【発明の属する技術分野】
本発明は、電子写真方式のプリンタや複写機等の画像形成装置に用いられる現像装置に関する。

【従来の技術】
従来より、電子写真方式の画像形成装置に用いられる現像装置として、静電潜像を担持する像担持体に近接配置され、回転駆動するスリーブとそのスリーブの内部に収容された磁石ロールからなる現像部材(現像ロールと称する)上に、トナーおよび磁性キャリアからなる二成分現像剤を担持して像担持体と対向する位置に搬送し、その二成分現像剤を像担持体表面に接触させ、トナーの転移によって現像を行なう接触型二成分現像装置が知られている。また、像担持体表面に現像剤を接触させずに現像する方式の非接触型二成分現像装置も知られている。接触型二成分現像装置は、現像剤中のトナー濃度の制御が必要であること、トナーの補給だけではなく磁性キャリアをその帯電能力の低下に伴って定期的に交換しなければならない等の課題を有するものの、画質特性および現像剤の搬送性等の点で優れているため、現像装置の主流となっている。

ここで、現像ロール上に担持される現像剤の量は、像担持体へ転移するトナー量に起因する画像濃度のみならず他の印字画像品質も大きく左右するものであるため、その現像ロール上には、像担持体と対向する手前で層形成手段により所定量の現像剤層が形成される。

層形成手段により現像ロール上に所定量の現像剤層を形成する技術として、トリマーやブレードといった層規制部材で所望の層厚に規制し均一化する技術や、特開平7−333993号公報に開示されるように、第一トナー搬送手段と第二トナー搬送手段(現像ロール)を互いに回転状態で接触させることで安定したトナー量を第二トナー搬送手段上に得る技術などが知られている。

また、特開平8−137265号公報には、磁性棒とその表面に設けられた弾性部材からなるロール状部材を備え、現像スリーブに対向して磁性棒を回転させることで、現像スリーブ内部に固定して設けられた複数の磁石との磁界により現像剤を現像スリーブ上から除去するとともに、弾性部材を現像スリーブに押しつけることで、層厚を規制して現像剤層を形成する技術が開示されている。

また、現像ロール上への層形成とは異なる技術であるが、特公平2−6065号公報には、所定の方向に回転するスリーブと、そのスリーブの内部に固定された複数の磁石を備え、記録媒体上に磁化パターンを形成し、回転するスリーブで磁性トナーを搬送して、磁化パターンに応じて磁性トナーを磁気的に吸着するように特定磁界の向きと強度で現像(記録媒体上へ層形成)を行なう技術が開示されている。

【発明が解決しようとする課題】
しかしながら、従来のトリマーやブレード等の層規制部材を用いて層形成を行なう場合には、層厚規制部材の背面部、即ち現像剤搬送方向の上流側において、現像剤が過度に充填された状態となるため、現像剤に対して強い圧縮力が作用し、また現像剤が層厚規制部材と現像剤担持体との間隙を通過する際には、現像剤に対して強い摩擦力が作用するため、層厚規制部において現像剤の劣化が発生するという問題点を有する。

上記現像剤の劣化はトナーの劣化と磁性キャリアの劣化とに大別され、双方とも圧縮力や摩擦力等により発生するものであり、トナーおよび磁性キャリアの代表的な劣化形態とその影響は次の通りである。

一般にトナー表面には、帯電性および流動性向上のために加えられた外添剤が付着しており、現像剤に圧縮力や摩擦力が作用すると、この外添剤がトナー表面から剥離したり、トナーの樹脂中へ埋没する。このような外添剤の剥離や埋没の生じた状態がトナーの劣化の代表的な形態であり、このような劣化が進行すると摩擦帯電特性が変化し、トナーの電荷量分布が極めて広くなり不安定となる。このため、電荷量の低いトナー、および所定の極性と逆極性に帯電したトナー(以降、逆極性トナーと称す)が生じて背景部へのカブリが発生する。

また上記のようなトナーの劣化が生じると、トナーと磁性キャリアとの接触面積が増大するために、トナーとキャリアとの間の付着力は増大する。このため、トナーは磁性キャリアの表面から剥離し難くなり、現像されるトナー量は減少して画像濃度が低下してしまう。特に、非接触型二成分現像装置においては、トナーと像担持体との間の付着力が存在しないために、トナーの、磁性キャリア表面からの剥離は、電界によりトナーに作用するクーロン力が、トナーと磁性キャリアとの間の付着力に勝った場合に発生する。従って、トナー劣化に伴うトナーと磁性キャリアとの間の付着力の増大により、画像濃度の低下は顕著に現れる。このように、トナーの劣化による画像欠陥が発生する状態となると、現像剤の寿命が尽きたということであり、現像剤の交換が必要となる。

一方、磁性キャリアの劣化は、磁性キャリア表面へのトナー並びにトナーの外添剤の固着によって発生する。このような劣化が生じると、磁性キャリア表面にトナーと同種の材料が存在するために、トナーと磁性キャリアとの摩擦帯電序列の差は、劣化前に比べて小さくなる。従って、磁性キャリアの劣化に伴いトナーの電荷量は減少し、電荷量の低いトナーおよび逆極性トナーが生じて、背景部へのカブリが発生することになる。この場合にも上記トナー劣化の場合と同様に、現像剤の交換が必要となる。

また、前述した特開平7−333993号公報に開示された技術では、現像ロール上のトナー量を規制するために、現像ロール(第ニトナー搬送手段)に対して低硬度の第一トナー搬送手段をニップ部が食い込むほど接触させて、それぞれの表面同士をこすりつけて通過するトナー量を規制しているため、トナー表面の外添剤が埋まり込んでトナー劣化が生じてしまい、帯電不良を起こしてカブリなどを発生したり、スリーブ表面に固着して画像抜けを引き起こすという問題がある。

また、特開平8−137265号公報に開示された技術では、現像ロール上の現像剤の除去と再供給を行なうのみであり、現像に好ましい現像剤層厚に調整するための層形成手段を別途設ける必要がある上、現像ロールの磁極が移動するロールへの供給は構成上不可能である。

さらに、特公平2−6065号公報に開示された技術は、移動する磁極上に磁力により磁性トナー像を形成するものであり、この技術を磁性キャリアとトナーとからなる二成分現像剤に応用しようとしても、磁性キャリアとトナーの粒径および比重が大きく異なり、均一な現像剤薄層を形成しようとする課題を解決することは困難である。

本発明は、上記事情に鑑み、トナーおよび磁性キャリアからなる現像剤の劣化を抑えたまま、現像部材上に過不足のない均一な現像剤薄層の形成を行なうことができ、高品位な画像が安定して得られる現像装置を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成する本発明の現像装置は、表面に静電潜像が形成される像担持体に近接もしくは接触するように配置され、トナーおよび磁性キャリアからなる現像剤を周面に担持して周回する現像部材を備え、その現像部材周面に担持された現像剤中のトナーにより上記像担持体表面に形成された静電潜像を現像する現像装置において、
上記現像部材は、周面に、周回方向に並ぶN極とS極とからなる磁極ペアが、周回方向に、交互に異なる磁性の磁極が配置されるとともに磁極ペアどうしの間に非着磁領域もしくは低磁力領域を挟んで全周に渡って配列されてなるものであって、
上記現像部材に近接して配置されて周回するスリーブを有するとともに、そのスリーブ内に、少なくとも上記現像部材に対向する部位においてそのスリーブの周回方向にN極とS極とが交互に配置されてなるとともに、上記現像部材周面に着磁された磁極ペアを成すN極とS極とのうちその現像部材周回方向先頭側の磁極とは異なる極性の磁極のうちの1つがその磁極を挟む両側の、その磁極の極性とは異なる極性の2つの磁極のいずれよりも上記現像部材に近接した位置に配置されてなる固定磁石を有し、上記スリーブの周回により現像剤を上記現像部材に供給する現像剤供給部材を具備することを特徴とする。

ここで、上記現像部材は、周面に、周回方向に25μm以上250μm以下の間隔を隔てて並ぶN極とS極とからなる磁極ペアが、周回方向に、交互に異なる極性の磁極が配置されるとともに磁極ペア同士の間に50μm以上の非着磁領域もしくは低磁力領域を挟み、かつ、それら非着磁領域もしくは低磁力領域を挟んで隣接する磁極どうしの間隔が約300μm以下となるように全周に渡って配列されてなるものであることが好ましい。

【発明の実施の形態】
以下、本発明の実施形態について説明する。

図1は、本発明の一実施形態の現像装置を用いた画像形成装置の概略構成図である。

図1に示す画像形成装置は単色の画像形成装置であり、この画像形成装置には、ほぼ円筒状の導電性基体の周面に感光体層が設けられた感光体ドラム1が備えられている。この感光体ドラム1は、図中に示す矢印Aの方向に回転駆動される。また、感光体ドラム1の周囲には、その回転方向に沿って、帯電器2と、露光装置3と、円筒部材からなる現像ロール12(本発明にいう現像部材の一例)を有する現像装置4と、転写前コロトロン5と、転写コロトロン6と、剥離コロトロン7と、クリーナ8と、光除電器9とが備えられている。現像装置4は、本発明の現像装置の一実施形態のものであり詳細は後述する。

感光体ドラム1の導電性基体は電気的に接地されており、その導電性基体の周面に設けられた感光体層には、負帯電の有機感光体(OPC)が用いられている。この感光体ドラム1は、ほぼ一様に帯電された後、像光が照射されて露光部が形成されその露光部の電荷が導電性基体に流れて電位が減衰するものである。この感光体ドラム1の外形は、例えば100mmであり、また周面の移動線速度、即ちプロセススピードは160mm/s程度に設定される。

露光装置3は、画像情報に基づいて点滅するレーザー発生装置と、このレーザー発生装置から射出されるレーザービームを回転しながら反射するポリゴンミラーとを有し、感光体ドラム1の周面を露光走査して静電潜像を形成するものである。この露光走査は、画像部を露光するものであってもよいし、非画像部を露光するものであってもよく、感光体ドラム1の帯電極性とトナーの帯電極性とを適切に選択することによって画像部にトナーを転移して顕像化することができる。この画像形成装置では、感光体ドラム1およびトナーは負帯電のものが用いられて画像部が露光される。

次に、図1に示す画像形成装置の動作について、図2を参照しながら説明する。

図2は、図1に示す画像形成装置においてトナー像を形成するときの、像担持体表面の電位の推移を示す図である。

先ず、帯電器2により感光体ドラム1の表面が一様に−450Vに帯電される[図2(a)]。次いで、露光装置3のレーザー光により画像部の露光が行なわれ、−200Vの露光部電位のネガ潜像が形成される[図2(b)]。さらに、このネガ潜像の露光部に現像装置4によりトナーが転移され顕像化される[図2(c)]。

上記のようにして感光体ドラム1上に形成されたトナー像は、転写コロトロン6の帯電によって図示しない記録用紙上に転写される。その後、この記録用紙は、剥離コロトロン7の帯電によって感光体ドラム1の表面から剥離されて定着器(図示せず)へと搬送され、その定着器でトナー像が加熱・加圧される。このようにしてトナー像が記録用紙上に定着される。

一方、感光体ドラム1表面の残留トナーは、トナー像の転写および記録用紙の剥離工程が終了した後、クリーナ8によって清掃される。さらに、感光体ドラム1の残留電荷が光除電器9による露光で除電されて次の画像記録工程に備えられる。

尚、感光体ドラム1の回転方向における現像装置4の下流側に設けられた転写前コロトロン5は、現像時に磁性キャリアが感光体ドラム1へ転移する量を調査する際に用いられるもので、感光体ドラム1上に形成されたトナー像に対して一様な負帯電を行なう。これにより、現像の際に意図に反して感光体ドラム1上へ転移した磁性キャリアを負に帯電し、トナーと一緒に記録用紙上に転写されるようにして、記録用紙上において磁性キャリアの転移量の評価を行なうことができる。

次に、図1に示す画像装置を構成する本実施形態の現像装置4について、図3を参照して説明する。

図3に示す現像装置4には、感光体ドラム1との対向部位に現像用開口部11aが設けられた現像ハウジング11が備えられている。この現像ハウジング11には、現像剤が収容される。

また現像装置4には、現像ハウジング11の開口部11aに、表面が静電潜像が形成される感光体ドラム1に近接もしくは接触するように配置され、トナー18および磁性キャリアからなる現像剤を周面に担持して周回する現像ロール12が備えられている。さらに現像装置4には、現像ロール12の、感光体ドラム1と対向する反対側の位置に、層形成ロール13(本発明にいう現像剤供給部材の一例)が備えられている。これら現像ロール12および層形成ロール13の構成については後述する。

また現像装置4には、層形成ロール13の、現像ロール12と対向する反対側の位置に、トナー18を貯留するトナー収容部17が備えられており、さらに、層形成ロール13とトナー収容部17との間に、層形成ロール13に補給トナーが常に接触するように案内するガイド部材14と、このガイド部材14上へ供給するトナーの量を規制する補給トナー量規制部材16とが備えられている。また、トナー収容部17の内部には、貯蔵されるトナー18をほぐしながらトナーをガイド部材14上に搬送するトナー搬送部材15が設けられ、さらに図示しないが、トナー収容部17の軸方向における端部にはトナー18を補給するトナーボックスが連結されている。

現像ロール12は、図3に示すように軸線回りに回転が可能となるように支持されており、その現像ロール12の周面の移動方向は、感光体ドラム1の周面の移動方向とは反対の方向である。この現像ロール12の外径は18mm、駆動時の表面移動線速度である周速度は320mm/s、感光体ドラム1と現像ロール12との間隙は300μmに各々設定されており、現像ロール12に担持される現像剤層は感光体ドラム1に対して非接触状態となるように保持される。

図4に示すように、現像ロール12周面は、磁気記録層12bとその磁気記録層12b周面上に形成された導電層12aとから構成されている。磁気記録層12bとしては、フェライト磁石が用いられる。また、導電層12aとしては、フェライト上にアルミニウム層が厚さ1μm程度に形成されたものが用いられる。

導電層12aには、現像バイアス用電源19により、現像バイアス電圧が印加される。この現像バイアス電圧は、直流電圧に交流電圧が重畳されてなる電圧であり、現像バイアス電圧の直流成分は地カブリの発生を防ぐために、例えば−400Vに設定される。現像バイアス電圧の交流成分については、周波数が低すぎると画像上に現像バイアスの周波数に応じた濃淡ムラが生じてしまい、一方周波数が高すぎるとトナーの運動が電界の変化に追従しきれなくなり、現像効率が低下してしまう。また、交流成分のピーク間電圧が低すぎると、トナーに十分な電界が作用しないために現像効率は低下してしまい、一方ピーク間電圧が高すぎると、背景部へのカブリや感光体1上へのキャリア付着が生じ易くなる。さらに、波形に関しては、感光体ドラム1と現像ロール12との間でトナーの往復運動を効率良く発生させるためには、+側と−側とがほぼ対称であることが好ましい。

以上のような点から、周波数としては0.4〜10kHz、ピーク間電圧としては0.8〜3kV程度の範囲、波形としては+側と−側とをほぼ対称に設定することが好ましい。本実施形態では、現像バイアス電圧の交流成分は、周波数6kHzの対称矩形波で、ピーク間電圧が1.5kVに設定される。

次に、磁気記録層12bについて説明する。この磁気記録層12bは、図4に示すように、周面に、周回方向に並ぶN極とS極とからなる磁極ペアが、周回方向に、交互に異なる磁性の磁極が配置されるとともに磁極ペアどうしの間に非着磁領域を挟んで全周に渡って配列されてなるものであって、詳細には、周面に、周回方向に25μm以上250μm以下の間隔を隔てて並ぶN極とS極とからなる磁極ペアが、周回方向に、交互に異なる極性の磁極が配置されるとともに磁極ペア同士の間に50μm以上の非着磁領域もしくは低磁力領域を挟み、かつ、非着磁領域を挟んで隣接する磁極どうしの間隔が約300μm以下となるように全周に渡って配列されてなるものである。このように配列することにより、一般に用いられる、粒径が25μm〜200μm程度の磁性キャリアをほぼ均一にほぼ一層だけ吸着することができる。以下、ほぼ均一なほぼ一層の磁性キャリアの薄層が形成される原理について、図5、図6を参照して説明する。

現像ロール12の磁気記録層12bに、上述したように配列された磁極により、図5に示すように、狭い磁極間隔で隣接する一対のN極(M1)とS極(M2)の磁極間X12で、強い磁界が形成される。また、これら一対の磁極の外側には非着磁領域R1,R2が設けられている。つまり、これら一対の磁極の各々がこれら以外の磁極と隣接する側には、一定の長さ(R1+R2)の非着磁領域が設けられている。従って、図6に示すように、磁束501はほとんどが対をなす二つの磁極間に回り込み、反対側へほとんど分布しない状態となる。また、磁束501は対をなす磁極間で現像ロール12の表面近くに集中し、現像ロール12の表面に垂直な方向の磁界成分は急激に減衰して磁界は遠方には及ばなくなる。

このように磁束501が分布する状態では、一対の磁極間に吸着された磁性キャリアは、ほぼ単層となり、さらに磁性キャリアの層が周面に形成されると磁力線がこの磁性キャリアの層内を通り、その外側にほとんど分布しない状態となる。従って、磁極間X12においてほぼ単層の均一な現像剤層を形成することが可能となる。

一方、非着磁領域R1およびR2においては、磁界が極めて微弱であるために磁性キャリアに作用する磁気拘束力は極めて弱くなり、現像剤層を保持することはできない。従って、強磁界が形成される磁極間X12のみにほぼ均一なほぼ一層の現像剤層が形成される。

層形成ロール13は、現像ロール12に近接して配置されて周回する、中空円筒状で非磁性且つ導電性のスリーブ13aを有する。また層形成ロール13は、スリーブ13a内に、少なくとも現像ロール12に対向する部位においてそのスリーブ13aの周回方向にN極とS極とが交互に配置されてなるとともに、現像ロール12周面に着磁された磁極ペアを成すN極とS極とのうち現像ロール12周回方向先頭側の磁極とは異なる極性の磁極のうちの1つ(図7ではN極)がその磁極を挟む両側の、その磁極の極性とは異なる極性の2つの磁極(ここではS極)のいずれよりも現像ロール12に近接した位置に配置されてなる固定磁石13bを有する。この層形成ロール13は、スリーブ13aの周回により現像剤を現像ロール12に供給する。現像ロール12とスリーブ13aは、これら現像ロール12とスリーブ13aとが互いに近接した領域において互いに異なる方向に移動する向きにそれぞれ周回する。

層形成ロール13の外径は18mmであり、スリーブ13aは軸線回りに回転可能に支持される。本実施形態では、駆動時のスリーブ13aの周速度は320mm/sに設定される。また、スリーブ13aと現像ロール12とは、同電位となるように設定される。

磁石ロール13bには、詳細には、周方向にN極とS極とが交互に12極着磁されており、これらの磁極の磁束密度は70mTに設定される。また、現像ロール12と層形成ロール13とが最近接する位置には、前述したように、磁石ロール13bのN極が配置されるように磁石ロール13bが固定される。

図7に示す磁束401,501は、磁石ロール13b,現像ロール12の磁極による磁束の様子を表わしている。磁石ロール13bの形成する磁界によりスリーブ13aの表面に磁気的に担持された現像剤は、スリーブ13aの回転に伴い、磁気ブラシとなって現像ロール12と層形成ロール13との対向部へと搬送される。次いで、現像剤の磁気ブラシは、層形成ロール13と現像ロール12とが最近接する位置に到達する前に、現像ロール12表面に接触する。この際、スリーブ13aの回転により搬送される現像剤は、上記対向部に現像ロール12の回転方向の下流側から流入して上流側へと流出することになる。現像剤が現像ロール12と層形成ロール13との最近接点を通過する際には、キャリア粒子が効率良く通過できるように磁気ブラシの先端が崩れて再配列され、磁性キャリアが現像ロール12表面に効率的に隙間なく接触する。

最近接点の近傍においては、磁石ロール13bの形成する磁界により磁化されて磁気ブラシとなった現像剤は、磁石ロール13bの磁界の方向と現像ロール12の磁極の形成する磁界の方向とが同じである場合には、そのままの磁化方向で現像ロール12上に付着することができる。従って、図7に示すような磁石ロール13bの磁極配置状態では、上記最近接点に対して現像ロール12の回転方向の下流側(図7の中央部よりも左側)において、現像ロール12の対をなすN極とS極との間、即ち磁極間X12に現像剤が付着する。

一方、磁石ロール13bの磁界の方向と現像ロール12の磁極の形成する磁界の方向とが逆である場合には、磁石ロール13b上の現像剤はそのままでは現像ロール12に付着しにくく、現像ロール12上に現像剤を付着させるためには、磁性キャリアの磁化を現像ロール12の磁極が形成する磁界の方向に反転させることが必要となる。

このように磁界の方向が逆になる部位は、図5に示す非着磁領域R1およびR2を挟んで隣接する磁極間である。この部位では、前述のように、磁界が極めて微弱であるために磁性キャリアに作用する磁気拘束力は弱くなり、従って現像剤層を保持することはできない。

また、上記最近接点の近傍において、磁極間X12に相当する部位の現像ロール12表面に接触できなかった二層目以上の磁性キャリアは、現像ロール12表面に留まろうとするが、前述したように現像ロール12表面に垂直な方向の磁界成分は、現像ロール12表面の近傍において急激に減衰するために磁気拘束力が微弱であり、層形成ロール13の磁石ロール13bによる磁気拘束力の方が強いために現像ロール12表面から容易に引き剥がされ、スリーブ13aの回転に伴う磁気ブラシの移動にしたがって搬送される。

このようにして、最終的には現像ロール12上で強磁界が形成される磁極間X12に、図6に示すような、ほぼ均一なほぼ一層の現像剤層が形成され、現像に供されることになる。

また、磁極間X12においては、磁性キャリアに対して強い磁気拘束力が作用するため、現像剤の飛散および感光体ドラム1上へのキャリア付着は発生しない。

尚、上述のように非着磁領域R1およびR2を挟んで隣接する磁極間には現像剤が付着しない領域が発生するが、非着磁領域を挟んで隣接する磁極間の間隔を300μm以下に設定すれば、縞状の濃度ムラは発生しない。

一度現像に供されたことによりトナーが消費されて、トナー担持量が低下した磁性キャリアは、続く層形成工程において速やかに現像ロール12上から剥離されて、現像ロール12上には十分にトナーが担持した磁性キャリアから成る現像剤層が形成されることが望まれる。層形成工程における上記剥離の効率が低いと、現像ロール12上の現像剤のトナー濃度が低下してしまい、画像濃度低下が生じてしまう。

これに対しても、本実施形態では、高い剥離効率を得ることが可能である。一度現像に供された現像ロール12上の現像剤は、現像ロール12の回転により層形成ロール13との近接対向部へと流入する。この際、現像ロール12上で現像剤が保持されている磁極間X12、即ち対をなすN極およびS極による磁界の方向と、層形成ロール13の磁石ロール13bによる磁界の方向とは反対方向となる。このため、現像ロール12上の現像剤は、微少な磁気ブラシとなって現像ロール12の回転方向の下流側から上流側(図7で左側から右側)、すなわち非着磁領域R1およびR2を挟んで隣接する磁極間へと移動する。前述のように、この部位では磁界が極めて微弱であるために磁性キャリアに作用する磁気拘束力は弱くなり、現像剤層を保持することはできない。従って、現像によってトナー担持量が低下した磁性キャリアは現像ロール12周面上から剥離されて、層形成ロール13側の磁気ブラシへと取り込まれる。次いで、前述したようにして、現像ロール12周面上には、新たに十分なトナーを担持した磁性キャリアが層形成ロール13側の磁気ブラシから供給されて層形成が行なわれる。従って、例えば大面積のベタ画像を繰返し現像する場合においても、画像濃度を良好に維持することが可能となる。

層形成ロール13の周囲には所定量の現像剤があらかじめ供給されており、この層形成ロール13の全周に渡って、ほぼ均一に吸着される。次いで、スリーブ13a上で穂状となった現像剤は、スリーブ13aの回転方向と同一方向に搬送される。また、同時に磁石ロール13bの磁極に応じた磁気ブラシの回転運動によってトナーの摩擦帯電が行なわれる。このように搬送、攪拌された現像剤は、現像ロール12と層形成ロール13とが対向する領域へと搬送される。本実施形態では、この対向領域において、現像ロール12による現像剤の搬送方向と層形成ロール13による現像剤搬送方向とが反対をなすように設定されている。また、本実施形態では、層形成ロール13上の現像剤層厚は磁極上で約600μm、現像ロール12と層形成ロール13との間隙は400μmである。

一方、トナー収容部17に収容された貯蔵トナー18は、トナー搬送部材15でほぐされながら搬送され、ガイド部材14とトナー量規制部材16とが対向する供給口を通ってガイド部材14に沿って、層形成ロール13に近接する位置まで搬送される。ガイド部材14の先端は層形成ロール13上の現像剤層にわずかに接触しており、ガイド部材14に沿って搬送されてきた補給トナー18は層形成ロール13上の現像剤に接触し、現像剤のうちの磁性キャリア表面に接触したトナーはその磁性キャリア表面に静電的に付着して磁気ブラシ内部に取り込まれる。一方、余剰のトナー即ち磁性キャリア表面に接触しないトナーは磁気ブラシ内部に取り込まれず、続いて搬送されて来る磁性キャリアの表面に接触するまでガイド部材14上に留まる。補給トナーと接触した現像剤には磁性キャリア表面をトナーが覆う程度にトナーが補給されて所定のトナー濃度となり、スリーブ13aの回転により現像ロール12と対向する位置近傍まで搬送されながら、スリーブ13aの回転運動による攪拌と帯電とが行なわれて次の工程へと進む。

また、本実施形態の現像装置4で用いられる現像剤の磁性キャリアは、106/(4π)A/mの磁界中における磁化が、約45kA/m以上360kA/m以下となるものを用いるのが望ましい。磁性キャリアの磁化が小さいと、現像ロール12の磁極が形成する磁界によって現像ロール12上へ吸着される力が小さくなる。このため、磁極間隔は小さく設置されて、現像ロール12の表面に垂直な方向の磁界成分が急激に減衰していると、磁性キャリアが現像ロール12の表面に吸着されない部分(現像剤層の抜け)が生じ易くなる。このような現像剤層の抜けがあると、低濃度部における微少な濃度ムラや細線の再現性不良が発生する。

一方、磁性キャリアの磁化が大きいと、現像ロール12の磁化パターンに応じて強い吸着力が作用し、磁極上と磁極間とでほぼ均一な現像剤層、つまり山谷構造のない現像剤層を形成するのが難しくなる。現像剤層にこのような山谷構造があると、低濃度部において磁極ピッチと対応した濃度ムラが発生したり、細線の幅に微少なムラを生じたりすることになる。

さらに、本実施形態の現像装置4で用いられる現像剤の磁性キャリアは、残留磁化が約25kA/m以下であるものが望ましい。磁性キャリアの残留磁化が大きいと、磁性キャリアの磁気的な凝集が生じ易くなり、この影響により、現像ロール12上の現像剤層に微少な凹凸すなわち磁気的な凝集により一層より多い現像剤層が形成される部位が生じてしまう。このような凹凸が生じると、低濃度部における微少な濃度ムラや細線の再現性不良が発生する。このように、磁性キャリアの磁化と残留磁化とは、現像ロール12の磁極によって形成される現像剤層の状態に影響を及ぼすものであり、磁化と残留磁化とを上記の範囲内とすることにより、ほぼ一層の現像剤層を現像剤ロール12上に形成することが容易となる。

<実験1>
次に、本実施形態の現像装置4において、静電潜像の現像試験を行ない、隣接して対をなす磁極の間隔X12および非着磁領域を挟んで隣接する磁極の間隔を変化させて、画像濃度、キャリアの付着、画像の均一性、細線の再現性を調査した結果について説明する。

一般に、二成分現像剤の薄層を用いる現像方式において、きめの細かい画像を得るためには、平均粒径の小さな磁性キャリアを用いることが好ましい。平均粒径の大きな磁性キャリアを用いた場合には、磁界に沿って配列される磁性キャリアのチェーン間の間隔は広くまた粗くなるため、均一性の高い薄層を得ることは困難となる。このため、画像の均一性不良およびライン画像のエッジ再現不良が発生してしまう。従って、磁性キャリアの平均粒径としては、100μm以下であることが好ましく、本実施形態では重量平均粒径が50μmの磁性キャリアが用いられる。

キャリア付着の評価は、図9に示すような、画像部91と背景部92とがプロセスの進行方向と直角方向に一定周期で並列されたいわゆる交番ラインの現像を行ない、このときのキャリア付着量を測定して行なう。図9に示す画像パターンを構成する交番ラインの周期は2サイクル/mmで画像部91と背景部92の比率は1:1である。このような交番ラインの現像においては、感光体ドラム1の表面に、画像部91と背景部92とが非常に小さい間隔で隣接する静電潜像が存在するため、感光体ドラム1の層の表面近傍にはいわゆるフリンジ電界が生じ、画像の周辺部では、トナーと逆極性に帯電した磁性キャリアに対して静電的吸引力が作用する。従って、交番ラインは磁性キャリアの付着が生じやすい画像であり、キャリア付着の評価に適している。

キャリア付着量の評価指標は、交番ラインの背景部上における磁性キャリア粒子の面積率とした。面積率の測定には、画像解析装置(商品名:LUZEX−5000)を使用した。キャリア粒子の面積率が、1.0%以下であれば実用上問題の無いレベルであるので、1.0%以下を○、1.0%を超えた場合を×としている。

現像ロール12の表面から離れた部位における磁界は、磁極間隔が狭いほど急激に減衰して弱くなるため、磁極間隔が25μmより狭い場合には、現像ロール12上の磁性キャリアに作用する磁気拘束力は弱くなり、層形成ロール13との対向部位において層形成ロール13内部の磁石ロール13bの磁気拘束力に打ち勝って現像ロール12上に付着する現像剤量は減少してしまう。このように、現像ロール12の磁極間隔が25μmより狭い場合には、現像ロール12上の現像剤は全体に疎な状態となってしまう。このため、十分な濃度が得られず、画像の均一性も損なわれる。また、上記のように、現像ロール12上の磁性キャリアに作用する磁気拘束力が弱いため、前述のフリンジ電界の作用による磁性キャリアの付着が発生してしまう。さらに、現像ロール12の回転時に作用する遠心力により、現像剤が飛散する現象が観察された。

一方、現像ロール12の磁極間隔が250μmより広い場合には、磁極間部において磁性キャリアに作用する磁気拘束力が極めて弱くなる。このために、現像剤が磁極付近に集中的に付着する。従って、現像ロール12上の現像剤層の状態は着磁パターンに応じて山と谷とを形成するようになり、現像された画像には着磁パターン状のムラが発生してしまう。また、上記のように、現像ロール12上の磁極間部に付着した磁性キャリアに作用する磁気拘束力が弱いため、磁性キャリアの付着および現像剤の飛散が発生してしまう。

このように、隣接して対をなすN極(M3)とS極(M4)との外側に低磁化領域R3、R4を設けても、非着磁領域を設けた場合と同様の磁束分布となり、同様な現像剤層が形成されて実験1と同様な現像特性が得られる。

また、この現像装置4では、現像ロール12を、磁気記録層12bとその周面上に形成された導電層12aとで構成し、磁気記録層12bとしてはフェライト磁石、導電層12aとしてはアルミニウムを使用したが、本発明はこれらの構成および材料に限定されるものではない。磁気記録層12bには、磁化パターンが形成可能である任意の材料が使用可能である。例えば、熱可塑性または熱硬化性の樹脂中に強磁性材料の粉末を分散させた、いわゆるプラスチック磁石や、可撓性を有する材料中に強磁性材料の粉末を分散させた、いわゆるゴム磁石を用いることができる。この場合、可撓性を有する材料としては、多量の磁性材料の混入が可能で、且つ可撓性を維持が可能な任意のものが使用可能であり、例えばハイパロン、ポリイソブチレン、ネオプレンゴム、ニトリルゴム、塩素化ポリエチレン等が使用できる。また、導電層12aとしては、現像バイアス電圧が印加可能である任意の材料が使用可能である。例えば、Ni、Ti、Cu、Cu−Ni合金、チタンナイトライド等を用いることができる。

さらに、この現像装置4では、現像ロール12を、磁気記録層12bと、その磁気記録層12b周面上に形成された導電層12aとから構成したが、この構成とは逆に、現像ロール12を、導電層12aと、その導電層12a周面上に形成された薄膜の磁気記録層12bとから構成してもよい。この磁気記録層12bは、結着樹脂中に強磁性材料の粉状体を分散させたものを、導電性基体12a上に層厚50μmでコーティングすることにより構成される。強磁性材料としてγ−Fe2O3、結着樹脂としてポリウレタンが使用できる。この強磁性材料としては、磁石材料や磁気記録材料等として公知である任意のものが使用可能であり、上記γ−Fe2O3のほか、CrO2、Baフェライト、Srフェライト等が使用できる。また、結着樹脂としては、テープ、ディスク、カード等の磁気記録層を構成する任意のものが使用可能で有り、例えばポリカーボネート、ポリエステル、ポリウレタン等が使用できる。さらに、磁気記録層12bには、必要に応じて導電性微粒子等を添加することが可能である。また、磁気記録層12bには、磁性金属材料を用いることもできる。この場合、磁石材料や磁気記録材料等として公知である任意のものが使用可能であり、例えば、Co−Ni−P、Co−Ni、Co−Cr、Fe−Cr−Co、Mg−Al、Al−Ni−Co等が使用できる。
<実験2>
次に、図3に示す現像装置4において、現像ロール12と層形成ロール13との近接対向部における層形成ロール13の磁極配置を変化させて、現像ロール12上に形成される現像剤層の状態と画像濃度の安定性とを調査した結果について説明する。

続いて、磁極配置(1),(3)において、画像濃度の安定性を調査する実験を行なった。この実験では100%のベタ画像を連続して10枚印字して、画像濃度の推移を調査した。尚、テスト中は現像による消費量に応じたトナーの補給を行ない、現像剤中のトナー濃度が略一定になるように制御した。

この結果、磁極配置(1)では、10枚を通じて画像濃度は1.9以上であり良好に維持された。一方、磁極配置(3)では、1枚目の印字中に急激な濃度低下が発生した。ベタ画像の現像を開始してからの現像ロールの周回数が、1回目の時の画像濃度は1.9以上であったが、2周回目以降は0.2以下であった。この理由は次のように考えることができる。

この現像装置300では、現像剤ロール312上の現像剤層は、感光体ドラム1表面に対して非接触状態に保持される。現像領域を通過してきた現像剤は磁極N2,N3により形成される反発磁界とスクレーパ316との作用により、現像ロール312上から剥離されて現像剤の混合攪拌部へと落下し、図示しないトナー補給器より供された追加トナーとスクリューオーガー313,314とによって混合・攪拌されて、次の使用へと供される。

一方、本実施形態の現像装置4では、層形成時に現像剤に対してストレスが作用せず、従って現像剤の劣化を防止することができる。この現像装置4で用いた現像剤では、長期現像実験後のトナーおよび磁性キャリアは初期と同様な状態であり、劣化状態は見られなかった。また、10万枚を通じて、現像剤搬送量の変動はほとんど生じなかった。

また、本実施形態では、本発明の現像部材として、円筒状の現像ロールを用いたが、本発明はこれに制限されるものではなく、例えば可撓性の無端ベルト状のものを用いてもよい。この場合には、円筒形状の現像ロールと比べて高い設計自由度を得ることができ、現像ロールに比べて小径化することが可能であり、現像ハウジングの現像用開口部の幅を狭く設計することが可能となる。従って、現像装置および画像形成装置全体を小型化することが可能となる。また、現像部以外の部位における、現像部材(ベルト)の引き回し形状も任意に設計可能であり、各部位における最適形状に容易に対応できる。さらに、現像領域長さを現像ロールの場合と比べて長くすることが可能となる。従って、小型化(小径化)に伴って現像時間が短くなることにより生じる現像効率の低下を、現像領域を長く取ることによって補うことが可能となる。

【発明の効果】
以上説明したように、本発明の現像装置では、現像剤に大きな負荷をかけることがなく現像部材上にほぼ単層の現像剤層を形成することができ、現像剤の劣化を防止することができる。また、現像部材上の現像剤層に、その現像部材の磁極パターンに応じたムラ、および層形成手段の磁石ロールの磁極パターンに応じたムラが発生することはなく、均一性の高い画像が得られる。さらに、現像部材上の磁性キャリア層には強い磁気拘束力が作用するため、現像剤の飛散および像担持体上へのキャリア付着が発生することもない。また、現像部材上からの現像剤の剥離が確実に行なわれるため、画像濃度の維持性に優れて高面積画像の連続印字時においても画像濃度を良好に維持することができる。
