本発明は、バー塗布装置及びバー塗布方法に関し、さらに詳しくは、一定方向に搬送される塗布対象物に塗布液を高速で塗布することが可能なバー塗布装置及びバー塗布方法に関する。

【従来の技術】
従来より、例えば金属板などの塗布対象物に塗布液を塗布したり、塗布対象物から余剰の塗布液を除去(いわゆる計量)したりするために、図5に示すようなバー塗布装置102が使用されることがある。

このバー塗布装置102では、一定の搬送速度で搬送される金属板104に対し、この金属板104の搬送方向(矢印F1方向)と直交する方向で、金属板104の塗布面(下面)に接触するように配置された円柱状の塗布用バー106を有している。塗布用バー106は金属板104との摩擦により、金属板104の搬送速度に等しい周速で回転する。この回転によって塗布液108が掻き上げられ、堰部材112と金属板104との間に液溜まり110が構成される。すなわち、液溜まり110の塗布液が金属板104に塗布されると共に、余剰の塗布液が金属板104から除去(計量)される。

しかし、このようなバー塗布装置102では、塗布時にいわゆる同伴エアーを巻き込んでしまい、液溜まり110が安定しないことがある。特に最近では、金属板104の搬送速度を高速にすることがあるが、この高速化により、液溜まり110が安定的に維持されない可能性が高くなる。液溜まり110が不安定になると、例えば、金属板104の幅方向全体に均一に塗布液108が塗りつかない等、均一な塗布面質を得ることが難しい。

【発明が解決しようとする課題】
本発明は、上記事実を考慮し、塗布対象物の搬送速度を高速化しても均一の塗布面質を得ることの可能なバー塗布装置及びバー塗布方法を得ることを課題とする。

【課題を解決するための手段】
請求項1に記載の発明では、一定方向に搬送される塗布対象物に対し接触し塗布対象物への塗布液の予着を行う予着用バーと、前記予着用バーよりも塗布対象物の搬送方向下流側に配置され、塗布液を塗布対象物に塗布することで、予着用バーによって塗布された塗布液の一部を入れ替えつつ塗布液の計量を行う計量用バーと、を有し、前記予着用バー通過後の塗布液の塗布量の、前記計量用バー通過後の塗布液の塗布量に対する塗布量比が0.8〜4.0に設定されていることを特徴とする。

【発明の実施の形態】
図1には、本発明の一実施形態のバー塗布装置12が示されている。このバー塗布装置12は、平版印刷版の製造ラインに組み込まれており、平版印刷版の基材であるアルミウエブ14に塗布液50(感光液等)を塗布するために使用される。アルミウエブ14は、図示しない搬送装置によって、その長手方向に所定の搬送速度で搬送される。以下、単に「搬送方向」というときは、アルミウエブ14の搬送方向をいい、図面において矢印Fで示す。また、単に「幅方向」というときはアルミウエブ14の幅方向をいい、図面において矢印Wで示す。

バー塗布装置12は、それぞれ略同一構成とされた塗布ユニット13を備えており、これらの塗布ユニット13が、搬送方向に所定間隔をあけて配置されている。後述するように、搬送方向上流側の塗布ユニット13Aが、アルミウエブ14に対し塗布液50を予着する。これに対し、搬送方向下流側の塗布ユニット13Bは、アルミウエブ14に対し塗布液50の計量を行う。

塗布ユニット13はそれぞれ、アルミウエブ14に対し下方から接触するように配置された塗布用バー16を有しており、搬送方向上流側の塗布用バー16が予着用バー16A、搬送方向下流側の塗布用バー16が計量用バー16Bとして作用している。塗布用バー16は、略円柱状(又は略円筒状)に形成されており、その長手方向が、アルミウエブ14の幅方向と一致する向きとなるように、軸受部材18に支持されている。

軸受部材18の上面は、塗布用バー16の外周面に沿って円弧状に形成された支持面18Sとされており、塗布用バー16は、この支持面18Sに接触した状態で、回転可能に支持されている。

軸受部材18の上流側及び下流側にはそれぞれ、堰板20、22が配置されている。それぞれの堰板20、22と軸受部材18との間には所定の間隙が構成されており、特に、それぞれの塗布ユニット13における上流側の堰板20と軸受部材18との間隙は塗布液供給路24とされている。上流側の塗布ユニット13Aでは、図示しない塗布液供給装置から送られた塗布液50が、塗布液供給路24を通り、塗布用バー16の回転によって、塗布液50が順次掻き上げられてアルミウエブ14に転移される。また、アルミウエブ14と塗布用バー16との接触部分の上流側において、アルミウエブ14と堰板20と塗布用バー16との間で塗布液50の液溜まり52が形成される。下流側の塗布ユニット13Bでは、同様に塗布液50がアルミウエブ14に転移されると共に、塗布液50の一部がアルミウエブ14から除去される(実質的に、アルミウエブ14に付着している塗布液50の一部が入れ替わる)。

2つの塗布ユニット13はホルダー28によって一体的に保持され、全体としてコーター30が構成されている。また、コーター30の上流側及び下流側には、コーター30の反対側(すなわち上側)からアルミウエブ14に接触するサポートロール32、34が配置されている。サポートロール32、34がアルミウエブ14を上方から押圧することで、アルミウエブ14に所定のテンションを作用させながら塗布用バー16と接触させることができるようになっている。

そして、図示しない昇降装置を駆動させることで、コーター30を構成している2つの塗布ユニット13(軸受部材18及び堰板20、22)を一体的に昇降させることができる。図1(A)に示すように、降下した状態では、塗布用バー16はいずれもアルミウエブ14に接触しないので塗布液50を塗布しないが、図1(B)に示すようにこれらを上昇させることで塗布用バー16をアルミウエブ14に接触させ、塗布液50を塗布可能となる。また、接触状態を維持しつつ、コーター30をわずかに上下させることで所望の接触圧及びラップ角とし、アルミウエブ14や塗布液50の種類に合わせた塗布を行うことが可能になる。

ここで、本実施形態のバー塗布装置12では、搬送方向上流側の塗布ユニット13A通過後の塗布液50の塗布量をW1、搬送方向下流側の塗布ユニット13通過後Bの塗布液50の塗布量をW2とすると、塗布量W2に対する塗布量W1の比(塗布量比)W1/W2について、

図2及び図3には、塗布用バー16を回転駆動させるための回転駆動装置36の概略構成が示されている。

回転駆動装置36は、モータ及び減速装置等を含んで構成され、所定のトルク及び角速度で回転駆動力を発生させる駆動源38を有している。駆動源38の出力軸40には、第1ユニバーサル手継ぎ手42を介してシャフト44が連結され、さらにシャフト44は、第2ユニバーサル手継ぎ手46を介して、切替部材48に連結されている。切替部材48は、塗布用バー16に連結されて回転駆動力を伝達可能な伝達位置(図2に実線で示す位置)と、塗布用バー16との連結を解除されて回転駆動力を伝達しない非伝達位置(図2に二点鎖線で示す位置)との間を移動するようになっている。

また、このように、2つのユニバーサル手継ぎ手を介して、駆動源38と塗布用バー16とを連結しているので、駆動源38の出力軸40に対する塗布用バー16の角度と常に一定に維持しつつ(本実施形態では平行)、駆動源38の回転駆動力を塗布用バー16に伝達することができる。例えば、コーター30をわずかに上下させた場合や、図3に二点鎖線で示すように、コーター30を降下させてアルミウエブ14から塗布用バー16を離間させた場合でも、駆動源38の出力軸40と塗布用バー16とが平行で、駆動源38の回転駆動力を受けて塗布用バー16が回転する。

本実施形態のバー塗布装置12では、塗布用バー16の周速が、アルミウエブ14の搬送速度に対応した周速と異なる周速(同方向及び逆方向の双方を含む)となるように、駆動源38からの回転駆動力によって塗布用バー16を積極的に回転させることが可能とされている。

次に、本実施形態のバー塗布装置12によってアルミウエブ14に塗布液50を塗布する方法、及びバー塗布装置12の作用を説明する。

このとき、アルミウエブ14には、まず、予着用バー16Aによって掻き上げられた塗布液50が転移され、アルミウエブ14に予着塗布層54が構成される。これにより、アルミウエブ14でのいわゆる同伴エアーの発生を少なくする(好ましくは生じなくする)ことができる。

次に、アルミウエブ14の搬送に伴って、計量用バー16Bにより、予着塗布層54を構成していた塗布液が計量される。すなわち、計量によって、アルミウエブ14の塗布液は、その余剰分が除去されたり、不足分が補われたりしながら、全体に均一化され、所望の塗布量の塗布膜が構成される。このように、アルミウエブ14に対し、2つの塗布用バー16(予着用バー16A及び計量用バー16B)を使用し、2回の塗布工程(予着工程及び計量工程)を連続して行うことで、同伴エアーを少なくして(好ましくは発生しないようにして)、アルミウエブ14の幅方向全域にわたって均一な塗布面質を得ることができる。

特に、本実施形態のバー塗布装置12では、上記式(1)に示したように、搬送方向下流側の塗布ユニット13B通過後の塗布液50の塗布量W2に対する、搬送方向上流側の塗布ユニット13A通過後の塗布液50の塗布量W1の比(塗布量比)W1/W2について、0.8以上4.0以下としている。この塗布量比が0.8よりも小さい場合には、相対的に上流側の塗布ユニット13Aでの塗布量が少ないことになるので、特に、アルミウエブ14を高速で搬送したときに、アルミウエブ14上の同伴エアーを確実に除去することができず、いわゆる液切れ(塗布液50の塗布量が局所的に少ない領域)が発生し、下流側の塗布ユニット13Bをアルミウエブ14が通過した後でも、均一な塗布膜を形成することが難しい場合がある。これに対し、塗布量比が4.0よりも大きい場合には、相対的に上流側の塗布ユニット13Aでの塗布量が多いことになるので、アルミウエブ14上の予着塗布層54が不安定になり、特に下流側の塗布ユニット13Bに達する直前(入り側)でのビードが大きくなることがある。そして、このような予着塗布層54の不安定化により、塗布ユニット13B通過後の塗布膜にも、塗布スジ等が発生しやすくなる。本実施形態では、塗布量比(W1/W2)を0.8以上4.0以下とすることで、アルミウエブ14を高速で搬送しつつ塗布液50を塗布した場合でも、これらの不都合の発生を防止し、均一な塗布面質が得られるようにしている。

なお、それぞれの塗布ユニット13A、13Bでの塗布量のみを考えると、塗布量比が0.8以上1.0未満の場合には、上流側の塗布ユニット13Aによってアルミウエブ14上に構成された予着塗布層54に対して、さらに下流側の塗布ユニット13Bで塗布液を追加塗布していることになる。また、塗布量比が1.0の場合には、予着塗布層54に対し、下流側の塗布ユニット13Bでは、何ら塗布液を追加あるいは除去していないことになる。塗布量比が1.0超で4.0以下の場合には、予着塗布層54を構成していた塗布液の一部を、下流側の塗布ユニット13Bで除去してることになる。しかし、いずれの場合でも実際上は、予着塗布層54を構成していた塗布液が、下流側の塗布ユニット13Bにおいて一部除去されるとともに、あらたな塗布液50が追加塗布されており、これによって実質的に塗布液の部分的な交換が行われている。

また、本実施形態のバー塗布装置12では、塗布時に、図2に実線で示すように、切替部材48を伝達位置へと移動させ、駆動源38の回転駆動力を塗布用バー16に伝達することができる。これにより、塗布用バー16は、その周速が、アルミウエブ14の搬送速度に対応した周速と異なる周速で、積極的に回転されることとなる。

図4に示すように、一般的に、アルミウエブ14と堰板20と塗布用バー16との間に構成される液溜まり52は、アルミウエブ14と塗布用バー16との接触部分T(図4に一点鎖線で示す)から見たときに、液溜まり52の縁部分52Eが幅方向に周期的な曲線を描いている場合に塗布面質が良好になり、特に、この縁部分52Eが正弦曲線あるいはこれに近い形状となっているときに、塗布面質がさらに良好になる。

本実施形態では、上記のように、塗布用バー16の周速を、アルミウエブ14の搬送速度に対応した周速と異なる周速となるようにすることで、液溜まり52の縁部分52Eの形状を正弦曲線に近い形状とし、液溜まり52を安定的に維持している。従って、塗布された塗布液50に(液溜まりの乱れによる)塗布スジ等が生じず、均一した塗布面質を得ることが可能になっている。

特に、塗布液50として高粘度のものを使用した場合や、アルミウエブ14の搬送速度を高めた場合であっても、液溜まり52の縁部分52Eの形状を正弦曲線に近い形状とし、液溜まり52を安定的に維持することができるので、塗布面質を均一にすることが可能になる。かかる観点からは、塗布用バー16の回転速度は、アルミウエブ14の搬送速度に対応した周速と異なる周速(正転及び逆転の双方を含む)となっていれば特に限定されない。

もちろん、アルミウエブ14の搬送速度や塗布液50の粘度その他の条件によっては、従来と同様に塗布用バー16をアルミウエブ14との摩擦によって回転(従動)させたほうがよい場合もある。その場合には、切替部材48を図3に二点鎖線で示すように非伝達位置へと移動させるだけで、容易に駆動源38の回転駆動力が塗布用バー16に伝達されないようにすることが可能となる。

また、アルミウエブ14の搬送速度に対応した周速と異なる周速で回転させる塗布用バー16は、予着用バー16A及び計量用バー16Bのいずれか一方若しくは双方の場合もあり、これらは、アルミウエブ14の搬送速度や塗布液50の粘度その他の条件によって決定できる。

本発明の塗布用バー16としては、周面がフラットなバーや、バー周面の周方向にワイヤーを密に巻き付けて隣接するワイヤーどうしの間に溝を形成したワイヤーバー、さらには、バー周面の周方向にバーの幅全長にわたって又は必要な部分に溝を刻設した溝切バー等を用いることができる。塗布用バー16の外径は、バー転造精度(真直度・真円度)、回転モーメント及び重量バランス等の観点からφ1〜30mmの範囲とすることが好ましく、φ3〜25mmの範囲とすることがさらに好ましく、φ6〜15mmの範囲とすることが特に好ましい。塗布用バー16の材質としては、耐蝕性、強度の面より金属が好ましく、特にステンレス鋼が適している。

ワイヤーバーを使用する場合、適切なワイヤーの径は0.07〜1.0mm、好ましくは0.07〜0.6mmであり、ワイヤーの材質としては金属が用いられるが、耐蝕性、耐摩耗性、強度等の視点からステンレス鋼が最も適している。このワイヤーバーには更に耐摩耗性を向上させるため、表面にメッキを施すことも出来、特にハードクロムメッキが適している。ワイヤーバーを使用した場合には、ワイヤーの大きさ(径)によって、塗布量(W1又はW2)を調整することができる。

また本発明において溝切バーを使用する場合、溝のピッチは0.05〜1.0mm、好ましくは0.1〜0.6mmが適当であり、断面形状としては正弦曲線に近似したものや台形状のものが適している。しかしながら、必ずしもこのような断面形状に限定されることなく、他の断面形状のものも使用することができる。この溝切りバーにも更に耐摩耗性を向上させるため、表面にメッキを施すことも出来る。特にハードクロムメッキが適している。溝切バーを使用した場合には、溝の大きさ(幅及び深さ)によって、塗布量(W1又はW2)を調整することができる。

塗布用バー16としていずれの構成のものを採用した場合でも、下流側の塗布ユニット13B通過後のアルミウエブ14上の塗布量が、最終製品である平版印刷版の所望の品質を得るために必要な塗布量となる。このため、下流側の塗布ユニット13Bの塗布用バー16(計量用バー)による塗布量は、通常は、3〜100ml/m2とされることが多い。

それぞれの塗布用バー16に対するアルミウエブ14(塗布対象物)のラップ角も、アルミウエブ14に対して塗布液を確実に塗布(予着又は計量)することができれば特に限定されないが、1〜30°の範囲が好ましく、2〜20°の範囲がより好ましい。なお、ラップ角は、コーター30の上下位置(上昇量)を調整することで、所望の値に設定することが可能である。

軸受部材18としては、塗布用バー16を確実に支持することが可能であれば限定されないが、塗布用バー16が高速回転する場合があることを考慮すると、塗布用バー16(ワイヤーバーの場合には、ワイヤー)との摩擦係数が低いものが、塗布用バー16のスムーズな回転には好ましく、さらに、耐磨耗性の高いものが好ましい。これらの条件を満たすものとしては、フッ素樹脂、ポリアセタール樹脂、ポリエチレン樹脂、等を挙げることができ、これらのうちでもテフロン(R)(米国DuPont社の商品名)の名で知られるポリテトラフルオロエチレン、デルリン(米国DuPont社の商品名)の名で知られるポリアセタール樹脂が摩擦係数、強度(耐磨耗性)の点で特に好適である。更に、これらのプラスチック材料にグラスファイバー、グラファイト、二硫化モリブデン等の充填材を添加したものも用いることが出来る。更には、軸受部材18を金属材料で製作した後、その表面に前述のプラスチック材料をコーティングしたり、貼りつけたりして、塗布用バー16との間の摩擦係数を小さくさせてもよい。あるいは、各種金属材料に前述のプラスチック材料を含浸させたもの(たとえば、アルミニウムにポリテトラフルオロエチレンを含浸させたもの)を軸受部材18に用いることもできる。
