本発明は、バッテリーモジュールに関するものである。

従来のバッテリーモジュール(組電池)は例えば、特開2001−307784号公報に開示されており、セルをシリコン樹脂で覆うことで設置スペースの縮小/軽量化を行う技術が開示されている。

【発明が解決しようとする課題】
しかしながら、前記公報記載の技術では、セルの接触状態が悪く耐振動性が悪いと言う問題点があった。

本発明は、上記のような問題点を解消するためのものであり、セルの接触状態を向上させるとともに、耐振動性を保持したまま軽量化を図ることができるバッテリーモジュールを提供することを目的とする。

【課題を解決するための手段】
この発明のバッテリーモジュールは、セルの一面が接するシャシと、前記シャシと対向して配置される保持プレートと、前記シャシと前記保持プレートとの間に配置されるセルと、前記シャシと前記保持プレートとを固定する複数の固定ボルトと、を備え、前記シャシの上部にセルの底面に対して平行で前記セルの一面が接する面と垂直方向に梁を有するものである。

【発明の実施の形態】
実施の形態1.
図1はこの発明の実施の形態1におけるバッテリーモジュールを示すものである。図1において、セル1はシャシ2と、シャシ2と対向して配置される保持プレート3との間に配置され、保持プレート3の外側より固定ボルト4を締め付けることによって保持されている。なお、固定ボルト4には別の固定具、あるいは弾性を有する機構を用いても良い。

固定ボルト4の適正本数Nは、固定ボルト4の1本あたりの軸力をFt[N]、セル1を保持するために必要な面圧をP[MPa]、セル1の接触面積をA[mm2]、とすると式1で与えられる。

実際のボルト選定にあたっては、前記固定ボルトの実装空間、適正トルク、輸送環境などによって発生する加速度による外力、安全率等を加味して選定し、前記の式により本数を決定する。

なお、図1で保持プレート3は平板によって形成されていたが、図2に示すようにセル1の一部分が収納される形状の保持プレート5であってもよい。この場合、固定ボルト4のボルト頭部を前記バッテリーモジュール内に収容することができ、バッテリーモジュールを小型化することができる。つまり、固定ボルト4を短くすることができ、頭部の突出を無くすことができる。これにより、軽量化と省スペースを実現できる。
また、保持プレート5において、セル1の一部分を収納する形状が、セル1と接触する面に対して垂直な梁を形成することにより、保持プレート5の比剛性を向上することができ、結果として保持プレート5を薄肉化、軽量化が可能となる。
さらに、保持プレート5の詳細な強度解析に基づき、保持プレート5内部の力線を避けて穴を開けたり、外表面上において外表面に対して垂直な梁形状を設けることによって剛性を向上させ、更なる軽量化をはかることができる。

シャシ1と保持プレート5は互いに一部あるいは全部が接触しておらず、固定ボルト4の締め込み量を変化させることによって、セル1における厚み公差、すなわちセル1とシャシ2の接触面およびセル1と保持プレート5の接触面によって形成される平行度公差を吸収することができる。
例えば図3においてセル6が底部から端子部に向かって縮んでいるような形状を有している場合、隙間7から8、9、10、11と、徐々に大きくなるように固定ボルト4の締め込み量を変化させることにより、セル6と、シャシ2、および保持プレート5の各々の幾何公差およびそのばらつきによらず、前記接触面において従来より確度の高い接触状態を得ることができる。

また、図3においてセル6の最も広い面積を有する面と、これに対向する面だけが、それぞれシャシ2、および保持プレート5と接触しており、シャシ2と保持プレート5同士は直接接触していない。従って、バッテリーモジュールの構造的な強度はシャシ2の構造が受け持っており、セル6および保持プレート5には、セル6を保持するための機構による外力以外は働かない。仮に隙間12が無く、保持プレート5がシャシ2に接触し、あるいは固定されていると、振動や衝撃などの環境においてシャシ2に加わった外力が保持プレート5を変形させ、その最も重要な機能であるセル6に面圧を与えて保持する作用が損なわれ、バッテリーモジュールの強度や放熱特性が劣化することとなる。

さらに、保持プレート5の材質が、変形性を有する材料を用いることにより、セル6と保持プレート5の接触面において、保持プレート5の接触面がセル6の接触面形状に沿って変形し、あるいはねじれる事によって、セル6の接触面の平面度公差も吸収し、従来より広範囲にわたって良好な接触状態を得ることができる。
これにより、セル6の発熱を効率よく放熱する性能が得られるだけでなく、セル6内部の電極を確実に保持することができ、結果としてバッテリーモジュールの剛性を従来より上げることができる。
なお、更に放熱性能を向上させるために、シャシ2とセル6の接触面、および保持プレート5とセル6の接触面の間に熱伝導性の良い薄肉のシートや、充填剤等をはさんでも良い。

また、図4に示すように、保持プレート13において、取付け後の変形の状態を考慮して、事前に保持プレート13の形状を凸形状14に成形しておくことによって、図3において、セル6と保持プレート5の接触面内における圧力分布を変化させることができるようになる。従来はセルの中央付近の面圧を向上させようとして、保持プレート全体の剛性を向上させていたが、本形状14を用いれば、保持プレート13中央付近の形状を凸型に成形しておくだけで所望の面圧分布が達成されるため、不必要な質量増加を抑制することができる。

図5は、シャシ2の両面にセル1と保持プレート5とを有するバッテリーモジュールを示すものである。この場合、固定ボルト4はシャシ2を貫通させ、対向する保持プレート上にてナット止めしてもよい。

実施の形態2.
図9は、図2の形態において、保持プレート5と固定ボルト4間にレール状の構造物17を入れた形状を有するバッテリーモジュールを示すものである。レール17により固定ボルト4の締結部付近の応力集中を緩和し、保持プレート5の取付け機構の強度を向上させることができる。また、離散的に配置される固定ボルト4の締付け力をレール17により分散して保持プレート5に伝達することにより、取付けボルト4の本数を少なくしても、セル1と保持プレート5およびセル1とシャシ2との接触面において、均一な面圧を得ることができる。

図10は、図8の形態において、シャシ18の側部にセル1の底面に垂直で、かつシャシ18とセル1との接触面に対して垂直な梁を設けた形状を有するバッテリーモジュールを示すものである。本形状により、シャシ18の比剛性を向上することにができ、バッテリーモジュールの小型化が可能となる。さらに、シャシ18の詳細な強度解析に基づき、力線を避けて前記梁形状内に穴を開けたり、外表面に対して垂直な別の梁形状を更に設けることによってシャシ18の比剛性を向上させ、更なる軽量化をはかることができる。

図11は、図8の形態において、シャシ19の上部にセル1の底面に平行で、かつシャシ19とセル1との接触面に対して垂直な梁を設けた形状を有するバッテリーモジュールを示すものである。前記梁によってシャシ19の比剛性が向上し、シャシ全体の薄肉化、軽量化がはかれる。また、前記の梁はあらかじめシャシ19と一体成形してもよいし、後から部品として付け足しても良い。ただし、特定のバッテリーモジュールにおいて、梁の剛性を上げても、必ずしもバッテリーモジュールの剛性向上が、前記梁の幅を広げた質量増に見合わない臨界の幅20が存在する。この幅の値を解析により最適化することにより、バッテリーモジュールにおいて無駄な質量増加を抑止し、比剛性を効率よく高めることができる。

図12は、図6の形態において、シャシ2の同一面上で隣り合うセル1同士の間に剛性強化板21を入れた形状を有するバッテリーモジュールを示すものである。剛性強化板21は、その最も広い面に対して垂直な2面にてシャシ2に結合されており、剛性強化板21の取付け機構は、セル1、保持プレート5、固定ボルト4によって形成されるセル1の保持機構になんら外力を与えない。剛性強化板21により、シャシ2の比剛性が向上し、シャシ全体の薄肉化、軽量化がはかれる。なお、図12では剛性強化板21は矩形を形成しているが、必ずしもこの形でなくても良い。また、剛性強化板21は、あらかじめシャシ2と一体成形してもよいし、後から部品として付け足しても良い。剛性強化板21を部品として後から取付ける場合、様々な形状による剛性の異なる剛性強化板を用意しておくことで、剛性の異なるバッテリーモジュールを容易に得ることができる。すなわち、様々な剛性要求に対して、従来の様に種類の異なるシャシをそれぞれ用意する必要が無く、多品種化をはかる上で飛躍的に生産性を向上させることができる。

図13は、以上の形態を複合したバッテリーモジュールの形状を示す。すなわち、図13において、シャシ22の両面および同一面にそれぞれ2セルずつ、合計4セルが保持プレート27にて保持されており、シャシ22の片面において同一面に配置されるセル1同士の間に剛性強化板21を入れた形状を有する。さらにシャシ22は側部にセル1の底面に対して垂直で、かつシャシ22とセル1との接触面に対して垂直な梁23を設けた形状を有し、かつ、シャシ22はその上部にセル1の底面に対して平行で、かつシャシ22とセル1との接触面に対して垂直な幅26を有する梁25を設けた形状を有する。梁形状23には軽量化のためにいくつかの丸穴が設けられており、さらに梁23の端部には、後に図13の形態を有するバッテリーモジュール同士を複数連結するためのフランジ24がいくつか設けられている。本フランジ24を用いてバッテリーモジュール同士を連結することにより、バッテリーモジュールの大型化が可能となる。なお、図13では剛性強化板21はシャシ22の片側のみに付与したが、シャシ22の両面に配置しても良い。

ここで、図13の形態における梁形状25の効果について、解析および実験の結果を示す。図13において、梁形状25の幅26を変数とし、バッテリーモジュールの剛性を評価する値として1次固有振動数を解析にて求め、グラフに示したものが図14である。図11の形態で述べたように、図14において、幅12.5[mm]付近で著しい固有振動数の向上が認められるが、以後は幅26を大きくしても、優位な固有振動数の上昇は得られないことが分かる。すなわち、本バッテリーモジュールにおいては、幅26の値は12.5[mm]が最適値と認められる。

図15は図13において幅26の値を12.5[mm]とし、強度剛性板21を取り外した場合の1次固有振動数およびバッテリーモジュールの挙動解析結果を示す。図15において、28は図13におけるセル1をあらわし、29は図13におけるシャシ22をあらわし、30は図13における保持プレート27をあらわしている。なお、図13における梁25の効果をより明瞭に確認するため、剛性強化板21は図15に示す解析モデルには含まれていない。図はバッテリーモジュールの静止状態および振動中の変位状態が重ねて表記されており、1次固有振動数におけるバッテリーモジュールの挙動は、倒れ方向に支配的であることが分かる。

図16は図15にて解析を実施したバッテリーモジュールを実際に製作し、固有振動数を測定した結果である。図16において、横軸は周波数、縦軸は応答倍率を表す。図16より、1次固有振動数の解析値と実測値の差は10%未満であり、解析は妥当であるといえる。また、1次固有振動数における応答倍率、32倍となる。この応答倍率を考慮しても問題ない場合には、本構成を利用することが可能となる。

次に、図13における剛性強化板21の効果について、解析および実験の結果を示す。図17は図15の解析モデルに対して、図13における剛性強化板21を模擬する形状31を付与した解析モデルによる、1次固有振動数およびバッテリーモジュールの挙動解析結果を示す。なお、図13における剛性強化板21の効果をより明瞭に確認するため、梁25は幅26の値を図15の解析モデルと同一の12.5[mm]とした。図17はバッテリーモジュールの静止状態および振動中の変位状態が重ねて表記されており、1次固有振動数におけるバッテリーモジュールの挙動は、図15と同様に、倒れ方向に支配的であることが分かる一方、1次固有振動数の値は108.9[Hz]まで上昇している。

図18は図17にて解析を実施したバッテリーモジュールを実際に製作し、固有振動数を測定した結果である。図18において、横軸は周波数、縦軸は応答倍率を表す。図18より、1次固有振動数の解析値と実測値の差は10%未満であり、解析は妥当であるといえる。また、1次固有振動数における応答倍率、は8倍となり、図15の構成と比較して強度が向上している。よって、強度剛性板21の質量増加と振動条件をトレードオフし、設計により最適な構成を選択すればよい。

以上より、剛性強度板を付与することによって、1次固有振動数は約2倍に上昇し、応答倍率は四分の一程度に減少させることができた。すなわちバッテリーモジュールの剛性を向上させることができた。

図19は、図13の形態を有するバッテリーモジュールを基本モジュールとし、複数の基本モジュールを、図13におけるシャシ22上に設けられたフランジ24同士をねじ結合にて連結させることによって大型化したバッテリーモジュールを示す。図19では6つの基本モジュールを連結して24セルのバッテリーモジュールとしているが、連結する基本モジュールの数はこの限りでない。また、基本モジュール内のセル数は4セルを実装する形態を表記しているが、セル数もこの限りでない。すなわち、本形態によれば1セル単位のセル実装が可能となり、従来実現が困難であった奇数セルのバッテリーモジュールが容易に得られる。

例えば図19において、任意の基本モジュールから1セルを除けば23セルのバッテリーモジュールが得られる。この時1セルを除いた部位のシャシは無駄となるため、質量の無駄を省くためには、不要部を削除した形状のシャシが必要となる。
また、前記の基本モジュールから2セルを除けば22セルのバッテリーモジュールが得られる。この時は前記の基本モジュールのみ図10におけるシャシ18の形状を用いれば質量の無駄はない。さらにこれより1セルを除けば、すなわち前記の基本モジュールにおけるセル数が1となり、21セルのバッテリーモジュールが得られる。この場合も図10におけるシャシ18より不要部を削除した形状のシャシが必要となる。この様に、1セル用、2セル用、3セル用、4セル用の4種類のシャシを事前に用意しておけば、シャシ以外の部品はセル数によらず全く同一であるため、1セルから任意のセルまでのバッテリーモジュールを質量の無駄無く達成することが可能であり、多品種化をはかる上で大幅なコストダウンが可能となる。

ここで、基本モジュールにおけるセル数を4としたが、例えば基本モジュールのセル数を1にすればシャシの種類は1種類ですむ。逆にシャシの同一面に配置するセルの数を増やすことによって基本モジュールのセル数を多くした場合、バッテリーモジュールを多品種化するが、シャシ構造が強固であるため、あえてシャシの補強が必要ない。この様に、設計条件などの状況によって基本モジュールを構成するセルの最適数を適当に設定すればよい。

図19の例では比剛性の向上をはかり、バッテリーモジュールを軽量化し、大容量の大型バッテリーセルを用いることによって、バッテリーモジュールとしては従来と比して格段にエネルギー効率の高い、108.3Wh/kgという値を実現した。

前記の例は長楕円円筒形バッテリーセルを用いているが、バッテリーモジュールに用いるセルの形状、さらに種類は任意で良い。

図20に図19の形態のバッテリーモジュールを製造し、実際に固有振動数を測定した結果を示す。基本モジュールを連結したことによりさらに剛性が上昇し、1次固有振動数が180[Hz]近くまで上昇している。最低限必要な剛性は基本モジュールレベルにて確保しているため、基本モジュールの連結数を増やしていっても必要最低限の剛性を下回ることはない。このため、多品種化において、過去に実績の無いセル数のバッテリーモジュールを開発する場合でもリスクや開発費を大幅に低減できる。

次に、図19に示すバッテリーモジュールにおいて、実際に対環境試験を実施した条件を示す。以後に示す環境条件は、前記バッテリーモジュールが実際に搭載される環境における条件要求値である。図21は各軸方向における正弦波振動条件を示し、グラフを図22に示す。5[Hz]から100[Hz]間で、面内方向において最大10G、面外方向で最大15Gの正弦波による加速度を印可し、いずれの振動においても機械性能、電気性能に異常なく、耐性が確認された。なお、1Gは地上における重力加速度を表す。

図23に、各軸方向におけるランダム振動条件をPSD(Power Spectrum Density )値で示し、グラフを図24に示す。20[Hz]から2000[Hz]間で、面内方向においてオーバーオール実効値11.8Grms、面外方向で同14.15Grmsのランダム振動を各軸3分間ずつ印可し、いずれの振動においても機械性能、電気性能に異常なく、耐性が確認された。なお、オーバーオールは各周波数における密度(PSD)を振動周波数帯域内で積分した値で、Grmsの単位で表す。

図25に、各軸方向における衝撃試験条件をSRS(Shock Response Spectrum)値で示し、グラフを図26に示す。200[Hz]から7000[Hz]間で、各軸において1400Gもの衝撃を3回ずつ、合計9回印可した。いずれの衝撃印可においても機械性能、電気性能に異常なく、耐性が確認された。なお、1Gは地上における重力加速度を表す。
