【発明の属する技術分野】
本発明は、再生用ヘッド上に記録用ヘッドが積層形成された薄膜磁気ヘッドの製造方法に係わり、特に、コイル層等から発生する熱を効率良く磁気抵抗効果素子よりも後方領域からスライダに逃がすことができる薄膜磁気ヘッドの製造方法に関する。

【従来の技術】
図10は従来における再生用ヘッドと記録用ヘッドとが積層された複合型薄膜磁気ヘッドの縦断面図である。図示X方向はトラック幅方向を、図示Y方向はハイト方向を示している。ここで符号1は下部シールド層を、符号2は磁気抵抗効果素子を、符号3はギャップ層を、符号4は上部シールド層を、符号5は分離層を、符号6は下部コア層を、符号7はコイル層を、符号8は絶縁層を、符号9は上部コア層を示している。

図10における複合型薄膜磁気ヘッドは、下部シールド層1から上部シールド層4までの各層で再生用ヘッドを構成し、下部コア層6から上部コア層9までの各層で記録用ヘッドを構成し、前記再生用ヘッドと記録用ヘッド間に分離層5が介在するピギーバック型と呼ばれる構造である。

薄膜磁気ヘッドは近年の高記録密度化に伴い小型化が促進されており、そのような中で解決しなければならない課題の一つに放熱性の問題がある。図10に示す薄膜磁気ヘッドでは、コイル層7に記録電流が流れることなどで熱が発生する。従ってこの熱を効率良く、外部に逃がす必要性がある。熱が薄膜磁気ヘッド内に篭ると、薄膜磁気ヘッド内部が高温になり、前記磁気抵抗効果素子2を破壊し再生特性の低下を招いたり、熱膨張率の違いなどで前記記録用ヘッドの部分が他の部分よりも突き出し、これによって薄膜磁気ヘッドが記録媒体上に衝突したりするなど多くの問題を引き起こすからである。

そこで従来から薄膜磁気ヘッドを構成する所定の層を記録媒体との対向面からハイト方向に離れた位置で分離形成し、その分離形成されたハイト側の層を放熱層として使用する試みがなされている。

例えば図11では、下部コア層6を分離形成したものであり、下部コア層6のハイト側後端面6aよりもハイト方向に所定距離離れた位置からハイト方向に延びる放熱層10が設けられている。

しかし図11に示す構造では、コイル層7から発生した熱が下部コア層6に伝わったとき、この熱は、前記下部コア層6と放熱層10間に介在する絶縁層11を一旦、介して放熱層10に伝達されることになるため、ダイレクトに前記放熱層10に熱を逃がすことができず、熱の一部は、前記下部コア層6の下にある上部シールド層4にも導かれてしまう。上部シールド層4に熱が伝わると、その下にある磁気抵抗効果素子2が前記熱の影響を受けて前述した再生特性の低下を余儀なくされる。

図12に示す構造では、前記上部シールド層4を分離形成したものであり、上部シールド層4のハイト側後端面4aよりもハイト方向に所定距離離れた位置からハイト方向に延びる放熱層12が設けられている。

そして前記上部シールド層4上からハイト方向に延びる下部コア層6を、前記上部シールド層4と放熱層12間に屈曲させて介在させるとともに、さらに前記下部コア層6を前記放熱層12上まで延ばして形成している。

図12の構造では、図11のように下部コア層6を分離形成せずに、前記放熱層12上にまで延ばして形成しているから、下部コア層6に伝わった熱は、前記下部コア層6内をダイレクトにハイト方向後方にまで伝わって前記下部コア層6から放熱層12に効率良く伝達されるものと期待された。

しかし、図12の構造では、前記下部コア層6は、前記上部シールド層4と放熱層12間にある空間内に屈曲して入り込んでいるため、この屈曲した部分で前記下部コア層6と上部シールド層4とが距離的に近くなりすぎ、前記下部コア層6からの熱は上部シールド層4へも伝わりやすくなる。よって結局、磁気抵抗効果素子2が前記熱の影響を受けて再生特性の低下を余儀なくされる。

次に示す図13の薄膜磁気ヘッドは、以下に示す特許文献1の図9に記載された薄膜磁気ヘッドの構造を簡略化して示した部分縦断面図である。

図13では、前記上部シールド層4のハイト側後端面4aからハイト方向に所定距離離れた位置からハイト方向に延びる放熱層13が設けられ、前記上部シールド層4と放熱層13との間隔D内は、前記上部シールド層4の上面4bを覆う絶縁層(分離層)14と同じ絶縁層によって埋められている。

【発明が解決しようとする課題】
しかし図13に示す構造の薄膜磁気ヘッドでは、製法の面で次のような課題があった。

図14は、図13に示す薄膜磁気ヘッドの製造途中の状態を示す一工程図(部分縦断面図)である。

図14に示すように、ギャップ層3上に、上部シールド層4及び放熱層13を間隔Dを介して分離形成し、その後、前記上部シールド層4及び前記放熱層13上、さらには前記間隔D内に絶縁層14をスパッタ法などで成膜する。この工程で前記間隔D内が絶縁層14の成膜によって埋められる。

次に例えばCMP技術等を用いて前記絶縁層14及び放熱層13をC―C線まで削っていく。このとき、前記上部シールド層4の上面が露出しないようにするとともに、前記上部シールド層4の上に設けられる絶縁層14は前記研削加工によってもある程度の膜厚を保っている必要がある。

前記研削加工によって前記絶縁層14の上面14aと放熱層13の上面13aとは同一平坦化面とされる。

ここで前記上部シールド層4及び放熱層13はメッキ形成された比較的膜厚の厚い層である。このため前記絶縁層14を前記間隔D内に適切にスパッタ法等で埋め込むには、長い成膜時間を要し、また成膜時間が長くなることで前記上部シールド層4及び放熱層13の上面4b,13aに成膜される絶縁層14の膜厚も厚くなってしまう。

その結果、CMP技術で平坦化処理を行うにも前記絶縁層14をかなりの量削り取ることが必要になり研削工程にも時間がかかった。

またメッキ形成された上部シールド層4及び放熱層13の各層が全ての領域において均一な膜厚で形成されているかというとそうではなく厚みにばらつきがある。またCMP工程前における前記上部シールド層4の上面4bに成膜された絶縁層14の上面、放熱層13の上面13aに成膜された絶縁層14の上面、及び間隔D内を埋める絶縁層14の上面は同じ高さではなくうねっている。

しかも上記したように前記上部シールド層4は前記の研削加工でその表面が露出してはならず、また前記上部シールド層4の上には、ある程度厚みのある状態で絶縁層14が残される必要がある。それは、上部シールド層4と下部コア層6間が磁気的に繋がってしまい、また下部コア層6が吸収した熱が前記上部シールド層4にも伝わりやすくなるからである。

このように各層の膜厚が均一ではなく、様々な制約の下で前記研削工程を施すことが必要になるため高精度な研削工程が要求されるし、また不良品等が出やすく歩留まりの低下にも繋がる。

このため、上部シールド層4と放熱層13間を絶縁層で埋める際に研削加工が必要でないことが望ましい。

そこで本発明は上記従来の課題を解決するためのものであり、特にシールド層と金属層間を従来に比べてより簡単で且つ適切な方法で埋めることができるとともに、放熱効果も従来より向上させることが可能な薄膜磁気ヘッドの製造方法を提供することを目的としている。

【課題を解決するための手段】
本発明は、基板上に下部シールド層と上部シールド層と、両シールド層間に挟まれた磁気抵抗効果素子とを有する再生用ヘッドが設けられ、前記再生用ヘッド上に下部コア層、前記上部コア層及びコイル層とを有する記録用ヘッドが積層された薄膜磁気ヘッドの製造方法において、
(a)Al 2 O 3 又はSiO 2 から成る上部ギャップ層上に、前記上部シールド層を形成し、さらに前記上部シールド層のハイト側後端面よりもハイト方向に所定距離離れた位置からハイト方向に向けて第1金属層を形成する工程と、
(b)前記上部シールド層と前記第1金属層間に空けられた間隔内にレジスト材料からなる第1有機絶縁層を形成する工程と、
(c)前記第1有機絶縁層を形成する前あるいは後に、前記上部シールド層上及び第1金属層上にAl 2 O 3 又はSiO 2 から成る分離層を形成し、前記分離層上に前記下部コア層を形成する工程と、
を有することを特徴とするものである。

本発明では、上記のように上部シールド層よりもハイト方向後方に、前記上部シールド層と所定の間隔が空けられた位置から第1金属層を形成し、前記上部シールド層と第1金属層間を第1有機絶縁層で埋める。

そして前記第1有機絶縁層を形成する前あるいは後に、前記上部シールド層の上面及び前記第1金属層の上面をAl 2 O 3 又はSiO 2 から成る無機絶縁層(分離層)で覆う。

上記の製造方法によれば、従来のようにCMP技術等による研削加工を必要としなくても適切に、前記上部シールド層と第1金属層間の間隔内を絶縁層(第1有機絶縁層)で埋めることができるとともに、前記シールド層の上面及び金属層の上面を絶縁層(分離層)で覆うことができる。

前記第1有機絶縁層にはレジスト材料が用いられる。前記レジスト材料を用いれば、レジストの塗布工程と、露光現像工程とによって前記レジストを前記間隔内に適切に埋め込み形成できる。

このため前記シールド層の上面と金属層上面には必要な膜厚だけ無機絶縁層を形成すればよくなる。

従来では、シールド層及び金属層の上面を覆う絶縁層と、前記シールド層と金属層間に空けられた間隔内を埋める絶縁層とに同じ無機絶縁材料を用いるため、どうしても深さの深い間隔内を埋めることを優先し、前記間隔内が埋まるまで無機絶縁層の成膜を行う必要があった。このためシールド層及び金属層の上面に必要な膜厚以上の絶縁層が成膜されてしまう。従来では、シールド層及び金属層の上面に成膜された絶縁層を研削加工によって削ることで、ある所定の膜厚に調整するのであるが、本発明では、前記シールド層と金属層間に空けられた間隔内を無機絶縁層とは異なる有機絶縁層で埋めてしまうため、前記前記シールド層の上面と金属層の上面を覆う無機絶縁層の成膜の際には、前記シールド層と金属層上に必要な膜厚だけを考慮して前記無機絶縁層の成膜を行えばよい。

よって本発明では従来のように研削加工が必要ない。
従って本発明では、従来に比べてシールド層と金属層間に空けられた間隔を絶縁層で埋める工程を容易に行うことができるとともに、前記間隔内を適切に絶縁層で埋めることが可能になる。

また前記シールド層と金属層間に空けられた間隔内を有機絶縁層で埋めれば、前記間隔内を無機絶縁層で埋めた場合に比べて、熱が、前記金属層からシールド層へ導かれるのを適切に抑制することができる。前記有機絶縁層は前記無機絶縁層よりも一般的に熱伝導率が低いためである。

本発明では、次の工程で下部コア層を、前記上部シールド層の上方から前記第1有機絶縁層上、及び第1金属層の上方に長く伸ばして形成しても、上部シールド層と第1金属層間に空けられた間隔内が第1有機絶縁層によって適切に埋められているため、従来(図12)のように前記下部コア層の一部が前記上部シールド層と第1金属層間に空けられた間隔内に屈曲して入り込むことはない。

このように本発明では、前記上部シールド層と第1金属層間に空けられた間隔内に第1有機絶縁層を埋め込み形成することで、前記下部コア層を前記第1金属層の上方にまで延ばして形成しても、前記間隔付近で前記下部コア層が吸収した熱が前記上部シールド層に伝達されることを適切に抑制でき、また前記下部コア層を前記第1金属層の上方にまで延ばして形成したことで、前記下部コア層から前記第1金属層に適切に熱が導かれるようにでき、放熱性に優れた薄膜磁気ヘッドを製造することが可能になる。

また本発明では、前記(a)工程よりも前に、
(A) 前記下部シールド層のハイト側後端面よりもハイト方向に所定距離離れた位置からハイト方向に向けて第2金属層を形成する工程と、
(B) 前記下部シールド層と前記第2金属層間に空けられた間隔内にレジスト材料からなる第2有機絶縁層を形成する工程と、
(C) 前記第2有機絶縁層を形成する前あるいは後に、前記下部シールド層上及び第2金属層上にAl 2 O 3 又はSiO 2 から成る下部ギャップ層を形成する工程と、
(D) 前記下部ギャップ層上に、前記磁気抵抗効果素子を形成する工程と、
(E) 前記磁気抵抗効果素子上及び前記下部ギャップ層上にAl 2 O 3 又はSiO 2 から成る上部ギャップ層を形成する工程と、
を行うことが好ましい。
また本発明では、前記(a)工程にて前記第1金属層を前記上部シールド層からハイト方向に所定距離離れた位置に形成するとき、前記下部シールド層と前記第2金属層間に空けられた間隔と、前記上部シールド層と前記第1金属層間に空けられる間隔とを膜厚方向で対向させることが好ましい。

【発明の実施の形態】
図1は、本発明における第1実施形態の薄膜磁気ヘッドの構造を示す部分縦面図である。

図3は、図1に示す薄膜磁気ヘッドを拡大した部分縦断面図である。図3では下部コア層31よりも上方にある層は図面上省略されている。図3に示すように、前記上部シールド層27の後端面27aと前記第1金属層28の前端面28a間には間隔T2が空けられている。前記間隔T2は具体的には2μm〜6μmの範囲内で形成されていることが好ましい。この程度の間隔T2であると、下部コア層31が吸収した熱が適切に第1金属層28に伝達されるとともに、前記熱が第1金属層28から前記間隔T2を介して上部シールド層27に伝達されにくい。

図3では前記上部シールド層27及び第1金属層28が図面上同じ高さで形成されているが同じ高さで形成される必要はない。前記上部シールド層27及び第1金属層28の膜厚は0.8〜2.0μm程度で形成される。

前記分離層29は前記上部シールド層27の上面27bや第1金属層28の上面28bではある所定の膜厚で形成されるが、それに比べて前記間隔T2内における上部シールド層27の後端面27aや第1金属層28の前端面28aに付着する分離層29の膜厚は、シャドー効果によって薄くなり、あるいは付着しない箇所も出てくる。

前記分離層29の膜厚は、前記上部シールド層27や第1金属層28の上面27b,28bに形成される部分で0.2μm〜0.4μmの範囲内である。前記分離層29は、再生用ヘッドと記録用ヘッド間の磁気的な干渉を抑制等するために設けられたものであるため、前記分離層29の膜厚を上記の範囲よりも薄くしすぎると磁気的干渉等の問題が生じ、また前記分離層29が上記の範囲よりも厚すぎると下部コア層31から第1金属層28へ熱が導かれにくくなり熱が記録用ヘッド内部に篭りやすくなるので、前記分離層29は上記の範囲内の膜厚で形成されることが好ましい。

次に前記アンダーレイヤ21上にNiFe合金等からなるメッキ下地層(図示しない)をスパッタ法や蒸着法で成膜し、前記メッキ下地層の上に下部シールド層22及び第2金属層23が形成されるべき位置に空間を有するレジスト層(図示しない)を露光現像により形成し、前記下部シールド層22が形成されるべき前記空間内に前記下部シールド層22をメッキ形成する。同様に前記第2金属層23が形成されるべき位置に前記第2金属層23をメッキ形成する。前記レジスト層に、前記下部シールド層22と第2金属層23とを形成すべき空間部が一緒に形成されている場合には、前記下部シールド層22と第2金属層23とを同じ工程時に同じ材料でメッキ形成できるから工程の簡略化に繋がるが、かかる場合、第2金属層23も磁性材料で形成されるので、前記第2金属層23を非磁性導電材料で形成する場合には、前記下部シールド層22の形成用レジストと、第2金属層23の形成用レジストとを別個に使用し、例えばまず前記下部シールド層22の形成用レジストを用いて下部シールド層22をメッキ形成した後、前記下部シールド層形成用レジストを除去し、第2金属層23の形成用レジストを用いて第2金属層23をメッキ形成し、前記第2金属層形成用レジストを除去する。
