本発明は例えば自動車の床敷材の廃材を再利用した再生床敷材に関するものである。

【従来の技術】
この種の床敷材は、図7に示すようにガラス繊維シート(3) を内挿したポリ塩化ビニル(PVC)シート(2) と、該PVCシート(2) 表面に貼着されているカーペット(4) とからなる。このような床敷材(1) は図8に示すように離型性エンドレスベルト(5) 上に第1コーターナイフ(6A)によってPVCゾル(2A)を塗布し、その上にガラス繊維シート(3) を重ね、更に第2コーターコンマナイフ(6B)によってPVCゾル(2B)を塗布し、その上にカーペット(4) をロール(7,7) によって圧着した上で、加熱器(8) 内に導入して加熱することによってPVCゾル(2A,2B) をゲル化し、次いで冷却する方法で製造される。

従来、上記床敷材(1) の廃材は粉砕し、粉砕物からカーペット粉砕物やガラス繊維シート粉砕物を分離してPVCシート粉砕物のみ回収し、回収したPVCシート粉砕物は例えば図8の床敷材(1) の製造工程において増量剤としてPVCゾル(2A)またはPVCゾル(2B)塗布層上に散布している。

【発明が解決しようとする課題】
上記床敷材(1) 廃材の再利用方法では廃材を粉砕する手間がかゝり、また床敷材(1) 廃材中の砂等の異物の除去が困難であり、また更に粉砕分別中にガラス繊維シート粉砕物が散乱したり、異臭が発生して作業環境を悪化させると云う問題点があり、また増量剤としての使用量は多量ではないので廃材のすべてを消費することは困難である。

【課題を解決するための手段】
本発明は上記従来の課題を解決するための手段として、熱可塑性樹脂シート(2)表面にカーペット(4)を貼着した床敷材(1)の廃材のカーペット (4) 部分のみ取除いて該熱可塑性樹脂シート (2) を回収した後、該熱可塑性樹脂シート (4) を縦横に配列して上面または上下両面に熱可塑性樹脂のゾル (12A) または溶融物 (12B) を塗布し、その上に新しいカーペット (14) が圧着した再生床敷材(11)を提供するものである。
またカーペット(4) 部分のみ取除いた廃材の片面または両面には補強繊維シート(13)が介在されていてもよい。

【作用】
この種の床敷材(1) にあっては、廃材は殆どカーペット(4) 部分のみが汚れているだけである。したがってカーペット(4) のみを取除けば、熱可塑性樹脂シート(2) はそのまゝ床敷材に使用出来る。
この再利用方法では該熱可塑性樹脂シート(2) を粉砕して増量剤として使用するよりも手間がかゝらず、また粉砕物が散乱して作業環境を悪化させることもなく、しかもはるかに大量の廃材を消費出来る。

【発明の実施の形態】
本発明を図1〜図5に示す一実施例によって説明すれば、床敷材(1) の廃材は図1に示すように研削ローラー(19)で表面の汚れているカーペット(4) は削除される。該床敷材(1) の裏面も汚れている場合があり、その場合には該床敷材(1) の裏面も研削ローラー(19)で研削して汚れ部分を除去すると良い。この時発生する研削屑は増量剤として使用出来る。該床敷材(1) の熱可塑性樹脂シート(2) は、例えばPVC:可塑剤:炭酸カルシウム=1:1:2重量比の混合物であり、中間に挿入される補強繊維シート(3) は、例えばガラス繊維、麻繊維、竹繊維、ヤシ繊維等の高剛性繊維の不織布、編織物等である。

図2に示すように離型性エンドレスベルト(15)上に第1コーターナイフ(16A) によって熱可塑性樹脂ゾル(12A) が塗布され、その上に上記研削処理して回収した熱可塑性樹脂シート(2) が図3に示すように縦横(2列)に並べられる。
該シート(2) 上には更に第2コーターナイフ(16B) によって熱可塑性樹脂ゾル(12B) が塗布され、その上から新しいカーペット(14)がロール(17)によって圧着され、上記積層物は加熱器(18)内に導入され加熱されて熱可塑性樹脂ゾル(12A,12B) がゲル化される。

このようにして製造された床敷材原反(11A) は所定寸法に切断され、図4に示すような再生床敷材(11)が製造されるが、この際は回収熱可塑性樹脂シート(2) の配列の継目BLから切断する。そうすれば該再生床敷材(11)中にはシート継目が存在せずまた該再生床敷材(11)は元の床敷材(1) と略同寸法になる。しかし本発明では原反(11A) は必ずしも継目BLに沿って切断する必要はない。何となれば図5に示すようにシート(2) 相互は熱可塑性樹脂ゾル(12A,12B) ゲル化物即ち熱可塑性樹脂フィルム(12,12) およびカーペット(14)によって連結されており、更に継目BLも熱可塑性樹脂ゾル(12A,12B) のゲル化物によって充填接着されているからである。

本発明にあっては、図6に示すように熱可塑性樹脂シート(2) の両面または片面に新しい補強繊維シート(13,13) が挿入されてもよい。またカーペット(4) の取除きはスライサーによる切削であってもよい。

本発明においては床敷材廃材のリサイクルが極めて効率よく行われる。
