【発明の属する技術分野】
本発明は、写真用フィルム、写真用印画紙、印刷用感光材料、医療用感光材料、マイクロフィルム、磁気記録テープ、接着テープ、感圧記録紙、感熱記録紙、オフセット版材、液晶画面材料等の製造において連続走行する帯状支持体(以下、ウェブと称する)に各種液状組成物を塗布する際の塗布方法および塗布ラインに関するものである。

【従来の技術】
ウェブ上に各種液状組成物(以下、塗布液と称する)を塗布する際、ウェブの表面状態が均一でなければ、均一な塗布面質を得ることはできない。例えば、ウェブの表面が静電気を帯びておりその帯電量に分布がある場合には、塗布液のウェブへの濡れやすさが一定では無くなるために、塗布液とウェブが接触する位置(以下、動的接触線と称する)が帯電量の変化に対応して上下に変化する。この動的接触線の位置変化について図4を用いて説明する。図4に示すように、塗布ダイ70からウェブ71に塗布液72が塗布される際に、ビード部72aでの塗布液流入量と流出量の収支を変化させるために、動的接触線73が移動し塗布ムラを引き起こすことになる。このように問題を回避するため、特開平4−244263号公報に開示されているように、ウェブの塗布面を加湿して表面抵抗を低下させ、帯電ムラのレベリングにより塗布ムラを抑制する方法が取られてきた。この方法は、塗布ムラの根本原因が帯電ムラである場合には、原因を取り除くことが可能であり非常に有効な塗布前処理技術である。

【発明が解決しようとする課題】
しかしながら、塗布ムラの主原因が帯電では無く、ウェブの凹凸ムラである場合には、この方法には効果が無いという問題がある。例えば、図5に示すようにウェブ80は、巻芯81に巻かれたバルクロール82と称する巻き物で、通常は供給搬送される。そして、複数のバルクロール82が接合テープで接続され、連続塗布される。しかし、接合部直前のウェブ80は図6に示すように、ウェブの端面の段差や巻芯81近傍の強い面圧の影響により巻芯81の周期で5〜10巻分が塑性変型(以下、切り口映り83と称する)している。また、巻芯81近傍のウェブ80が塑性変形した切り口映り83は、バルクロール82(図5参照)の外周部からの強い巻き圧により、他と比較して大きな凹凸になる。なお、図6(b)のバルクロール82は、その一部のみを示している。このため図7に示すように、ウェブ90、91を接合テープ92で接合した近傍は、接合テープ92による段差と、切り口映り93の凹凸により、ウェブ90、91の表面は、非常に乱れたものになっている。そして、このような微視的な凹凸であっても塗布液を塗布する際には、非常に大きな外乱になり、この切り口映りの箇所には塗布ムラが発生しやすいという問題があった。

本発明の目的は、ウェブ表面に凹凸ムラが存在していても塗布ムラを発生させない塗布方法および塗布ラインを提供することにある。

【課題を解決するための手段】
本発明は、ウェブを塗布前に加熱し牽引することにより切り口映りをはじめとするウェブの塑性変形を回復させ、さらに塗布時の背面減圧、ダイのリップとウェブとの距離、塗布液の温度を最適化することにより、塗布ムラを抑制することにある。

本発明の塗布方法は、ウェブを周面に巻き掛けて回転しウェブの搬送路に沿って配された複数の加熱ローラにより、ウェブを搬送しながら加熱する加熱工程と、ウェブを周面に巻き掛けて回転し加熱ローラよりも下流の搬送路に沿って配された複数の冷却ローラにより、ウェブを搬送しながら冷却する冷却工程と、この冷却工程を経たウェブにダイから連続的に塗布液を出して塗布する塗布工程とを有することを特徴として構成されている。

前記複数の加熱ローラのうち任意の2つについて、下流側の一方は上流側の他方よりも温度が高いことが好ましく、最も上流側の加熱ローラと最も下流側の加熱ローラとの温度差が10〜50℃であることがより好ましい。前記複数の冷却ローラのうち任意の2つについて、下流側の一方は上流側の他方よりも温度が低いことが好ましく、最も上流側の冷却ローラと最も下流側の冷却ローラとの温度差が10〜50℃であることがより好ましい。

【発明の実施の形態】
[ウェブ]
ウェブには、紙,プラスチックフイルム,レジンコーティッド紙,合成紙などを用いることができる。プラスチックフイルムの材質は、例えばポリエチレン,ポリプロピレンなどのポリオレフィンや、酢酸ビニル,ポリ塩化ビニル,ポリスチレンなどのビニル重合体などを使用することができる。また、ナイロン−66,ナイロン−6などのポリアミドや、ポリエチレンテレフタレート,ポリエチレン−2,6−ナフタレートなどのポリエステルを使用することもできる。さらには、ポリカーボネートなどを使用することができ、セルローストリアセテート(以下、TACと称する),セルロースジアセテートなどのセルロースアセテートなどを使用することもできる。これらウェブには、ゼラチンなどの下引き層がウェブの表面に形成されていることが塗布性を良好にするために好ましい。また、レジンコーティッド紙に用いる樹脂としては、ポリエチレンをはじめとするポリオレフィンが代表的であるが、必ずしもこれに限定されない。

[塗布液]
本発明に用いることができる塗布液は、その用途に応じて種々の液組成のものを使用でき、特に限定されない。例えば、写真感光材料の製造においては、感光乳剤層,下塗り層,保護層,バック層などを形成する塗布液を用いることができる。その他にも、接着剤層,着色層,防錆層などを形成する塗布液を用いることができる。これら塗布液には、水溶性バインダーまたは有機バインダーを含有しているものが好ましく用いられる。

[塗布方法]
本発明の塗布方法の好ましい実施形態について説明する。本発明に係る塗布方法に用いられる塗布ラインを図1に、塗布装置の要部拡大図を図2に示して説明する。図では塗布液を3層塗布するスライドビード塗布方法を説明するが、本発明は、ウェブに塗布液を塗布する塗布方法のいずれの方法にも適用可能である。また、塗布液の液層は何層であっても適用可能である。

図1に示した塗布ラインでは、ウェブ10は送り出し機11から送り出され、平滑化処理室12に送られる。平滑化処理室12には、加熱ゾーン13と冷却ゾーン14とが備えられている。送られたウェブ10は、始めに平滑化処理室12の加熱ゾーン13で搬送されながら、加熱される。ウェブ10の加熱は、加熱ローラに15により行なわれる。加熱ローラ15の温度が50〜120℃の温度範囲であると、ウェブ10の切り口映りを消去するために好ましい。また、ウェブ10の加熱は、加熱ゾーン13に温風機16を取り付け、その温風機16から加熱ゾーン13に温風を送風して行なっても良い。温風機16からの温風によりウェブ10を加熱することで、切り口映りの消去ができる。さらに、加熱ゾーン13でのウェブ10の加熱は、前述した加熱ローラ15による加熱と、温風機16から送風される温風による加熱を同時に行なっても良い。なお、温風機16から送風される温風の温度は30〜120℃の温度範囲であることが、ウェブ10の切り口映りを消去するために好ましい。

さらに、加熱ゾーン13中で加熱ローラ15、搬送ローラ17により走行しているウェブ10のドロー率が、正となるように搬送されることが、ウェブ10表面の切り口映りを消去するために好ましい。すなわち、ドロー率を正とすることで、静止状態の単位長さのウェブより、走行状態のウェブの単位長さの方が長くなり、ウェブ10は、加熱ローラ15や搬送ローラ17により引っ張られて搬送されていることになる。このように、加熱ゾーン13で、ウェブ10を加熱しながら、引っ張ることでウェブ10表面の切り口映りはより効率良く消去される。本発明において、ドロー率を+0.2〜+2.0%の範囲とすることが好ましい。ドロー率が+0.2%未満であると、ウェブを引っ張る効果が発現しにくく、また、+2.0%以上であるとウェブの搬送中に切断されるおそれがある。なお、図1では、加熱ゾーン13に設けられたローラは、加熱ローラ15と搬送ローラ17との2種類が備えられたものを示した。しかしながら、本発明では図示した形態に限定されず、いずれか1種類が設けられていればよい。もっとも、加熱ゾーン13に搬送ローラ17のみが設けられている場合には、加熱手段として温風機16が取り付けられている必要がある。

また、加熱ゾーン13に設けられたローラ(加熱ローラ15または搬送ローラ17)は、ウェブ10を巻き回しながら搬送するが、その際のラップ角が30〜240度の範囲であると、ウェブ10の切り口映りを消去する張力がかかるために好ましい。ラップ角は、より好ましくは、90〜200度、最も好ましくは160〜200度である。ラップ角については、図3を用いて説明する。本発明においてラップ角とは、図3(a)に示すように、ラップ前にローラ60に近づくウェブ61aの進行方向の延長線62aと、ローラ60から離れるウェブ61bの進行方向に対して逆方向の延長線62bとが交差して形成される角度の補角θ1を意味している。しかしながら、図3(b)に示すようなローラ63、64、65配置の場合には、前述した補角θ1では、定義せずに以下に説明する角度をラップ角として定義する。例えばローラ65に対するウェブ66のラップ角は、ローラ65に近づくウェブ66aの進行方向の延長線67aと、ローラ65から離れるウェブ66bの進行方向の延長線67bとが交差してなす角θ2から定義される。さらに、ローラに近づくウェブと離れるウェブとが平行の場合には、ラップ角は180度と定義される。なお、前述の説明においてローラとは、加熱ローラ15と搬送ローラ17との両方を包含した意味で用いている。

さらに、加熱ゾーン13に多数の加熱ローラ15が設けられた場合には、下流側の加熱ローラの温度を、上流側の加熱ローラの温度より高くすることで、加熱ゾーン13内でウェブ10を徐々に加熱することができるため、ウェブ10表面の切り口映り消去のために好ましい。この場合、最も下流側の加熱ローラの温度と、最も上流側の加熱ローラの温度との差が、10〜50℃であれば、ウェブ10の切り口映りの消去を効率良く行なうことができる。

以上に説明したように、加熱ゾーン13において、ローラ(加熱ローラ15または搬送ローラ17)とウェブ10とのラップ角を30〜240度にし、ドロー率を正とすることでウェブに表面を平滑化することができる。この平滑化をアイロン効果と称する。アイロン効果が現れるより有効な条件は、ウェブを加熱状態に長く滞在させ昇温させる事と、ウェブのローラへの接触面積を大きくし加圧を長時間行なう事である。したがって、ある容積の加熱ゾーンでアイロン効果を有効にするためには、加熱ゾーン内の搬送ローラを多くすることが効果的である。一定の加熱ゾーン内に搬送ローラを多く設けるには、必然的にラップ角が大きくり、これはウェブの搬送ローラへの接触面積を大きくする。ウェブのローラへの接触面積が大きくなると、ウェブが加圧される時間が長くなるために、アイロン効果が相乗的に大きくなる。

次に、加熱ゾーン13から冷却ゾーン14に送り込まれたウェブ10は、冷却ゾーン14に設けられた冷却ローラ18により搬送されながら、冷却される。冷却ローラ18の温度は、20〜50℃の温度範囲であると、加熱ゾーン13で塑性変形したウェブ10を再度平滑にするために好ましい。さらに、冷却ゾーン14でのウェブ10の冷却は、前述した冷却ローラ18による冷却方法に限られない。例えば、冷却ゾーン14に冷風機19を取り付け、その冷風機からの冷風によってウェブ10を冷却しても良い。この場合の冷風温度は、ウェブ10の温度より低い温度になるが、その温度は20〜30℃であることが、ウェブ10の急激な冷却を抑制し、ウェブ10に無理な変形を起こさせないために好ましい。

さらに、冷却ゾーン14に多数の冷却ローラ18が設けられた場合には、下流側の冷却ローラの温度を、上流側の冷却ローラの温度より低くすることで、冷却ゾーン14内でウェブ10を徐々に冷却でき、ウェブ10表面の平滑化のために好ましい。この場合、最も下流側の冷却ローラの温度と、最も上流側の冷却ローラの温度との差が、10〜50℃であれば、ウェブ10の塑性変形を効率良く行なわれ、表面が良質に平滑化される。

なお、加熱ローラ15、冷却ローラ18の表面はハードクロム鍍金を施したステンレス製のものが好ましいが、120℃で溶融などにより変化しない材質であれば特に限定されない。また、加熱ローラ15、冷却ローラ18の表面は平坦なものが好ましいが、溝きりがあっても良い。例えばマットローラや、ディンプルローラが挙げられるがこれらに限定されない。さらに本発明において、加熱ローラ15と冷却ローラ18とが、それぞれのゾーン13、14に設けらる本数は、特に限定されない。また、加熱ローラ15の温度制御方式は電熱線による方法、温水を通水する方法、温かい空気を通風する方法など公知のいずれの方法を用いても良い。さらに、冷却ローラ18の温度制御方式も冷水を通水する方法、冷たい空気を通風する方法などの公知のいずれの方法を用いても良い。

そして、平滑化処理室12から送り出されたウェブ10は、多数の搬送ローラ20により搬送されながら塗布装置30に送られる。この際、ウェブ10に塗布液を塗布する前のウェブ10の温度(以下、ウェブの塗布前温度と称する)が、25〜45℃の範囲であることが、塗布装置30によって塗布液の塗布を均一に行なうために好ましく、より好ましくは30〜40℃の温度範囲である。ウェブの塗布前温度は、ウェブの塗布前温度の測定は、塗布装置30の上流側に配置されている温度センサ21により行なわれる。温度センサ21により測定されたウェブの塗布前温度の値は、温度制御機22に送信され、温度制御機22は、その値に基づいて加熱ゾーン13の加熱ローラ15と温風機16、冷却ゾーン14の冷却ローラ18と冷風機19の温度制御を行ない、ウェブの塗布前温度が好ましい温度範囲になるようする。また、ウェブ10に塗布液を塗布する前に帯電器(図示しない)により、ウェブ10表面に電荷を帯電させると塗布液を塗布しやすくなり好ましいが、本発明においては、ウェブ10に塗布液を塗布する前に、ウェブの表面に電荷を帯電させることは必ずしも必要ではない。

平滑化処理室12により表面が平滑化処理されたウェブ10は、塗布装置30により塗布液が塗布される。塗布装置30には、塗布ダイ(以下、ダイと称する)31と背面減圧室32とウェブ10を巻き回しながら走行するバックアップローラ33と塗布液の温度調節するためにダイ31に取り付けられた温度調節機34とが備えられている。塗布装置30によりウェブ10上に塗布された塗布液から塗布膜35が形成され、搬送ローラ36によって乾燥装置(図示しない)に搬送され、フイルムが製造される。なお、バックアップローラ33は金属ローラか、特開平2−251266号公報にあるような表面を薄くセラミックコーティングされ電荷漏洩を防いだローラとすることが好ましいが、公知のいずれをも用いることができる。また、本発明において塗布装置30には、背面減圧室32、塗布液の温度調節機35は必ずしも取り付けられている必要はない。

図2を参考に本発明に係る塗布方法についてさらに説明する。ダイ31は、3個のダイブロック40、41、42が一体として備えられている。また、ダイ31の上面はスライド面43が形成され、このスライド面43は、バックアップローラ33に向かうに従い低くなるように傾斜面になっている。ダイブロック40、41、42には、ウェブ10に塗布される3層の塗布液44、45、46が図示しないそれぞれの塗布液タンクから送液量可変の送液ポンプによりマニホールド47、48、49に供給される。塗布液44、45、46の供給はマニホールド47、48、49の幅方向中央からなされても良いし、マニホールド47、48、49の片側端部から供給されても良い。本発明においてマニホールドの形状は公知のいずれのものを用いても良い。

マニホールド47、48、49に供給された塗布液44、45、46は、各スロット50、51、52を通ってスライド面43に押しだされる。スライド面43に押しだされた塗布液44、45、46はスライド面43上で多層液膜53を形成した後に、ダイ31の先端であるリップ54からウェブ10に塗布される。本発明において、リップ54とウェブ10の距離dは、140〜300μm(すなわち、1.4×10-4〜3.0×10-4m)であることが好ましく、より好ましくは180〜240μm(=1.8×10-4〜2.4×10-4m)である。また、多層液膜53を塗布する際の塗布速度U(m/s)は、0.2〜6m/sが好ましく、より好ましくは1〜4m/sである。

本発明において、塗布膜36の最下層を形成する塗布液44の塗布量は5〜20ml/m2 が好ましいが、特にこの範囲に限定されるものではない。また、この塗布液44の粘度は、前述した塗布速度Uと、リップ49とウェブ10との距離dとにおける剪断速度(U/d)における実効粘度が、15〜30mPa・sの範囲であることが、ウェブの表面に帯電ムラが生じていても、塗布ムラの発生を抑制でき高品位の塗布膜を製造できる。この剪断速度(U/d)における塗布液の粘度を実効粘度と称する。本発明において、剪断速度は、(U/d)の関係式より1700〜43000(1/s)の範囲となることが好ましい。流体の粘度は、剪断速度が小さい場合には、分子量30万以上の高分子を除いた溶液の粘度とほぼ同じ値と見なせ、本発明においては静的粘度と定義する。また、剪断速度が大きい場合には、ほぼ一定の粘度になり、この値を究極粘度と定義する。しかしながら、剪断速度がその中間の値では、剪断速度の増加に伴って、流体の粘度は低下する。このため、所定の剪断速度における流体の粘度を実効粘度と規定して、その実効粘度を調整することで、本発明の塗布方法を実施することができる。なお、最下層の塗布液の実効粘度の調整は、塗布速度Uの変更、ウェブとダイ先端リップとの距離dの変更以外にも、塗布液44調製時にその溶液粘度を調整することでも行なえる。

背面減圧室32は、多層液膜53のウェブ10に塗布される面(以下、背面と称する)を減圧にするために取り付けられている。多層液膜53の背面を減圧にすることで、空気同伴現象の発生を抑制できることが知られている。本発明においては、多層液膜53の表面の大気圧P0 と背面の圧力Pb との差(P0 −Pb )である背面減圧度が、300〜1000Paであることが好ましく、より好ましくは400〜700Paである。
