本発明はアルミ電解コンデンサ用電極箔の化成処理に用いられる化成装置の搬送用ローラおよびこれを用いたアルミ電解コンデンサ用電極箔の化成方法に関するものである。

【従来の技術】
一般的なアルミ電解コンデンサは、エッチング処理によって実効表面積を拡大させたアルミニウム箔(以下、エッチング箔と称す)の表面に化成処理により化成皮膜を形成した陽極箔と、エッチング処理をしたアルミニウム箔を陰極箔として、この陽極箔と陰極箔とをその間にセパレータを介して巻回することによりコンデンサ素子を構成し、このコンデンサ素子に駆動用電解液を含浸させるとともに、このコンデンサ素子を金属ケース内に封止することにより構成されている。

図7は一般的なアルミ電解コンデンサ用電極箔の化成方法の製造工程を示した化成装置の概念図である。同図において、51はエッチング箔で、厚さ0.07〜0.12mm、幅が500mm、長さ500〜1000mのものが一般的に用いられている。このエッチング箔51は第1直流電源53の陽極側に接続された給電ローラ52を通り、搬送用ローラ54aを介して化成槽56内に入る。この化成槽56の中にはエッチング箔51と対向するように複数の陰極板55が平行に配置され、また、化成液(図示せず)で満たされている。そして、この化成槽56内でエッチング箔51を陽極として化成処理されて化成皮膜が形成される。続いて、化成槽56内から引き上げられた化成皮膜が形成されたエッチング箔51は減極処理槽57を経て、第2直流電源58に接続された複数の陰極板59,61が配置された第1再化成槽60、第2再化成槽62で再化成処理を連続的に行い、最後に後処理槽63を経てロール状に巻き取られた陽極箔64を得るようにしたものである。

また、上記各化成槽の上部に配置された搬送用ローラ54a〜54fは、エッチング箔51を連続的に処理するように走行させるためのものであるが、この搬送用ローラ54a〜54fは、図8(a)に示すようなローラ軸方向に凸部71、凹部72を有したものや、同図8(b)に示すようなローラ81の両端に切り欠き溝82を有したもの、また、同図8(c)に示すようなローラの回転方向に硬度の違う材質91,92を交互に有したもので、そのローラ径はφ140〜200mmのものを用いていた。

【発明が解決しようとする課題】
しかしながら、上記図7に示す化成装置において、図8に示したような搬送用ローラを用いて化成処理するとエッチング箔51のサイド部分が化成装置の途中で湾曲して均一に巻き取れなかったり、湾曲した所から切れてしまい、生産ができなくなるといった工程上の問題や、静電容量、耐電圧などの品質ばらつきが大きくなるという課題を有している。

上記課題の解決方法として、特開平7−201684号公報に開示された技術は、エッチング箔の走行方向に対して一定の張力を与え、エッチング箔の幅方向の中央部のみがローラに接するようにして化成皮膜を形成することにより、エッチング箔の端部の変形を防止することができるということが提案されている。

しかし、このような方法においても、化成処理は化成皮膜の形成→減極処理→再化成という工程を経るため、エッチング箔にかかる応力によりエッチング箔が変形しようとする。特に、化成電圧が高くなると、その化成皮膜の厚みが増すため、ますますエッチング箔にかかる応力が高まり、エッチング箔のサイドが湾曲したり、亀裂が生じやすくなり、その対策に苦慮しているのが現状である。

本発明は上記従来の課題を解決するもので、陽極箔の長さ方向および幅方向の静電容量、耐電圧などの品質ばらつきを低減し、化成電圧の高い化成処理を安定に生産することができる化成装置の搬送ローラとこれを用いたアルミ電解コンデンサ用電極箔の化成方法を提供することを目的とするものである。

【課題を解決するための手段】
上記課題を解決するために本発明の請求項1に記載の発明は、円柱状のローラと、このローラの両端面に装着されたベアリングと、このベアリングに嵌め込まれた回転軸と、上記回転軸に対して円柱状のローラが回転自在となるように構成された化成装置の搬送用ローラにおいて、上記円柱状のローラの外周面にローラの幅よりも短く、かつエッチング箔の幅よりも短くした円弧状で、その円弧状の長さ方向の中心部が最も深くなるように構成された断面がV型の溝を回転方向に等間隔に複数個設けた構成とするものであり、エッチング箔を連続的に化成処理してもその両サイドの湾曲や亀裂の発生を抑制することができ、エッチング箔を安定して搬送させることができるという作用を有する。

以下、本発明の一実施の形態について図面を用いて詳細に説明する。

図3はエッチング箔を化成処理するときの製造工程を示す化成装置の概念図である。同図において、21はエッチング箔、22は第1直流電源23の陽極側を接続した給電ローラ、25は純水ボイル槽、27は化成槽で、この化成槽27の上部には図1で示したような搬送用ローラ24a,24bが配置され、また、化成槽27内には複数の陰極板26が配置されている。29は給電槽、32,34は再化成槽であり、第2直流電源30の陽極側を給電槽29内に配置された複数の電極板28に接続し、陰極側を再化成槽32,34内に配置された複数の陰極板31,33にそれぞれ接続している。また、再化成槽32,34の上部にも図1で示したような搬送用ローラ24c,24d,24e,24fがそれぞれ配置されている。35は後処理槽であり、最後にロール状に巻き取られて陽極箔36が得られるように構成されているものである。

上記化成装置において、まず、純水ボイル槽25でエッチング箔21の表面に水和皮膜を形成する。次に、化成槽27で所定の耐電圧を有した化成皮膜を形成し、続いて第2直流電源30の陽極側に接続された給電槽29の電極板28よりエッチング箔21に給電して再化成槽32および再化成槽34により再化成皮膜を形成して最終目的とする耐電圧を有した化成皮膜を得ることができる。

ここで、化成槽27および再化成槽32,34の各上部に配置された搬送用ローラ24a〜24fは、エッチング箔21を安定して搬送できれば問題はないが、エッチング箔21に化成皮膜を形成したり、化成皮膜が形成されたエッチング箔に給電をしたりすると、エッチング箔21に不均一な応力がかかり、特にエッチング箔21の両サイド側が湾曲しやすくなる。

そこで、搬送用ローラを図1に示したような構成にすることにより、エッチング箔21に化成皮膜を形成したり、給電槽から給電して再度化成皮膜を形成しても、エッチング箔21が湾曲やサイドからの亀裂を抑制することができるものである。

図4はエッチング箔21が搬送用ローラの表面と接触して搬送されるときの状態を示したものである。同図4(a)は本発明の搬送用ローラを用いたときで、(b)は従来の搬送用ローラ(図8(a)と同じもの)を用いたときのものである。

従来の搬送用ローラでは、ローラ軸方向の凹凸がエッチング箔51の幅よりも広く形成されており、エッチング箔51が上記搬送用ローラと接触するとき、エッチング箔51の長さ方向に対して接触する部分(点線部分)と接触しない部分(ローラの凹部分)と交互になり、エッチング箔51が搬送用ローラと接触しないときに、エッチング箔51の両サイドに応力が集中して湾曲として現れてくる。このような搬送用ローラは、その径を大きくしてできるだけ接触面積を増やすことにより、エッチング箔51にかかる応力を多少緩和することができるが、化成電圧が高くなると化成皮膜の厚みが増すために、このような構成のものでは、エッチング箔51の湾曲を防止することはできない。

これに対して本発明の搬送用ローラは、エッチング箔21の幅方向に対して接触する部分(点線部分)が殆どで、接触しない部分(円弧状のV溝部分)は僅かになるので、その応力は僅かしか発生しない。このことから搬送用ローラの径を80〜120mmにしてもエッチング箔21が湾曲や亀裂という問題を発生することはなく、化成装置の小型化も図ることができるものである。

このようにして得られた陽極箔36は、化成槽27の上部に円弧状のV型の溝4を有した搬送用ローラを用いて化成処理され、エッチング箔21を安定して搬送することができることから、陽極箔36の長さ方向および幅方向の静電容量、耐電圧などの品質ばらつきを低減することができるという効果を有するものである。

(実施例1)
上記図3の化成処理の製造工程を示す化成装置において、各化成槽の上部に図1に示した構成の搬送用ローラ(ローラ径100mm)を配置して、エッチング箔21を(表1)に示す化成条件で陽極箔36を作製した。

(比較例1)
上記実施例1において、各化成槽の上部に図8の(a)に示した構成の搬送用ローラ(ローラ径100mm)を配置した以外は実施例と同様にして陽極箔36を作製した。

以上の実施例1および比較例1の陽極箔36について、静電容量および耐電圧を測定した。その結果を図5(実施例1)および図6(比較例1)に示す。

なお、静電容量および耐電圧の測定は、陽極箔36を10cm2に切断した試験片を用意し、静電容量はアジピン酸アンモニウム150g/l、30℃の水溶液中で測定し、耐電圧はアジピン酸アンモニウム30g/l、70℃の水溶液中で、0.2mA/cm2で電流を流し、所望電圧の90%の電圧値に到達後、一分間保持したときの電圧を値とした。

図5および図6から明らかなように、実施例1の化成処理した陽極箔36は、化成槽27および再化成槽32,34で湾曲するようなことはなく、化成槽27から後処理槽35までを安定してエッチング箔21を搬送させることができるので、陽極箔36の長さ方向の静電容量、耐電圧のばらつきを低減することができる。これに対して比較例1の陽極箔36は、再化成槽32,34で湾曲が発生し、エッチング箔21を安定して搬送することができず、陽極箔36の長さ方向の静電容量、耐電圧のばらつきが大きかった。
