図20(A)には一般的なコネクタが示されており、このコネクタは、合成樹脂製のハウジング1内に前後に貫通する形態のキャビティ2が形成され、そのキャビティ2内に電線の端末に接続した端子金具を後方から挿入すると、キャビティ2内の側面から突設されたランス3が一旦撓まされた後、端子金具が正規深さに至ると、ランス3が弾性復帰して端子金具が抜け止め保持されるとともに、端子金具の前端部が前止まり壁4に嵌合して前止まり状態に支持される構成のものが知られている。このハウジング1を成形する際には、ランス3と前止まり壁4の前後位置に金型5,6を配し、金型5,6内に溶融樹脂を充填し固化したら、両金型5,6を前後に抜くようにしている。

ところで、上記のようなコネクタの小型化を図ろうとしたものとして特開2000−58180公報に記載されたものが知られている。このものは、図20(B)に示すように、ハウジング1についてランス3を有する部分と、前止まり壁4を有する部分とで前後に分割して成形した後、両部を組み付けるようにしている。このようにすれば、図20(A)のように従来ランス3の前方に配していた金型5を抜く都合上前止まり壁4の面積が減少するようなことがなくなるから、キャビティ2の幅寸法が小さくなった場合でも前止まり壁4を確保することができる。このコネクタにおいても、ランス3が撓み変形できるように、ランス3と幅方向に隣り合う左右の側壁7とが切離して形成され、ランス3と両側壁7との間には隙間が確保されている。

【発明が解決しようとする課題】
一方、防水性が要求されるコネクタでは、ハウジングは、端子金具が挿入される端子収容部と、端子収容部の周りを取り囲むフード部とを有し、このうち端子収容部の外周面にゴムリングを嵌着することで、端子収容部とフード部との間に嵌合される相手側のハウジングに対してゴムリングを密着させて防水を図るようにしている。
そして、このような防水機能を備えたコネクタを小型化するにあたり、上記のようにハウジングを分割する構造を採用した場合には、端子収容部に対して前止まり壁が設けられた保持部材を前方から組み付けるようにする。この保持部材を端子収容部に保持するには、所定形状の保持部を端子収容部に設ける必要がある。

ところが、この保持部を金型によって成形する際には以下のような問題が生じ得る。すなわち、例えば金型を径方向に沿って型抜きすると、端子収容部を取り囲むフード部に型抜き孔が形成されるのは避けられず、防水性の点で問題となる。一方、金型を前後方向に沿って型抜きすると、その型抜き孔がデッドスペースとなってコネクタの小型化を図る上で問題となる。
本発明は上記のような事情に基づいて完成されたものであって、ハウジングに保持部専用の型抜き孔を形成することなく保持部を成形することを目的とする。

【課題を解決するための手段】
上記の目的を達成するための手段として、請求項1の発明は、ハウジングには、端子金具を後方から挿入可能な端子収容部と、端子収容部を、隙間を空けた状態で取り囲むフード部とが備えられ、前記端子収容部には、前記端子金具に係止してその抜け止めを図るためのリテーナが前記フード部に開設されたリテーナ挿通孔を通して側方から組付可能とされ、且つ前記端子金具を前止まり状態に支持可能な前止まり壁を備えた保持部材が前方から組付可能とされるものにおいて、前記端子収容部には、前記保持部材を組み付け状態に保持するための保持部と、前記リテーナが取付可能なリテーナ取付孔とが前記リテーナ挿通孔を介して側方外部に露出して設けられるとともに、これら保持部及びリテーナ取付孔は、前記リテーナ挿通孔を通して前記ハウジングの径方向に沿って型抜きされる金型によって成形されるようになっている構成としたところに特徴を有する。

フード部には、リテーナを側方から端子収容部に組み付ける都合上、リテーナ挿通孔が開口して設けられている。保持部を成形するための金型は、既存構造であるリテーナ挿通孔を通して型抜きされるから、ハウジングに保持部専用の型抜き孔を形成することなく保持部を成形することができる。

【発明の実施の形態】
本発明の一実施形態を図1ないし図18によって説明する。この実施形態では、防水機能を備えた雌コネクタを示す。この雌コネクタは、大まかには、図3に示すように、端子金具13を収容可能なハウジング本体10に対して、前方からは防水用のゴムリング30と端子金具13を支持するための保持部材50とが組み付けられ、側方からは端子金具13に係止してその抜け止めを図るためのリテーナ40が組み付けられて構成される。なお、以下では、上下方向については、図3、図5、図8、図10、図13、図15及び図17以外の各図面を基準とし、前後方向については特に断らない限りハウジング本体10に対する端子金具13の挿入方向を前方として説明する。

ハウジング本体10は、合成樹脂製とされ、図3及び図4に示すように、後方から端子金具13が挿入されるキャビティ19を幅方向に5室並べて備えた端子収容部11と、この端子収容部11を取り囲むフード部12とを備えている。端子金具13は、箱形の接続部14と、電線Wの端末に圧着接続されるバレル部15とを前後に備えており、電線Wの被覆端部に嵌着されたゴム栓16がバレル部15によってかしめ固定されている。キャビティ19は、前半部分が端子金具13の接続部14に合わせて略角形に形成される一方、後半部分がゴム栓16に合わせて円形に形成されることでゴム栓16がキャビティ19の内周面に密着してキャビティ19内を防水できるようになっている。各キャビティ19の前部上面側からは片持ち状のランス20が端子金具13の挿入方向に沿って延出して設けられていて、このランス20はキャビティ19内に挿入される端子金具13によって上方の撓み空間21内へ一旦弾性変形された後、端子金具13が正規深さに至ると弾性復帰して接続部14の上面に突設された被係止部17に係止されるようになっている。このとき端子金具13は、その前端部を端子収容部11から前方へ突き出した状態で収容される。なお、この端子金具13の突出部分(前端部)については後に詳しく説明する保持部材50によって支持される(図9参照)。

隣り合う各キャビティ19の前半部分を仕切る隔壁22には、ランス20の根元位置から前方へ開放する切欠部23がそれぞれ設けられている。この切欠部23は、図1に示すように、隔壁22の上部をその高さ寸法の半分強にわたって(隔壁22の上端位置からランス20の下端部よりも下方位置まで)開放して形成されている。各切欠部23の奥端面からは、ランス20の図1の左側面に対して全長にわたって連結される解除操作片24が突設されており、この解除操作片24を治具などによって押圧操作することで、ランス20を強制的に撓み変形させて、端子金具13に対するランス20の係止状態を解除できるようになっている。この解除操作片24の幅寸法は、切欠部23の幅寸法の半分程度となっている。切欠部23のうち解除操作片24とその図1の左隣のランス20との間の空間には、後に詳しく説明する保持部材50の仕切り壁60が前方から挿入可能とされている。切欠部23の上下面には、仕切り壁60が嵌合可能とされる略V字型の位置決め溝25が凹んで形成され、この位置決め溝25は仕切り壁60の挿入方向に沿って真っ直ぐに延出して形成されている。また、上記隔壁22の幅寸法は、キャビティ19の前半部分の幅寸法よりも僅かに小さい程度の大きさとされている。

端子収容部11におけるランス20のやや後方位置には、図3及び図4に示すように、幅方向に沿って端子収容部11を貫通するリテーナ取付孔26が各キャビティ19に連通して形成されている。このリテーナ取付孔26内には、キャビティ19内に突出して端子金具13に係止されるリテーナ40が側方から取付可能とされている。リテーナ取付孔26の孔縁のうち、リテーナ40の差込方向奥側には、図5に示すように、リテーナ40を保持するための保持凸部27が前後に一対対向して設けられている。また、保持凸部27よりもリテーナ40の差込方向奥側には、保持凸部27の奥端面を成形するための型抜き孔28が前方へ開放して形成されている。端子収容部11の外周面のうち上下面には、図4、図17及び図18に示すように、保持部材50を保持するための一対の保持溝部29が幅方向に沿って側方へ開放して形成されている。この保持溝部29のうち、保持部材50の保持突部53が係止される前端面29aが切り立った端面として形成されることで、大きな係止力を発揮できるようになっている。また、端子収容部11の前端面には、保持部材50の取り付け動作を案内するためのテーパ面11aが上下に一対ずつ設けられている。これら各テーパ面11aに対して保持部材50の各保持突部53が摺接されることで、各保持突起53が端子収容部11の上下外面に乗り上げる動作がスムーズに行われるようになっている。

フード部12は、端子収容部11の後部周面から径方向に張り出す連結部分を介して端子収容部11と連結されるとともに、前方へ開放する略角筒状に形成されている。このフード部12と端子収容部11との間には、前方から相手側の雄コネクタ(図示せず)が嵌合可能とされており、端子収容部11の外周面のうち上記保持溝部29よりも後方位置に嵌着されるゴムリング30が端子収容部11と上記雄コネクタとの間に狭まれた状態で両者に密着することで、両コネクタ間の防水が図られるようになっている。フード部12の上部における幅方向の中央には、雄コネクタを嵌合状態に保持するためのロックアーム31が設けられている。ロックアーム31は、その後端部が一対の支持アーム32によって端子収容部11に連結されるとともに、図5に示すように、両側縁部がフード部12と部分的に連結されることで支持されて上下方向に弾性変形可能とされている。フード部12における図5の右側部には、リテーナ40を挿通可能なリテーナ挿通孔33が側方に開口して設けられている。図2及び図17に示すように、このリテーナ挿通孔33を介して端子収容部11のリテーナ取付孔26と、保持溝部29とが側方外部へ露出しており、これらリテーナ挿通孔33、リテーナ取付孔26及び保持溝部29は、ハウジング本体10の成形時に同じ金型によって成形されている。換言すると、リテーナ挿通孔33、リテーナ取付孔26及び保持溝部29を成形するための金型は、型開き時に幅方向、すなわちハウジング本体10における径方向に沿って側方へ型抜きされるようになっており、この金型のうちリテーナ取付孔26と保持溝部29を成形する部分は、リテーナ挿通孔33を通って側方へ型抜きされるようになっている。また、フード部12の両側部及び下部は、図1に示すように、それぞれ部分的に外方へ膨出して形成されることで、雄コネクタの嵌合動作を案内するためのガイド溝部34が3つ設けられている。

リテーナ40は、合成樹脂製とされ、リテーナ取付孔26内に差し込まれる細長い板状の基部41を備えるとともに、基部41の下面側には、各キャビティ19内に突入して端子金具13に係止可能な係止突部42が5つ、キャビティ19間のピッチに合わせて並んで設けられている。基部41のうち、端子収容部11に対する差込方向手前側端部の上面には、リテーナ40の取り付け時に側方から治具によって押圧操作可能な取付操作突部43が設けられている。基部41の差込方向手前側端部の前面には、取り外し時に前方から治具によって押圧操作が可能な薄肉状の取外操作片部44が前方へ突設されている。また、リテーナ40の差込方向手前側端部の側面は、後記する保持部材50の外形に合わせて緩やかな弧状に形成されている。

基部41における差込方向奥側部分の前後面には、図5に示すように、奥側から順に第1保持凹部46と第2保持凹部47とが一対ずつ並んで設けられている。そして、これら第1保持凹部46または第2保持凹部47がリテーナ取付孔26内の保持凸部27に係止されることで、リテーナ40は端子収容部11に対して仮係止位置と本係止位置との2位置に保持されるようになっている。

一方、リテーナ40が奥側に移動して、図13に示すように、第2保持凹部47が保持凸部27に係止すると、リテーナ40は本係止位置に保持される。このとき、図14に示すように、各係止突部42がキャビティ19内に突入して端子金具13の接続部14の後端に形成されたあご部18に係止されるとともに、図16に示すように、リテーナ40の差込方向手前側側面が後記する保持部材50の側面とほぼ面一になる。また、上記した係止突部42の幅寸法は、隔壁22の幅寸法よりも僅かに小さい程度であり、端子金具13のあご部18のほぼ全幅にわたって係止されるようになっている。

保持部材50は、合成樹脂製とされ、図6に示すように、略長円形状の前壁51を備えるとともに、前壁51からは略筒状の保持板52が後方へ突出して設けられている。保持板52は、図4に示すように、端子収容部11の外周面に嵌合可能とされるとともに、その内面に上下に一対ずつ設けられた保持突部53が端子収容部11に凹設された保持溝部29に係止されることで、保持部材50が端子収容部11に一体的に組み付けられた状態に保持されるようになっている。この保持突部53のうち、端子収容部11のテーパ面11aに対して摺接される後端面53aがテーパ状に形成されることで、その乗り上げ動作がスムーズに行われるようになっているとともに、保持溝部29の前端面29aに対して係止される前端面53bが切り立った端面とされることで、大きな係止力を発揮できるようになっている。このとき、保持板52がゴムリング30の前端面に係合可能とされることで、ゴムリング30の抜け止めが図られるようになっている(図9参照)。保持板52の上部における図6の右端部内面には、端子収容部11の型抜き孔28内に進入可能な膨出部54が設けられている(図11参照)。保持板52における図6の左端部には、リテーナ取付孔26及びリテーナ挿通孔33に連通する連通部55が側方へ開口して設けられている。この連通部55の前方には、図12に示すように、本係止位置とされたリテーナ40の取外操作片部44を前方外部へ臨ませるとともに、取外操作片部44を操作するための治具を挿通可能な治具挿通凹部56が前壁51を凹ませて設けられている。また、保持板52のうち連通部55の反対側(図6の右側)には、図13に示すように、リテーナ40が本係止位置に移動される際に、基部41の先端部を逃がすための逃がし凹部62が設けられている。

前壁51には、図3及び図4に示すように、端子収容部11から前方へ突き出す各端子金具13の前端部が嵌合可能とされる嵌合凹部57がキャビティ19間のピッチに合わせた位置に5つ並んで設けられている。端子金具13の前端部は、嵌合凹部57によって支持されることで上下方向、幅方向及び前方へ遊動不能に保持される。図6に示すように、前壁51のうち嵌合凹部57の中央位置には、相手側の雄コネクタの雄端子金具を挿通可能な挿通孔58が貫通して形成されている。前壁51には、嵌合凹部57のうち図6の右上部分に連通する治具挿入孔59が前後に貫通して形成されている。この治具挿入孔59は、図7に示すように、ランス20の解除操作片24が前方外部へ臨むような位置に形成されるとともに、前方から解除操作片24を操作するための治具が挿入可能とされている。この治具挿入孔59は、上記挿通孔58に対して斜めにずれた位置に配されているから、両コネクタの嵌合時に相手側の雄コネクタが上下方向または幅方向について傾いた姿勢とされた場合でも、雄端子金具が誤って治具挿入孔59内に入り難くなっている。

図6に示すように、前壁51の後面のうち、治具挿入孔59の図6の右隣で、且つ嵌合凹部57の左隣の位置には、それぞれ4本の仕切り壁60が後方へ突出して設けられている。これらの仕切り壁60は、保持部材50を端子収容部11に組み付けるのに伴って、図11に示すように、各切欠部23内に挿入可能とされている。仕切り壁60は、図10に示すように、その後端部が切欠部23の奥端面に当接する位置(ランス20の根元位置)まで挿入されることで、切欠部23を全域にわたって塞ぐ。この仕切り壁60により、隣り合うキャビティ19内に挿入される端子金具13が互いに絶縁状態に隔離されるとともに、仕切り壁60の側面がキャビティ19の側面の一部を構成する。この仕切り壁60の幅寸法は、隔壁22(切欠部23)の半分程度とされており、仕切り壁60とランス20または解除操作片24との間には、ランス20の弾性変形動作を阻害しない程度の最低限の隙間が確保されている。詳しくは、仕切り壁60の図示左側面は、嵌合凹部57及びキャビティ19の内側面に対して僅かに引っ込んで形成されている。

仕切り壁60の上下端部には、図11に示すように、上下に突出する略三角形の位置決め突部61が形成されており、その位置決め突部61が、切欠部23に形成された略V字型の位置決め溝25内に嵌合されることで、仕切り壁60が幅方向にずれることなく正規位置に位置決めされるようになっている。詳しくは、仕切り壁60の上下面における図11の左端には、右側の位置決め突部61へとつながる水平部分が僅かに確保されており、この水平部分が切欠部23の上下面に当接可能とされている。

続いて、雌コネクタの組み付け方法について説明する。まず、ハウジング本体10の端子収容部11の外周面にゴムリング30を嵌着する。ゴムリング30を装着する過程では、ゴムリング30が保持溝部29を通過することになるが、この保持溝部29は、溝状に形成されているから、これを仮に突状に形成した場合と比較してゴムリング30が引っ掛かり難く、スムーズに装着が行われる。その後、ゴムリング30の前方から保持部材50を端子収容部11に組み付ける。すると保持板52の内周面が端子収容部11の外周面に嵌合されるとともに、図9に示すように、保持突部53がその後端面53aをテーパ面11aに摺接させつつ乗り上げた後に保持溝部29内に進入してその前端面53bが保持溝部29の前端面29aに係止されることで、保持部材50が端子収容部11に対して一体的に保持される。このとき、保持板52の後端面がゴムリング30の前端面に対して係合可能とされることで、ゴムリング30の前方への抜け止めが図られる。この過程では、図10及び図11に示すように、各仕切り壁60が各切欠部23内に差し込まれるのに伴って、上下の位置決め突部61が対応する位置決め溝25内に進入されることで幅方向について位置決めされるから、仕切り壁60がランス20や解除操作片24に干渉することなく円滑に切欠部23に挿入される。仕切り壁60は、その後端面が切欠部23の奥端面に当接される深さ、つまりランス20の根元に至る長さにわたって挿入されることで、隣り合うキャビティ19間を仕切るとともにその側面がキャビティ19の側面を構成する。また、このとき保持部材50の前端面とハウジング本体10の前端面とが面一状となる。

その一方で、ハウジング本体10の側方からリテーナ40を、フード部12のリテーナ挿通孔33を通して、端子収容部11のリテーナ取付孔26内に差し込む。図8に示すように、基部41が第1保持凹部46が保持凸部27に係止する深さまで差し込まれたところで、リテーナ40は仮係止位置に保持される。このとき、図7に示すように、リテーナ40における差込方向手前側端部が幅方向について保持部材50とフード部12との間に配されることで前方から視認可能とされる。なお、これら保持部材50とリテーナ40の取り付け作業は、どちらが先であっても構わない。
