナー部15に現れるが、このときの応力について、有権要素法により解析した結果の一例を示したのが図10で、図中、白丸点による特性が補強材を持たない翼構造の場合の応力特性で、黒丸点が、この図9の場合の応力特性である。

この図10は、ガスタービンの或る想定された運転条件における部材表面の熱伝導率とガス温度、それに、これらの起動停止に伴う変化パターンを負荷条件として解析し、その結果を翼部2のコーナー部15での温度−応力のヒステリシスとして示したもので、このとき、図9の実施形態では、表面部材2Aの厚さを従来技術の翼部の厚さの2/3とし、補強部材14の厚さは1/3になるようにして、合計では従来技術の翼部に於ける厚さと同じになるようにしてある。

この図10から明らかなように、図9のガスタービン静翼の場合、補強材を持たない場合に比較して、応力の変動幅は約20%に低減され、定常時での応力値は約50%も低減されてることが判る。
これは、図9のガスタービン静翼の場合、板厚が小さくされた結果、低剛性化されたことと、表面積が増加された結果、冷却が良好になって熱応力が低減されたことによるものと考えられる。

この図9に示したガスタービン静翼の具体的な一例が図11で、翼部2は、構成上は閉ループ状になってるので、図9に示すように、補強部材14が一体構成になっていた場合には、取付けられない。
そこで、この図11に示すように、補強部材14を複数の部分14A、14Bに分割し、これらを溶接部16により接合して取付けるようになっている。

このとき、補強部材14には、図示のように、複数の冷却孔8が設けてあり、これにより冷却空気の流通と伝熱面積の増加が得られるようにしてあるが、ここで、この図11の場合、補強部材14を取付けたことにより、静翼部分全体の剛性を高めてしまうことが無いように構成する必要がある。
従って、この図11のガスタービン静翼によれば、熱応力の低減化が充分に得られ、信頼性の高いガスタービン静翼を容易に得ることができる。

ところで、図9のガスタービン静翼と図11のガスタービン静翼では、一方のシュラウド1から他方のシュラウド1’に達するようにして、翼部2の全体にわたる補強部材14を取付けた場合について示したが、本発明が対象とするガスタービン静翼は、図12及び図13に示すように、応力発生部であるコーナー部15にだけ補強部材を取付けた形で実施してもよい。

ここで、図12は、コーナー部15において、翼部2の板厚を小さくした上で補強部材14Cを取付けた場合の一例で、図13は、シュラウド1又はシュラウド1’の板厚を小さくした上で補強部材14Dを取付けた場合の一例であり、何れの場合を採用するかは、板厚を小さくするための機械加工の難易により決めれば良く、このときも、補強部材14C、14Dを取付けたことにより、静翼部分全体の剛性を高めてしまうことが無いよう、板厚の削減量との兼ね合いを図る必要がある。

次に、本発明が対象とするガスタービン静翼の他の参考例について説明する。 既に、例えば図3にも示されているように、ガスタービン静翼では、複数枚の翼部を1個のセグメントとして構成することが多く、このような1個のセグメントに複数枚の翼部を有する構造を綴り翼構造と呼ぶが、この場合、図3に示したように、シュラウド1の翼部2と翼部2の間が高応力部位になり、この部位で応力集中部となる翼部2の後縁とシュラウド1のコーナー部15(図9参照)が亀裂発生の起点になることが多い。

そこで、このような綴り構造のガスタービン静翼を対象とした場合の参考例について、図14により説明する。
この図14は、シュラウドの裏側、例えばケーシング側シュラウド1では円周の外側、ロータ側シュラウド1’では円周の内側から見た図で、翼部2の中空部が2Cとして見えている部分である。

この図14の参考例では、シュラウド1が一様な板厚に作られているのではなく、同図(a) に示されているように、裏側の主な部分1Aが周辺部1Bを残して板厚が小さくされており、更に、上記した亀裂発生の起点となる確率の高い部分を含むようにして、部分1Aと周辺部1Bの一部を薄肉化した部位17が、例えば機械化工などにより形成してあり、更に、同図(b) に示すように、この部位17を覆うようにして平板状の補強材18を溶接したものである。

このとき、この部位17を形成したことにより周辺部1Bが失われている部分については、補強材18の一部18Aが嵌め合う構造にしてあり、これにより、冷却用空気の漏洩を抑えると共に、静翼をケーシングに取付ける際に障害とならないようにしてある。

そして、この図14の参考例の場合も、補強材18には冷却孔19が形成してあり、これにより冷却用空気の流通を図り、伝熱面積の増加が得られるようにしてある。
従って、この図14の参考例によれば、熱応力の低減化が充分に得られ、信頼性の高いガスタービン静翼を容易に得ることができる。

ところで、このようなセグメント形式のガスタービン静翼では、静翼セグメントのケーシングに対する取付けに際して、その取付け位置までケーシングに沿ってスムーズに移動できるようにするため、図15に示すように、シュラウド1の裏側にガイド部21を形成しておくのが一般的である。

しかし、この場合、ガイド部21が形成されている部分では、シュラウド1の板厚が増しているので、この部分ではシュラウド1の剛性が局部的に高くなって熱応力の低減の見地からは望ましくないが、しかし、セグメントの取付けと取外しの見地では必要な構成である。
