【発明の属する技術分野】
本発明は、ガソリンエンジンなどの内燃機関に使用されるスパークプラグに関し、特に、外側電極若しくは中心電極の腐食などによる抉れを回避させたスパークプラグに関する。

【従来の技術】
近年、自動車エンジン等の内燃機関から排出される排気ガスによる環境破壊が重大な社会問題化されている。そこで、この環境破壊を回避すべく、排気ガス若しくは有害ガスの排出がより少ない、クリーンなエンジンが社会的に求められている。これに併せて、より少ないガソリンでより遠くに走れる低燃費の車も求められている。このようなクリーンかつ低燃費のエンジンを実現する一つの手段として、空気に対するガソリンの混合比をより少なくした希薄燃焼エンジン(リーンバーンエンジン)が知られている。

この希薄燃焼とは、理想の混合比率(ガソリン1に対して空気14.7の割合)か、又はそれにより近い混合比率でガソリンを燃焼させようとするものである。従来、この様な希薄なガソリンの混合気は、着火しにくく、不完全燃焼若しくはノッキングなどの様々な問題が発生している。そこで、より薄い混合ガスでも、確実に着火させることができるスパークプラグが求められている。

スパークプラグは、中心軸線を縦方向に貫く中心電極と、その中心電極を保持する中空状の主体金具と、その主体金具と中心電極との絶縁を行うアルミナ質絶縁体とで主に構成されている。主体金具は、エンジンのシリンダーヘッドへのプラグを固定させるのに使用されるが、その先端部分には、上記中心電極の先端と間隙を持って対向する、L字型に湾曲された外側電極(接地電極)が設けられている。

この中心電極の先端と、外側電極の間に形成される隙間が火花ギャップであり、この火花ギャップで火花放電が生成される。また、プラグ上端には、中心電極と繋がる端子が形成されており、ハイテンションコードを介してイグニッションコイルが接続されている。そして、このイグニッションコイルで発生された高電圧が、中心電極の先端に印加される。この印加された高電圧により、火花ギャップに火花放電が生成される。

このスパークプラグの性能を表す指標として、飛火性と着火性とが知られている。飛火性とは、上記中心電極先端と、外側電極との間に、火花放電が発生しやすいか否かを表すものである。着火性とは、発生された火花放電により、シリンダー内のガソリン混合気が良好に爆発燃焼されるか否かの目安を表す。

ところで、シリンダー内の爆発的な燃焼は以下の様にして生じている。初めに、電極間に生じる火花放電によって、その火花周囲のガソリン混合気中のガソリン分子が酸素と結合(活性化)して小さな火炎核が生成される。その小さな火炎核で生じる熱により、その火炎核の周囲にあるガソリン分子が順次活性化されることで、火炎核が成長し、シリンダー内の爆発的な燃焼が生成される。

しかし、電極近傍で発生した最初の火炎核により、周囲のガソリン分子が順次、活性化される燃焼(爆発)が発生しない場合がある。それは、最初に発生した小さな火炎核の熱量が、火花放電を発生させる電極に吸収され、ガソリン分子の活性化を伝搬させるのに十分なエネルギーが最初の火炎核から奪われることによる。このような現象は消炎作用と呼ばれている。この消炎作用は電極表面で生じているので、火花ギャップを大きくすれば、この消炎作用による燃焼継続妨害をより少なくできる。しかし、火花ギャップが大きくなると、電極間の浮遊容量が大きくなり、火花放電継続時間の短小化など、飛火性が悪くなる。つまり、火花ギャップの大きさは、消炎作用の影響をより少なくさせると共に、良好な飛火性を発生させるように、二つの相反する因子の釣り合いで定まる間隔となっている。

また、火花ギャップが同じスパークプラグでも、飛火性を改善させるには、電極形状が細く、かつ電極の先端が尖っているほどよい。それは、その先鋭化された電極に電荷が集中(電界密度の上昇)することで、空気の絶縁破壊能力が向上し、より低い電圧で火花放電を電極間に発生させることができるためである。しかも、電極が先鋭化されることで、最初に発生した火炎核から電極が熱を奪う、消炎作用もより小さくできるので、着火性能も向上することになる。

しかし、電極が細くかつ先鋭化されると、別の問題が発生している。それは、電極が細くなることで電極全体の体積が減少し、熱伝導率が悪くなる。その結果、電極自体の温度が非常に高くなる。電極が熱くなると、溶融や、酸化が進み、電極自体が消耗(電極自体が抉れて消失すること)しやすくなる。

さらにまた、中心電極のプラグから突出する量(長さ)が多くされると、火花の飛ぶ位置がエンジン燃焼室の壁面から遠ざかり、より燃焼室の中心部に近づくため、混合気の流速の早い場所で火花が飛ぶことになる。このため、薄い混合気でも火花の飛んでいる間(約1ms間)に火花と触れ合うガソリン分子が多くなるので、より薄い混合気に着火させる能力が高くなり、着火性が向上する。しかし、この場合にも、燃焼ガスに、より多く電極が触れることとなるため、電極の温度上昇が高くなる傾向がある。

高温状態になると、金属は急に酸化(空気中の酸素と化合する現象)が増大し消耗していく。そこで、スパークプラグには長期間にわたっても電極がなくならないような、耐腐食性に強く、しかも高融点の金属が使われている。一般のプラグには、ニッケル・クロム合金が使われているが、より高価な金+パラジウムや白金、イリジウム(Ir)などの貴金属が電極に使用されている。(特許文献1参考)。

このような貴金属は、原材料単価が比較的高価であるし、また、火花放電が生成される電極部分にのみ使用されれば良いので、従来、貴金属で形成された電極チップが、Ni合金の基台上にレーザ溶接、抵抗溶接などの手段で取り付けられている。(特許文献2参考)。〔特許文献1〕特開平11−40314公報。〔特許文献2〕特開2001−15245号公報。

【発明が解決しようとする課題】
このように、貴金属で作られた電極チップの基台への固定には、二つの異なる材質の部材が印加される熱によって溶けて接合させる溶接手段が用いられている。図9には、外側電極500に溶接された貴金属チップ501の側面の様子が示されている。なお、図9には、プラグの中心電極等の他の部材部分は省略されているが、貴金属チップ501の上面502の上方にプラグの中心電極が配置される。

図9に示されるように、貴金属チップ501が外側電極500にレーザ溶接で接合されると、貴金属チップ501と外側電極500との接合部分503は、貴金属チップ501の材質と、外側電極500の材質の合金となる。このような、貴金属チップ501が外側電極500上に溶接されたプラグが内燃機関に使用されると、貴金属チップ501及び接合部分503の側面部分に異常腐食(消耗)、所謂、抉れ504が発生していた。この抉れ504の主な原因は、局部電池作用と、燃料又は潤滑オイル等に含まれる硫黄(S)、鉛(Pb)その他の成分が互いに関係し会う複合的な要因によると考えられている。

混合気内に硫黄や鉛が含まれていると、燃焼室内で生成される混合気のスワールによって強くチップ側面に吹き付けられ、これら硫黄や鉛による腐食が進行する原因となっていた。チップ側面の抉れ504が大きくなると、チップがプラグから脱落し、プラグ寿命が短くなることもある。なお、局部電池作用とは、異種金属が隣り合うと、その異種金属間で微弱電流(腐食電流)が発生し、金属がイオン化されて酸化し易くなる現象のことである。

これら複数の要因が関係して発生する抉れをより少なくすることが、プラグの寿命を延ばすことに繋がり、プラグ製造上、特に重大な関心事となっている。しかし、燃料や、燃焼室内で燃焼してしまう潤滑オイルに含まれる物質に関しては、その内燃機関が使用される経過年数、使用燃料、使用オイル等、その内燃機関の置かれた環境によって多種多様に変化し、それら全てに対処可能なプラグを製造することは事実上、極めて困難である。しかも最近では、リーンバン化などの環境対策で求められるプラグの高性能化がより一層、異常腐食に対処することを困難にしている。

しかし、上記局部電池作用を防ぐことは、プラグ製造段階で可能である。そこで、本発明は、その局部電池作用の発生を極力抑えることで、異常腐食を極力抑えた内燃機関用スパークプラグを提供することを目的とする。なお、本願において、腐食とは、金属体が置かれた環境において、科学的若しくは電気的に消耗(消失)する現象を意味する。

本発明は、上述した課題を解決するためになされたものであり、抉れの発生のより少なく、寿命のより長いスパークプラグを提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明は、貴金属を主原料とするチップが、安価な金属を原料とする電極上に溶接された後、そのチップ表面から、溶接部の表面及び電極の表面までを貴金属チップ又は電極母材と同じ成分の保護膜層を形成した。この結果、溶接部分とチップとの境界部分に生じるであろう局部電池作用その他の原因によるチップの消耗を低減させることができる。

【発明の実施の形態】
(1)第1実施例の構成。
図1には、本発明にかかる内燃機関用スパークプラグ1の垂直断面の様子が示されている。図2には、内燃機関用スパークプラグ1の先端部分を拡大した様子が示されている。内燃機関用スパークプラグ1は、円筒状の絶縁体2と、その絶縁体2の内筒内に挿入された中心電極3と中軸4と、絶縁体2の周囲を取り巻く主体金具5とから主に作られている。絶縁体2は、高温下においても高い絶縁性と熱伝導性を保持させるべく、高純度のアルミナ磁器又は窒化アルミニウム等のセラミック焼結体などの材料で作られている。例えば、アルミナ粉末が、上下に貫通された貫通孔6を軸中心に備える円筒状の形に押し固められた後、焼成などの手段で焼き固められて、絶縁体2が作られる。

主体金具5は、低炭素鋼等の材料で作られている。この主体金具5も中空の円筒形に作られており、その主体金具5の内筒7内に上方より絶縁体2が填め込まれた後、リング10(及びパッキングワッシャ)と共に、主体金具5の上部8がカシメられて、絶縁体2と主体金具5とが固定される。なお、主体金具5の外周面には、雄ねじ9のネジ山が作られている。この主体金具5の雄ねじ9により、内燃機関用スパークプラグ1がシリンダーヘッドにねじ込まれて固定される。

中心電極3は、シリンダー内で高温にさらされるため、ニッケル・クロム・シリコン合金やニッケル・クロム・鉄合金などのニッケル合金で作られており、さらに、熱伝導性を高めるため、内部に銅11が埋め込まれている場合もある。絶縁体2の貫通孔6内には、最初に中心電極3が挿入された後、中心電極3の上部に粉末状のガラス・シール12(グラス・シール)が充填される。そして、中軸4がねじ込み若しくはプレスで押し込まれると共に、加熱及び冷却により、ガラス・シール12を溶融及び固化させて、中心電極3と中軸4とが絶縁体2内にシールされる。

なお、このガラス・シール12は、特殊なガラス粉末に銅粉が混合されて作られたもので、高い導電性がある。また、このガラス・シール12内に、抵抗体13が封入される場合もある。主体金具5の下端部分には、棒状の接地電極14(外側電極)が形成されている。この接地電極14の先端部分が、中心電極3の先端と、間隙15を持って対向している。

中心電極3及び接地電極14の主要材料は、上述されたように、耐熱性のある合金その他の金属が好ましく、ニッケル合金の他にFe系耐熱合金などがあり、ニッケル合金の一例として、INCONEL 600、INCONEL 601(英国INCO社の商標)が用いられても良い。

図2には、内燃機関用スパークプラグ1の先端部分の一部断面の様子が示されている。内燃機関用スパークプラグ1の先端は、主体金具5から中心電極3が若干突出するように作られており、この中心電極3と対向するように、主体金具5から延びる接地電極14が湾曲している。そして、中心電極3の先端には、貴金属チップ16が溶接されている。この貴金属チップ16は、イリジウム(Ir)単体若しくは、イリジウムを主成分とし且つ白金その他の金属が含まれる合金で作られており、しかもその形状は、水平断面が真円でかつ高さの低い柱形、すなわち円柱状に形成されている。なお、本願において、「主成分」とは、貴金属チップ(の合金原料)中に、着目する金属が50質量%以上含有されていることを意味する。

この貴金属チップ16が、中心電極3の先端に付けられ、中心電極3と貴金属チップ16とが接する面の周りが溶接されて、固定される。なお、溶接には、レーザ溶接、電子ビーム溶接、抵抗溶接などが用いられる。貴金属チップ16に対向する接地電極14先端には、中心電極3側に向いた接地電極14の面に、貴金属チップ17が溶接されている。この貴金属チップ17も、貴金属チップ16と同様、イリジウム単体若しくはイリジウムを主成分とする合金が円柱状に形作られている。これら貴金属チップ16、17は、所定の間隙15を備えつつ配置されることで、内燃機関用スパークプラグ1の火花放電部18を構成する。

(2)第1実施例の接地電極14の構造。
図3には、貴金属チップ17が溶接された接地電極14部分の垂直断面の様子が示されている。貴金属チップ17は、上述されたように、イリジウムの単体金属か又はイリジウムを主成分とする合金で作られており、内燃機関用スパークプラグ1の水平方向の断面が真円(楕円その他の多角形でもよい)の円柱状に作られている。そして、溶接により接地電極14の上に固定されている。つまり、円柱状の貴金属チップ17が、溶接部20によって接地電極14における中心電極3側の面に固着されている。

そして、貴金属チップ17及び接地電極14全体の表面に、接地電極14を構成する材料金属と同じ成分である保護膜層19が一様に形成されている。保護膜層19の形成方法としては、メッキ、真空蒸着法、スパッタリング法(マグネトロンスパッタリング蒸発)、イオンビーム法、アークイオンプレーティングその他の方法があるが、本発明では、その方法を特に限定しない。なお、保護膜層19は、貴金属チップ17及び溶接部20と、貴金属チップ17周囲の接地電極14表面全体が完全に覆われるように形成される。保護膜層19を構成する材料は、接地電極14に用いられる材料と同じ成分である。なお、上述された文言「同じ成分」とは、接地電極14に用いられる金属材料の成分と同一の成分であることが最適だが、90%以上含有させた材料も十分に本効果を得ることができる。また、接地電極14に用いられる金属材料の主成分を90%以上含有されても十分に効果を得ることができる。

例えば、接地電極14の材料であるニッケル合金(INCONEL 600、INCONEL 601他)、Fe系耐熱合金等がある。特に、Ni(ニッケル)を主成分とし、0.5質量%のホウ素(B)が添加された、Ni−0.5Bの合金や、又は、ホウ素の他に1.0質量%のタングステン(W)が添加された、Ni−0.5B−1Wの合金が用いられる。

また、貴金属チップ17のチップ直径21の寸法は、貴金属チップ16と同じか、又は、やや大きいか又は、やや小さいサイズに作られている。貴金属チップ17の高さ(厚さ)22は、貴金属チップ16と貴金属チップ17との間隙で形成される火花放電部18の間隔が所定値となるように設計されている。なお、火花放電部18における間隙15は、接地電極14の曲げ度合いを変えることで調整できるので、貴金属チップ17の高さ22が、貴金属チップ16の高さとほぼ同じか、又は低く作られていてもよい。逆に、貴金属チップ16の高さが低く、貴金属チップ17の高さ22が高く作られていてもよい。

(3)中心電極3先端の構造。
図4には、中心電極3先端部分の垂直断面の様子が示されている。この中心電極3に接合される貴金属チップ16も、上記貴金属チップ17と同じように、水平方向の断面が真円の円柱形に作られている。そして、この貴金属チップ16と、中心電極3とが重ねられた後、溶接などの手段で貴金属チップ16が中心電極3先端に固定される。溶接部27が、貴金属チップ16と中心電極3の先端とが溶融して接合した部分である。

この後、貴金属チップ16及び中心電極3の先端部分全体に、保護膜層26が形成される。この保護膜層26は、上記保護膜層19と同様、電気メッキその他の手段で形成される。保護膜層26を構成する材料は、中心電極3に用いられる材料と同じ成分である。例えば、上記されたNi−0.5Bの合金や、Ni−0.5B−1Wなどの合金が用いられる。

また、貴金属チップ16の大きさは、チップ直径23が0.4〜0.8mm、部分高25がO.35〜1.15mmであり、チップ全体の全体高24は、0.4〜1.2mmとされている(図4参照)。なお、部分高25は、貴金属チップ16の頭頂面28から、貴金属チップ16側面に形成された溶接部27の端までの長さである(図4参照)。なお、チップ16、17の高さ22、24は、形成される火花放電部18の間隙15の大小や、内燃機関用スパークプラグ1が取り付けられるエンジン内のピストンヘッドの上死点位置までの距離などで定められるもので、本発明では特に限定しない。加えて、チップ直径21、23についても、径がより細いことにより、電荷の集中によるプラグの飛火性能が改善されるが、高温化に伴うチップの揮発消耗が激しくなり、プラグ寿命を短くするので、本発明では特に限定しない。

(4)チップ16、17に使用される材質の応用例。
また、貴金属チップ16及び貴金属チップ17の成分はIr(イリジウム)を主成分とし、Pt(白金)、Pd(パラジウム)、Rh(ロジウム)、Ru(ルテニウム)及びRe(レニウム)から選ばれる1種又は2種以上の元素が含有されていてもよい。このような元素を含有させることにより、高温におけるIrの酸化揮発を抑制することが可能となる。特に、Rhを含有させるのが好ましく、その含有量は、0.5〜40質量%とされてもよい。なお、Rhの含有量がO.5質量%未満であると、Rhを含有させることの酸化揮発抑制に対する効果が十分に得られない。他方、40質量%を超えると、チップ16、17の融点が低下して、火花放電による消耗を効果的に抑制することができなくなる。したがって、上記範囲のRhを含有させることにより、火花放電による消耗とIrの酸化揮発による消耗等を効果的に抑制することが可能となる。

さらに、チップ16、17の成分中に、添加される上記Rhと共にか又はRhに代えて、RuあるいはReの少なくとも一方が1〜5質量%含有されてもよい。これらの元素は、Irよりは劣るもののRhよりも融点が高いために、火花放電に対する耐久性を向上させるのに有効であると共に、Irよりも高温で酸化揮発しにくいため、耐高温酸化性を向上させる観点からも有効である。なお、これらの元素の含有量が1質量%未満では十分な上記効果が得られず、5質量%を超えると逆に耐火花消耗性及び耐高温酸化性が劣化する。このため、上記範囲内に設定するのがよい。

また、チップ16、17は、Sr(ストロンチウム)、Y(イットリウム)、La(ランタン)、Ce(セリウム)、Pr(プラセオジム)、Nd(ネオジム)、Sm(サマリウム)、Eu(ユウロビウム)、Gd(ガドリニウム)、Tb(テルビウム)、Dy(ジスプロシウム)、Ho(ホルミウム)、Er(エルビウム)、Tm(ツリウム)、Yb(イッテルビウム)、Lu(ルテチウム)、Ti(チタン)、Zr(ジルコニウム)及びHf(ハフニウム)から選ばれる元素の酸化物(複合酸化物を含む)が含有されていてもよい。これにより、Irの高温での酸化揮発による消耗がさらに効果的に抑制される。上記酸化物の含有量はO.5〜3質量%の範囲に設定されるのがよい。

なお、含有量が0.5質量%未満になると、当該酸化物添加による酸化揮発防止効果が十分に得られなくなる。他方、酸化物の含有量が3質量%を超えると、チップ16、17の耐熱性が却って損なわれてしまうことがある。なお、上記酸化物としては、La2O3及びY2O3などの希土類元素の少なくとも一方が含有されているのがよいし、このほかに、ThO2、ZrO2等が好ましい。その他には、チップ16、17の材質中に、保護膜層19、26の素材が混合されていてもよい。以上のように、本発明にかかるチップ16、17は、本発明の趣旨を逸脱しない範囲で、チップ16、17の特性を向上させるために、その他の物質が混合されたものでもよい。

(5)チップ16、17の製造方法。
上記チップ16、17の製造方法について説明する。まず、原料となる貴金属粉末と添加する各金属とが所定の比率で混合され、これを溶解して合金インゴットが形成される。溶解方法としては、例えば、アーク溶解や、プラズマビーム溶解等の方法が採用される。なお、合金溶液を水冷鋳型等により鋳造、急冷インゴットとされれば、合金の偏析が低減されるので、該方法が採用されてもよい。また、上記合金インゴットは所望の組成に配合された貴金属粉末が圧縮成形されたあと、焼結することによって作製されてもよい。

その後、合金を熱間鍛造、熱間圧延及び熱間伸練の1種又は2種以上の方法の組合せにより線状あるいはロッド状の素材に加工された後、これを長手方向に所定長に切断されてチップ16、17が製造される。例えば、熱間鍛造によりロッド状に加工された後、熱間スエージングを行い、さらに溝付圧延ロールによる熱間圧延によりさらに縮径し、最終的に熱間伸線により、所望の径長の線材に加工される(例えば、0.8mm以下の線径)。その後、該線材が所望の長さ(チップの高さ)となるように切断されてチップ16、17が形成される。

また、チップ16、17は以下の方法で製造されてもよい。各原料が所定比率に混合されて溶解された溶解合金が熱間圧延により板状に加工される。そして、その板材が微小円形に熱間打抜加工されて所望のチップ形状に形成されてもよい。さらに、公知のアトマイズ法により球状の貴金属合金を作製し、該球状の貴金属合金がそのままチップ16、17として使用されてもよい(この場合も、球状の貴金属合金が貴金属チップの概念に入るものとする)。また、上記アトマイズ法により作成された球状の貴金属合金がプレスあるいは平ダイスで圧縮され、扁平状あるいは円柱状のチップ16、17とされてもよい。

(6)保護膜層19、保護膜層26の製造方法。
上記のように製造された貴金属チップ16、17それぞれに保護膜層26、19が形成される。保護膜層19、26は、例えば、電気メッキ処理により作成される。なお、保護膜層19は、貴金属チップ17が取り付けられた接地電極14部分全体に施される。したがって、貴金属チップ17と溶接部20とを含む接地電極14部分がメッキ溶液中に浸される(図3参照)。同じように、保護膜層26も、貴金属チップ16が溶接された中心電極3の先端部分全体に形成される。貴金属チップ16と溶接部27とを含む中心電極3先端部分がメッキ溶液に浸されて保護膜層26が形成される。保護膜層19、26の膜厚30、31としては、例えば、約1〜10μm前後に作成される。なお、10μmを越えて形成しても同じ効果が得られるが、作業性(生産効率)が悪い。また、1μm未満だと、所望の効果を得ることができない。

また、保護膜層19、26が形成された接地電極14及び中心電極3先端に熱処理が加えられても良い。すなわち、電気メッキ処理などにより保護膜層19、26が形成された接地電極14又は中心電極3の先端部分に対して、例えば700〜900℃の温度で1〜1O時間熱処理が施される。これにより、保護膜層19、26と各チップ17、16とが接する境界部分に、保護膜層19、26を構成する素材と、チップ17、16の素材とが混ざり合った拡散層(混合層)が形成される。

この拡散層により、保護膜層19、26とチップ17、16との結びつきが強固になると共に、保護膜層19、26の剥離を可能な限り防止できる。保護膜層19、26は、電気メッキにより形成する以外に、化学蒸着(CVD)や、イオンプレーティング等の物理蒸着(PVD)や、無電解メッキ処理等により形成されてもよい。

【発明の効果】
以上詳述したように、本発明は、イリジウムなどの貴金属を主原料とするチップが、安価な金属を原料とする電極上に溶接された後、そのチップ表面から、溶接部の表面及び電極の表面までを同じ成分の保護膜層を形成した。この結果、溶接部分とチップとの境界部分に生じるであろう局部電池作用によるチップの消耗を低減させることができる。しかも、保護膜が、チップ及び溶接部分を含む電極全体に形成されたことにより、燃料内に含まれる有害物質による異常消耗が溶接部分などに部分発生することを防止できる。この結果、プラグ寿命を長くできることで、内燃機関のランニングコストの低減をより図ることができる。さらに、異常消耗を抑制できることで、チップの細径化と、プラグからの電極の突出量の増大を図ることができ、内燃機関の燃焼効率の改善をより良く図ることができ、内燃機関の低燃費化と低公害化を図ることもできる。
