【発明の属する技術分野】
本発明は、体液を吸収処理する、使い捨ての紙おむつ、生理用ナプキンなどの体液吸収性物品に関する。

【従来の技術】
この種の体液吸収性物品は、基本的に、身体の肌に面する側に設けられた液透過性の表面層、身体の肌から遠ざかる側に設けられた防漏層、および両者の間に設けられた体液吸収性部を有する。

この場合における、体液吸収性部の構成は、種々のものが知られているが、吸収性素材として、高吸収性ポリマー、綿状パルプ(フラッフパルプ)、クレープ紙などの吸収紙を主としている。近年の高吸収性ポリマー技術の進展に伴い、より薄型化した体液吸収性部の形成が可能となり、したがって製品の吸収部分の身体へのフィット性が向上し、モレが少なくなってきている。

この製品の吸収特性の改善は、需要者にとって、薄型でありながら、吸収容量が大きく、さらに長時間の着用にも耐えるさらに新たな製品開発の要求となってあらわれる。

しかるに、この要求を満たすためには、例えば、尿の場合であっては多数回の排尿量のすべてを体液吸収性部が吸収しなければならない。しかし、排尿が繰り返えされるごとに体液吸収性部の吸収速度は遅くなり、特に体液吸収性部の長手方向端部まで体液が吸収されないことが多い。この原因としては、体液の縦方向(製品の長手方向)への拡散が十分でないこと、高吸収性ポリマーの膨潤による拡張濡れが阻害されるいわゆるゲルブロッキング現象が起こるためとされている。

これらの現象を解決する手法として、特表2000−510031号公報、及び特表2000−510033号公報などの縦方向への濡れ拡がりを助ける技術、特表2000−510031号公報、特表2000−510033号公報などの高吸収性ポリマーのゲルブロッキングを防ぐ技術、高吸収性ポリマーの形状や組み込みの工夫、濡れによって膨潤する空間を確保する方法などが提案されている。

しかしいずれの方法を用いても、十分な解決策となっていない。この原因を改めて検討すると、従来の体液吸収性物品の体液吸収性部は縦長とし製品の長手方向に沿って配置し、体液排出部位が体液吸収性部のほぼ中心に位置するように設計し、排出部位からの体液は長手方向端部まで濡れ拡がる(拡散する)であろうことを前提としていた。したがって、体液の長手方向拡散が十分でない限り、本質的に、体液吸収性部全体で体液を吸収することはできない。

他方、かかる問題点に対して、本出願人は、体液吸収性部内での体液の拡散には限界があることを踏まえ、吸収材が体液との接触により収縮し移動することにより、排泄部位と対応する吸収材部分が更新されるように構成した体液吸収性物品およびその改良技術について種々の提案をしている。例えば、特願2001−26914号、特願2001−148131号、特願2001−331563号、特願2001−331564号、特願2001−312765号、特願2001−226507号、特願2001−241912号、特願2002−26440号がこれに該当する。かかる先行技術によれば、吸収材全体を有効的に利用し、全体としてみれば、吸収容量が大きく、さらに複数回の体液吸収が十分に可能であり、長時間の着用にも耐え得る体液吸収性物品となる。

そして、上記先行例では、吸収材の具体例として、体液との接触により収縮する糸状または紐状の収縮性材を一体的に備えたものを提案した。具体的には、収縮性材は、吸収材の収縮方向に沿う収縮範囲の少なくとも両端部には接着固定されており、これによって収縮性材の収縮に伴って吸収材が収縮されるようになっている。

【発明が解決しようとする課題】
しかし、収縮性材の接着に関して、この種の吸収性物品の分野で一般に使用されている接着剤をいろいろと試してみたところ、収縮性材の収縮力が強すぎるために、収縮性材が吸収材から分離してしまうという問題点があることが判明した。これでは、上記のような吸収材の移動・更新が確実に行われない。

そこで、本発明の主たる課題は、収縮性材が吸収材から分離せず、吸収材の移動・更新が確実に行われるようにすることにある。

【課題を解決するための手段】
上記課題を解決した本発明は次記のとおりである。
<請求項1記載の発明>
身体の肌に面する側に設けられた液透過性の表面層、身体の肌から遠ざかる側に設けられた防漏層、および両者の間に設けられた、少なくとも排泄部位を含む表面方向に沿う主吸収範囲と対応する体液吸収性部を有し、
前記体液吸収性部内に、体液の吸収保持機能および体液との接触による収縮機能を有する吸収材を有し、かつその所定部位を物品に対して固定してなる吸収性物品であって、
前記吸収材は、その収縮方向に沿う収縮範囲に、体液との接触により収縮する糸状または紐状の収縮性材を有し、この収縮性材は少なくとも前記吸収材の収縮範囲の両端部に、当該収縮性材の収縮力よりも強い接着力をもって接着固定されている、
ことを特徴とする体液吸収性物品。

(作用効果)
吸収材が収縮性材によって収縮するとき、収縮性材における吸収材と接着一体化されている部分には、収縮性材の収縮力が作用し、これ以上の力は作用しない。しかるに、この種の体液吸収性物品の分野で使用される接着剤は、この収縮力に確実に耐え得ない。本発明では、収縮性材を少なくとも吸収材の収縮範囲の両端部に、当該収縮性材の収縮力よりも強い接着力をもって接着固定することで、接着部に収縮性材の収縮力が作用しても接着が外れず、もって吸収材の移動・更新をより確実に行うことができる。

(作用効果)
生理用ナプキンや紙おむつ等の体液吸収性物品は、一般に腹側から背側に至る前後方向がこれと直交する物品幅方向よりも長い構成を有している。したがって、吸収材を効率良く移動し利用するためには、吸収材は物品長手方向に沿って配設するのが好ましく、また同様の理由により吸収材は長手方向一端部(腹側端部または背側端部)のみが物品に対して固定され、他端部は自由端部とされているのが好ましい。

また、吸収材の収縮力は、吸収材を移動するための原動力である。これまでに研究したところによれば、吸収材の効率良い移動を達成するためには、吸収材は1本あたり10N以上の体液吸収時収縮力を有しているのが好ましいことが判明している。

本請求項2記載の発明は、かかる体液吸収性物品を対象として、本発明の接着技術を適用したものである。

(作用効果)
本発明で好適に使用される収縮性材としては、ポリビニルアルコール系長繊維からなるものやセルロース系短繊維をカルボキシメチル化したものを使用した糸がある。これらは親水性繊維であり、体液を吸水し膨潤する繊維集合材である。本発明者らが鋭意研究したところによると、収縮性材が吸収材に対する接着部から外れる原因の殆どが、かかる収縮性材の物性に起因するものであった。

すなわち、収縮性材の外れを防止するためには、もちろん接着剤自体の強度が必要とされる。しかし、本発明における収縮性材は体液と接触されることを予定されたものであり、その収縮性材が体液を吸収し膨潤してしまうと、接着界面の一方が膨張移動することにより接着力が無くなる結果、接着部から収縮性材がすっぽりと簡単に抜けてしまう(以下、「素抜け」ともいう)のである。

本請求項3記載の発明は、かかる研究結果を踏まえたものであり、人工尿で湿潤した後30分経過した時の接着力を考慮することで、上記素抜けを防止するものである。

上記素抜けに関してさらに研究したところ、この種の体液吸収性物品の分野で使用されてきた接着剤を用いると、その大部分が繊維間に浸透せずに収縮性材の表面を覆うドーム状形態で接着機能を果たしていた。これでは、収縮性材が膨潤したときにすっぽりと抜けてしまいやすい。よって、本請求項4記載のように、繊維間に浸透する接着剤を用いることで、接着剤の収縮性材に対する食い付きを良くし、素抜けを効果的に防止できるようになる。

前記接着が、使用時の粘度が500cp以下である液状接着剤によりなされている、請求項1〜3のいずれか1項に記載の体液吸収性物品。

(作用効果)
かかる接着剤を用いることによって、吸収材からの収縮性材の外れ・抜けを効果的に防止できる。特に収縮性材が体液を吸収し膨潤する繊維集合材である場合には、化学反応型接着剤、なかでも東亜合成(株)社製の商品名アロンアルファが好適である。この接着剤は、固化前は粘度が40cp以下であり非常に粘性が低く、水分吸収により固化し、固化した後は殆ど変形せず、また非常に接着強度が高い。よって、収縮性材の繊維間に良く浸透し、繊維を強固に拘束するため、繊維の膨潤に対しても強く、素抜けを起こし難い。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照しながらさらに詳説する。
なお、本発明は使い捨ての紙おむつ、生理用ナプキンなどの体液吸収性物品一般に適用されるが、おむつ使用時(装着時)に背側の左右両側部を腹側の左右両側部に持ち込み、これらをテープファスナー(粘着剤テープファスナー及び面ファスナーを含む)により接合するタイプのいわゆるテープ式紙おむつに対する適用例を説明すれば、パンツ型使い捨ておむつやパッド型使い捨て吸収性物品での実施の形態や、生理用ナプキンでの実施の形態も直ちに推測できると思われるので、後二者の例についてはその説明を省略する。

図1〜図3は、本発明を適用した使い捨ておむつの例を示している。この使い捨ておむつは、身体の肌に面する側に設けられた液透過性の不織布シート、あるいは孔開きフィルムシートなどからなり、着用者の肌に直接触れる長方形の表面層2、身体の肌から遠ざかる側に設けられたポリエチレンプラスチックフィルムなどからなる長方形の不透液性バックシートなどからなる防漏層3、および両者の間に設けられた、少なくとも排泄部位Zを含む表面方向に沿う主吸収範囲と対応する体液吸収性部1を有する。

さらに、防漏層3より裏面側たる製品の裏面側には、可撓性の外形シート4を有し、この外形シート4は1枚の不織布または複数枚の通気・撥水性の不織布を積層固定したものからなる。

製品の両側部には、使用面側に突出する脚周り起立カフスC,Cがそれぞれ形成され、この起立カフスCは、実質的に幅方向に連続した起立シート8と、たとえば糸ゴムからなる一本のまたは複数本の伸縮部材9とにより構成されている。さらに詳細には、起立カフスCは、起立シート8を二重にして形成され、伸縮部材9を包んでホットメルト接着剤などにより固着した状態で形成されたものである。各起立カフスC,Cを形成する起立シート8は、透液性でなく不透液性もしくは疎水性であるのが望ましい。また、不織布などの透液性シートに対してシリコン処理などにより液体をはじく性質となるようにしてもよい。さらに、通気もしくは蒸気透過性を有しているのが望ましい。起立シート8の間に不透液性フィルムシートを挟み込み、さらに防漏性を高めることができる。

二重の起立シート8の内面は、表面層2及び外形シート4にホットメルト接着剤などにより固着されている。その結果、二重の起立シート8のこの固着始端は、起立カフスCの起立端を形成している。この起立端より先端側は、製品本体に固定されていない自由部分である。

二重の起立シート8の長手方向前後端部は、ホットメルト接着剤などにより、自由部分がその先端を物品の中央側に向かう状態で物品に、具体的には表面層2外面に固定されている。左右の起立カフスC,Cで囲まれる空間は、尿または軟便の閉じ込め空間を形成する。この空間内に排尿されると、その尿は透液性表面層2を通って体液吸収性部1内に吸収されるとともに、軟便の固形分については、起立カフスCがバリヤーとなり、その乗り越えが防止される。

他方、前身頃及び後身頃の長手方向端部において、ウエスト部における外形シート4の不織布間に、ウエスト周りのフィット性を高めるために、ウエスト開口部の端縁に平行に間隔を置いて細い糸ゴムからなるウエスト伸縮部材10,10…を配置し、これらが伸縮するように伸長下にホットメルト接着剤などにより固定されている。ウエスト伸縮部材10,10…の間隔および本数は適宜定めることができるが、例えば間隔としては4〜8mm程度、本数としては3〜10本程度が好ましい。符号11は背側の左右両側部を腹側の左右両側部に持ち込み、接合するためのテープファスナーを示している。

本発明が対象とするおむつは、排泄部位Zを含む体液吸収性部1内に、体液の吸収保持機能および体液との接触による収縮機能を有する吸収材25(具体例については後述する)を有し、この吸収材25の所定部位が物品に対して固定されたものである。固定部は後述の図6に符号30で示されている。体液吸収性部1は、排泄部位Zを含む表面方向に沿う主吸収範囲であり、この限りにおいて任意に設定できるものであるが、通常は、物品長手方向の50〜100%程度の長さを有し、物品股間幅の70%以上の幅を有する矩形範囲である。

本実施形態では、図4〜図6に示すように、吸収材25は、体液吸収性部1と略同じか若干短い程度の長さを有する細長帯状をなし、物品前後方向に沿って腹側から背側まで延在され且つ物品幅方向に三本並設されており、中央の吸収材25は排泄部位Zと対応する部分を有するように配置され、両側の吸収材25,25は排泄部位Zと対応する部分を有しない位置に配置されており、さらに、各吸収材25は、長手方向一端部30のみが物品に対して、ホットメルト接着剤等の接着剤やヒートシール等の接合手段等により固定され、他端部は自由端部とされている。図示形態では、背側に吸収材25を移動させるために固定部30も背側にのみ設けているが、腹側に吸収材25を移動させたい場合には、腹側にのみ設けることもできる。このように、本発明の固定部30は吸収材25の移動先となる任意の位置に設けることができるものである。

本発明における吸収材25は、「体液の吸収保持機能および体液との接触による収縮機能を有し、その収縮方向に沿う収縮範囲に、体液との接触により収縮する糸状または紐状の収縮性材を有する」ものであり、この例として「体液との接触により収縮する所定長さの収縮性材と、この収縮性材に対して実質的に一体化されている体液吸収性材とからなるもの」がある。さらにこの例は、体液吸収性材が「高吸収性ポリマー及びこれを保持する担体からなるもの」と、「体液吸収性材が高吸収性を有する素材のみからなるもの」とに大別される。

より詳細には図5に示すように、長手方向に多数の隔室r,r…を有する細長状の袋状担体(以下、単に袋体という)26Bと、各隔室内に封入された高吸収性ポリマー26Aとからなる体液吸収性材26と、この体液吸収性材26に一体化された収縮性材27とにより、細長状吸収材25が形成されている。かかる袋体26Bの隔室形成手法としては、例えば一対の透液性シートst,stを重ねて、袋体周縁部や隔室周囲部等の所定部位を、ホットメルト接着剤による接着、超音波溶着またはヒートシールにより接合する方法を推奨する。

袋体26Bの素材としては、適宜選択することができ、少なくとも一部が不織布、孔開きフィルム等の体液透過性のものが使用される。特に、熱可塑性合成繊維を含む坪量15〜20g/m2程度の液透過性親水性不織布(公知の、スパンボンド不織布、カードウエブを接着した不織布、メルトブローン不織布、それらの混成不織布等)や、合成パルプ(三井石油化学社製のSWPなど)を含む坪量15〜20g/m2程度のティッシュペーパーなどが好ましく使用できる。なお、袋体26Bは、収縮性材27と一体化され、収縮性材27の収縮時には収縮性材27との接合部位に10〜20N程度の力がかかるので、それに耐えることができる程度の湿潤強度を有するのが望ましい。

高吸収性ポリマー26Aは、この種の使い捨て吸収性物品において用いられる、自重のたとえば20倍以上の体液を吸収して保持するものを使用できる。この例として、でんぷん系、セルロース系や合成ポリマー系などのものがあり、でんぷん−アクリル酸(塩)グラフト共重合体、でんぷん−アクリロニトリル共重合体のケン化物、ナトリウムカルボキシメチルセルロースの架橋物やアクリル酸(塩)重合体などを挙げることができる。

高吸収性ポリマー26Aの吸収特性としては10秒間で10倍以上吸収し膨潤するものが望ましい。高吸収性ポリマー26Aの形状としては、現在一般的な粉粒体状のもののほか、これに替えて若しくはこれとともに繊維状のものも用いることができる。繊維状高吸収性ポリマーは紡糸等により糸状または紐状となして使用することもできる。

高吸収性ポリマー26Aの袋体26Bへの配設量は、当該吸収性物品の吸収量の設定により決定される。本実施形態の場合、袋体内部に高吸収性ポリマー26Aを多量に詰めることもできるが、体液吸収により膨潤したとき当該部位において高吸収性ポリマー相互が密着し、局所的なゲルブロッキングが発生するおそれがある。これが発生すると他の部位の高吸収性ポリマーへの体液の濡れ広がりが阻害され、吸収速度が低下する。したがってこれを防止するために、袋状担体を平坦に潰した状態の内空部分の面積5〜20cm2あたり高吸収性ポリマーの量が0.01〜0.1gとなるようにして、袋状担体内に空隙を形成し、高吸収性ポリマーの膨潤後の容積を袋状担体内に予め確保しておくのが好ましい。

本発明の収縮性材27としては、ポリビニルアルコール系長繊維を複数本引き揃えてなる収縮糸や、セルロース系短繊維を紡績し、これをカルボキシメチル化した後に強撚してなる収縮糸を好適に使用できる。具体的には、特公平6−102068号公報、特許第2656245号公報に開示されているものや、市販のものとしては、株式会社ニチビの商品名「ソルブロン」を用いることができ、太さは500〜1600dtexのものが好適である。収縮性材27としては、横断面円形や四角形の糸状のものや、又はシート状、フィルム状若しくは網状のものなど、あらゆる形状のものを用いることができる。収縮性材27としては、フィラメント状や紡績糸であることもできる。

特徴的には、本発明に係る吸収材25では、図4および図5に示すように収縮性材27と体液吸収性材26の袋体26Bとは、少なくとも長手方向の収縮範囲の両端部(本実施形態の場合、吸収材25の固定部位30の排泄部位Z側における長手方向両端部である)において収縮性材27の収縮力よりも強い接着力をもって相互に接着固定される。図中には、この接着部をなす接着剤は符号28eにより示されている。かくして吸収材25に一体化された収縮性材27が体液との接触により収縮することで、吸収材25が収縮される。吸収材25の効率良い移動を達成するためには、収縮性材は1本あたり10N以上の体液吸収時収縮力を有しているのが好ましい。

この接着剤28eとしては、人工尿で湿潤した後30分経過した時の接着力が10N、より好適には20Nよりも強いものが好適に使用される。また特に、収縮性材27が体液を吸収し膨潤する繊維集合材である場合には、繊維間に浸透する接着剤が好適である。具体的には、使用時の粘度が500cp以下である液状接着剤、東亜合成(株)社製の商品名アロンアルファ等の化学反応型接着剤が特に好適であるが、低粘度(2000cp以下)熱可塑性接着剤も好適に使用できる。

収縮性材27と体液吸収性材26との一体性を高めるために、中間部においても長手方向に間欠的に接着剤28c,28c…により固定することができる。この中間部の接着剤28cに関して、より好ましい形態では、吸収材25の体液接触部位において収縮性材27と体液吸収性材26とが解離するように接着される。このために、体液との接触により接着力が弱まるような接着剤、例えばポリビニルアルコール、ポリアルキレンオキサイドなどを主成分とする水分散型ホットメルト接着剤や、デンプン糊、カルボキシメチルセルロース等の水溶性接着剤を用いることができる。この場合、収縮性材27と体液吸収性材26との接着強度が体液接触時に対して体液非接触時が2倍以上となるように、接着剤の選択、接着面積・パターン(スパイラル状、直線状、曲線状等の各種線状のほか、面状、点状等)の選択等を行うのが望ましい。かくして、接着部分28cが体液と接触したとき、当該体液接触部位において収縮性材27と体液吸収性材26とが解離するため、収縮性材27の体液接触部位は体液吸収性材26による拘束を受けずに自由に収縮できる。またこの際、収縮性材27の体液非接触部位は体液吸収性材26と解離しないので、収縮性材27の収縮に伴う体液吸収性材26の収縮もなされる。よって、体液吸収性材26の効率的な収縮が可能となる。同様の機能を発揮させるために、収縮性材27と体液吸収性材26との接着力を、体液との接触とは関係なく当初から弱いものとしておき、体液吸収性材26の膨張力によって解除されるように構成することも可能である。

かくして構成された吸収材25では、高吸収性ポリマー26Aが袋体26B内に封入されているため、収縮時等においてポリマー26Aが担体から脱落することがなく、また一箇所により多くのポリマーを保持させることができるようになる。特に本実施形態のように、隔室に分けて高吸収性ポリマーを封入すると、袋体内におけるポリマーの偏在を防止できる。

また、かくして構成された紙おむつにおいては、図7および図8に示すように、尿等の体液が排泄部位Zに排出され、その体液が領域Yまで拡散したとすると、その体液と接触した吸収材25,25…はそれぞれ収縮する。この際、吸収材25の一端部30が固定されていると、図7に示すように固定部30に設けた吸収材25,25…が収縮する結果、体液排出部位Zに対して、吸収材25における先に体液を吸収した部位が逃げるようになり、これに代わって吸収材25の新たな部位が位置するようになる。つまり体液排出部位Zに対して、吸収材25の吸収部が体液の排出に伴なって更新され、位置変化する。したがって、吸収材25全体は有効的に利用され、全体としてみれば吸収容量が著しく向上されるがその割には薄型で済むことになる。よって、この本発明を適用したおむつは、長時間の着用にも耐え得るものである。
