【発明の属する技術分野】
本発明は、複写機、プリンタ、ファクシミリなどの画像形成装置に係り、詳しくは、表面にトナー像を担持する像担持体を備えた像担持体ユニットと、該像担持体上の残留トナーを除去するクリーニング装置と、該クリーニング装置で除去した残留トナーを回収する廃トナー回収部とを有する画像形成装置に関するものである。

【従来の技術】
従来、像担持体として感光体や中間転写体を備えた画像形成装置において、画像形成後にこれらの感光体や中間転写体上に残留した残トナーを除去するため、それぞれにクリーニング装置を設けたものが知られている。図5は従来の画像形成装置の感光体及び中間転写体回りの構成の一例を示す正面図である。図示の例は、感光体200と、これに当接する中間転写体201とがそれぞれユニットとして配置され、その各々に対してクリーニング装置202,203が設けられている。

また、図6は、図5に示す画像形成装置の感光体200及び中間転写体201回りを背面側から見た斜視図である。上記各クリーニング装置202,203で除去、回収された残トナーは、内部に搬送スクリュを備えた搬送パイプ205によって、装置後方に設けられた廃トナー回収部206に搬送されて廃トナー207として回収される。回収された廃トナー207は、画像形成装置ごとに設定されたメンテナンス時期まで、廃トナー回収部206の廃トナー回収容器208に保持される。廃トナー回収容器208は、メンテナンス時に廃トナー207と共に廃トナー回収部206から取り外され、新しい廃トナー回収容器208と交換される。このため、廃トナー回収容器208は、メンテナンス時に交換された後、次のメンテナンスまでの間に除去される廃トナー207を保持することが可能な回収容積(回収スペース)を有する必要がある。従って、装置内部のレイアウト上、廃トナー回収容器208を設置するための多大な設置スペースを確保する必要がある。

【発明が解決しようとする課題】
しかしながら、近年の装置小型化の傾向においては、廃トナー回収容器208のための多大な設置スペースを確保することが、非常に困難な状況となっている。
また、従来、廃トナー回収容器208はレイアウト及び設置スペースの観点から、図6に示すように、装置後方などの限られたスペースにしか設置することができなかったため、廃トナー回収容器208の交換時の操作性が悪かった。また、設置スペースが限定されていることから、廃トナー回収容器208の位置は、実際に除去される位置、すなわち感光体200、あるいは中間転写体201の各クリーニング装置202,203から離れた位置に設置されることが多かった。このため、廃トナー回収容器208を各クリーニング装置202,203の近くに設置した場合に比べ、廃トナー207を廃トナー回収容器208まで搬送するためのより多くの構成部品が必要となり、装置全体のコストUPにつながるおそれがあった。

本発明は以上の背景に鑑みなされたものであり、その目的とするところは、廃トナー回収部の設置スペースを十分に確保しつつ装置の小型化を図ることができる低コストな画像形成装置を提供することである。

【課題を解決するための手段】
上記目的を達成するために、請求項1の発明は、表面にトナー像を担持する像担持体を備えた像担持体ユニットと、該像担持体上の残留トナーを除去するクリーニング装置と、該クリーニング装置で除去した残留トナーを回収する廃トナー回収部とを有する画像形成装置において、上記廃トナー回収部を上記像担持体ユニットの内部に配設した。

よって、上記像担持体ユニット内部の従来デッドスペースであった部分に上記廃トナー回収部を配設したので、該廃トナー回収部を装置内部の他の部分に配設する場合に比べ、該廃トナー回収部の設置スペースを設ける必要がなく、該廃トナー回収部の設置スペース分だけ装置の小型化を図ることができる。また、上記廃トナー回収部を装置背面等の上記クリーニング装置から離れたところに配設する場合に比べ、該廃トナー回収部をよりクリーニング装置の近くに配設することが可能となり、該クリーニング装置から廃トナー回収部までの搬送経路の長さが短くてすむため、廃トナー搬送のための構成部品のコストダウンを図ることが可能となる。なお、上記像担持体ユニットとしては、感光体ユニットや中間転写ユニットなどがある。

更に、請求項1の発明は、残留トナーを収容する所定の容積を持った上記クリーニング装置とは別体の廃トナー回収容器を上記像担持体ユニットの内部に配設して上記廃トナー回収部を構成し、上記像担持体ユニットに対する該廃トナー回収容器の装置手前側への引き出し、及び装置奥側への押し込みによる着脱のため、該引き出し及び押し込みの方向に上記像担持体ユニットに対して該廃トナー回収容器をガイドするガイド機構を設け、装置本体に対し該廃トナー回収容器を該像担持体ユニットと一体で着脱でき、また、装置本体に装着された状態の上記像担持体ユニットに対して該廃トナー回収容器を着脱できるように構成した。

よって、上記廃トナー回収容器が廃トナーで満杯になったときに、該廃トナー回収容器を上記像担持体ユニットから独立して、もしくは、一体で着脱して交換できるので、着脱時の操作性がよい。
更に、請求項1の発明は、上記廃トナー回収容器の装置奥側の上面部に上記残留トナーを導入するための廃トナー入口部を設けた。

請求項2の発明は、請求項1の画像形成装置において、上記廃トナー回収容器の容積を、上記像担持体ユニットの寿命と同時間で該像担持体ユニットから回収が予測される廃トナー量と略同一となるように設定したことを特徴とするものである。

この画像形成装置においては、上記像担持体ユニットの寿命がきたときには上記廃トナー回収容器が廃トナーでほぼ満杯になっており、該像担持体ユニットの交換時期と該廃トナー回収容器の交換時期とを略一致させることができる。よって、上記廃トナー回収容器と像担持体ユニットとを同時に交換すればよく、該廃トナー回収容器と像担持体ユニットとの交換を別々に行う場合に比べ、交換に要する作業工数を低減させることができる。

廃トナー回収容器の内部、例えば廃トナー入口部付近に廃トナーが滞留すると、該廃トナー回収容器が完全に廃トナーで満たされず、該廃トナー回収容器の容積より少ない量の廃トナーしか収容できなくなってしまう。この画像形成装置においては、上記搬送部材によって上記廃トナー回収容器内部での廃トナーの滞留を防いで、該廃トナーを廃トナー回収容器に均一に保持し、該廃トナー回収容器の容積と略同量の廃トナーを収容することができる。よって、廃トナーの滞留を考慮して廃トナー回収容器の容量を大きめに設定しておく場合に比べ、廃トナー回収容器の容積を必要最小限の大きさにすることができる。

【発明の実施の形態】
〔実施形態1〕
以下、本発明を画像形成装置である電子写真式カラープリンタ(以下、カラープリンタという)に適用した実施形態の一例について説明する。
まず、図1を用いて、本実施形態に係るカラープリンタの概略構成及び動作について説明する。このカラープリンタ1は、感光体ユニット10、書き込み光学ユニット20、現像ユニット30、中間転写ユニット40、2次転写ユニット50、定着ユニット60、両面印刷用紙反転ユニット70等で構成されている。そして、Black:黒(以下、Bkという)、Cyan:シアン(以下、Cという)、Magenta:マゼンタ(以下、Mという)、Yellow:イエロー(以下、Yという)のカラー画像を感光体ユニット10の感光体ベルト11上に順次顕像化し、これらを重ね合わせて最終的な4色フルカラー画像を形成する。

上記感光体ベルト11は矢印Aの時計方向に回転し、その周りには、感光体クリーニング装置12、帯電ローラ13、現像ユニット30の選択された現像器、中間転写ユニット40の中間転写ベルト41などが配置されている。感光体ベルト11は、駆動ローラ14、1次転写対向ローラ15、張架ローラ16間に張架され矢印A方向に図示しない駆動モーターによって回転移動を行う。なお、つなぎ目のある感光体ベルト11を用いる場合には、感光体ベルト11端部の非画像形成領域につなぎ目マークを設け、図示しないセンサにより検出を行い、つなぎ目を避けて画像形成を行う。

また、上記書き込み光学ユニット20は、カラー画像データを光信号に変換して、各色画像に対応した光書き込みを行い、感光体ベルト11に静電潜像を形成する。この書き込み光学ユニット20は、光源としての半導体レーザ21、レーザー発光駆動制御部(不図示)、ポリゴンミラー22、3つの反射ミラー23a、b、cなどで構成されている。

また、上記現像ユニット30は、Bk現像器31K、C現像器31C、M現像器31M、Y現像器31Yと、各現像器を図中左右方向に移動させ感光体ベルト11に対し接離動作を行う図示しない接離機構などで構成されている。各現像器31K、C、M、Yは、感光体ベルト11表面の静電潜像を現像するために現像剤を表面に担持して回転する現像スリーブ32K、C、M、Yと、現像剤を汲み上げて撹拌するために回転する現像剤パドル33K、C、M、Yと、現像剤を収容する現像剤収容ケース34K、C、M、Yなどで構成されている。これら各現像剤収容ケース34K、C、M、Yには、現像剤として各色のトナーからなる一成分現像剤がそれぞれ収容されている。図示の例では装置本体下側から順に黒トナーを収容したBk現像器31K、シアントナーを収容したC現像器31C、マゼンタトナーを収容したM現像器31M、イエロートナーを収容したY現像器31Yになっている。各現像器31K、C、M、Y内のトナーは所定の極性に帯電され、また、各現像スリーブ32K、C、M、Yには図示しない現像バイアス電源によって現像バイアスが印加され、現像スリーブ32K、C、M、Yが感光体ベルト11に対して所定電位にバイアスされている。また、上記接離機構は、図示しないモータから各現像器31K、C、M、Yに駆動を伝達するための図示しない電磁クラッチがオンになるとその駆動力で現像剤収容ケース34K、C、M、Yを感光体ベルト11側(図中右側)に移動させるようになっている。現像時には各現像器31K、C、M、Yのうち選択されたいずれか一つが移動し、感光体ベルト11に当接する。一方、電磁クラッチをオフにして駆動伝達を解除すると感光体ベルト11に当接していた現像器が感光体ベルト11から離間する方向(図中左側)に移動する。

カラープリンタ本体の待機状態では、現像ユニット30はいずれの現像器31K、C、M、Yも感光体ベルト11と離間した位置にセットされており、プリント動作が開始されると、カラー画像データに基づきレーザー光による光書き込み、静電潜像形成が始まる(以下、Bk画像データによる静電潜像をBk静電潜像という。C、M、Yについても同様)。このBk静電潜像の先端部から現像可能とすべくBk現像位置に静電潜像先端部が到達する前に、Bk現像スリーブ32Kを回転開始して、Bk静電潜像をBkトナーで現像する。そして、以後Bk静電潜像領域の現像動作を続けるが、Bk静電潜像後端部がBk現像位置を通過した時点で、Bk現像器31Kが感光体ベルト11から離間し、速やかに次の色の現像器が感光体ベルト11に当接する。これは少なくとも、次の画像データによる静電潜像先端部が現像位置に到達する前に完了させる。

また、上記中間転写ユニット40は、中間転写ベルト41、ベルトクリーニング装置42、位置検出用センサ43などで構成されている。中間転写ベルト41は駆動ローラ44、1次転写ローラ45、2次転写対向ローラ46、クリーニング対向ローラ47及びテンションローラ48に張架されており、図示しない駆動モータにより矢印B方向に駆動制御される。中間転写ベルト41端部の非画像形成領域には複数の位置検出用マーク(不図示)が設けられており、これらの位置検出用マークのうちのいずれか一つ(画像形成動作開始時に位置検出用センサ43を最初に通過した位置検出用マーク)を位置検出用センサ43で検出し、この検出タイミングで画像形成を開始する。また、ベルトクリーニング装置42は、クリーニングブラシ42a、接離機構(不図示)等で構成されており、1色目のBk画像を中間転写ベルト41に転写している間、及び、2、3、4色目の画像を中間転写ベルト41に転写している間は接離機構によって中間転写ベルト41面からクリーニングブラシ42aを離間させておく。

また、カラープリンタ1の転写紙カセット80内には、転写紙が収納されており、給紙コロ81a、b、cによってレジストローラ対82方向に給紙、搬送される。また、カラープリンタ1の右側面には、OHP用紙や厚紙などの手差し給紙用の手差しトレイ83が設けられている。

また、上記2次転写ユニット50は、2次転写ローラ51、2次転写ローラ51を中間転写ベルト41に対して接離するためのクラッチ等を備えた揺動機構(不図示)などで構成されている。転写紙が転写位置に到達するタイミングに合わせて2次転写ローラ51が揺動機構の回転軸を中心に揺動する。この2次転写ローラ51と上記2次転写対向ローラ46とにより転写紙と中間転写ベルト41とを一定の圧力で接触させる。2次転写ローラ51は中間転写ユニット40に設けられた図示しない位置決め部材により2次転写対向ローラ46との平行度の位置精度が保たれている。また、2次転写ローラ51に設けた図示しない位置決めコロにより中間転写ベルト41に対する2次転写ローラ51の接触圧を一定にしている。2次転写ローラ51を中間転写ベルト41に接触させると同時に、2次転写ローラ51はトナーと逆極性の転写バイアスが印加され、中間転写ベルト41上の重ねトナー像を転写紙に一括転写する。

上記構成のカラープリンタ1において、画像形成サイクルが開始されると、まず感光体ベルト11は矢印Aの時計回りに、中間転写ベルト41は矢印Bの反時計回りに図示しない駆動モータによって回転される。中間転写ベルト41上に設けられた図示しない位置検出用マークを位置検出用センサ43で検出し、位置検出用マークの検知タイミングに応じて感光体ベルト11上にBkトナー像形成、Cトナー像形成、Mトナー像形成、Yトナー像形成が行われ、最終的にBk、C、M、Yの順に中間転写ベルト41上に重ねてトナー像が形成される。このとき1次転写ローラ45に印加するバイアスは順次電圧を高くすることが一般的であるが、中間転写ベルト41の抵抗特性等に応じて異なる。

上記Bkトナー像形成は次のように行なわれる。図示しない電源の印加電圧により帯電ローラ13は感光体ベルト11を一様帯電する。そして、書込みのためのレーザ光LDはBkカラー画像信号に基づいて露光を行う。この露光が行われたとき、当初一様帯電された感光体ベルト11の露光された部分は、露光光量に比例する電荷が消失し、Bk静電潜像が形成される。そして、このBk静電潜像にBk現像スリーブ32K上のBkトナーが接触することにより、感光体ベルト11の電荷が残っている部分にはトナーが付着せず、電荷の無い部分つまり露光された部分にはBkトナーが吸着され、静電潜像と相似なBkトナー像が形成される。そして、感光体ベルト11上に形成されたBkトナー像は、1次転写位置において中間転写ベルト41に接する。この1次転写位置では、1次転写ローラ45と1次転写対向ローラ15とにより中間転写ベルト41と感光体ベルト11との間にニップが形成されており、1次転写ローラ45にBkトナー像と逆極性のバイアスを印加することによりBkトナー像を中間転写ベルト41に転写する。

感光体ベルト11上の若干の未転写残留トナーは、感光体ベルト11の再使用に備えて感光体クリーニング装置12で清掃される。

感光体ベルト11側ではBk画像形成工程の次にC画像形成工程に進み、上記位置検出用センサ43の検知タイミングに応じてC画像データによるレーザー光LDによる書き込みが行われ、C静電潜像が形成される。そして、先のBk静電潜像の後端部が通過した後で、かつC静電潜像の先端部が到達する前にBk現像器31Kが現像位置から退避し、C現像器31Cが現像位置にセットされてC静電潜像がCトナーで現像される。以後、C静電潜像領域の現像を続けるが、C静電潜像の後端部が通過した時点で、先のBk現像器31Kの場合と同様にC現像器31Cが現像位置から退避し、次のM現像器31Mを現像位置に移動させる。これもやはり次のM静電潜像の先端部が現像位置に到達する前に完了させる。
なお、M及びYの画像形成工程については、それぞれの静電潜像形成、現像の動作が上述のBk、Cの工程と同様であるので説明は省略する。

上記中間転写ベルト41には、感光体ベルト11に順次形成するBk、C、M、Yのトナー像を、同一面に順次位置合わせして、4色重ねのトナー像が形成され、次の2次転写工程において、この4色のトナー像が転写紙に一括転写される。

上記画像形成動作が開始される時期に、転写紙は上記転写紙カセット80又は手差しトレイ83のいずれかから給送され、レジストローラ対82のニップで待機している。そして、2次転写ローラ51に中間転写ベルト41上の4色重ねのトナー像先端がさしかかるときに、ちょうど転写紙の先端がこのトナー像の先端に一致するようにレジストローラ対82が駆動され、転写紙とトナー像との位置合わせが行われる。そして、転写紙が中間転写ベルト41上のトナー像と重ねられて2次転写位置を通過する。このとき2次転写ローラ51による転写バイアスで転写紙が荷電され、トナー画像のほとんどが転写紙上に転写される。

そして、中間転写ベルト41から4色重ねトナー像を一括転写された転写紙は、定着ユニット60に搬送され、所定温度に制御された定着ベルト61と加圧ローラ62のニップ部でトナー像が溶融定着され、装置本体外に送り出され(矢印C方向)、排紙トレイ84に裏向きにスタックされ、フルカラーコピーを得る。

なお、両面印刷を行う場合には、定着ユニット60を通過した転写紙は両面切替爪85により矢印D方向に案内され、両面印刷用紙反転ユニット70に送られる。転写紙後端が反転切替爪71を通過した後、反転ローラ対72が停止し、転写紙も停止する。そして、反転ローラ対72が一定のブランク時間ののち逆転を開始し、転写紙はスイッチバックを始める。このとき上記反転切替爪71が切り替わり、転写紙は矢印E方向に案内され、レジストローラ対82に送られる。レジストローラ対82に送られた転写紙は表裏反転した状態でレジストローラ対82のニップで待機する。そして、所定のタイミングでレジストローラ対82が駆動され、転写紙は2次転写位置に送られて中間転写ベルト41から4色重ねトナー像を一括転写された後、定着ユニット60でトナー像が溶融定着され、装置本体外に送り出される。

一方、1次転写後の感光体ベルト11の表面は、感光体クリーニング装置12でクリーニングされ、除電ランプ(不図示)で均一に除電される。また、転写紙にトナー像を転写した後の中間転写ベルト41の表面は、ベルトクリーニング装置42のクリーニングブラシ42aを接離機構で押圧することによってクリーニングされる。

次に、本実施形態の特徴部である廃トナー回収部49について説明する。図2は、中間転写ユニット40のユニットフレームと、ユニット内部に設けられた廃トナー回収部49との概略斜視図である。なお、図2においては中間転写ベルト41や駆動ローラ44等の図示を省略している。中間転写ベルトと中間転写ベルトを駆動する各ローラとを除いたフレームの内部には、通常、機能上必要な構成部品はないので、フレーム内部のデッドスペースに廃トナー回収部49を配設したものである。廃トナー回収部49を中間転写ユニット40内部のデッドスペースに設置したことにより、装置本体内部の他の部分に廃トナー回収部49を設置するためのスペースを確保する必要がなく、容易に装置の小型化を図ることができる。

一対のユニットフレーム100,101に形成された各開口部100a,101aを貫通して、角パイプ状のガイドカバー102と、このガイドカバー102に引出し可能にガイド格納される廃トナー回収容器103とが設けられている。ガイドカバー102の図中奥側の上面部には、廃トナーを廃トナー回収容器103に導入するための廃トナー入口開口部102aが形成されている。ベルトクリーニング装置42(図1参照)で除去回収された廃トナーが、この廃トナー入口開口部102aを通って廃トナー回収容器103に回収保持される。廃トナー回収容器103はガイドカバー102に対して引出し可能にガイドされているので、廃トナー回収容器103が廃トナーで満杯になったときに、廃トナー回収容器103をガイドカバー102から引出して取外し、空の新たな廃トナー回収容器103と交換する。廃トナー回収容器103の引出し方向は装置正面側(図中手前側)なので、廃トナー回収容器103の交換作業がしやすく、作業性が優れている。

また、上記廃トナー回収部49を装置本体背面等の上記ベルトクリーニング装置42から離れたところに配設する場合に比べ、廃トナー回収部49をよりベルトクリーニング装置42の近くに配設することができる。これにより、ベルトクリーニング装置42から廃トナー回収部49までの搬送経路の長さが短くてすむため、廃トナー搬送のための構成部品のコストダウンを図ることができる。
なお、廃トナー入口開口部102aの位置は、ガイドカバー102の上端部に限らず、図中一点鎖線で示すガイドカバー102の側面部に設けてもよい。さらに、ガイドカバー102の底面部に設けることも可能である。従って、カラープリンタを構成する各部品のレイアウトに合わせて廃トナー入口開口部の位置を自由に設定することができる。

また、中間転写ユニット40自体も装置本体に対し容易に脱着可能に構成されている。図3は中間転写ユニット40の脱着機構を説明するための斜視図である。図3において、一対のユニットフレーム100,101(ユニットフレーム101は図示せず)の下側両端部には、一対のユニット側スライドレール104,105が設けられており、この一対のユニット側スライドレール104,105が装置本体側に設けられた一対の装置本体側スライドレール106,107と係合している。これらのスライドレールによって中間転写ユニット40を操作面側である装置正面側(図中手前側)に引出して、着脱できるようになっている。すなわち、中間転写ユニット40は装置本体に対して着脱可能であり、廃トナー回収容器103は中間転写ユニット40に対して着脱可能である。これにより、廃トナー回収容器103が廃トナーで満杯になったときには、廃トナー回収容器103を独立して交換し、あるいは、回収した廃トナーを廃棄して再び廃トナー回収容器103を装着することができる。また、中間転写ユニット40の交換時やメンテナンス時において、廃トナー回収容器103の交換や回収した廃トナーの廃棄を同時に行うことができる。
なお、図示するように、廃トナー回収容器103の上部に廃トナー入口開口部108aが形成された蓋108を設けても良い。この蓋108を設けることにより、廃トナー回収容器103を中間転写ユニット40から取り外したときに回収された廃トナーの飛散を防止することができる。

また、廃トナー回収容器103の容量を、中間転写ユニット40の寿命と同時間で回収が予測される廃トナー量と略同一の容量としておくことができる。これにより、廃トナー回収容器103の交換時期を、中間転写ユニット40の交換時期に合わせられるため、従来、別々に行っていた交換作業が中間転写ユニット40の交換だけで済み、廃トナー回収容器103の交換を個別に行う必要がないため、メンテナンスコストの低減を図ることができる。具体的には、例えば、通常の使用で中間転写ユニットの交換時間が350時間であり、350時間の稼動で1300ccの廃トナーが中間転写ユニット40から除去回収されると予測できる場合、廃トナー回収容器103の容量を1300ccとしておく。
