【発明の属する技術分野】
本発明は、ポリブチレンテレフタレートの製造方法に関する。さらに詳しくは、本発明は、エステル化反応時の反応率を上げ、異物が少なく生産性が改良されたポリブチレンテレフタレートの製造方法に関する。

【従来の技術】
熱可塑性ポリエステルの中で代表的なエンジニアリンブプラスチックであるポリブチレンテレフタレートは、成形加工の容易さ、機械的物性、耐熱性、耐薬品性、保香性、その他の物理的、化学的特性に優れていることから、自動車部品、電気・電子部品、精密機器部品、等に広く用いられている。

ポリブチレンテレフタレートは、原料がテレフタル酸の場合はエステル化反応、原料がテレフタル酸ジメチルの場合にはエステル交換反応を経て製造され、最近は品質安定化、生産効率向上、エネルギー効率向上の面から連続的に原料を供給し、連続的にエステル化またはエステル交換反応を行い、後工程も連続的に行ういわゆる連続重合法が注目されるようになってきた。中でも、原料原単位の高さ、有毒のメタノールを発生しない等の理由から、テレフタル酸を原料とするいわゆる直接重合法が主流になりつつある。ところが、エステル化反応の反応率エステル化率)が低いまま、高温、高真空の後工程(重縮合工程)に送られると、未反応のモノマーが移送配管中のバルブやポンプに閉塞したり、重縮合反応槽のベント系に揮散し配管の閉塞等を誘発するだけでなく、回収1,4−ブタンジオール、テトラヒドロフラン(THF)等の汚染を招くという問題があった。したがって、エステル化反応槽出口での反応率は高い方が好ましく、一般的には90%以上になるまで反応させる条件が選択されている。反応率を上げる方法としては、反応時間を長くとる方法の他、触媒濃度や反応温度を上げる方法が知られており、例えば特許文献1には、高触媒濃度、高温、低圧力の条件下でのエステル化反応が提示されている。しかし、この方法では高い触媒濃度に基づく触媒残渣が製品中の異物の増大を招いたり、高い温度と高い触媒濃度が副反応の増大を招き結果的に製品ポリマーの品質を低下させたりする問題があった。また、低い圧力設定は留出液として系外に払い出される1,4−ブタンジオールの増大を招き、設備が過大になる等の問題も抱えていた。

一方、特許文献2には1,4−ブタンジオールとテレフタル酸のモル比を規定し、有機チタン化合物の濃度を該モル比を用いて算出した値以下に抑えることによって、触媒由来の異物生成を抑制する方法が提案されているが、この技術の根幹は有機チタン化合物濃度を低く設定したがために生じる触媒活性の低下を有機スズ化合物で補おうというものであり、特許文献1に見られた高触媒濃度に基づく問題点は何ら解決されていないという問題があった。また、特許文献1に比べると低い反応温度設定は、結果的にエステル化反応時間の増大を招いており、生産性の観点からも大幅な改良が求められていた。

このように、ポリブチレンテレフタレート製造時のエステル化反応段階で反応率を上げるために様々な工夫がされてきたが、反応温度を上げると、エステル化反応速度が上昇する一方で副反応速度もそれ以上に上昇するというジレンマがあり、触媒を増加させると副反応は抑制されるが、製品中の異物が増えたり製品の熱安定性が低下するというジレンマがあった。また、低い反応圧力設定は水等の反応生成物を系外に取り除くという観点からは有効なものの、同時に未反応1,4−ブタンジオールの揮発も促し、反応系中に存在する1,4−ブタンジオールが減少し、反応率を維持するためにはさらに多くの1,4−ブタンジオールを供給する必要があり、結果的に1,4−ブタンジオールのTHF化等の副反応やエネルギーロスを招いていた。

【発明が解決しようとする課題】
本発明は、エステル化またはエステル交換化反応時の反応率を上げ、異物が少なく、生産性が改良されたポリブチレンテレフタレートの製造方法を提供することを目的としてなされたものである。

【課題を解決するための手段】
本発明者らは、上記の課題を解決すべく鋭意研究を重ねた結果、特定の条件でエステル化反応を行うことにより、反応率を上げ、生産性を改良できることを見出し本発明を完成するに至った。
即ち本発明の要旨は、テレフタル酸成分と1,4−ブタンジオール成分とを、反応触媒としてチタン又は/およびスズ化合物の存在下、エステル化反応、および重縮合反応してポリブチレンテレフタレートを製造するにおいて
(1)エステル化反応槽にて、テレフタル酸と、1,4−ブタンジオールとを連続的にエステル化反応を行う工程、(2)凝縮器にて、エステル化反応槽内より留出した1,4−ブタンジオールを凝縮する工程、(3)凝縮した1,4−ブタンジオールを、テレフタル酸とは独立にエステル化反応槽に戻す再循環工程を有し、(4)ポリブチレンテレフタレート中に存在する反応触媒由来の金属のうちチタン原子及びスズ原子の合計量が、得られるポリブチレンテレフタレートに対して1〜230ppmであり、(5)再循環工程にてエステル化反応に戻される1,4−ブタンジオールの温度が16〜100℃の範囲であり、(6)単位時間当たりにエステル化反応槽に供給されるテレフタル酸と1,4−ブタンジオールとのモル比(1,4−ブタンジオール/テレフタル酸)が1.6〜4.5であることを特徴とするポリブチレンテレフタレートの製造方法に存する。
本発明の技術思想は、反応速度アップの要請からエステル化反応が1,4−ブタンジオールの沸点近傍または沸点以上で行われる場合において、反応に参画する1,4−ブタンジオールの濃度を上げ、主反応速度を上昇させ副反応を抑制することにある。本発明によれば、いたずらに反応温度を上げることなく、触媒濃度を上げることなく、エネルギーをロスすることなく、副反応を抑制しながら、エステル化反応時の反応率を上げることが可能になる。

【発明の実施の形態】
以下、本発明につき詳細に説明する。
本発明におけるポリブチレンテレフタレートとは、テレフタル酸単位及び1,4−ブタンジオール単位がエステル結合した構造を有する高分子であり、ジカルボン酸単位の50モル%以上がテレフタル酸単位からなり、ジオール成分の50モル%以上が1,4−ブタンジオール単位から成るものを言う。中でも全ジカルボン酸単位の内、70モル%以上、さらには80モル%以上、特には95モル%以上をテレフタル酸単位が占めることが好ましく、ジオール単位の内、70モル%以上、さらには80モル%以上、特には95モル%以上を1,4−ブタンジオール単位が占めることが好ましい。テレフタル酸単位または1,4−ブタンジオール単位が50モル%より少ないとポリブチレンテレフタレートの結晶化速度が低下し、成形性の悪化を招く。

本発明において、テレフタル酸以外のジカルボン酸成分に特に制限はなく、例えば、フタル酸、イソフタル酸、4,4’−ジフェニルジカルボン酸、4,4’−ジフェニルエーテルジカルボン酸、4,4’−ベンゾフェノンジカルボン酸、4,4’−ジフェノキシエタンジカルボン酸、4,4’−ジフェニルスルホンジカルボン酸、2,6−ナフタレンジカルボン酸などの芳香族ジカルボン酸、1,2−シクロヘキサンジカルボン酸、1,3−シクロヘキサンジカルボン酸、1,4−シクロヘキサンジカルボン酸などの脂環式ジカルボン酸、マロン酸、コハク酸、グルタル酸、アジピン酸、ピメリン酸、スベリン酸、アゼライン酸、セバシン酸などの脂肪族ジカルボン酸などを挙げることができる。

本発明において、1,4−ブタンジオール以外のジオール成分に特に制限はなく、例えば、エチレングリコール、ジエチレングリコール、ポリエチレングリコール、1,2−プロパンジオール、1,3−プロパンジオール、ポリプロピレングリコール、ポリテトラメチレングリコール、ジブチレングリコール、1,5−ペンタンジオール、ネオペンチルグリコール、1,6−ヘキサンジオール、1,8−オクタンジオールなどの脂肪族ジオール、1,2−シクロヘキサンジオール、1,4−シクロヘキサンジオール、1,1−シクロヘキサンジメチロール、1,4−シクロヘキサンジメチロールなどの脂環式ジオール、キシリレングリコール、4,4’−ジヒドロキシビフェニル、2,2−ビス(4−ヒドロキシフェニル)プロパン、ビス(4−ヒドロキシフェニル)スルホンなどの芳香族ジオールなどを挙げることができる。

本発明においては、さらに、乳酸、グリコール酸、m−ヒドロキシ安息香酸、p−ヒドロキシ安息香酸、6−ヒドロキシ−2−ナフタレンカルボン酸、p−β−ヒドロキシエトキシ安息香酸などのヒドロキシカルボン酸、アルコキシカルボン酸、ステアリルアルコール、ベンジルアルコール、ステアリン酸、安息香酸、t−ブチル安息香酸、ベンゾイル安息香酸などの単官能成分、トリカルバリル酸、トリメリット酸、トリメシン酸、ピロメリット酸、没食子酸、トリメチロールエタン、トリメチロールプロパン、グリセロール、ペンタエリスリトールなどの三官能以上の多官能成分などを共重合成分として用いることができる。

本発明のポリブチレンテレフタレートは、フェノール/テトラクロルエタン(重量比1/1)の混合溶媒を用いて30℃で測定した固有粘度が0.5〜1.5dL/gであることが好ましく、0.6〜1.4dL/gであることがより好ましく、0.7〜1.3dL/gであることがさらに好ましい。固有粘度が0.5dL/g未満であると、成形品の機械的強度が不十分となるおそれがある。固有粘度が1.5dL/gを超えると、溶融粘度が高くなり、流動性が悪化して、成形性が不良となるおそれがある。

本発明のポリブチレンテレフタレートの製造方法の一例としては、テレフタル酸を主成分とする前記ジカルボン酸成分と1,4−ブタンジオールを主成分とする前記ジオール成分とを、単数若しくは直列に接続された複数のエステル化反応槽内で、エステル化反応触媒の存在下連続的に、通常180〜260℃、好ましくは200〜240℃、特に好ましくは210〜235℃の温度、また、通常10〜133kPa、好ましくは13〜101kPa、特に好ましくは60〜90kPaの圧力下で、0.5〜5時間、好ましくは1〜3時間でにエステル化反応させ、得られたエステル化反応生成物としてのオリゴマーを重縮合反応槽に移送し、単数若しくは直列に接続された複数の重縮合反応槽内で、重縮合反応触媒の存在下に、好ましくは連続的に、通常210〜280℃、好ましくは220〜265℃の温度、通常27kPa以下、好ましくは20kPa以下、特に好ましくは13kPa以下の減圧下で、攪拌下に2〜10時間好ましくは2〜5時間で重縮合反応させる方法が挙げられる。

又、重縮合反応により得られた樹脂は、通常、重縮合反応槽の底部からポリマー抜き出しダイに移送されてストランド状に抜き出され、水冷されながら若しくは水冷後、カッターで切断されてペレット状、チップ状等の粒状体とされる。
本発明におけるエステル化反応触媒としては、チタン化合物又は/及びスズ化合物が用いられ、中でもチタン化合物が好適に用いられる。チタン化合物の具体例としては、例えば、テトラメチルチタネート、テトライソプロピルチタネート、テトラブチルチタネート等のチタンアルコラート、テトラフェニルチタネート等のチタンフェノラート等が代表的なものとして挙げられ、中でもテトラブチルチタネートが好ましい。

又、本発明の反応触媒として用いられるスズ化合物としては、例えば、ジブチルスズオキサイド、メチルフェニルスズオキサイド、テトラエチルスズ、ヘキサエチルジスズオキサイド、シクロヘキサヘキシルジスズオキサイド、ジドデシルスズオキサイド、トリエチルスズハイドロオキサイド、トリフェニルスズハイドロオキサイド、トリイソブチルスズアセテート、ジブチルスズジアセテート、ジフェニルスズジラウレート、モノブチルスズトリクロライド、トリブチルスズクロライド、ジブチルスズサルファイド、ブチルヒドロキシスズオキサイド、メチルスタンノン酸、エチルスタンノン酸、ブチルスタンノン酸、等が挙げられ、これらの他に酢酸マグネシウム、水酸化マグネシウム、炭酸マグネシウム、酸化マグネシウム、マグネシウムアルコキサイド、燐酸水素マグネシウム、等のマグネシウム化合物、酢酸カルシウム、水酸化カルシウム、炭酸カルシウム、酸化カルシウム、カルシウムアルコキサイド、燐酸水素カルシウム、等のカルシウム化合物の他、マンガン化合物、亜鉛化合物等を助触媒として用いることができる。

本発明において、エステル化反応および重縮合反応で用いられるチタン原子とスズ原子の合計の金属濃度は、多すぎると異物の原因となるばかりでなくポリマーの熱滞留時の劣化反応や、ガス発生の原因となり、少なすぎると、主反応速度が低下し副反応が起こりやすくなるため、得られるポリブチレンテレフタレートに対して1〜230ppmであることが必要であり、好ましくは10〜200ppm、さらに好ましくは15〜150ppm、特に好ましくは20〜100ppmである。

一方、異物抑制に重点を置いた場合には、チタン原子とスズ原子の合計の金属濃度は得られるポリブチレンテレフタレートに対して、好ましくは1〜65ppm、さらに好ましくは10〜45ppm、特に好ましくは20〜35ppmである。
これらの金属量は、湿式灰化等の方法でポリマー中の金属を回収した後、原子発光、原子吸光、Induced Coupled Plasma(ICP)等の方法を用いて測定することができる。
重縮合反応触媒としては、エステル化反応時に添加した触媒を引き続いて重縮合反応触媒として用いることとして新たな触媒の添加を行わなくてもよいし、前記触媒を更に添加してもよい。又、エステル化反応時に添加した反応触媒とは異なる、例えば、三酸化二アンチモン等のアンチモン化合物、二酸化ゲルマニウム、四酸化ゲルマニウム等のゲルマニウム化合物等を新たに添加してもよい。そのときの使用量に特に制限はないが、多すぎると異物の原因となるばかりでなくポリマーの熱滞留時の劣化反応や、ガス発生の原因となるため、通常ポリブチレンテレフタレート樹脂に対して金属原子として、好ましくは200ppm以下、さらに好ましくは150ppm以下、特に好ましくは100ppm以下、最適には50ppm以下である。

また、前記エステル化反応、重縮合反応において、前記触媒の他に、正燐酸、亜燐酸、次亜燐酸、ポリ燐酸、及びそれらのエステルや金属塩等の燐化合物等の反応助剤、2,6−ジ−t−ブチル−4−オクチルフェノール、ペンタエリスリチル−テトラキス〔3−(3’,5’−t−ブチル−4’−ヒドロキシフェニル)プロピオネート〕等のフェノール化合物、ジラウリル−3,3’−チオジプロピオネート、ペンタエリスリチル−テトラキス(3−ラウリルチオジプロピオネート)等のチオエーテル化合物、トリフェニルホスファイト、トリス(ノニルフェニル)ホスファイト、トリス(2,4−ジ−t−ブチルフェニル)ホスファイト等の燐化合物等の抗酸化剤、パラフィンワックス、マイクロクリスタリンワックス、ポリエチレンワックス、モンタン酸やモンタン酸エステルに代表される長鎖脂肪酸及びそのエステル、シリコーンオイル等の離型剤等の他の添加剤を存在させてもよい。

又、エステル化反応槽としては、公知のものが使用でき、縦型攪拌完全混合槽、縦型熱対流式混合槽、塔型連続反応槽等の型式のいずれであってもよく、又、単数槽としても、同種又は異種の槽を直列させた複数槽としてもよい。中でも攪拌装置を有する反応槽が好ましく、攪拌装置としては、動力部および軸受、軸、攪拌翼からなる通常のタイプの他、タービンステーター型高速回転式攪拌機、ディスクミル型攪拌機、ローターミル型攪拌機等の高速回転するタイプも用いることができる。

攪拌の形態にも制限はなく、反応槽中の反応液を反応槽の上部、下部、横部等から直接攪拌する通常の攪拌方法の他、反応液の一部を反応器の外部に配管等で持ち出してラインミキサ−等で攪拌し、反応液を循環させる方法もとることができる。
攪拌翼の種類も公知のものが選択でき、具体的にはプロペラ翼、スクリュー翼、タービン翼、ファンタービン翼、デイスクタービン翼、ファウドラー翼、フルゾーン翼、マックスブレンド翼等が挙げられる。
本発明において、原料の単位時間当たりの総供給量をq(m3/sec)とし、与える攪拌動力をP(kw)とした時、エステル化反応をさせる槽においては下式の関係を満たすことが好ましい。

上記において単位時間当たりの総供給量qで表される原料とは、テレフタル酸と1,4−ブタンジオールをあらかじめ混合し調製したスラリーを示し、テレフタル酸と独立に供給される1,4−ブタンジオール、例えば留出系で捕集され反応槽に戻される1,4−ブタンジオール、還流冷却器で還流される1,4−ブタンジオール等を除いたものとする。
P/qは、単位体積当たりに与えられた攪拌エネルギーを示し、攪拌動力Pは、攪拌軸にトルクメーターを設置したり、動力検知器を設置する方法等で検知できる。P/qが1500kJ/m3満では、エステル化率が低下しやすい傾向となる。

本発明のポリブチレンテレフタレート樹脂を製造するにあたっては、連続的にエステル化反応をさせる際に、単位時間当たりに外部から反応槽に供給されるテレフタル酸と、1,4−ブタンジオールとのモル比が下式を満たすことが必要である。
B/T=1.6〜4.5(mol/mol)
(但し、Bは単位時間当たりにエステル化反応槽に外部から供給される1,4−ブタンジオールのモル数、Tは単位時間当たりにエステル化反応槽に外部から供給されるテレフタル酸のモル数を示す)
中でも、B/T=2.0〜4.0、さらには2.5〜3.5、特には2.7〜3.3が好ましい。B/Tが1.6より小さいとエステル化率が低下し、4.5より大きいと熱効率が低下するだけでなく、テトラヒドロフラン等の副生物が増大する。

本発明において、外部からエステル化反応槽に供給される1,4−ブタンジオールとは、原料スラリーとしてテレフタル酸とともに供給される1,4−ブタンジオールの他、これらとは独立に供給される1,4−ブタンジオール、例えば留出系で捕集され反応槽に戻される1,4−ブタンジオール、還流冷却器で還流される1,4−ブタンジオール等、反応槽外部から反応槽内に入る1,4−ブタンジオールの総和である。

本発明においては、エステル化反応槽で留出した過剰の1,4−ブタンジオールを、コンデンサ等を用いて捕集し、エステル化反応槽にテレフタル酸とは独立に再循環工程を有することを必須とし、通常、該留出1,4−ブタンジオールは、コンデンサ等で捕集した後、または捕集しながら、水やテトラヒドロフラン等の成分と分離し、反応槽に再循環される。
また反応器に戻す際の該再循環1,4−ブタンジオールの温度は、16〜100℃の範囲であることが必要で、好ましくは20〜80℃、さらに好ましくは30〜75℃、特に好ましくは40〜70℃である。再循環1,4−ブタンジオールの温度が16℃より低いと1,4−ブタンジオールの凝固等のトラブルを招き、100℃より高いとエステル化率向上の効果が見られなくなるだけではなく、副反応のTHF生成等を抑制する効果も見られなくなる。またこの場合の再循環1,4−ブタンジオールの温度とは、反応器の熱媒ジャケットの影響が出ない領域での反応器近傍の温度を示す。
留出1,4−ブタンジオールの温度は通常、1,4−ブタンジオールの反応圧力での沸点近傍であるので、冷却装置を用いたり、低温の1,4−ブタンジオールを新たに添加したりして設定温度にコントロールした後、反応器に再循環される。

以下本発明の好ましい実施態様を図を用いて説明する。
図1においてP1は原料供給口、2は攪拌機を具備したエステル化反応槽、2aは反応槽の上部に設けられたベント用配管、2dは再循環1,4−ブタンジオールの供給口、3は反応留出液の凝縮器、3aは減圧系配管、3cは余剰1,4−ブタンジオールの抜き出し口、4は熱交換器、P2は次工程への反応液抜出口を示す。
原料のテレフタル酸は通常1,4−ブタンジオールと混合され、P1よりスラリーの形態で反応槽2に供給される。同様に触媒も通常1,4−ブタンジオールの溶液として、原料スラリーとは独立に、あるいは混合して反応槽に供給される(図では省略)。反応で生成した水、THF、余剰の1,4−ブタンジオール等は2aを通って3で凝集され、低沸点成分は3aから系外に排出され、別途凝縮されて回収される。一方、1,4−ブタンジオールは4で冷却された後、2dを通じて反応器に再循環する。また、余剰の1,4−ブタンジオールは3cから系外に払い出され、留出液に少量含まれる高沸点成分は定常状態では3cを通じ一定割合で系外に排出され、系内で濃縮しないよう運転される。

図2は、図1において2dを通じて反応器へ戻る再循環1,4−ブタンジオールの一部を、4aを通じて原料供給ラインへ戻す態様を表す。
図3における態様は、留出した1,4−ブタンジオールを全て蒸留精製系で精製した後、その一部又は全部をエステル化反応に再循環する場合を表し、5は留出1,4−ブタンジオール中の低沸点成分を分離するための蒸留塔、5aは低沸点成分の排出口、5bは低沸点成分の分離された1,4−ブタンジオールの次工程へのライン、6は高沸点成分を分離するための蒸留塔、6aは精製された1,4−ブタンジオールの抜出口、6bは高沸点成分の抜出口、7は一定温度に保持された精製1,4−ブタンジオールのタンクであり、反応槽2より留出した1,4−ブタンジオールは3、5、6で精製された後、タンク7に貯蔵される。タンク内の1,4−ブタンジオールの一部又は全部は熱交換器などで16〜100℃に調製され、ライン2dを通じて反応槽2に再循環される。(熱交換器などの温度調整機構は図省略)
エステル化反応をさせる槽は単数若しくは直列に接続された複数設置することができるが、本発明におけるエステル化反応槽と重縮合反応槽との区別は、下式(1)で表わされるエステル化率が反応器の入口で90%以下の場合をエステル化反応槽とし、90%を越える場合を重縮合反応槽とする。

本発明に用いる重縮合反応槽の型式に特に制限はなく、例えば、縦型攪拌重合槽、横型攪拌重合槽、薄膜蒸発式重合槽などを挙げることができる。重縮合反応槽は、1基とすることができ、あるいは、同種又は異種の複数基の槽を直列させた複数槽とすることもできるが、反応液の粘度が上昇する重縮合の後期は界面更新性とプラグフロー性、セルフクリーニング性に優れた薄膜蒸発機能を有した横型攪拌重合機を選定することが好ましい。

本発明のポリブチレンテレフタレート樹脂の製造法は、エステル化反応時の反応率を上げ、異物を抑制し、生産性が大幅に改良できるため産業上の利用価値が大きい。

以下に、実施例を挙げて本発明をさらに詳細に説明するが、本発明はこれらの実施例により限定されるものではない。
