【発明の属する技術分野】
本発明は、曲げ部をもつ鍛造品の鍛造方法に関する。この鍛造方法は複数の工程を一つのプレス機で行う場合に好適である。また、本発明により得られる曲げ部をもつ鍛造品は、例えば車両のサスペンションに用いられるアッパーアームとロワーアームとを連結して使用するステアリングナックル等として好適である。

【従来の技術】
例えば、自動車部品であるステアリングナックルのような複雑かつ異形な部品の一般的な鍛造方法では、製鋼メーカより購入した棒鋼に対し、切断工程、加熱工程、ロール成形工程、つぶし工程、荒地工程、仕上げ工程、バリ抜き工程、コイニング工程、熱処理工程、ショットブラスト工程及び検査工程を施すことにより、粗形材を製造する。ここで、切断工程から熱処理工程までが一般的にインラインで製造されることが多い。また、ロール成形工程はロール機によってなされ、つぶし工程からコイニング工程までが一つのプレス機で処理されることが多い。

従来、曲げ部をもつ鍛造品、例えばステアリングナックル用荒地品は、図7〜9に示されるように、加熱された所定長さの棒鋼にロール成形を施して得られた棒状素材をワーク80とし、このワーク80に対して、以下に示す荒地鍛造型81を用いて直接荒地鍛造することにより得られていた。

この荒地鍛造型81は、荒地品に対応する所定形状のインプレション型面82、83がそれぞれの型割面84、85に形成された固定型86及び可動型87よりなる。

固定型86は、ロール成形後の棒状素材よりなるワーク80の第1端部88及び第2端部89をそれぞれ支持可能な第1支持部90及び第2支持部91をもっている。また、この固定型86のインプレション型面82は、第1支持部90及び第2支持部91間で高さ方向に傾斜する斜行成形斜面92をもっている。そして、この斜行成形斜面92は、図9に示されるように、第1支持部90及び第2支持部91を含む固定型86の中心面Cに対して所定角度で斜行しつつ交差している。なお、上記固定型86の中心面Cは、第1支持部90及び第2支持部91に第1端部88及び第2端部89がそれぞれ支持されたワーク80の中心軸線Oを含む。

一方、可動型87は、プレス作動時に、固定型86上に配置されたワーク80の第1端部88に最初に当接可能な押圧部93をもっている。

そして、固定型86の第1支持部90及び第2支持部91にワーク80の第1端部88及び第2端部89を支持させることにより、固定型86上にワーク80を配置する。その後、固定型86に対して可動型87をプレス方向Pで作動させる。これにより、ワーク80の第1端部88が可動型87の押圧部93で押圧され、ワーク80がプレス方向Pに曲げ加工されつつ、固定型86及び可動型87のインプレション型面82、83によりワーク80が所定形状に鍛造される。こうして、プレス方向Pに曲げられた曲げ部をもつ鍛造品(荒地品)を得る。

【発明が解決しようとする課題】
このようにステアリングナックル用荒地品を得る場合、従来は、ロール成形後の棒状素材をワークとし、これを直接荒地鍛造することにより、所定の荒地品形状に成形していた。

しかし、この場合、以下に示すような問題がある。

すなわち、ロール成形後の棒状素材をワークとし、これを直接荒地鍛造することにより、ステアリングナックル用荒地品を得ようとすると、プレス方向Pにワークを曲げる曲げ加工を伴う鍛造となる。このとき、上記ステアリングナックル用荒地品の鍛造のように、固定型86のインプレション型面82が、第1支持部90及び第2支持部91間で高さ方向に傾斜するとともに固定型86上に配置されたワーク80の中心軸線Oを含む固定型86の中心面Cに対して斜行しつつ交差する斜行成形斜面92を有していると、プレス成形の途中で、ワーク80が斜行成形斜面92内にずれ落ち、その結果欠肉による品質不良が発生する。

詳しくは、プレス作動によりワーク80の第1端部88が可動型87の押圧部93で押圧されてワーク80がプレス方向Pに曲げ加工され始めると、図8に示されるように、第2端部89側の支持点が第1端部88側に移動し、当初は固定型86の第2支持部91で支持されていたワーク80の第2端部89が浮き上がる。そして、第2端部89側の支持点が、ワーク80の中心軸線Oを含む固定型86の中心面に対して斜行しつつ交差する斜行成形斜面92付近まで移動すると、ワーク80がこの斜行成形斜面92内にずれて落ち込む。そうすると、ワーク80の第2端部89が固定型86の第2支持部91から水平方向(図9のQ矢印方向)にずれて外れる。その結果、第2支持部91付近のインプレション型面内(図9のR付近)で、材料不足による欠肉が発生し、品質不良となる。

なお、このようなワーク80のズレを防ぐべく、可動型87の押圧部93がワーク80の第1端部88に当接すると同時に第2端部89に当接可能な第2押圧部を可動型87に設け、可動型87の該押圧部93及び第2押圧部と固定型86の第1支持部90及び第2支持部91とにより、ワーク80の第1端部88及び第2端部89をプレス成形の当初から挟持して位置決め固定する手段も考えられる。しかし、かかる手段では、両端を保持しながら成形するという複雑な型構造になるため、信頼性や耐久性に乏しく、型製作時にもコスト高になるという問題がある。

以上の不都合は、ステアリングナックル用荒地品を荒地鍛造する場合ばかりでなく、他の類似部品を鍛造する場合も同様である。

本発明は上記実情に鑑みてなされたものであり、プレス方向に曲げられた曲げ部をもつ鍛造品の鍛造方法において、プレス成形時にワークがずれることを防止して、欠肉による品質不良を防止することを解決すべき技術課題とするものである。

【課題を解決するための手段】
(1)請求項1に記載の曲げ部をもつ鍛造品の鍛造方法は、棒状素材を所定の曲げ形状に曲げ加工して、該棒状素材の中心軸芯に略一致する第1軸線方向に延在し第1被支持部をもつ第1端部と、該第1軸線に対して傾斜する第2軸線方向に延在する中間傾斜部と、該第1軸線及び該第2軸線と同一面内で該第2軸線に対して傾斜する第3軸線方向に延在し第2被支持部をもつ第2端部とを有する曲げ加工体を得る予備曲げ工程と、所定形状のインプレション型面がそれぞれの型割面に形成された固定型及び可動型を用い、該固定型に上記曲げ加工体を配置する配置工程及び該曲げ加工体が配置された該固定型に対して該可動型をプレス作動させて該固定型及び該可動型内で該曲げ加工体を鍛造するプレス工程よりなり、曲げ部をもつ鍛造品を得る鍛造工程とを有する鍛造方法であって、上記固定型は、上記曲げ加工体の上記第1被支持部及び上記第2被支持部をそれぞれ支持可能で異なる高さに位置する第1支持部及び第2支持部をもつとともに、該固定型の上記インプレション型面は、該第1支持部及び該第2支持部間で高さ方向に傾斜するとともに該第1支持部及び該第2支持部を含む該固定型の中心面に対して斜行しつつ交差する斜行成形斜面をもち、上記可動型は、上記プレス工程におけるプレス作動時に、上記固定型に配置された上記曲げ加工体の上記第1端部に最初に当接可能な押圧部をもち、上記予備曲げ工程では、上記配置工程で上記固定型に対して上記曲げ加工体が配置された状態で、上記第1支持部及び上記第2支持部間のうち少なくとも上記斜行成形斜面の近傍における該固定型の上記型割面との間に所定隙間を形成しうるように、上記中間傾斜部が曲げ加工され、上記配置工程では、上記第1支持部及び上記第2支持部間のうち少なくとも上記斜行成形斜面の近傍における上記固定型の上記型割面と上記曲げ加工体との間に所定隙間が形成されつつ、該固定型の該第1支持部及び該第2支持部に該曲げ加工体の上記第1被支持部及び上記第2被支持部が支持され、上記プレス工程では、上記曲げ加工体の上記第1端部が上記可動型の上記押圧部で最初に押圧され、上記斜行成形斜面の近傍における上記型割面と上記曲げ加工体との間の上記所定隙間が該曲げ加工体の変形により無くなる前に、該第1端部の成形が少なくとも始まっていることを特徴とするものである。

この曲げ部をもつ鍛造品の鍛造方法では、固定型の第1支持部及び第2支持部に曲げ加工体の第1被支持部及び第2被支持部がそれぞれ支持された状態で、第1支持部及び第2支持部間のうち少なくとも斜行成形斜面の近傍における固定型の型割面と曲げ加工体との間に所定隙間が形成されうるように、予備曲げ工程で棒状素材を予め曲げ加工しておく。そして、プレス工程で、曲げ加工体の第1端部が可動型の押圧部で最初に押圧され、斜行成形斜面の近傍における型割面と曲げ加工体との間の上記所定隙間が該曲げ加工体の変形により無くなる前に、曲げ加工体の第1端部の成形が少なくとも始まっている。

このように斜行成形斜面の近傍における型割面と曲げ加工体との間の上記所定隙間が無くなる前に曲げ加工体の第1端部が成形され始めることにより、プレス成形時における曲げ加工体の伸び、変形やズレ等を上記所定隙間が吸収している間に該第1端部をある程度成形することができる。そして、このように上記所定隙間がプレス成形時の曲げ加工体の変形等を吸収している間は、支持点が移動することがないため、曲げ加工体の第2被支持部が浮き上がることもなく、該第2被支持部は固定型の第2支持部に支持されたままの状態を維持する。

このため、曲げ加工体の第2端部側の支持点が固定型の中心面に対して斜行しつつ交差する斜行成形斜面付近まで移動することにより、曲げ加工体がこの斜行成形斜面内にずれて落ち込んで曲げ加工体の第2被支持部が固定型の第2支持部から水平方向にずれて外れるようなことはない。

しかも、プレス成形の進行に伴う曲げ加工体の変形により上記所定隙間が無くなった時点では第1端部が既にある程度成形されていることから、上記所定隙間が無くなった時点以降にもプレス成形が進行する場合であっても、固定型のインプレション型面に略対応するように成形された第1端部と該インプレション型面との係合により、固定型に対する曲げ加工体のズレを防止することができる。

したがって、固定型の第2支持部付近のインプレション型面内で、材料不足による欠肉が発生することもなく、品質向上を図ることが可能となる。

(2)請求項2に記載の曲げ部をもつ鍛造品の鍛造方法は、請求項1記載の曲げ部をもつ鍛造品の鍛造方法において、前記固定型は係合部を有するとともに、前記曲げ加工体の前記第1端部は該係合部との係合により前記プレス工程で該固定型に対して該曲げ加工体が少なくとも前記第1軸線の延在方向にずれることを規制しうる被係合部を有し、前記配置工程で該係合部と該被係合部とを係合させることを特徴とするものである。

この鍛造方法では、配置工程で、固定型の第1支持部及び第2支持部に曲げ加工体の第1被支持部及び第2被支持部がそれぞれ支持されたとき、固定型の係合部と曲げ加工体の被係合部とが係合されることにより、プレス工程で、固定型に対して曲げ加工体が少なくとも前記第1軸線の延在方向にずれることを規制することができ、その結果曲げ加工体が該第1軸線方向にずれることにより上記所定隙間が無くなって前記第2端部側の支持点が移動することを規制することができる。しかも、固定型の係合部と曲げ加工体の被係合部との係合は配置工程でなされることから、プレス工程で、プレス作動の当初から曲げ加工体のズレを規制することができる。

【発明の実施の形態】
以下、本発明をステアリングナックル用荒地品の鍛造方法に具体化した実施形態について、図面を参照しつつ説明する。

(実施形態1)
本実施形態は、請求項1又は2に記載の曲げ部をもつ鍛造品の鍛造方法を具現化したものである。

製鋼メーカより購入した図示しない棒鋼に対し、切断工程及び熱間での加熱工程を行い、次いで図示しないロール機によってロール成形工程を行い、ワークとしての棒状素材(ロール後素材)1を準備した。

この棒状素材1は、大径の第1端部1aと、小径の中間部1bと、中径の第2端部1cとからなる。

<予備曲げ工程>
この予備曲げ工程では、棒状素材1に対して曲げ加工を施し、所定の曲げ形状をもつ曲げ加工体5を得る。

図1及び図2に示される予備曲げ鍛造型2を準備した。この予備曲げ鍛造型2は、上下のプレス方向Pに作動する上型3と下型4とからなり、棒状素材1を所定の曲げ形状に曲げ加工しうる所定形状の型割面を有している。

プレス作動時に棒状素材1が水平方向にずれることを防止して棒状素材1を安定に維持すべく、上型3には、棒状素材1の第1端部1aの両側面を拘束しうる一対の第1拘束部3aが設けられ、下型4には、棒状素材1の中間部1b及び第2端部1cの両側面を拘束しうる一対の第2拘束部4aが設けられている。

また、下型4には、棒状素材1の第1端部1aの下面に被係合部としての被係合凹部を成形するための円形突起部4bが設けられている。

その後、予備曲げ鍛造型2をプレス方向Pで作動させ(下型4に対して上型3を下降させ)、棒状素材1の中間部1b及び第2端部1cの両側面を下側4の両第2拘束部4aで拘束して保持するとともに、棒状素材1の第1端部1aの両側面を上型3の両第1拘束部3aで拘束して保持しつつ、予備曲げ鍛造型2の型割面に沿って棒状素材1をプレス方向Pに曲げ加工し、曲げ加工体5を得た。

この曲げ加工体5は、棒状素材1の中心軸芯O(図1参照)に略一致する第1軸線L1方向に延在する第1端部5aと、第1軸線L1に対して傾斜する第2軸線L2方向に延在する中間傾斜部5bと、第1軸線L1及び第2軸線L2と同一面内で該第2軸線L2に対して傾斜する第3軸線L3方向に延在する第2端部5cとを有している。

ここに、この曲げ加工体5の中間傾斜部5bは、後述する配置工程で固定型に対して曲げ加工体5が配置された状態で、後述する固定型の第1支持部及び第2支持部間のうち少なくとも斜行成形斜面の近傍における該固定型の上記型割面との間に所定隙間を形成しうるように、曲げ加工されている。

<鍛造工程>
この鍛造工程では、得られた曲げ加工体5に対し、配置工程及びプレス工程を施し、プレス方向Pに曲げられた曲げ部をもつ鍛造品としての荒地品を得る。

<<配置工程>>
図3に示される荒地鍛造型6を準備した。この荒地鍛造型6は、上下のプレス方向Pに作動する固定型(下型)7と可動型(上型)8とからなり、ワークとしての曲げ加工体5を所定の荒地品形状に鍛造しうる所定形状の型割面及びインプレション型面を有している。

固定型7は、荒地品形状に対応する所定形状のインプレション型面7aと、曲げ加工体5の第1被支持部5dを支持可能な第1支持部7bと、曲げ加工体5の第2被支持部5eを支持可能な第2支持部7cと、円形状に突出して曲げ加工体5の被係合凹部5fと係合可能な係合部としての係合凸部7dとを有している。なお、第1支持部7bと第2支持部7cとは異なる高さに位置し、第2支持部7cは第1支持部7bよりも高いところに位置している。

上記固定型7のインプレション型面7aは、第1支持部7b及び第2支持部7c間で高さ方向に傾斜するとともに、第1支持部7b及該第2支持部7cを含む固定型7の中心面Cに対して斜行しつつ交差する斜行成形斜面7eを有している(図4参照)。

可動型8は、荒地品形状に対応する所定形状のインプレション型面8aと、後述するプレス工程におけるプレス作動時に、固定型7に配置された曲げ加工体5の第1端部5aに最初に当接可能な押圧部8bとを有している。

そして、図3及び図4に示されるように、曲げ加工体5の第1被支持部5d及び第2被支持部5eを固定型7の第1支持部7b及び第2支持部7cにそれぞれ支持させて、固定型7の上に曲げ加工体5を配置した。

このとき、固定型7の係合凸部7dと曲げ加工体5の被係合凹部5fとが円形状の凹凸嵌合により係合している。この係合により、曲げ加工体5の第1端部5aが位置決めされており、この第1端部5aは、固定型7に対して、曲げ加工体5の第1軸線L1方向(図3の左右方向)やこの第1軸線L1の直角方向(図3の紙面奥行き方向)等にずれることが規制されている。

また、固定型7の第1支持部7b及び第2支持部7c間には、この係合凸部7d及び被係合凹部5fの係合部分を除く全ての範囲で、固定型7の上記型割面と曲げ加工体5との間に所定隙間Sが形成されている。なお、この所定隙間Sは、3〜10mm程度の大きさであり、固定型7の斜行成形斜面7e付近で最大の10mm程度となり、斜行成形斜面7eの第2支持部7c側の端部からは該第2支持部7cへ近づくほど小さくなっている。

<<プレス工程>>
その後、荒地鍛造型6をプレス方向Pで作動させ(固定型7に対して可動型8を下降させ)、固定型7及び可動型8内で曲げ加工体5を荒地品形状に鍛造して荒地品を得た。

このプレス工程においては、曲げ加工体5の第1端部5aの上面が最初に可動型8の押圧部8bで押圧される。これにより、曲げ加工体5の第1端部5aの成形が始まると同時に、曲げ加工体5がプレス方向Pに曲げ加工され、上記所定隙間Sが徐々に小さくなっていく。そして、斜行成形斜面7eの近傍における固定型7の上記型割面と曲げ加工体5との間の上記所定隙間Sが曲げ加工体5の変形により完全に無くなる前に、第1端部5の成形がほぼ完了する。

このように斜行成形斜面7eの近傍における固定型7の型割面と曲げ加工体5との間の上記所定隙間Sが無くなる前に曲げ加工体5の第1端部5aの成形がほぼ完了することにより、プレス成形時における曲げ加工体5の伸び、変形やズレ等を上記所定隙間Sが吸収している間に該第1端部5aを成形することができる。そして、このように上記所定隙間Sがプレス成形時の曲げ加工体5の変形等を吸収している間は、支持点が移動することがないため、曲げ加工体5の第2被支持部5eが浮き上がることもなく、該第2被支持部5eは固定型7の第2支持部7cに支持されたままの状態を維持する。

このため、曲げ加工体5の第2端部5c側の支持点が固定型7の中心面Cに対して斜行しつつ交差する斜行成形斜面7e付近まで移動することにより、曲げ加工体5がこの斜行成形斜面7e内にずれて落ち込んで曲げ加工体5の第2被支持部5eが固定型7の第2支持部7cから水平方向(図4のQ矢印方向)にずれて外れるようなことはない。

さらに、本実施形態では、被係合凹部5fと係合凸部7dとの係合により、プレス作動の当初から、曲げ加工体5の第1端部5aは固定型7に対して位置決めされている。このため、第1端部5aの成形が高精度に行われるとともに、曲げ加工体5が第1軸線L1方向の第2端部5c側(図3の右方向)等にずれることにより上記所定隙間Sが無くなって第2端部5c側の支持点が移動することを規制することができる。したがって、プレス工程において、固定型7に対する曲げ加工体5のずれをより確実に防止することができる、
よって、固定型7の第2支持部7c付近のインプレション型面7a内(図4のR付近)で、材料不足による欠肉が発生することもなく、品質向上を図ることが可能となる。

この予備曲げ工程では、上記棒状素材に対して、図示しないベンダーにより曲げ加工を施し、所定の曲げ形状をもつ曲げ加工体9を得た。

図6に示される荒地鍛造型10を準備した。この荒地鍛造型10は、上下のプレス方向Pに作動する固定型(下型)11と可動型(上型)12とからなり、ワークとしての曲げ加工体9を所定の荒地品形状に鍛造しうる所定形状の型割面及びインプレション型面を有している。
