【発明の属する技術分野】
本発明は、並製本ラインで製本することの可能な且つ本文を容易に大きく開くことができる本に関し、またその本の製本に用いる表紙材並びにその本を製本する方法にも関する。

【従来の技術】
従来より、雑誌、電話帳、マニュアル本等には、低コストで製造しうる並製本(仮製本とも言う)が使用されている。ここで、並製本とは、並製本ラインにおいて走行中の本文(刷本を丁合したもの。その前後面に見返しを付ける場合もあり、本明細書ではその見返しも本文の一部とする)に、通常、1枚の紙で形成された表紙材(最終的な本の表紙よりは大きいサイズのもの)を同期走行させながら供給し、その表紙材で本文をくるみ、その後、背を除いた三方(天地及び小口)を化粧裁ちするという製本工程で作成したものであり、綴じ方式としては、無線綴じ、アジロ綴じ、かがり仮製等が使用されている。ところが、無線綴じ、アジロ綴じ、かがり仮製等で製本された並製本は、本文の背を接着剤によって、表紙の背の部分(背表紙)に貼り付けた構造となっており、糊付けした背の部分が固いために本文を大きく広げた状態にするのが難しいという欠点があった。

一方、本を大きく開くことの可能な本構造としては、上製本が知られている。この上製本は、本文の背を薄布等の柔軟な補強布で一体に接着固定し、その本文を表紙でくるむに際し、本文の背の補強布を、表紙の背表紙に接着せず、背表紙から離れて自由に屈曲しうるように構成したものである。

【発明が解決しようとする課題】
ところが、上製本は、構造が複雑なため、上製本ラインでの生産速度が並製本ラインに比べてはるかに遅く、このため、並製本よりもはるかにコストがかかるという問題があった。

本発明はかかる問題点に鑑みてなされたもので、並製本ラインで低コストで製本することができるにもかかわらず、本を容易に大きく開くことの可能な本を提供することを目的とする。また、本発明はその本の製本に用いる表紙材、並びに製本方法を提供することも目的とする。

【課題を解決するための手段】
本発明の本は、上製本と同様な開き易さを確保しながら、コストダウンを図るため、柔軟材からなる背表紙の両側に表表紙と裏表紙を接続した構成の表紙を用い、その表紙の背表紙を本文の背に貼り付けた構成としたものである。この構成の本は、背表紙が単に柔軟材の一重構造であるので、構造が簡単であり、且つ、容易に大きく開くことができる利点を有している。

ところで、上記した本発明の本に用いている表紙、即ち、柔軟材からなる背表紙の両側に表表紙と裏表紙を接続した構成の表紙は、単にその表紙のみでは、表表紙と裏表紙の間に柔軟材があるため形状が安定せず、並製本ラインで取り扱うことが困難である。そこで、本発明では、並製本ラインで取り扱うことができ且つ並製本ライン内での断裁工程で不要部分を切断除去することにより、上記構成の表紙とすることの可能な表紙材も提供する。

すなわち、本発明の表紙材は、並製本ラインでの製本に使用するのに適した大きいサイズの表紙用紙の、本文の背に対応する背領域の、少なくとも本文の背の両側縁に沿った位置に位置するようにスリットを形成し、その表紙用紙の背領域に、背表紙を形成するための柔軟材を貼り付けたものである。この構成の表紙材は、表紙用紙に形成されている表表紙と裏表紙となる部分が、その表紙用紙の背領域の両端(スリットの両端のところ)でつながっているため、単に柔軟材のみで連結した場合に比べて強度が大きく、並製本ラインで取り扱うことのできる強度を備えており、従って、並製本ラインで支障なく本文をくるむことができ、しかも、その後の工程で化粧断ちした時に、表紙用紙の背領域の両端のつながっている部分が切り離され、除去されるので、背表紙としては柔軟材のみが残り、背に柔軟材を用いた本を製本できる。

本発明の製本方法は、上記構成の表紙材を並製本ラインに供給し、製本するものであり、これにより、本発明の本を製本できる。

【発明の実施の形態】
本発明の本は、柔軟材からなる背表紙の両側に表表紙と裏表紙を接続した構成の表紙と、その表紙でくるんだ本文を備え、前記背表紙を本文の背に接着し、更に、天側、地側及び小口側における表表紙、裏表紙の端縁位置を本文の端縁位置と同一としたものである。この構成の本は、本文の背が柔軟な背表紙で構成されるため、容易に大きく開くことが可能であり、また並製本ラインで製本可能であるため、低コストで製本可能である。

ここで、本発明において、背表紙を形成するために使用する柔軟材は、クロス等の柔軟な且つ必要な強度を持ったものであれば任意であるが、通常、印刷、箔押し等が可能なものが使用される。本文の前後面に配置される表表紙及び裏表紙は、並製本に使用されるソフトカバーが使用される。本文の前後面に配置する表表紙及び裏表紙は、本文の前後面の紙葉(本文が見返しを有する場合にはその見返し、見返しを有しない場合には本文の最外層の紙葉)に対して貼り付けても、貼り付けなくてもよいが、見栄えを良くするために、のど部と小口部の少なくとも一方に貼り付けておくことが好ましい。

本発明の本において、前記背表紙の、表表紙と裏表紙の端縁間に位置している部分の長さを本文の厚みよりも大きくし、前記本文の背の角部を背表紙のみで覆う構成とする。この構成としたことで、製本工程において、背表紙を本文の背に貼り付ける際に、背表紙の位置が多少ずれたとしても、表表紙又は裏表紙の背側の端縁が作成された本の背の面から後方に突出するとか背に回り込んで見栄えを悪くするということが回避される。

本発明の第一の実施の形態になる表紙材は、最終的に製造される本の表紙よりもサイズの大きい表紙用紙であって、その表紙用紙で本文をくるんだ際にその本文の背の両側縁に沿った位置に位置するように且つ最終的に製造される本の天地サイズよりも長い一対のスリットを形成した表紙用紙と、その表紙用紙に、前記一対のスリット及びその間の領域を覆うように、且つ前記一対のスリットの外側で貼り付けられた柔軟材とを有する。

上記表紙材を用いた本発明の製本方法は、上記表紙材を並製本ラインに、表紙用紙に貼り付けた柔軟材が内側になるように供給し、その並製本ラインにおいて、前記表紙材で本文をくるみ、その本文の背を前記表紙用紙に貼り付けている柔軟材に貼り合わせ、その後、本文及びそれをくるんだ表紙材の背を除いた三方を所定サイズに断裁し、表紙用紙の一対のスリット間に残っていた部分を表紙用紙から切り離すという工程を有するものであり、これにより、表紙用紙の背領域の一対のスリット間に残っていた部分を表紙用紙から除去でき、背に柔軟材を用いた本を製造することができる。

また、本発明の第二の実施の形態の表紙材は、最終的に製造される本の表紙よりもサイズの大きい表紙用紙であって、その表紙用紙で本文をくるんだ際にその本文の背に対応する位置に、本文の背の幅以上の幅で且つ最終的に製造される本の天地サイズよりも長いスリットを形成した表紙用紙と、その表紙用紙に、前記スリットを覆うように且つ前記スリットの両側で貼り付けられた柔軟材とを有する構成である。この構成の表紙材も、前記した表紙材と同様に、並製本ラインに供給し、その並製本ラインにおいて、その表紙材で本文をくるみ、その本文の背を前記表紙用紙に貼り付けている柔軟材に貼り合わせ、その後、本文及びそれをくるんだ表紙材の背を除いた三方を所定サイズに断裁するという工程を有するものであり、これにより、背に柔軟材を用いた本を製造することができる。なお、この製本方法の場合には、並製本ラインに供給される表紙材は、柔軟材が表紙用紙の内側に位置する状態、外側に位置する状態のいずれとしてもよい。

上記した並製本ラインでの製本において、表紙材で本文をくるむ前に、その表紙材の表表紙と裏表紙の、のど部と小口の少なくとも一方に接着剤を付与することができ、これにより、表表紙と裏表紙のそれぞれののど部と小口の少なくとも一方を、それに面する本文の前後面の紙葉に貼り合わせることができる。

【実施例】
以下、図面に示す本発明の実施例を説明する。
図1は、本発明の第一の実施例による本1を閉じた状態で示す概略斜視図、図2はその本1を開いた状態で示す概略断面図である。この本1は、前後面に見返し2aを備えた本文2と、その本文2をくるんだ表紙10とからなる並製本(仮製本)であるが、その表紙10は、通常の並製本に用いている表紙とは異なり、本文2の背に貼り付けられた柔軟材からなる背表紙3と、その両側に接続され、本文2の前後面に配置された表表紙4及び裏表紙4からなる。背表紙3に用いられる柔軟材は、クロス等の柔軟なものであり、通常、印刷、箔押し等が可能なものが使用される。背表紙3は本文2の背の厚さよりも広い幅を有しており、本文2の背に対応する部分は接着剤7によって本文2の背に貼り付けられ、両側の側縁部分3a、3aは本文2の前後面に接着剤7Aによって貼り付けられている。また、その側縁部分3a、3aの外側にはそれぞれ、表表紙4及び裏表紙4が接着剤5によって貼り付けられている。更に、表表紙4及び裏表紙4とそれぞれに面する見返し2aは、のどのり8、小口のり9によっても互いに貼り付けられている。

この本1は後述するように並製本ラインによって製本される並製本であり、その並製本ラインにおいて三方断裁されるため、表表紙、裏表紙4の天側、地側及び小口側における端縁の位置は本文2と同一となっている。一方、表表紙4、裏表紙4の背側の端縁4aの位置は、本文2の背よりも少し内側となっている。換言すれば、背表紙3の、表表紙4と裏表紙4の端縁4a、4a間に位置している部分の長さは本文2の厚みよりも大きくなっており、本文2の背の角部を背表紙3のみで覆っている。このようにすると、表紙10を本文2に取り付ける際、背表紙3の位置が多少ずれても、表表紙4或いは裏表紙4の端縁4aが本1の背の面を越えて外側に突出するとか、背にまわり込むということがなく、本の見栄えが悪くなることを防止できる利点が得られる。

上記構成の本1は、背表紙3を柔軟材によって構成しているので、図2に示すように、背表紙3を湾曲させることができ、本文2を容易に大きく開くことができる。また、表表紙4及び裏表紙4は、のど部及び小口がのどのり8、小口のり9によって見返し2aに貼り付けられているので、表表紙4及び裏表紙4の裏面が露出されることはなく、表表紙4又は裏表紙4を開いた状態では上製本のような外観を与え、見栄えが良い。なお、多少本の見栄えが悪くなることを許容しうる場合には、のどのり8、小口のり9の一方若しくは双方を省略することも可能である。また、見返し2aを省略することも可能である。

次に、図1、図2に示す本1の製本方法並びにその製本に使用する表紙材を説明する。まず、図3(a)に示す表紙用紙11とクロス等の柔軟材12を作成する。この表紙用紙11は、並製本ラインでの製本に使用するのに適したサイズのもの(従って、天地サイズHは、本1の天地サイズよりも大きい)であり、中央に本の背に対応する背領域11aを有すると共にその両側に、本の表表紙4、裏表紙4となる部分11b、11b(後述するスリット14と二点鎖線15で囲まれた領域)を有しており、その部分11b、11bには必要な印刷を施している。また、表紙用紙11の背領域11aには、その表紙用紙11でくるむ本文の背の両側縁に沿った位置に、最終的に製造される本の天地サイズよりもわずかに長いが表紙用紙11の天地サイズよりは短い一対のスリット14、14を形成しており、その両端に連結部11cを残している。表紙用紙11の部分11b、11bの一対のスリット14、14に面する端縁11dは、表表紙及び裏表紙の端縁4a(図1参照)となる部分であり、その端縁11d、11d間の距離D並びにスリット14、14の幅については後述する。

図3において、表紙用紙11の周辺近傍の二点鎖線15は、並製本ラインにおける三方断裁時に断裁する位置を示しており、一対のスリット14、14の両端は、二点鎖線15で示す断裁位置を横切るように形成されている。柔軟材12は、図1に示す本1に設けている背表紙3を形成するものであり、その表面には、必要な印刷、箔押し等の加工を施している。また、柔軟材12の幅Wは、一対のスリット14、14の外側の端縁11d、11d間の距離Dよりも更に大きく設定されている。

次に、表紙用紙11の裏面で、且つ一対のスリット14、14の外側に接着剤5を塗布し、柔軟材12を貼り付ける。これにより、図3(b)に示す形態の表紙材17が形成される。ここで、前記した一対のスリット14、14の外側の端縁11d、11d間の距離Dは、本文2の厚さt(図5、図6参照)よりも大きく設定されており、このため、図6(a)に示すように、この表紙材17で本文2をくるんだ時、端縁11dが本文2の背から少し引っ込んだ位置となり、表紙用紙11の本文2に対する取付位置に多少の誤差が生じても、端縁11dが本の背の面から外側に突出するとか、背の上に回り込むといったことを防止できる。端縁11dを本文2の背から引っ込める量e〔=(D−t)/2〕としては、1〜10mm程度とすることが好ましい。なお、表紙材17で本文をくるむ際の位置精度が高い場合、或いは本の背に端縁11dが多少回り込んでいても支障を生じない場合等には、端縁11dを本文2の背から引っ込ませる必要はなく、従って、距離Dを本文2の厚さtに等しくしてもよい。

一方、図3において、スリット14、14は、そのスリット14、14で挟まれた部分11aaを一対のスリット14、14の外側の部分11b、11bから切り離すために設けたものであり、その幅は0(単に切り込みを入れただけのもの)としてもよいが、一対のスリット14、14の外側に接着剤5を塗布する際に、その接着剤が一対のスリット14、14で挟まれた部分11aaに付着しないようにするため、適当な幅を有していることが好ましい。一方、スリット14の幅はあまり大きくすると表紙用紙11の背領域11a、連結部11cの強度が小さくなるので、小さい方が好ましい。これらを考慮すると、スリット14の幅としては、2〜15mm程度とすることが好ましい。また、スリット14の幅の選定に当たっては、表紙材17で本文2をくるむ際に多少の位置誤差が生じても、一対のスリット14、14で挟まれた部分11aaが、図6(a)に示すように、本文2の背の両端角部から少し内側に位置するか、或いは図6(b)に示すように、本文2の背の両端角部を完全に覆うことができるように定めることが好ましい。このように定めておくと、並製本ラインにおけるプレス工程において、本の背及びその背に隣接した前後面をプレスする際に、角部に部分11aaが中途はんぱに引っ掛かってプレスの邪魔をするということがなく、角部をきれいに整形できる利点が得られる。

次に、図3(b)に示す形態の表紙材17を、従来より使用されている無線綴じ方式或いはアジロ綴じ方式の並製本ラインに供給し、従来と同様な方法で製本する。すなわち、無線綴じ方式の場合には、並製本ライン内の丁合工程において複数の折丁を丁合して作成した本文2A(図4参照)を、ミーリング(切り削り)、ラフニング(荒び出し)の各工程を通過させた後、表紙材17でくるむくるみ工程を行う。このくるみ工程では、図4に示すように、表紙材17を柔軟材12が内側(本文2Aに面する側)となる状態で供給し、走行中のその表紙材17にのどのり8及び小口のり9を塗布し、一方、走行中の本文2Aには、その背にホットメルト等の接着剤7を塗布すると共に前後面ののど部にも接着剤7Aを塗布し、その後、表紙材17と本文2Aを同期して走行させながら、表紙材17の裏面の柔軟材12に本文2Aの背を押し当て、次いで、図5(a)、(b)、並びに図6(a)に示すように、表紙用紙11の表表紙、裏表紙となる部分を折り曲げ、本文2Aの側面に重ね合わせる。その後、図5(b)、図6(a)に示す形態の本文2A及びそれをくるんだ表紙材17をプレス工程に送り、本の背の部分及び前後面の背に隣接した部分をプレスして接合を確実とすると共に背の部分を整形する。その後、断裁工程において、本の背を除いた3辺を二点鎖線15で示す位置で断裁し、周縁の部分を除去する。また、表紙用紙11の一対のスリット14、14で挟まれた部分11aaが、表紙用紙11から切り離されることとなるので、これも除去する。以上の工程により、図1、図2に示す構成の本、即ち、本文2の背に柔軟材で構成される背表紙3を貼り付けた構成の本1が製造される。

また、アジロ綴じ方式の場合には、アジロ加工済の折丁を並製本ラインに供給し、それを丁合して本文2Aを作成し、くるみ、プレス、断裁の各工程を順次行う。これにより、本1を製造できる。なお、並製本ラインにおける製本時において、本文2Aの背に用いる接着剤7としては、柔軟剤型EVA系をはじめゴム系、PUR等の各種ホットメルト或いは各種エマルジョンが使用可能である。

以上のように、表紙材17を作成し、これを並製本ラインに供給することにより、並製本ラインによって図1、図2に示す構成の本を製本でき、高速で、低コストで製本できる。なお、上記実施例では、並製本ラインにおいて折丁を丁合して本文2Aを作成する場合を説明したが、本文2Aの作成は必ずしも並製本ライン上で行う場合に限らず、別の丁合装置によって丁合し、必要なら糸かがりを行った後、並製本ラインに供給するように変更してもよい。また、上記実施例では、のどのり8、小口のり9で表紙4と見返し2aとを貼り合わせているが、これらは必要なければ省略してもよい。

更に、上記実施例では、表紙用紙11として、背領域11aに一対のスリット14、14を形成したものを用いているが、この代わりに、図7(a)に示すように、本文の背に対応する位置に本文の背の幅以上の幅D′で、且つ最終的に製造される本の天地サイズよりもわずかに長いスリット14Aを形成した表紙用紙11Aを用いることも可能である。ここで、スリット14Aの幅D′も、図3に示す表紙用紙11の一対のスリット14、14の外側の端縁間距離Dと同様に設定される。図7に示す表紙用紙11Aの場合にも、表紙用紙11Aの裏面に、クロス等の柔軟材12を貼り付けて、図7(b)に示す構成の表紙材17Aを作成し、これを並製本ラインに供給し、図4、図5で表紙材17について説明した場合と同様に、この表紙材17Aで本文2Aをくるんだ後、断裁工程を経て、図1に示す本を製造することができる。なお、この場合には、表紙材17Aで本文2Aをくるんだ後の断裁工程で、表紙用紙11Aの二点鎖線15で示す位置を断裁して、両側の表表紙、裏表紙となる部分11b、11bを接続している中央の部分を切り離すが、この際、本の背の部分には大きいスリット14Aがあるのみで、図5(b)に示す実施例のように、一対のスリット14の間に表紙用紙の一部11aaが存在するという構成ではないので、表紙用紙の背の部分を除去する必要がないという利点が得られる。また、表紙材17Aでは、柔軟材12の本の背となる部分がスリット14Aによって露出しているので、この状態で箔押し加工や印刷が可能であり、従って、柔軟材12に対する箔押し加工や印刷は、柔軟材12を表紙用紙11Aに貼り付ける前に限らず、貼り付けた後に行ってもよい。

更に、図7に示す構成の表紙材17Aでは、本文をくるんで断裁した後、表紙用紙11Aの背の部分を除去する必要がないので、表紙用紙11Aに貼り付けた柔軟材12を外側にして製本することもできる。図8はその場合の実施例を示すもので、並製本ラインでのくるみ工程を示している。図8(a)において、表紙材17Bは、中央に大きいスリット14Aを備えた表紙用紙11Aの表面側(外面側)に柔軟材12を貼り付けた構成となっている。並製本ライン内で走行中の表紙材17Bに対して、その裏面(柔軟材12を貼った面とは反対側の面)にのどのり8及び小口のり9を塗布し、一方、走行中の本文2Aには、その背の部分にホットメルト等の接着剤7、7Aを塗布し、その後、表紙材17Bと本文2Aを同期して走行させながら、表紙材17Bの中央部に本文2Aの背を押し当て、スリット14Aを通してその外側の柔軟材12に本文2Aの背を接着させ、次いで、表紙用紙11Aの両側の表表紙、裏表紙となる部分を本文2Aの前後面に重なるように折り曲げ、図8(b)に示す状態の本とする。その後、プレス工程で、本の背の部分及びそれに隣接した前後面の部分をプレスして、接着剤7、7Aによる接合を確実とすると共に本の背の部分を整形する。その後、断裁工程において、本の背を除いた3辺を二点鎖線15で示す位置で断裁する。以上の工程により、図9、図10に示す形態の、すなわち本文2の背に、表紙10Aの柔軟材で構成される背表紙3を貼り付け、本文2の前後面に、表表紙4、裏表紙4を配置した本1Aが製造される。ただし、この本1Aは、図1、図2に示す本1とは異なり、表表紙4、裏表紙4の外側に背表紙3の側縁部分3aが貼り付けられた構成となっている。

この構成の本1Aも、背表紙3が柔軟材のみによって構成されるので、図10に示すように大きく開くことができると共に、表表紙4、裏表紙4の裏面に見返し2aをのどのり8、小口のり9で貼り付けているので、見栄えが良いという利点を有している。また、並製本ラインで製本できるので、高速での製本が可能であり、安価に製本できるという利点も有している。

【発明の効果】
以上に説明したように、本発明の本は、本文の背に柔軟材からなる背表紙を貼り付けた構成のものであるので、本文を容易に大きく開くことができ、しかも、並製本ラインで製本可能であるので、高速で低コストで製本できる等の効果を有している。更に、本発明の本は、背表紙の、表表紙と裏表紙の端縁間に位置している部分の長さを本文の厚みよりも大きくし、前記本文の背の角部を背表紙のみで覆う構成としているので、表紙を本文に取り付ける際、背表紙の位置が多少ずれても、表表紙或いは裏表紙の端縁が本の背の面を越えて外側に突出するとか、背にまわり込むということがなく、本の見栄えが悪くなることを防止できるという効果も有している。

また、本発明の表紙材は、並製本ラインに供給して取り扱うことができると共に上記した本発明の本を製本でき、また、本発明の製本方法はその表紙材を用いて並製本ラインで製本するものであるので、本文の背に柔軟材からなる背表紙を貼り付けた構成の本を高速で低コストで製本できるという効果を有している。
