本発明は、高輝度、長寿命の有機EL表示装置を作製するために用いられる有機EL正孔注入層用インクおよびその製造方法、このインクを用いた有機EL表示装置の製造方法、ならびに有機EL表示装置に関する。

【従来の技術】
最近、有機物の多層膜を用いたエレクトロルミネセンス(EL)素子が注目されている(例えば、特開昭63−264692号、特開昭63−295695号、特開平1−243393号、特開平1−245087号)。有機EL素子には大きく分けて、低分子を真空蒸着して作製する方法と、ポリマー溶液を塗布して作製する方法の二つがある。ポリマー溶液を塗布する方法は大面積化が容易であり、特にインクジェットプロセスにより高精細、大画面のフルカラーディスプレイを製造するのに適している。

ポリマー有機EL素子において印加電圧を低くするために正孔注入層が設けられる。この正孔注入層は、水中にドナー性分子とアクセプタ性分子の会合体が分散したインクを塗布して形成されている。しかしながら、この正孔注入層には低分子量の固形成分が含まれており、それが長期間にわたって素子を駆動させると低分子量の固形成分が拡散などによってポリマー発光層まで達し、トラップ剤や消光剤として作用する結果、表示特性の劣化につながるという問題があった。

【発明の実施の形態】
以下、図面を参照しながら、本発明の実施形態を説明する。
図1に本発明の一実施形態に係る有機EL表示装置の1画素の概略断面図を示す。以下においては図1を参照して説明するが、本発明の実施形態に係る有機EL表示装置およびその製造方法はこれに限定されるものではない。

図1において、ガラスなどの絶縁性を有する透明基板1表面に絶縁性材料からなる隔壁4が形成されている。隔壁4で分離された各セルは3種の発光色(R、G、B)のうちいずれかの発光色を示す有機EL素子で形成されている。すなわち、基板1表面にITOなどの透明電極(例えばアノード)3、正孔輸送層5、6、7、ポリマー発光層8、9または10、バッファ層11、カソード(対向電極)12、銀電極13が順次形成された3つの有機EL素子が隔壁4によって分離・形成されている。ポリマー発光層8は発光中心の色素分子として赤(R)の発光を示す材料が、ポリマー発光層9は発光中心の色素分子として緑(G)の発光を示す材料が、ポリマー発光層10は発光中心の色素分子として青(B)の発光を示す材料が使用されている。これらの有機EL素子はそれぞれトランジスタ2と接続されており、さらに最上層には封止膜14が形成されている。

このような有機EL正孔注入層用インク中に含まれる硫酸イオンのような多価イオンや低分子量のポリマーは、凝集の引き金になると考えられる。またこれら小さな分子量成分は作製した有機EL素子内でマイグレーションを起こしやすく、電荷トラップや消光剤として働くため、寿命を短くする原因となる。

そこで、本発明の実施形態においては、硫酸イオンの濃度が1ppm以下であるインクを使用する。なお、硫酸イオンはイオンクロマトグフィにより測定できる。

さらに、本発明の実施形態においては、UV(254nm)で測定される水系ゲルパーミエーションクロマトグラムにおいてポリスチレンスルホン酸ナトリウム換算で分子量11万以下の成分が、全高分子量成分のうちの35%以下であるインクを使用する。別の言い方をすれば、上記ゲルパーミエーションクロマトグラムにおいて、全高分子量成分のうち溶出時間が16分以上の成分が35%以下であるインクを使用する。ポリスチレンスルホン酸ナトリウム換算で分子量11万が、溶出時間16分に相当する。なお、ゲルパーミエーションクロマトグラムでは高分子量成分ほど溶出時間が短く、低分子量成分ほど溶出時間が長くなる。ゲルパーミエーションクロマトグラムの測定条件は次の通りであり、以下、全て同条件での測定についての値を示す。

本発明者らは、水分散系である有機EL正孔注入層用インクの透析もしくは限外濾過による精製作業を行う過程において、上記条件を満たすインクは凝集しにくく、かつそのようなインクを用いて作製した有機EL素子の寿命が伸びることを見出した。

本発明の実施形態に係る有機EL表示装置の製造方法においては、上述した有機EL正孔注入層用インクをインクジェット方式によって塗布することにより、正孔注入層を形成する。インクジェット塗布は、スピンコートなどと異なり、インク粘度に非常に敏感である。インク中において成分の凝集などが起きるとインクの粘度が変化するため、塗布製膜の再現性が損なわれるし、ノズルの詰まりなど装置故障の原因にもなる。したがって、成分が凝集しにくく、長期間安定なインクを用いてインクジェット方式によって塗布することができれば、非常にメリットが大きい。

本発明の実施形態に係る有機EL表示装置では、正孔注入層が凝集のない安定なインクを用いて形成されているので、画素ばらつきや欠陥を少なくすることができる。また、低分子量成分のマイグレーションが少ないため、寿命も長い。このため、本発明の実施形態に係る有機EL表示装置は、対角10インチ以上の大きな表示画面を持つものに特に有効である。

以上のようにして作製された有機EL表示装置を20mA/cm2の電流密度で駆動させた時の初期輝度、輝度半減寿命を表2に示す。インクA〜Fを用いて正孔輸送層を形成したA〜Fの有機EL表示装置はいずれも、10000時間以上の半減寿命を有することがわかった。一方、インクG〜Jを用いて正孔輸送層を形成したG〜Jの有機EL表示装置は、輝度半減寿命が10000時間にも達せず、短寿命であることがわかった。

実施例2
本実施例では以下のようにして、図1に示す3色の有機EL表示装置を作製した。

Furthermore, in the embodiment of the present invention, in the aqueous gel permeation chromatogram measured by UV (254 nm), the component having a molecular weight of 110,000 or less in terms of sodium polystyrene sulfonate is 35% or less of the total high molecular weight component. First, the following preliminary experiment was conducted on the hole transport layer ink. As an ink used for forming the hole transport layer, an ink raw material (PEDOT ink CH8000 manufactured by Bayer) containing a PEDOT / PSS compound represented by the chemical formula (1) was used.

This ink raw material was processed by the method shown in Table 1 (A to F) to produce inks (A to F). These inks contain 50% or more of a solid component that does not pass through a dialysis membrane having a molecular weight cut off of 12000. FIG. 3 shows a gel permeation chromatogram of ink A.

In order to check the storage stability of the obtained ink, it was allowed to stand at 50 ° C. for 1 week, and it was observed whether a larger aggregate could be formed by light scattering.
