【発明の属する技術分野】
本発明は、窒素酸化物(NOx)、ダイオキシン、ホルムアルデヒド、トリハロメタン等の空気中もしくは水中に存在する汚染物質を還元分解して無害化するために用いられる触媒に関する。

【従来の技術】
従来より、空気中もしくは水中に存在する汚染物質を浄化するものとして活性炭が知られている。これは活性炭の有する吸着作用により上記汚染物質を吸着させて空気中もしくは水中から上記汚染物質を除去しようとするものである。

一方、水道水中に存在するトリハロメタンを対象として、そのトリハロメタンを分解する光半導体触媒としての二酸化チタンを用いたものが知られている(特開平9−239268号公報参照)。これは、二酸化チタンを担持させる担体として吸着機能を有し細孔を有する木炭を選択し、二酸化チタンと木炭とを混合したものを成型し、触媒として用いるものである。

【発明が解決しようとする課題】
ところが、上記の如き活性炭による吸着除去では、吸着量が飽和に達すると、それ以上の吸着機能は発揮せず、その吸着飽和状態の活性炭の再生もしくは交換が必要になる。この場合、汚染物質を飽和状態まで吸着した活性炭をそのまま処分するのは環境汚染の観点から問題がある。加えて、吸着した汚染物質を再生処理により取り出すにしても、その吸着飽和状態の活性炭をそのまま処分するにしても、吸着された汚染物質の種類によっては困難な問題が生じることになる。

一方、光触媒である二酸化チタンを用いるものでは、担体としての木炭は安価に入手し得るものの光触媒自体(二酸化チタン)が高価であり、大量に存在する汚染物質に対処する触媒として用いるには実現性に乏しいものとなる。

本発明は、このような事情に鑑みてなされたものであり、その目的とするところは、吸着ではなくて分解によって汚染物質の無害化を図る触媒として大量に供給し得るものを提供することにある。

【課題を解決するための手段】
上記目的を達成するために、本発明者は、焼成された木炭をさらに高温で焼結した焼結炭が還元作用を発揮することを見出し、この焼結炭の有する還元作用による汚染物質の還元分解を基本としつつこの還元作用をさらに増幅させるために上記焼結炭に金属を組み合わせて汚染物質の分解無害化用触媒としたものである。具体的に、第1の発明は、請求項1記載の如く、バイオマスを含む物質を焼成して得られた焼成炭化物の粉末に対し金属の粉末もしくは金属酸化物の粉末を混合した混合粉末を原料とし、この原料を型内に充填した状態で加圧しつつ粉末粒子間に放電させて焼結することにより得られてなるものとする。また、第2の発明は、請求項3記載如く、バイオマスを含む物質を焼成して得られた焼成炭化物の粉末を金属塩溶液中もしくは金属アルコキシド溶液中のいずれかに浸漬させた後に乾燥させたものを原料とし、この原料を型内に充填した状態で加圧しつつ粉末粒子間に放電させて焼結することにより得られてなるものとする。

ここで、第1の発明における「金属の粉末もしくは金属酸化物の粉末」としては、Cu,Al,Ag,Ti,Ni,Li,Si,Fe,Pt,V,Cr,Mn,Co,Zr,Mo,Pd,K,Sn,Auの内から選択された1種もしくは2種以上の金属の粉末もしくは上記1種もしくは2種以上の金属の金属酸化物の粉末とするのが好ましい。中でも、Cu,Feもしくはその酸化物の粉末がより好ましい。また、第2の発明における「金属塩溶液」としてはCu,Ni,Fe,Ag,Tiの内のいずれか一種の硝酸塩または硫酸塩の溶液が好ましく、「金属アルコキシド溶液」としてはCu,Ni,Fe,Ag,Tiの内のいずれか一種の1−プロパノール溶液が好ましい。

さらに、第1もしくは第2の発明において、「バイオマス」とは生物系有機資源のことであり、木材,竹,草,コーヒー豆の殻等の植物性残渣,紙,もしくは,パルプ等のセルロースを含む物質のことである。また、このようなバイオマスを含む物質とは例えば上記の紙,バージンパルプもしくは故紙等と、フェノール系樹脂,オレフィン系樹脂もしくはデンプン系生分解性樹脂等との複合材のことである。これらのバイオマスとしては、資源の有効活用の観点から、例えば間伐材,製材屑,未利用木材,家屋解体材等の廃木材、刈草、ヤシ殻、パームツリー、もしくは、ビール粕,ジュースの絞り滓,焼酎粕,コーヒー滓,おから,モミ殻,キビ殻,フスマ等の植物性残滓等の廃棄物質を用いることが好ましい。また、バイオマスを含む物質を焼成した焼成炭化物としては300℃から800℃までの温度域で焼成したものが好ましい。さらに、通電焼結法で型内に充填するのはバインダを用いないで上記の原料のみを用いるのが好ましい。加えて、上記の汚染物質の分解無害化用触媒は上記原料に対し減圧状態で通電焼結が行われたものであることが好ましい。

上記第1の発明の場合、バイオマスを含む物質を焼成して得られた焼成炭化物をさらに高温で焼結することにより還元作用を発揮するようになる。一方、その焼結は上記焼成炭化物に対し金属粉末もしくは金属酸化物の粉末を混合したものを原料として行われるものであるため、焼結により形成された分解無害化用触媒としての金属複合焼結炭の還元作用は上記の混合された金属により増幅されることになる。このため、上記の金属複合焼結炭を汚染物質が含まれた空気もしくは水と接触させることにより、その汚染物質が焼結炭の有する若干の吸着作用により吸着される一方、その吸着された汚染物質もしくは接触している汚染物質が還元作用により還元分解されることになる。

また、上記第2の発明の場合、焼成炭化物の粉末を金属塩溶液もしくは金属アルコキシド溶液に浸漬した後に乾燥させたものを原料として通電焼結したものであるため、上記の浸漬により焼成炭化物の有する吸水性に基づき上記各溶液が焼成炭化物の微細構造内にまで取り込まれることになる。これにより、上記各溶液中の金属の微結晶粒子が焼成炭化物の多数のミクロポア内に均一に分散して包まれた状態になる。そして、乾燥されることにより、上記金属の微粒子が焼成炭化物の微細構造内に均一に分散した状態の原料粉末となり、この原料粉末が通電焼結されることにより上記金属微粒子が均一に分散して均質な分解無害化用触媒としての金属複合焼結体となる。このため、焼結炭の有する還元作用がこの焼結炭の微細構造内にまで均一に分散した金属により均一に増幅されることになり、汚染物質の全体としての還元分解機能も第1の発明の場合よりも向上することになる。

そして、上記第1及び第2の各発明の場合、上記のような触媒による汚染物質の除去は、活性炭の如く吸着して蓄えることにより周囲の雰囲気から汚染物室を除去するものではなく、還元分解することにより汚染物質を除去するものであるため、半永久的に使用可能であり、交換もしくは処分の必要がなく交換・処分に伴う問題も生じない。しかも、本質的には焼結炭の有する還元作用を利用した汚染物質の還元分解であり、その還元作用を増幅するために金属を混合分散させるものであるため、本触媒を大量にしかも容易に供給することが可能になる。

このような第1及び第2の発明の触媒は、そのまま空中もしくは水中に晒した状態で使用してもよいが、工場や焼却場等の排気ダクトの途中にフィルタ層として充填してダイオキシン,NOx等の汚染物質を還元分解させるために、室内の空気清浄器の空気流通路の途中にフィルタ層として充填して特に住宅建材から発生するホルムアルデヒドやケトン類を還元分解させるために、あるいは、大型車両等の排気管の途中に排ガス用触媒として充填してNOxを還元分解させるためにそれぞれ用いられる。なお、室内用の空気清浄器としては卓上型、壁掛け型、吊り下げ型等の種々の形態を採用すればよい。さらに、水道配管の途中や水道水の貯水槽等において水中にそのまま、あるいは内外に通水可能な容器に収容した状態で上記触媒を設置することにより、水中に含まれるトリハロメタン等のハロゲン化有機物を還元分解して汚染物質の除去が可能になる。これらの用途に供する際に、上記の原料の焼結を通電焼結により行っているため、焼結と成型とが同時に行われ、従来の電気炉を用いて高温度域の焼成を行なう場合と比べて成型のための特別な装置が不要になる。しかも、電気炉で昇温させる場合と比べ、大幅に短時間(数分間)で焼結を完了させることができる。また、上記型に対しバインダを混合せずに、上記原料粉末をのみ充填して複合焼結体とすることにより、バインダ等の焼結助材が不要となる上、そのバインダとの面倒な均一混合等の作業も不要となり、より一層容易に分解無害化用触媒を得ることが可能になる。

【発明の実施の形態】
以下、本発明の実施形態を図面に基いて説明する。

<第1実施形態>
図1は、本発明の分解無害化用触媒を通電焼結法により製造する装置を示し、1は型、2,2は電極兼加圧用パンチ、3は原料の混合粉末である。

上記型1は、内部に上下に開口する円柱状の孔1aが形成され、この孔1aの内径とほぼ同じ外径の電極兼加圧用パンチ2,2が上下各側から上下方向に相対移動可能に内嵌されるようになっている。そして、上記型1内の両電極兼加圧用パンチ2,2間に混合粉末3を充填した状態で両電極兼加圧用パンチ2,2が図示省略のプレス装置により図1矢印方向に押圧され、同時に図示省略の電源装置から両電極兼加圧用パンチ2,2間に通電されて両者2,2間の混合粉末3が成形されかつ焼結されるようになっている。

上記混合粉末3は、バイオマスを焼成して得られた焼成炭化物の粉末と、金属の粉末もしくは金属酸化物の粉末とを混合したものである。上記焼成炭化物の粉末は、バイオマスとしての伐採木や間伐材等を原料として図外の炭化炉でほぼ300℃〜ほぼ800℃の低温度域で加熱処理することにより得た焼成炭化物(木炭)を所定径の粉末に調整したものである。また、上記金属の粉末もしくは金属酸化物の粉末は、Cu,Al,Ag,Ti,Ni,Li,Si,Fe,Pt,V,Cr,Mn,Co,Zr,Mo,Pd,K,Sn,Auの内から選択されたいずれか1種もしくは2種以上の金属の粉末、もしくは、上記のいずれか1種もしくは2種以上の金属の金属酸化物の粉末を用いる。焼成炭化物の粉末と、金属粉末もしくは金属酸化物粉末との混合比率は、重量比で焼成炭化物粉末100に対し金属粉末もしくは金属酸化物粉末1〜50とするのが好ましい。もちろん金属粉末もしくは金属酸化物粉末を重量比で50以上としてもよい。一方、金属粉末もしくは金属酸化物粉末の節約・低減化という観点からはその混合比率を小さくすることが好ましく、重量比で1〜25,25〜50、細かくは1〜10,11〜25の範囲の値とするのが好ましい。

そして、この混合粉末3を上記型1内の両電極兼加圧用パンチ2,2間に充填し、この充填した混合粉末3を上記両電極兼加圧用パンチ2,2間に挟み込んで加圧しながら所定電流を数分間にわたり通電する。この通電により、まず、混合粉末3の粒子間にミクロ放電を起こさせてその粒子表面にプラズマを発生させ、これにより、粒子表面を清浄化させて活性化させる。これと連続して、上記通電により混合粉末3の粒子間にジュール熱を発生させて、その熱により粒子同士を焼成しながら熱接合させる。この結果、上記型1の内周面と両電極兼加圧パンチ2,2の各先端面とにより所定の円柱形状に成形された分解無害化用触媒としての金属複合焼結体が得られる。

なお、上記の型1内への充填は上記の混合粉末3のみを用いて行うのが好ましいが、その混合粉末3に対し固定炭素50%以上を含有する焼結助材を30重量%程度以下の範囲で混合するようにしてもよい。また、上記の混合粉末3に対し他の無機質粉末,セラミックス粉末等を混合し、木炭粉末,金属粉末,金属酸化物粉末,無機質粉末,セラミックス粉末等からなる複合焼結体を分解無害化用触媒として得るようにしてもよい。また、厚み方向に金属の濃度分布を変化させて還元分解機能が厚み方向で変化するようにするために、上記の木炭粉末と他の金属粉末等との混合割合を上記厚み方向に変化させて型1内に充填し、これを加圧しながら通電焼結してもよい。さらに、上記の通電焼結法を実施する型1や両電極兼加圧パンチ2,2が設置された空間を所定の負圧もしくは真空状態にして行なってもよい。また、Ar,N2 ,He等の不活性ガス中或いは空気中で行ってもよい。

図2は、上記の分解無害化用触媒としての金属複合焼結炭を通電焼結法により製造するための具体的装置を示し、11はフレーム、12は型である黒鉛製のダイス、13a,13bはダイス12内に嵌入される上下の各パンチ、14a,14bは上下の両パンチ13a,13bを挟む上下部の各電極、15は上下部電極14a,14bに接続された電源、16は上部電極14bを押圧する油圧シリンダ、17は上記ダイス12,上下両パンチ13a,13b及び上下部電極14a,14bを内部に配設した真空チャンバ、18は真空チャンバ17内を真空引きするための真空ポンプ、19は両パンチ13a,13b間に挟まれたダイス12内の温度を計測する放射温度計である。

上記ダイス12は、図3に詳細を示すように、内部に上下方向に開口する円柱状の孔12aが形成され、この孔12aの内径とほぼ同じ外径の各パンチ13a,13bが上下各側から上下方向に相対移動可能に内嵌されるようになっている。そして、真空ポンプ18の作動により真空チャンバ17内を所定の真空状態にし、油圧シリンダ16を作動させて上部電極14aを介して上側パンチ13aを押圧することにより上下パンチ13a,13b間の焼結対象の混合粉末20(上記の混合粉末3と同じ)とを加圧しつつ、上下部電極14a,14bに対し電源15から通電させて焼結するようになっている。この際の焼結温度を放射温度計19により計測しながら所定温度にする。

次に、前述の分解無害化用触媒を得るプロセスについて図4に基づいて説明する。基本的には、例えば杉材等の木質系材料を図示省略の炭化炉でほぼ300℃〜800℃の低温度域で加熱処理して炭化させることにより焼成炭化物(木炭)を得る低温焼成と、その木炭を粉砕して所定径(例えば20〜40メッシュ)に調整した粉末に上記と同様の金属粉末もしくは金属酸化物粉末を所定量混合して混合粉末20を得る原料調整と、通電焼結(放電焼結)により800℃〜3000℃の高温度域で焼結して複合焼結炭を得る高温焼成とを行う。上記低温焼成では、炭化炉での加熱処理に伴い発生した煙をアフタバーナにより燃焼させて無公害化させた上で排気する。また、上記高温焼成では、上記木炭を粉砕処理して所定径の粉末にし、その木炭粉末と上記金属粉末もしくは金属酸化物粉末とをそれぞれ計量して均一に混合しその混合粉末20の所定量をダイス12の上下パンチ13a,13b間に型詰めし、その後、真空チャンバ17内で所定の真空状態下で上記の油圧シリンダ16により所定の高圧力を付与しつつ放電焼結し、これを冷却して円盤形もしくは円柱形に成型された分解無害化用触媒を得る。

図5は上記の如くして得られた触媒を用いた室内用空気清浄器30の例を示すものである。この空気清浄器30は、台座31の上に立設された角筒形もしくは円筒形のハウジング32と、このハウジング32の上下方向中間位置に充填された触媒層33と、この触媒層33に対し空気を流通させるファン34とを備えている。上記ハウジング32の下部周面には室内の空気を吸い込む多数の吸い込み口35,35,…が内外に貫通して形成される一方、上面には上記触媒層33を通過した後の空気の吹き出し口36が上方に臨んで開口されこの吹き出し口36にモータ37により駆動される上記ファン34が配設されている。また、上記ハウジング32の中間位置には多数の透孔38aを有する支持板38が設けられ、この支持板38上に上記触媒層33が充填されている。

そして、上記モータ37の作動によりファン34が作動されると、下の吸い込み口35,35,…から室内の空気を吸い込み、その空気が触媒層33を通過して吹き出し口36から元の室内に戻される。上記触媒層33を通過する際に、空気中の汚染物質、例えば住宅建材から揮発したホルムアルデヒド等が上記触媒層33で吸着され還元分解される。

このような空気清浄器においては、空気を流通させるための手段としてファン34の代わりにヒータ,発熱ランプ等の発熱体を配設して空気の対流により吸い込み口35からの吸い込みと、触媒層33を通過した空気の吹き出し口36からの吹き出しとを行わせるようにしてもよい。

<第2実施形態>
第2実施形態は通電焼結のための原料として、第1実施形態における焼成炭化物の粉末を金属塩溶液もしくは金属アルコキシド溶液に浸漬した後に乾燥して水分を除去したもの(原料粉末3′,20′)を用いるものである。第2実施形態は上記の如き原料粉末3′,20′を用いる点のみが第1実施形態と異なり、通電焼結の装置・方法は第1実施形態と同様であるため、それらの詳細については省略する。

上記金属塩溶液としては、Cu,Al,Ag,Ti,Ni,Li,Si,Fe,Pt,V,Cr,Mn,Co,Zr,Mo,Pd,K,Sn,Auの内から選択されたいずれか1種もしくは2種以上の金属を硝酸もしくは硝酸塩に添加して溶液にしたものを用いればよい。例えば、Cu(NO3)2やNi(NO3)2やAgNO3が挙げられる。また、上記金属アルコキシド溶液としては、上記に示した金属のいずれか1種もしくは2種以上の1−プロパノール溶液を用いればよい。例えば、Ti(OC3H7)4やFe(C5H7O2)3等が挙げられる。これらの溶液の濃度としては高い程好ましいものの、上記金属の節約・低減化という観点からは上記濃度を低くすることが好ましく、例えば0.05M(モル)もしくは0.10M程度以上の濃度とすることにより十分に高い導電性能を有する金属複合焼結体にすることができる。

そして、この原料粉末3′を上記型1内の両電極兼加圧用パンチ2,2間に充填し、この充填した原料粉末3′を上記両電極兼加圧用パンチ2,2間に挟み込んで加圧しながら所定電流を数分間(例えば5分間)にわたり通電する。この通電により、まず、原料粉末3′の粒子間にミクロ放電を起こさせてその粒子表面にプラズマを発生させ、これにより、粒子表面を清浄化させて活性化させる。これと連続して、上記通電により原料粉末3′の粒子間にジュール熱を発生させて、その熱により粒子同士を焼成しながら熱接合させる。この結果、上記型1の内周面と両電極兼加圧パンチ2,2の各先端面とにより所定の円柱形状に成形された分解無害化用触媒としての金属複合焼結体が得られる。

なお、上記の型1内への充填は上記の原料粉末3′のみを用いて行うのが好ましい等の通電焼結の方法については第1実施形態と同様である。

次に、第1実施形態において説明した図2の装置を用いて前述のバイオマスを含む物質を出発材料として分解無害化用触媒を得るプロセスについて図6に基づいて説明する。基本的には、例えば杉材等の木質系材料を図示省略の炭化炉でほぼ300℃〜800℃の低温度域で加熱処理して炭化させることにより焼成炭化物(木炭)を得る低温焼成と、その木炭を粉砕して所定径に調整した粉末を上記の金属塩溶液もしくは金属アルコキシド溶液に浸漬した後に加熱乾燥して原料粉末を得る原料調整と、通電焼結(放電焼結)により800℃〜3000℃の高温度域で焼結して複合焼結体を得る高温焼成とを行う。上記低温焼成では、炭化炉での加熱処理に伴い発生した煙をアフタバーナにより燃焼させて無公害化させた上で排気する。また、上記高温焼成では、原料粉末20′(図2参照)を計量し所定量をダイス12の上下パンチ13a,13b間に型詰めし、その後、真空チャンバ17内で所定の真空状態下で上記の油圧シリンダ16により所定の高圧力を付与しつつ放電焼結し、これを冷却して分解無害化用触媒としての金属複合焼結体を得る。

【実施例】
汚染物質としてNOxの内のNOを対象として還元分解性能について以下の比較試験を行った。

(試験に用いた試料)
第1実施形態に係る実施例1として、杉材をほぼ700℃の温度で加熱処理して焼成炭化物を製造し、これを20〜40メッシュの粉末にして木炭粉末とする一方、この木炭粉末100gに対し金属酸化物粉末としてFe2O3(酸化鉄)粉末25gを均一に混合し、木炭/酸化鉄の混合粉末を作製した。そして、この混合粉末の原料のみを型1内に充填し、型1の保護のために1〜0.1Torr の真空雰囲気で、加圧力を49MPaにして5分間焼結して木炭/酸化鉄の金属複合焼結体を作製した。この際の焼結温度は2500℃とした。

第2実施形態に係る実施例2として、上記と同じ木炭粉末2gを濃度0.1M(モル)のCu(NO3)2(硝酸銅)溶液50ml中に浸漬させた後、105℃の乾燥機により24時間乾燥させて原料粉末を作製した。そして、この原料粉末のみを型12内に充填し、型12の保護のために1〜0.1Torrの真空雰囲気で49MPaの加圧力により5分間焼結して木炭/硝酸銅の金属複合焼結体を作製した。その際の焼結温度は2500℃とした。

比較例1として、杉材をほぼ600℃の温度で加熱処理して焼成炭化物を製造し、これを20〜40メッシュの粉末にして木炭粉末を用意した。

比較例2として、比較例1の木炭粉末5gをTi(OC3H7)4(チタンアルコキシド)の溶液100ml中に浸漬した後に105℃で乾燥させて木炭/酸化チタンの複合体を作製した。

(試験方法)
試験は図7に示すような試験装置を用いて行った。試験方法としては、まず、上下流端にそれぞれ開閉弁41,41を有する反応管42の内部に上記の4種類の試料を個別に所定量ずつ充填し、この状態の反応管42に対し、上流側のボンベ43から95ppmのNOガスを100ml/minの流量で流し、下流側の検出部44において上記の反応管42を通過後の出口ガス中のN2,O2,NO,N2Oの各濃度を所定の経過時間毎にガスクロマトグラフィーにより分析測定した。なお、上記試料の充填量として、実施例1では1g、実施例2では0.645g、比較例1では0.5g、比較例2では1gとした。
